特に、ポリカーボネート樹脂/ポリエステル樹脂を主成分とする強化熱可塑性樹脂組成物は熱安定性も悪い。また、成形工程においてシリンダー内で高温に保持されることにより、ポリカーボネート樹脂とポリエステル樹脂とのエステル交換反応により分解ガスが発生し、泡やシルバーストリークと称される成形品の外観不良も生じやすい。また、このエステル交換反応によるポリカーボネート樹脂の分子量低下によりポリカーボネート樹脂本来の耐衝撃性や耐熱性等が損なわれることもある。さらに、高温下での滞留によりポリカーボネート樹脂の粘度が変化し、射出成形時の成形安定性が損なわれ、得られる成形品の充填不良(ショートショットともいう)や過充填(バリともいう)が発生するという問題もある。
一方、ポリアミド樹脂を主成分とする強化熱可塑性樹脂組成物は成形品にした際のウエルド強度には優れるが、上述した反りや寸法変化、外観悪化の問題は解消できない。これは成形後の成形品が吸湿することによる問題であり、成形前に成形材料を乾燥しても解決できる問題ではない。
(1)芳香族ポリカーボネート樹脂と、グラフト共重合体と、水溶性ポリウレタンで表面処理されたガラス繊維と、グリシジルエーテル単位含有重合体と、燐酸エステル系難燃剤とを含有する強化熱可塑性樹脂組成物(特許文献1)。
(2)芳香族ポリカーボネート樹脂と、ポリアミドで表面処理された繊維状充填材と、カルボキシル基を有する滑剤とを含有する強化熱可塑性樹脂組成物(特許文献2)。
(3)ポリカーボネート樹脂と、ゴム含有ポリマーと、ナイロン系収束剤で収束された炭素繊維とを含有する強化熱可塑性樹脂組成物(特許文献3)。
(4)ポリカーボネート樹脂と、ゴム性重合体と、重縮合触媒の失活処理がなされたポリエチレンテレフタレートと、ミルドファイバーと、ポリカーボネートと反応する官能基を有するオレフィン系重合体を含有する強化熱可塑性樹脂組成物(特許文献4)。
(2)の強化熱可塑性樹脂組成物は、成形品にした際の耐衝撃性以外の他の機械的強度、すなわち曲げ強度や引張り強度が低下する問題を有している。
(3)の強化熱可塑性樹脂組成物は、成形品にした際の繰り返し衝撃頻度が優れるものの、耐衝撃性が不十分である。
(4)の強化熱可塑性樹脂組成物は、成形品にした際の剛性が低い。
しかしながら、成形性および得られる成形品のウエルド強度、機械的強度、耐衝撃性、難燃性のバランスに優れた強化熱可塑性樹脂組成物は、いまだ提案されていない。
[1] ポリカーボネート樹脂(A)の80~100質量%と、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)およびシアン化ビニル化合物単量体(b)を含む単量体混合物を重合して得られたグラフト共重合体(B)の0~20質量%とからなる樹脂主成分(C)(ただし、前記ポリカーボネート樹脂(A)と前記グラフト共重合体(B)との合計は100質量%である。)と、無機充填材(D)と、グリシジルエーテル単位を有し、質量平均分子量が3,800~60,000であるグリシジルエーテル単位含有重合体(E)(ただし、前記グラフト共重合体(B)を除く。)と、リン原子を含むポリエステル系樹脂(F)がポリカルボジイミド化合物(G)で変性されたリン含有変性ポリエステル系樹脂(H)とを含有する強化熱可塑性樹脂組成物であって、前記ポリエステル系樹脂(F)は、下記式(1)で表される環状リン化合物を含むジカルボン酸成分を共重合成分として製造されたものであり、かつポリエステル系樹脂(F)100質量%中のリン原子の含有量が4質量%以上であり、前記無機充填材(D)の割合が、当該強化熱可塑性樹脂組成物100質量%中、20~50質量%であり、前記グリシジルエーテル単位含有重合体(E)の含有量が、前記樹脂主成分(C)100質量部に対して、1~10質量部であり、前記リン含有変性ポリエステル系樹脂(H)の含有量が、前記樹脂主成分(C)100質量部に対して、3~10質量部である、強化熱可塑性樹脂組成物。
[3] 前記無機充填材(D)がガラス繊維である、[1]に記載の強化熱可塑性樹脂組成物。
[4] 燐酸エステル系難燃剤(I)をさらに含有する、[1]~[3]のいずれか1つに記載の強化熱可塑性樹脂組成物。
[5] [1]~[4]のいずれか1つに記載の強化熱可塑性樹脂組成物が成形加工された、成形品。
本発明の成形品は、ウエルド強度、剛性、耐衝撃性、機械的強度、耐熱性、又は難燃性が高い。
なお、以下の説明において、「(メタ)アクリレート」とは、アクリレートおよびメタクリレートの総称である。また、「成形品」とは、本発明の強化熱可塑性樹脂組成物を成形加工してなるものである。
本発明の強化熱可塑性樹脂組成物は、樹脂主成分(C)と、無機充填材(D)と、グリシジルエーテル単位含有重合体(E)と、リン含有変性ポリエステル系樹脂(H)とを必須成分として含有する。樹脂主成分(C)は、以下に示すポリカーボネート樹脂(A)を含有し、グラフト共重合体(B)を含んでもよい。また、強化熱可塑性樹脂組成物は、燐酸エステル系難燃剤(I)、難燃助剤(J)をさらに含有することが好ましい。
樹脂主成分(C)は、ポリカーボネート樹脂(A)、又はポリカーボネート樹脂(A)及びグラフト共重合体(B)とを含む。すなわち、樹脂主成分(C)は、グラフト共重合体(B)を含んでいてもよく、含んでいなくてもよい。
樹脂主成分(C)の割合は、強化熱可塑性樹脂組成物の総質量に対して、35~75質量%が好ましい。
なお、樹脂主成分(C)中の、ポリカーボネート樹脂(A)及びグラフト共重合体(B)の割合の合計は100質量%である。
ポリカーボネート樹脂(A)は、ビス(ヒドロキシアリール)ハイドロカーボンを原料とする樹脂である。ポリカーボネート樹脂(A)は、分岐していないものでもよく、分岐したものであってもよい。
ポリカーボネート樹脂(A)は、1種を単独で用いてもよく、2種以上を併用してもよい。
ポリカーボネート樹脂(A)は、公知の方法により製造される。例えば、分岐していないポリカーボネート樹脂(A)は、ビス(ヒドロキシアリール)ハイドロカーボンをホスゲンまたは炭酸のジエステルと反応させる方法や溶融重合法によって製造される。
ビス(ヒドロキシアリール)ハイドロカーボンとしては、例えば、ヒドロキシアリール構造中のヒドロキシ基に対してオルトの位置にアルキル基を有するものが挙げられる。
