Description

接着剤組成物及びそれを用いた熱融着性複合部材
 本発明は、接着剤組成物及びこの接着剤組成物を用いた熱融着性複合部材に関する。更に詳しくは、優れた接着性、並びに、2つの部材を接着した後の接着部における耐熱性、耐溶剤性等を与え、ポリオレフィン樹脂フィルム等のポリオレフィン樹脂成形体と他部材との接着に有用な接着剤組成物、及びこの接着剤組成物によりアルミニウム箔等の金属箔と熱融着性樹脂フィルムとが接合されてなる熱融着性複合部材に関する。
 従来、接着性に乏しいポリオレフィン樹脂からなる成形体を、他部材に接合させるための各種の接着剤組成物が提案されている。例えば、特許文献1には、軟化点が70℃~100℃である酸変性塩素化ポリオレフィン樹脂、特定量のブロックイソシアネート及び有機溶剤を含有するポリオレフィン系シート用接着剤組成物が開示されている。また、特許文献2には、カルボン酸含有ポリオレフィン樹脂と、カルボン酸含有エポキシ樹脂と、ポリイソシアネート化合物と、必要に応じてエポキシ樹脂とからなる成分を有機溶剤に溶解、分散させてなる接着剤組成物が開示されている。
 これらの接着剤組成物は、複数の部材同士の接着に用いられた結果、複合物を形成する。そして、この複合物は、食品、薬品等を収容する密封用容器、生活雑貨等の用途に適用されている。このような複合物は、一般の生活環境の中で用いられると、形状安定性を得ることができるが、耐熱性や耐溶剤性が要求される用途では、必ずしも、形状安定性が得られるわけではない。

 近年、ポリオレフィン樹脂フィルム等のポリオレフィン樹脂製成形体と、金属箔等の金属製品とを接着させて、一体化物としての耐久性が必要な用途が増えつつある。例えば、集電材、活性物質層、電解質層等からなるリチウムイオン電池用電気化学セル本体を収容する包装材料、容器等の形成には、ポリオレフィン樹脂フィルムとアルミニウム箔と耐熱性樹脂フィルムとを接着させてなる積層体が用いられている。この場合、ポリオレフィン樹脂フィルムとアルミニウム箔とを強固に接着させるための接着剤としては、電池の駆動による熱により、又は、電解液との接触した場合に、接着部が剥離しないことが求められている。
 特許文献1及び2に記載された接着剤組成物は、室温における接着性は良好であるものの、2つの部材の接合体が80℃程度の高い温度の条件にあると、接着部における耐熱性や耐溶剤性が不十分であるという問題がある。そのため、これらの接着剤組成物を用いて、リチウムイオン電池用電気化学セル本体を収容する包装材料等を製造すると、電池を駆動した場合の高温時における接着部の耐電解液性(耐溶剤性)が不十分になると考えられる。
 本発明は、2つの部材を接着して接合体とした場合に、-30℃~80℃の広い温度範囲において十分な接着強度が得られ、接着部における耐熱性(耐熱接着性)及び耐溶剤性に優れる接着剤組成物を提供することを目的とする。更に、本発明は、この接着剤組成物により、アルミニウム箔等の金属箔とポリオレフィン樹脂フィルム等の熱融着性樹脂フィルムとが接合されてなる熱融着性複合部材を提供することを目的とする。
 本発明において、「耐溶剤性」とは、2つの部材を接着剤組成物により接着させた後、接着部が、有機溶剤を含む液体に接した際に、剥離等を引き起こさず、接着性が失われないことを意味する。
 本発明者らは、上記課題に鑑み鋭意検討したところ、α,β-不飽和カルボン酸又はその誘導体を含む変性剤でグラフト変性され、特定の範囲の比誘電率を有する変性ポリオレフィン系樹脂と、多官能イソシアネート化合物とを含有する組成物により、優れた接着性と、2つの部材を接着した後の接着部における耐熱性(耐熱接着性)及び耐溶剤性が得られることを見出し、本発明を完成させるに至った。
 即ち、本発明は、以下の通りである。
1.有機溶剤と、該有機溶剤に溶解する変性ポリオレフィン系樹脂と、多官能イソシアネート化合物とを含有する接着剤組成物であって、
 上記変性ポリオレフィン系樹脂は、未変性のポリオレフィン樹脂がα,β-不飽和カルボン酸又はその誘導体を含む変性剤でグラフト変性された樹脂であり、
 周波数1GHzで測定した上記変性ポリオレフィン系樹脂の比誘電率が2.02~2.50であることを特徴とする接着剤組成物。
2.上記未変性ポリオレフィン樹脂が、エチレン-プロピレン共重合体、プロピレン-ブテン共重合体及びエチレン-プロピレン-ブテン共重合体よりなる群から選ばれる少なくとも1種である上記1に記載の接着剤組成物。
3.上記α,β-不飽和カルボン酸の誘導体が、無水イタコン酸、無水マレイン酸、無水アコニット酸及び無水シトラコン酸よりなる群から選ばれた少なくとも1種である上記1又は2に記載の接着剤組成物。
4.上記α,β-不飽和カルボン酸又はその誘導体に由来するグラフト部分の含有割合が、上記変性ポリオレフィン系樹脂100重量%に対して0.1~20重量%である上記1~3のいずれか1項に記載の接着剤組成物。
5.上記変性剤が、下記一般式(1)で表される(メタ)アクリル酸エステルを更に含み、上記変性ポリオレフィン系樹脂が、α,β-不飽和カルボン酸又はその誘導体と、上記(メタ)アクリル酸エステルとによりグラフト変性された樹脂である上記1~4のいずれか1項に記載の接着剤組成物。

6.上記一般式(1)におけるR2が、炭素数8~18のアルキル基である上記5に記載の接着剤組成物。
7.上記(メタ)アクリル酸エステルに由来するグラフト部分の含有割合が、上記変性ポリオレフィン系樹脂100重量%に対して0.1~30重量%である上記5又は6に記載の接着剤組成物。
8.上記変性オレフィン系樹脂の重量平均分子量が、30,000~250,000である上記1~7のいずれか1項に記載の接着剤組成物。
9.上記多官能イソシアネート化合物が有するイソシアネート基(NCO)と、上記変性ポリオレフィン系樹脂が有するヒドロキシ基(OH)との当量比(NCO/OH)が、0.01~12.0である上記1~8のいずれか1項に記載の接着剤組成物。
10.上記1~9のいずれか1項に記載の接着剤組成物が硬化してなる接着剤層と、該接着剤層の一面側に接合された金属層と、該接着剤層の他面側に接合された熱融着性樹脂層とを備えることを特徴とする熱融着性複合部材。
 本明細書において、比誘電率は、ASTM D 2520(空洞共振器摂動法)に準じて測定された値であり、重量平均分子量(以下、「Mw」ともいう)は、ゲル・パーミエーションクロマトグラフィー(以下、「GPC」ともいう)により測定された標準ポリスチレン換算値である。また、「(メタ)アクリル」の記載は、アクリル及びメタクリルを意味する。
 本発明の接着剤組成物は、2つの部材の接着に好適であり、例えば、ポリオレフィン樹脂等の熱可塑性樹脂からなる成形体と他の部材(金属製部材、樹脂製部材等)との接着に好適である。即ち、本発明の接着剤組成物は、ポリオレフィン樹脂フィルム等のポリオレフィン樹脂成形体同士の接着だけでなく、ポリオレフィン樹脂フィルムと、アルミニウム等からなる金属箔との接着、ポリオレフィン樹脂フィルムと、樹脂層及び金属層を備える複合フィルムにおける金属層との接着、等に用いることもできる。本発明の接着剤組成物を用いて、2つの部材を接着した後に形成される接着剤層は、常温(25℃)で高い接着強さを発現し、更に、60℃~80℃程度の温度においても、優れた耐熱性(耐熱接着性)及び耐溶剤性等を有する。例えば、ポリオレフィン樹脂フィルムとアルミニウム箔と耐熱性樹脂フィルムとを接着させてなる積層体、即ち、本発明の熱融着性複合部材を用いて得られた製品であって、本発明の接着剤組成物を用いて、特に、ポリオレフィン樹脂フィルムとアルミニウム箔とを接着させて、リチウムイオン電池用電気化学セル本体を収容した内包製品、を製造すると、電池を駆動した場合の高温時に、接着部において優れた耐電解液性(耐溶剤性)を発現する。
