Abstract
Description
無機充填材として炭素繊維を用いた場合、成形品にした際の剛性と質量とのバランスを取ることはできる。しかし、炭素繊維強化熱可塑性樹脂組成物は、電磁波シールド性を有するため、無線LANタイプのモバイル機器に用いることができない。また、炭素繊維が黒色のため、幅広い着色性という要求に対応できない。
ガラス繊維強化熱可塑性樹脂組成物は、成形品にした際の剛性が高く、筐体を薄肉化できる。しかし、ガラス繊維強化熱可塑性樹脂組成物は、成形品にした際の摺動性、耐衝撃性が不十分である。
(1)芳香族ポリカーボネート樹脂と、エチレン-プロピレン-非共役ジエンゴム含有架橋ラテックスの存在下に単量体成分を乳化重合して得られるグラフト共重合体と、芳香族ビニル系単量体とシアン化ビニル系単量体からなる硬質共重合体とを含有する熱可塑性樹脂組成物(特許文献1)。
しかし、(1)の熱可塑性樹脂組成物は、成形品にした際の剛性が低いため、筐体の薄型化の要求には対応できない。また、成形品にした際の耐衝撃性や機械的強度が低く、摺動性もいまだ不十分である。
(2)芳香族ポリカーボネート樹脂と、グラフト共重合体と、水溶性ポリウレタンで表面処理されたガラス繊維と、グリシジルエーテル単位含有重合体と、燐酸エステル系難燃剤とを含有する強化熱可塑性樹脂組成物(特許文献2)。
(3)ポリカーボネート樹脂と、ゴム含有ポリマーと、エポキシ系集束剤で集束された炭素繊維とを含有する強化熱可塑性樹脂組成物(特許文献3)。
また、(3)の強化熱可塑性樹脂組成物は、電磁波シールド性を有するため、無線LANタイプのモバイル機器に用いることができない。また、炭素繊維が黒色のため、幅広い着色性という要求に対応できない。さらに、成形品にした際の摺動性に着目した樹脂組成物ではない。
(4)芳香族ポリカーボネート樹脂と、ジエンゴム成分に芳香族ビニル化合物およびシアン化ビニル化合物がグラフトしたグラフト共重合体、芳香族ビニル化合物およびシアン化ビニル化合物からなる共重合体等の熱可塑性樹脂と、強化充填材と、オレフィン系ワックス、フッ素樹脂等の摺動性付与材と、ポリエステルエラストマーとを含有する強化熱可塑性樹脂組成物(特許文献4)。
しかし、(4)の強化熱可塑性樹脂組成物は、成形品にした際の摺動性がいまだ不十分である。
本発明の成形品は、摺動性のみならず、剛性、耐衝撃性、機械的強度に優れ、かつ表面外観が良好である。
「構成単位」とは、単量体が重合することによって形成された該単量体に由来する単位を意味する。
「単量体」とは、重合性不飽和基を有する化合物を意味する。
「(メタ)アクリレート」とは、アクリレート(アクリル酸エステル)またはメタクリレート(メタクリル酸エステル)を意味する。
本発明の強化熱可塑性樹脂組成物は、ポリカーボネート樹脂(A)を必須とし、必要に応じてグラフト共重合体(B)を含む樹脂主成分(C)と;ガラス繊維(D)と;グリシジルエーテル単位含有重合体(E)と;燐酸エステル系難燃剤(F)と;有機変性シロキサン化合物(G)とを必須成分として含有する。
ポリカーボネート樹脂(A)は、ジヒドロキシジアリールアルカンから得られる樹脂である。ポリカーボネート樹脂(A)は、分岐したものであってもよい。
ポリカーボネート樹脂(A)は、1種を単独で用いてもよく、2種以上を併用してもよい。
ポリカーボネート樹脂(A)は、公知の方法により製造される。例えば、ジヒドロキシまたはポリヒドロキシ化合物をホスゲンまたは炭酸のジエステルと反応させる方法や溶融重合法によって製造される。ジヒドロキシジアリールアルカンとしては、例えば、ヒドロキシ基に対してオルトの位置にアルキル基を有するものが挙げられる。ジヒドロキシジアリールアルカンの好ましい具体例としては、4,4-ジヒドロキシ2,2-ジフェニルプロパン(すなわち、ビスフェノールA)、テトラメチルビスフェノールA、ビス-(4-ヒドロキシフェニル)-p-ジイソプロピルベンゼン等が挙げられる。
ポリカーボネート樹脂(A)として、コンパクトディスク等からリサイクルしたものを用いてもよい。
ポリカーボネート樹脂(A)の粘度平均分子量(Mv)は、15,000~35,000が好ましい。ポリカーボネート樹脂(A)の粘度平均分子量が15,000以上であれば、成形品の耐衝撃性がさらに高くなる。ポリカーボネート樹脂(A)の粘度平均分子量が35,000以下であれば、強化熱可塑性樹脂組成物の成形性がさらに高くなる。ポリカーボネート樹脂(A)の粘度平均分子量は、成形品の機械的強度、耐衝撃性、および強化熱可塑性樹脂組成物の流動性のバランスが特に優れる点から、17,000~25,000がより好ましい。
ポリカーボネート樹脂(A)の粘度平均分子量は、例えば溶液粘度法により求めることができる。市販のポリカーボネート樹脂(A)を用いる場合は、カタログ値を用いてもよい。
ポリカーボネート樹脂(A)の割合は、樹脂主成分(C)(100質量%)のうち、50~100質量%であり、50~95質量%が好ましい。ポリカーボネート樹脂(A)の割合が50質量%以上であれば、成形品の耐衝撃性が高くなる。ポリカーボネート樹脂(A)の割合が95質量%以下であれば、強化熱可塑性樹脂組成物の成形性がさらに良好になる。