ビス(ヒドロキシアリール)ハイドロカーボンの好ましい具体例としては、4,4’-ジヒドロキシ-2,2’-ジフェニルプロパン(すなわち、ビスフェノールA)、テトラメチルビスフェノールA、ビス-(4-ヒドロキシフェニル)-p-ジイソプロピルベンゼン等が挙げられる。
ポリカーボネート樹脂(A)として、コンパクトディスク等からリサイクルしたものを用いてもよい。
ポリカーボネート樹脂(A)の粘度平均分子量(Mv)は、15,000~35,000が好ましい。ポリカーボネート樹脂(A)の粘度平均分子量が15,000以上であれば、成形品の耐衝撃性がさらに高くなる。ポリカーボネート樹脂(A)の粘度平均分子量が35,000以下であれば、強化熱可塑性樹脂組成物の成形性がさらに高くなる。ポリカーボネート樹脂(A)の粘度平均分子量は、成形品の機械的強度、耐衝撃性、および強化熱可塑性樹脂組成物の流動性のバランスが特に優れる点から、17,000~25,000がより好ましい。
ポリカーボネート樹脂(A)の粘度平均分子量は、例えば溶液粘度法により求めることができる。市販のポリカーボネート樹脂(A)を用いる場合は、カタログ値を参考にすることができる。
グラフト共重合体(B)は、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)およびシアン化ビニル化合物単量体(b)を含む単量体混合物を重合して得られたものであって、ゴム質重合体(B1)に、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位を有する分子鎖(B2)がグラフトされたものである。
グラフト共重合体(B)は、1種を単独で用いてもよく、2種以上を併用してもよい。
ゴム質重合体(B1)としては、例えば、ブタジエンゴム、スチレン-ブタジエンゴム、アクリロニトリル-ブタジエンゴム、イソプレンゴム、クロロプレンゴム、ブチルゴム、エチレン-プロピレンゴム、アクリルゴム、エチレン-プロピレン-非共役ジエンゴム、エピクロルヒドリンゴム、ジエン-アクリル複合ゴム、シリコーン(ポリシロキサン)-アクリル複合ゴム等が挙げられる。これらのうち、成形品のめっき性能が良好である点から、ブタジエンゴム、スチレン-ブタジエンゴム、アクリロニトリル-ブタジエンゴム、アクリルゴム、ジエン-アクリル複合ゴム、シリコーン-アクリル複合ゴムが好ましく、成形品の難燃性が良好である点から、シリコーン-アクリル複合ゴムがより好ましい。
本発明において、複合ゴムとは、例えば、二種のゴム成分を共重合体したゴム又は分離できないよう相互に絡み合ったIPN構造をとるように重合したゴムをいう。
ブタジエンゴムは、例えばブタジエンゴムを形成する単量体の総質量に対するブタジエン単量体の割合が、95~100質量%であることが好ましい。ブタジエンゴムには、その他の単量体として、例えばn-ブチルアクリレートやメタクリレート等のアルキル(メタ)アクリレートを含むことができる。
アクリルゴムは、例えばアクリルゴムを形成する単量体の総質量に対して、アルキル(メタ)アクリレートの割合が95~100質量%であることが好ましい。
ジエン-アクリル複合ゴムのジエン成分は、ジエン-アクリル複合ゴムのジエン成分を構成する単量体の総質量に対して、ブタジエン単位を50質量%以上100質量%未満含むことが好ましく、95以上99質量%以下含むことがさらに好ましい。ジエン成分としては、ブタジエンゴム、スチレン-ブタジエンゴム、アクリロニトリル-ブタジエンゴム等が挙げられる。
ジエン-アクリル複合ゴムのアクリルゴム成分は、アルキル(メタ)アクリレート(f)と多官能性単量体(g)とが重合したものである。
シリコーン-アクリル複合ゴムのシリコーン成分は、ポリオルガノシロキサンを主成分とするものである。本発明において、ポリオルガノシロキサンとは、珪素と酸素が交互に結合して形成された重合体であって、珪素に有機基が結合しているものをいう。シリコーン成分としては、ビニル重合性官能基を含有するポリオルガノシロキサンが好ましい。
シリコーン-アクリル複合ゴムのアクリルゴム成分は、ジエン-アクリル複合ゴムのアクリルゴム成分と同様である。
ゴム質重合体(B1)は、例えば、ラジカル重合開始剤の存在下に、ゴム質重合体(B1)を形成する単量体を乳化重合することによって調製される。乳化重合法による調製方法によれば、ゴム質重合体(B1)の粒子径を制御しやすい。
ゴム質重合体(B1)の平均粒子径は、成形品の耐衝撃性をさらに高くできる点から、0.1~0.6μmが好ましい。
ゴム質重合体(B1)の重合率は、85~99%であることが好ましい。重合率は、未反応の単量体量を測定する方法、反応で生成したゴム質重合体の量の変化から計算できる。
平均粒子径は、例えば動的光散乱法によって測定される値である。
ゴム質重合体(B1)の含有量は、樹脂主成分(C)の総質量(100質量%)に対して、0.5~3.5質量%が好ましい。ゴム質重合体(B1)の含有量が0.5質量%以上であれば、成形品の耐衝撃性をさらに高くできる。ゴム質重合体(B1)の含有量が3.5質量%以下であれば、強化熱可塑性樹脂組成物の成形性がさらに良好になり、成形品の外観が良好になる。
ゴム質重合体(B1)の質量平均分子量は、20000~200000が好ましく、40000~150000がさらに好ましい。
ゴム質重合体(B1)の質量平均分子量は、例えばゲルパーミエーションクロマトグラフィー(GPC)により求めることができる。
分子鎖(B2)は、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位を必須成分として有し、これらと共重合可能な他の単量体(c)単位を任意成分として有する。分子鎖(B2)を構成する単量体の総質量に対する各単量体単位の割合は、成形品の耐衝撃性と強化熱可塑性樹脂組成物の成形性とのバランスに優れる点から、芳香族アルケニル化合物単量体(a)単位の割合が50~90質量%が好ましく、シアン化ビニル化合物単量体(b)単位の割合が10~50質量%が好ましく、他の単量体(c)単位の割合が0~40質量%が好ましい。また、分子鎖(B2)は、芳香族アルケニル化合物単量体(a)単位の割合が60~80質量%、シアン化ビニル化合物単量体(b)単位の割合が20~40質量%、他の単量体を含まないものがより好ましい。ただし、単量体(a)~(c)の割合の合計は100質量%である。