 また、本発明の熱融着性複合部材は、耐熱性(耐熱接着性)及び耐溶剤性に優れるため、ヒートシール加工等に好適な、袋体、容器等の形態で、食品、薬品、化成品、電子部品、電気製品等を収容した密封製品とした場合には、その構造を維持しつつ、内容物の変質等を防止することができる。

 以下、本発明を詳しく説明する。
1.接着剤組成物
 本発明の接着剤組成物は、有機溶剤と、この有機溶剤に溶解する変性ポリオレフィン系樹脂と、多官能イソシアネート化合物とを含有する接着剤組成物であって、上記変性ポリオレフィン系樹脂は、未変性のポリオレフィン樹脂がα,β-不飽和カルボン酸又はその誘導体を含む変性剤でグラフト変性された樹脂であり、周波数1GHzで測定した上記変性ポリオレフィン系樹脂の比誘電率が2.02~2.50であることを特徴とする。
 上記変性ポリオレフィン樹脂は、未変性ポリオレフィン樹脂に由来する部分と、変性剤に由来するグラフト部分とを有する樹脂であり、好ましくは、未変性ポリオレフィン樹脂の存在下にα,β-不飽和カルボン酸又はその誘導体を含む変性剤をグラフト重合することにより得られたものである。グラフト重合による変性ポリオレフィン系樹脂の製造は、公知の方法で行うことが可能であり、製造の際にはラジカル開始剤を用いてもよい。上記変性ポリオレフィン樹脂の製造方法としては、例えば、未変性ポリオレフィン樹脂をトルエン等の溶剤に加熱溶解し、上記変性剤及びラジカル開始剤を添加する溶液法や、バンバリーミキサー、ニーダー、押出機等を使用して、未変性ポリオレフィン樹脂、変性剤及びラジカル開始剤を溶融混練する溶融法等が挙げられる。未変性ポリオレフィン樹脂、変性剤及びラジカル開始剤の使用方法は、特に限定されず、これらを、反応系に一括添加しても、逐次添加してもよい。
 上記変性ポリオレフィン系樹脂を製造する場合には、α,β-不飽和カルボン酸のグラフト効率を向上させるための変性助剤、樹脂安定性の調整のための安定剤等を更に使用することができる。
 上記未変性ポリオレフィン樹脂は、オレフィンに由来する構造単位を有するものであれば、特に限定されないが、エチレン、プロピレン、ブテン、ペンテン、ヘキセン、ヘプテン、オクテン、4-メチル-1-ペンテン等の炭素数2以上20以下の単独重合体又は共重合体が好ましく用いられる。本発明においては、炭素数2以上6以下のオレフィンの単独重合体又は共重合体が特に好ましい。未変性ポリオレフィン樹脂中の構造単位の含有割合は任意に選択できるが、結晶性ポリエチレン、ポリプロピレン等の難接着性非極性ポリオレフィン樹脂を含む被着体への接着を行う場合は、上記変性ポリオレフィン樹脂は、エチレン-プロピレン、プロピレン-ブテン又はエチレン-プロピレン-ブテン共重合体の変性樹脂であることが好ましい。尚、特に優れた接着性を得る場合には、プロピレン単位の含有割合が50モル%以上98モル%以下である未変性ポリオレフィン樹脂を用いることが好ましい。プロピレン単位の含有割合が98モル%以下であると、2つの部材を接着した後の接着部に柔軟性を付与することができる。また、未変性ポリオレフィン樹脂の分子量は、特に制限されない。
 上記変性剤は、α,β-不飽和カルボン酸又はその誘導体を含む。α,β-不飽和カルボン酸としては、マレイン酸、フマル酸、テトラヒドロフタル酸、イタコン酸、シトラコン酸、クロトン酸、アコニット酸、ノルボルネンジカルボン酸等が挙げられる。また、不飽和ポリカルボン酸の誘導体としては、酸無水物、酸ハライド、アミド、イミド、エステル等が挙げられる。上記変性剤としては、無水イタコン酸、無水マレイン酸、無水アコニット酸及び無水シトラコン酸が好ましく、無水イタコン酸及び無水マレイン酸が、接着性の点で特に好ましい。変性剤を用いる場合、α,β-不飽和カルボン酸及びその誘導体から選ばれる1種以上であればよく、α,β-不飽和カルボン酸1種以上とその誘導体1種以上の組み合わせ、α,β-不飽和カルボン酸2種以上の組み合わせ、又は、α,β-不飽和カルボン酸の誘導体2種以上の組み合わせとすることができる。
 本発明に係る変性剤は、目的に応じて、α,β-不飽和カルボン酸等に加えて、他の化合物(他の変性剤)を含むことができる。他の化合物(他の変性剤)としては、例えば、下記一般式(1)で表される(メタ)アクリル酸エステル、(メタ)アクリル酸、他の(メタ)アクリル酸誘導体、芳香族ビニル化合物、シクロヘキシルビニルエーテル等が挙げられる。これらの他の化合物は、単独で用いてよいし、2種以上を組み合わせて用いてもよい。

 上記(メタ)アクリル酸エステルを表す一般式(1)において、R1は水素原子又はメチル基であり、好ましくはメチル基である。R2は炭化水素基であり、好ましくは炭素数8~18のアルキル基である。上記一般式(1)で示される化合物としては、(メタ)アクリル酸メチル、(メタ)アクリル酸エチル、(メタ)アクリル酸プロピル、(メタ)アクリル酸ブチル、(メタ)アクリル酸ペンチル、(メタ)アクリル酸ヘキシル、(メタ)アクリル酸ヘプチル、(メタ)アクリル酸オクチル、(メタ)アクリル酸デシル、(メタ)アクリル酸ラウリル、(メタ)アクリル酸トリデシル、(メタ)アクリル酸ステアリル、(メタ)アクリル酸シクロヘキシル、(メタ)アクリル酸ベンジル等が挙げられる。これらの化合物は、単独で用いてもよいし、2つ以上を組み合わせて用いてもよい。本発明では、耐熱接着性が改良されることから、炭素数8~18のアルキル基を有する(メタ)アクリル酸エステルを更に含む変性剤を用いることが好ましく、特に、(メタ)アクリル酸オクチル、(メタ)アクリル酸ラウリル、(メタ)アクリル酸トリデシル又は(メタ)アクリル酸ステアリルを含むことが好ましい。
 (メタ)アクリル酸エステル以外の(メタ)アクリル酸誘導体としては、(メタ)アクリル酸ヒドロキシエチル、(メタ)アクリル酸グリシジル、イソシアネート含有(メタ)アクリル酸等が挙げられる。芳香族ビニル化合物としては、スチレン、o-メチルスチレン、p-メチルスチレン、α-メチルスチレン等が挙げられる。上記変性剤として、α,β-不飽和カルボン酸又はその誘導体と、他の変性剤とを併用することで、変性剤によるグラフト率を向上させたり、有機溶剤に対する溶解性を向上させたり、接着性を更に向上させたりすることができる。尚、上記一般式(1)で表される(メタ)アクリル酸エステルを除く他の変性剤を用いる場合、その使用量は、α,β-不飽和カルボン酸及びその誘導体及び(メタ)アクリル酸エステルの使用量の合計を超えないことが望ましい。
 上記のように、変性ポリオレフィン系樹脂は、少なくとも変性剤に由来するグラフト部分を有する。以下、変性ポリオレフィン系樹脂に含まれるグラフト部分の含有割合(以下、「グラフト重量」ともいう)について、説明する。
