Abstract
インダクタ電極の低抵抗化を図ることによりインダクタ部品の特性の向上を図る。 インダクタ部品1aは、樹脂層3とインダクタ電極6とを備え、インダクタ電極6は、いずれも上端面が樹脂層3の上面3aに露出した状態で樹脂層3に立設された金属ピン7a~7dと、樹脂層3の上面3aに配置され短い方の金属ピン7a,7cの上端面と長い方の金属ピン7b,7dの上端面とを接続する上側配線板8a,8bとを有する。この場合、インダクタ電極6が、いずれも導電性ペーストやめっきよりも比抵抗が低い2金属ピン7a~7dおよび配線板8a~8cとで形成されるため、インダクタ電極6全体の低抵抗化を図ることができ、これにより、インダクタ部品1aの特性を向上することができる。
Description
本発明は、樹脂層とインダクタ電極とを備えるインダクタ部品およびその製造方法に関する。
従来、図34に示すように、プリント基板やプリプレグで形成されたコア基板101にコイル102が設けられたインダクタ部品100が知られている(例えば特許文献1参照)。この場合、コア基板101の内部に環状の磁性体層103が配置され、コイル102が磁性体層103の周囲を螺旋状に巻回している。コイル102は、磁性体層103の内周に沿って配列された複数の内側層間接続導体102aと、これらの層間接続導体102aと複数の対を成すように磁性体層103の外周に沿って配列された複数の外側層間接続導体102bと、それぞれ所定の内側層間接続導体102aと外側層間接続導体102bの上端同士を接続する複数の上側配線パターン102cと、それぞれ所定の内側層間接続導体と外側層間接続導体102bの下端同士を接続する複数の下側配線パターン102dとで構成される。ここで、各層間接続導体102a,102bは、いずれもコア基板101を貫通する貫通孔の内面に導体膜が形成されてなるスルーホール導体で形成される。また、各配線パターン102c,102dは、いずれも導電性ペーストを用いた印刷パターンで形成される。
近年の電子機器の小型・高機能化に伴って、これに搭載されるインダクタ部品の特性の向上を図る技術が要求されている。インダクタ部品の特性向上を図るための一つの方策は、インダクタ電極(上述のインダクタ部品100ではコイル102)の抵抗値を下げることである。しかしながら、従来のインダクタ部品100では、コイル102を構成する各層間接続導体102a,102bはいずれも貫通孔の内面に導体膜が形成されたスルーホール導体で形成されており、上側配線パターン102cと下側配線パターン102dとの接続抵抗を下げるのにも限界がある。ここで、貫通孔に導電性ペーストを充填してビア導体化すれば、接続抵抗を下げることができるが、導電性ペーストは有機溶剤等に金属フィラを混合して形成されるのが一般的であり、この場合は純粋な金属よりも比抵抗が高い。また、各配線パターン102c,102dも同様に導電性ペーストで形成されており、インダクタ電極全体の低抵抗化を図るのが困難である。
本発明は、上記した課題に鑑みてなされたものであり、樹脂層とインダクタ電極とを備えるインダクタ部品において、インダクタ電極の低抵抗化を図ることによりインダクタ部品の特性の向上を図ることを目的とする。
上記した目的を達成するために、本発明のインダクタ部品は、樹脂層と、インダクタ電極とを備え、前記インダクタ電極は、いずれも一端が前記樹脂層の一方主面に露出した状態で前記樹脂層に立設された第1金属ピンおよび第2金属ピンと、前記樹脂層の前記一方主面に接して配置され、前記第1金属ピンの前記一端と前記第2金属ピンの前記一端とに接する第1金属板とを有することを特徴としている。
この構成によると、インダクタ電極が、いずれも導電性ペーストやめっきよりも比抵抗が低い第1、第2金属ピンおよび第1金属板を有するため、インダクタ電極全体の低抵抗化を図ることができる。これにより、インダクタ部品の特性(例えば、インダクタンス値)を向上することができる。
また、前記第2金属ピンは、前記第1金属ピンよりも長くてもよい。この構成によると、第2金属ピンと第1金属ピンの長さを利用して、例えば、樹脂層の一方主面側の領域にインダクタ電極の形成領域に使用し、他方主面側を部品配置領域とするなど、樹脂層内部の設計自由度の向上を図ることができる。
また、前記樹脂層の他方主面に主面が当接する配線基板と、前記配線基板の前記主面に実装されて前記樹脂層に封止される部品とをさらに備え、前記インダクタ電極は、前記樹脂層の内部に配設され、前記第1金属ピンの他端に接続された第2金属板をさらに有し、前記第2金属ピンの他端は、前記樹脂層の前記他方主面に露出して前記配線基板に接続されていてもよい。
この構成によると、例えば、配線基板の前記主面と反対側の裏面に外部電極を形成し、インダクタ部品をマザー基板に実装した場合、部品をマザー基板の近くに配置できるため、部品から発熱した場合の放熱性を向上することができる。また、配線基板の前記主面と第2金属板の間に部品を配置することで、インダクタ部品の小型化を図ることができる。
また、前記第2金属板は、一部が前記樹脂層の前記一方主面に対して垂直な方向に向けて折れ曲がることにより形成された第1屈曲部を有し、該第1屈曲部により、前記第1金属ピンの前記他端を挿通するための第1挿通孔が形成されていてもよい。
この構成によると、第2金属板の樹脂層の一方主面に対して垂直な方向に向けて折り曲げられた部分を第1金属ピンの側面に当接させることで、第2金属板と第1金属ピンの接続面積を容易に増やすことができる。
また、前記第1金属ピンの前記他端を含む他端部は、他の部分よりも細く形成され、
前記第1金属ピンの前記他端部は、前記第2金属板において前記第1金属ピンの前記他の部分よりも小さく、かつ、前記他端部よりも大きく形成された第2挿通孔を挿通するようにしてもよい。
前記第1金属ピンの前記他端部は、前記第2金属板において前記第1金属ピンの前記他の部分よりも小さく、かつ、前記他端部よりも大きく形成された第2挿通孔を挿通するようにしてもよい。
この構成によると、第1金属ピンの他端部を第2挿通孔に挿通させる際の位置合わせの尤度を確保できる。また、第2挿通孔を第1金属ピンの前記他の部分よりも小さくすることで、第2金属板と第1金属ピンとを確実に接続することができる。
また、前記インダクタ電極は、前記第2金属ピンよりも短く形成され、一端が前記樹脂層の前記一方主面に露出した状態で前記樹脂層に立設された第3金属ピンと、前記樹脂層の前記一方主面に配置され、前記第3金属ピンの前記一端に接続された第3金属板とをさらに有し、前記第2金属板が前記第1金属ピンの前記他端と前記第3金属ピンの他端を接続することにより、前記インダクタ電極が、前記樹脂層の前記一方主面と略平行な方向に巻回軸を有するコイルを成すようにしてもよい。
この構成によると、樹脂層の主面方向と厚み方向との両方に渡る立体的なコイルを形成することができる。また、配線基板の前記主面と第2金属板との間に部品を配置することもでき、部品の放熱性の確保とインダクタ部品の小型化の両立を容易に実現することができる。
また、前記第1金属板は、前記樹脂層の前記一方主面に垂直な方向から見たときに、少なくとも一端が前記樹脂層の縁部に達するように形成されていてもよい。
この構成によると、インダクタ部品の金属部分が増えるため、インダクタ部品の放熱性を向上することができる。また、第2金属板の端縁の一部が樹脂層の周縁に達する場合は、第2金属板の当該部分が樹脂層から露出した状態となるため、インダクタ部に発生した熱が放熱され易くなる。
