Description
しかしながら、このADC12は耐食性に劣るため、腐食し易い環境で使用する場合には、陽極酸化処理などの耐食性向上処理が必要であり、手間やコスト等の面で問題が生じ得る。
これに対し、日本工業規格JIS H5302にて規定されたAl-Mg系ダイカスト用合金のADC5やADC6(以下、単に「ADC5」,「ADC6」と称する。)は、耐食性に優れているが、凝固範囲が広いために湯流れ性が悪く、ダイカスト製品に割れが生じ易い。つまり、Al-Mg系ダイカスト用合金は、ADC12に比べて鋳造性が著しく劣るため、その用途が簡単な製品形状のものに限られることが多いという問題が有った。
この技術によれば、ダイカスト用アルミニウム合金成分量の中でもMn,Fe,及びCu量がアルミニウム合金の耐食性に大きく影響しており、Cu添加量を0.5重量%以下に規制すること等により、ADC12と比較して耐食性を大幅に向上させている。
すなわち、上記特許文献1に記載の技術では、日本工業規格JIS H5202にて規定されたAl-Si-Mg系の鋳物用合金AC4Cと同程度にまで耐食性を向上させることができるものの、その機械的特性がADC12と比較してどのようになっているのか定かではない。
また、鋳造性についても、上記特許文献1に記載の技術では、流動長での比較において、ADC12の80%程度の鋳造性を有するものの、その鋳造性がADC12と同等のレベルにまで達しているとは言い難い。
それゆえに、この発明の主たる課題は、ADC12と同等の鋳造性及び機械的特性を有すると共に、ADC6と同等の耐食性を有するダイカスト用アルミニウム合金と、当該合金でダイカストされたアルミニウム合金ダイカストとを提供することである。
この発明では、主にSiを12.0~15.0重量%含有させて合金の鋳造性を向上させるのに加え、耐食性に最も大きな影響を与えると考えられるCuの含有割合を0.10重量%以下に抑え、且つ、耐食性と耐焼付き性とを向上させる効果が有るCrを0.10~0.50重量%含有させるようにしているので、ADC12並の鋳造性並びに機械的特性を有すると共に、ADC6並の高い耐食性を持った合金を得ることができるようになる。
以上のように、本発明では、5種類の元素成分を所定の割合で含有させるだけで、鋳造性及び機械的特性のみならず耐食性にも優れたダイカスト用アルミニウム合金のインゴットを安全且つ簡便に製造することができる。
また、Tiを0.05~0.30重量%添加することや、Bを1~50ppm添加することも好ましい。こうすることにより、特にSi量が少ない場合や冷却速度の遅い鋳造方法を用いる場合であってもアルミニウム合金の結晶粒を微細化させることができ、その結果、当該アルミニウム合金の伸びを向上させることができる。
本発明のダイカスト用アルミニウム合金でダイカストされたアルミニウム合金ダイカストは、鋳造性よく量産できると共に、耐力や伸びと言った機械的特性のみならず、耐食性にも優れているため、例えば自動車用構造部品など、長期間屋外環境で使用される用途に最適である。
本発明のダイカスト用アルミニウム合金(以下、単に「アルミニウム合金」とも云う。)は、主として0.10重量%以下のCu(銅),12.0~15.0重量%のSi(シリコン;ケイ素),1.00重量%以下のMg(マグネシウム),0.05~1.00重量%のFe(鉄),0.10~0.50重量%のCr(クロム)を含有し、残部がAl(アルミニウム)と不可避不純物とで構成されている。以下、各元素の特性について説明する。
そこで、本発明では、アルミニウム合金原料としてスクラップを受け入れることができるようにするため、アルミニウム合金全体の重量に対するCuの含有割合を0.10重量%以下とした。なお、当該合金を用いたアルミニウム合金ダイカストにより厳しい耐食性が求められる場合には、アルミニウム合金全体の重量に対するCuの含有割合を0.08重量%以下とするのが好ましく、より好ましくは0.05重量%以下である。
アルミニウム合金全体の重量に対するSiの含有割合は、上述したように12.0~15.0重量%の範囲であることが好ましい。Siの含有割合が12.0重量%未満の場合には、アルミニウム合金の溶融温度および鋳造温度が高くなると共に、アルミニウム合金を溶融した際の流動性が低下するためダイカスト時に十分な湯流れ性が確保できず、Siの含有割合が15.0重量%より多い場合にも、流動性の低下や液相線温度の上昇により鋳造性が低下するようになるからである。