 上記変性ポリオレフィン系樹脂は、α,β-不飽和カルボン酸又はその誘導体に由来するグラフト部分を有する。上記変性ポリオレフィン系樹脂において、α,β-不飽和カルボン酸又はその誘導体に由来するグラフト部分のグラフト重量は、接着性の観点から、変性ポリオレフィン系樹脂100重量%に対して0.1~20重量%であることが好ましく、より好ましくは0.2~18重量%である。グラフト重量が0.1重量%以上であると、変性ポリオレフィン系樹脂の有機溶剤に対する溶解性に優れ、金属等からなる被着体に対する接着性に特に優れる。また、グラフト重量が20重量%以下であると、樹脂等からなる被着体に対する十分な接着性を得ることができる。
 上記変性ポリオレフィン系樹脂におけるα,β-不飽和カルボン酸又はその誘導体に由来するグラフト重量は、アルカリ滴定法により求めることができるが、α,β-不飽和カルボン酸の誘導体が酸基を持たないイミド等であった場合、グラフト重量は、フーリエ変換赤外分光法で求めることができる。
 上記変性ポリオレフィン系樹脂が、上記一般式(1)で表される(メタ)アクリル酸エステルに由来するグラフト部分を含む場合、そのグラフト重量は、変性ポリオレフィン系樹脂100重量%に対して0.1~30重量%であることが好ましく、より好ましくは0.3~25重量%である。グラフト重量が0.1~30重量%であると、変性ポリオレフィン系樹脂の有機溶剤に対する溶解性に優れ、後述する他の樹脂又はエラストマーを含む場合のこれらとの相溶性に優れ、被着体に対する接着性を更に向上させることができる。
 上記変性剤が、上記一般式(1)で表される(メタ)アクリル酸エステルを含む場合、得られた変性ポリオレフィン系樹脂におけるグラフト重量は、フーリエ変換赤外分光法で求めることができる。
 上記変性ポリオレフィン系樹脂の製造に用いるラジカル開始剤は、公知のものから、適宜、選択できるが、例えば、ベンゾイルパーオキサイド、ジクミルパーオキサイド、ラウロイルパーオキサイド、ジ-t-ブチルパーオキサイド、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)ヘキサン、クメンハイドロパーオキサイド等の有機過酸化物を用いることが好ましい。
 上記変性ポリオレフィン系樹脂の製造に用いることができる変性助剤としては、ジビニルベンゼン、ヘキサジエン、ジシクロペンタジエン等が挙げられる。安定剤としては、ヒドロキノン、ベンゾキノン、ニトロソフェニルヒドロキシ化合物等が挙げられる。
 本発明に係る変性ポリオレフィン系樹脂は、周波数1GHzで測定した比誘電率が特定の範囲にある樹脂である。尚、比誘電率は、変性ポリオレフィンの骨格や側鎖が有する双極子の特性により変動する値である。本発明において、変性ポリオレフィン系樹脂の比誘電率は、変性に用いるα,β-不飽和カルボン酸及び(メタ)アクリル酸エステルの種類、並びにグラフト率により変えることができる。本発明において、比誘電率は2.02~2.50であり、好ましくは2.03~2.45である。変性ポリオレフィン系樹脂の比誘電率が上記範囲であることで、ポリオレフィン等の接着性の乏しい材料に対する接着性、金属等の極性の高い材料に対する接着性、及び、組成物の安定性が良好となる。更に、2つの部材を接着して複合物とした後の接着部は、耐溶剤性に優れるため、例えば、リチウムイオン電池用電気化学セル本体の電解液等に含まれる極性の高い有機溶剤に接触しても、複合物としての優れた耐久性(形状安定性)を有する。従って、上記特定の変性ポリオレフィン系樹脂を含む組成物は、リチウムイオン電池用電気化学セル本体を収容する包装材料等を構成するポリオレフィン樹脂フィルム及びアルミニウム箔の接着剤として好適である。
 上記変性ポリオレフィン系樹脂の重量平均分子量(Mw)は、好ましくは30,000~250,000であり、より好ましくは50,000~200,000である。重量平均分子量(Mw)が30,000~250,000であることにより、有機溶剤への溶解性、及び、被着体に対する初期接着性に優れ、更に、接着後の接着部における耐溶剤性にも優れた接着剤組成物とすることができる。
 また、上記変性ポリオレフィン系樹脂の融点は、特に限定されないが、50~90℃であることが好ましく、60~85℃であることがより好ましい。融点が50℃~90℃であることにより、十分な接着強度を得ることができ、接着剤組成物の安定性が良好となり、特に、低温(例えば、0℃~15℃)での十分な保存安定性を得ることができる。尚、上記融点は、示差走査型熱量計(以下、「DSC」ともいう)により測定された値である。
 本発明の接着剤組成物は、上記変性ポリオレフィン系樹脂を溶解する有機溶剤を含むので、組成物の性状は、通常、液状である。この有機溶剤は、接着剤組成物の加熱等により揮発させ、除去することが容易な有機溶剤であることが好ましい。このような有機溶剤としては、トルエン、キシレン等の芳香族系有機溶剤、n-ヘキサン等の脂肪族系有機溶剤、シクロヘキサン、メチルシクロヘキサン、エチルシクロヘキサン等の脂環族系有機溶剤、アセトン、メチルエチルケトン等のケトン系有機溶剤、メタノール、エタノール等のアルコール系有機溶剤、酢酸エチル、酢酸ブチル等のエステル系有機溶剤、及びプロピレングリコールメチルエーテル、プロピレングリコールエチルエーテル、プロピレングリコール-t-ブチルエーテル等のプロピレングリコールエーテル系有機溶剤等が挙げられる。これらの有機溶剤は、1種のみ用いてもよいし、2種以上を併用してもよい。変性ポリオレフィン系樹脂の溶解性の観点から、脂環族系有機溶剤と、エステル系有機溶剤又はケトン系有機溶剤とからなる混合溶剤を用いることが特に好ましい。尚、これらの混合溶剤の場合、接着剤組成物の保存安定性を高めるために、アルコール系有機溶剤を更に併用することができる。
 本発明の接着剤組成物において、有機溶剤と変性ポリオレフィン系樹脂との重量割合は、特に限定されない。この重量割合は、有機溶剤及び変性ポリオレフィン系樹脂の種類等により設定することができる。上記変性ポリオレフィン系樹脂の含有割合は、有機溶剤及び変性ポリオレフィン系樹脂の合計を100重量%とした場合に、好ましくは5~25重量%、特に好ましくは10~20重量%である。このような含有割合であれば、接着剤組成物を被着体に塗布し易く、作業性に優れる。
 上記多官能イソシアネート化合物は、変性ポリオレフィン系樹脂のカルボキシル基と反応し、接着剤組成物を硬化させる作用を有する。この多官能イソシアネート化合物は、1分子中に2個以上のイソシアネート基を有するものであれば、特に限定されず、芳香族系、脂肪族系、脂環族系の各種イソシアネート化合物、更には、これらのイソシアネート化合物の変性物を用いることができる。具体例としては、トルエンジイソシアネート、ジフェニルメタンジイソシアネート、ヘキサメチレンジイソシアネート、イソホロンジイソシアネート等のジイソシアネート化合物、及びこれらの化合物をイソシアヌレート変性、ビュレット変性、トリメチロ-ルプロパン等の多価アルコールでアダクト変性した変性物、イソシアネートをブロック剤でマスクして安定化したブロック型イソシアネート等が挙げられる。これらの多官能イソシアネート化合物は、1種のみ用いてもよいし、2種以上を併用してもよい。本発明においては、1分子中に3個以上のイソシアネート基を有する化合物が好ましい。尚、本発明の接着剤組成物において、この多官能イソシアネート化合物は、通常、有機溶剤に溶解している。