また、前記第1金属ピンと前記第3金属ピンとの間であって、前記第1金属板と前記第2金属板との間に配置されたコイルコアを有していてもよい。この構成によると、インダクタ電極のインダクタンス値を効果的に増やすことができる。
また、前記コイルコアは、前記樹脂層の前記一方主面に対して垂直な方向から見たときに、環状部と、該環状部の内側領域を2分するように設けられた棒状部とが合成されたような形状を有し、前記棒状部は、前記第1金属ピンと前記第3金属ピンとの間に配置されるとともに、当該棒状部の軸方向が前記コイルの前記巻回軸と略平行な方向となるように配置されていてもよい。
この構成によると、インダクタ電極(コイル)の通電時に発生する磁束線の通り道にコイルコアが配置されるため、インダクタ電極の特性(例えば、インダクタンス値)の向上を図ることができる。
また、前記第1金属板は、前記樹脂層の前記一方主面に垂直な方向から見たときに、両端が前記樹脂層の縁部に達するように形成され、前記第1金属板のうち前記第1金属ピンと接する点と第3金属ピンと接する点との間に位置する部分の幅は、前記第1金属板のうちそれ以外の部分の幅より大きくてもよい。
この構成によると、第1金属ピンと第3金属ピンとの間の配線幅を広くできるため、両金属ピン間の接続抵抗を下げることができる。
また、前記第1金属板は、一部が前記樹脂層の前記一方主面に対して垂直な方向に向けて折れ曲がることにより形成された第2屈曲部と、前記一部とは異なる他の一部が前記樹脂層の前記一方主面に対して垂直な方向に向けて折れ曲がることにより形成された第3屈曲部とを有し、前記第1金属板には、前記第2屈曲部により、前記第1金属ピンの前記一端を挿通するための第3挿通孔が形成されるとともに、前記第3屈曲部により、前記第2金属ピンの前記一端を挿通するための第4挿通孔が形成されていてもよい。
この構成によると、第2金属板の樹脂層の一方主面に対して垂直な方向に向けて折り曲げられた部分(前記一部および前記他の一部)を第1金属ピンの側面または第2金属ピンの側面に当接させることで、第2金属板と、第1金属ピンおよび第2金属ピンとの接続面積を容易に増やすことができる。
また、前記第1金属板には、前記第1金属ピンを挿通するための第5挿通孔と、前記第2金属ピンを挿通するための第6挿通孔とが形成され、前記第1金属ピンの前記一端を含む一端部は、前記第5挿通孔よりも大きいフランジ状に形成されて、当該一端部が前記第1金属板に係止され、前記第2金属ピンの前記一端を含む一端部は、前記第6挿通孔よりも大きいフランジ状に形成されて、当該一端部が前記第1金属板に係止されるようにしてもよい。
この構成によると、第1金属ピンのフランジ状に形成された部分(一端部)、および、第2金属ピンのフランジ状に形成された部分(一端部)の大きさを調整することで、第1金属ピンと第1金属板の接続面積、および、第2金属ピンと第1金属板の接続面積それぞれを調整することができる。
また、前記第1金属板はリードフレームであってもよい。この場合、第1金属板を、配線に使用される一般的な部材であるリードフレームで形成できるので実用的である。
また、第1の主面と第2の主面とを有し、前記第1の主面に設けられた部品を有する基板をさらに備え、前記第1金属板は前記基板に設けられるようにしてもよい。この構成によると、配線基板と基板との2枚に部品を搭載することが可能であるため、インダクタ部品の製品面積を抑えることができる。
また、第1の主面と第2の主面とを有し、前記第1の主面に設けられた放熱部材を有する基板をさらに備え、前記第1金属板は前記基板に設けられるようにしてもよい。この構成によると、放熱部材によりインダクタ部品の放熱性を向上させることができる。
また、本発明のインダクタ部品の製造方法は、平板枠に支持された状態の第1金属板の一方面に、第1金属ピンの一端、および、該第1金属ピンよりも長い第2金属ピンの一端を接続させることにより、前記第1金属板の前記一方面に高さの異なる金属ピンが立設されてなる第1構造体を形成する工程と、平板枠に支持された状態の第2金属板の一方面を、前記第1金属ピンの他端に接続することにより、前記第1金属板、前記第2金属板、前記第1金属ピンおよび前記第2金属ピンを有するインダクタ電極が形成された第2構造体を形成する工程と、一方主面に部品が実装された配線基板の当該一方主面に、前記第2金属ピンの他端を接続させることにより、前記配線基板の前記一方主面と前記第2金属板との間に前記部品が配置されてなる第3構造体を形成する工程と、前記第1金属板と前記配線基板の前記一方主面の間に樹脂を充填することにより、前記第3構造体と樹脂層とを有する第4構造体を形成する工程と、前記第1金属板の前記平板枠と、前記第2金属板の前記平板枠とを除去するように前記第4構造体を加工する工程とを備えることを特徴としている。
この構成によると、導電性ペーストやめっきで形成されたインダクタ電極よりも抵抗値の低いインダクタ電極を製造することができる。また、第2金属ピンを第1金属ピンよりも長く形成することで、配線基板の主面に第2金属ピンの他端を接続させたときに(第3構造体)、第2金属体と配線基板の一方主面との間に部品配置用のスペースを形成できる。また、第1金属板および第2金属板は、いずれも平板枠に支持されるため、従来のように樹脂層の主面を支持板として利用する必要がない。そのため、樹脂層の形成前に、第3構造体まで形成することができるため、インダクタ部品の製造コストの削減を図ることができる。また、インダクタ電極を形成するのに、従来のようにめっきや印刷工程が必要ないため、インダクタ部品の製造コストのさらなる削減と、製造時間の削減を図ることができる。また、第1金属板の平板枠と、第2金属板の平板枠とを除去するように第4構造体を加工することで、樹脂層の主面に対して垂直な方向から見たときに、第1および第2金属板の端縁が樹脂層の周縁に達するように形成されるため、放熱性の優れたインダクタ部品を製造することができる。
また、前記第1金属板および前記第2金属板は、前記部品を挿通するための挿通孔が設けられていてもよい。
本発明によれば、インダクタ電極が、いずれも導電性ペーストやめっきよりも比抵抗が低い第1、第2金属ピンおよび第1金属板とを有するため、インダクタ電極全体の低抵抗化を図ることができる。これにより、インダクタ部品の特性(例えば、インダクタンス値)を向上することができる。
<第1実施形態>
本発明の第1実施形態にかかるインダクタ部品について図1および図2を参照して説明する。なお、図1はインダクタ部品を配線基板の主面と平行な方向から見たときの図であって、内部構造が分かるように樹脂層の一部を図示省略している。また、図2(a)は上側配線板の平面図、図2(b)は下側配線板の平面図、図2(c)はコイルコアの平面図、図2(d)はインダクタ電極の配線構造を示すインダクタ部品の平面図である。
本発明の第1実施形態にかかるインダクタ部品について図1および図2を参照して説明する。なお、図1はインダクタ部品を配線基板の主面と平行な方向から見たときの図であって、内部構造が分かるように樹脂層の一部を図示省略している。また、図2(a)は上側配線板の平面図、図2(b)は下側配線板の平面図、図2(c)はコイルコアの平面図、図2(d)はインダクタ電極の配線構造を示すインダクタ部品の平面図である。
