樹脂と銅の複合体に関し、銅と樹脂間の密着特性に優れ、かつ電線製造工程などの連続製造工程に対応可能な銅と樹脂との複合体などを提供する。 銅又は銅合金からなる金属3と、金属3の表面に形成されたナノポーラス層5を介して金属3と接合する樹脂7と、を有することを特徴とする銅・樹脂複合体を用いる。ナノポーラス層5は、平均粒径5~500nmの酸化銅粒子を含むことが好ましい。銅・樹脂複合体の製造方法は、銅又は銅合金からなる金属の表面に、レーザを照射して酸化銅ナノポーラス層を形成する工程と、前記酸化銅ナノポーラス層の上に樹脂を形成する工程と、を有することを特徴とする。
Description
本発明は、電子機器、家電機器、車両用部品、車両搭載用品等に用いる樹脂と銅の複合体に関し、金属と樹脂間の密着特性に優れ、かつ電線製造工程などの連続製造工程に対応可能な銅と樹脂との複合体の製造方法に関するものである。
エレクトロニクス、自動車等諸産業の急速な発展と共に材料の多様化と高機能化が進み、中でも、特性の異なった樹脂と金属を効率的に組み合わせた部材の需要が拡大している中で、異種材料間の高密着化は更にその重要性が高まっている。
例えば、電子機器の小型化と軽量化に従い、電子機器に用いられる巻線より小型、軽量で、しかも高い電気特性、機械特性、長期耐熱性等の性能を保ちつつ低コストで製造することが要求されるようになっている。そのため、より小さいコアに高密度でしかも高速で巻き付ける必要があり、その場合、巻線の絶縁皮膜に損傷が生じ、機器の電気特性が悪化したり、生産の歩留まりが低下したりするという問題が発生している。上記の理由のため、金属導体と絶縁樹脂との更なる高密着化が要求されている。
一方、高密度実装用の多層プリント配線板やフレキシブルプリント配線板等(以下、単にプリント配線板ということもある)における回路配線パターンにも高密度化が要求され、回路配線の幅と間隔が微細な回路配線パターン、いわゆるファインパターンのプリント配線板が要求されている中でファインパターン対応銅箔として、粗化処理を施さずに平滑な銅箔が好まれるが、その場合、銅箔と樹脂基材との密着性を安定的に、かつ十分に高めることが困難である課題があった。
又、電子機器の情報処理速度アップや無線通信への対応のため、電子部品には電気信号の高速伝送が求められており、高周波対応基板の適用も進行している。高周波対応基板では電気信号の高速伝送のための伝送損失の低減を図る必要があり、樹脂基材の低誘電率化に加えて導体である回路配線の伝送損失を低減することが要求され、平滑な銅箔を使用することが求められている。しかしながら、これらの平滑な銅箔は高周波域における伝送特性が優れるものの、銅箔と樹脂基材との密着性を安定的に、かつ十分に高めることが困難であった。
更にリチウム電池においては電池寿命を高めるためには、活物質層と集電体である銅箔を安定に密着させる必要があり、そのために活物質層内のバインダー樹脂と銅箔との更なる高密着化が必要とされている。
上記の理由のため、金属導体と絶縁樹脂との更なる高密着化が要求されているが、金属と樹脂材料との接合のような異種材料の接合は、互いに親和性が低いため、このような異種材料を接合する際には、種々の方法が試みられている。
金属材料と樹脂材料との密着改善法として、例えば、シランカップリング剤により金属材料と樹脂材料との間に共有結合を形成させる方法がある(非特許文献1)。しかし、金属表面上でのシランカップリング剤の成膜性が悪く、シランカップリング剤皮膜の内部欠陥が形成されるという問題がある。
また、ポリカルボン酸系のポリマーカップリング剤により金属・樹脂界面処理を行って、金属材料と樹脂材料の接合性を高めることも検討されている(非特許文献2)。この方法によれば、金属と樹脂間の強固なイオン結合形成による高分子吸着の安定化が可能となる。一方、カルボン酸による金属腐食の可能性が避けられない。
さらに、自己組織化膜(SAM:Self-assembly monolayer)による金属・樹脂界面処理を行う方法が知られている(非特許文献3)。この方法ではアルキルチオールの反応性による金属表面の官能基付与が可能となる。しかし、分子が比較的低分子のため(主鎖が脂肪族基であって炭素原子数2~10個程度)自己凝集しやすい。更に自己組織化膜と樹脂との相互作用は弱く、異種材料を接合するには不向きであった。
また、ポリカルボン酸系のポリマーカップリング剤により金属・樹脂界面処理を行って、金属材料と樹脂材料の接合性を高めることも検討されている(非特許文献2)。この方法によれば、金属と樹脂間の強固なイオン結合形成による高分子吸着の安定化が可能となる。一方、カルボン酸による金属腐食の可能性が避けられない。
さらに、自己組織化膜(SAM:Self-assembly monolayer)による金属・樹脂界面処理を行う方法が知られている(非特許文献3)。この方法ではアルキルチオールの反応性による金属表面の官能基付与が可能となる。しかし、分子が比較的低分子のため(主鎖が脂肪族基であって炭素原子数2~10個程度)自己凝集しやすい。更に自己組織化膜と樹脂との相互作用は弱く、異種材料を接合するには不向きであった。
銅表面をエッチングすることでアンカー効果によって金属との密着性を改善する案が提案されている。しかしながら、この方法においては、金属化合物被膜形成のための長時間の処理時間が必要とされ、絶縁電線、又は金属条などの製造に必要とされる連続処理工程には対応できず、バッチ製造工程のみに制限され、生産性が非常に劣っていた。
これらの点から電子機器、家電機器、車両用部品、車両搭載用品等に用いるポリアミドイミド、ポリイミド等熱硬化性絶縁材料と銅との高密着な密着改善法、又は電線、銅箔、金属条製造工程などの連続工程に対応可能な密着改善法の開発が要求されている。

