Abstract
Description
例えば、特許文献1には、「ステンレス鋼フォイルの少なくとも片面に触媒を担持するためのアルミナ被覆が設けられている基体であって、該ステンレス鋼表面に蒸着めっき又は電気めっきによりAlめっきを施し、該蒸着めっきと同時またはめっき後の加熱処理によりAlめっき層にα-Al2O3ウイスカーを生成させた後に、該ウイスカー上にγ-Al2O3を被覆して上記アルミナ被覆を形成したことを特徴とする触媒担体用基体」が開示されている。
本発明は、上記の知見に基づき、さらに検討を加えた末に完成されたものである。
1.質量%で、C:0.025%以下、Si:0.01~2.0%、Mn:0.01~1.0%、P:0.050%以下、S:0.010%以下、Cr:10.5~20.0%、Al:0.01~0.50%、Ni:0.01~0.60%、Ti:0.10~0.50%およびN:0.025%以下を含有し、残部がFeおよび不可避的不純物からなる成分組成を有し、
片面または両面に、Al、FeまたはSiのコーティング層から選んだ少なくとも1種のコーティング層をそなえ、片面あたりのコーティング層の合計厚さが30nm~150nmである、フェライト系ステンレス鋼板。
前記コーティング層の最下層がFeのコーティング層である、前記1に記載のフェライト系ステンレス鋼板。
また、本発明のフェライト系ステンレス鋼板は、自動車の排気系部材、工場配管、キッチングリル、ストーブの反射材などの高温部材に好適である。
質量%で、C:0.012%、Si:0.41%、Mn:0.22%、P:0.028%、S:0.003%、Cr:11.2%、Al:0.05%、Ni:0.09%、Ti:0.31%、N:0.011%を含有し、残部がFeおよび不可避的不純物からなるフェライト系ステンレス鋼板の両面にAl、FeまたはSiを蒸着させて、厚み:50nmのAl、Fe、SiまたはTiのコーティング層を形成した試料をそれぞれ作製した。
ついで、これらの試料を、大気中、900℃で合計200時間保持し、保持時間に対する質量変化(酸化増量)を調査した。結果を図1に示す。
なお、図1では、比較のため、コーティング層を形成していない試料についても、上記と同様の条件で保持し、その保持時間に対する質量変化(酸化増量)を示している。
すなわち、本発明のフェライト系ステンレス鋼板の耐酸化性を高める機構は、従来開示されているような表面のコーティング層自体が、保護性酸化皮膜を生成するための元素供給源となって、耐酸化性を高める機構とは本質的に異なる。つまり、成分組成を適正に制御するとともに、鋼の表面に極めて薄いAl、FeまたはSiのコーティング層を蒸着することで、鋼中に含有されるCrが酸化して生成されるCr2O3酸化皮膜を改質し、これにより、耐酸化性を向上させるものである。
より具体的には、成分組成とコーティング金属の組み合わせを最適化した上で、鋼板の表面に30nm~150nmという極めて薄いAl、FeまたはSiのコーティング層を形成することで、鋼が酸化された際に生成するCr2O3酸化皮膜の構造が変化して、Cr2O3酸化皮膜中の酸素およびCrの拡散速度が低下する。その結果、Cr2O3酸化皮膜の成長速度が大幅に低減して、鋼中Crが枯渇するまでの寿命が格段に延長され、耐酸化性が大幅に向上する、と発明者らは考えている。
なお、「Al、FeおよびSiのコーティング層から選んだ少なくとも1種のコーティング層」とは、Al、FeおよびSiのコーティング層のうちの1種のコーティング層から構成されるコーティング層、ならびに、Al、FeおよびSiのコーティング層から選んだ2種以上のコーティング層が、厚さ方向に積層されてなるコーティング層を意味する。
例えば、鋼板表面に1種のコーティング層を形成するだけでもよいし、あるいは、鋼板表面にFeのコーティング層を形成し、その上にAlまたはSiのコーティング層を形成して、鋼板の表面に2種以上からなるコーティング層を形成してもよい。
なお、コーティング層を1種とする場合には、製造コスト低減およびろう付けなどによる接合性向上の観点から、Feのコーティング層とすることが好ましい。
また、コーティング層を2種以上とする場合には、製造コストの低減に加え、コーティングと基板の密着性を向上させるため、コーティング基板の表面と接するコーティング層の最下層をFeのコーティング層とし、このFeのコーティング層上に、AlおよびSiのコーティング層から選んだ少なくとも1種のコーティング層を形成することが好ましい。
C:0.025%以下
C含有量が0.025%を超えると、熱延鋼板や冷延鋼板の靭性が低下して、コーティング基板となる所望厚さのステンレス鋼板の製造が困難になる。このため、C含有量は0.025%以下とする。好ましくは0.015%以下、より好ましくは0.010%以下である。なお、C含有量の下限は特に限定されるものではないが、0.003%程度とすることが好ましい。