 多官能イソシアネート化合物としては、市販品を用いることができ、イソシアヌレート変性された市販品として日本ポリウレタン工業社製「コロネ-トHX」(商品名)、旭化成ケミカルズ社製「デュラネートTPA-100」(商品名)、三井武田ケミカル社製「タケネートD-170N」(商品名)等が挙げられる。ビュレット変性された市販品として三井武田ケミカル社製「タケネートD-165NN」(商品名)等が挙げられる。また、トリメチロールプロパンアダクト変性された市販品として日本ポリウレタン工業社製「コロネートL」(商品名)、三井武田ケミカル社製「タケネートD-102」(商品名)、「タケネートD-140N」(商品名)等が挙げられる。更に、イソシアネートをブロック剤でマスクして安定化したブロック型イソシアネートの市販品として、日本ポリウレタン工業製「コロネート2507」(商品名)、「コロネート2513」(商品名)等が挙げられる。
 上記接着剤組成物における変性ポリオレフィン系樹脂と、多官能イソシアネート化合物との重量割合は、特に限定されないが、多官能イソシアネート化合物が有するイソシアネート基(NCO)と、変性ポリオレフィン系樹脂が有するカルボキシル基を構成するヒドロキシ基(OH)との当量比(NCO/OH)が、好ましくは0.01~12.0、より好ましくは0.05~12.0、更に好ましくは0.1~10.0、特に好ましくは0.1~9.0となるように両者が含有される。上記当量比が0.01~12.0であれば、特に、被着体に対する初期の接着性に優れた接着剤組成物とすることができるとともに、2つの部材を接着した後、十分な架橋密度を有し、かつ、柔軟性等に優れた硬化物からなる接着剤層(接着部)を形成することができる。
 本発明の接着剤組成物には、変性ポリオレフィン系樹脂、多官能イソシアネート化合物の他に、反応促進剤、粘着付与樹脂、酸変性されていない熱可塑性エラストマー、酸変性されていない熱可塑性樹脂、可塑剤等を含有させることもできる。
 上記反応促進剤は、変性ポリオレフィン系樹脂と、多官能イソシアネート化合物との反応を促進する作用を有する。この反応促進剤としては、有機スズ化合物及び第3級アミンが挙げられる。
 有機スズ化合物としては、ジブチルスズジラウレート、ジブチルスズジマレエート、ジオクチルスズジラウレート、ジオクチルスズジマレエート等のアルキル基の炭素原子数が3~10のジオクチルスズ脂肪酸等が挙げられる。これらの化合物は、1種のみ用いてもよいし、2種以上を併用してもよい。
 また、第3級アミンとしては、テトラメチルエチレンジアミン等のテトラアルキルエチレンジアミン;ジメチルベンジルアミン等のN,N’-ジアルキルベンジルアミン;トリエチレンジアミン、ペンタメチルジエチレントリアミン、N-エチルモルフィリン、N-メチルモルフィリン、1-メチル-4-ジメチルアミンエチルピペラジン等が挙げられる。これらの化合物は、1種のみ用いてもよいし、2種以上を併用してもよい。
 上記反応促進剤において、有機スズ化合物と第3級アミンとを併用することもできる。本発明の接着剤組成物が、反応促進剤を含有する場合、上記反応促進剤の含有割合は、変性ポリオレフィン系樹脂を含む樹脂成分の合計を100重量部とした場合に、0.01~1重量部であることが好ましい。
 粘着付与剤としては、ポリテルペン系樹脂、ロジン系樹脂、脂肪族系石油樹脂、脂環族系石油樹脂、共重合系石油樹脂及び水添石油樹脂等が挙げられる。これらの粘着付与剤は1種のみ用いてもよいし、2種以上を併用してもよい。
 ポリテルペン系樹脂としては、α-ピネン重合体、β-ピネン重合体、及びこれらとフェノール又はビスフェノールA等との共重合体が挙げられる。ロジン系樹脂としては、天然ロジン、重合ロジン及びこれらのエステル誘導体等が挙げられる。脂肪族系石油樹脂は、C5系樹脂ともいわれ、一般に、石油のC5留分より合成される樹脂である。脂環族系石油樹脂は、C9系樹脂ともいわれ、一般に、石油のC9留分より合成される樹脂である。共重合石油樹脂は、C5/C9共重合樹脂ともいわれる。水添炭化水素樹脂は、一般に、上記の各種の石油樹脂の水素添加により製造されたものである。
 酸変性されていない熱可塑性エラストマーとしては、好ましくはスチレン-エチレンブチレン-スチレンブロック共重合体、スチレン-エチレンプロピレン-スチレンブロック共重合体等が挙げられる。また、酸変性されていない熱可塑性樹脂としては、好ましくはエチレン-酢酸ビニル共重合樹脂、エチレン-アクリル酸エチル共重合樹脂、ワックス等が挙げられる。更に、可塑剤としては、好ましくはポリイソプレン、ポリブテン等の液状ゴム、プロセスオイル等が挙げられる。
 上記粘着付与剤、熱可塑性エラストマー等の含有量は、いずれも、これらを含む本発明の接着剤組成物を100重量%とした場合に、好ましくは70重量%以下、より好ましくは60~10重量%、更に好ましくは50~20重量%である。これにより、十分な接着性、耐熱接着性等を有する接着剤組成物とすることができる。
 本発明の接着剤組成物を製造する方法は、通常、含有成分の種類により選択される。好ましい製造方法は、変性ポリオレフィン系樹脂を有機溶剤に溶解させた後、得られた溶液と、多官能イソシアネート化合物を除く他の成分とを混合し、次いで、得られた混合物と、多官能イソシアネート化合物とを混合する方法である。混合時の温度は、通常、40℃以下、好ましくは10℃~30℃である。
 本発明において、接着剤組成物を用いて塗膜を形成した後、塗膜を乾燥させ、有機溶剤を揮発させることにより、乾燥塗膜、即ち、硬化物、が作製される。この乾燥塗膜により、60℃以上の温度における、粘着性及び接着性を発現させることができる。塗膜の乾燥温度は、特に限定されず、作業性の観点から、好ましくは30℃~100℃である。乾燥塗膜は、変性ポリオレフィン系樹脂と、多官能イソシアネートとの反応生成物、即ち、変性ポリオレフィン系樹脂におけるカルボキシル基と、多官能イソシアネートにおけるイソシアネート基とが反応して得られた化合物を含み、この反応生成物が、2つの部材を接着させる接着剤として作用する。尚、2つの部材の間に、強固な接着性を得るためには、80℃以上の温度において、圧着等する方法等を適用することができる。
 本発明の接着剤組成物は、ポリオレフィン樹脂フィルム等のポリオレフィン樹脂成形体同士の接着、ポリオレフィン樹脂フィルムと、アルミニウム等からなる金属箔との接着、ポリオレフィン樹脂フィルムと、樹脂層及び金属層を備える複合フィルムにおける金属層との接着等に好適である。2つの部材が、互いに異なる材料である場合、接着剤組成物の塗布は、一方の部材のみの表面に対してであってよいし、両方の部材の表面に対してであってもよい。
 本発明の接着剤組成物は、2つの部材を接着した後の接着剤層(接着部)における耐溶剤性に優れる。本発明の接着剤組成物は、例えば、-30℃~80℃という広い温度範囲における耐溶剤性を与える。そのため、後述する用途等において、2つの部材の間の接着剤層(接着部)における耐久性、即ち、複合体としての形状安定性を得ることができる。
2.熱融着性複合部材
 本発明の熱融着性複合部材は、本発明の接着剤組成物が硬化してなる接着剤層と、接着剤層の一面側に接合された金属層と、接着剤層の他面側に接合された熱融着性樹脂層とを備える。