(インダクタ部品の構成)
この実施形態のインダクタ部品1aは、配線基板2と、配線基板2の上面2aに積層された樹脂層3と、配線基板2の上面2aに実装された複数の部品4と、樹脂層3の内部に配置されたコイルコア5と、インダクタ電極6とを備え、例えば、携帯端末装置等の電子機器のマザー基板に実装されるものである。
この実施形態のインダクタ部品1aは、配線基板2と、配線基板2の上面2aに積層された樹脂層3と、配線基板2の上面2aに実装された複数の部品4と、樹脂層3の内部に配置されたコイルコア5と、インダクタ電極6とを備え、例えば、携帯端末装置等の電子機器のマザー基板に実装されるものである。
配線基板2は、例えば、ガラスエポキシ樹脂基板やセラミック基板であり、内部にビア導体や各種の配線電極が形成される。また、上面2aには、各部品4や後述する金属ピン7a~7dと接続するための接続電極(図示省略)が形成される。なお、配線基板2は単層構造および多層構造のいずれであってもよい。
部品4は、例えば、Si等で形成された半導体素子や、チップコンデンサ、チップインダクタ、チップ抵抗などで構成される。
樹脂層3の上面3a(本発明の「樹脂層の一方主面」に相当)には後述する上側配線板8aが配置されるとともに、樹脂層3の下面3b(本発明の「樹脂層の他方主面」に相当)は、配線基板2の上面2aに当接する。また、この実施形態の樹脂層3および配線基板2は、樹脂層3の上面3aに対して垂直な方向から見たときに(以下、平面視という場合もある)、横長矩形状に形成されている。なお、樹脂層3は、例えば、エポキシ樹脂などの一般的に封止樹脂として使用される種々の材料で形成することができる。
コイルコア5はNi-Znフェライト等の一般的なコイルコアとして採用される磁性材料で形成されている。尚、絶縁性が低いMn-Znフェライトを使用する場合は、絶縁性を確保する為、予めエポキシ樹脂等でコーテイングされた物を用いても良い。また、この実施形態のコイルコア5は、図2(c)に示すように、平面視形状が、環状部5aと、該環状部5aの内側領域を2等分するように設けられた棒状部5bとが合成されたような形状を有する。
インダクタ電極6は、4本の金属ピン7a~7dと3本の配線板8a,8b,8cとを有し、コイルコア5の棒状部5bの周囲を巻回するコイルとして設けられている。このとき、各金属ピン7a~7dは、それぞれ2本ずつの長い方と短い方の2種類に分類され、いずれも上端面(本発明の「一端」に相当)が樹脂層3の上面3aから露出して設けられる。また、短い方の2本の金属ピン7a,7cは、図2(d)に示すように、一方がコイルコア5の棒状部5bの一方の辺に近接配置され、他方が棒状部5bの他方の辺に近接配置される。また、長い方の2本の金属ピン7b,7dは、一方がコイルコア5の環状部5aの外側領域であって、樹脂層3の一方の短辺近傍に配置され、他方がコイルコア5の環状部5aの外側領域であって、樹脂層3の他方の短辺近傍に配置される。ここで、短い方の2本の金属ピン7a,7cが本発明の「第1金属ピン」および「第3金属ピン」に相当し、長い方の金属ピン7b,7dそれぞれが本発明の「第2金属ピン」に相当する。なお、各金属ピン7a~7dは、例えば、Cu、Al、Agなどの金属からなる線材をせん断加工するなどして形成することができる。
2枚の上側配線板8a,8bは、いずれも樹脂層3の上面3aに配置される。このとき、両上側配線板8a,8bは、図2(a)に示すように、いずれも横長矩形の樹脂層3の長手方向と略平行な線状に形成され、短い方の金属ピン7a,7cの上端面と、長い方の金属ピン7b,7dの上端面とを接続する。具体的には、各金属ピン7a~7dは、短い方の金属ピン7a,7cと長い方の金属ピン7b,7dの1本ずつで一対を構成しており、2本の上側配線板8a,8bは、いずれも対を成す金属ピン7a~7dの上端面同士を接続する。この実施形態では、短い方の金属ピン7a,7cは、いずれも当該金属ピン7a,7cと遠い方に配置された長い方の金属ピン7b,7dとで対を構成している。なお、両上側配線板8a,8bは、いずれも両端それぞれが樹脂層3の周縁(平面視横長矩形状の両短辺)に達するように形成されている。
下側配線板8cは、樹脂層3の内部に配置される。下側配線板8cは、図2(b)に示すように、横長矩形の樹脂層3の長手方向と略平行な線状に形成され、短い方の金属ピン7a,7cの下端面同士を接続する。また、下側配線板8cは、両上側配線板8a,8bと同様、両端それぞれが樹脂層3の周縁に達するように形成されおり、端部が樹脂層3の側面3cに露出している。なお、長い方の金属ピン7b,7dの下端面(本発明の「第2金属ピンの他端」に相当)は、いずれも樹脂層3の下面3b(本発明の「樹脂層の他方主面」に相当)に露出して設けられ、配線基板2の上面2aの接続電極(図示省略)に接続される。このような接続構成により、2本長い金属ピン7b,7dを入出力端子として、コイルコア5の棒状部5bの周囲を巻回するインダクタ電極6が形成されている(図2(d)参照)。この場合、棒状部5bの軸方向(長さ方向)がインダクタ電極6の巻回軸と略平行になる。ここで、2枚の上側配線板8a,8bが本発明の「第1金属板」および「第3金属板」に相当し、1枚の下側配線板8cが本発明の「第2金属板」に相当する。
ところで、配線基板2の上面2aに平面的にコイルパターンを形成した場合は、コイルの巻回軸が配線基板2の上面2aと垂直な方向になる。これに対して、この実施形態の場合は、インダクタ電極6の配線構造を立体的にすることで、コイル(インダクタ電極6)の巻回軸が配線基板2の上面2aと平行な方向になる。
なお、図5に示すように、コイルコア5と各配線板8a~8cの間に、エポキシ樹脂、ポリイミド、シリコン樹脂などの絶縁材料で形成された絶縁膜11を配置してもよい。このようにすると、コイルコア5とインダクタ電極6の間の絶縁性が担保できるため、インダクタ電極6の特性の安定化を図ることができる。
(インダクタ部品の製造方法)
次に、図3および図4を参照してインダクタ部品1aの製造方法について説明する。なお、図3は枠で支持された状態の配線板8a~8cの平面図、図4はインダクタ部品1aの製造方法を説明するための図である。

まず、各配線板8a~8cを準備する。例えば、2枚の上側配線板8a,8bは、Cuなどで形成された1枚の金属板をエッチングすることにより形成することができる。このとき、枠9aと両上側配線板8a,8bの領域だけを残して後はエッチングで除去し、両上側配線板8a,8bの両端が枠9aで支持された状態の第1エッチングプレート10aを形成する。下側配線板8cも同様に、下側配線板8cの両端が枠9bで支持された状態の第2エッチングプレート10bを形成する。なお、各配線板8a~8cの形成は、エッチングに限らず、例えば、パンチング加工など、種々の方法を用いることができる。エッチングプレート10aとしては、例えば、リードフレームが挙げられる。
次に、図4(a)に示すように、第1エッチングプレート10aの両上側配線板8a,8bの一方面の所定位置に、各金属ピン7a~7dの上端面を接続する(図4(a)が本発明の「第1構造体」に相当)。この接続は、半田接合、超音波接合および導電性接着材等の接合材を用いることができる。