グラフト共重合体(B)は、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)およびシアン化ビニル化合物単量体(b)を含む単量体混合物を重合して得られたものであって、ゴム質重合体(B1)に、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位を有する分子鎖(B2)がグラフトされたものである。
グラフト共重合体(B)は、1種を単独で用いてもよく、2種以上を併用してもよい。
ゴム質重合体(B1)としては、例えば、ブタジエンゴム、スチレン-ブタジエンゴム、アクリロニトリル-ブタジエンゴム、イソプレンゴム、クロロプレンゴム、ブチルゴム、エチレン-プロピレンゴム、アクリルゴム、エチレン-プロピレン-非共役ジエンゴム(以下、EPDMと記す。)、エピクロルヒドリンゴム、ジエン-アクリル複合ゴム、シリコーン(ポリシロキサン)-アクリル複合ゴム、EPDM含有架橋ラテックス等が挙げられる。これらのうち、成形品のめっき性能が良好である点から、ブタジエンゴム、スチレン-ブタジエンゴム、アクリロニトリル-ブタジエンゴム、アクリルゴム、ジエン-アクリル複合ゴム、シリコーン-アクリル複合ゴム、EPDM、EPDM含有架橋ラテックスが好ましく、成形品の難燃性が良好である点から、シリコーン-アクリル複合ゴムがより好ましく、成形品の摺動性が良好である点から、EPDM含有架橋ラテックスがより好ましい。
ゴム質重合体(B1)(ただし、EPDM含有架橋ラテックスを除く。)の平均粒子径は、成形品の耐衝撃性がさらに高くなる点から、0.1~0.6μmが好ましい。
ジエン-アクリル複合ゴムのジエン成分は、ブタジエン単位を50質量%以上含む。ジエン成分としては、ブタジエンゴム、スチレン-ブタジエンゴム、アクリロニトリル-ブタジエンゴム等が挙げられる。
ジエン-アクリル複合ゴムのアクリルゴム成分は、アルキル(メタ)アクリレート(f)と多官能性単量体(g)とが重合したものである。
シリコーン-アクリル複合ゴムのシリコーン成分は、ポリオルガノシロキサンを主成分とするものである。シリコーン成分としては、ビニル重合性官能基を含有するポリオルガノシロキサンが好ましい。
シリコーン-アクリル複合ゴムのアクリルゴム成分は、ジエン-アクリル複合ゴムのアクリルゴム成分と同様である。
EPDM含有架橋ラテックスは、EPDMおよび酸変性低分子量α-オレフィン共重合体を含有するものである。
エチレン単位の割合は、EPDMの全構成単位(100モル%)のうち、80~90モル%が好ましい。エチレン単位の割合が80モル%以上であれば、酸変性低分子量α-オレフィン共重合体との相溶性が良好となり、成形品の摺動性がさらに高くなる。エチレン単位の割合が90モル%以下であれば、成形品の耐衝撃性がさらに高くなる。
非共役ジエンとしては、1,4-ヘキサジエン、5-エチリデン-2-ノルボルネン、5-ビニルノルボルネン、ジシクロペンタジエン等が好ましい。
非共役ジエン単位の割合は、EPDMの全構成単位(100モル%)のうち、0.1~2.0モル%が好ましい。
プロピレン単位の割合は、前記エチレン単位と非共役ジエン単位の残量とすればよい。
α-オレフィンとしては、エチレン等が挙げられる。
不飽和カルボン酸としては、アクリル酸、マレイン酸、イタコン酸、無水マレイン酸、無水イタコン酸、マレイン酸モノアミド等が挙げられる。
分子鎖(B2)は、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位を必須成分として有し、これらと共重合可能な他の単量体(c)単位を任意成分として有する。各単量体単位の割合は、成形品の耐衝撃性と強化熱可塑性樹脂組成物の成形性とのバランスに優れる点から、芳香族アルケニル化合物単量体(a)単位の割合が50~90質量%が好ましく、シアン化ビニル化合物単量体(b)単位の割合が10~50質量%が好ましく、他の単量体(c)単位の割合が0~40質量%が好ましい(ただし、単量体(a)~(c)の合計は100質量%である)。
シアン化ビニル化合物単量体(b)としては、例えば、アクリロニトリル、メタクリロニトリル等が挙げられ、アクリロニトリルが好ましい。
他の単量体(c)としては、アルキルメタクリレート(メチルメタクリレート、エチルメタクリレート、2-エチルヘキシルメタクリレート等)、アルキルアクリレート(メチルアクリレート、エチルアクリレート、ブチルアクリレート等)、マレイミド化合物(N-フェニルマレイミド等)等が挙げられる。
グラフト共重合体(B)は、アセトン不溶分を70~99質量%含み、かつ、アセトン可溶分の0.2g/dlのN,N-ジメチルホルムアミド溶液として25℃で測定した還元粘度が0.3~0.7dl/gであることが好ましい。
アセトン不溶分が70質量%以上であれば、成形品の表面外観がさらに良好となり、強化熱可塑性樹脂組成物の成形性がさらに良好になる。アセトン溶媒に対する不溶分が99質量%以下であれば、成形品の引き裂き強度が向上する。
アセトン可溶分の前記還元粘度が0.3dl/g以上であれば、成形品の引き裂き強度が向上する。アセトン可溶分の前記還元粘度が0.7dl/g以下であれば、成形品の表面外観がさらに良好となり、強化熱可塑性樹脂組成物の成形性がさらに良好になる。