シアン化ビニル化合物単量体(b)としては、例えば、アクリロニトリル、メタクリロニトリル等が挙げられ、アクリロニトリルが好ましい。
他の単量体(c)としては、メチルメタクリレート、エチルメタクリレート、2-エチルヘキシルメタクリレート等のアルキルメタクリレート;メチルアクリレート、エチルアクリレート、ブチルアクリレート等のアルキルアクリレート;N-フェニルマレイミド等のマレイミド化合物等が挙げられる。
グラフト共重合体(B)の質量平均分子量は、35,000~600,000が好ましく、55,000~500,000、100,000~450,000がさらに好ましい。
また、ここで定義するグラフト共重合体(B)の質量平均分子量とは、アセトン可溶分中に含まれる高分子体の分子量の事をいう。質量平均分子量の測定はアセトン可溶分をテトラヒドロフランに溶解し、ゲルパーミエーションクロマトグラフィー(GPC)にて測定し、ポリスチレン換算の質量平均分子量(Mw)を算出する方法などが挙げられる。
グラフト共重合体(B)は、ゴム質重合体(B1)に、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位を必須成分として有し、これらと共重合可能な他の単量体(c)単位を任意成分として有する分子鎖(B2)をグラフト鎖として結合したものであり、複合ゴム状重合体(A)からなるコア部と、分子鎖(B2)からなる外層部とから構成される。
グラフト共重合体(B)は、アセトン不溶分を70~99質量%含み、かつ、アセトン可溶分の0.2g/dlのN,N-ジメチルホルムアミド溶液として25℃で測定した還元粘度が0.3~0.7dl/gであることが好ましい。
アセトン不溶分が70質量%以上であれば、成形品の表面外観が良好となり、強化熱可塑性樹脂組成物の成形性がさらに良好になる。アセトン溶媒に対する不溶分が99質量%以下であれば、成形品の引き裂き強度が向上する。
アセトン可溶分の前記還元粘度が0.3dl/g以上であれば、成形品の引き裂き強度が向上する。アセトン可溶分の前記還元粘度が0.7dl/g以下であれば、成形品の表面外観が良好となり、強化熱可塑性樹脂組成物の成形性がさらに良好になる。
グラフト共重合体の2.5gをアセトン90ml中に浸漬し、65℃で3時間加熱した後、遠心分離機を用い1500rpmにて30分間遠心分離する。その後、上澄み液を除去し、残分を真空乾燥機にて65℃で12時間乾燥し、乾燥後の試料を精秤する。その質量差分(2.5g-乾燥後の試料の質量)から、グラフト共重合体におけるアセトン可溶分の割合(%)を求めることができる。アセトン可溶分の還元粘度は、0.2g/dlのN,N-ジメチルホルムアミド溶液とし、25℃で測定する。
グラフト共重合体(B)は、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)と、シアン化ビニル化合物単量体(b)と、必要に応じて、他の単量体(c)とをグラフト重合させることによって得られる。
グラフト重合法としては、乳化重合法が好ましい。また、グラフト重合時には、グラフト共重合体(B)の分子量、グラフト率、アセトン可溶分の還元粘度を調整するために、各種連鎖移動剤を添加してもよい。
無機充填材(D)としては、ガラス繊維;炭素繊維等の無機繊維;無機繊維に金属コーティングしたもの;ウオラスナイト、タルク、マイカ、ガラスフレーク、ガラスビーズ、チタン酸カリウム、炭酸カルシウム、炭酸マグネシウム、カーボンブラック、ケッチェンブラック等の無機物;鉄、銅、亜鉛、アルミニウム等の金属や合金;およびそれらの酸化物の繊維、粉末等が挙げられる。これらのうち、少ない配合で高い剛性が得られることからガラス繊維や炭素繊維を用いることが好ましい。
無機充填材(D)は、1種を単独で用いてもよく、2種以上を併用してもよい。
また、ガラス繊維、炭素繊維は、エチレン/酢酸ビニル共重合体やポリアミド等の熱可塑性樹脂、ポリウレタン樹脂、エポキシ樹脂等の熱硬化性樹脂で被覆あるいは集束されていてもよい。
繊維断面における長径/短径は、例えば電子顕微鏡を用いて、繊維断面を8箇所で観察し、8箇所の長径/短径を平均して求める。市販品を用いる場合は、カタログ値を参考にすることができる。
無機充填材(D)は、1種を単独で用いてもよく、2種以上を併用してもよい。
無機充填材(D)の割合は、強化熱可塑性樹脂組成物の総質量に対して、20~50質量%であり、30~45質量%が好ましい。無機充填材(D)の割合が20質量%以上であれば、成形品の剛性等が高くなる。無機充填材(D)の割合が50質量%以下であれば、強化熱可塑性樹脂組成物の成形性が良好となる。
グリシジルエーテル単位含有重合体(E)は、分子中にグリシジルエーテル単位を有する重合体である。グリシジルエーテル単位含有重合体(E)には、臭素等のハロゲン原子を有するものやブロック型重合体は含まれない。
グリシジルエーテル型エポキシ樹脂としては、例えば、ビスフェノール型エポキシ樹脂;ノボラック型エポキシ樹脂;脂肪族多価アルコールのポリグリシジルエーテル;ビフェニル型エポキシ樹脂等の高分子量体であって、下記式(2)で表される繰り返し単位を有する分子鎖を有するもの(例えば、エポキシ基含有フェノキシ樹脂)等が挙げられる。
mは13~211であることが好ましく、19~176であることがより好ましい。
ノボラック型エポキシ樹脂としては、例えば、フェノールノボラック型エポキシ樹脂、クレゾールノボラック型エポキシ樹脂等が挙げられる。
脂肪族多価アルコールのポリグリシジルエーテルとしては、例えば、エチレングリコールジグリシジルエーテル等のアルキレングリコールジグリシジルエーテル;ジエチレングリコールジグリシジルエーテル、ポリエチレングリコールジグリシジルエーテル、ジプロピレングリコールジグリシジルエーテル、トリプロピレングリコールジグリシジルエーテル、ポリプロピレングリコールジグリシジルエーテル等のポリオキシアルキレングリコールジグリシジルエーテル;グリセリントリグリシジルエーテル等が挙げられる。
グリシジルエーテル型エポキシ樹脂は、1種を単独で用いてもよく、2種以上を併用してもよい。