本発明では、ポリアミドイミド、ポリイミド等熱硬化性絶縁材料と銅との高密着な密着改善法を提供し、電子機器、家電機器、車両用部品、車両搭載用品等に用いる樹脂と銅との複合体に関し、銅と樹脂間の密着特性に優れ、かつ電線製造工程などの連続製造工程に対応可能な銅と樹脂との複合体を提供することを目的とする。
前述した目的を達成するために、以下の発明を提供する。
(1)銅又は銅合金からなる金属と、前記金属の上に形成されたナノポーラス層を介して、前記金属と接合する樹脂と、を有することを特徴とする銅・樹脂複合体。
(2)前記ナノポーラス層は、平均粒径5~500nmの酸化銅粒子を含むことを特徴とする(1)に記載の銅・樹脂複合体。

本発明では、銅と樹脂との複合体に関し、銅と樹脂間の密着特性を高め、かつ電線製造工程などの連続製造工程に対応可能な銅と樹脂との複合体を提供することができる。
以下、本発明の実施形態について図面に基づいて詳細に説明する。
図1(a)に示すように、銅・樹脂複合体1は、金属3と、金属3表面に設けられたナノポーラス層5上に設けられた樹脂7を有する。金属3は、銅又は銅合金からなる。また、ナノポーラス層5は、酸化銅ナノ粒子を含む酸化銅ナノポーラス層である。また、樹脂7としては、絶縁性を有する樹脂であり、更に、使用目的により、熱硬化性を有する樹脂が好ましい。
銅・樹脂複合体1は、図2に示すように、主に、洗浄処理101、レーザ表面処理102、樹脂形成103の3つの工程で形成される。以下に各々の工程について説明する。
図1(a)に示すように、銅・樹脂複合体1は、金属3と、金属3表面に設けられたナノポーラス層5上に設けられた樹脂7を有する。金属3は、銅又は銅合金からなる。また、ナノポーラス層5は、酸化銅ナノ粒子を含む酸化銅ナノポーラス層である。また、樹脂7としては、絶縁性を有する樹脂であり、更に、使用目的により、熱硬化性を有する樹脂が好ましい。
銅・樹脂複合体1は、図2に示すように、主に、洗浄処理101、レーザ表面処理102、樹脂形成103の3つの工程で形成される。以下に各々の工程について説明する。
<洗浄処理>
銅または銅合金からなる金属3の表面は、製造工程で生じる偏析、酸化被膜により不均一となったり、加工成形時に使用した圧延油、切削油、プレス油などが付着したり、あるいは搬送時に、錆の発生、指紋の付着等などで汚れる場合がある。このため、金属3の表面の状態によっては適切な洗浄方法を用いて洗浄処理を行うのが好ましい。ただし、次工程となる銅表面のレーザ処理によって上記汚染物は除去できる点からレーザ処理前の金属表面の洗浄処理は、省略可能なものと判断される。
洗浄方法には、研削、バフ研磨、ショットブラストなどの物理的方法、例えばアルカリ性の脱脂液中で電解処理を行い、発生する水素や酸素を利用して洗浄を行う電気化学的方法、アルカリ性の溶剤(洗浄剤)による化学的方法、その後、中和処理として酸性液による後処理を行うことが好ましい。更にUV-オゾン処理、プラズマ処理等乾式法を用いることもできる。
銅または銅合金からなる金属3の表面は、製造工程で生じる偏析、酸化被膜により不均一となったり、加工成形時に使用した圧延油、切削油、プレス油などが付着したり、あるいは搬送時に、錆の発生、指紋の付着等などで汚れる場合がある。このため、金属3の表面の状態によっては適切な洗浄方法を用いて洗浄処理を行うのが好ましい。ただし、次工程となる銅表面のレーザ処理によって上記汚染物は除去できる点からレーザ処理前の金属表面の洗浄処理は、省略可能なものと判断される。
洗浄方法には、研削、バフ研磨、ショットブラストなどの物理的方法、例えばアルカリ性の脱脂液中で電解処理を行い、発生する水素や酸素を利用して洗浄を行う電気化学的方法、アルカリ性の溶剤(洗浄剤)による化学的方法、その後、中和処理として酸性液による後処理を行うことが好ましい。更にUV-オゾン処理、プラズマ処理等乾式法を用いることもできる。
<レーザ表面処理>
本発明で用いるレーザによる金属表面処理は、レーザアブレーション技術をベースとする。レーザアブレーションとはレーザ光を固体に照射した場合、レーザ光の照射強度がある大きさ(しきい値)以上になると、固体表面で、電子、熱的、光化学的、および力学(機械)的エネルギーに変換され、その結果、中性原子、分子、正負のイオン、ラジカル、クラスター、電子、光(光子)が爆発的に放出され、固体の表面がエッチングされるプロセスのことである。具体的にはレーザ光を金属表面に照射すると、固体に吸収され、様々な素過程を経て自由電子やイオンや原子などが放出される。放出された粒子がレーザ光を吸収して高温のプラズマが生成され、固体から多量の粒子が放出される。これら粒子群は、雰囲気が真空であれば自由膨張により飛散するし、ガス雰囲気中であれば衝突・反応を繰り返しながら膨張する。放出粒子の一部は、雰囲気ガスとの相互作用の結果アブレーションされた固体表面に再付着するが、この残滓はデブリ(debris)と呼ばれ、汚染物として固体表面の微細加工で大きな問題になっている(レーザアブレーションとその応用、電気学会レーザアブレーションとその産業応用調査専門委員会編、コロナ社、(1999)より引用)。
本発明では、従来レーザアブレーションの課題であった再付着粒子を使い、銅の表面上に酸化銅のナノ粒子を含むナノポーラス層を形成させ、金属・樹脂間の密着性を著しく改善させることを特徴とする。