グラフト共重合体の2.5gをアセトン90ml中に浸漬し、65℃で3時間加熱した後、遠心分離機を用い1500rpmにて30分間遠心分離する。その後、上澄み液を除去し、残分を真空乾燥機にて65℃で12時間乾燥し、乾燥後の試料を精秤する。その質量差分(2.5g-乾燥後の試料の質量)から、グラフト共重合体におけるアセトン可溶分の割合(%)を求めることができる。アセトン可溶分の還元粘度は、0.2g/dlのN,N-ジメチルホルムアミド溶液とし、25℃で測定する。
グラフト共重合体(B)は、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)と、シアン化ビニル化合物単量体(b)と、必要に応じて、他の単量体(c)とをグラフト重合させることによって得られる。
グラフト重合法としては、乳化重合法が好ましい。また、グラフト重合時には、グラフト共重合体(B)の分子量、グラフト率、アセトン可溶分の還元粘度を調整するために、各種連鎖移動剤を添加してもよい。
EPDM含有架橋ラテックス(固形分として)の割合が40質量%以上(単量体混合物の割合が60質量%以下)であれば、成形品の摺動性がさらに高くなる。EPDM含有架橋ラテックス(固形分として)の割合が80質量%以下(単量体混合物の割合が20質量%以上)であれば、成形品の表面外観がさらに良好になる。
グラフト共重合体(B)の割合は、樹脂主成分(C)(100質量%)のうち、0~50質量%であり、5~50質量%が好ましい。グラフト共重合体(B)の割合が5質量以上であれば、強化熱可塑性樹脂組成物の成形性がさらに良好になる。グラフト共重合体(B)の割合が50質量%以下であれば、成形品の耐衝撃性が高くなる。
ガラス繊維(D)は、長繊維および短繊維のいずれでもよい。ガラス繊維(D)としては、異方性が少ない短繊維が好ましく、チョップドファイバーがより好ましい。
ガラス繊維(D)は、1種を単独で用いてもよく、2種以上を併用してもよい。
ガラス繊維(D)の繊維断面における長径と短径との比(長径/短径)は、1以上が好ましく、1~6がより好ましく、2~4がさらに好ましい。長径/短径が1以上であれば、成形品の剛性がさらに高くなる。長径/短径が6以下であれば、良好な賦形性(押出作業性)が得られる。
ガラス繊維(D)の繊維断面における長径/短径は、電子顕微鏡を用いて、ガラス繊維(D)の繊維断面を8箇所で観察し、8箇所の長径/短径を平均して求める。この際、8箇所の選択については、平均値を得るために適切な箇所を適宜選択する。例えば、他と比較して極端に長い繊維や極端に短い繊維は、観察の対象外とする。
ガラス繊維(D)は、未処理のガラス繊維であってもよく、表面処理剤で表面処理されたものであってもよい。
表面処理剤としては、カップリング剤(例えば、シラン系カップリング剤、チタネート系カップリング剤)、ガラス繊維の被覆または集束に用いる樹脂等が挙げられる。
ガラス繊維の被覆または集束に用いる樹脂としては、熱可塑性樹脂(エチレン-酢酸ビニル共重合体等)、熱硬化性樹脂(ポリウレタン樹脂、エポキシ樹脂等)が挙げられ、成形品の耐衝撃性や機械的強度がさらに高くなる点から、水溶性ポリウレタンがより好ましい。水溶性ポリウレタンは、水に溶解または分散できるポリウレタンである。水溶性ポリウレタンとしては、ガラス繊維の集束剤として公知の水溶性ポリウレタンが挙げられる。
ガラス繊維(D)は、例えば、未処理のガラス繊維をカップリング剤等で表面処理し、さらに水溶性ポリウレタンで表面処理して得られる。
ガラス繊維(D)の割合は、樹脂主成分(C)とガラス繊維(D)とグリシジルエーテル単位含有重合体(E)と燐酸エステル系難燃剤(F)と有機変性シロキサン化合物(G)との合計(100質量%)のうち、10~50質量%であり、30~45質量%が好ましい。ガラス繊維(D)の割合が10質量%以上であれば、成形品の剛性等が高くなる。ガラス繊維(D)の割合が50質量%以下であれば、強化熱可塑性樹脂組成物の成形性が良好となる。
グリシジルエーテル単位含有重合体(E)は、分子中にグリシジルエーテル単位を有する重合体である。グリシジルエーテル単位含有重合体(E)には、ハロゲン原子(臭素等)を有するものやブロック型重合体は含まれない。
グリシジルエーテル型エポキシ樹脂としては、例えば、ビスフェノール型エポキシ樹脂;ノボラック型エポキシ樹脂;脂肪族多価アルコールのポリグリシジルエーテル;ビフェニル型エポキシ樹脂等の高分子量体であって、下記式(1)で表される繰り返し単位を有する分子鎖を有するもの(例えば、エポキシ基含有フェノキシ樹脂)等が挙げられる。
ノボラック型エポキシ樹脂としては、例えば、フェノールノボラック型エポキシ樹脂、クレゾールノボラック型エポキシ樹脂等が挙げられる。
脂肪族多価アルコールのポリグリシジルエーテルとしては、例えば、アルキレングリコールジグリシジルエーテル(例えば、エチレングリコールジグリシジルエーテル等)、ポリオキシアルキレングリコールジグリシジルエーテル(例えば、ジエチレングリコールジグリシジルエーテル、ポリエチレングリコールジグリシジルエーテル、ジプロピレングリコールジグリシジルエーテル、トリプロピレングリコールジグリシジルエーテル、ポリプロピレングリコールジグリシジルエーテル等)、グリセリントリグリシジルエーテル等が挙げられる。
