Abstract
Description
近年、高屈折率と高アッベ数を目的として、硫黄原子を有する有機化合物が数多く報告されている。中でも硫黄原子を有するポリエピスルフィド化合物は屈折率とアッベ数のバランスが良いことが知られている(特許文献1)。これらの発明のポリエピスルフィド化合物から得られる光学材料により、屈折率が1.7以上の高屈折率は達成されたが、さらに高屈折率を有する材料が求められ、硫黄原子および/またはセレン原子を有する無機化合物を含有する光学材料が提案されている(例えば特許文献2)。ポリエピスルフィド化合物に、硫黄を導入させた光学材料においては、あらかじめ一定の条件下で樹脂用組成物の脱気処理をすることで、透明性や耐熱性を向上させる方法が報告されている(特許文献3)。
すなわち、本発明の課題は、高屈折率を有する光学材料を製造する際、モールドからの離型性が悪い、またはハガレ跡が残る不良による歩留まりの低下を改善できる光学材料用組成物、該光学材料用組成物の製造方法、光学材料の製造方法、光学材料および光学レンズを提供することである。特に度数の高いマイナスレンズにおいてハガレ跡が残る不良の抑制を提供する。

<5> 上記<1>~<3>のいずれかに記載の光学材料用組成物に、重合触媒を(a)~(d)全量に対して0.0001質量%~10質量%添加し、重合硬化する工程を有する、光学材料の製造方法である。

<8> 上記<1>~<3>のいずれかに記載の光学材料用組成物を製造する方法であって、下記(3)式で表されるエポキシ化合物とチオ尿素を反応させて前記(a)化合物と前記(b)化合物の混合物を得る工程と、該混合物、前記(c) ポリチオール及び前記(d)硫黄を混合する工程とを有する、光学材料用組成物の製造方法である。
以下、本発明に用いる原料、即ち(a)化合物、(b)化合物、(c) ポリチオール(以下、「(c)化合物」と呼ぶことがある)、および(d)硫黄(以下、「(d)化合物」と呼ぶことがある)について詳細に説明する。
(a)化合物の具体例としては、ビス(β-エピチオプロピル)スルフィド、ビス(β-エピチオプロピル)ジスルフィド、ビス(β-エピチオプロピルチオ)メタン、1,2-ビス(β-エピチオプロピルチオ)エタン、1,3-ビス(β-エピチオプロピルチオ)プロパン、1,4-ビス(β-エピチオプロピルチオ)ブタンなどのエピスルフィド類が挙げられる。(a)化合物は単独でも、2種類以上を混合して用いてもかまわない。
中でも好ましい化合物は、ビス(β-エピチオプロピル)スルフィド((1)式でn=0)、ビス(β-エピチオプロピル)ジスルフィド((1)式でm=0、n=1)であり、最も好ましい化合物は、ビス(β-エピチオプロピル)スルフィド((1)式でn=0)である。
(b)化合物の具体例としては、β-エポキシプロピル(β-エピチオプロピル)スルフィド、β-エポキシプロピル(β-エピチオプロピル)ジスルフィド、β-エポキシプロピルチオ(β-エピチオプロピルチオ)メタン、1-(β-エポキシプロピルチオ)-2-(β-エピチオプロピルチオ)エタン、1-(β-エポキシプロピルチオ)-3-(β-エピチオプロピルチオ)プロパン、1-(β-エポキシプロピルチオ)-4-(β-エピチオプロピルチオ)ブタンなどが挙げられる。(b)化合物は単独でも、2種類以上を混合して用いてもかまわない。
中でも好ましい化合物は、β-エポキシプロピル(β-エピチオプロピル)スルフィド((2)式でn=0)、β-エポキシプロピル(β-エピチオプロピル)ジスルフィド((2)式でm=0、n=1)であり、最も好ましい化合物は、β-エポキシプロピル(β-エピチオプロピル)スルフィド((2)式でn=0)である。