金属・樹脂との密着性向上のメカニズムは、以下のとおりと考えられる。レーザアブレーションの際に噴出されたナノ粒子が、表面に再付着し、その際にこれらナノ粒子を含むポーラス層が表面に形成される。その上に、液状の熱硬化性樹脂をコートするとナノポーラス層のナノ空間に樹脂が隙間なく入り込む。その後、樹脂の焼付けを行うと、ナノスケールの無数のアンカーが金属と樹脂との界面に形成されることで密着力が著しく向上するものと考えられる。
レーザ処理は、ナノ粒子を再付着しやすくするため、雰囲気の圧力を高めることが好ましく、そのため、大気中、又はアルゴン等密度の高いガス雰囲気中で行うことが好ましい。

<ナノポーラス層>
ナノ粒子の再付着によって金属表面上に形成されるナノポーラス層の厚さとしては、特に限定するものではないが、厚さが5nmから3000nm以下のナノポーラス層が挙げられ、更に厚さが10nmから2000nm以下であることが好ましく、10nmから1000nm以下であることがより好ましい。厚さが5nm以下では、本発明の効果を期待することが難しい。3000nm以上の厚さのナノポーラス層を形成するには長時間のレーザ表面処理が必要とされ、連続処理工程が困難となるうえに、ナノポーラス層が3000nm以上に厚くなっても、アンカー効果が上昇することはないと考えられる。更に銅の触媒効果によって樹脂の劣化が進みやすくなることを考慮するとナノポーラス層を3000nm以上の厚さで形成することは好ましくない。
また、再付着する酸化銅のナノ粒子の平均粒径は5~500nmであり、10~300nmであることが好ましく、10~100nm程度であることがより好ましく、20~50nmであることが更に好ましい。ナノポーラス層は、平均粒径5~500nmの酸化銅ナノ粒子で主に構成されるが、ナノポーラス層には平均粒径5~500nmの酸化銅ナノ粒子以外の粒子が、不純物や副生成物などとして混入する可能性もある。ナノポーラス層を構成する粒子のうち粒子数で50%以上、好ましくは80%以上の粒子が、平均粒径5~500nmの酸化銅ナノ粒子であることが好ましい。また、粒子は密に積層するわけではなく、空隙を持って付着するため、ナノポーラス層には3次元的に連通する孔が形成される場合がある。
ナノ粒子の再付着によって金属表面上に形成されるナノポーラス層の厚さとしては、特に限定するものではないが、厚さが5nmから3000nm以下のナノポーラス層が挙げられ、更に厚さが10nmから2000nm以下であることが好ましく、10nmから1000nm以下であることがより好ましい。厚さが5nm以下では、本発明の効果を期待することが難しい。3000nm以上の厚さのナノポーラス層を形成するには長時間のレーザ表面処理が必要とされ、連続処理工程が困難となるうえに、ナノポーラス層が3000nm以上に厚くなっても、アンカー効果が上昇することはないと考えられる。更に銅の触媒効果によって樹脂の劣化が進みやすくなることを考慮するとナノポーラス層を3000nm以上の厚さで形成することは好ましくない。
また、再付着する酸化銅のナノ粒子の平均粒径は5~500nmであり、10~300nmであることが好ましく、10~100nm程度であることがより好ましく、20~50nmであることが更に好ましい。ナノポーラス層は、平均粒径5~500nmの酸化銅ナノ粒子で主に構成されるが、ナノポーラス層には平均粒径5~500nmの酸化銅ナノ粒子以外の粒子が、不純物や副生成物などとして混入する可能性もある。ナノポーラス層を構成する粒子のうち粒子数で50%以上、好ましくは80%以上の粒子が、平均粒径5~500nmの酸化銅ナノ粒子であることが好ましい。また、粒子は密に積層するわけではなく、空隙を持って付着するため、ナノポーラス層には3次元的に連通する孔が形成される場合がある。
<表面近傍のナノ空洞形成>
図1(b)に、金属の表面近傍に空洞を有する形態の銅・樹脂複合体1aの断面図を示す。レーザ表面処理によって金属の表面近傍に形成される空洞の大きさについて特に限定するものではないが、大きさが、10nmから500nm以下であることが好ましく、特に10nmから300nm以下であることが好ましい。空洞の大きさが500nmを超えると欠陥として密着特性低下の原因になりうる。また、空洞が形成される表面近傍とは、ナノポーラス層5を除いた金属の最表面から深さ1μm以内を意味する。
レーザ処理により金属の表面で空洞が形成する原因としては、明確ではないが一因として、レーザの照射により金属の表面に高エネルギーが与えられて空洞が発生した金属表面が、一瞬で凝固するために生成すると推測される。
図1(b)に、金属の表面近傍に空洞を有する形態の銅・樹脂複合体1aの断面図を示す。レーザ表面処理によって金属の表面近傍に形成される空洞の大きさについて特に限定するものではないが、大きさが、10nmから500nm以下であることが好ましく、特に10nmから300nm以下であることが好ましい。空洞の大きさが500nmを超えると欠陥として密着特性低下の原因になりうる。また、空洞が形成される表面近傍とは、ナノポーラス層5を除いた金属の最表面から深さ1μm以内を意味する。
レーザ処理により金属の表面で空洞が形成する原因としては、明確ではないが一因として、レーザの照射により金属の表面に高エネルギーが与えられて空洞が発生した金属表面が、一瞬で凝固するために生成すると推測される。
<レーザ表面処理の条件>
レーザ表面処理のためのレーザ光としては特に限定するものではないが、レーザアブレーションに使われるエキシマレーザ、CO2レーザ等気体レーザ、YAG等の固体レーザ、ファイバーレーザが好ましく、更に短い時間幅の中にエネルギーを集中させることで高いピーク出力が得られる短パルス光を使うことが有効であることから固体レーザ、ファイバーレーザがより好ましい。短パルス光としてはナノ秒~フェムト秒のパルス光を使うことが有効であり、更にピコ秒~フェムト秒のパルス光を使うことがより有効である。