グリシジルエーテル型エポキシ樹脂は、1種を単独で用いてもよく、2種以上を併用してもよい。
グリシジルエーテル単位含有重合体(E)の質量平均分子量は3,800~60,000であり、5,500~50,000が好ましい。グリシジルエーテル単位含有重合体(E)の質量平均分子量が3,800以上であれば、成形品の耐衝撃性や機械的強度が高くなる。グリシジルエーテル単位含有重合体(E)の質量平均分子量が60,000以下であれば、成形品の難燃性が高くなり、強化熱可塑性樹脂組成物の成形性が良好になる。
グリシジルエーテル単位含有重合体(E)の質量平均分子量は、例えば質量分析法により求めることができる。市販のグリシジルエーテル単位含有重合体(E)を用いる場合は、カタログ値を用いてもよい。
グリシジルエーテル単位含有重合体は(E)の市販品としては、例えば、三菱化学社製のjER(登録商標)シリーズ、新日鉄住金化学社製のエポトート(登録商標)シリーズ、フェノトート(登録商標)シリーズ、旭化成イーマテリアルズ社製のAER(登録商標)シリーズ、DIC社製のエピクロン(登録商標)シリーズ等が挙げられる。
グリシジルエーテル単位含有重合体(E)の含有量は、樹脂主成分(C)100質量部に対して、1~10質量部であり、3~8質量部が好ましい。グリシジルエーテル単位含有重合体(E)の含有量が1質量部以上であれば、成形品の機械的強度や耐衝撃性が高くなる。グリシジルエーテル単位含有重合体(E)の含有量が10質量部以下であれば、強化熱可塑性樹脂組成物の成形性が良好になり、成形品の難燃性が高くなる。
燐酸エステル系難燃剤(F)は、下記式(2)で表される化合物である。
2価以上の有機基は、前記有機基から、炭素原子に結合している水素原子の2個以上を除いて得られる2価以上の官能基である。例えば、アルキレン基、(置換)フェニレン基が挙げられる。炭素原子から取り除く水素原子の位置は任意である。
燐酸エステル系難燃剤(F)は、1種を単独で用いてもよく、2種以上を併用してもよい。
燐酸エステル系難燃剤(F)の質量平均分子量は、質量分析法により求めることができる。市販の燐酸エステル系難燃剤(F)を用いる場合は、カタログ値を用いてもよい。
燐酸エステル系難燃剤(F)の市販品としては、例えば、ADEKA社製のFPシリーズ、味の素ファインテクノ社製のクロニテックス(登録商標)シリーズ、ケムチュラジャパン社製のレオフォス(登録商標)シリーズ、大八化学社製のCRシリーズ、PXシリーズ等が挙げられる。
燐酸エステル系難燃剤(F)の含有量は、樹脂主成分(C)100質量部に対して、1~30質量部であり、3~23質量部が好ましい。燐酸エステル系難燃剤(F)の含有量が1質量部以上であれば、強化熱可塑性樹脂組成物の成形性が良好になる。燐酸エステル系難燃剤(F)の含有量が30質量部以下であれば、成形品の耐熱性や耐衝撃性が高くなる。
有機変性シロキサン化合物(G)は、有機変性されたシロキサンと熱可塑性樹脂とが化学的に結合した化合物、または有機変性されたシロキサンと熱可塑性樹脂との混合物である。
シロキサンの構造は、特に限定されない。シロキサンを有機変性する方法は、熱可塑性樹脂と化学的に結合できるような有機変性されたシロキサンが得られる方法であればよく、特に限定されない。
有機変性シロキサン化合物(G)の含有量は、樹脂主成分(C)100質量部に対して、1~5質量部であり、2~4質量部が好ましい。有機変性シロキサン化合物(G)の含有量が1質量部以上であれば、成形品の摺動性が高くなる。有機変性シロキサン化合物(G)の含有量が5質量部以下であれば、成形品の耐衝撃性や機械強度の低下が抑えられる。
本発明の強化熱可塑性樹脂組成物には、燐酸エステル系難燃剤(F)の他に、公知の非ハロゲン系難燃剤を配合して、燐酸エステル系難燃剤(F)と併用しても構わない。非ハロゲン系難燃剤としては、例えば、ホスファゼン、リン含有ポリエステル、赤燐、水酸化アルミニウム等の無機系難燃剤が挙げられる。
赤燐系難燃剤としては、熱硬化性樹脂で被覆されて安定化されたもの、または熱硬化性樹脂および金属水酸化物で被覆されて安定化されたものが用いられる。赤燐系難燃剤は、単独では発火性があるため、あらかじめ樹脂主成分(C)の少なくとも一部またはポリカーボネート樹脂(A)に混合してマスターバッチ化してもよい。
本発明の強化熱可塑性樹脂組成物には、燃焼時のドリップを防止するための難燃助剤(H)を配合してもよい。難燃助剤としては、例えば、ポリテトラフルオロエチレン、テトラフルオロエチレン単位を有する化合物、シリコーン系重合体等が挙げられる。
難燃助剤(H)として、ポリテトラフルオロエチレンまたはテトラフルオロエチレン単位を有する化合物を配合する場合、難燃助剤(H)の含有量は、成形品の表面外観の点から、樹脂成分(C)100質量部に対して、1質量部以下が好ましい。
本発明の強化熱可塑性樹脂組成物には、必要に応じて、他の改質剤、離型剤、光または熱に対する安定剤、帯電防止剤、染料、顔料等を配合してもよい。