次に、図4(b)に示すように、第1構造体にコイルコア5を配置する。このとき、コイルコア5の棒状部5bが短い方の金属ピン7a,7cの間に位置するとともに、環状部5aの外側領域に長い方の金属ピン7b,7dが位置するようにコイルコア5を配置する。
次に、図4(c)に示すように、第2エッチングプレート10bの下側配線板8cの一方面に短い方の金属ピン7a,7cそれぞれの下端面を接続することにより、インダクタ電極6を形成する(図4(c)が本発明の「第2構造体」に相当)。当該接続も半田接合、超音波接合および導電性接着材等の接合材を用いることができる。
次に、図4(d)に示すように、配線基板2の上面2aに周知の表面実装技術を用いて各部品4を実装したあと、当該上面2aに長い方の金属ピン7b,7dの下端面を接続する(図4(d)が本発明の「第3構造体」に相当)。この場合、第2エッチングプレート10bと配線基板2の上面2aの間に各部品4が配置された構造になる。
次に、図4(e)に示すように、第1エッチングプレート10aと配線基板2の間にエポキシ樹脂を充填して、各部品4、コイルコア5およびインダクタ電極6の一部を封止する樹脂層3を形成する(図4(e)が本発明の「第4構造体」に相当)。樹脂層3の形成には、例えばディスペンス方式や印刷方式を使用することができる。
次に、図4(f)に示すように、第1エッチングプレート10aの枠9a(図3(a)参照)および第2エッチングプレート10bの枠9b(図3(b)参照)を除去することにより、インダクタ部品1aが完成する。枠9a,9bの除去には、例えばダイシングやレーザ加工を用いることができる。
したがって、上記した実施形態によれば、インダクタ電極6が、いずれも導電性ペーストやめっきよりも比抵抗が低い金属ピン7a~7dおよび配線板8a~8cとで形成されるため、インダクタ電極6全体の低抵抗化を図ることができ、これにより、インダクタ部品1aの特性(例えば、インダクタンス値)を向上することができる。
また、長さの異なる金属ピン7a~7dを用いてインダクタ電極6を形成することで、例えば、樹脂層3の上面3a側の領域をインダクタ電極6の形成領域に使用し、樹脂層3の下面側の領域を部品配置領域にするなど、樹脂層3内部の設計の自由度を向上させることができる。また、配線基板2の上面2aと下側配線板8cの間に各部品4を配置することで、インダクタ部品1aの小型化を図ることができる。また、例えば、配線基板2の上面2aに形成された配線電極のみでコイルを形成した場合は、配線基板2の上面2aの面積を小さくするのが困難であるが、インダクタ電極6を立体的な配線構造で形成することで、配線基板2の上面2aの面積を容易に小さくすることができる。
また、同じ長さの金属ピンを用いて本発明のインダクタ部品1aを作製しようとすると、例えば、配線基板2の上面2aには部品4を実装し、配線基板2の下面にインダクタ電極6を形成する。そして、配線基板2の両主面それぞれに樹脂層を形成した上で、配線基板2のいずれか一方の主面に外部接続用の金属ピンを立設して、インダクタ部品をマザー基板に接続する。この場合、配線基板2のいずれの主面に外部接続用の金属ピンを配設しようとも、放熱特性の高いマザー基板と部品との間には、樹脂層の樹脂が介在することになる。しかしながら、この実施形態のインダクタ部品1aのように、長さの異なる金属ピン7a~7dを用いてインダクタ電極6を形成すると、各部品4とマザー基板との間に、放熱特性が樹脂層3よりも優れた配線基板2を配置することができるため、特に放熱特性の優れたインダクタ部品1aを提供することができる。
また、各配線板8a~8cは、いずれも両端それぞれが樹脂層3の周縁に達するように形成されているため、所定の金属ピン7a~7dの端面同士を接続するのに必要な部分のみで各配線板8a~8cが形成される場合と比較して、インダクタ部品1a内の金属部分を増やすことができ、これにより、インダクタ部品1aの放熱性を向上することができる。
また、それぞれインダクタ電極6の入力/出力端子を形成する長い方の金属ピン7b,7dの間は、電位差が大きくなるため、浮遊容量に起因するインダクタ電極6の特性劣化が懸念されるが、この実施形態では、両金属ピン7b,7dが離れて配置されるため、浮遊容量を抑制することができる。
また、この実施形態では、コイルコア5が環状部5aと棒状部5bとを有し、インダクタ電極6が、棒状部5bの長さ方向に沿って螺旋状に巻回する。このようにすると、インダクタ電極6の通電時に発生する磁束が通る磁束路にコイルコア5は配置されることになるため、インダクタ電極6のインダクタンス値を効率的に増やすことができる。
ところで、各配線板8a~8cの代わりに導電性ペーストやめっきで形成されたパターンを用いてこの実施形態のインダクタ部品1aを製造しようとすると、各部品4を配線基板2の上面2aに実装したあと、第1樹脂層で各部品4を封止し、第1樹脂層の表面に下側配線板8cに相当する部分を導電性ペーストやめっきで形成する。その後、第1樹脂層の表面にコイルコアや金属ピンなどを配置して、第2樹脂層でこれらを封止した後、第2樹脂層の表面に上側配線板8a,8bに相当する部分を形成することになる。この場合、樹脂層と配線板に相当する部分をそれぞれ2回に分けて形成する必要がある。一方、この実施形態によると、2枚のエッチングプレート10a,10bと長さの異なる金属ピン7a~7bを用いてインダクタ部品1aを製造することで、樹脂層3の形成を1回に減らすことができるため、インダクタ部品1aの製造コストの削減を図ることができる。また、従来の印刷工程やめっき工程が不要となるため、インダクタ部品1aの製造コストのさらなる削減を図ることができる。
(金属ピンの配置の変形例)
長い金属ピン7b,7dの配置箇所は、各部品4の配置構成などに応じて、適宜変更することができる。例えば、図6に示すように、2本の長い方の金属ピン7b,7dの両方をコイルコア5の環状部5aの内側領域に配置してもよい。

<第2実施形態>
本発明の第2実施形態にかかるインダクタ部品について、図8~図10を参照して説明する。なお、図8はインダクタ部品を配線基板の主面と平行な方向から見たときの図であって、内部構造が分かるように樹脂層の一部を図示省略している。また、図9(a)は上側配線板の平面図、図9(b)は下側配線板の平面図、図10はインダクタ電極の配線構造を示す図であって、各配線板の平面図である。
本発明の第2実施形態にかかるインダクタ部品について、図8~図10を参照して説明する。なお、図8はインダクタ部品を配線基板の主面と平行な方向から見たときの図であって、内部構造が分かるように樹脂層の一部を図示省略している。また、図9(a)は上側配線板の平面図、図9(b)は下側配線板の平面図、図10はインダクタ電極の配線構造を示す図であって、各配線板の平面図である。
この実施形態のインダクタ部品1bが、図1および図2を参照して説明した第1実施形態のインダクタ部品1aと異なるところは、図8~図10に示すように、コイルコア50の形状が異なることと、インダクタ電極60の構成が異なることと、コイルコア50と各配線板80a,80bの間に絶縁膜11aが形成されていることである。その他の構成は、第1実施形態のインダクタ部品1aと同じであるため、同一符号を付すことにより説明を省略する。
この場合、コイルコア50の平面視形状が、環状(この実施形態では、円環状)を有し、インダクタ電極60が、コイルコア50の周囲を螺旋状に巻回する。また、コイルコア50と各配線板80a,80bとの間には、エポキシ樹脂、ポリイミド、シリコン樹脂などの絶縁材料からなる絶縁膜11aが配置される。