なお、(3)式で表されるエポキシ化合物をチオ尿素と反応させて(1)式の化合物を得る際に、反応を途中で中断することは効率良く(1)式と(2)式の混合物を得る手法である。具体的には、チオ尿素が溶解可能な極性有機溶媒と、(3)式で表されるエポキシ化合物が溶解可能な非極性有機溶媒の混合溶媒中、酸もしくは酸無水物、あるいはアンモニウム塩の存在下で反応を行い、反応が完結する前に終了させる。
また、アンモニウム塩の具体例としては、塩化アンモニウム、臭化アンモニウム、ヨウ化アンモニウム、蟻酸アンモニウム、酢酸アンモニウム、プロピオン酸アンモニウム、安息香酸アンモニウム、硫酸アンモニウム、硝酸アンモニウム、炭酸アンモニウム、リン酸アンモニウム、水酸化アンモニウムなどが挙げられる。より好ましくは硝酸アンモニウム、硫酸アンモニウム、塩化アンモニウムであり、最も好ましくは硝酸アンモニウムである。
これら反応はNMRやIR、液体クロマトグラフ、もしくはガスクロマトグラフでモニターし、(2)式で表される構造を有する化合物が残存する状態で反応を停止する。好ましくは(2)式で表される構造を有する化合物が0.05~20質量%、より好ましくは0.1~15質量%、特に好ましくは0.5~10質量%、最も好ましくは0.5~4質量%である状態で反応を停止する。

本発明で用いる硫黄の形状はいかなる形状でもかまわない。具体的には、硫黄は、微粉硫黄、コロイド硫黄、沈降硫黄、結晶硫黄、昇華硫黄等であるが、好ましくは、粒子の細かい微粉硫黄である。
本発明に用いる硫黄の製法はいかなる製法でもかまわない。硫黄の製法は、天然硫黄鉱からの昇華精製法、地下に埋蔵する硫黄の溶融法による採掘、石油や天然ガスの脱硫工程などから得られる硫化水素等を原料とする回収法等があるが、いずれの製法でもかまわない。
本発明に用いる硫黄の粒径は10メッシュより小さいこと、即ち硫黄が10メッシュより細かい微粉であることが好ましい。硫黄の粒径が10メッシュより大きい場合、硫黄が完全に溶解しにくい。このため、第1工程で好ましくない反応等が起き、不具合が生じる場合がある。硫黄の粒径は、30メッシュより小さいことがより好ましく、60メッシュより小さいことが最も好ましい。
本発明に用いる硫黄の純度は、好ましくは98%以上であり、より好ましくは99.0%以上であり、さらに好ましくは99.5%以上であり、最も好ましくは99.9%以上である。硫黄の純度が98%以上であると、98%未満である場合に比べて、得られる光学材料の色調がより改善する。
インライン型屈折率計としては、発光ダイオードを光源としてプリズム反射光の角度をCCDセルで識別する方式等が挙げられるが、これらに限られるものではない。
この場合も予備的な反応の場合と同様に、屈折率は温度により変化するのでサンプリングして測定する際にはサンプル及び検出部分を一定の基準温度に制御することが重要であり、また前述の運用方式でインライン型屈折率計が好適に使用できる。
より好ましい重合触媒の具体例としては、テトラ-n-ブチルアンモニウムブロマイド、トリエチルベンジルアンモニウムクロライド、セチルジメチルベンジルアンモニウムクロライド、1-n-ドデシルピリジニウムクロライド等の第4級アンモニウム塩、テトラ-n-ブチルホスホニウムブロマイド、テトラフェニルホスホニウムブロマイド等の第4級ホスホニウム塩である。これらの中で、さらに好ましい具体例は、テトラ-n-ブチルホスホニウムブロマイド、トリエチルベンジルアンモニウムクロライドであり、より好ましくは、トリエチルベンジルアンモニウムクロライドである。以上、光学材料用組成物を重合硬化する際の重合触媒を例示したが、重合効果を発現するものであれば、これら列記した化合物に限定されるものではない。また、これらは単独でも2種類以上を混合して使用してもかまわない。