本発明の強化熱可塑性樹脂組成物は、ポリカーボネート樹脂(A)と、必要に応じてグラフト共重合体(B)と、ガラス繊維(D)と、グリシジルエーテル単位含有重合体(E)と、燐酸エステル系難燃剤(F)と、有機変性シロキサン化合物(G)と、必要に応じて他の成分とを配合する、具体的には、混合装置(例えば、ヘンシェルミキサー、タンブラーミキサー、ナウターミキサー等)を用いて混合することによって得られる。さらに、混練装置(例えば、単軸押出機、二軸押出機、バンバリーミキサ、コニーダ等)を用いて混練してもよい。
以上説明した本発明の強化熱可塑性樹脂組成物にあっては、ポリカーボネート樹脂(A)と、必要に応じてグラフト共重合体(B)と、ガラス繊維(D)と、グリシジルエーテル単位含有重合体(E)と、燐酸エステル系難燃剤(F)と、有機変性シロキサン化合物(G)とを、特定の割合で含有し、それにより、成形性が良好であり、得られる成形品の摺動性、剛性、耐衝撃性、機械的強度を高くでき、表面外観を良好にできる。
本発明の成形品は、本発明の強化熱可塑性樹脂組成物が成形加工されたものである。
強化熱可塑性樹脂組成物の成形加工法としては、例えば、射出成形法、射出圧縮成形法、押出法、ブロー成形法、真空成形法、圧空成形法、カレンダー成形法、インフレーション成形法等が挙げられる。これらのうち、量産性に優れ、高い寸法精度の成形品を得ることができる点から、射出成形法、射出圧縮成形法が好ましい。
[アセトン可溶分]
グラフト共重合体の2.5gをアセトン90ml中に浸漬し、65℃で3時間加熱した後、遠心分離機を用い1500rpmにて30分間遠心分離した。その後、上澄み液を除去し、残分を真空乾燥機にて65℃で12時間乾燥し、乾燥後の試料を精秤した。その質量差分(2.5g-乾燥後の試料の質量)から、グラフト共重合体におけるアセトン可溶分の割合(%)を求めた。アセトン可溶分の還元粘度は、0.2g/dlのN,N-ジメチルホルムアミド溶液とし、25℃で測定した。
EPDM含有架橋ラテックスを希硫酸にて凝固させ、凝固物を水洗し、乾燥させ、固形分を得た。固形分の1gを採取し、200mlのトルエン中に40時間浸漬した。200メッシュのステンレス金網にて濾過し、残渣を乾燥させ、その質量からゲル含有量(%)を求めた。
EPDM含有架橋ラテックスの平均粒子径は、粒度分布測定装置(堀場社製、CAPA-500)を用いて測定した。
ISO 179に準じ、シャルピー衝撃強度を測定した。
ISO 178に準じ、曲げ強度および曲げ弾性率を測定した。曲げ強度および曲げ弾性率は、成形品の機械的強度の指標である。
JIS K 7218 A法(リングオンリング方式)に準じ、EM型摩擦試験機(オリエンテック社製、EFM-iii)を用い、中空円筒試験片(内径:20mm、外径:25.6mm)を上下に取りつけ、荷重:4.0kg、試験速度:100mm/秒ですり合わせて動摩擦係数を測定した。
成形品を目視で観察し、下記の基準にて評価した。
○(良):フローマークがない。
×(不良):フローマークが認められる。
A4サイズのノート型パーソナルコンピュータの液晶ディスプレイカバー(厚さ:1mm)を、射出成形機(日本製鋼所社製、J350E、350tアキュームレーター付き)によって、成形温度:290℃、射出速度:99%、金型温度:85℃の成形条件で成形した。成形の際のショートショット(未充填部分)の有無およびヒケやガス焼けの有無により、成形性を評価した。
◎(優):未充填やヒケ、ガス焼けはなかった。
○(良):一部にヒケが見られた。
×(不良):未充填であるか、ガスやけが見られた。
[ポリカーボネート樹脂(A)]
ポリカーボネート樹脂(A-1)として、三菱エンジニアリングプラスチックス社製のノバレックス(登録商標)7021PJ(粘度平均分子量(Mv):18,800)を用いた。
固形分濃度:35%、平均粒子径:0.08μmのポリブタジエンラテックス(固形分として100部)に、n-ブチルアクリレート単位85%およびメタクリル酸単位15%からなる平均粒子径:0.08μmの共重合体ラテックス(固形分として2部)を撹拌しながら添加した。30分間撹拌を続けて、平均粒子径:0.28μmの肥大化ジエン系ゴムからなるゴム質重合体(B1-1)ラテックスを得た。
アクリロニトリル 30部
スチレン 70部
クメンヒドロペルオキシド 0.4部
tert-ドデシルメルカプタン 1部
グラフト共重合体(B-1)のアセトン可溶分は27%であった。また、アセトン可溶分の還元粘度は0.3dl/gであった。
反応器に下記の割合で原料を仕込み、窒素置換下50℃で4時間撹拌しながら重合させて、ゴム質重合体(B1-2)ラテックスを得た。
n-ブチルアクリレート 98部
1,3-ブチレングリコールジメタクリレート 1部
アリルメタクリレート 1部
ジオクチルスルホコハク酸ナトリウム 2.0部
脱イオン水 300部
過硫酸カリウム 0.3部
リン酸二ナトリウム12水塩 0.5部
リン酸水素ナトリウム12水塩 0.3部
これとは別に、アクリロニトリル/スチレン=29/71(質量比)からなる単量体混合物100部に、ベンゾイルペルオキシド0.7部を溶解し、窒素置換した。単量体混合物を30部/時間の速度で、ゴム質重合体(B1-2)ラテックスが入った反応器に、定量ポンプにより添加した。単量体混合物を全て添加した後、反応器内の温度を80℃に昇温し、30分間撹拌を続けて、グラフト共重合体(B-2)ラテックスを得た。重合率は99%であった。
