バスバー及びバスバーモジュール、並びにバスバーの製造方法
 本発明は、電気接続に用いられるバスバー及びバスバーモジュール、並びにバスバーの製造方法に関する。
 従来から、バスバーやバスバーモジュールが電気接続に用いられる。たとえば、バスバーやバスバーモジュールは、ハイブリッド自動車や電気自動車において、とりわけ高周波電流を伴うパルス幅変調(PWM:Pulse Width Modulation)方式の駆動制御が行われる電気接続に用いられる。
 ここで、ハイブリッド自動車のシステムに用いられるバスバーの一例を特許文献1、2に基づいて説明する。特許文献1、2の例では、モータとモータインバータとの間、及び、発電機と発電機インバータとの間、また、インバータユニット内の電力線の電気接続に、バスバーが用いられる。
 一般に、モータや発電機とインバータとの間に流れる高周波電流には、基本の正弦波や直流成分以外にも、スイッチングに伴う数kHzにも及ぶ高周波成分が含まれている。このような高周波成分は、バスバーの導体内部に渦電流を誘起する。そして、特許文献1に示す例では、図11に示すように、表皮効果により、電流の周波数fと平角線で構成されたバスバー101の導体材質で求められる表皮深さδ=(ρ/πfμ)1/2の深さの表面皮下に電流が集中して流れる。これにより、導体内部に流れる電流密度が低くなるため、導体の実効抵抗が増大し、結果として渦電流損として現れる。そして、渦電流損は電流の周波数fの二乗に比例するため、PWM方式により生成された交流電流は、著しく高周波成分が大きい電流がバスバー101に流れて、渦電流損が顕著となってしまう。ここで、図10は、各種導体材質についての駆動電流の周波数と表皮深さとの関係を表すグラフを示す。
 上述の高周波による渦電流損を抑制するため、また、放熱のため、特許文献1に示すような高圧大電流を使用するモータなどに用いられるバスバーとしては、表面積の大きい銅製の平板状のバスバーが用いられている。しかしながら、主要電力である比較的周波数の低い基本正弦波や直流成分もバスバーには流れている。そのため、高周波成分の抑制のために、平板形状にして断面積を薄くしてしまうと、主要電力を担う電流に対する実効抵抗が大きくなり、いわゆる銅損(材料が鉄の場合は鉄損)が増えることになる。さらに、平板形状のある程度の厚みのある銅などの金属板は、少なからず剛性を持ち、その成形加工も実装配線も容易ではない。したがって、低周波から高周波が混じる電流を伝送するバスバーにおいて、総合的に伝送損失をいかに低減することが課題となっている。
 また、PWMに伴う高周波成分は、バスバーにインダクタンスと周波数の積に比例した無効電圧(V∝f・L)を誘起するため、スイッチングが速くなると、そのサージでインバータの出力段素子に大きな耐電圧を要求せざるを得なくなる。そのため、バスバーやバスバーモジュールの浮遊インダクタンスは、できるだけ小さい方が望ましい。
 一方、特許文献2では、複数の比較的細い平角線を並列に集合させた集合平角線が、バスバーを構成している。これにより製造コストが低減され、複雑な形状の形成が容易となり、かつ各平角線に分流させることによって渦電流損も抑制できると、特許文献2は主張している。特許文献2の説明によると、バスバーを複数の平角線で構成する場合、バスバーを平板によって構成したときに比べて、線径が(1/コイル線の本数)に低減される。これにより、線幅の2乗に比例すると言われる渦電流損を抑制し、結果的にバスバー全体で渦電流損を低減すると説明されている。また、線数を多くして各線径を小さくすれば、断面を流れる渦電流のループも小さくでき、更に渦電流損を低減することができると説明されている。
 しかしながら、図12Aに示すように並行に横配列した複数の角線でバスバー102を構成したとしても、表皮効果は残ってしまう。すなわち、図12Bに示すように、バスバー102を構成する各角線に均等に外部から供給される高周波電流が分流すると仮定して、それによって励磁される高周波磁束線を考えると、内側の角線を囲むような磁束線の存在が判る。その磁束線を挟んだ両側の2角線は、バスバー102の両端の端子によって接続されていることから、大きな閉ループを形成し、そのループに交流磁束線が貫くことになる。この状況の電磁誘導作用によって、閉ループには誘導起電力が生じて、渦電流が流れることになる。この渦電流と先に仮定した外部から供給される電流を合算したものが、実際に流れる電流と考えられる。結局、バスバー102を複数の角線に分割したとしても、電流は内側の角線を避けて流れ、外側の角線に集中するという偏流が生じてしまう。その結果、並行に横配列した複数の角線を一体とした平角線で構成した図11に示すバスバー101と同様の表皮効果による電流分布が、依然存在したままとなる。これは、平角線で構成したバスバーに並行にスリットを入れたとしても、バスバーに流れる渦電流には何ら作用しないことと同じである。
 同様に、図13Aに示すように並行に縦横配列した複数の角線でバスバー103を構成したとしても、表皮効果は残ってしまう。図12Bと同様に実電流分布を求めると、内側の角線の内部を貫く磁束線の存在から、やはり、表皮効果同様の電流偏流が生じてしまう。結局、並行に縦横配列した複数の角線を一体とした平角状で構成した図11に示すバスバー101と同様の表皮効果による電流分布が依然存在したままとなることが判る。
 以上により、特許文献2に示すバスバーの構造では、形状加工性や実装配線性は改善されるものの、渦電流損抑制には何ら効果を発揮しないことが判る。特許文献2には、複数の平角線の集合体全体を撚ることによって、さらに過電流損失を低減することは可能であると記載されている。しかしながら、当該構成は、図12Bや図13Bに示す断面図における流磁束線の形状や分布になんら影響を与えるものではなく、交流磁束線が誘起する渦電流およびそれに伴う電力損失を低減する効果はないものであることが判る。また、複数の平角線の集合体全体を撚ることは、ソレノイドコイル様に内部インダクタンスをもつことに等価なため、必要以上のインダクタンスの増加を招いてしまう。

 上述のように、従来のように並列する複数導線でバスバーを構成したとしても、バスバー内部に発生する高周波磁束線によって誘起される起電力により、バスバー両端の端子を経由した閉ループに渦電流が流れる。これにより、各導体に流れる高周波電流に偏りが生じる。そして、結局、一体導体のバスバーの表皮効果と同様の電流分布になってしまい渦電流損失は抑制できないという問題が発生する。
 そこで、本発明の目的は、高周波電流に伴う渦電流損失を低減することができるバスバー及びバスバーモジュール、並びにバスバーの製造方法を提供することである。