Siは、鋼の耐酸化性を向上させる効果がある。この効果は、Si含有量が0.01%以上で得られる。また、Si含有量を0.01%未満にしようとすると、精錬が困難になる。このため、Si含有量は0.01%以上とする。一方、Si含有量が2.0%を超えると、熱延鋼板や冷延鋼板の靭性が低下して、コーティング基板となる所望厚さのステンレス鋼板の製造が困難になる。このため、Si含有量は2.0%以下とする。好ましくは0.50%以下、より好ましくは0.20%以下である。
Mnは脱酸に有用な元素である。この効果は、Mn含有量が0.01%以上で得られる。また、Mn含有量を0.01%未満にしようとすると、精錬が困難になる。このため、Mn含有量は0.01%以上とする。しかし、Mn含有量が1.0%を超えると、鋼の耐酸化性が低下する。このため、Mn含有量は1.0%以下とする。好ましくは0.50%以下、より好ましくは0.25%以下である。
P含有量が0.050%を超えると、熱延鋼板や冷延鋼板の靭性が低下して、コーティング基板となる所望厚さのステンレス鋼板の製造が困難になる。このため、P含有量は0.050%以下とする。好ましくは0.030%以下である。
なお、Pは極力低減することが好ましいが、過度の脱Pは製造コストの増加を招く。よって、P含有量の下限は0.010%程度とすることが好ましい。
S含有量が0.010%を超えると、熱間加工性が低下して、熱延鋼板の製造が困難になる。また、耐食性の低下も招く。このため、S含有量は0.010%以下とする。好ましくは0.005%以下、より好ましくは0.003%以下である。
なお、Sは極力低減することが好ましいが、過度の脱Sは製造コストの増加を招く。よって、S含有量の下限は0.001%程度とすることが好ましい。
Crは、耐食性と耐酸化性を確保する上で必要不可欠な元素である。Cr含有量が10.5%未満では、十分な耐食性と耐酸化性を得ることができない。一方、Cr含有量が20.0%を超えると、中間素材のスラブや熱延鋼板の靭性が低下して製造コストの上昇を招く。このため、Cr含有量は10.5~20.0%とする。好ましくは18.0%以下、より好ましくは13.0%以下である。
Alは、耐酸化性を向上させる元素である。その効果は、Al含有量が0.01%以上で得られる。しかし、Al含有量が0.50%を超えると、中間素材のスラブや熱延鋼板の靭性が低下して、コーティング基板となる所望厚さのステンレス鋼板の製造が困難になる。このため、Al含有量は0.01~0.50%とする。好ましくは0.10%以下である。
Niは、ステンレス鋼の耐食性を向上させる元素であり、この効果は、Ni含有量が 0.01%以上で得られる。しかし、Niは、オーステナイト組織安定化元素であるため、その含有量が0.60%を超える場合、鋼中のCrが酸化により消費された際にオーステナイトが生成して耐酸化性を低下させるおそれがある。このため、Ni含有量は0.01~0.60%とする。好ましくは0.05%以上、より好ましくは0.10%以上である。また、好ましくは0.40%以下、より好ましくは0.20%以下である。
Tiは、鋼が酸化した際に生成するCr2O3皮膜の密着性を向上させるために必要な元素である。この効果は、Ti含有量が0.10%以上で得られる。しかし、Ti含有量が0.50%を超えると、Ti酸化物がCr2O3酸化皮膜中に多量に混入し、耐酸化性が低下する。このため、Ti含有量は0.10~0.50%とする。好ましくは0.15%以上、より好ましくは0.20%以上である。また、好ましくは0.40%以下、より好ましくは0.35%以下である。
N含有量が0.025%を超えると、鋼の靱性が低下してコーティング基板となる所望厚さのステンレス鋼板の製造が困難になる。このため、N含有量は0.025%以下とする。好ましくは0.015%以下である。
なお、Nは極力低減することが好ましいが、過度の脱Nは製造コストの増加を招く。よって、N含有量の下限は0.003%程度とすることが好ましい。
Cuは、鋼中に析出し高温強度を向上させる効果があるので、必要に応じて鋼に含有させることができる。この効果は、Cu含有量が0.01%以上で得られる。一方、Cu含有量が0.80%を超えると、鋼の靭性が低下する。従って、Cuを含有させる場合、その含有量は0.01~0.80%とする。好ましくは0.10%以上である。また、好ましくは0.50%以下である。