グリシジルエーテル単位含有重合体(E)の質量平均分子量は3,800~60,000であり、5,500~50,000が好ましい。グリシジルエーテル単位含有重合体(E)の質量平均分子量が3,800以上であれば、成形品の耐衝撃性が高くなる。グリシジルエーテル単位含有重合体(E)の質量平均分子量が60,000以下であれば、強化熱可塑性樹脂組成物の成形性、成形品の難燃性が良好になる。
グリシジルエーテル単位含有重合体(E)の質量平均分子量は、質量分析法により求めることができる。市販のグリシジルエーテル単位含有重合体(E)を用いる場合は、カタログ値を参考にすることができる。
グリシジルエーテル単位含有重合体は(E)の市販品としては、例えば、三菱化学社製のjER(登録商標)シリーズ、新日鉄住金化学社製のエポトート(登録商標)シリーズ、フェノトート(登録商標)シリーズ、旭化成イーマテリアルズ社製のAER(登録商標)シリーズ、DIC社製のエピクロン(登録商標)シリーズ等が挙げられる。
グリシジルエーテル単位含有重合体(E)の含有量は、樹脂主成分(C)100質量部に対して、1~10質量部であり、3~8質量部が好ましい。グリシジルエーテル単位含有重合体(E)の含有量が1質量部以上であれば、成形品の耐衝撃性、ウエルド強度が高くなる。グリシジルエーテル単位含有重合体(E)の含有量が10質量部以下であれば、強化熱可塑性樹脂組成物の成形性、成形品の難燃性が良好になる。
リン含有変性ポリエステル系樹脂(H)は、リン原子を含むポリエステル系樹脂(F)がポリカルボジイミド化合物(G)で変性されたものである。
リン含有変性ポリエステル系樹脂(H)は、1種単独で用いてもよく、2種以上を併用してもよい。
ポリエステル系樹脂(F)は、リン原子を含み、難燃剤の役割を主に果たす。ポリエステル系樹脂(F)のリン原子の含有率は、4質量%以上である。リン原子の含有率が4質量%以上であれば、ポリエステル系樹脂(F)による難燃性の向上効果が十分に得られる。工業的な量産性の観点から、リン原子の含有率は、6質量%以下が好ましく、4質量%以上6質量%以下がより好ましい。
よって、ポリエステル系樹脂(F)は、例えば国際公開第2006/057228号に記載の方法で製造できるが、DOPとイタコン酸とその他のジカルボン酸成分とジオール成分とを含むポリエステル製造原料(共重合成分)を用い、常法に従って重縮合反応を行って製造することができる。
上記式(1)で表される環状リン化合物の割合は、反応に用いるジカルボン酸成分の全量に対して29.5モル%以上が好ましく、30~49.5モル%がより好ましい。
3官能以上の多価カルボン酸成分の割合は、反応に用いるジカルボン酸成分の全量に対して0.05~2.0モル%が好ましく、0.30~0.70モル%がより好ましい。
ただし、テレフタル酸および/またはそのエステル形成性誘導体と、上記式(1)で表される環状リン化合物と、3官能以上の多価カルボン酸成分との合計を100モル%とする。
一方、テレフタル酸および/またはそのエステル形成性誘導体の割合が上記上限値以下であれば、上記式(1)で表される環状リン化合物や3官能以上の多価カルボン酸成分の割合を確保できるので、これらの成分による効果が十分に得られる。
上記式(1)で表される環状リン化合物の割合が上記範囲内であれば、得られるポリエステル系樹脂(F)のリン原子の含有率を容易に上記範囲内とすることができる。
3官能以上の多価カルボン酸成分は、その増粘作用により、上記式(1)で表される環状リン化合物を用いる重合反応を促進するために用いられるが、割合が上記下限値以上であれば増粘効果が十分に得られ、上記上限値以下であれば重合反応を容易に制御できる。
一方、ジオール成分としては、エチレングリコール、エチレンオキサイドなどが挙げられる。
ポリエステル系樹脂(F)の極限粘度は、0.4~0.7dl/gであることが、成形品の難燃性、耐衝撃性、耐熱性の点において好ましい。なお、同じ種類の高分子で同じ溶媒、温度で測定した場合、極限粘度が高いほど分子量が大きいことを表す。この範囲よりも極限粘度が低いと成形品の外観不良や耐衝撃性、耐熱性が低下する場合があり、この範囲よりも極限粘度が高いと難燃性が低下する場合がある。
本明細書において、ポリカルボジイミド化合物(G)は、カルボジイミド基、すなわち、-N=C=N-で表される基を1分子中に1つ以上有する化合物である。このようなポリカルボジイミド化合物としては、従来公知のものであればよく、特に制限されない。
ポリカルボジイミド化合物としては、例えばジシクロヘキシルカルボジイミド、ジイソプロピルカルボジイミド、ジイソブイチルカルボジイミド、ジオクチルカルボジイミド、オクチルデシルカルボジイミド、ジ-t-ブチルカルボジイミド、ジベンジルカルボジイミド、ジフェニルカルボジイミド、N-オクタデシル-N’-フェニルカルボジイミド、N-ベンジル-N’-フェニルカルボジイミド、N-ベンジル-N’-トリルカルボジイミド、ジ-o-トルイルカルボジイミド、ジ-p-トルイルカルボジイミド、ビス(p-アミノフェニル)カルボジイミド、ビス(p-クロロフェニル)カルボジイミド、ビス(o-クロロフェニル)カルボジイミド、ビス(o-エチルフェニル)カルボジイミド、ビス(p-エチルフェニル)カルボジイミドビス(o-イソプロピルフェニル)カルボジイミド、ビス(p-イソプロピルフェニル)カルボジイミド、ビス(o-イソブチルフェニル)カルボジイミド、ビス(p-イソブチルフェニル)カルボジイミド、ビス(2,5-ジクロロフェニル)カルボジイミド、ビス(2,6-ジメチルフェニル)カルボジイミド、ビス(2,6-ジエチルフェニル)カルボジイミド、ビス(2-エチル-6-イソプロピルフェニル)カルボジイミド、ビス(2-ブチル-6-イソプロピルフェニル)カルボジイミド、ビス(2,6-ジイソプロピルフェニル)カルボジイミド、ビス(2,6-ジ-t-ブチルフェニル)カルボジイミド、ビス(2,4,6-トリメチルフェニル)カルボジイミド、ビス(2,4,6-トリイソプロピルフェニル)カルボジイミド、ビス(2,4,6-トリブチルフェニル)カルボジイミド、ジ-β-ナフチルカルボシイミド、N-トリル-N’-シクロヘキシルカルボシイミド、N-トリル-N’-フェニルカルボシイミド、p-フェニレンビス(o-トルイルカルボジイミド)、p-フェニレンビス(シクロヘキシルカルボジイミド)、p-フェニレンンビス(p-クロロフェニルカルボジイミド)、2,6,2’,6’-テトライソプロピルジフェニルカルボジイミド、ヘキサメチレンビス(シクロヘキシルカルボジイミド)、エチレンビス(フェニルカルボジイミド)、エチレンビス(シクロヘキシルカルボジイミド)等のモノまたはポリカルボジイミドなどが挙げられる。