重合触媒の添加量は、組成物の成分、混合比および重合硬化方法によって変化するため一概には決められないが、(a)化合物、(b)化合物、(c) ポリチオール、(d)硫黄の合計100質量%に対して、通常は0.0001質量%~10質量%、好ましくは0.001質量%~5質量%、より好ましくは0.01質量%~1質量%、最も好ましくは0.01質量%~0.5質量%である。重合触媒の添加量が10質量%より多いと急速に重合し着色が生じる場合がある。また、重合触媒の添加量が0.0001質量%より少ないと、光学材料用組成物が十分に硬化せず耐熱性が不良となる場合がある。
酸化防止剤の好ましい例としてはフェノール誘導体が挙げられる。中でも好ましい化合物は多価フェノール類、ハロゲン置換フェノール類であり、より好ましい化合物はカテコール、ピロガノール、アルキル置換カテコール類であり、最も好ましい化合物はカテコールである。
紫外線吸収剤の好ましい例としてはベンゾトリアゾール系化合物であり、特に好ましい化合物は、2-(2-ヒドロキシ-5-メチルフェニル)-2H-ベンゾトリアゾール、5-クロロ-2-(3、5-ジ-tert-ブチル-2-ヒドロキシフェニル)-2H-ベンゾトリアゾール、2-(2-ヒドロキシ-4-オクチルフェニル)-2H-ベンゾトリアゾール、2-(2-ヒドロキシ-4-メトキシフェニル)-2H-ベンゾトリアゾール、2-(2-ヒドロキシ-4-エトキシフェニル)-2H-ベンゾトリアゾール、2-(2-ヒドロキシ-4-ブトキシフェニル)-2H-ベンゾトリアゾール、2-(2-ヒドロキシ-4-オクチロキシフェニル)-2H-ベンゾトリアゾール、2-(2-ヒドロキシ-5-t-オクチルフェニル)-2H-ベンゾトリアゾールである。
これら酸化防止剤および紫外線吸収剤の添加量は、通常、(a)~(d)化合物の合計100質量%に対してそれぞれ0.01~5質量%である。
重合調整剤の添加量は、(a)~(d)化合物の総計100質量%に対して、通常は0.0001~5.0質量%であり、好ましくは0.0005~3.0質量%であり、より好ましくは0.001~2.0質量%である。重合調整剤の添加量が0.0001質量%よりも少ない場合、得られる光学材料において充分なポットライフが確保できず、重合調整剤の添加量が5.0質量%よりも多い場合は、光学材料用組成物が充分に硬化せず、得られる光学材料の耐熱性が低下する場合がある。
本発明の光学材料用組成物の注型に際し、0.1~5μm程度の孔径のフィルター等で不純物を濾過し除去することは、本発明の光学材料の品質を高める上からも好ましい。
本発明の光学材料用組成物の重合は通常、以下のようにして行われる。即ち、硬化時間は通常1~100時間であり、硬化温度は通常-10℃~140℃である。重合は所定の重合温度で所定時間保持する工程、0.1℃~100℃/hの昇温を行う工程、0.1℃~100℃/hの降温を行う工程によって、又はこれらの工程を組み合わせて行う。
また、硬化終了後、得られた光学材料を50~150℃の温度で10分~5時間程度アニール処理を行うことは、本発明の光学材料の歪を除くために好ましい処理である。さらに得られた光学材料に対して、必要に応じて染色、ハードコート、耐衝撃性コート、反射防止、防曇性付与等の表面処理を行ってもよい。
尚、以下の実施例及び比較例の方法により得られた光学材料における離型性及びハガレ跡が残る不良についてはそれぞれ、以下の方法により評価した。