 上記目的を達成するため、本発明に係るバスバーは、電気接続に用いられるバスバーであって、絶縁膜で被覆された1つまたは複数の帯状導体を当該帯状導体の幅方向において隣接して配列するように螺旋状に巻回しつつ、巻回した内部の対向する表面を近接または密着させて平板状に構成した2つの導体線をそれぞれの長手方向に並設し、それぞれの幅方向の外部の表面が互いに対向するように重ね合わせて積層させた積層導体線と、前記積層導体線の両端側に配置し、前記2つの導体線に接合させた電気接続するための端子部と、を備えることを特徴とする。
 これによると、バスバーを構成する積層導体線の長手方向に沿って、2つの導体線の各帯状導体が積層導体線の外側である積層導体線の表面と積層導体線の内側である積層導体線の内部とで入れ替る。すなわち、積層導体線の表面にあった帯状導体が、螺旋状に巻回される構造によって次のピッチでは内部に入る。このため、各帯状導体には積層導体線の外側・内側の区別なく電流が流れ、実効断面積を確保でき、渦電流損失を小さく抑えることができて、高周波電流の表皮効果を効果的に抑制できる。以上により、渦電流損失を抑えて表皮効果を回避して、低周波電流のみならず、高周波電流をもバスバー内部に流し、広い周波数領域において断面積全体に電流を流せるようにすることによって、低周波の基本波から、変調に伴う高周波まで、伝送損失を効果的に抑制することができる。
 ここで、本発明に係るバスバーは、前記2つの導体線は、絶縁膜で被覆された1つまたは複数の帯状導体を当該帯状導体の幅方向において隣接して配列するように螺旋状に巻回しつつ、巻回した内部の対向する表面を近接または密着させて平板状に構成した第1導体線と、絶縁膜で被覆された1つまたは複数本の帯状導体を当該帯状導体の幅方向において隣接して配列するように前記第1導体線とは反対方向の螺旋状に巻回しつつ、巻回した内部の対向する表面を近接または密着させて平板状に構成した第2導体線と、からなって良い。
 これによると、バスバーを構成する第1導体線及び第2導体線の各帯状導体が互いに対して反対方向の螺旋状に巻回されており、コイル様の螺旋電流が流れることにより内部インダクタンスが増加する。しかしながら、帯状導体が螺旋状に巻回された第1導体線と帯状導体が反対方向の螺旋状に巻回された第2導体線とが、長手方向に並設して積層されていることから、それぞれの周囲に広がる生じる磁束線が、大域的に相殺される。そのため、バスバー全体としての内部インダクタンスの増加は最小限に抑えることができる。
 ここで、本発明に係るバスバーは、前記2つの導体線のそれぞれを構成する前記帯状導体の数が等しく、前記2つの導体線のそれぞれを構成する前記帯状導体が等しい幅を有していて良い。更に、前記2つの導体線のそれぞれを構成する前記帯状導体の数が2つであってよい。
 これによると、バスバーの長手方向から見ると、第1導体線と第2導体線とが互いに逆方向の旋回電流が流れる同じ巻数の2つのソレノイドコイルとしてみなすことができる。そして、この2つのソレノイドコイルが十分に近接して配置されており、それらが外部に作る磁束線はそれぞれ逆向きで、重ねあわされると相殺される。即ち、バスバーの構造に伴って生じる内部インダクタンスは、高周波電流によって生じる磁束線の広がり(磁束密度の体積積分)に比例するため、互いに逆巻きの同じ巻き数の2対のバスバーでは、磁束線がバスバー外部に広がらない。そのために、内部インダクタンスは最小限に抑制されるという効果をもっている。また、簡易な構造で、成形加工や実装配線が容易であるという効果を持っている。更に、2つの導体線のそれぞれを構成する帯状導体の数が2つであり、且つ帯状導体が同じ幅を有する場合は、バスバーの幅と螺旋ピッチとを適宜組み合わせることができる簡易な構造であり、かつ、部品点数が最少であるため、成形加工や実装配線において最も好ましい。
 また、本発明に係るバスバーは、前記積層導体線の幅に対する厚みのアスペクト比が1以下であってよい。
 これによると、積層導体線の幅方向の断面形状が正方形から長方形の略矩形となる。積層導体線の幅に対する厚みのアスペクト比が1となる積層導体線の幅方向の断面形状が略正方形の場合は、従来の平角線構造のバスバーでは、バスバーの表面積が最少となり、渦電流損失が最大となる。しかし、本発明に係るバスバーは、バスバーの長手方向に沿って第1導体線及び第2導体線の各帯状導体がバスバーの外側とバスバーの内側とで入れ替り、各帯状導体にはバスバーの外側・内側の区別なく電流が流れるために、実効断面積を確保でき、渦電流損失を小さく抑えることができて、高周波電流の表皮効果を効果的に抑制できる。
 また、本発明に係るバスバーは、前記積層導体線の幅をW、前記積層導体線の厚みをT、前記帯状導体の幅をω、前記帯状導体の螺旋ピッチの半分をλとすると、前記バスバーに通電させる電流の周波数fと前記帯状導体の抵抗率ρ及び透磁率μから求められる表皮深さδ=(ρ/πfμ)1/2に対して、T/W及びλ/Wの寸法比の組み合わせが、以下の式(1)を満たしてよい。

 式(1)に基づいて求めた幾何パラメータT/W、λ/Wを組み合わせてバスバーを構成することにより、本発明に係るバスバーの交流抵抗に対する、幅方向の断面形状がほぼ同一の寸法である従来の平角線構造のバスバーの交流抵抗の比の値が1以下となる。これにより、交流抵抗を低減(改善)することができる。
 ここで、本発明に係るバスバーは、前記第1導体線と前記第2導体線の隙間をδt、前記帯状導体の厚みをTtとすると、Ttに対するδtの比率δt/Ttが1以下となる寸法比を持ってよい。
 これによると、バスバーの螺旋を構成している帯状導体が螺旋状に巻回された第1導体線と帯状導体が反対方向の螺旋状に巻回された第2導体線との隙間が狭まる。これにより、第1導体線及び第2導体線の間に入り込む磁束線が減衰することで、バスバー全体としての内部インダクタンスの増加を抑えることができる。
 ここで、本発明に係るバスバーは、パルス幅変調された電流を通電させる電気接続に用いられてよい。
 パルス幅変調方式による交流電流は、高周波成分が著しく大きい電流がバスバーに流れて、従来の平角線構造のバスバーでは渦電流損が顕著となる。しかしながら、本発明に係るバスバーを用いることにより、渦電流損を低減することができる。
 ここで、本発明に係るバスバーは、電動機とインバータとの間の電気接続に用いられてよい。
 インバータから電動機に供給される駆動電流には、パルス幅変調に伴うスイッチング・ノイズ、すなわち高調波成分が少なからず含まれている。本発明に係るバスバーを用いることにより、渦電流損を低減することができる。
 また、本発明に係るバスバーモジュールは、所定の形状に形成した複数の本発明に係るバスバーを、幅方向の表面が対向するように密接配置して一体化して組み立てて形成されることを特徴とする。
 これによると、バスバーを例えば3本を一体化して組み立ててバスバーモジュールにすることにより、3相モータなどの駆動に用いることができる。