これらの中でも反応性、安定性の観点からビス(2,6-ジイソプロピルフェニル)カルボジイミド、2,6,2’,6’-テトライソプロピルジフェニルカルボジイミドが好ましい。
リン含有変性ポリエステル系樹脂(H)は、上述したポリエステル系樹脂(F)がポリカルボジイミド化合物(G)で変性されたものである。すなわち、リン含有変性ポリエステル系樹脂(H)は、ポリエステル系樹脂(F)のカルボキシル基とポリカルボジイミド化合物(R5-N=C=N-R6)のカルボジイミド基とが反応した、HR6NCONR5OC-の構造を有する。ここで、R5、R6はそれぞれ水素原子または有機基である。
リン含有変性ポリエステル系樹脂(H)は、赤外吸収分析において2200~2300cm-1に、ポリエステル系樹脂(F)およびポリカルボジイミド化合物(G)では確認されない特有のピークをもつ。
リン含有変性ポリエステル系樹脂(H)の含有量は、樹脂主成分(C)100質量部に対して、3~10質量部であり、5~8質量部が好ましい。リン含有変性ポリエステル系樹脂(H)の含有量が3質量部以上であれば、成形品のウエルド強度が高くなる。リン含有変性ポリエステル系樹脂(H)の含有量が10質量部以下であれば、成形品の難燃性が良好となる。また、ウエルド強度の低下を抑制できる。
本発明の強化熱可塑性樹脂組成物には、難燃剤を配合しても構わない。
難燃剤としては、燐酸エステル系難燃剤(I)、公知の非ハロゲン系難燃剤等が挙げられる。
燐酸エステル系難燃剤(I)としては、下記式(5)で表される化合物が挙げられる。
2価以上の有機基とは、前記有機基から、炭素原子に結合している水素原子の2個以上を除いて得られる2価以上の官能基である。例えば、アルキレン基、フェニレン基、置換フェニレン基等が挙げられる。炭素原子から取り除く水素原子の位置は任意である。Aは、2価の有機基であることが好ましい。
上記燐酸エステル系難燃剤(I)の中でも、トリフェニルホスフェート、ビスフェノールAビス(ジフェニルホスフェート)、フェニレンビス(ジフェニルホスフェート)、フェニレンビス(ジキシリルホスフェート)が好ましい。
燐酸エステル系難燃剤(I)の質量平均分子量は、326以上が好ましく、より好ましくは326を超え、特に好ましくは550以上である。特に、質量平均分子量が326を超える燐酸エステル系難燃剤(I)を用いれば、強化熱可塑性樹脂組成物の成形性がより良好になり、外観の優れた成形品を得ることができる。燐酸エステル系難燃剤(I)の質量平均分子量の上限値は、成形品の難燃性の点から692以下が好ましく、より好ましくは690以下、特に好ましくは686以下である。燐酸エステル系難燃剤(I)の質量平均分子量は、326以上692以下が好ましく、より好ましくは326超690以下、特に好ましくは550以上686以下である。
燐酸エステル系難燃剤(I)の質量平均分子量は、質量分析法により求めることができる。市販の燐酸エステル系難燃剤(I)を用いる場合は、カタログ値を参考にすることができる。
燐酸エステル系難燃剤(I)の市販品としては、例えば、ADEKA社製のFPシリーズ、味の素ファインテクノ社製のクロニテックス(登録商標)シリーズ、ケムチュラジャパン社製のレオフォス(登録商標)シリーズ、大八化学社製のCRシリーズ、PXシリーズ等が挙げられる。
燐酸エステル系難燃剤(I)の含有量は、樹脂主成分(C)100質量部に対して、1~25質量部が好ましく、3~23質量部がより好ましい。燐酸エステル系難燃剤(I)の含有量が1質量部以上であれば、成形品の成形性がさらに良好となる。燐酸エステル系難燃剤(I)の含有量が25質量部以下であれば、成形品の耐衝撃性、耐熱性がさらに高くなる。
非ハロゲン系難燃剤としては、例えば、ホスファゼン、リン含有ポリエステル、赤燐、水酸化アルミニウム等の無機系難燃剤等が挙げられる。
赤燐系難燃剤としては、熱硬化性樹脂で被覆されて安定化されたもの、または熱硬化性樹脂および金属水酸化物で被覆されて安定化されたものが用いられる。赤燐系難燃剤は、単独では発火性があるため、あらかじめ樹脂主成分(C)の少なくとも一部またはポリカーボネート樹脂(A)に混合してマスターバッチ化してもよい。
本発明の強化熱可塑性樹脂組成物には、燃焼時のドリップを防止するための難燃助剤(J)を配合してもよい。難燃助剤としては、例えば、ポリテトラフルオロエチレン、テトラフルオロエチレン単位を有する化合物、シリコーン系重合体等が挙げられる。
難燃助剤(J)として、ポリテトラフルオロエチレンまたはテトラフルオロエチレン単位を有する化合物を配合する場合、難燃助剤(J)の含有量は、成形品の表面外観の点から、樹脂主成分(C)100質量部に対して、1質量部以下が好ましく、0.1質量部以上1質量部以下がより好ましい。
本発明の強化熱可塑性樹脂組成物には、必要に応じて、他の改質剤、離型剤、光または熱に対する安定剤、帯電防止剤、染料、顔料等を配合してもよい。
本発明の強化熱可塑性樹脂組成物は、樹脂主成分(C)と、無機充填材(D)と、グリシジルエーテル単位含有重合体(E)と、リン含有変性ポリエステル系樹脂(H)とを配合して得られる。本発明の強化熱可塑性樹脂組成物は、必要に応じて難燃剤、難燃助剤(J)、その他の成分とを配合してもよい。
上記成分の配合は、具体的には、ヘンシェルミキサー、タンブラーミキサー、ナウターミキサー等の混合装置を用いて上記成分を混合することによって行う。さらに、混練には、単軸押出機、二軸押出機、バンバリーミキサ、コニーダ等の混練装置を用いてもよい。
以上説明した本発明の強化熱可塑性樹脂組成物にあっては、樹脂組成物(C)と、無機充填材(D)と、グリシジルエーテル単位含有重合体(E)と、リン含有変性ポリエステル系樹脂(H)とを、特定の割合で含有するため、成形性が良好であり、得られる成形品のウエルド強度、剛性、耐衝撃性、機械的強度、耐熱性、又は難燃性を高くできる。成形品のウエルド強度、剛性、耐衝撃性、機械的強度、耐熱性、及び難燃性は、いずれも良好であることが好ましい。
本発明の成形品は、本発明の強化熱可塑性樹脂組成物が成形加工されたものである。
