Abstract
Description
尚、硼素粉末は、例えば、特開平5―58621号公報(特許文献4)に記載されるように、マグネシウム等の還元剤を用いた酸化硼素粉末(B2O3)の熱還元反応により生成され、熱還元反応では、NaCl、KClやMgCl2のような反応助剤が添加されていた。更に、特許文献4に記載される硼素粉末は、硼素元素以外に数mass%~数十mass%の不純物元素を含んでいることが示されている。
更に、特許文献4に記載されるように、従来の酸化硼素の熱還元反応法では、反応物を塩酸による洗浄・ろ過を繰り返す、もしくは熱濃塩酸と温水による洗浄とろ過を繰り返し、乾燥させて硼素粉末が得られていた。しかしながら、特許文献4に記載される方法では、塩酸を構成する塩素や温水に含まれる塩素が不純物として残留すると共に、前記反応助剤として含まれる塩素化合物の塩素が不純物として残留していた。
更に、前記樹脂材料が350℃以下の熱分解温度を有するから、比較的低温で前記樹脂材料が熱分解し、低温で有機成分を除去することが可能である。また、所定の温度まで前記樹脂材料が存在することにより、前記卑金属粉末の酸化が防止され、前記樹脂材料が熱分解すると、前記硼素粉末により前記卑金属粉末の酸化を防止することができ、焼成後には有機物由来の残存カーボン量も低減でき焼成体の体積抵抗率が低減できる。卑金属は低コストであるが、貴金属に比べ酸化され易く、特に、大気中雰囲気の焼成では酸化されて焼成体の体積抵抗率を増大させるが、前記硼素粉末により卑金属の酸化を防止することができる。
更に、前記硼素粉末に含まれる不純物の質量比率が前記硼素粉末の0.3mass%以下であり、前記導電性ペーストを焼成した焼成体の体積抵抗率が1350μΩ・cm以下に設定されるから、好適な耐酸化性が付与され、電気的特性のより優れた電極を形成することができる。本発明者の鋭意研究の結果、硼素粉末に含まれる不純物量が焼成体の体積抵抗率や熱膨張率に対して小さくない影響を及ぼすことを発見し、第1の形態に係る発明を完成するに到った。
前記不純物は、酸化硼素の還元剤として用いられた金属又はその酸化物等であり、具体的にはMg,Fe,Na、CaやCl等やその酸化物等の化合物が含まれている。即ち、金属と酸素を含む化合物が不純物として含まれる可能性がある。第1の形態によれば、前記不純物の質量比率が前記硼素粉末の0.3mass%であるから、不純物の影響が低減され、焼成体に好適な体積抵抗率を付与することができる。不純物を比較的多量に含有すると、焼成時に高温で酸化による熱膨張を引き起こす場合があり、0.3mass%以下では酸化による熱膨張を抑制又は防止することができる。例えば、不純物を低減する方法には、塩素等を含まない純水と酢酸等の有機酸で洗浄する洗浄処理方法や、純水のみで洗浄する洗浄処理方法がある。更に、好ましくはプラズマ処理により不純物低減化する方法や、より好ましくは硼素粉末の生成方法により不純物を全く含有しない粉末を生成する方法が考えられる。
本発明に係る導電性ペーストは、350℃以下の熱分解温度を有する樹脂材料を含み、好ましくはアクリル樹脂が用いられる。また、350℃以下の熱分解温度を有する分散剤を含むことがより好ましく、樹脂材料と分散剤は、350℃以下で熱分解する。また、樹脂材料には、アクリル樹脂を主体として、例えば、エチルセルロース、ポリビニルアセタール、アルキッド樹脂等を含む樹脂材料を用いても良く、導電性ペーストに用いられる種々の樹脂材料を用いることが可能である。また、分散剤として、ステアリン酸やオレイン酸などの脂肪酸系やカルボン酸系もしくはアミン系など導電性ペーストに用いられる種々の分散剤を用いることが可能である。導電性ペースト全質量に対して樹脂材料の質量比率は、0.5mass%~5.0mass%であることが好ましい。前記分散剤は、導電性ペースト全質量に対して0.5mass%~1.0mass%含有することが好ましい。更に、溶剤等を添加して粘度等を自在に調整することが可能である。