レーザ光を固体に照射した場合、粒子が放出されるためには、レーザ光の照射強度をある大きさ(しきい値)以上にする必要があり、そのパラメータとしてレーザ光強度(単位面積および単位時間当たりのエネルギー量)の制御が必要となり、例えば、109W/cm2以上が好ましい。更にレーザ光強度を高めると、レーザ表面加工速度が速くなり、連続工程に好ましい点から、1010W/cm2以上が好ましく、更に1011W/cm2以上がより好ましい。
ただし、レーザ光強度が高すぎると、レーザアブレーションが過度に進行することでマクロスケールの金属表面凹凸が深くなり金属表面に深さ10μm~50μmの凹凸が形成されることとなる。凹凸が深くなると、液状の熱硬化性樹脂が金属表面にコートされた際に凹凸内の空気が十分抜けずに、その結果、焼付けの際に多数の気泡が発生する原因となる。
レーザ表面処理のためのレーザ光としては特に限定するものではないが、レーザアブレーションに使われるエキシマレーザ、CO2レーザ等気体レーザ、YAG等の固体レーザ、ファイバーレーザが好ましく、更に短い時間幅の中にエネルギーを集中させることで高いピーク出力が得られる短パルス光を使うことが有効であることから固体レーザ、ファイバーレーザがより好ましい。短パルス光としてはナノ秒~フェムト秒のパルス光を使うことが有効であり、更にピコ秒~フェムト秒のパルス光を使うことがより有効である。
レーザ光を固体に照射した場合、粒子が放出されるためには、レーザ光の照射強度をある大きさ(しきい値)以上にする必要があり、そのパラメータとしてレーザ光強度(単位面積および単位時間当たりのエネルギー量)の制御が必要となり、例えば、109W/cm2以上が好ましい。更にレーザ光強度を高めると、レーザ表面加工速度が速くなり、連続工程に好ましい点から、1010W/cm2以上が好ましく、更に1011W/cm2以上がより好ましい。
ただし、レーザ光強度が高すぎると、レーザアブレーションが過度に進行することでマクロスケールの金属表面凹凸が深くなり金属表面に深さ10μm~50μmの凹凸が形成されることとなる。凹凸が深くなると、液状の熱硬化性樹脂が金属表面にコートされた際に凹凸内の空気が十分抜けずに、その結果、焼付けの際に多数の気泡が発生する原因となる。
また、レーザのスキャン速度によって制御可能な面積当りの加工速度(mm2/sec)は、遅くなると、レーザアブレーションの進行によって凹凸が大きくなること、更に連続加工工程が難しくなることから10mm2/sec以上にすることが好ましく、更に50mm2/sec以上にすることがより好ましい。
また、レーザのスキャン方法としては、一定速度で走査して金属の全面にレーザを照射する方法以外にも、レーザの加工速度を高める目的で金属の一部箇所のみレーザを照射する方法も可能である。試料の一部のみレーザを照射する方法として、例えば、長手(X)方向と長手に対する垂直(Y)方向のいずれかの方向、又は図6のようにXとYとの両方向に一定間隔でレーザを照射することが挙げられる。レーザを金属表面に照射すると、ビームスポットの周辺箇所までナノ粒子は飛散し、ナノ粒子を含むナノポーラス層が形成されるので、金属の表面の一部箇所のみレーザを照射した場合でも密着改善効果が期待できる。
そこで特に限定するものではないが、樹脂の粘度、樹脂コート後焼付けまでの放置時間などを考慮し、上記のレーザ光強度と加工速度を制御することで、例えば、凹凸レベル(十点平均粗さRz)を20μm以下、より好ましくは10μm以下、更に好ましくは5μm以下に凹凸を調整することが好ましい。本発明に係るレーザ表面処理がなされた銅材料は、凹凸が5μm以下でも表面上に形成されたナノポーラス層由来のナノアンカー効果によって熱硬化性樹脂と非常に高い密着性が得られることから本発明は金属と熱硬化性樹脂との密着性の改善に非常に有効な方法と言える。また、前述のとおり、凹凸が大きすぎると、液状の熱硬化性樹脂が金属表面にコートされた際に凹凸内の空気が十分抜けずに、その結果、焼付けの際に多数の気泡が発生する原因となる。
レーザ加工によって形成される金属表面の凹凸レベルをマクロ的に確認する方法として、例えば、レーザ顕微鏡による解析方法が挙げられる。又、ミクロレベルの詳細観察方法としては、Arイオンミリングで断面加工を行い、金属・樹脂界面を走査型電子顕微鏡(SEM)によって確認することができる。
なお、十点平均粗さRzは、基準長さの粗さ曲線において、最も高い山頂から5番目までの山高さの平均値と、最も深い谷底から5番目までの谷深さの平均値との和を求めるため、ナノポーラス層を構成するナノ粒子が形成するナノレベルの微小な凹凸を反映せず、マクロな凹凸を反映する。そのため、ナノポーラス層の有無によって、十点平均粗さRzは特に変化せず、ナノポーラス層の形成後であっても十点平均粗さRzにより、表面のマクロな凹凸を評価することができる。
レーザ加工によって形成される金属表面の凹凸レベルをマクロ的に確認する方法として、例えば、レーザ顕微鏡による解析方法が挙げられる。又、ミクロレベルの詳細観察方法としては、Arイオンミリングで断面加工を行い、金属・樹脂界面を走査型電子顕微鏡(SEM)によって確認することができる。
なお、十点平均粗さRzは、基準長さの粗さ曲線において、最も高い山頂から5番目までの山高さの平均値と、最も深い谷底から5番目までの谷深さの平均値との和を求めるため、ナノポーラス層を構成するナノ粒子が形成するナノレベルの微小な凹凸を反映せず、マクロな凹凸を反映する。そのため、ナノポーラス層の有無によって、十点平均粗さRzは特に変化せず、ナノポーラス層の形成後であっても十点平均粗さRzにより、表面のマクロな凹凸を評価することができる。