グラフト共重合体(B-2)のアセトン可溶分は21%であった。また、アセトン可溶分の還元粘度は0.70dl/gであった。
固形分濃度:35%、平均粒子径:0.08μmのポリブタジエンラテックス(固形分として20部)に、n-ブチルアクリレート単位82%およびメタクリル酸単位18%からなる平均粒子径:0.10μmの共重合ラテックス(固形分として0.4部)を撹拌しながら添加した。30分間撹拌を続けて、平均粒子径:0.36μmの肥大化ジエン系ゴムラテックスを得た。
n-ブチルアクリレート 80部
アリルメタクリレート 0.32部
エチレングリコールジメタクリレート 0.16部
さらに、反応器に、10部のイオン交換水に硫酸第一鉄0.0002部、エチレンジアミン四酢酸二ナトリウム塩0.0006部およびロンガリット0.25部を溶解した溶液を添加し、反応させた。反応終了時の内温は75℃であった。さらに、80℃に昇温し、1時間反応を続けて、肥大化ジエン系ゴムとポリブチルアクリレート系ゴムとの複合ゴムからなるゴム質重合体(B1-3)を得た。重合率は98.8%であった。
これとは別に、アクリロニトリル/スチレン=29/71(質量比)からなる単量体混合物50部に、ベンゾイルペルオキシド0.35部を溶解し、窒素置換した。単量体混合物を15部/時間の速度で、ゴム質重合体(B1-3)ラテックスが入った反応器に、定量ポンプにより添加した。単量体混合物の全てを添加した後、反応器内の温度を80℃に昇温し、30分間撹拌を続けて、グラフト共重合体(B-3)ラテックスを得た。重合率は99%であった。
グラフト共重合体(B-3)のアセトン可溶分は20%であった。また、アセトン可溶分の還元粘度は0.7dl/gであった。
オクタメチルテトラシクロシロキサン96部、γ-メタクリルオキシプロピルジメトキシメチルシラン2部およびエチルオルソシリケート2部を混合してシロキサン系混合物100部を得た。これにドデシルベンゼンスルホン酸ナトリウム0.67部を溶解した蒸留水300部を添加し、ホモミキサーにて10000回転で2分間撹拌した後、ホモジナイザーに30MPaの圧力で1回通し、安定な予備混合オルガノシロキサンラテックスを得た。
グラフト共重合体(B-4)のアセトン可溶分は26%であった。また、アセトン可溶分の還元粘度は0.60dl/gであった。
EPDM(三井化学社製、EPT3012P、エチレン単位の割合:82モル%、非共役ジエン(5-エチリデン-2-ノルボルネン)単位の割合:1モル%)100部をn-ヘキサン566部に溶解した後、酸変性ポリエチレン(三井化学社製、ハイワックス(登録商標)2203A)10部を添加し、さらにオレイン酸4.5部を加え、完全に溶解した。これとは別に、水700部に水酸化カリウム0.9部を溶解した水溶液に、エチレングリコール0.5部を加え60℃に保った。これに、先に調製したEPDM溶液を徐々に加えて乳化した後、ホモミキサーで撹拌した。次いで、溶媒と水の一部を留去して平均粒子径:0.4~0.6μmのラテックスを得た。このラテックスに、EPDM100部に対してジビニルベンゼン1.5部、ジ-tert-ブチルペルオキシトリメチルシクロヘキサン1.0部を添加して、120℃で1時間反応させて、EPDM含有架橋ラテックス(a)を得た。EPDM含有架橋ラテックス(a)の酸変性ポリエチレン含有量、ゲル含有量、平均粒子径を表1に示す。
ジ-tert-ブチルペルオキシトリメチルシクロヘキサン1.0部を2.0部に変更した以外は、EPDM含有架橋ラテックス(a)の製造と同様にして、EPDM含有架橋ラテックス(b)を得た。EPDM含有架橋ラテックス(b)の酸変性ポリエチレン含有量、ゲル含有量、平均粒子径を表1に示す。
ジ-tert-ブチルペルオキシトリメチルシクロヘキサン1.0部を3.0部に変更した以外は、EPDM含有架橋ラテックス(a)の製造と同様にして、EPDM含有架橋ラテックス(c)を得た。EPDM含有架橋ラテックス(c)の酸変性ポリエチレン含有量、ゲル含有量、平均粒子径を表1に示す。
酸変性ポリエチレンを添加しない以外は、EPDM含有架橋ラテックス(a)の製造と同様にして、EPDM含有架橋ラテックス(d)を得た。EPDM含有架橋ラテックス(d)の酸変性ポリエチレン含有量、ゲル含有量、平均粒子径を表1に示す。
酸変性ポリエチレン10部を25部に変更した以外は、EPDM含有架橋ラテックス(a)の製造と同様にして、EPDM含有架橋ラテックス(e)を得た。EPDM含有架橋ラテックス(e)の酸変性ポリエチレン含有量、ゲル含有量、平均粒子径を表1に示す。
撹拌機付きステンレス重合槽に、EPDM含有架橋ラテックス(a)70部、水170部、水酸化ナトリウム0.01部、ピロリン酸ナトリウム0.45部、硫酸第一鉄0.01部、デキストローズ0.57部を仕込み、重合温度を80℃で一定温度として、アクリロニトリル9部、スチレン21部、クメンヒドロペルオキシド1.0部を150分間で、同時にピロリン酸ナトリウム0.45部、硫酸第一鉄0.01部、デキストローズ0.56部、オレイン酸ナトリウム1.0部、水30部を180分間で連続して添加しながら重合を行い、グラフト重合体(B-5)ラテックスを得た。重合率は93%であり、凝固物析出量は0.25%であった。
グラフト共重合体(B-5)のアセトン可溶分は4%であった。また、アセトン可溶分の還元粘度は0.30dl/gであった。