 本発明の熱融着性複合部材の概略図は、図1及び図2に示される。即ち、図1の熱融着性複合部材1は、熱融着性樹脂層11と、接着剤層12と、金属層13と、を、順次、備える。また、図2の熱融着性複合部材1は、熱融着性樹脂層11と、接着剤層12と、金属層13と、他の層14と、を、順次、備える。
 本発明の熱融着性複合部材は、シート状、凹部又は溝部を有する形状等を有するものとすることができる。
 上記「熱融着性樹脂層」は、熱によって溶融して融着する樹脂を含む層である。そして、この熱融着性樹脂層は、好ましくは50℃~200℃の温度で溶融する樹脂を含む層である。このような性質を有する樹脂としては、ポリオレフィン樹脂、ポリアミド樹脂、ポリエステル樹脂等が挙げられる。これらの中では、十分な強度で熱融着させることができることから、ポリオレフィン樹脂が好ましい。更に、ポリオレフィン樹脂としては、ポリプロピレンが好ましい。特に、熱融着性複合部材を用いて、他の部材と一体化させる場合に、寸法変化(収縮)が少ないことから、無延伸ポリプロピレンがより好ましい。
 上記熱融着性樹脂層は、必要に応じて、滑剤、充填剤、熱安定剤、酸化防止剤、紫外線吸収剤、帯電防止剤、難燃剤、着色剤、分散剤、密着性付与剤等の添加剤を含む層であってもよい。
 上記熱融着性樹脂層の厚さは、樹脂の材質等にもより、特に限定されないが、通常、10~200μmである。例えば、無延伸ポリプロピレンを含む層である場合、好ましくは10~200μm、より好ましくは20~100μm、更に好ましくは60~100μmである。無延伸ポリプロピレンを含む層の厚さが10~200μmであれば、容易に破損することがなく、耐久性の高い密封製品又は内包製品を与える、容器、包装材料等の熱融着性複合部材を得ることができる。
 上記「接着剤層」は、上記に記載された接着剤組成物が硬化して形成された層であり、即ち、変性ポリオレフィン系樹脂と、多官能イソシアネート化合物との反応生成物を含む硬化物からなる層である。接着剤層の厚さは、特に限定されないが、好ましくは1~20μm、特に好ましくは2~10μmである。接着剤層の厚さが1~20μmであれば、熱融着性複合部材が、例えば、シート状である場合の折り曲げ等の加工が容易である。
 上記「金属層」は、金属(合金を含む)を含む層である。金属又は合金は、特に限定されないが、加工性に優れるため、通常、アルミニウムが用いられる。金属層の厚さは、その材質等にもより、特に限定されない。金属層が、例えば、アルミニウムからなる場合、好ましくは20~100μm、特に好ましくは20~80μm、更に好ましくは30~60μmである。
 本発明の熱融着性複合部材が、金属層を備える場合には、図2に示すように、金属層13の表面に、他の層14を備えることができる。他の層を構成する材料は、金属層を保護するという観点から、樹脂を含むことが好ましい。即ち、他の層は、樹脂層であることが好ましい。この樹脂は、特に限定されず、ポリアミド樹脂、ポリエステル樹脂等とすることができる。樹脂層の透明性は、特に限定されないが、この樹脂層が透明又は半透明である熱融着性複合部材を用いて、物品を収容又は包装し、密封製品、内包製品等とした場合に、優れた外観を得ることができる。
 他の層の厚さは、特に限定されず、好ましくは30~60μm、特に好ましくは30~50μmである。
 図1に示される熱融着性複合部材の製造方法は、以下の通りである。
(1)接着剤組成物を、金属層13形成用の金属箔、金属製フィルム等の表面に塗布し、その後、組成物中の有機溶剤を除去して接着剤層12を形成し、次いで、接着剤層12が形成された面に、熱融着性樹脂層11形成用樹脂フィルム(熱融着性樹脂フィルム)を接触させて、加熱しながら、圧着する方法。
(2)接着剤組成物を、熱融着性樹脂層11形成用樹脂フィルム(熱融着性樹脂フィルム)の表面に塗布し、その後、組成物中の有機溶剤を除去して接着剤層12を形成し、次いで、接着剤層12が形成された面に、金属層13形成用の金属箔等を接触させて、加熱しながら、圧着する方法。
 また、図2に示される熱融着性複合部材の製造方法は、以下の通りである。
(3)接着剤組成物を、他の層14を構成する樹脂層と、この樹脂層の一面側に、蒸着等により形成された金属層13とを有する複合フィルムにおける金属層13の表面に塗布し、その後、組成物中の有機溶剤を除去して接着剤層12を形成し、次いで、接着剤層12が形成された面と、熱融着性樹脂層11形成用樹脂フィルム(熱融着性樹脂フィルム)を接触させて、加熱しながら、圧着する方法。
(4)接着剤組成物を、熱融着性樹脂層11形成用樹脂フィルム(熱融着性樹脂フィルム)の表面に塗布し、その後、組成物中の有機溶剤を除去して接着剤層12を形成し、次いで、接着剤層12が形成された面に、他の層14を構成する樹脂層と、この樹脂層の一面側に、蒸着等により形成された金属層13とを有する複合フィルムにおける金属層13が形成された面を接触させて、加熱しながら、圧着する方法。
(5)上記(1)又は(2)の方法により得られた積層体における金属層13の表面に、他の層14形成用フィルムを押出成形する方法。
 接着剤組成物は、金属箔等の金属層形成用材料、又は、金属層及び他の層(樹脂層)を備える複合フィルムにおける金属層の表面に塗布されることが多いが、特に限定されない。金属箔を用いる場合には、厚さが20~100μmであるアルミニウム箔を用いることが好ましい。これにより、破損が抑制された熱融着性複合部材を容易に形成することができる。また、複合フィルムを用いる場合には、金属層がアルミニウムを含み、他の層(樹脂層)がポリアミド樹脂、ポリエステル樹脂等を含むことが好ましい。更に、複合フィルムを用いず、図2に示す熱融着性複合部材を製造する場合、即ち、上記(5)の方法を採用する場合、他の層14形成用フィルムとして、ポリアミド樹脂、ポリエステル樹脂等を含むフィルムを用いることが好ましい。
 また、熱融着性樹脂フィルムとしては、ポリオレフィン樹脂フィルム、ポリアミド樹脂フィルム、ポリエステル樹脂フィルム等を用いることができる。これらの樹脂フィルムは、押出法、キャスト成形法、Tダイ法、インフレーション法等の製膜化法により得られたフィルムとすることができる。熱融着性樹脂フィルムの厚さは、通常、10~200μmである。本発明においては、熱融着性複合部材を完成させる熱融着、及び、物品を収容した内包製品を製造する際の熱融着、を容易に行うことができることから、ポリオレフィン樹脂フィルムが好ましく、無延伸ポリプロピレンフィルムが特に好ましい。この無延伸ポリプロピレンフィルムを用いる場合、好ましい厚さは10~200μmであり、より好ましくは20~100μm、更に好ましくは60~100μmである。
 接着剤組成物の塗布方法は、特に限定されず、従来、公知の方法を適用することができる。組成物は、例えば、バーコーター、グラビアコーター等を用いて塗布することができる。塗膜の厚さ及びその乾燥温度は、特に限定されない。塗膜の乾燥温度は、好ましくは30℃~100℃である。上記のように、乾燥した塗膜は、一般に、粘着性及び接着性を有するので、加熱することなく、2つの部材を接着することができるが、本発明の熱融着性複合部材を製造する場合には、変性ポリオレフィン系樹脂に基づく樹脂成分の融点並びに溶融粘度等を考慮した温度に加熱しながら、圧着等に供される。熱融着性複合部材を完成させるための、加熱条件及び圧着条件は、特に限定されず、金属箔の材質及び熱融着性樹脂フィルムの材質、溶融温度等、接着剤層の組成等により設定することが好ましい。