強化熱可塑性樹脂組成物の成形加工法としては、例えば、フィルムやガラス板などのインサート成形を含む射出成形法、射出圧縮成形法、押出法、ブロー成形法、真空成形法、圧空成形法、カレンダー成形法、インフレーション成形法等が挙げられる。これらのうち、量産性に優れ、高い寸法精度の成形品を得ることができる点から、射出成形法、射出圧縮成形法が好ましい。
成形品の剛性は、成形品のISO178に準じて測定した曲げ弾性率によって評価することができる。試験片は、厚さ、幅、長さがそれぞれ4mm、10mm、80mmである。成形品の曲げ弾性率は、6500MPa以上が好ましく、10000MPa以上がより好ましく、13000MPa以上が更に好ましい。曲げ弾性率は高いほど好ましいが、例えば17000MPa以下である。
成形品の耐衝撃性は、成形品のISO179に準じて測定したシャルピー衝撃強度によって評価することができる。試験片は、厚さ、幅、長さがそれぞれ4mm、10mm、80mmである。成形品のシャルピー衝撃強度は10kL/m2以上が好ましく、12kJ/m2以上がより好ましく、15kL/m2以上がさらに好ましい。シャルピー衝撃強度は高いほど好ましいが、例えば30kJ/m2以下である。
成形品の耐熱性は、ISO75に準じ1.80MPaフラットワイズ法で測定した撓み温度によって評価することができる。成形品の撓み温度は、90℃以上が好ましく、100℃以上がより好ましく、120℃以上がさらに好ましい。曲げ強度は高いほど好ましいが、例えば150℃以下である。
成形品の難燃性は、UL94に準じたV-1相当か否かの判断により評価することができる。試験片は、厚さ1mmの試験片である。成形品の難燃性は、V-1相当の難燃性を有していることが好ましい。
上記の測定に用いる試験片は、何れも射出成形機によって組成物を成形し、成形温度280~320℃にて作成する。
[アセトン可溶分]
グラフト共重合体の2.5gをアセトン90ml中に浸漬し、65℃で3時間加熱した後、遠心分離機を用い1500rpmにて30分間遠心分離した。その後、上澄み液を除去し、残分を真空乾燥機にて65℃で12時間乾燥し、乾燥後の試料を精秤した。その質量差分(2.5g-乾燥後の試料の質量)から、グラフト共重合体におけるアセトン可溶分の割合(%)を求めた。アセトン可溶分の還元粘度は、0.2g/dlのN,N-ジメチルホルムアミド溶液とし、25℃で測定した。
ISO 179に準じ、シャルピー衝撃強度を測定した。
ISO 178に準じ、曲げ強度および曲げ弾性率を測定した。曲げ強度は成形品の機械的強度の指標であり、曲げ弾性率は成形品の剛性の指標である。
A4サイズのノート型パーソナルコンピュータの液晶ディスプレイカバー(厚さ1mm)を、射出成形機(日本製鋼所社製、J350E、350tアキュームレーター付き)によって、成形温度290℃、射出速度99%、金型温度90℃の成形条件で成形した。成形品中のウエルドを1点端子で押し、クラック発生時の試験力(N)を測定し、これをウエルド強度とする。
ISO 75に準じ、1.80MPa荷重フラットワイズ法での撓み温度を測定した。
ウエルド強度と同様にして、A4サイズのノート型パーソナルコンピュータの液晶ディスプレイカバー(厚さ1mm)を成形した。成形の際のショートショット(未充填部分)の有無およびヒケやガス焼けの有無により、成形性を評価した。
◎:未充填やヒケ、ガス焼けはなかった。
○:一部にヒケが見られた。
×:未充填であるか、ガスやけが見られた。
強化熱可塑性樹脂組成物を成形して試験片(幅12.7mm、長さ127mm、厚さ1.0mm)を作製し、UL94に準拠し、下記のようにして難燃性を評価した。
垂直に支持した前記試験片の下端にバーナー炎をあてて10秒間保ち、その後バーナー炎を試験片から離した。炎が消えた後、再びバーナー炎をあて、同様の操作を行った。そして、1回目の接炎終了後の有炎燃焼持続時間、2回目の有炎燃焼持続時間と無炎燃焼持続時間の合計、ならびに燃焼落下物の有無により、UL94におけるV-1相当であるかどうかの判定を行い、以下の評価基準にて難燃性を評価した。なお、V-1の基準は、「1回目の有炎燃焼持続時間が10秒超30秒以内、2回目の有炎燃焼持続時間と無炎燃焼持続時間の合計が30秒超60秒以内であり、燃焼落下物がない。」である。
○:V-1レベルの難燃性を有していた。
×:V-1レベルの難燃性を有していなかった。
[ポリカーボネート樹脂(A)]
ポリカーボネート樹脂(A-1)として、三菱エンジニアリングプラスチックス社製のノバレックス7021PJ(粘度平均分子量:18,800)を用いた。
固形分濃度35%、平均粒子径0.08μmのポリブタジエンラテックス(固形分として100部)に、n-ブチルアクリレート単位85%およびメタクリル酸単位15%からなる平均粒子径0.08μmの共重合体ラテックス(固形分として2部)を撹拌しながら添加した。30分間撹拌を続けて、平均粒子径0.28μmの肥大化ブタジエン系ゴム質重合体ラテックス(B1-1)を得た。
得られた肥大化ブタジエン系ゴム質重合体(B1-1)ラテックスを反応器に仕込み、蒸留水100部、ウッドロジン乳化剤4部、デモールN(花王社製、ナフタレンスルホン酸ホルマリン縮合物)0.4部、水酸化ナトリウム0.04部、デキストローズ0.7部を添加した。撹拌しながら昇温させ、内温60℃の時点で、硫酸第一鉄0.1部、ピロリン酸ナトリウム0.4部、亜ジチオン酸ナトリウム0.06部を添加した後、下記成分を含む混合物を90分間にわたり連続的に滴下し、その後1時間保持して冷却した。

グラフト共重合体(B-1)のアセトン可溶分は27%であった。また、アセトン可溶分の還元粘度は0.3dl/gであった。
反応器に下記の割合で原料を仕込み、窒素置換下50℃で4時間撹拌しながら重合させて、ゴム質重合体(B1-2)ラテックスを得た。平均粒子径は0.29μmであった。

これとは別に、アクリロニトリル/スチレン=29/71(質量比)からなる単量体混合物100部に、ベンゾイルペルオキシド0.7部を溶解し、窒素置換した後、単量体混合物を30部/時間の速度で、前記ゴム質重合体(B1-2)が入った反応器に、定量ポンプにより添加した。単量体混合物を全て添加した後、反応器内の温度を80℃に昇温し、30分間撹拌を続けて、グラフト共重合体(B-2)ラテックスを得た。