インダクタ電極60は、樹脂層3の上面3aに配置された複数の上側配線板80aと、各上側配線板80aそれぞれと複数の対を成すように樹脂層3の内部に配置された複数の下側配線板80bと、所定の上側配線板80aと下側配線板80bとを接続する複数の内側金属ピン70a,70bおよび外側金属ピン70c,70dとを備える。このとき、各金属ピン70a~70dそれぞれの上端面は、樹脂層3の上面3aから露出して設けられる。なお、各内側金属ピン70a,70bのうちの1つは、インダクタ電極60の入力端子および出力端子の一方を構成し、各外側金属ピン70c,70dのうちの1つが、インダクタ電極6の入力端子および出力端子の他方を構成する。
なお、各配線板80a,80bの平面視形状は、適宜変更することができる。例えば、各配線基板80a,80bのパターン幅は一定であってもよいし、例えば、図11のように、樹脂層3を平面視したときに、各配線基板80a,80bの他端の一部分だけ樹脂層3の周縁に達するような形状にしてもよい。ここで、図11は配線板80a,80bの変形例を示す図であって、図9(a)に対応する図である。
各上側配線板80aは、樹脂層3を平面視したときに、一端がコイルコア50の内周側に配置され、他端がコイルコア50の外周側に配置された状態でインダクタ電極60の巻回軸方向(コイルコア50の周方向)に配列される(図9(a)参照)。各下側配線板80bは、各上側配線板80aと同様、一端がコイルコア50の内周側に配置され、他端がコイルコア50の外周側に配置された状態で周方向に配列される(図9(b)参照)。また、この実施形態では、各配線板80a,80bは、外周側から内周側に向かうにつれて先細りの形状で形成されている。
また、各上側配線板80aは略等間隔で配列されるとともに、各下側配線板80bも略等間隔(等ピッチ)で配列される。また、図9(a)に示すように、樹脂層3を平面視したときに、隣接する上側配線板80a間の所定量のギャップを除いて、ほぼ上側配線板80aが形成されており、各上側配線板80aの周方向の幅の増大化が図られている。各下側配線板80bも同様である(図9(b)参照)。
各上側配線板80aは、図10に示すように、いずれも対を成す下側配線板80bおよびこれの所定側(この実施形態では、時計回りの方向)に隣接する下側配線板80bそれぞれと平面視で重なる部分を有するように、対を成す下側配線板80bに対して平面視で前記所定側にずれて配置される。
各内側金属ピン70a,70bは、それぞれ樹脂層3の厚み方向に立設された状態でコイルコア50の内周面に沿って配列される。このとき、インダクタ電極60の入力端子または出力端子を構成する内側金属ピン70aを除いた各内側金属ピン70bは、接続先の上側配線板80aにおける、対を成す下側配線板80bに重なる部分にそれぞれ配置され、対を成す上側配線板80aと下側配線板80bの一端同士を接続する。
各外側金属ピン70c,70dは、それぞれ樹脂層3の厚み方向に立設された状態でコイルコア50の外周面に沿って配列される。このとき、インダクタ電極60の入力端子または出力端子を構成する外側金属ピン70dを除いた各外側金属ピン70cそれぞれは、接続先の上側配線板80aにおける、対を成す下側配線板80bの前記所定側(時計方向)に隣接する下側配線板80bに重なる部分にそれぞれ配置され、当該上側配線板80aの他端と、当該上側配線板80aと対を成す下側配線板80bの前記所定側に隣接する下側配線板80bの他端とを接続する。
なお、インダクタ電極60の入力端子および出力端子を構成する内側金属ピン70aおよび外側金属ピン70dは、いずれも他の金属ピン70b,70cよりも長く形成されており、下端面が樹脂層3の下面3bに露出して配線基板2に接続される(図8参照)。また、この実施形態のインダクタ部品1bも第1実施形態のインダクタ部品1aと同じ要領で製造することができる。この実施形態において、インダクタ電極60の入出力端子を構成する長い金属ピン70a,70dそれぞれが本発明の「第2金属ピン」に相当し、その他の短い金属ピン70b,70cが本発明の「第1金属ピン」および「第3金属ピン」に相当する。また、各上側配線板80aが本発明の「第1金属板」及び「第3金属板」に相当し、各下側配線板80bが本発明の「第2金属板」に相当する。
この実施形態によると、インダクタ部品1bが備えるインダクタ電極60がトロイダルコイルを形成する構成において、第1実施形態のインダクタ部品1aと同様の効果を得ることができる。
<第3実施形態>
本発明の第3実施形態にかかるインダクタ部品について、図12を参照して説明する。ここで、図12(a)はインダクタ部品を配線基板の主面と平行な方向から見たときの図、図12(b)はインダクタ部品の平面図を示している。なお、図12(a)では、内部構造が分かるように樹脂層の一部を図示省略している。

この実施形態のインダクタ部品1cが、図1および図2を参照して説明した第1実施形態のインダクタ部品1aと異なるところは、図12に示すように、インダクタ電極6の接続構造が異なることである。その他の構成は、第1実施形態のインダクタ部品1aと同じであるため、同一符号を付すことにより説明を省略する。
この場合、インダクタ電極6は、1枚の上側配線板8dと、2枚の下側配線板8e,8fと4本の金属ピン7a~7dで形成されており、1枚の上側配線板8dが、第1実施形態の下側配線板8cと同じ形状(図2(b)参照)で形成され、2枚の下側配線板8e,8fが、第1実施形態の上側配線板8a,8bと同じ形状(図2(a)参照)で形成される。インダクタ電極6の入力/出力端子を構成する2本の金属ピン7b,7dは、第1実施形態では、上側配線板8a,8bと配線基板2とを接続していたが、この実施形態では、第1実施形態のものよりも短く形成されて下側配線板8e,8fと配線基板2とを接続する。
この構成によると、インダクタ電極6が、いずれも導電性ペーストやめっきよりも比抵抗が低い金属ピン7a~7dおよび配線板8d~8fとで形成されるため、インダクタ電極6全体の低抵抗化を図ることができ、これにより、インダクタ部品1cの特性(例えば、インダクタンス値)を向上することができる。
<第4実施形態>

また、各金属ピン7a~7dは、いずれも樹脂層3の主面(上面3aおよび下面3b)に平行な方向の断面が矩形状を有する四角柱状に形成される。また、短い方の2本の金属ピン7a,7cは、いずれも上側配線板8a,8bと下側配線板8cとの間隔よりも長く形成される。
下側配線板8cに形成された2つの挿通孔13a,13bは、いずれも平面視矩形状を有し、短い方の2本の金属ピン7a,7cが挿通できるようになっている。また、図15に示すように、下側配線板8cの上面のうち、屈曲部12a(図14の左側の屈曲部)により折り曲げられた部分が、一方の金属ピン7a(図14の左側の金属ピン)の下端部の左側面に当接することで、当該金属ピン7aと下側配線板8cとが接続される。また、下側配線板8cの上面のうち、屈曲部12b(図14の右側の屈曲部)により折り曲げられた部分が、他方の金属ピン7c(図14の右側の金属ピン)の下端部の右側面に当接することで、当該金属ピン7cと下側配線板8cとが接続される。