2枚のガラス板とテープから構成されるレンズモールドに光学材料用組成物を注入し、10℃から60℃まで30時間かけて徐々に昇温し、60℃で7時間保持、続いて100℃まで4時間かけて昇温し、100℃で4時間保持することで重合硬化させた。放冷後、モールドからの離型性を評価した。10枚作製し、1枚も離型不良のないものを「A」、1枚離型不良のあるものを「B」、2枚離型不良のあるものを「C」、3枚以上離型不良があるものを「D」とした。A、BおよびCが合格であるが、AおよびBが好ましく、Aが特に好ましい。
ハガレ跡については、モールドから離型し、120℃で30分アニール処理したのち、表面状態を目視で観察した。10枚作製し、1枚もハガレ跡のないものを「A」、1枚ハガレ跡のあるものを「B」、2枚ハガレ跡のあるものを「C」、3枚以上ハガレ跡があるものを「D」とした。A、BおよびCが合格であるが、AおよびBが好ましく、Aが特に好ましい。
(1)工程;反応器に、(a)ビス(β-エピチオプロピル)スルフィド(以下(a-1)化合物)78.95重量部、(b)β-エポキシプロピル(β-エピチオプロピル)スルフィド(以下(b-1)化合物)0.05重量部、(d)硫黄(以下(d-1)化合物)14重量部、紫外線吸収剤として2-(2-ヒドロキシ-5-t-オクチルフェニル)-2H-ベンゾトリアゾール1.3重量部を添加し、60℃で溶解するまで攪拌した。続いて、この混合液に、予備反応触媒として2-メルカプト-1-メチルイミダゾール0.5重量部を添加し、60℃にて50分間の予備反応を行った後、20℃まで冷却した。ここで得られた反応液を予備反応液と呼ぶ。
(2)工程;第(1)工程とは別途、(c)ビス(2-メルカプトエチル)スルフィド(以下(c-1)化合物)7重量部、反応調整剤としてジブチルスズジクロライド0.2重量部、硬化触媒としてトリエチルベンジルアンモニウムクロライド0.03重量部を20℃で混合し、均一溶液とした。
(3)工程;第(1)工程で得られた予備反応液に、第(2)工程で得られた均一溶液を加えて混合し、20℃、20Torrの減圧下で80分間脱泡を行い光学材料用組成物を得た。
(4)工程;第(3)工程で得られた光学材料用組成物を孔径1μmのPTFE(ポリテトラフルオロエチレン)フィルターでろ過しながら、2枚のガラス板とテープから構成される、(モールドX)モールド径75mm、中心厚7mm、コバ厚15mmのセミレンズ、および(モールドY)モールド径75mm、中心厚1mm、コバ厚10mmのマイナスレンズ用モールドに注入した。注入後、モールド中の光学材料用組成物を、10℃から60℃まで30時間かけて徐々に昇温し、60℃で7時間保持、続いて100℃まで4時間かけて昇温し、100℃で4時間保持することで重合硬化させた。放冷後、モールドから離型し、硬化した光学材料を得た。得られた光学材料は、120℃で30分、アニール処理し、離型により生じた歪を取り除いた後、表面状態を目視で観察した。得られた光学材料の離型性及びハガレ跡の結果を表1に示した。

(1)工程;反応器に、(a)ビス(β-エピチオプロピル)スルフィド(以下(a-1)化合物)78.45重量部、(b)β-エポキシプロピル(β-エピチオプロピル)スルフィド(以下(b-1)化合物)0.05重量部、(c)m-キシリレンジチオール(以下(c-2)化合物)2.5重量部、(d)硫黄(以下(d-1)化合物)14.3重量部、紫外線吸収剤として2-(4-ブトキシ-2-ヒドロキシフェニル)-2H-ベンゾトリアゾール1.4重量部を添加し、60℃で溶解するまで攪拌した。続いて、この混合液に、予備反応触媒として2-メルカプト-1-メチルイミダゾール0.2重量部を添加し、60℃にて100分間の予備反応を行った後、20℃まで冷却した。ここで得られた反応液を予備反応液と呼ぶ。
(2)工程;第(1)工程とは別途、(c)(c-2)化合物4.7重量部、反応調整剤としてジブチルスズジクロライド0.2重量部、硬化触媒としてトリエチルベンジルアンモニウムクロライド0.02重量部を20℃で混合し、均一溶液とした。