更に、本発明に係る導電ペーストは、全質量に対して5mass%以下であれば、ガラスフリットを含有しても良く、基板に対する密着性を向上させることが可能である。シリコン基板に導電性ペーストを塗布する場合、シリコンを含有することが好ましく、シリコン基板に対してより好適な密着強度を持つ焼成体である電極を形成することが可能である。
表1には、従来の硼素粉末(比較例)と本発明に係る硼素粉末(実施例)に含まれる不純物量を示しており、硼素粉末と不純物の全質量を100mass%として含有される不純物の質量比率を示している。不純物はICP分析装置により含有元素の質量を測定している。表1に示すように、測定結果から、還元剤には主としてマグネシウム(Mg)が用いられ、さらにカルシウム(Ca)や鉄(Fe)が含まれている。硼素粉末には、NaやClが含まれている場合もある。表1に示すように、従来の硼素粉末に含まれる不純物を構成する元素の質量比率は、Mgが4.23mass%、Caが0.15mass%、Feが0.146mass%であり、それらの総質量が4.533mass%となっている。尚、各元素は、酸化物として含有される場合もある。本発明に係る硼素粉末では、不純物を構成する元素として、Mgを0.28mass%、Caを0.003mass%、Feを0.013mass%含有しており、総質量が0.2843mass%となっている。以下に示す本発明の実施例では、前述の不純物低減化処理や不純物量が所定量以下の硼素粉末を選択することにより、不純物量が約0.3mass%以下の硼素粉末が酸化防止剤として含まれている。不純物は、質量比で1000ppm以下であることが好ましく、100ppm以下であることがより好ましい。
なお、本発明に使用される樹脂は、塗布される方法や条件によりアクリル樹脂を主成分として、例えば、エチルセルロース、ポリビニルアセタール、アルキッド樹脂等を含む樹脂材料であることが好ましく、その他電極塗料に使用される種々の樹脂材料を適宜に選択することが可能である。
本発明に係る硼素粉末は、酸化硼素粉末がMg,Fe,Na、Ca又はCl等を含む還元剤や洗浄液を用いて硼素粉末に還元される。その後、塩素を含まない前記洗浄処理により硼素粉末に含まれる還元剤や塩素、還元剤の酸化物が低減化される。この硼素粉末は、機械的、例えばJETミルや湿式JETミル、ビーズミル、遊星ミルなどにより粉砕して微細化されることが好ましく、より好ましくは湿式JETミルを用いると洗浄と粉砕が同時に行うことが出来、比較的低コストで好適な表面積を有する硼素粉末粒子を形成することが可能である。硼素粉末は、銅粉末、ニッケル粉末及びアルミニウム粉末から選択される2種以上の卑金属粉末と、シリコン粉末、樹脂材料及び分散剤が混合され、粘度調整等に溶剤を添加しても良い。本発明に係る大気雰囲気焼成用導電性ペーストが作製される。この大気雰囲気焼成用導電性ペーストは、焼成温度が400℃~830℃であり、ディップ塗布、パッド印刷、スクリーン印刷、グラビア印刷又はインクジェット印刷によって基体の表面に塗布又は印刷して、電極パターンを形成することが可能である。前述のように、硼素粉末を含むことにより、好適な特性を有する焼成体を形成することができる。
本発明における溶剤には、例えば、アルコール、アセトン、プロパノール、酢酸エチル、酢酸ブチル、エーテル、石油エーテル、ミネラルスピリット、その他のパラフィン系炭化水素溶剤、あるいは、ブチルカルビトール、ターピネオールやジヒドロターピネオール、ブチルカルビトールアセテート、ジヒドロターピネオールアセテート、ジヒドロカルビルアセテート、カルビルアセテート、ターピニルアセテート、リナリールアセテート等のアセテート系や、ジヒドロターピニルプロピオネート、ジヒドロカルビルプロピオネート、イソボニルプロピオネートなどのプロピオネート系溶剤、エチルセロソルブやブチルセロソルブなどのセロソルブ類、芳香族類、ジエチルフタレート、その他電極ペーストに使用可能な溶剤全てを使用することができる。