まず、第1実施形態のインダクタ部品1aの製造方法と同じ要領で第1、第2エッチングプレート10a,10bを準備する。ここで、下側配線板8cが形成される第2エッチングプレート10bには、平面視で短い方の2本の金属ピン7a,7cと重なる領域を含む所定の領域それぞれにコ字状の切れ込みを入れる(図16(a)参照)。次に、これらの切れ込み部を下側に折り曲げ、下側配線板8cに屈曲部12a,12bを形成する(図16(c)参照)。この折り曲げ加工により、平面視矩形状の挿通孔13a,13bが形成される(図16(b)参照)。
次に、第1実施形態のインダクタ部品1aの製造方法と同じ要領で、第1エッチングプレート10aの両上側配線板8a,8bの一方面の所定位置に、各金属ピン7a~7dの上端面を接続し(図17(a)参照)、コイルコア5を所定位置に配置する(17(b)参照)。このとき、コイルコア5の棒状部5bが短い方の金属ピン7a,7cの間に位置するとともに、環状部5aの外側領域に長い方の金属ピン7b,7dが位置するようにコイルコア5を配置する。
次に、図17(c)に示すように、短い方の2本の金属ピン7a,7cの下端部それぞれを対応する挿通孔13a,13bに挿通させて、金属ピン7a,7cと下側配線板8cとを接続することにより、インダクタ電極6を形成する。このとき、下側配線板8cの上面のうち、屈曲部12a(図17(c)の左側の屈曲部)により折り曲げられた部分が、一方の金属ピン7a(図17(c)の左側の金属ピン)の下端部の左側面に当接することで、当該金属ピン7aと下側配線板8cとが接続される。また、下側配線板8cの上面のうち、屈曲部12b(図17(c)の右側の屈曲部)により折り曲げられた部分が、他方の金属ピン7c(図17(c)の右側の金属ピン)の下端部の右側面に当接することで、当該金属ピン7cと下側配線板8cとが接続される。なお、この実施形態では、切れ込み部分を下側に折り曲げて挿通孔13a,13bを形成したが、上側に折り曲げて挿通孔13a,13bを形成してもよい。
インダクタ電極6を形成してからインダクタ部品1fが完成するまでの工程は、第1実施形態のインダクタ部品1aと同じ要領で製造する(図17(d)~図17(f)参照)。
したがって、この実施形態によれば、第1実施形態のインダクタ部品1aで得られる効果に加え、下側配線板8cの樹脂層3の主面(上面3a、下面3b)に対して垂直な方向に向けて折り曲げられた部分を短い方の金属ピン7a,7cの側面に当接させることで、下側配線板8cと短い方の2本の金属ピン7a,7cとの接続面積を容易に増やすことができる。また、例えば、短い方の金属ピン7a,7cと下側配線板8cとを接続するに当たり、下側配線板8cの上面と金属ピン7a,7cの下端面とを接続するように構成した場合は、金属ピン7a,7cの長さにばらつきあると、金属ピン7a,7cと下側配線板8cとの接続不良が生じるおそれがある。しかしながら、この実施形態のように、下側配線板8cの挿通孔13a,13bに金属ピン7a,7cの下端部を挿通する構成にすれば、金属ピン7a,7cの長さにばらつきがあっても、金属ピン7a,7cと下側配線板8cとを確実に接続することができる。
(挿通孔の変形例)

上記した実施形態では、平面視矩形状の挿通孔13a,13bを形成する際、コ字状の切れ込みを形成するのを例として説明したが、例えば、図18(a)に示すように、下側配線板8cの挿通孔13a,13bを形成する部分に、Hの文字が横になったような形状に切れ込みを入れて、当該切れ込みに金属ピン7a,7cの下端部を差し込むようにしてもよい。この場合、図18(b)に示すように、金属ピン7a,7cの下端部それぞれの右側面と左側面の両方を、下側配線板8cに接続させることができるため、金属ピン7a,7cと下側配線板8cとの接続信頼性が向上する。なお、この場合は、金属ピン7a,7cを円柱状に形成しても下側配線板8cとの接続信頼性を確保することができる。
(金属ピンの変形例)
上記した第5実施形態のインダクタ部品1fでは、インダクタ部品1fの一部を構成する4本の金属ピン7a~7dを長い方と短い方の2種類で形成したが、図19に示すように、全ての金属ピン7a~7dが同じ長さであってもよい。このようにすると、共通の金属ピン7a~7dを使用することができるため、インダクタ部品1fの低コスト化を図ることができる。
上記した第5実施形態のインダクタ部品1fでは、インダクタ部品1fの一部を構成する4本の金属ピン7a~7dを長い方と短い方の2種類で形成したが、図19に示すように、全ての金属ピン7a~7dが同じ長さであってもよい。このようにすると、共通の金属ピン7a~7dを使用することができるため、インダクタ部品1fの低コスト化を図ることができる。
(インダクタ電極の変形例)
上記した実施形態では、インダクタ電極6がコイルコア5の棒状部5bを巻回してコイルを成す場合について説明したが、例えば、図20に示すように、コイルコア5がなく、インダクタ電極61が金属ピン7e,7fと配線板8gとで所定のパターンに形成されて成るインダクタ素子であってもよい。
上記した実施形態では、インダクタ電極6がコイルコア5の棒状部5bを巻回してコイルを成す場合について説明したが、例えば、図20に示すように、コイルコア5がなく、インダクタ電極61が金属ピン7e,7fと配線板8gとで所定のパターンに形成されて成るインダクタ素子であってもよい。
この場合、配線板8g(本発明の「第1金属板」に相当)が平面視コ字状に形成され、樹脂層3の上面3aに配置される。また、配線板8gは、両端部それぞれにおいて、一部が樹脂層3の上面3aに対して垂直な方向(この実施形態では下側方向)に向けて折れ曲がることにより形成された屈曲部12c,12d(本発明の「第2屈曲部」、「第3屈曲部」に相当)を有する。このとき、一方の屈曲部12cにより、金属ピン7eの上端部を挿通するための挿通孔13c(本発明の「第3挿通孔および第4挿通孔の一方」に相当)が形成されるとともに、他方の屈曲部12dにより、金属ピン7fの上端部を挿通するための挿通孔13d(本発明の「第3挿通孔および第4挿通孔の他方」に相当)が形成される。

この場合、各金属ピン7a~7dの上端部は、いずれもフランジ状に形成されるとともに、短い方の2本の金属ピン7a,7cの下端部は、いずれも当該金属ピン7a,7cの他の部分よりも細く形成される。また、2枚の上側配線板8a,8bそれぞれには、短い方の金属ピン7a,7cを挿通するための挿通孔13e,13g(本発明の「第5挿通孔」に相当)と、長い方の金属ピン7b,7dを挿通するための挿通孔13f,13h(本発明の「第6挿通孔」に相当)とが1つずつ形成される(図22参照)。これらの挿通孔13e~13hの径W1は、いずれも挿通する金属ピン7a~7dの上端部(フランジ状)の幅W2よりも小さく、当該金属ピンの両端部を除いた本体部分の径W3よりも大きく形成されており、各金属ピン7a~7dの上端部が上側配線板8a,8bに係止される(図24参照)。また、短い方の2本の金属ピン7a,7cの下端部は、それぞれ当該金属ピン7a,7cの本体部分よりも細く形成される(本体部分の径W3>下端部の径W4)。