 また、本発明に係るバスバーの製造方法は、電気接続に用いられるバスバーを製造するバスバーの製造方法であって、絶縁膜で被覆された1つまたは複数の帯状導体を当該帯状導体の幅方向において隣接して配列するように螺旋状に巻回して2つの導体線巻回体を構成する導体線巻回工程と、圧延加工により前記2つの導体線巻回体を平板状に形成して2つの導体線を構成する導体線圧延加工工程と、前記2つの導体線をそれぞれの長手方向に並設し、それぞれの幅方向の表面が互いに対向するように重ね合わせて積層して積層導体線を構成する積層工程と、電気接続するための端子部を前記積層導体線の両端側に配置し、前記2つの導体線に接合する端子部接合工程と、を備えることを特徴とする。
 これによると、バスバーを構成する積層導体線の長手方向に沿って、2つの導体線の各帯状導体が積層導体線の外側である積層導体線の表面と積層導体線の内側である積層導体線の内部とで入れ替る。すなわち、積層導体線表面にあった帯状導体が、螺旋状に巻回される構造によって次のピッチでは内部に入る。そのため、各帯状導体には積層導体線の外側・内側の区別なく電流が流れ、実効断面積を確保でき、渦電流損失を小さく抑えることができて、高周波電流の表皮効果を効果的に抑制できる。以上により、渦電流損失を抑えて表皮効果を回避して、低周波電流のみならず、高周波電流をもバスバー内部に流し、広い周波数領域において断面積全体に電流を流せるようにすることによって、低周波の基本波から、変調に伴う高周波まで、伝送損失を効果的に抑制することができる。
 ここで、本発明に係るバスバーの製造方法は、前記導体線巻回工程は、絶縁膜で被覆された1つまたは複数の帯状導体を当該帯状導体の幅方向において隣接して配列するように螺旋状に巻回して第1導体線巻回体を構成する第1導体線巻回工程と、絶縁膜で被覆された1つまたは複数本の帯状導体を当該帯状導体の幅方向において隣接して配列するように前記第1導体線とは反対方向の螺旋状に巻回して第2導体線巻回体を構成する第2導体線巻回工程と、からなり、前記導体線圧延加工工程は、圧延加工により前記第1導体線巻回体を平板状に形成して第1導体線を構成すると共に、圧延加工により前記第2導体線巻回体を平板状に形成して第2導体線を構成し、前記積層工程は、前記第1導体線と前記第2導体線とをそれぞれの長手方向に並設し、それぞれの幅方向の表面が互いに対向するように重ね合わせて積層して積層導体線を構成し、前記端子部接合工程は、電気接続するための端子部を前記積層導体線の両端側に配置し、前記第1導体線と前記第2導体線に接合して良い。
 これによると、各帯状導体が互いに対して反対方向の螺旋状に巻回されており、コイル様の螺旋電流が流れることにより内部インダクタンスが増加するが、帯状導体が螺旋状に巻回された第1導体線と帯状導体が反対方向の螺旋状に巻回された第2導体線とが、長手方向に並設して積層されている。そのため、それぞれの周囲に広がる生じる磁束線が、大域的に相殺されることから、バスバー全体としての内部インダクタンスの増加は最小限に抑えることができる。
 本発明のバスバー及びバスバーモジュール、並びにバスバーの製造方法によれば、高周波電流に伴う渦電流損失を低減することができる。

 以下、図面を参照しつつ、本発明に係るバスバー及びバスバーモジュール、並びにバスバーの製造方法を実施するための形態について、具体的な一例に即して説明する。尚、以下に説明するものは、例示にすぎず、本発明に係る異バスバー及びバスバーモジュール、並びにバスバーの製造方法の適用限界を示すものではない。すなわち、本発明に係るバスバー及びバスバーモジュール、並びにバスバーの製造方法は、下記の実施形態に限定されるものではなく、特許請求の範囲に記載した限りにおいてさまざまな変更が可能である。
 図1に示すバスバー1及び図8に示すバスバーモジュール2は、電気接続に用いられ、特に、パルス幅変調(PWM)された電流を通電させる電気接続に用いられる。例えば、電動機とインバータとの電気接続、インバータ制御の三相交流モータとインバータとの電気接続、電源とインバータとの電気接続、インバータを制御する交流制御装置とインバータとの電気接続、各種制御装置と電源との電気接続、及び各種制御装置同士の電気接続など、各種電気機器間の接続に、バスバー及びバスバーモジュールが用いられる。以下、本実施形態に係るバスバー及びバスバーモジュール、並びにバスバーの製造方法について説明する。
[バスバー]
 本実施形態に係るバスバーについて、図1~図7に基づいて説明する。図1は、本実施形態に係るバスバーを示す斜視図である。図2は、本実施形態に係るバスバーを構成する積層導体線の一部を示す斜視断面図である。図3は、本実施形態に係るバスバーを構成する積層導体線の長手方向の断面図である。図4Aは、本実施形態に係るバスバーを構成する積層導体線の幅方向の断面図である。図4Bは、従来技術に係るバスバーの幅方向の断面図である。図5は、本実施形態に係るバスバーを構成する積層導体線の寸法を示す上面図である。図6は、本実施形態に係るバスバーで適用する幾何パラメータT/W、λ/Wの組み合わせを示すグラフである。図7は、本実施形態に係るバスバーを構成する積層導体線の寸法を示す上面図である。
 図1に示すように、バスバー1は、2つの導体線である第1導体線21と第2導体線22とからなる積層導体線20と、積層導体線20の両端側に配置された端子部30と、から構成される。
 図1に示すように、端子部30は、第1導体線21と第2導体線22に接合されて、積層導体線20の両端側に配置される。そして、端子部30は、電気接続するインバータや電源などの対応する各端子部に接続される。
 図1及び図2に示すように、第1導体線21は、絶縁膜で被覆された同じ幅ωと厚みを有する2つの帯状導体11,12を帯状導体11,12の幅方向において隣接して配列するように、2λの螺旋ピッチで螺旋状に巻回されて形成される。ここで、螺旋ピッチとは、螺旋一回転あたりの螺旋軸の長さを意味する。また、図2に示すように、第1導体線21は、巻回した内部の対向する表面を近接または密着させて幅W、厚みT/2の平板状に構成される。
 また、図1及び図2に示すように、第2導体線22は、絶縁膜で被覆された同じ幅ωと厚みを有する2つの帯状導体11,12が帯状導体11,12の幅方向において隣接して配列するように、2λの螺旋ピッチで、第1導体線21とは反対方向の螺旋状に巻回されて形成される。また、図2に示すように、第2導体線22は、巻回した内部の対向する表面を近接または密着させて幅W、厚みT/2の平板状に構成される。