EPDM含有架橋ラテックス(a)に変えてEPDM含有架橋ラテックス(b)を用いた以外は、グラフト共重合体(B-5)の製造と同様にして、グラフト重合体(B-6)ラテックスを得た。重合率は90%であり、凝固物析出量は0.22%であった。
また、グラフト共重合体(B-5)の製造と同様にして、グラフト共重合体(B-6)の粉末を得た。
グラフト共重合体(B-6)のアセトン可溶分は4%であった。また、アセトン可溶分の還元粘度は0.29dl/gであった。
EPDM含有架橋ラテックス(a)に変えてEPDM含有架橋ラテックス(c)を用いた以外は、グラフト共重合体(B-5)の製造と同様にして、グラフト重合体(B-7)ラテックスを得た。重合率は92%であり、凝固物析出量は0.31%であった。
また、グラフト共重合体(B-5)の製造と同様にして、グラフト共重合体(B-7)の粉末を得た。
グラフト共重合体(B-7)のアセトン可溶分は4%であった。また、アセトン可溶分の還元粘度は0.30dl/gであった。
EPDM含有架橋ラテックス(a)に変えてEPDM含有架橋ラテックス(d)を用いた以外は、グラフト共重合体(B-5)の製造と同様にして、グラフト重合体(B-8)ラテックスを得た。重合率は92%であり、凝固物析出量は0.52%であった。
また、グラフト共重合体(B-5)の製造と同様にして、グラフト共重合体(B-8)の粉末を得た。
グラフト共重合体(B-8)のアセトン可溶分は4%であった。また、アセトン可溶分の還元粘度は0.29dl/gであった。
EPDM含有架橋ラテックス(a)に変えてEPDM含有架橋ラテックス(e)を用いた以外は、グラフト共重合体(B-5)の製造と同様にして、グラフト重合体(B-9)ラテックスを得た。重合率は93%であり、凝固物析出量は0.24%であった。
また、グラフト共重合体(B-5)の製造と同様にして、グラフト共重合体(B-9)の粉末を得た。
グラフト共重合体(B-9)のアセトン可溶分は4%であった。また、アセトン可溶分の還元粘度は0.29dl/gであった。
ガラス繊維(D-1)として、ガラス繊維チョップドファイバー(日東紡績社製、CSG 3PA-820、表面処理剤:水溶性ポリウレタン、長径/短径の比:4)を用いた。
ガラス繊維(D-2)として、ガラス繊維チョップドファイバー(日東紡績社製、CSH 3PA-870、表面処理剤:水溶性ポリウレタン、長径/短径の比:2)を用いた。
ガラス繊維(D-3)として、ガラス繊維チョップドファイバー(日東紡績社製、CS3PE-937、表面処理剤:水溶性エポキシ樹脂、長径/短径の比:1)を用いた。
ガラス繊維(D-4)として、ガラス繊維チョップドファイバー(日東紡績社製、CS3PE-455、表面処理剤:水溶性ポリウレタン、長径/短径の比:1)を用いた。
グリシジルエーテル単位含有重合体(E-1)として、エポキシ基含有フェノキシ樹脂(三菱化学社製、jER(登録商標)4250、質量平均分子量:60,000)を用いた。
グリシジルエーテル単位含有重合体(E-2)として、エポキシ基含有フェノキシ樹脂(三菱化学社製、jER(登録商標)1256、質量平均分子量:50,000)を用いた。
グリシジルエーテル単位含有重合体(E-3)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER(登録商標)1010、質量平均分子量:5,500)を用いた。
グリシジルエーテル単位含有重合体(E-4)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER(登録商標)1009、質量平均分子量:3,800)を用いた。
グリシジルエーテル単位含有重合体(E-5)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER(登録商標)1004、質量平均分子量:1,650)を用いた。
撹拌装置、温度計、窒素導入口および冷却管を備えた容量500mlのセパラブルフラスコに、ビスフェノールA型エポキシ樹脂(エポキシ当量:467g/eq)82.42部、ビスフェノールA型液状エポキシ樹脂(エポキシ当量:210g/eq、加水分解可能塩素:1.79%)6.3部、ビスフェノールA13.95部、p-クミルフェノール19.6部、ポリエステル樹脂(日本ユピカ社製、GV-335、酸価:30KOHmg/g)7.5部、およびキシレン30部を仕込み、窒素雰囲気下、加熱して昇温させた。
反応系の内温が80℃に到達したところで、5%塩化リチウム水溶液を0.18部添加し、さらに昇温させた。反応系の内温が130℃に到達したところで、反応系内を減圧にして、キシレンおよび水を系外に抜き出した。反応温度を160℃に維持しながら反応させ、1時間後に反応系内に窒素を導入して反応系の内圧を常圧に戻した。反応温度が160℃に到達した時から7時間経過した時点で、高分子量ビスフェノールA型エポキシ樹脂(エポキシ当量:2,700g/eq)20.25部を加え、1時間撹拌後、ポリエステル樹脂(日本ユピカ社製、GV-730、酸価:3KOHmg/g)100部を加え、180℃で10時間反応させて、高分子量エポキシ樹脂を得た。得られた高分子量エポキシ樹脂をGPCによる分子量測定に供するため、試料0.1gをテトラヒドロフラン10mlに溶解させようとしたところ、約0.05gが不溶であった。5C濾紙で濾過した後、濾液をGPCによる分子量測定に供したところ、質量平均分子量は70,200であった。