下側配線板8cには、短い方の2本の金属ピン7a,7cそれぞれの下端部を挿通するための2つの挿通孔13i,13jが形成される(図22参照)。これらの挿通孔13i,13jの径W5は、図24に示すように、いずれも挿通する金属ピン7a,7cの本体部分の径W3よりも小さく、かつ、下端部の径W4よりも大きく形成され、金属ピン7a,7cの下端部を挿通孔13i,13jに挿通したときに、金属ピン7a,7cの本体部分と下側配線板8cの上面とが当接して両者が接続できるようになっている。
(インダクタ部品1gの製造方法)
次に、インダクタ部品1gの製造方法について、図22および図23を参照して第1実施形態のインダクタ部品1aの製造方法と異なるところを中心に説明する。なお、図22は枠9a,9bで支持された状態の各配線板8a~8cの平面図、図23はインダクタ部品1gの製造方法を説明するための図である。

まず、第1実施形態のインダクタ部品1aの製造方法と同じ要領で第1、第2エッチングプレート10a,10bを準備する。ここで、各配線板8a~8cの所定の位置に各挿通孔13e~13jを形成する。各挿通孔13e~13jは、例えば、パンチ加工、レーザ加工、エッチングなどで形成することができる。
次に、図23(a)に示すように、第1エッチングプレート10aの各挿通孔13e~13hに各金属ピン7a~7dを差し込む(挿通)。このとき、各金属ピン7a~7dの上端部(フランジ状)が上側配線板8a,8bに係止される。
次に、図23(b)に示すように、第1実施形態のインダクタ部品1aの製造方法と同じ要領でコイルコア5を配置する。
次に、図23(c)に示すように、短い方の2本の金属ピン7a,7cの下端部を第2エッチングプレート10bに形成された挿通孔13i,13jに挿通してインダクタ電極6を形成する。
インダクタ電極6を形成した以降の工程は、第1実施形態のインダクタ部品1aの製造方法と同じ要領で製造してインダクタ部品1gが完成する(図23(d)~図23(f)参照)。
したがって、この実施形態によれば、第1実施形態のインダクタ部品1aと同様の効果を得ることができる。また、図24に示すように、各挿通孔13e~13jは、いずれも金属ピン7a~7dの挿通する部分(例えば下端部)よりも大きい径で形成されるため、挿通孔13e~13jに金属ピン7a~7dを挿通する際の位置精度の尤度が向上する。また、上側配線板8a,8bに形成された挿通孔13e~13hは、挿通する金属ピン7a~7dの上端部(フランジ状)の幅よりも小さく形成されるため、各金属ピン7a~7dの上端部と上側配線板8a,8bとの接続を確実に行うことができる。また、下側配線板8cに形成された挿通孔13i,13jの径W5は、挿通する金属ピン7a,7cの本体部分の径W3よりも小さく形成されるため、各金属ピン7a,7cの下端部と下側配線板8cとの接続を確実に行うことができる。
(金属ピンの変形例)

また、図27に示すように、図26に示す変形例にかかるインダクタ部品1gにおいても、上端部をフランジ状に形成しない構成としてもよい。この場合も各金属ピン7a~7dの上端部(上端面)を上側配線板8a,8bに半田などで接合すればよい。
(インダクタ電極の変形例)

上側配線板8a,8bは、部品搭載基板21の内層または第2の主面側の表層に設けられた電極であり、上側配線板8aは金属ピン7a,7bの上面と接触し、上側配線板8bは金属ピン7c,7dの上面と接触する。
したがって、この実施形態によれば、第1実施形態のインダクタ部品1aと同様の効果を得ることができる。また、配線基板2の上面2aおよび部品搭載基板21の第1の主面の2枚の基板に部品を搭載することができるので、インダクタ部品1hの製品面積を抑えることができる。
(インダクタ部品の変形例)

上記した図30の変形例におけるインダクタ部品1iによれば、放熱部材26によりインダクタ部品1iの放熱性を向上させることができる。また、最終製品の筐体に放熱部材26を接触させることにより、さらに放熱性を向上させることができる。
<第8実施形態>
本発明の第8実施形態にかかるインダクタ部品について図31ないし図33を参照して説明する。なお、図31はインダクタ部品の配線集合板(上側配線集合板、下側配線集合板)の概略図であり、図32はインダクタ部品の配線基板の概略図であり、図33はインダクタ部品におけるインダクタ関連部品とその他部品の配置関係を示す概略図である。
本発明の第8実施形態にかかるインダクタ部品について図31ないし図33を参照して説明する。なお、図31はインダクタ部品の配線集合板(上側配線集合板、下側配線集合板)の概略図であり、図32はインダクタ部品の配線基板の概略図であり、図33はインダクタ部品におけるインダクタ関連部品とその他部品の配置関係を示す概略図である。
この実施形態のインダクタ部品1jが、図1および図2を参照して説明した第1実施形態のインダクタ部品1aと異なるところは、図31ないし図33に示すように、上側配線板8a,8bが設けられた上側配線板部31aを複数有する上側配線集合板31が設けられ、上側配線集合板31に配線基板35の上面35aに搭載された部品36を挿通する複数の挿通孔31bが形成され、インダクタ部品1jの上面に垂直な方向から見て挿通孔31bに対応する配線基板35の領域に部品36を配置する点である。その他の構成は、第1実施形態のインダクタ部品1aと同じであるため、同一符号を付すことにより説明を省略する。
上側配線集合板31は、導電性材料で作成され、図31に示すように、複数の上側配線板部31aをマトリックス状に有し、上側配線集合板31には複数の上側配線板部31aそれぞれに隣接する位置に挿通孔31bが形成されている。各上側配線板部31aのコイルコア5と対向する面には、上側配線板8a,8bが設けられている。各挿通孔31bは、配線基板35の上面35aに搭載された部品36を挿通するための孔である。
両上側配線板8a,8bの一方面(上側配線集合板31と対向する面と反対側の面)の所定位置に、各金属ピン7a~7dの上端面を接続し、コイルコア5の棒状部5bが短い方の金属ピン7a,7cの間に位置するとともに、環状部5aの外側領域に長い方の金属ピン7b,7dが位置するようにコイルコア5を配置し、下側配線板8cの一方面(コイルコア5と対向する面)に短い方の金属ピン7a,7cの下端面を接続する。
配線基板35の上面35aには、図32に示すように、周知の表面実装技術を用いて複数の部品36が実装されている。部品36は、例えば、Si等で形成された半導体素子や、チップコンデンサ、チップインダクタ、チップ抵抗などで構成される。各部品36は、図33に示すように、下側配線板8c、コイルコア5、金属ピン7a~7d、及び上側配線集合板31が配線基板35に配置された状態において、配線基板35の上面に対して垂直な方向から見て、上側配線集合板31のいずれかの挿通孔31bに対応する領域に配置されている。なお、当該領域に配置する部品36は、挿通孔31bを挿通可能なサイズの部品であって、例えば背の高い部品である。
上側配線板8a,8bが設けられた上側配線集合板31、コイルコア5、金属ピン7a~7d、および下側配線板8cからなる構造体を、インダクタ部品1jの一部分を図示した図33に示すように、上側配線集合板31の挿通孔31bに配線基板35の部品36が挿通するようにして、配線基板35の上面35aに配置する。
したがって、この実施形態によれば、第1実施形態のインダクタ部品1aと同様の効果を得ることができる。また、インダクタ関連部品(コイルコア5、インダクタ電極、金属ピン)と背の高い部品36とを混載することができる。