 ここで、帯状導体11,12は、アルミニウム、銅、アルミニウム合金、及び、銅合金のいずれかからなるか、またはこれらが主要な材料であるものからなる。アルミニウムとしては、例えば1060(純アルミニウム)などが適用できる。帯状導体11,12に1060(純アルミニウム)を用いれば、より一層導電性が優れる。アルミニウム合金としては例えば6061(アルミニウムに微量のマンガンおよび珪素を添加したもの)などが適用できる。導体にアルミニウム合金を用いれば、より一層強度が優れる。銅としては、例えば、無酸素銅(OFC)、タフピッチ銅などがある。また、銅合金としては、例えば、銅に微量の鉄および燐を添加した析出型の銅合金、具体的には例えば「KFC」(登録商標)がある。この「KFC」(登録商標)を帯状導体11,12に用いれば、帯状導体11,12と絶縁膜(図示せず)との密着性を高くすることができ、絶縁膜をはがれにくくすることができる(界面剥離強度を高くし得る)。絶縁膜は、有機材料と無機材料との混合物、または、有機材料からなる。この有機材料は、例えば、熱可塑性樹脂、熱硬化性樹脂、およびゴムから選ばれる1種または複数種からなり、具体的には、例えば、ポリイミド、ポリアミイミド、ポリエステルイミドなどに代表されるイミド系樹脂が使用できる。また、この無機材料は例えば、結晶性シリカ粉末、溶融シリカ粉末、ガラス繊維、タルク粉末、マイカ粉末、酸化アルミニウム粉末、酸化マグネシウム粉末、窒化アルミニウム粉末、窒化硼素粉末、窒化珪素粉末、および、炭化珪素粉末、から選ばれる1種または複数種からなる。絶縁膜は、必ずしも、貼付けや挟み込みのフィルム材に限られず、塗付とそれに続く加熱などの重合処理による、エナメルやホルマル被覆膜でもよい。また、導体がアルミニウム系であれば、シュウ酸処理や陽極酸化処理によって表面に形成される酸化膜であっても良い。そして、バスバー1に応じて任意の材料を選択する。
 積層導体線20は、第1導体線21と第2導体線22とをそれぞれの長手方向に並設し、第1導体線21と第2導体線22それぞれの幅W方向の外部の表面が互いに対向するように重ね合わせて積層されることにより形成される。そして、積層導体線20は、幅W、厚みTの平板状に構成される。
 ここで、積層導体線20の幅Wに対する厚みTのアスペクト比が1以下となるように(T≦W)、積層導体線20が構成される。すなわち、積層導体線20は、積層導体線20の幅Wに対する厚みTのアスペクト比が1であって、幅方向の断面が略正方形となるように構成されていてもよい。または、積層導体線20は、積層導体線20の幅Wに対する厚みTのアスペクト比が1未満であって、幅方向の断面が横扁平の略長方形となるように構成されていてもよい。
 また、図7に示すように、上述の通り、積層導体線20の幅をW、積層導体線20の厚みをT、帯状導体11,12の幅をω、帯状導体11,12の螺旋ピッチの半分をλとすると、バスバー1に通電させる電流の周波数fと帯状導体11,12の抵抗率ρ及び透磁率μから求められる、表皮深さδ=(ρ/πfμ)1/2に対して、T/W及びλ/Wの寸法比の組み合わせが以下の式(1)を満たすことが好ましい。

 式(1)は、本実施形態に係るバスバー1が、従来技術におけるバスバーと比較して、交流抵抗が低減し、渦電流損失が抑制されるための幾何形状の条件を示している。式(1)は、図7に示す本実施形態に係るバスバーの交流抵抗RACを、幅方向の断面形状がほぼ同一の寸法である従来の平角線構造のバスバーの交流抵抗RAC bulkに対する比η(f)が1以下となるように展開整理したものである。その計算過程を、下記の式(2)で表す。

 上述の比η(f)が1より小さいと、本実施形態に係るバスバー1の交流抵抗RACが、幅方向の断面形状がほぼ同一の寸法である従来の平角線構造のバスバーの交流抵抗RAC bulkより小さい。すなわち、比η(f)が1より小さいことは、渦電流損失が低減されることを意味する。本実施形態に係るバスバー1が、式(1)を満たすT/W及びλ/Wの寸法比の組み合わせを有することにより、本実施形態に係るバスバー1は、従来技術におけるバスバーと比較して、交流抵抗が低減し、表記効果が抑制されて、渦電流損失が抑制される。
 更に、図5に示すように、本実施形態に係るバスバー1において、積層導体線20の幅と、帯状導体11,12の幅が同じ(W=ω)である場合について考える。この場合には、バスバー1に通電させる電流の周波数fと帯状導体11,12の抵抗率ρ及び透磁率μから求められる表皮深さδ=(ρ/πfμ)1/2に対して、以下の式(3)を満たすT/W及びλ/Wの寸法比の組み合わせを持つことが好ましい。

 式(3)は、図5に示す積層導体線の寸法を有するバスバーの交流抵抗RACを、幅方向の断面形状がほぼ同一の寸法である従来の平角線構造のバスバーの交流抵抗RAC bulkに対する比η(f)が1以下となるように展開整理したものである。その計算過程を、下記の式(4)で表す。

 尚、式(4)により導かれた式(2)は、本実施形態に係るバスバー1の構造を規程する無次元の幾何パラメータg(T/W、λ/W)と、(バスバー1の厚みTで割って)無次元化したスキンデプスの2倍(2δ/T)の積として表される。ここで、図6は、幾何パラメータg(T/W、λ/W)が1.2~2.0となる値を、(T/W)-(λ/W)の2次元平面の等高線として表現したものを示す。等高線の値に、2δ/Tの値を掛けた値が1以下となる側が、本実施形態に係るバスバー1について、渦電流損が低減改善される効果を得ることができる幾何形状を規定している。尚、図6の右側には、アスペクト比に応じた形状の例を示しており、アスペクト比T/Wが0.1の場合は平板状となり、アスペクト比T/Wが1の場合は平角状や円柱状となる。
 また、第1導体線21と第2導体線22の隙間をδt、帯状導体11,12の厚みをTtとすると、Ttに対するδtの比率δt/Ttが1以下となる寸法比を持つことが好ましい。バスバー1の螺旋を構成している帯状導体が互いに対して反対方向に螺旋状に巻回された第1導体線21と第2導体線22との隙間を狭めることにより、第1導体線21及び第2導体線22の間に入り込む磁束線が減衰する。このことで、バスバー全体としての内部インダクタンスの増加を抑えることができる。
 ここで、本実施形態に係るバスバー1を構成する積層導体線20の幅方向の断面及び長手方向の断面における、外部から供給する高周波電流の方向と、それによって誘導される交流磁束線の様子について、図2~図4に基づいて説明する。図2に示すように、互いに対して反対方向の螺旋状に巻回された帯状導体11,12のそれぞれに流れる電流は、積層導体線20の長手方向に対して角度をもつため、長手成分と、それに垂直な成分に分けて考えることができる。図4Aに示すように、積層導体線20の幅方向の断面で見ると、厚さ方向の上下に配置される第1導体線21と第2導体線22の2つの帯状導体同士11,11及び12,12が、積層導体線20の外側(積層導体線20の表面)・内側(積層導体線20の内部、即ち、第1導体線21と第2導体線22が積層される積層面)を入れ替わりながら、長手方向に流れる。即ち、積層導体線20の表面にあった帯状導体11,12は、互いに対して反対方向の螺旋状に巻回される構造によって、次のピッチでは内部に入る。そのため、表皮効果による偏流が生じることなく、各帯状導体11,12には同一の電流が流れる。即ち、図2に示すように、積層導体線20(即ち、バスバー1)の幅方向の断面に平均的に均一に電流が流れることになる。尚、図4Bは、従来のバルク材バスバー(矩形および円形)の場合の電流分布を示す。図4Bに示すように、従来のバルク材バスバーでは、矩形および円形の両者とも、表皮効果により、表面皮下δの薄層に高周波電流は集中してしまう。