<樹脂形成>
本発明において、樹脂材料に使用する熱硬化性樹脂には、耐熱性を有し、更に、使用目的により、絶縁性を有する樹脂が好ましい。例えば、ポリイミド、ポリアミドイミド、ポリエステルイミド、ポリエーテルイミド、ポリイミドヒダントイン変性ポリエステル、ホルマール、ポリウレタン、ポリエステル、ポリビニルホルマール、エポキシ樹脂、フェノール樹脂、ポリヒダントインを使用でき、好ましくは耐熱性において優れる、ポリイミド、ポリアミドイミド、ポリエステルイミド、ポリエーテルイミド、ポリイミドヒダントイン変性ポリエステルなどのポリイミド系樹脂を使用できる。また、これらは1種を単独で使用してもよく、また、2種以上を混合して使用するようにしてもよい。
更にUV硬化性樹脂等液状の樹脂に対しても同様な密着性の改善が期待できる。
本発明において、樹脂材料に使用する熱硬化性樹脂には、耐熱性を有し、更に、使用目的により、絶縁性を有する樹脂が好ましい。例えば、ポリイミド、ポリアミドイミド、ポリエステルイミド、ポリエーテルイミド、ポリイミドヒダントイン変性ポリエステル、ホルマール、ポリウレタン、ポリエステル、ポリビニルホルマール、エポキシ樹脂、フェノール樹脂、ポリヒダントインを使用でき、好ましくは耐熱性において優れる、ポリイミド、ポリアミドイミド、ポリエステルイミド、ポリエーテルイミド、ポリイミドヒダントイン変性ポリエステルなどのポリイミド系樹脂を使用できる。また、これらは1種を単独で使用してもよく、また、2種以上を混合して使用するようにしてもよい。
更にUV硬化性樹脂等液状の樹脂に対しても同様な密着性の改善が期待できる。
<銅絶縁電線>
本発明の実施形態にかかる銅・樹脂複合体は、銅絶縁電線における金属と樹脂との界面に用いることができる。図3に示すように、銅絶縁電線11は、銅又は銅合金からなる金属線13と、金属線13の表面に形成されたナノポーラス層15を介して、金属線13を被覆する絶縁被膜17とを有する。すなわち、銅絶縁電線11は、金属線13と絶縁被膜17の界面に、本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。金属線13が金属3に、ナノポーラス層15がナノポーラス層5に、絶縁被膜17が樹脂7にそれぞれ対応し、同様の材料を使用することができる。このような銅絶縁電線11を巻いてコイルを作成することができる。銅絶縁電線11は、金属線13と絶縁被膜17との密着性が良好であるため、強い張力で、高い回転数で巻くことができ、巻きが高密度なコイルを高い生産性で得ることができる。
本発明の実施形態にかかる銅・樹脂複合体は、銅絶縁電線における金属と樹脂との界面に用いることができる。図3に示すように、銅絶縁電線11は、銅又は銅合金からなる金属線13と、金属線13の表面に形成されたナノポーラス層15を介して、金属線13を被覆する絶縁被膜17とを有する。すなわち、銅絶縁電線11は、金属線13と絶縁被膜17の界面に、本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。金属線13が金属3に、ナノポーラス層15がナノポーラス層5に、絶縁被膜17が樹脂7にそれぞれ対応し、同様の材料を使用することができる。このような銅絶縁電線11を巻いてコイルを作成することができる。銅絶縁電線11は、金属線13と絶縁被膜17との密着性が良好であるため、強い張力で、高い回転数で巻くことができ、巻きが高密度なコイルを高い生産性で得ることができる。
<フラットケーブル>
本発明の実施形態にかかる銅・樹脂複合体は、フラットケーブルにおける金属と樹脂との界面に用いることができる。図4に示すように、フラットケーブル21は、銅又は銅合金からなる導体23を樹脂層27および樹脂層29で、両側から挟み込む構成となっている。図4中のA部分の拡大図が図5である。図5に示す通り、フラットケーブル21は、銅又は銅合金からなる導体23と、導体23の表面に形成された、ナノポーラス層25を介して、導体23を両側から挟む樹脂層27、29と、を有する。すなわち、フラットケーブル21は、導体23と樹脂層27又は樹脂層29の界面に、本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。導体23が金属3に、ナノポーラス層25がナノポーラス層5に、樹脂層27、29が樹脂7にそれぞれ対応し、同様の材料を使用することができる。このようなフラットケーブル21は、電気機械や自動車の配線などに使用することができる。フラットケーブル21は、導体23と樹脂層27、29との密着性が良好であるため、折り曲げを繰り返しても導体23と樹脂層27、29との間に剥離が生じない。
本発明の実施形態にかかる銅・樹脂複合体は、フラットケーブルにおける金属と樹脂との界面に用いることができる。図4に示すように、フラットケーブル21は、銅又は銅合金からなる導体23を樹脂層27および樹脂層29で、両側から挟み込む構成となっている。図4中のA部分の拡大図が図5である。図5に示す通り、フラットケーブル21は、銅又は銅合金からなる導体23と、導体23の表面に形成された、ナノポーラス層25を介して、導体23を両側から挟む樹脂層27、29と、を有する。すなわち、フラットケーブル21は、導体23と樹脂層27又は樹脂層29の界面に、本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。導体23が金属3に、ナノポーラス層25がナノポーラス層5に、樹脂層27、29が樹脂7にそれぞれ対応し、同様の材料を使用することができる。このようなフラットケーブル21は、電気機械や自動車の配線などに使用することができる。フラットケーブル21は、導体23と樹脂層27、29との密着性が良好であるため、折り曲げを繰り返しても導体23と樹脂層27、29との間に剥離が生じない。