 本発明の熱融着性複合部材において、熱融着性樹脂層が無延伸ポリプロピレンを含む場合には、破損しにくく、80℃程度までの耐熱性及び耐溶剤性を含む耐久性に優れた密封用容器、袋体、包装材料等とすることができる。密封用容器は、例えば、シート状の熱融着性複合部材を加工して得られた成形品であってよいし、接着剤組成物と、金属層形成用の金属箔等と、熱融着性樹脂フィルムと、成形用金型とを用いて得られた成形品であってもよい。密封用容器、袋体、包装材料等における熱融着性樹脂層の一部は、他の部分との熱融着に好適であるので、物品を収容した密封製品とした場合には、その構造を維持しつつ、内容物の変質等を防止することができる。
 本発明について、実施例及び比較例に基づいて具体的に説明するが、本発明は、これに限定されるものではない。
1.測定方法及び評価方法
1-1.重量平均分子量(Mw)
 下記の条件で、GPC測定を行い、変性前後のポリオレフィン系樹脂のMwを求めた。Mwは、GPCにより測定したリテンションタイムを標準ポリスチレンのリテンションタイムを基準にして換算した。
装置: HLC-8220GPC(東ソー社製)
カラム: TSKgel GMHXL 2本(東ソー社製)

1-2.変性ポリオレフィン系樹脂の融点
 JIS K 7121(1987)の規定に準じ、融点を、DSCを用いて、昇温速度10℃/分で測定した。そして、結晶化した温度を融点(以下、「Tm」と略記する)とした。
1-3.変性ポリオレフィン系樹脂における、α,β-不飽和カルボン酸又はその誘導体に由来するグラフト部分のグラフト重量%
 α,β-不飽和カルボン酸又はその誘導体に由来するグラフト部分のグラフト重量%は、アルカリ滴定により得られた樹脂酸価(AV)と、α,β-不飽和カルボン酸又はその誘導体の分子量(M)とを用い、下記の式により求めた。
  グラフト重量(重量%)=(AV×M)/1122
 樹脂酸価(AV)をアルカリ滴定により求める方法を以下に示す。
(1)天秤にて、変性ポリオレフィン系樹脂からなる試料0.02gを100ml共栓付三角フラスコに精秤する。
(2)THFを、20mlガラス製ホールピペットを用いて加え、回転子を入れてマグネチックスターラーにて攪拌して試料を溶解する。
(3)2ml若しくは5mlマイクロビュレットに入れた1/100N水酸化カリウム溶液を用い、ブロモチモールブルー指示薬を用いて滴定する。黄色に着色した点を終点とする。
(4)空試験は、20mlのTHFのみに対して、(3)と同様の操作を行う。
(5)(3)及び(4)の滴定量を用いて、下記の式により、樹脂酸価(AV)を算出する。

1-4.変性ポリオレフィン系樹脂における、(メタ)アクリル酸エステルに由来するグラフト部分のグラフト重量%
 メタクリル酸ラウリル、アクリル酸オクチル等の(メタ)アクリル酸エステルに由来するグラフト部分のグラフト重量は、フーリエ変換赤外分光法により測定した。
1-5.変性ポリオレフィン系樹脂の比誘電率
(1)樹脂シートの作製
 変性ポリオレフィン系樹脂を、その融点以上の温度に設定した神藤金属工業所社製熱プレス機にセットし、5MPa加圧下で1分間、シート状に成形した後、5MPa加圧下20℃で1分間冷却することにより、厚さ0.1~1mm程度の樹脂シートを作製した。次いで、この樹脂シートを裁断して、所定の大きさの試験片を得た。
(2)比誘電率の測定
 ASTM D 2520に準じ、空洞共振器摂動法により測定を行った。
 試験片寸法:長さ80mm×幅1.5mm
 周波数  :1GHz
 試験環境 :23℃、50%RH
 試験装置 :PNA-L ネットワークアナライザー N5230A(アジレント・テクノロジー社製)、空洞共振器1GHz用;CP431(関東電子応用開発社製)
1-6.接着剤組成物の粘度
 JIS K 6833-1に準じ、トキメック社製BM型回転粘度計、スピンドルNo.2を用いて、温度25℃±0.5℃及び回転数60rpmの条件で、粘度を測定した。
1-7.接着剤組成物の安定性試験
 100mlガラス瓶に接着剤組成物70gを入れて密栓し、5℃で7日間静置保管した後、目視観察を行い、安定性を、下記の判定基準で評価した。
○:液体のままであった。
×:寒天状に固化し、25℃でも液状に戻らなかった。
1-8.はく離接着強さ
 以下の方法により、接着剤組成物を用いて、シート状の熱融着性複合部材を作製した後、Tはく離接着強さの測定を行い、接着性を評価した。
(1)熱融着性複合部材の作製
 表面を化成処理したアルミニウム箔(100mm×200mm×40μm)に、接着剤組成物をバーコーターで塗布した。その後、80℃で60秒間、更に180℃で20秒間乾燥させ、接着剤組成物に含有されていた有機溶剤を除去して膜厚4μmの接着剤層を形成した。次いで、接着剤層の表面に、熱融着性樹脂フィルムとして厚さ80μmの無延伸ポリプロピレンフィルム(以下、「CPPフィルム」と略記する)を貼合し、熱傾斜試験機を用いて、アルミニウム箔の面から加圧して圧着させた。このときの接着条件は、温度180℃、圧力0.3MPa、圧着時間2秒とした。その後、この一体化物を40℃に調温された熱風循環式オーブンに3日間収容し、厚さ124μmの熱融着性複合部材を得た。
(2)Tはく離接着強さの測定
 熱融着性複合部材を15mm幅に裁断し、島津製作所社製応用試験装置「オートグラフ AGS-J」(型式名)を用いて、アルミニウム箔とCPPフィルムとの間のTはく離接着強さ(N/15mm)を測定した。測定条件は、温度が25℃及び80℃であり、引張速度は100mm/分である。
1-9.耐電解液性試験
 炭酸エチレン、炭酸ジエチル及び炭酸ジメチルを1:1:1(重量比)で混合し、これに1mol/Lの濃度となるように、ヘキサフルオロリン酸リチウムを添加し、電解液を調製した。上記はく離接着強さ測定用の試験片を、80℃の電解液中に8日間浸漬した後、25℃及び100mm/分の条件でTはく離接着強さを測定した。
2.変性ポリオレフィン系樹脂の合成
  合成例1
 攪拌機、冷却管及び滴下漏斗を取り付けた四つ口フラスコ中で、プロピレン-エチレン共重合体(プロピレン単位97モル%、エチレン単位3モル%、重量平均分子量250,000、Tm=125℃)100重量部をトルエン400重量部中に加熱溶解させた。次いで、溶液の温度を110℃に保持して撹拌しながらジクミルパーオキサイド1重量部を滴下し、その後、1時間減成処理した。次に、無水アコニット酸1.5重量部、アクリル酸オクチル3重量部及び過酸化ベンゾイル0.5重量部を、それぞれ、3時間かけて滴下し、更に1時間反応させた。変性反応後、反応液を室温に冷却し、大過剰のアセトン中に投入して精製し、重量平均分子量が150,000、Tmは90℃、無水アコニット酸のグラフト重量が1.2重量%、アクリル酸オクチルのグラフト重量が2.8重量%であり、比誘電率が2.12の変性ポリオレフィン系樹脂1を得た。カルボキシル基の含有量は、23.1mmol/100gであった。
 また、得られた変性ポリオレフィン系樹脂1の有機溶剤に対する溶解性を調べたところ、テトラヒドロフラン、メチルシクロヘキサン、メチルシクロヘキサン・メチルエチルケトン混合溶媒(重量比8:2)、トルエン、及び、トルエン・メチルエチルケトン混合溶媒(重量比8:2)に可溶であった。