 一方、図3に示すように、積層導体線20(即ち、バスバー1)の長手方向の断面で見ると、厚さ方向の上下に配置される第1導体線21と第2導体線22の2対は、あたかも、互いに逆方向の旋回電流の2つのソレノイドコイルとしてみなせる。この2つのソレノイドコイルが十分に近接して配置されていれば、それらが外部に作る磁束線は、それぞれ逆向きであり、積層導体線20として第1導体線21と第2導体線22の2つを重ね合わせると相殺する。即ち、本実施形態に係るバスバー1の構造に伴って生じる内部インダクタンスは、高周波電流によって生じる磁束線の広がり、即ち、磁束密度の体積積分に比例する。そのため、本実施形態に係るバスバー1には、磁束線がバスバー1の外部に広がらず、内部インダクタンスは最小限に抑制されるという効果がある。
 このように、本実施形態に係るバスバー1によると、バスバー1を構成する積層導体線20の長手方向に沿って、第1導体線21及び第2導体線22の各帯状導体11,12が、外側である積層導体線20の表面と、内側である積層導体線20の内部とで入れ替る。そのため、各帯状導体11,12には積層導体線20の外側・内側の区別なく電流が流れるために、実効断面積を確保でき、渦電流損失を小さく抑えることができて、高周波電流の表皮効果を効果的に抑制できる。また、各帯状導体11,12が、互いに対して反対方向の螺旋状に巻回されており、コイル様の螺旋電流が流れることにより内部インダクタンスが増加する。しかしながら、帯状導体11,12が螺旋状に巻回された第1導体線21と、帯状導体11,12が第1導体線21とは反対方向の螺旋状に巻回された第2導体線22とが、長手方向に並設して積層されていることから、それぞれの周囲に広がる生じる磁束線が、大域的に相殺される。そのため、バスバー1の全体としての内部インダクタンスの増加は最小限に抑えることができる。以上により、渦電流損失を抑えて表皮効果を回避して、低周波電流のみならず、高周波電流をもバスバー1の内部に流し、広い周波数領域において断面積全体に電流を流せるようになる。これによって、低周波の基本波から、変調に伴う高周波まで、伝送損失を効果的に抑制することができる。
 また、バスバー1を構成する積層導体線20の構造に伴って生じる内部インダクタンスは、高周波電流によって生じる磁束線の広がり、即ち、磁束密度の体積積分に比例する。そのため、互いに対して逆巻きで同じ巻き数の第1導体線21及び第2導体線22の2対の平板状の導体線が積層されて構成される積層導体線20のバスバーには、磁束線がバスバー1の外部に広がらず、内部インダクタンスは最小限に抑制されるという効果がある。さらに、第1導体線21及び第2導体線のそれぞれを構成する帯状導体11,12の数が2つで幅が同じあるため、バスバーの幅と螺旋ピッチとを適宜組み合わせることができる簡易な構造である。かつ、部品点数が最少であるため、成形加工や実装配線において最も好ましい。
[バスバーモジュール]
 本実施形態に係るバスバーモジュールについて、図8A及び図8Bに基づいて説明する。図8A及び図8Bは、本実施形態に係るバスバーモジュールを示す斜視図である。
 図8A及び図8Bは、上述した本実施形態に係るバスバー1を3本一組として一体化したバスバーモジュール2を示したものである。図8Aはストレートタイプ、図8Bはクランクタイプを示す。バスバーモジュール2は、ストレートタイプとクランクタイプを組み合わせることで、任意の実装配線が可能である。また、バスバーモジュール2の直線部に捻り変形を加えることにより、柔軟性と接続方向の角度の自由度が確保できる。尚、バスバーモジュール2は、バスバー1を3本一組として一体化しているが、それに限られず、複数本を一組として一体化してよい。
 バスバーモジュール2の実効インダクタンスは、各バスバー1単体の内部インダクタンスと、3本のバスバー1の配置で形成される空間的回路に由来する外部インダクタンスと、の合計である。前者の内部インダクタンスは、上述した本実施形態に係るバスバー1の構造により最小限に抑えられる。後者の外部インダクタンスは、3本のバスバー1の間隔に比例するが、バスバー1の断面を平板状であって且つ扁平な薄板状にし、幅方向の表面を対向させて隙間なく重ねることで、最小限に抑制することができる。図8A及び図8Bに示す本実施形態に係るバスバーモジュール2の実装例では、バスバーモジュール2の直線部に捻り変形を加えることで、柔軟性・接続角度の自由度を確保しつつも、外部インダクタンスを最小にすることができる。
 このように、本実施形態に係るバスバーモジュール2によると、3本のバスバー1を一体化して組み立ててバスバーモジュール2にすることにより、3相モータなどの駆動に用いることができる。
[バスバーの製造方法]
 本実施形態に係るバスバーの製造方法について、図9A~図9Dに基づいて説明する。図9A~図9Dは、本実施形態に係るバスバーの製造方法の工程の手順を示す斜視図である。
 まず、図9Aに示すように、第1導体線巻回工程(導体線巻回工程)では、絶縁膜で被覆された2つの帯状導体11,12を帯状導体11,12の幅方向において隣接して配列するように、例えば円柱状の鉄芯に巻きつけることにより、螺旋状に巻回す。これにより、2つの導体線巻回体の1つである第1導体線巻回体21aが形成される。そして、導体線圧延加工工程では、圧延加工により第1導体線巻回体21aを平板状に形成して第1導体線21を構成する。この圧延加工により、第1導体線巻回体21aの巻回した内部の対向する表面が近接または密着されて、平板状の第1導体線21が形成される。
 次に、図9Bに示すように、第2導体線巻回工程(導体線巻回工程)では、絶縁膜で被覆された2つの帯状導体11,12を、帯状導体11,12の幅方向において隣接して配列するように、例えば円柱の鉄芯に巻きつけることにより、第1導体線21とは反対方向の螺旋状に巻回す。これにより、2つの導体線巻回体の1つである第2導体線巻回体22aが形成される。そして、導体線圧延加工工程では、圧延加工により第2導体線巻回体22aを平板状に形成して第2導体線22を構成する。この圧延加工により、第2導体線巻回体22aの巻回した内部の対向する表面が近接または密着されて、平板状の第2導体線22が形成される。
 そして、図9Cに示すように、積層工程では、第1導体線21と第2導体線22とをそれぞれの長手方向に並設し、それぞれの幅方向の表面が互いに対向するように重ね合わせて積層して、積層導体線20を構成する。
 次に、図9Dに示すように、端子部接合工程では、電気接続するための端子部30を、積層導体線20の両端側に配置し、第1導体線21と第2導体線22に接合する。