(3)工程;第(1)工程で得られた予備反応液に、第(2)工程で得られた均一溶液を加えて混合し、20℃、20Torrの減圧下で15分間脱泡を行い光学材料用組成物を得た。
(4)工程;第(3)工程で得られた光学材料用組成物を孔径1μmのPTFE(ポリテトラフルオロエチレン)フィルターでろ過しながら、2枚のガラス板とテープから構成される、(モールドX)モールド径75mm、中心厚7mm、コバ厚15mmのセミレンズ、および(モールドY)モールド径75mm、中心厚1mm、コバ厚10mmのマイナスレンズ用モールドに注入した。注入後、モールド中の光学材料用組成物を、10℃から60℃まで30時間かけて徐々に昇温し、60℃で7時間保持、続いて100℃まで4時間かけて昇温し、100℃で4時間保持することで重合硬化させた。放冷後、モールドから離型し、硬化した光学材料を得た。得られた光学材料は、120℃で30分アニール処理し、離型により生じた歪を取り除いた後、表面状態を目視で観察した。得られた光学材料の離型性及びハガレ跡の結果を表2に示した。

(2)工程;第(1)工程とは別途、(c)(c-1)化合物0.8重量部、反応調整剤としてジブチルスズジクロライド0.2重量部、硬化触媒としてトリエチルベンジルアンモニウムクロライド0.02重量部を20℃で混合し、均一溶液とした。
(3)工程;第(1)工程で得られた予備反応液に、第(2)工程で得られた均一溶液を加えて混合し、20分かけて10Torrまで減圧しながら、20℃まで冷却し、さらに40分間冷却および脱泡を行い光学材料用組成物を得た。
(4)工程;第(3)工程で得られた光学材料用組成物を孔径1μmのPTFE(ポリテトラフルオロエチレン)フィルターでろ過しながら、2枚のガラス板とテープから構成される、(モールドX)モールド径75mm、中心厚7mm、コバ厚15mmのセミレンズ、および(モールドY)モールド径75mm、中心厚1mm、コバ厚10mmのマイナスレンズ用モールドに注入した。注入後、モールド中の光学材料用組成物を、10℃から60℃まで30時間かけて徐々に昇温し、60℃で7時間保持、続いて100℃まで4時間かけて昇温し、100℃で4時間保持することで重合硬化させた。放冷後、モールドから離型し、硬化した光学材料を得た。得られた光学材料は、120℃で30分アニール処理し、離型により生じた歪を取り除いた後、表面状態を目視で観察した。得られた光学材料の離型性及びハガレ跡の結果を表3に示した。

この混合物79重量部、(c)(c-1)化合物7重量部、(d)(d-1)化合物114重量部を用い、実施例1と同様の操作を行った。得られた光学材料の離型性及びハガレ跡の結果を表4に示した。
ビス(β-エポキシプロピル)スルフィド1464g(10mol)、チオ尿素3048g(40mol)、無水酢酸120g(1.2mol)、さらに溶媒としてトルエン10リットル、メタノール10リットルを仕込み、30℃で10時間反応させ、反応を完結させたのちに10%硫酸水溶液で洗浄、その後水洗を行い、溶媒を留去した。得られた化合物は1515gであり、液体クロマトグラフで分析した結果(a-1)化合物であり、(b-1)化合物は検出されなかった。
得られた(a)(a-1)化合物79重量部、(c)(c-1)化合物7重量部、(d)(d-1)化合物14重量部を用い、実施例1と同様の操作を行った。得られた光学材料の離型性及びハガレ跡の結果を表4に示した。(b)化合物を使用しなかったため、離型性が悪化しハガレが生じた。