<銅張積層板>
本発明の実施形態にかかる銅・樹脂複合体は、銅張積層板における金属と樹脂との界面に用いることができる。本発明の実施形態にかかる銅張積層板は、樹脂層が外表面にあるプリプレグの片面又は両面に、銅又は銅合金からなる金属箔が、ナノポーラス層を介して貼り付けられている。プリプレグは、ガラス繊維、炭素繊維のような繊維状補強材に、熱硬化性樹脂を含浸させ、加熱または乾燥して半硬化状態にして得られる。すなわち、この銅張積層板は、金属箔と、プリプレグの樹脂層の界面に、本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。この銅張積層板は、十点平均粗さRzを大きくするような粗面化を行わない平滑な金属箔を使用しても十分な密着強度を得ることができるため、平滑な金属箔を使用して回路配線の幅と間隔を微細にすることができる。
本発明の実施形態にかかる銅・樹脂複合体は、銅張積層板における金属と樹脂との界面に用いることができる。本発明の実施形態にかかる銅張積層板は、樹脂層が外表面にあるプリプレグの片面又は両面に、銅又は銅合金からなる金属箔が、ナノポーラス層を介して貼り付けられている。プリプレグは、ガラス繊維、炭素繊維のような繊維状補強材に、熱硬化性樹脂を含浸させ、加熱または乾燥して半硬化状態にして得られる。すなわち、この銅張積層板は、金属箔と、プリプレグの樹脂層の界面に、本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。この銅張積層板は、十点平均粗さRzを大きくするような粗面化を行わない平滑な金属箔を使用しても十分な密着強度を得ることができるため、平滑な金属箔を使用して回路配線の幅と間隔を微細にすることができる。
<表面処理銅箔>
本発明の実施形態にかかる銅・樹脂複合体は、表面処理銅箔における金属と樹脂との界面に用いることができる。本発明の実施形態に係る表面処理銅箔は、銅又は銅合金からなる金属箔と、前記金属箔の表面に形成されたナノポーラス層を介して、前記金属と接合する樹脂層と、を有する。すなわち、この表面処理銅箔は、金属箔と、表面処理層である樹脂層の界面に本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。そのため、樹脂層と金属箔との密着強度が2000N/m以上を有し、密着性に優れる。また、平滑な金属箔を使用できるため、本発明の表面処理銅箔は高周波域における伝送特性が良好である。
本発明の実施形態にかかる銅・樹脂複合体は、表面処理銅箔における金属と樹脂との界面に用いることができる。本発明の実施形態に係る表面処理銅箔は、銅又は銅合金からなる金属箔と、前記金属箔の表面に形成されたナノポーラス層を介して、前記金属と接合する樹脂層と、を有する。すなわち、この表面処理銅箔は、金属箔と、表面処理層である樹脂層の界面に本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。そのため、樹脂層と金属箔との密着強度が2000N/m以上を有し、密着性に優れる。また、平滑な金属箔を使用できるため、本発明の表面処理銅箔は高周波域における伝送特性が良好である。
<電池用電極>
本発明の実施形態にかかる銅・樹脂複合体は、電池用電極における金属と樹脂との界面に用いることができる。本発明の実施形態に係る電池用電極は、銅又は銅合金からなる金属箔と、前記金属箔の表面に形成されたナノポーラス層を介して、前記金属と接合する活物質層と、を有する。すなわち、この電池用電極は、金属箔と、樹脂製バインダーを含む活物質層の界面に本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。特に、本発明の実施形態に係る銅・樹脂複合体1を金属箔と活物質層の界面に有するリチウムイオン二次電池に用いる負極は、活物質層と集電体である銅箔が安定に密着し、膨張収縮の著しいシリコン系活物質を負極活物質に用いても、良好なサイクル特性が得られる。
本発明の実施形態にかかる銅・樹脂複合体は、電池用電極における金属と樹脂との界面に用いることができる。本発明の実施形態に係る電池用電極は、銅又は銅合金からなる金属箔と、前記金属箔の表面に形成されたナノポーラス層を介して、前記金属と接合する活物質層と、を有する。すなわち、この電池用電極は、金属箔と、樹脂製バインダーを含む活物質層の界面に本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。特に、本発明の実施形態に係る銅・樹脂複合体1を金属箔と活物質層の界面に有するリチウムイオン二次電池に用いる負極は、活物質層と集電体である銅箔が安定に密着し、膨張収縮の著しいシリコン系活物質を負極活物質に用いても、良好なサイクル特性が得られる。
<表面処理銅条>
本発明の実施形態にかかる銅・樹脂複合体は、表面処理銅条における金属と樹脂との界面に用いることができる。本発明の実施形態に係る表面処理銅条は、銅又は銅合金からなる金属条と、前記金属条の表面に形成されたナノポーラス層を介して、前記金属条と接合する樹脂層と、を有する。すなわち、この表面処理銅条は、金属条と、表面処理層である樹脂層の界面に本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。そのため、樹脂層と金属条との密着強度が2000N/m以上を有し、密着性に優れる。