 このように、本実施形態に係るバスバーの製造方法によれば、バスバー1を構成する積層導体線20の長手方向に沿って、第1導体線21及び第2導体線22の各帯状導体11,12が、積層導体線20の外側である積層導体線20の表面と積層導体線20の内側である積層導体線20の内部とで入れ替る。すなわち、積層導体線20の表面にあった帯状導体11,12が、螺旋状または逆方向の螺旋状に巻回される構造によって、次のピッチでは内部に入る。そのため、各帯状導体11,12には積層導体線20の外側・内側の区別なく電流が流れ、実効断面積を確保でき、渦電流損失を小さく抑えることができて、高周波電流の表皮効果を効果的に抑制できる。また、各帯状導体11,12が螺旋状または逆方向の螺旋状に巻回されており、コイル様の螺旋電流が流れることにより内部インダクタンスが増加する。しかしながら、帯状導体11,12が螺旋状に巻回された第1導体線21と、帯状導体11,12が第1導体線21とは逆方向の螺旋状に巻回された第2導体線22とが、長手方向に並設して積層されていることから、それぞれの周囲に広がる生じる磁束線が、大域的に相殺される。そのため、バスバー1全体としての内部インダクタンスの増加は最小限に抑えることができる。以上により、渦電流損失を抑えて表皮効果を回避して、低周波電流のみならず、高周波電流をもバスバー内部に流し、広い周波数領域において断面積全体に電流を流せるようになる。これによって、低周波の基本波から、変調に伴う高周波まで、伝送損失を効果的に抑制することができる。
 以上、本発明の好適な実施の形態について説明したが、本発明は上述の実施形態や実施例に限られるものではなく、特許請求の範囲に記載した限りにおいて様々な設計変更が可能である。
 上記本実施形態に係るバスバー1は、第1導体線21と第2導体線22とがそれぞれ互いに対して反対方向の螺旋状に巻回されているが、それに限られない。即ち、渦電流を抑制して、インダクタンスを最小にするには、バスバー1が、それぞれ互いに対して反対方向の螺旋状に巻回された第1導体線21と第2導体線22で構成されることが必要である。しかしながら、インダクタンスが多少大きくてもよければ、バスバー1が同じ方向の螺旋状に巻回された同じ2つの導体線のいずれか(即ち、第1導体線21または第2導体線22のいずれか)で構成されても良い。
 上記本実施形態に係るバスバー1の製造方法では、第1導体線巻回工程で螺旋状に帯状導体11,12を巻回した第1導体線巻回体21aを製造し、第2導体線巻回工程で第1導体線巻回体とは逆方向の螺旋状に帯状導体11,12を巻回した第2導体線巻回体22aを製造しているが、それに限られない。即ち、渦電流を抑制して、インダクタンスを最小にするには、バスバー1がそれぞれ互いに対して反対方向の螺旋状に巻回された第1導体線21と第2導体線22で構成されることが必要である。しかしながら、インダクタンスが多少大きくてもよければ、バスバー1が同じ方向の螺旋状に巻回された同じ2つの導体線のいずれか(第1導体線21または第2導体線22のいずれか)で構成されても良い。また、導体線巻回工程として、第1導体線巻回工程または第2導体線巻回工程のいずれかの工程を2度行い、同じ方向の螺旋状に帯状導体11,12を巻回した2つの導体線巻回体(第1導体線巻回体21aまたは第2導体線巻回体22a)を製造するようにしてもよい。
 また、上記本実施形態に係るバスバー1の製造方法では、第1導体線巻回工程を行いつつ第1導体線巻回体21aに対して導体線圧延加工工程を行い、第2導体線巻回工程を行いつつ第2導体線巻回体22aに対して導体線圧延加工工程を行っているが、それに限られない。即ち、第1導体線巻回工程及び第2導体線巻回工程を行った後に、第1導体線巻回体21a及び第2導体線巻回体22aのそれぞれに対して導体線圧延加工工程を行っても良い。
 上記本実施形態に係るバスバー1は、第1導体線21と第2導体線22のそれぞれを構成する帯状導体の数が同じであり、それぞれを構成する帯状導体が同じ幅である2つの帯状導体11,12により構成されるが、それに限られない。すなわち、第1導体線21と第2導体線22は、それぞれ、帯状導体が幅方向において隣接して配列されていればよく、同じ幅の1つの帯状導体により構成されてもよいし、3つ以上の帯状導体により構成されてもよい。また、第1導体線21を構成する帯状導体の数と第2導体線22の数が異なっていても良いし、第1導体線21を構成する帯状導体の幅と第2導体線22の幅が異なっていても良い。ただし、第1導体線21と第2導体線22のそれぞれを構成する帯状導体の数が同じであり、それぞれを構成する帯状導体が同じ幅である場合は、簡易な構造で、成形加工や実装配線が容易であるという効果がある。また、第1導体線21か第2導体線22のいずれか1つでも1つの帯状導体から構成される場合は、バスバー1の幅と螺旋ピッチの組み合わせが一意に決まってしまう。そのため、バスバー1の幅が帯状導体の幅より細くなるか、バスバー1の長手方向の長さが必要以上になってしまい、従来技術のバスバー(例えば、バルク材バスバー)より交流抵抗が小さくなる幾何形状は非常に限られたものになる。即ち、本実施形態に係るバスバー1は、第1導体線21及び第2導体線2が2つ以上の帯状導体から構成されることが成形加工や実装配線の点から好ましい。特に第1導体線21及び第2導体線2が2つである場合が、バスバーの幅と螺旋ピッチとを適宜組み合わせることができる簡易な構造であり、かつ、部品点数が最少であるため、成形加工や実装配線において最も好ましい。
 また、上述したバスバーモジュール2は、ストレートタイプとクランクタイプについて記載しているが、それに限られない。バスバーモジュールを設置する場所に応じて任意の形状に形成しても良い。
 また、上記本実施形態に係るバスバー1の端子部30としては、図1に示す形状のものに限らず、様々な形状の端子部30を用いることができる。
(第一の実施例)
 本実施形態に係るバスバー1の第一の実施例について、交流抵抗解析を行った。その結果について、以下、図14に基づいて具体的に説明する。
 第一の実施例においては、実際にバスバー1として用いられる実用物の厚さである1mm~数mmよりも薄い総厚0.6mmの銅板を用いて、交流抵抗の周波数依存性を測定した。第一の実施例では、上述した実施形態に係るバスバー1の製造方法に基づいて、厚さ0.15mmt×幅19mmWの2つの帯状導体11,12により第1導体線21及び第2導体線22を製造した。そして、第1導体線21及び第2導体線22を密着させて、厚さ0.6mmt×幅19mmWの積層導体線20を製造し、端子部30を接合して製造したバスバー1を用いた。また、第一の実施例に係るバスバー1は、全長が6mLとなるように製造した。