更に、前記硼素粉末に含まれる不純物の質量比率が前記硼素粉末の0.3mass%以下であり、前記導電性ペーストを焼成した焼成体の体積抵抗率が1350μΩ・cm以下に設定されるから、好適な耐酸化性が付与され、電子部品に使用できる電気的特性のより優れた電極を形成することができる。特に、比較的高温で焼成される際の熱膨張率を抑制することができる。
Claims (14)
- 金属粉末、硼素粉末、樹脂材料及び分散剤を少なくとも含有し、前記金属粉末が銅粉末、ニッケル粉末及びアルミニウム粉末から選択される2種以上の卑金属粉末を含み、前記樹脂材料が350℃以下の熱分解温度を有し、前記硼素粉末に含まれる不純物の質量比率が前記硼素粉末の0.3mass%以下であり、焼成後の体積抵抗率が1350μΩ・cm以下に設定され、大気雰囲気で焼成されることを特徴とする大気雰囲気焼成用導電性ペースト。
- 前記卑金属粉末が少なくとも前記アルミニウム粉末を含む場合、前記金属粉末の全質量に対する前記アルミニウム粉末の含有量が40mass%~90mass%の範囲である請求項1に記載の大気雰囲気焼成用導電性ペースト。
- 前記卑金属粉末が少なくとも前記ニッケル粉末を含む場合、前記金属粉末の全質量に対する前記ニッケル粉末の含有量が5mass%~70mass%の範囲である請求項1又は2に記載の大気雰囲気焼成用導電性ペースト。
- 前記卑金属粉末が少なくとも前記銅粉末を含む場合、前記金属粉末の全質量に対する前記銅粉末の含有量が5mass%~70mass%の範囲である請求項1、2又は3に記載の大気雰囲気焼成用導電性ペースト。
- 前記金属粉末の全質量を100mass%として、添加される前記硼素粉末の質量比率が前記金属粉末に対して1mass%~30mass%の範囲である請求項1~4のいずれかに記載の大気雰囲気焼成用導電性ペースト。
- さらに、シリコン粉末が添加され、前記卑金属粉末と前記シリコン粉末の全質量を100mass%として前記シリコン粉末の質量比率が20mass%以下である請求項1~5に記載の大気雰囲気焼成用導電性ペースト。
- 前記分散剤は、350℃以下の熱分解温度を有する請求項1~6のいずれかに記載の大気雰囲気焼成用導電性ペースト。
- 前記樹脂材料がアクリル樹脂を主成分とする請求項1~7のいずれかに記載の大気雰囲気焼成用導電性ペースト。
- 前記硼素粉末は、機械的に粉砕または分散して形成された粉末である請求項1~8のいずれかに記載の大気雰囲気焼成用導電性ペースト。
- 基体の表面に塗布又は印刷され、大気雰囲気で焼成されて電極を形成する請求項1~9のいずれかに記載の大気雰囲気焼成用導電性ペースト。
- 前記電極を形成する大気雰囲気の焼成温度が400℃~830℃である請求項10に記載の大気雰囲気焼成用導電性ペースト。
- 前記基体は、セラミック素子又はグリーンシートである請求項10又は11に記載の大気雰囲気焼成用導電性ペースト。
- ディップ塗布、パッド印刷、スクリーン印刷、グラビア印刷又はインクジェット印刷によって前記基体の表面に塗布又は印刷して、パターンが形成される請求項10、11又は12に記載の大気雰囲気焼成用導電性ペースト。
- 金属粉末、硼素粉末、樹脂材料及び分散剤を混練し、大気雰囲気で焼成される大気雰囲気焼成用導電性ペーストを製造する方法であり、前記金属粉末が銅粉末、ニッケル粉末及びアルミニウム粉末から選択される2種以上の卑金属粉末を含み、前記樹脂材料が350℃以下の熱分解温度を有し、前記硼素粉末に含まれる不純物の質量比率が前記硼素粉末の0.3mass%以下であり、前記導電性ペーストを焼成した焼成体の体積抵抗率が1350μΩ・cm以下に設定されることを特徴とする大気雰囲気焼成用導電性ペーストの製造方法。