アルミニウム合金全体の重量に対するMgの含有割合は、上述したように1.00重量%以下の範囲であることが好ましい。かかる範囲内でのMgの存在は、耐食性に大きな影響を与えることなく、アルミニウム合金の耐力や引張強さと言った機械的特性を向上させることができる。なお、Mgの配合割合が1.00重量%より多い場合には、合金の伸びが低下し、かかる合金を用いて製造したアルミニウム合金ダイカストは品質が劣ったものとなる。
アルミニウム合金全体の重量に対するFeの含有割合は、上述したように0.05~1.00重量%の範囲であることが好ましい。Feの含有割合が0.05重量%未満の場合には、ダイカスト時の焼付き防止効果が十分ではなく、逆に、Feの含有割合が1.00重量%より多い場合にも、上記焼付き防止効果は十分なものになるが、当該合金の靱性が低下すると共に溶解温度が上昇して鋳造性が悪化するようになるからである。
アルミニウム合金全体の重量に対するCrの含有割合は、上述したように0.10~0.50重量%の範囲であることが好ましい。Crの含有割合が0.10重量%未満の場合には、合金の耐食性向上効果が十分ではなく、逆に、Crの含有割合が0.50重量%より多い場合には、耐食性は十分なものになるが、液相線温度が高くなり流動性が低下して鋳造性が悪化するようになるからである。
ここで、アルミニウム合金全体の重量に対する改良処理材の添加割合は、当該改良処理材がNa,SrおよびCaの場合には30~200ppm、Sbの場合には0.05~0.20重量%の範囲であることが好ましい。改良処理材の添加割合が30ppm(Sbの場合には0.05重量%)未満の場合には、アルミニウム合金中の共晶Siの粒子を微細化するのが困難となり、逆に、改良処理材の添加割合が200ppm(Sbの場合には0.20重量%)より多い場合には、アルミニウム合金中の共晶Siの粒子は十分に微細化されており、これ以上添加量を増やしても添加効果が上がらなくなるからである。
アルミニウム合金全体の重量に対するTiおよびBの添加割合は、Tiの場合には0.05~0.30重量%、Bの場合には1~50ppmの範囲であることが好ましい。Tiの添加割合が0.05重量%未満或いはBの添加割合が1ppm未満の場合には、アルミニウム合金中の結晶粒を微細化するのが困難となり、逆に、Tiの添加割合が0.30重量%より多い場合或いはBの添加割合が50ppmより多い場合には、アルミニウム合金中の結晶粒は十分に微細化されており、これ以上添加量を増やしても添加効果が上がらなくなるからである。
なお、所定の実施例および比較例における各機械的特性(引張強さ,伸び,0.2%耐力)は、次の方法で測定した。すなわち、型締力135トンの通常のダイカストマシン(東芝機械(株)社製・DC135EL)を用いて、射出速度1.0m/秒、鋳造圧力60MPaでダイカスト鋳造し、ASTM(American Society for Testing and Material)規格に準拠した丸棒試験片を作製した。そして、鋳放しの状態のかかる丸棒試験片について、(株)島津製作所社製の万能試験機(AG-IS 100kN)を用いて、引張強さ,伸び,0.2%耐力を測定した。
また、耐食性については、日本工業規格JIS Z2371に準拠した(中性)塩水噴霧試験にて評価を行なった。
さらに、ダイカストでの鋳造性については、合金の液相線温度を測定するのに加え、次の方法で評価した。すなわち、合金インゴットを溶解し、合金の液相線温度+100℃における溶体の流動長を測定した。測定には、MIT式流動性試験機を使用した。MIT試験装置の条件は、真空ポンプ差圧設定値:200Torr(ゲージ圧)、吸引用パイレックス管(「パイレックス」は登録商標):内径φ5mm(L字管)であり、n=5の平均値を算出して当該合金の流動長とした。
また、実施例1~9と、ADC12に相当する比較例2とを比較した場合、実施例1~9のアルミニウム合金は、比較例2のものに比べて、著しく高い耐食性を有すると共に、これと略同等の機械的特性を有することが窺える。

- Cu:0.10重量%以下、Si:12.0~15.0重量%、Mg:1.00重量%以下、Fe:0.05~1.00重量%、Cr:0.10~0.50重量%を含有し、残部がAlと不可避不純物とからなることを特徴とするダイカスト用アルミニウム合金。
- Na,SrおよびCaから選ばれる少なくとも1種を30~200ppm添加したことを特徴とする請求項1に記載のダイカスト用アルミニウム合金。
- Sbを0.05~0.20重量%添加したことを特徴とする請求項1又は2に記載のダイカスト用アルミニウム合金。
- Tiを0.05~0.30重量%添加したことを特徴とする請求項1乃至3のいずれかに記載のダイカスト用アルミニウム合金。