 また、第一の実施例に係るバスバー1と比較するために、厚さ0.6mmt×幅19mmW(第一の実施例に係るバスバー1と同じ幅)×全長6mL(第一の実施例に係るバスバー1と同じ全長)のバルク材バスバーを用意した。このバルク材バスバーについても、第一の実施例に係るバスバー1と同様に、交流抵抗の周波数依存性を測定した。また、従来技術を模擬して、厚さ0.15mmt×幅19mmW(第一の実施例に係るバスバー1と同じ幅)×全長6mL(第一の実施例に係るバスバー1と同じ全長)の平角線を並列に4枚集合させた集合平角線によって構成した4枚重ねバスバーを用意した。この4枚重ねバスバーについても、第一の実施例に係るバスバー1と同様に、交流抵抗の周波数依存性を測定した。
 交流抵抗の周波数依存性として、全て同じ条件で、LCRメータで、インダクタンス(Ls)および交流抵抗(Rs)の周波数特性を測定した。図14は、第一の実施例及びバルク及び4枚重ねの3つのサンプルについての測定結果を示す。尚、図14では、第一の実施例に係るバスバー1の計測結果を「本実施例」、バルク材バスバーの計測結果を「バルク」、4枚重ねバスバーの計測結果を「4枚重ね」として記載している。
 図14においては、低周波における3つのサンプルのLs、Rs値は、おおよそ同じ値を示す。しかしながら、個体の寸法について僅かに誤差があるため、おおよそ表皮深さ(スキンデプス)δがバスバー1の総厚t(=0.6mm)となる周波数付近の特定周波数(第一の実施例では10kHz)を、基準となる規格化周波数とし、規格化周波数のLおよびRsの値との比を、規格化インダクタンス<L>、規格化交流抵抗<Rs>として、プロットしてある。また、図14の上段において、周波数についてのスキンデプスδとバスバーの総厚tとの比を示す目盛を明記しておいた。
 図14に示すように、規格化インダクタンス<L>は、良い精度で周波数に関わらず一定値を示す。一方、規格化交流抵抗<Rs>は、δ=tとなる周波数以上において、おおよそ周波数の1/2以下の傾きで指数関数的に増大するが、バルクバスバーと4枚重ねバスバーに有意な差はない。したがって、4枚重ねバスバーには高周波電流に伴う渦電流損失を低減する効果はないことが判る。
 一方、第一の実施例に係るバスバー1は、スキンデプスδがバスバー総厚tの1/2~1/10の領域において、バルクバスバーと4枚重ねバスバーと比較して、遥かに小さな値になる(低抵抗を呈する)ことが顕著となっていることが判る。この効果の上限として、スキンデプスδがバスバー総厚tの1/10より遥かに小さい領域においては、スキンデプスδが、本実施例に係るバスバー1を構成する帯状導体11,12の厚み(ここでは0.15mmt)以下になる。このとき、構成導体内における高次の表皮効果が生じて、幾分、高周波電流に伴う渦電流損失を低減する効果は減少すると予測される。ただし、MHz以上の周波数領域では、測定条件の整備(寄生Lや寄生Cの排除)や、通常のLCRメータでの精度確保が難しく、測定が困難である。今回測定した図14に示すグラフにおける、スキンデプスδがバスバー総厚tの1/10近傍における高周波電流に伴う渦電流損失を低減する効果の劣化は、この測定技術が原因と思われる。したがって、実際には、高周波電流に伴う渦電流損失を低減する効果は持続して、多少劣化するにしても、もっと緩慢なものを期待できるものと思われる。
(第二の実施例)
 次に、本実施形態に係るバスバー1の第二の実施例について、交流抵抗解析と電流密度分布解析を行った。その結果について、以下、図15~図18に基づいて具体的に説明する。
 第二の実施例に係るバスバー1は、次の手順で製造した。まず、厚さ0.3mmの帯状導体11,12を、間に0.4mmの空間を設けて螺旋状に巻回した。これにより、厚さ1.0mmt×幅19mmWの第1導体線21及び第2導体線22を形成した。ここで、帯状導体11,12の間の空間とは、巻回した帯状導体11,12の内部の対向する表面の隙間、即ち、第1導体線21及び第2導体線22の内部の空間のことを意味する。また、第1導体線21に対して、第2導体線22は、反対方向の螺旋状に巻回した。次に、第1導体線21及び第2導体線22を、間に0.3mmの空間を設けて密着させ、厚さ2.3mmt×幅19mmWの積層導体線20を製造した。そして、厚さ6mmt×幅19mmW×長さ30mmLの銅製の端子部30で、積層導体線20を15mm挟み込んで、第二の実施例に係るバスバー1を製造した。また、第二の実施例に係るバスバー1は全長が334mmとなるように製造した。
 また、第二の実施例に係るバスバー1と比較するために、バルク材バスバーについても、第二の実施例に係るバスバー1と同様に交流抵抗の周波数依存性の解析を行った。バルク材バスバーは、次の手順で製造した。まず、第二の実施例に係るバスバー1と同じ断面積となるように、厚さ1.2mmt×幅19mmW×全長304mmLの導体線を製造した。次に、厚さ6mm×幅19mm×長さ30mmの銅製の端子部30で、導体線を15mm挟み込んで、バルク材バスバーを製造した。そして、第二の実施例に係るバスバー1と同様に、バルク材バスバーは全長が334mmとなるように製造した。
 また、第二の実施例に係るバスバー1と比較するために、4枚重ねバスバーについても、第二の実施例に係るバスバー1と同様に交流抵抗の周波数依存性の解析を行った。4枚重ねバスバーは、次の手順で製造した。まず、厚さ0.3mmt×幅19mmW(第二の実施例に係るバスバー1と同じ幅)×全長304mmL(第二の実施例に係るバスバー1と同じ全長)の平角線を並列に4枚集合させた。次に、バスバー1と同様に、最外の平角線と1つ内側の隣り合った平角線との隙間を0.4mmt、内側の平角線同士の隙間を0.3mmtにすることによって、厚さを2.3mmtとした。そして、厚さ6mm×幅19mm×長さ30mmの銅製の端子部30で、上記4枚の平角線を15mm挟み込んだ集合平角線によって、4枚重ねバスバーを製造した。第二の実施例に係るバスバー1と同様に、4枚重ねバスバーは全長が334mmとなるように製造した。
 更に、第二の実施例に係るバスバー1と比較するために、4枚重ね薄バスバーについても、第二の実施例に係るバスバー1と同様に交流抵抗の周波数依存性の解析を行った。4枚重ね薄バスバーは、上記4枚重ねバスバーにおいて平角線の隙間をすべて0.1mmtとして、端子部30を取り付けて製造した。
(交流抵抗解析)
 第二の実施例に係るバスバー1、バルク材バスバー、4枚重ねバスバー、4枚重ね薄バスバーについて、交流抵抗の周波数依存性の解析を行った。図15及び図16は、その結果を示す。図15は、3次元境界要素法による準静電磁界解析による交流抵抗Rsの周波数依存性について解析した結果であり、交流抵抗Rsの周波数依存性が抵抗値として計測されている。図16は、図15に示すグラフのスキンデプス付近の交流抵抗ACRの周波数特性を拡大したグラフである。尚、図15及び図16では、第二の実施例に係るバスバー1の計測結果を「本実施例」、バルク材バスバーの計測結果を「バルク」、4枚重ねバスバーの計測結果を「4枚重ね」、4枚重ね薄バスバーの計測結果を「4枚重ね薄」として記載している。