本発明の実施形態にかかる銅・樹脂複合体は、表面処理銅条における金属と樹脂との界面に用いることができる。本発明の実施形態に係る表面処理銅条は、銅又は銅合金からなる金属条と、前記金属条の表面に形成されたナノポーラス層を介して、前記金属条と接合する樹脂層と、を有する。すなわち、この表面処理銅条は、金属条と、表面処理層である樹脂層の界面に本発明の実施形態にかかる銅・樹脂複合体1と同様の金属3/ナノポーラス層5/樹脂7の積層構造を有する。そのため、樹脂層と金属条との密着強度が2000N/m以上を有し、密着性に優れる。
<本実施形態に係る効果>
金属・樹脂との密着性向上のメカニズムは、レーザアブレーションの際に噴出されたナノ粒子が、表面に再付着し、その際にこれらナノ粒子を含むナノポーラス層が表面に形成される。その上に、液状の熱硬化性樹脂をコートするとナノポーラス層のナノ空間に樹脂が隙間なく入り込み、その後、樹脂の焼付けを行うと、ナノスケールの無数のアンカーが金属と樹脂界面に形成されることより金属3と樹脂7との密着力が著しく向上するものと考えられる。
金属・樹脂との密着性向上のメカニズムは、レーザアブレーションの際に噴出されたナノ粒子が、表面に再付着し、その際にこれらナノ粒子を含むナノポーラス層が表面に形成される。その上に、液状の熱硬化性樹脂をコートするとナノポーラス層のナノ空間に樹脂が隙間なく入り込み、その後、樹脂の焼付けを行うと、ナノスケールの無数のアンカーが金属と樹脂界面に形成されることより金属3と樹脂7との密着力が著しく向上するものと考えられる。
さらに、本実施形態における銅と樹脂との複合体の製造方法は、従来に比べて短時間で処理が可能であるため、電線製造工程などの連続製造工程に適用可能である。
次に、本発明の効果をさらに明確にするために、実施例および比較例について詳細に説明するが、本発明はこれら実施例に限定されるものではない。
<実施例1>
1.銅表面処理
純銅(厚さ=200μm、大きさ=3mm×120mm)を用い、以下の順で表面処理を行った。
1-1.UV-オゾン装置による洗浄処理
レーザ処理前の洗浄処理方法として、UV-オゾン装置(セン特殊光源(株)、PL17-110、紫外線ランプ=189.9nm、253.7nm)を用い、3分間処理を行った。
1.銅表面処理
純銅(厚さ=200μm、大きさ=3mm×120mm)を用い、以下の順で表面処理を行った。
1-1.UV-オゾン装置による洗浄処理
レーザ処理前の洗浄処理方法として、UV-オゾン装置(セン特殊光源(株)、PL17-110、紫外線ランプ=189.9nm、253.7nm)を用い、3分間処理を行った。
1-2.レーザ表面処理
浜松ホトニクス社の固体レーザ(YAGパルスレーザ、中心波長=515nm、パルス幅=0.9psec)を使い、パルスエネルギー:90μJ、繰返周波数:20kHz、ビームスポット:66μm、レーザ光強度:2.9×1012 W/cm2、レーザ走査速度:長手(X)方向1mm/sec、長手に対する垂直(Y)方向800mm/sec、加工速度:800mm2/secの条件下で大気中レーザ処理を行った。
その結果、図7(a)に示すように微細凹凸の形成が電子顕微鏡により確認できた。図7(b)の拡大写真では、約50nmの酸化銅粒子からなる、3次元的に連通する孔を有するナノポーラス層が表面に形成されていることが分かった。
浜松ホトニクス社の固体レーザ(YAGパルスレーザ、中心波長=515nm、パルス幅=0.9psec)を使い、パルスエネルギー:90μJ、繰返周波数:20kHz、ビームスポット:66μm、レーザ光強度:2.9×1012 W/cm2、レーザ走査速度:長手(X)方向1mm/sec、長手に対する垂直(Y)方向800mm/sec、加工速度:800mm2/secの条件下で大気中レーザ処理を行った。
その結果、図7(a)に示すように微細凹凸の形成が電子顕微鏡により確認できた。図7(b)の拡大写真では、約50nmの酸化銅粒子からなる、3次元的に連通する孔を有するナノポーラス層が表面に形成されていることが分かった。
マクロレベルの表面凹凸を確認するため、レーザ顕微鏡(KEYENCE、VK-X200)を用い、×150のレンズを使い、金属表面の観察写真を用い、画像解析アプリケーション(KEYENCE、Ver.3.2.0.0)を使い、十点平均粗さRzの値を測定した。
2.銅表面上への樹脂形成
上記処理の銅表面上にコーターを用い、均一にポリアミドイミド(PAI、HI406SA)樹脂をコートした(樹脂厚さ=約30μm)。その後、150℃、200℃、250℃の各条件下で20分ずつ熱処理を行い、金属表面上樹脂の焼付けを実施した。その結果、図8の樹脂コートレーザ処理銅試料(銅・樹脂複合体)の断面写真に示した通り、約50nmのナノ粒子からなるナノポーラス層α(図8)に樹脂が隙間なく入り込んでいる様子が確認できた。一方、金属表面の近傍に約100nmの空洞の形成を確認した。
上記処理の銅表面上にコーターを用い、均一にポリアミドイミド(PAI、HI406SA)樹脂をコートした(樹脂厚さ=約30μm)。その後、150℃、200℃、250℃の各条件下で20分ずつ熱処理を行い、金属表面上樹脂の焼付けを実施した。その結果、図8の樹脂コートレーザ処理銅試料(銅・樹脂複合体)の断面写真に示した通り、約50nmのナノ粒子からなるナノポーラス層α(図8)に樹脂が隙間なく入り込んでいる様子が確認できた。一方、金属表面の近傍に約100nmの空洞の形成を確認した。
<実施例2>