 以下の合成例2~10では、上流側(ホッパー側)から、第1バレル、第2バレル、第3バレル、第4バレル、第5バレル、第6バレル及び第7バレルと連続しており、各バレル内に、外径φが58mmであり、スクリューの長さ(L)とスクリューの口径(D)との比(L/D)が42であるスクリューを備える二軸押出機を用いて変性ポリオレフィン系樹脂を製造した。
  合成例2
 二軸押出機のホッパーから、プロピレン-エチレン-ブテン共重合体(プロピレン単位72モル%、エチレン単位7モル%、ブテン単位21モル%、重量平均分子量150,000、Tm=100℃)100重量部、無水マレイン酸1.5重量部、メタクリル酸ラウリル4重量部、及び、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)ヘキサン1.5重量部を投入した。その後、第1バレル~第7バレルにおける合計滞留時間を10分、第1バレル~第7バレルのバレル温度を180℃として反応させた。そして、第7バレルにて脱気を行い、残留する未反応物を除去し、変性ポリオレフィン系樹脂2を得た。得られた変性ポリオレフィン系樹脂2の重量平均分子量は110,000、Tmは80℃、無水マレイン酸に由来するグラフト部分のグラフト重量は1.1重量%、メタクリル酸ラウリルに由来するグラフト部分のグラフト重量は3.6重量%であり、比誘電率は2.14であった。カルボキシル基の含有量は、22.4mmol/100gであった。
 また、得られた変性ポリオレフィン系樹脂2の有機溶剤に対する溶解性を調べたところ、テトラヒドロフラン、メチルシクロヘキサン、メチルシクロヘキサン・メチルエチルケトン混合溶媒(重量比8:2)、トルエン、及び、トルエン・メチルエチルケトン混合溶媒(重量比8:2)に可溶であった。
  合成例3
 二軸押出機のホッパーから、プロピレン-エチレン-ブテン共重合体(プロピレン単位68モル%、エチレン単位8モル%、ブテン単位24モル%、重量平均分子量80,000、Tm=70℃)100重量部、無水イタコン酸8重量部、アクリル酸トリデシル5重量部及びラウロイルパーオキサイド2重量部を投入した。その後、第1バレル~第7バレルにおける合計滞留時間を10分、第1バレル~第7バレルのバレル温度を170℃として反応させた。そして、第7バレルにて脱気を行い、残留する未反応物を除去し、変性ポリオレフィン系樹脂3を得た。得られた変性ポリオレフィン系樹脂3の重量平均分子量は60,000、Tmは60℃、無水イタコン酸に由来するグラフト部分のグラフト重量は7.5重量%、アクリル酸トリデシルに由来するグラフト部分のグラフト重量は4.6重量%であり、比誘電率は2.23であった。カルボキシル基の含有量は、134mmol/100gであった。
  合成例4
 二軸押出機のホッパーから、プロピレン-エチレン共重合体(プロピレン単位97モル%、エチレン単位3モル%、重量平均分子量250,000、Tm=125℃)100重量部、無水シトラコン酸10重量部、メタクリル酸ステアリル15重量部及びジ-t-ブチルパーオキシド3重量部を投入した。その後、第1バレル~第7バレルにおける合計滞留時間を10分、第1バレル~第7バレルのバレル温度を160℃として反応させた。そして、第7バレルにて脱気を行い、残留する未反応物を除去し、変性ポリオレフィン系樹脂4を得た。得られた変性ポリオレフィン系樹脂4の重量平均分子量は180,000、Tmは90℃、無水シトラコン酸に由来するグラフト部分のグラフト重量は9.4重量%、メタクリル酸ステアリルに由来するグラフト部分のグラフト重量は13.8重量%であり、比誘電率は2.34であった。カルボキシル基の含有量は、168mmol/100gであった。
  合成例5
 二軸押出機のホッパーから、プロピレン-エチレン-ブテン共重合体(プロピレン単位68モル%、エチレン単位8モル%、ブテン単位24モル%、重量平均分子量80,000、Tm=70℃)100重量部、無水マレイン酸18重量部、メタクリル酸ラウリル25重量部及びラウロイルパーオキサイド2重量部を投入した。その後、第1バレル~第7バレルにおける合計滞留時間を10分、第1バレル~第7バレルのバレル温度を170℃として反応させた。そして、第7バレルにて脱気を行い、残留する未反応物を除去し、変性ポリオレフィン系樹脂5を得た。得られた変性ポリオレフィン系樹脂5の重量平均分子量は80,000、Tmは70℃、無水マレイン酸に由来するグラフト部分のグラフト重量は16重量%、メタクリル酸ラウリルに由来するグラフト部分のグラフト重量は24重量%であり、比誘電率は2.44であった。カルボキシル基の含有量は、326mmol/100gであった。
  合成例6
 無水マレイン酸1.5重量部に代えて無水イタコン酸0.5重量部とし、メタクリル酸ラウリル4重量部に代えてメタクリル酸オクチル0.7重量部とした以外は、合成例2と同様の操作を行い、変性ポリオレフィン系樹脂6を得た。得られた変性ポリオレフィン系樹脂6の重量平均分子量は100,000、Tmは80℃、無水イタコン酸に由来するグラフト部分のグラフト重量は0.3重量%、メタクリル酸オクチルに由来するグラフト部分のグラフト重量は0.5重量%であり、比誘電率は2.03であった。カルボキシル基の含有量は、5.4mmol/100gであった。
  合成例7
 二軸押出機のホッパーから、プロピレン-エチレン共重合体(プロピレン単位97モル%、エチレン単位3モル%、重量平均分子量250,000、Tm=125℃)100重量部、無水シトラコン酸9重量部及びジ-t-ブチルパーオキシド2重量部を投入した。その後、第1バレル~第7バレルにおける合計滞留時間を10分、第1バレル~第7バレルのバレル温度を160℃として反応させた。そして、第7バレルにて脱気を行い、残留する未反応物を除去し、変性ポリオレフィン系樹脂7を得た。得られた変性ポリオレフィン系樹脂7の重量平均分子量は200,000、Tmは90℃、無水シトラコン酸に由来するグラフト部分のグラフト重量は8.4重量%であり、比誘電率は2.28であった。カルボキシル基の含有量は、150mmol/100gであった。
  合成例8
 無水マレイン酸1.5重量部に代えて無水イタコン酸24重量部とし、メタクリル酸ラウリル4重量部に代えてアクリル酸トリデシル4重量部とした以外は、合成例2と同様の操作を行い、変性ポリオレフィン系樹脂8を得た。得られた変性ポリオレフィン樹脂8の重量平均分子量は120,000、Tmは85℃、無水イタコン酸に由来するグラフト部分のグラフト重量は22.6重量%、アクリル酸トリデシルに由来するグラフト部分のグラフト重量は3.1重量%であり、比誘電率は2.54であった。カルボキシル基の含有量は、403mmol/100gであった。
  合成例9
 無水マレイン酸の使用量を5重量部とし、メタクリル酸ラウリル4重量部に代えてメタクリル酸メチル40重量部とした以外は、合成例2と同様の操作を行い、変性ポリオレフィン系樹脂9を得た。得られた変性ポリオレフィン系樹脂9の重量平均分子量は130,000、Tmは85℃、無水マレイン酸に由来するグラフト部分のグラフト重量は4.7重量%、メタクリル酸メチルに由来するグラフト部分のグラフト重量は36重量%であり、比誘電率は2.53であった。カルボキシル基の含有量は、95.9mmol/100gであった。