 図15に示すように、第二の実施例に係るバスバー1では、バルクバスバーと比較して、交流抵抗Rsが小さい値になっていることが分かる。また、平角線同士の隙間が平角線の厚さ以上の4枚重ねバスバーと比較して、平角線同士の隙間が平角線の厚さより小さい4枚重ね薄バスバーの交流抵抗Rsが、バルク材バスバーと同等レベルになっている。以上の解析結果に基づいて、平角線同士の隙間を縮めることにより、即ち、平角線同士の隙間を平角線の厚さよりも小さくすることにより、内部インダクタンスの増加を抑える効果を確認できた。また、この解析結果に基づいて、帯状導体11,12の間の隙間を縮めることにより、即ち、第1導体線21と記第2導体線22の隙間をδt、帯状導体11,12の厚みをTtとすると、Ttに対するδtの比率δt/Ttを1以下とすることにより内部インダクタンスの増加を抑える効果が得られると予測できる。
 図16に示すように、第二の実施例に係るバスバー1では、スキンデプスδが1/2~1/10の領域において、バルク材バスバーと4枚重ねバスバーと4枚重ね薄バスバーと比較して、交流抵抗ACRが小さな値となっている。この解析結果により、第二の実施例に係るバスバー1は、高周波電流に伴う渦電流損失を低減することができていることが確認できた。
(電流密度分布解析)
 また、上記の第二の実施例に係るバスバー1及びバルクバスバーについて、30MHzの高周波電流を流した際の電流密度分布の解析を行った。その結果を、図17及び図18に示す。図17は、第二の実施例に係るバスバー1の電流密度分布を示す。また、図18は、バルクバスバーの電流密度分布を示す。
 図17及び図18に示すように、第二の実施例に係るバスバー1では、バルクバスバーと比較して、導体表面の電流密度が広く平均的に分布していることが分かる。これは、第二の実施例に係るバスバー1では、30MHzの高周波電流が、積層導体線20の内側にまで流れているために、実効断面積が広くなり、表層電流密度が低下したことを示している。
 本出願は2012年12月28日出願の日本特許出願(特願2012-286995)に基づくものであり、その内容はここに参照として取り込まれる。

Claims (12)

  1.  電気接続に用いられるバスバーであって、
     絶縁膜で被覆された1つまたは複数の帯状導体を当該帯状導体の幅方向において隣接して配列するように螺旋状に巻回しつつ、巻回した内部の対向する表面を近接または密着させて平板状に構成した2つの導体線を、それぞれの長手方向に並設し、それぞれの幅方向の外部の表面が互いに対向するように重ね合わせて積層させた積層導体線と、
     前記積層導体線の両端側に配置し、前記2つの導体線に接合させた、電気接続するための端子部と、
     を備えることを特徴とするバスバー。
  2.  前記2つの導体線は、
     絶縁膜で被覆された1つまたは複数の帯状導体を当該帯状導体の幅方向において隣接して配列するように螺旋状に巻回しつつ、巻回した内部の対向する表面を近接または密着させて平板状に構成した第1導体線と、
     絶縁膜で被覆された1つまたは複数本の帯状導体を当該帯状導体の幅方向において隣接して配列するように前記第1導体線とは反対方向の螺旋状に巻回しつつ、巻回した内部の対向する表面を近接または密着させて平板状に構成した第2導体線と、からなることを特徴とする請求項1に記載のバスバー。
  3.  前記2つの導体線のそれぞれを構成する前記帯状導体の数が等しく、前記2つの導体線のそれぞれを構成する前記帯状導体が等しい幅を有することを特徴とする請求項1に記載のバスバー。
  4.  前記2つの導体線のそれぞれを構成する前記帯状導体の数が2つであることを特徴とする請求項3に記載のバスバー。
  5.  前記積層導体線の幅に対する厚みのアスペクト比が1以下であることを特徴とする請求項1に記載のバスバー。
  6.  前記積層導体線の幅をW、前記積層導体線の厚みをT、前記帯状導体の幅をω、前記帯状導体の螺旋ピッチの半分をλとすると、前記バスバーに通電させる電流の周波数fと前記帯状導体の抵抗率ρ及び透磁率μから求まる表皮深さδ=(ρ/πfμ)1/2に対して、T/W及びλ/Wの寸法比の組み合わせが以下の式(1)を満たすことを特徴とする請求項1に記載のバスバー。

  7.  前記第1導体線と前記第2導体線の隙間をδt、前記帯状導体の厚みをTtとすると、Ttに対するδtの比率δt/Ttが1以下であることを特徴とするバスバー請求項2に記載のバスバー。
  8.  パルス幅変調された電流を通電させる電気接続に用いられることを特徴とする請求項1に記載のバスバー。
  9.  電動機とインバータとの間の電気接続に用いられることを特徴とする請求項1に記載のバスバー。
  10.  所定の形状に形成した複数の請求項1~9のいずれか一項に記載のバスバーを、幅方向の表面が対向するように密接配置して一体化して組み立てて形成されることを特徴とするバスバーモジュール。
  11.  電気接続に用いられるバスバーを製造するバスバーの製造方法であって、
     絶縁膜で被覆された1つまたは複数の帯状導体を当該帯状導体の幅方向において隣接して配列するように螺旋状に巻回して2つの導体線巻回体を構成する導体線巻回工程と、
     圧延加工により前記2つの導体線巻回体を平板状に形成して2つの導体線を構成する導体線圧延加工工程と、
     前記2つの導体線をそれぞれの長手方向に並設し、それぞれの幅方向の表面が互いに対向するように重ね合わせて積層して積層導体線を構成する積層工程と、
     電気接続するための端子部を前記積層導体線の両端側に配置し、前記2つの導体線に接合する端子部接合工程と、
     を備えることを特徴とするバスバーの製造方法。
  12.  前記導体線巻回工程は、
     絶縁膜で被覆された1つまたは複数の帯状導体を当該帯状導体の幅方向において隣接して配列するように螺旋状に巻回して第1導体線巻回体を構成する第1導体線巻回工程と、
     絶縁膜で被覆された1つまたは複数本の帯状導体を当該帯状導体の幅方向において隣接して配列するように前記第1導体線とは反対方向の螺旋状に巻回して第2導体線巻回体を構成する第2導体線巻回工程と、からなり、
     前記導体線圧延加工工程は、
     圧延加工により前記第1導体線巻回体を平板状に形成して第1導体線を構成すると共に、圧延加工により前記第2導体線巻回体を平板状に形成して第2導体線を構成し、
     前記積層工程は、
     前記第1導体線と前記第2導体線とをそれぞれの長手方向に並設し、それぞれの幅方向の表面が互いに対向するように重ね合わせて積層して積層導体線を構成し、
     前記端子部接合工程は、
     電気接続するための端子部を前記積層導体線の両端側に配置し、前記第1導体線と前記第2導体線に接合することを特徴とする請求項11に記載のバスバーの製造方法。