Moは高温強度を増大させる効果があるので、必要に応じて鋼に含有させることができる。この効果は、Mo含有量が0.01%以上で得られる。一方、Mo含有量が3.0%を超えると、加工性の低下によりコーティング基板となる所望厚さのステンレス鋼板の製造が困難になる。従って、Moを含有させる場合、その含有量は0.01~3.0%とする。好ましくは0.10%以上である。また、好ましくは2.0%以下である。
Wは高温強度を増大させる効果があるので、必要に応じて鋼に含有させることができる。この効果は、W含有量が0.01%以上で得られる。一方、W含有量が3.0%を超えると、加工性の低下によりコーティング基板となる所望厚さのステンレス鋼板の製造が困難になる。従って、Wを含有させる場合、その含有量は0.01~3.0%とする。好ましくは0.10%以上である。また、好ましくは2.0%以下である。
NbはC、Nを固定して、熱延鋼板や冷延鋼板の靭性を向上させる。この効果は、Nb含有量が0.01%以上で得られる。一方、Nb含有量が0.20%を超えると、耐酸化性が低下する。従って、Nbを含有させる場合、その含有量は0.01~0.20%とする。
Vは、焼鈍時の粒成長抑制効果を発揮し再結晶粒を微細化させて、熱延鋼板や冷延鋼板の靭性を向上させる。この効果は、V含有量が0.01%以上で得られる。しかし、V含有量が0.20%を超えると、耐酸化性の低下を招く。従って、Vを含有させる場合、その含有量は0.01~0.20%とする。好ましくは0.05%以下である。
Zrは、Cr2O3皮膜の密着性を改善するとともにその成長速度を低減して、耐酸化性を向上させる。この効果は、Zr含有量が0.01%以上で得られる。しかし、Zr含有量が0.10%を超えると、Zr酸化物がCr2O3皮膜に多量に混入し、酸化皮膜の成長速度が増加して、耐酸化性が低下する場合がある。従って、Zrを含有させる場合、その含有量は0.01~0.10%とする。好ましくは0.02%以上である。また、好ましくは0.05%以下である。
Hfは、Cr2O3酸化皮膜の密着性を改善するとともにその成長速度を低減して耐酸化性を向上させる。その効果は、Hf含有量が0.01%以上で得られる。しかし、Hf含有量が0.10%を超えると、Hf酸化物がCr2O3酸化皮膜中に多量に混入し、酸化皮膜の成長速度が増加して耐酸化性が低下する。従って、Hfを含有させる場合、その含有量は0.01~0.10%とする。好ましくは0.02%以上である。また、好ましくは0.05%以下である。
REMとは、Sc、Yおよびランタノイド系元素(La、Ce、Pr、Nd、Smなど原子番号57~71までの元素)をいう。REMは、Cr2O3酸化皮膜の密着性を改善するとともに、酸化速度を低減する効果がある。この効果は、REM含有量が0.01%以上で得られる。一方、REM含有量が0.15%を超えると、熱間加工性が低下して、熱延鋼板の製造が困難になる。従って、REMを含有させる場合、その含有量は0.01~0.15%とする。好ましくは0.03%以上である。また、好ましくは0.10%以下である。
すなわち、質量%で、C:0.025%以下、Si:0.01~2.0%、Mn:0.01~1.0%、P:0.050%以下、S:0.010%以下、Cr:10.5~20.0%、Al:0.01~0.50%、Ni:0.01~0.60%、Ti:0.10~0.50%およびN:0.025%以下を含有し、
任意に、Cu:0.01~0.80%、Mo:0.01~3.0%、W:0.01~3.0%、Nb:0.01~0.20%、V:0.01~0.20%、Zr:0.01~0.10%、Hf:0.01~0.10%およびREM:0.01~0.15%のうちから選んだ少なくとも1種を含有し、
残部がFeおよび不可避的不純物からなる成分組成となる。
コーティング基板となるステンレス鋼板の製造方法は特に限定されず、例えば、上記の成分組成を有する鋼を、転炉や電炉で溶製し、VODやAODなどで精錬後、分塊圧延や連続鋳造によりスラブとし、これを1050~1250℃に温度に加熱し、熱間圧延を施して熱延鋼板とする。なお、熱間圧延条件については、常法に従えばよい。
また、熱延鋼板表面のスケールや汚染物などを除去するために、サンドブラスト処理、スチールグリッドブラスト処理やアルカリ脱脂、酸洗処理などを施してもよい。また、必要に応じて、上記熱延鋼板に冷間圧延を施し、冷延鋼板としてもよい。さらに、焼鈍と冷間圧延を繰り返してもよい。
なお、コーティング基板となるステンレス鋼板の板厚は、通常、20μm~6mm(好ましくは40μm以上である。また、好ましくは3mm以下である。)であり、このような板厚の鋼板であれば、熱延鋼板および冷延鋼板のいずれであっても、コーティング基板として用いることができる。なお、触媒担体として用いる場合には、コーティング基板となるステンレス鋼板は、板厚:20μm~200μm程度のいわゆる箔材とすることが好ましい。より好ましくは板厚:40μm以上である。また、より好ましくは板厚:150μm以下である。