燐酸エステル系難燃剤(F-1)として、フェニレンビス(ジキシリルホスフェート)(大八化学社製、PX-200、質量平均分子量:686、カタログ値)を用いた。
燐酸エステル系難燃剤(F-2)として、フェニレンビス(ジフェニルホスフェート)(大八化学社製、CR-733S、質量平均分子量:574、カタログ値)を用いた。
燐酸エステル系難燃剤(F-3)として、トリフェニルホスフェート(大八化学社製、TPP、質量平均分子量:326、カタログ値)を用いた。
燐酸エステル系難燃剤(F-4)として、ビスフェノールAビスジフェニルホスフェート(味の素ファインテクノ社製、BAPP、質量平均分子量:692、カタログ値)を用いた。
有機変性シロキサン化合物(G-1)として、エボニックインダストリー社製、「TEGOMER(登録商標) AntiScratch 100(有機変性シロキサンとポリオレフィンとの化合物)」を用いた。
有機変性シロキサン化合物(G-2)として、エボニックインダストリー社製、「TEGOMER(登録商標) AntiScratch 200(有機変性シロキサンとポリアミドとの化合物)」を用いた。
難燃助剤(H-1)として、ポリテトラフルオロエチレン(PTFE)を用いた。
有機変性シロキサン化合物(G)以外の摺動性付与材として、下記の化合物を用いた。
シリコーンオイル:東レ・ダウコーニング社製、SH-200-100CS。
低分子量PTFE:ダイキン工業社製、ルブロン(登録商標)L-5F。
酸変性ポリエチレン:三井化学社製、ハイワックス(登録商標)2203A。
表2以降に示す組成となるように各成分を配合して、強化熱可塑性樹脂組成物を得て、さらに評価用の成形品を得た。表中、成分(E)~(H)および他の成分の量は、(C)成分100部に対する量である。強化熱可塑性樹脂組成物の成形性、成形品のシャルピー衝撃強度、曲げ強度、曲げ弾性率、摺動性、表面外観を評価した。評価結果を表2以降に示す。
実施例5と比較例2との比較から、本発明の強化熱可塑性樹脂組成物は、グリシジルエーテル単位含有重合体(E)を含有しない強化熱可塑性樹脂組成物よりも、成形品にした際の耐衝撃性や機械的強度に優れていることがわかる。
実施例5と比較例3との比較から、本発明の強化熱可塑性樹脂組成物は、質量平均分子量が3,800よりも低いグリシジルエーテル単位含有重合体(E)を含有する強化熱可塑性樹脂組成物よりも、成形品にした際の耐衝撃性や機械的強度に優れていることがわかる。
実施例5と比較例4との比較から、本発明の強化熱可塑性樹脂組成物は、質量平均分子量が60,000よりも高いグリシジルエーテル単位含有重合体(E)を含有する強化熱可塑性樹脂組成物よりも、成形性に優れていることがわかる。
実施例5と比較例8との比較から、本発明の強化熱可塑性樹脂組成物は、樹脂主成分(C)中のポリカーボネート樹脂(A)の割合が50質量%よりも低い強化熱可塑性樹脂組成物よりも、耐衝撃性に優れていることがわかる。
実施例5と比較例9との比較から、本発明の強化熱可塑性樹脂組成物は、樹脂主成分(C)100部に対し、グリシジルエーテル単位含有重合体(E)が10部よりも多い強化熱可塑性樹脂組成物よりも、成形性に優れていることがわかる。
実施例5と比較例10との比較から、本発明の強化熱可塑性樹脂組成物は、燐酸エステル系難燃剤(F)を含有していない強化熱可塑性樹脂組成物よりも、成形性に優れていることがわかる。
Claims (2)
- ポリカーボネート樹脂(A)50~100質量%と、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)およびシアン化ビニル化合物単量体(b)を含む単量体混合物を重合して得られたグラフト共重合体(B)0~50質量%とからなる樹脂主成分(C)(ただし、前記ポリカーボネート樹脂(A)と前記グラフト共重合体(B)との合計は100質量%である。)と、
ガラス繊維(D)と、
グリシジルエーテル単位を有し、質量平均分子量が3,800~60,000であるグリシジルエーテル単位含有重合体(E)(ただし、前記グラフト共重合体(B)を除く。)と、
燐酸エステル系難燃剤(F)と、
有機変性シロキサン化合物(G)と
を含有し、
前記ガラス繊維(D)の割合が、前記樹脂主成分(C)と前記ガラス繊維(D)と前記グリシジルエーテル単位含有重合体(E)と前記燐酸エステル系難燃剤(F)と前記有機変性シロキサン化合物(G)との合計(100質量%)のうち、10~50質量%であり、
前記グリシジルエーテル単位含有重合体(E)の含有量が、前記樹脂主成分(C)100質量部に対して、1~10質量部であり、
前記燐酸エステル系難燃剤(F)の含有量が、前記樹脂主成分(C)100質量部に対して、1~30質量部であり、
前記有機変性シロキサン化合物(G)の含有量が、前記樹脂主成分(C)100質量部に対して、1~5質量部である、強化熱可塑性樹脂組成物。 - 請求項1に記載の強化熱可塑性樹脂組成物が成形加工されたことを特徴とする成形品。