  合成例10
 無水マレイン酸1.5重量部に代えて無水イタコン酸0.02重量部とし、メタクリル酸ラウリル4重量部に代えてメタクリル酸オクチル0.02重量部とした以外は、合成例2と同様の操作を行い、変性ポリオレフィン系樹脂10を得た。得られた変性ポリオレフィン系樹脂10の重量平均分子量は100,000、Tmは80℃、無水イタコン酸に由来するグラフト部分のグラフト重量は0.01重量%、メタクリル酸オクチルに由来するグラフト部分のグラフト重量は0.03重量%であり、比誘電率は2.01であった。カルボキシル基の含有量は、0.2mmol/100gであった。
3.接着剤組成物の製造及び評価
  実施例1
 コンデンサー及び攪拌機が付設された内容積300mlのフラスコに、合成例1で合成した変性ポリオレフィン系樹脂1を15g、メチルシクロヘキサン68g及びメチルエチルケトン17gを仕込み、60℃で10分間撹拌し、溶液を得た。この溶液を室温まで冷却した後、反応促進剤としてジブチルスズジラウレート(以下、「DBTL」という)1.5mgを添加して更に混合し、25℃における粘度が170mPa・sであり、変性ポリオレフィン系樹脂1の濃度が15重量%である、液状の樹脂組成物を得た。
 次いで、この樹脂組成物を主剤とし、この主剤に、旭化成ケミカルズ社製多官能イソシアネート化合物「デュラネートTPA-100」(商品名)1.5gを添加して混合し、接着剤組成物を得た。このとき、NCO/OH=2.37であった(表1参照)。この接着剤組成物を用いて、上記の各種評価を行った。尚、試験片の作製に際して、多官能イソシアネート化合物を添加後、1時間以内に、接着剤組成物を使用した。評価結果を表1に示す。
  実施例2~8
 変性ポリオレフィン樹脂として、合成例2~7で得られた変性ポリオレフィン系樹脂を用い、多官能イソシアネート化合物の使用量を表1に示した量とした以外は、実施例1と同様にして接着剤組成物を得た。そして、上記の各種評価を行った。評価結果を表1に示す。
  比較例1~3
 変性ポリオレフィン樹脂として、合成例8~10で得られた変性ポリオレフィン系樹脂を用い、多官能イソシアネート化合物の使用量を表1に示した量とした以外は、実施例1と同様にして接着剤組成物を得た。そして、上記の各種評価を行った。評価結果を表1に示す。

 表1の結果によれば、実施例1~8の接着剤組成物は、25℃におけるTはく離接着強さが15N以上と高く、80℃におけるTはく離接着強さも10N以上である。また、80℃における耐電解液性の試験後も、十分な接着強さが得られた。一方、比誘電率が本発明の範囲外で高い変性ポリオレフィン系樹脂を使用した比較例1、及び、比較例2では、溶液の安定性が十分ではなく、25℃におけるTはく離接着強さが10N未満であり、80℃におけるTはく離接着強さも低く、耐電解液性試験後の接着強さは更に低下した。また、比誘電率が本発明の範囲外で低い変性ポリオレフィン系樹脂を使用した比較例3は、比較例1及び比較例2よりも劣っていた。
 本発明の接着剤組成物は、ポリオレフィン樹脂成形体と他の部材(金属製部材、樹脂製部材等)との接着に好適であり、ポリオレフィン樹脂フィルム等のポリオレフィン樹脂成形体同士の接着だけでなく、ポリオレフィン樹脂フィルムと、樹脂層及び金属層を備える複合フィルムにおける金属層との接着等に用いることもできる。更に、本発明の接着剤組成物は、食品、薬品、化成品、電子部品、電気製品等を、ヒートシール加工等により密封するための袋体、容器等を形成する際にも好適である。本発明の熱融着性複合部材は、本発明の接着剤組成物により形成された接着剤層(接着部)を備えるため、耐熱性(耐熱接着性)及び耐電解液性(耐溶剤性)に優れる。従って、熱融着性樹脂層が、例えば、ポリオレフィン樹脂フィルムにより形成されており、このポリオレフィン樹脂フィルムと、アルミニウム箔とが本発明の接着剤組成物により接着されており、更に、アルミニウム箔に由来する金属層に、ポリアミド樹脂、ポリエステル樹脂等を含むフィルムが、接着されている熱融着性複合部材は、リチウムイオン電池用電気化学セル本体の包装材料又は容器として好適に利用することができる。このように、本発明の熱融着性複合部材を、リチウムイオン電池用電気化学セル本体の包装材料又は容器に用いた場合には、ヒートシール加工等により密封した後における電池の保管若しくは使用の際にも、一体化物としての熱融着性複合部材の形状を保持することができる。即ち、電池を内包する密封製品は、保管又は使用する場所、特定の季節においてだけでなく、駆動時の充電若しくは放電によっても温度変化が発生するので、例えば、60℃~80℃程度の温度においても、2つの部材の間の耐久接着性等を得ることができる。

Claims (10)

  1.  有機溶剤と、該有機溶剤に溶解する変性ポリオレフィン系樹脂と、多官能イソシアネート化合物とを含有する接着剤組成物であって、
     前記変性ポリオレフィン系樹脂は、未変性のポリオレフィン樹脂がα,β-不飽和カルボン酸又はその誘導体を含む変性剤でグラフト変性された樹脂であり、
     周波数1GHzで測定した前記変性ポリオレフィン系樹脂の比誘電率が2.02~2.50であることを特徴とする接着剤組成物。
  2.  前記未変性ポリオレフィン樹脂が、エチレン-プロピレン共重合体、プロピレン-ブテン共重合体及びエチレン-プロピレン-ブテン共重合体よりなる群から選ばれる少なくとも1種である請求項1に記載の接着剤組成物。
  3.  前記α,β-不飽和カルボン酸の誘導体が、無水イタコン酸、無水マレイン酸、無水アコニット酸及び無水シトラコン酸よりなる群から選ばれた少なくとも1種である請求項1又は2に記載の接着剤組成物。
  4.  前記α,β-不飽和カルボン酸又はその誘導体に由来するグラフト部分の含有割合が、前記変性ポリオレフィン系樹脂100重量%に対して0.1~20重量%である請求項1乃至3のいずれか一項に記載の接着剤組成物。
  5.  前記変性剤が、下記一般式(1)で表される(メタ)アクリル酸エステルを更に含み、前記変性ポリオレフィン系樹脂が、α,β-不飽和カルボン酸又はその誘導体と、前記(メタ)アクリル酸エステルとによりグラフト変性された樹脂である請求項1乃至4のいずれか一項に記載の接着剤組成物。

  6.  前記一般式(1)におけるR2が炭素数8~18のアルキル基である請求項5に記載の接着剤組成物。
  7.  前記(メタ)アクリル酸エステルに由来するグラフト部分の含有割合が、前記変性ポリオレフィン系樹脂100重量%に対して0.1~30重量%である請求項5又は6に記載の接着剤組成物。
  8.  前記変性オレフィン系樹脂の重量平均分子量が、30,000~250,000である請求項1乃至7のいずれか一項に記載の接着剤組成物。
  9.  前記多官能イソシアネート化合物が有するイソシアネート基(NCO)と、前記変性ポリオレフィン系樹脂が有するヒドロキシ基(OH)との当量比(NCO/OH)が、0.01~12.0である請求項1乃至8のいずれか一項に記載の接着剤組成物。
  10.  請求項1乃至9のいずれか一項に記載の接着剤組成物が硬化してなる接着剤層と、該接着剤層の一面側に接合された金属層と、該接着剤層の他面側に接合された熱融着性樹脂層とを備えることを特徴とする熱融着性複合部材。