グラフト共重合体(B-2)のアセトン可溶分は21%であった。また、アセトン可溶分の還元粘度は0.70dl/gであった。
ポリブタジエン/ポリブチルアクリレートの複合ゴムをゴム質重合体(B1-3)とするグラフト共重合体(B-3)を下記の方法によって得た。
固形分濃度35%、平均粒子径0.08μmのポリブタジエンラテックス(固形分として20部)に、n-ブチルアクリレート単位82%およびメタクリル酸単位18%からなる平均粒子径0.10μmの共重合ラテックス(固形分として0.4部)を撹拌しながら添加した。30分間撹拌を続けて、平均粒子径0.36μmの肥大化ジエン系ゴムラテックスを得た。
n-ブチルアクリレート 80部

これとは別に、アクリロニトリル/スチレン=29/71(質量比)からなる単量体混合物50部に、ベンゾイルペルオキシド0.35部を溶解し、窒素置換した。単量体混合物を15部/時間の速度で、前記ゴム質重合体(B1-3)ラテックスが入った反応器に、定量ポンプにより添加した。単量体混合物の全てを添加した後、反応器内の温度を80℃に昇温し、30分間撹拌を続けて、グラフト共重合体(B-3)ラテックスを得た。
グラフト共重合体(B-3)のアセトン可溶分は20%であった。また、アセトン可溶分の還元粘度は0.7dl/gであった。
ポリシロキサンゴム/ポリブチルアクリレートの複合ゴムをゴム質重合体(B1-4)とするグラフト共重合体(B-4)を下記の方法により得た。
オクタメチルテトラシクロシロキサン96部、γ-メタクリルオキシプロピルジメトキシメチルシラン2部およびエチルオルソシリケート2部を混合してシロキサン系混合物100部を得た。これにドデシルベンゼンスルホン酸ナトリウム0.67部を溶解した蒸留水300部を添加し、ホモミキサーにて10000回転で2分間撹拌した後、ホモジナイザーに30MPaの圧力で1回通し、安定な予備混合オルガノシロキサンラテックスを得た。
グラフト共重合体(B-4)のアセトン可溶分は26%であった。また、アセトン可溶分の還元粘度は0.60dl/gであった。
無機充填材(D-1)として、炭素繊維チョップドファイバー(三菱レイヨン社製、TR06U、表面処理剤:ポリウレタン、長径/短径の比:1/1)を用いた。
無機充填材(D-2)として、ガラス繊維チョップドファイバー(日東紡績社製、CSG 3PA-820、表面処理剤:ポリウレタン、長径/短径の比:4)を用いた。
無機充填材(D-3)として、ガラス繊維チョップドファイバー(日東紡績社製、CSH 3PA-870、表面処理剤:ポリウレタン、長径/短径の比:2)を用いた。
無機充填材(D-4)として、ガラス繊維チョップドファイバー(日東紡績社製、CSH 3PA-850、表面処理剤:エポキシ樹脂、長径/短径の比:2)を用いた。
無機充填材(D-5)として、ガラス繊維チョップドファイバー(日東紡績社製、CS3PE-455、表面処理剤:ポリウレタン、長径/短径の比:1)を用いた。
グリシジルエーテル単位含有重合体(E-1)として、エポキシ基含有フェノキシ樹脂(三菱化学社製、jER4250、質量平均分子量:60,000)を用いた。
グリシジルエーテル単位含有重合体(E-2)として、エポキシ基含有フェノキシ樹脂(三菱化学社製、jER1256、質量平均分子量:50,000)を用いた。
グリシジルエーテル単位含有重合体(E-3)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER1010、質量平均分子量:5,500)を用いた。
グリシジルエーテル単位含有重合体(E-4)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER1009、質量平均分子量:3,800)を用いた。
グリシジルエーテル単位含有重合体(E-5)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER1004、質量平均分子量:1,650)を用いた。
撹拌装置、温度計、窒素導入口および冷却管を備えた容量500mlのセパラブルフラスコに、ビスフェノールA型エポキシ樹脂(エポキシ当量:467g/eq)82.42部、ビスフェノールA型液状エポキシ樹脂(エポキシ当量:210g/eq、加水分解可能塩素:1.79%)6.3部、ビスフェノールA13.95部、p-クミルフェノール19.6部、ポリエステル樹脂(日本ユピカ社製、GV-335、酸価:30KOHmg/g)7.5部、およびキシレン30部を仕込み、窒素雰囲気下、加熱して昇温させた。
反応系の内温が80℃に到達したところで、5%塩化リチウム水溶液を0.18部添加し、さらに昇温させた。反応系の内温が130℃に到達したところで、反応系内を減圧にして、キシレンおよび水を系外に抜き出した。反応温度を160℃に維持しながら反応させ、1時間後に反応系内に窒素を導入して反応系の内圧を常圧に戻した。反応温度が160℃に到達した時から7時間経過した時点で、高分子量ビスフェノールA型エポキシ樹脂(エポキシ当量:2700g/eq)20.25部を加え、1時間撹拌後、ポリエステル樹脂(日本ユピカ社製、GV-730、酸価:3KOHmg/g)100部を加え、180℃で10時間反応させて、高分子量エポキシ樹脂を得た。得られた高分子量エポキシ樹脂をGPCによる分子量測定に供するため、試料0.1gをテトラヒドロフラン10mlに溶解させようとしたところ、約0.05gが不溶であった。5C濾紙でろ過後、濾液をGPCによる分子量測定に供したところ、質量平均分子量は70,200であった。
リン原子を含む未変性のポリエステル系樹脂(F-1)としてバイロンGH250(東洋紡社製、リン原子含有量:5%、極限粘度0.52dl/g)を100部と、ポリカルボジイミド化合物(G-1)としてカルボジライトHMV-8CA(日清紡ケミカル社製)を0.5部とを二軸押出機を用いて混練し、ポリエステル系樹脂(F-1)がポリカルボジイミド化合物(G-1)で変性されたリン含有変性ポリエステル系樹脂(H-1)を得た。
リン原子を含む未変性のポリエステル系樹脂(F-2)としてバイロンGH230(東洋紡社製、リン原子含有量:3%)を100部と、ポリカルボジイミド化合物(G-1)としてカルボジライトHMV-8CA(日清紡ケミカル社製)を0.5部とを二軸押出機を用いて混練し、ポリエステル系樹脂(F-2)がポリカルボジイミド化合物(G-1)で変性されたリン含有変性ポリエステル系樹脂(H-2)を得た。