なお、本発明は上記した各実施形態に限定されるものではなく、その趣旨を逸脱しない限りにおいて、上記したもの以外に種々の変更を行なうことが可能である。例えば、上記した各実施形態では、インダクタ電極6,60がコイルを形成する場合について説明したが、インダクタ素子として使用されるものであればよい。また、コイルコア5,50がない構成であってもよい。
また、インダクタ電極6,60の巻数は適宜変更することができる。この場合、巻数に応じて金属ピンおよび配線板の数を変更するとよい。
また、樹脂層3の上面3aに、上側配線板8a,8b,80aの保護用の絶縁被覆膜を設けてもよい。この場合、絶縁被覆膜は、例えばエポキシ樹脂やポリイミド等の絶縁材料を使用することができる。
上記した各実施形態や変形例にかかるインダクタ部品1a~1jの構成を組み合わせてもよい。
本発明は、インダクタ電極が金属ピンと金属板とを有する種々のインダクタ部品に広く適用することができる。

Claims (17)
- 樹脂層と、
インダクタ電極とを備え、
前記インダクタ電極は、
いずれも一端が前記樹脂層の一方主面に露出した状態で前記樹脂層に立設された第1金属ピンおよび第2金属ピンと、
前記樹脂層の前記一方主面に接して配置され、前記第1金属ピンの前記一端と前記第2金属ピンの前記一端とに接する第1金属板とを有する
ことを特徴とするインダクタ部品。 - 前記第2金属ピンは、前記第1金属ピンよりも長いことを特徴とする請求項1に記載のインダクタ部品。
- 前記樹脂層の他方主面に主面が当接する配線基板と、
前記配線基板の前記主面に実装されて前記樹脂層に封止される部品とをさらに備え、
前記インダクタ電極は、
前記樹脂層の内部に配設され、前記第1金属ピンの他端に接続された第2金属板をさらに有し、
前記第2金属ピンの他端は、前記樹脂層の前記他方主面に露出して前記配線基板に接続されていることを特徴とする請求項2に記載のインダクタ部品。 - 前記第2金属板は、一部が前記樹脂層の前記一方主面に対して垂直な方向に向けて折れ曲がることにより形成された第1屈曲部を有し、該第1屈曲部により、前記第1金属ピンの前記他端を挿通するための第1挿通孔が形成されていることを特徴とする請求項3に記載のインダクタ部品。
- 前記第1金属ピンの前記他端を含む他端部は、他の部分よりも細く形成され、
前記第1金属ピンの前記他端部は、前記第2金属板において前記第1金属ピンの前記他の部分よりも小さく、かつ、前記他端部よりも大きく形成された第2挿通孔を挿通することを特徴とする請求項3に記載のインダクタ部品。 - 前記インダクタ電極は、
前記第2金属ピンよりも短く形成され、一端が前記樹脂層の前記一方主面に露出した状態で前記樹脂層に立設された第3金属ピンと、
前記樹脂層の前記一方主面に配置され、前記第3金属ピンの前記一端に接続された第3金属板とをさらに有し、
前記第2金属板が前記第1金属ピンの前記他端と前記第3金属ピンの他端を接続することにより、前記インダクタ電極が、前記樹脂層の前記一方主面と略平行な方向に巻回軸を有するコイルを成すことを特徴とする請求項3ないし5のいずれかに記載のインダクタ部品。 - 前記第1金属板は、前記樹脂層の前記一方主面に垂直な方向から見たときに、少なくとも一端が前記樹脂層の縁部に達するように形成されていることを特徴とする請求項1ないし6のいずれかに記載のインダクタ部品。
- 前記第1金属ピンと前記第3金属ピンとの間であって、前記第1金属板と前記第2金属板との間に配置されたコイルコアを有することを特徴とする請求項6または7に記載のインダクタ部品。
- 前記コイルコアは、前記樹脂層の前記一方主面に対して垂直な方向から見たときに、環状部と、該環状部の内側領域を2分するように設けられた棒状部とが合成されたような形状を有し、
前記棒状部は、前記第1金属ピンと前記第3金属ピンとの間に配置されるとともに、当該棒状部の軸方向が前記コイルの前記巻回軸と略平行な方向となるように配置されていることを特徴とする請求項8に記載のインダクタ部品。 - 前記第1金属板は、前記樹脂層の前記一方主面に垂直な方向から見たときに、両端が前記樹脂層の縁部に達するように形成され、
前記第1金属板のうち前記第1金属ピンと接する点と第3金属ピンと接する点との間に位置する部分の幅は、前記第1金属板のうちそれ以外の部分の幅より大きいことを特徴とする請求項6に記載のインダクタ部品。 - 前記第1金属板は、
一部が前記樹脂層の前記一方主面に対して垂直な方向に向けて折れ曲がることにより形成された第2屈曲部と、
前記一部とは異なる他の一部が前記樹脂層の前記一方主面に対して垂直な方向に向けて折れ曲がることにより形成された第3屈曲部とを有し、
前記第1金属板には、前記第2屈曲部により、前記第1金属ピンの前記一端を挿通するための第3挿通孔が形成されるとともに、前記第3屈曲部により、前記第2金属ピンの前記一端を挿通するための第4挿通孔が形成されていることを特徴とする請求項1ないし10のいずれかに記載のインダクタ部品。 - 前記第1金属板には、前記第1金属ピンを挿通するための第5挿通孔と、前記第2金属ピンを挿通するための第6挿通孔とが形成され、
前記第1金属ピンの前記一端を含む一端部は、前記第5挿通孔よりも大きいフランジ状に形成されて、当該一端部が前記第1金属板に係止され、
前記第2金属ピンの前記一端を含む一端部は、前記第6挿通孔よりも大きいフランジ状に形成されて、当該一端部が前記第1金属板に係止されることを特徴とする請求項1ないし10のいずれかに記載のインダクタ部品。 - 前記第1金属板はリードフレームであることを特徴とする請求項1ないし12のいずれかに記載のインダクタ部品。
- 第1の主面と第2の主面とを有し、前記第1の主面に設けられた部品を有する基板をさらに備え、
前記第1金属板は前記基板に設けられる
ことを特徴とする請求項1ないし13のいずれかに記載のインダクタ部品。 - 第1の主面と第2の主面とを有し、前記第1の主面に設けられた放熱部材を有する基板をさらに備え、
前記第1金属板は前記基板に設けられる
ことを特徴とする請求項1ないし13のいずれかに記載のインダクタ部品。 - 平板枠に支持された状態の第1金属板の一方面に、第1金属ピンの一端、および、該第1金属ピンよりも長い第2金属ピンの一端を接続させることにより、前記第1金属板の前記一方面に高さの異なる金属ピンが立設されてなる第1構造体を形成する工程と、
平板枠に支持された状態の第2金属板の一方面を、前記第1金属ピンの他端に接続することにより、前記第1金属板、前記第2金属板、前記第1金属ピンおよび前記第2金属ピンを有するインダクタ電極が形成された第2構造体を形成する工程と、
一方主面に部品が実装された配線基板の当該一方主面に、前記第2金属ピンの他端を接続させることにより、前記配線基板の前記一方主面と前記第2金属板との間に前記部品が配置されてなる第3構造体を形成する工程と、
前記第1金属板と前記配線基板の前記一方主面の間に樹脂を充填することにより、前記第3構造体と樹脂層とを有する第4構造体を形成する工程と、
前記第1金属板の前記平板枠と、前記第2金属板の前記平板枠とを除去するように前記第4構造体を加工する工程と
を備えることを特徴とするインダクタ部品の製造方法。 - 前記第1金属板および前記第2金属板は、前記部品を挿通するための挿通孔が設けられていることを特徴とする請求項16に記載のインダクタ部品の製造方法。