ビス(β-エポキシプロピル)スルフィド1464g(10mol)、チオ尿素3048g(40mol)、無水酢酸120g(1.2mol)、さらに溶媒としてトルエン10リットル、メタノール10リットルを仕込み、20℃で5時間反応させ、反応が完結する前に10%硫酸水溶液で洗浄、その後水洗を行い、溶媒を留去した。得られた化合物は1520gであり、液体クロマトグラフで分析した結果(a-1)化合物:(b-1)化合物=96:4の混合物であった。
この混合物76.4重量部、(c)(c-1)化合物9.1重量部、(d)(d-1)化合物14.5重量部を用い、実施例12と同様の操作を行った。得られた光学材料の離型性及びハガレ跡の結果を表6に示した。
ビス(β-エポキシプロピル)スルフィド1464g(10mol)、チオ尿素3048g(40mol)、無水酢酸120g(1.2mol)、さらに溶媒としてトルエン10リットル、メタノール10リットルを仕込み、30℃で10時間反応させ、反応を完結させたのちに10%硫酸水溶液で洗浄、その後水洗を行い、溶媒を留去した。得られた化合物は1515gであり、液体クロマトグラフで分析した結果(a-1)化合物であり、(b-1)化合物は検出されなかった。
得られた(a)(a-1)化合物76.4重量部、(c)(c-1)化合物9.1重量部、(d)(d-1)化合物14.5重量部とする以外は実施例12を繰り返した。得られた光学材料の離型性及びハガレ跡の結果を表6に示した。(b)化合物を使用しなかったため、離型性が悪化しハガレが生じた。
Claims (8)
- (c)ポリチオールが、ビス(2-メルカプトエチル)スルフィド、2,5-ジメルカプトメチル-1,4-ジチアン、1,3-ビス(メルカプトメチル)ベンゼン、1,4-ビス(メルカプトメチル)ベンゼン、4-メルカプトメチル-1,8-ジメルカプト-3,6-ジチアオクタン、4、8-ジメルカプトメチル-1、11-ジメルカプト-3、6、9-トリチアウンデカン、4、7-ジメルカプトメチル-1、11-ジメルカプト-3、6、9-トリチアウンデカン、5、7-ジメルカプトメチル-1、11-ジメルカプト-3、6、9-トリチアウンデカン、1、1、3、3-テトラキス(メルカプトメチルチオ)プロパン、ペンタエリスリトールテトラキスメルカプトプロピオネート、ペンタエリスリトールテトラキスチオグリコレート、トリメチロールプロパントリスチオグリコレート、およびトリメチロールプロパントリスメルカプトプロピオネートからなる群より選ばれる少なくとも1種以上の化合物である請求項1記載の光学材料用組成物。
- (a)化合物、(b)化合物、(c) ポリチオール、および(d)硫黄の総量を100質量%とした時、(a)化合物が50~90質量%、(b)化合物が0.05~20質量%、(c) ポリチオールが1~20質量%、(d)硫黄が8~50質量%である請求項1または2記載の光学材料用組成物。
- 請求項1~3のいずれか一項に記載の光学材料用組成物に、(a)化合物、(b)化合物、(c) ポリチオール、および(d)硫黄を予備的に反応させるための予備重合触媒を(a)~(d)全量に対して0.0001質量%~10質量%添加する工程を有する、光学材料の製造方法。
- 請求項1~3のいずれか一項に記載の光学材料用組成物に、重合触媒を(a)~(d)全量に対して0.0001質量%~10質量%添加し、重合硬化する工程を有する、光学材料の製造方法。
- 請求項5に記載の製造方法によって得られる光学材料。
- 請求項6に記載の光学材料を含む光学レンズ。
- 請求項1~3のいずれかに記載の光学材料用組成物を製造する方法であって、下記(3)式で表されるエポキシ化合物とチオ尿素を反応させて前記(a)化合物と前記(b)化合物の混合物を得る工程と、該混合物、前記(c) ポリチオール及び前記(d)硫黄を混合する工程とを有する、光学材料用組成物の製造方法。