リン原子を含まない未変性のポリエステル系樹脂(F-3)としてノバペックスGM502S(三菱化学社製、リン原子含有量:0%)を100部と、ポリカルボジイミド化合物(G-1)としてカルボジライトHMV-8CA(日清紡ケミカル社製)を0.5部とを二軸押出機を用いて混練し、ポリエステル系樹脂(F-3)がポリカルボジイミド化合物(G-1)で変性されたリン未含有変性ポリエステル系樹脂(H-3)を得た。
リン含有未変性ポリエステル系樹脂(H-4)として、リン原子を含む未変性のポリエステル系樹脂(F-1)(東洋紡社製、「バイロンGH250」、リン原子含有量:5%、極限粘度0.52dl/g)を用いた。
燐酸エステル系難燃剤(I-1)として、ビスフェノールAビス(ジフェニルホスフェート)(味の素ファインテクノ社製、BAPP、質量平均分子量:692、カタログ値)を用いた。
燐酸エステル系難燃剤(I-2)として、フェニレンビス(ジキシリルホスフェート)(大八化学社製、PX-200、質量平均分子量:686、カタログ値)を用いた。
燐酸エステル系難燃剤(I-3)として、フェニレンビス(ジフェニルホスフェート)(大八化学社製、CR-733S、質量平均分子量:574、カタログ値)を用いた。
燐酸エステル系難燃剤(I-4)として、トリフェニルホスフェート(大八化学社製、TPP、質量平均分子量:326、カタログ値)を用いた。
難燃助剤(J-1)として、ポリテトラフルオロエチレン(PTFE)を用いた。
上述した各成分を表1~6に示すように配合し、二軸押出機を用いて混練し、強化熱可塑性樹脂組成物のペレットを得た。得られたペレットは100℃で3時間乾燥した後、射出成形により成形性を評価した。また、得られた成形品のシャルピー衝撃強度、曲げ強度、曲げ弾性率、ウエルド強度、耐熱性、難燃性を測定した。評価結果を表1~6に示す。
具体的には、ポリカーボネート樹脂(A)の割合が少なく、グラフト共重合体(B)の割合が多い比較例1の場合、剛性、機械的強度、および難燃性に劣っていた。
無機充填材(D)の割合が多い比較例2の場合、成形性に劣っていた。
グリシジルエーテル単位含有重合体(E)を含まない比較例3の場合、耐衝撃性、およびウエルド強度に劣っていた。
リン含有変性ポリエステル系樹脂(H)を含まない比較例4の場合、ウエルド強度に劣っていた。
グリシジルエーテル単位含有重合体(E)の質量平均分子量が70,200であり、かつ含有量が樹脂主成分(C)100部に対して12部である比較例5の場合、成形性、および難燃性に劣っていた。
リン含有変性ポリエステル系樹脂(H)の割合が多い比較例6の場合、ウエルド強度、および難燃性に劣っていた。
グリシジルエーテル単位含有重合体(E)の質量平均分子量が1,650である比較例7の場合、耐衝撃性に劣っていた。
リン含有変性ポリエステル系樹脂(H)の割合が少ない比較例8の場合、ウエルド強度に劣っていた。
ポリエステル系樹脂(F)のリン原子の含有率が4質量%未満である比較例9、10の場合、難燃性に劣っていた。
リン原子を含むポリエステル系樹脂(F)が変性されていない比較例11の場合、ウエルド強度に劣っていた。
実施例8と比較例4の比較から、本発明の強化熱可塑性樹脂組成物は、リン含有変性ポリエステル系樹脂(H)を含有しない強化熱可塑性樹脂組成物よりも、成形品にした際のウエルド強度に優れていることがわかる。
実施例8と比較例9、10の比較から、本発明の強化熱可塑性樹脂組成物は、リン原子の含有率が4質量%未満であるポリエステル系樹脂(F)を変性したリン含有変性ポリエステル系樹脂(H-2)、またはリン未含有変性ポリエステル系樹脂(H-3)を含有する強化熱可塑性樹脂組成物よりも、成形品にした際の難燃性に優れていることがわかる。
実施例8と比較例11の比較から、本発明の強化熱可塑性樹脂組成物は、リン原子の含有率が4質量%以上であるポリエステル系樹脂(F)を変性しなかったリン含有未変性ポリエステル系樹脂(H-4)を含有する強化熱可塑性樹脂組成物よりも、成形品にした際のウエルド強度に優れていることがわかる。
Claims (5)
- ポリカーボネート樹脂(A)からなるか、又はポリカーボネート樹脂(A)及びグラフト共重合体(B)からなる樹脂主成分(C)と、
無機充填材(D)と、
グリシジルエーテル単位を有し、質量平均分子量が3,800~60,000であるグリシジルエーテル単位含有重合体(E)(ただし、前記グラフト共重合体(B)を除く。)と、
リン原子を含むポリエステル系樹脂(F)がポリカルボジイミド化合物(G)で変性されたリン含有変性ポリエステル系樹脂(H)とを含有する強化熱可塑性樹脂組成物であって、
前記グラフト共重合体(B)は、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)およびシアン化ビニル化合物単量体(b)を含む単量体混合物を重合して得られた重合体であり、
前記樹脂主成分(C)中、前記ポリカーボネート樹脂(A)の含有量は80~100質量%、前記グラフト共重合体(B)の含有量は0~20質量%であって、前記ポリカーボネート樹脂(A)と前記グラフト共重合体(B)の含有量の合計は100質量%であり、
前記ポリエステル系樹脂(F)は、下記式(1)で表される環状リン化合物を含むジカルボン酸成分を含み、かつ前記ポリエステル系樹脂(F)のリン原子の含有率が4質量%以上であり、
前記無機充填材(D)の割合が、前記強化熱可塑性樹脂組成物に対して20~50質量%であり、
前記グリシジルエーテル単位含有重合体(E)の含有量が、前記樹脂主成分(C)100質量部に対して、1~10質量部であり、
前記リン含有変性ポリエステル系樹脂(H)の含有量が、前記樹脂主成分(C)100質量部に対して、3~10質量部である、強化熱可塑性樹脂組成物。
- 前記無機充填材(D)が炭素繊維である、請求項1に記載の強化熱可塑性樹脂組成物。
- 前記無機充填材(D)がガラス繊維である、請求項1に記載の強化熱可塑性樹脂組成物。
- 燐酸エステル系難燃剤(I)をさらに含有する、請求項1~3のいずれか一項に記載の強化熱可塑性樹脂組成物。
- 請求項1~4のいずれか一項に記載の強化熱可塑性樹脂組成物が成形加工された、成形品。