レーザ処理条件を、ビームスポット:300μm、レーザ光強度:5.7×1011 W/cm2に変更した以外は実施例1と同様に試験片を作製した。図9に、実施例2に係る銅・ポリアミドイミド樹脂の界面の断面写真を示す。実施例2においては、レーザ強度が弱く、ビームスポットが大きいため、単位面積あたりに加えられるエネルギーの量が少なく、ナノポーラス層α(図9)の厚さは薄くなった。また、銅箔の表面近傍の直径10~50nm程度の大きさの空洞の形成が確認された。後述する表1のとおり、実施例2の密着力は比較例1よりも高く、ナノポーラス層が薄くとも、密着力改善の効果は確認された。実施例2では、Rzは比較例1よりも小さいため、マクロな凹凸ではなくナノポーラス層の存在により密着力が向上していると考えられる。なお、図9は図8よりも高倍率である。
レーザ処理条件を、ビームスポット:300μm、レーザ光強度:5.7×1011 W/cm2に変更した以外は実施例1と同様に試験片を作製した。図9に、実施例2に係る銅・ポリアミドイミド樹脂の界面の断面写真を示す。実施例2においては、レーザ強度が弱く、ビームスポットが大きいため、単位面積あたりに加えられるエネルギーの量が少なく、ナノポーラス層α(図9)の厚さは薄くなった。また、銅箔の表面近傍の直径10~50nm程度の大きさの空洞の形成が確認された。後述する表1のとおり、実施例2の密着力は比較例1よりも高く、ナノポーラス層が薄くとも、密着力改善の効果は確認された。実施例2では、Rzは比較例1よりも小さいため、マクロな凹凸ではなくナノポーラス層の存在により密着力が向上していると考えられる。なお、図9は図8よりも高倍率である。
<実施例3>
レーザ処理条件を、ビームスポット:25μm、レーザ光強度:1.4×1011 W/cm2に変更した以外は実施例1と同様に試験片を作製した。

<比較例1>
実施例1と同様にUV-オゾン装置による洗浄処理のみ行い、レーザ処理を行わずに試験片を作製した。

(試験片の密着力評価)
ダイプラ・ウィンテス株式会社のSAICAS(Surface and Interface Cutting Analysis System)測定装置を使い、金属・樹脂密着力の評価を行った。最初カッターは垂直運動(0.1μm/sec)と水平運動(2μm/sec)をし、樹脂皮膜の切削が行われ、その後、カッターが基材である金属に達する直前に水平運動(2μm/sec)のみとなり、樹脂皮膜が剥離される過程での水平力から密着力が求められる。
ダイプラ・ウィンテス株式会社のSAICAS(Surface and Interface Cutting Analysis System)測定装置を使い、金属・樹脂密着力の評価を行った。最初カッターは垂直運動(0.1μm/sec)と水平運動(2μm/sec)をし、樹脂皮膜の切削が行われ、その後、カッターが基材である金属に達する直前に水平運動(2μm/sec)のみとなり、樹脂皮膜が剥離される過程での水平力から密着力が求められる。
表1から明らかなように実施例1から3までレーザ強度を変化し、加工を行ったところ、2207N/m以上の密着力が得られた。又、実施例4から5まで示すように加工速度を変化してレーザ加工を行った場合でも2096N/m以上の密着値が確認できた。以上のようにレーザ処理なしの比較例1と比べ、明らかに高い密着特性の発現が確認できた。
また、表1に示すように、各実施例の金属樹脂複合体の金属・樹脂界面のイオンミリング断面の観察を行った結果、厚さ50nmから1100nmまでのナノポーラス層が確認できた。更に金属表面付近で20nmから100nmの空洞の形成を確認した。
以上の結果より、レーザ強度とレーザ加工速度の調整によって金属と樹脂との密着性を高めることができ、更に焼付け後の良好な樹脂表面を得ることができた。
以上、本発明の好適な実施形態について説明したが、本発明は係る例に限定されない。当業者であれば、本願で開示した技術的思想の範疇内において、各種の変更例または修正例に想到しえることは明らかであり、それらについても当然に本発明の技術的範囲に属するものと了解される。

Claims (7)
- 銅又は銅合金からなる金属と、前記金属の上に形成されたナノポーラス層を介して、前記金属と接合する樹脂と、を有することを特徴とする銅・樹脂複合体。
- 前記ナノポーラス層は、平均粒径5~500nmの酸化銅粒子を含むことを特徴とする請求項1に記載の銅・樹脂複合体。
- 前記樹脂が、ポリイミド、ポリアミドイミド、ポリエステルイミド、ポリエーテルイミド、ポリイミドヒダントイン変性ポリエステル、ホルマール、ポリウレタン、ポリエステル、ポリビニルホルマール、エポキシ樹脂、フェノール樹脂、ポリヒダントインからなる群より選ばれる少なくとも一つを含む熱硬化性樹脂であることを特徴とする請求項1または請求項2に記載の銅・樹脂複合体。
- 前記金属と前記樹脂との界面において、前記金属の十点平均粗さRzが20μm以下であることを特徴とする請求項1~3のいずれか1項に記載の銅・樹脂複合体。
- 前記金属と前記樹脂との界面において、前記金属の表面近傍に直径10nm~500nmの空洞を有することを特徴とする請求項1~4のいずれか1項に記載の銅・樹脂複合体。
- 前記銅・樹脂複合体は、銅絶縁電線、フラットケーブル、表面処理銅箔、銅張り積層板、電池用電極、表面処理銅条のいずれかであることを特徴とする請求項1~5のいずれか1項に記載の銅・樹脂複合体。
- 銅又は銅合金からなる金属の表面に、レーザを照射して酸化銅ナノポーラス層を形成する工程と、
前記酸化銅ナノポーラス層の上に樹脂を形成する工程と、
を有することを特徴とする銅・樹脂複合体の製造方法。