ここで、上記のコーティング層は、蒸着層とすることが好ましい。ここで、蒸着方法としては、真空蒸着法、スパッタリング法など既知のPVD法が使用できるが、真空蒸着法を用いることが好ましい。なお、蒸着条件は常法に従えばよい。
また、蒸着は適当な大きさに切断したステンレス鋼板をバッチ式の炉で処理してもよいが、生産性を考慮すると鋼帯を連続的に処理できる連続式蒸着装置を用いることが好ましい。製品に成型してから蒸着してもよいが、形状が複雑な場合は表面全体に均一なコーティング層を付与することが困難な場合もあるため、加工前のステンレス鋼板(鋼帯を含む)に蒸着することが好ましい。
50kg小型真空溶解炉によって溶製した表1に示す化学組成の鋼を、1200℃に加熱後、900~1200℃の温度域で熱間圧延して板厚:3.0mmの熱延鋼板とした。次いで、熱延鋼板を大気中、900℃、1分間の条件で焼鈍し、酸洗で表面スケールを除去した後、板厚:1.0mmまで冷間圧延して冷延鋼板とした。さらに、この冷延鋼板を大気中、900℃、1分間の条件で焼鈍し、酸洗で表面スケールを除去することで、コーティング基板となるステンレス鋼板を得た。また、鋼A3については、上記のようにして得たステンレス鋼板を、さらに板厚:150μmまで冷間圧延した後、水素雰囲気中、900℃、1分間の条件で焼鈍して、コーティング基板となるステンレス鋼板(ステンレス箔)を得た。このように、鋼A3については、板厚:1.0mmと板厚:150μmのステンレス鋼板を、コーティング基板として用いた。
なお、No.5および6では、コーティング層の最下層として初めにFeのコーティング層を形成し、その上にそれぞれAlまたはSiのコーティング層を形成した。これらのコーティング層の厚さはいずれも30nmとした。
また、No.7では、コーティング層の最下層として初めにFeのコーティング層を形成し、その上にSiのコーティング層を、さらにその上にAlのコーティング層を形成した。これらのコーティング層の厚さはいずれも40nmとした。
すなわち、上記のようにして作製した試験片をそれぞれ3枚ずつ準備し、これらの試験片を大気雰囲気中900℃で保持し、200時間経過後の酸化増量(保持前後の質量変化を初期の表面積で除した量)を測定した。
そして、200時間酸化した段階の3枚の試験片の平均の酸化増量に基づき、以下の基準で耐酸化性を評価した。評価結果を表2に併記する。
◎(優れる):酸化増量が4g/m2以下
○(良好) :酸化増量が4g/m2超え8g/m2以下
×(不良) :酸化増量が8g/m2超え
さらに、比較例であるNo.8はコーティング層の厚さが十分ではないため、No.9はそれぞれAl、FeまたはSiのコーティング層ではなく、Tiのコーティング層を形成したため、酸化により生じるCr2O3酸化皮膜の改質が十分ではなく、耐酸化性に劣っていた。No.43~45はコーティング基材のTi量が適正範囲に満たないため、生成するCr2O3皮膜と基材の密着性が不足し、本発明範囲のAl、FeまたはSiをコーティングしても皮膜剥離が生じて十分な耐酸化性が得られなかった。
Claims (4)
- 質量%で、C:0.025%以下、Si:0.01~2.0%、Mn:0.01~1.0%、P:0.050%以下、S:0.010%以下、Cr:10.5~20.0%、Al:0.01~0.50%、Ni:0.01~0.60%、Ti:0.10~0.50%およびN:0.025%以下を含有し、残部がFeおよび不可避的不純物からなる成分組成を有し、
片面または両面に、Al、FeおよびSiのコーティング層から選んだ少なくとも1種のコーティング層をそなえ、片面あたりのコーティング層の合計厚さが30nm~150nmである、フェライト系ステンレス鋼板。 - 前記コーティング層がFeのコーティング層である、請求項1に記載のフェライト系ステンレス鋼板。
- 前記コーティング層が、Feのコーティング層と、AlおよびSiのコーティング層から選んだ少なくとも1種のコーティング層とをそなえ、
前記コーティング層の最下層がFeのコーティング層である、請求項1に記載のフェライト系ステンレス鋼板。 - 前記成分組成が、さらに、質量%で、Cu:0.01~0.80%、Mo:0.01~3.0%、W:0.01~3.0%、Nb:0.01~0.20%、V:0.01~0.20%、Zr:0.01~0.10%、Hf:0.01~0.10%およびREM:0.01~0.15%のうちから選んだ少なくとも1種を含有する、請求項1~3のいずれかに記載のフェライト系ステンレス鋼板。
