Description
上記の課題を解決するために、2種以上のポリマーセグメントを化学結合させたブロックコポリマーが知られている。ポリマー同士は混ざりにくいため相分離が起こるが、互いに化学結合で連結しているためその相分離構造はナノメーターサイズになる(ミクロ相分離と呼ばれる)。そのため、各ポリマーセグメントが有する特性を損なうことなく、各ポリマーセグメントの特性を発揮することができる。
ブロックコポリマーの中でも、(メタ)アクリルブロックコポリマーは、透明性や耐候性を必要とする各種用途での応用が試みられている。
(メタ)アクリルブロックコポリマーの製造方法として、以下の方法(例えば、特許文献1)が知られている。まず、連鎖移動定数が極めて高いコバルト連鎖移動剤を用いてマクロモノマーを予め製造する。次いで、得られたマクロモノマーを他の(メタ)アクリルモノマーと溶液中で共重合させる。しかしながら、このブロックコポリマーは溶液重合法で製造されているため、塗料に用いる場合には得られたポリマー溶液をそのまま用いることができるが、塗料以外の用途に用いる場合には再沈殿等の回収工程が必要となり、溶媒を使用するという点で環境への負荷が大きい。
例えば、メタクリル酸メチルのマクロモノマーとアクリル酸ブチルとの懸濁共重合を試みると、ポリアクリル酸ブチルが大量に生成し、得られた重合物中にはメタクリル酸メチルのマクロモノマーとアクリル酸ブチルのコポリマーだけでなく、アクリル酸ブチルのホモポリマーも存在することからマクロ相分離していると考えられ、溶液重合法で得られたような光学特性を示さないことが判明した。
本発明の課題は、マクロモノマー及び前記マクロモノマーと極性の異なるモノマーを含有するモノマー混合物を使用し、懸濁重合法で得られる、透明性に優れたポリマー及びその製造方法、そのポリマーを含む成形材料並びにその成形材料から得られる成形体を提供することにある。

マクロモノマー(a)は、上記の一般式(1)で表されるものである。
すなわち、マクロモノマー(a)は、ポリ(メタ)アクリル酸エステルセグメントの片末端にラジカル重合可能な不飽和二重結合を有する基を付加させたものである。ここで、マクロモノマーとは、重合可能な官能基を持ったポリマーであり、別名マクロマーとも呼ばれるものである。尚、本発明において、「(メタ)アクリル酸」は「アクリル酸」又は「メタクリル酸」を示す。
R又はR1~Rnのアルキル基としては、例えば、炭素数1~20の分岐又は直鎖アルキル基が挙げられる。R又はR1~Rnのアルキル基の具体例としては、メチル基、エチル基、n-プロピル基及びi-プロピル基が挙げられる。

メタクリル酸エステルとしては、メタクリル酸メチル、メタクリル酸n-ブチル、メタクリル酸ラウリル、メタクリル酸ドデシル、メタクリル酸ステアリル、メタクリル酸2-エチルヘキシル、メタクリル酸グリシジル、メタクリル酸2-ヒドロキシエチル及びメタクリル酸4-ヒドロキシブチルが好ましく、メタクリル酸メチル、メタクリル酸n-ブチル及びメタクリル酸2-エチルヘキシルがより好ましい。
上記のアクリル酸エステルとしては、例えば、アクリル酸メチル、アクリル酸エチル、アクリル酸n-プロピル、アクリル酸イソプロピル、アクリル酸n-ブチル、アクリル酸イソブチル及びアクリル酸t-ブチルが挙げられる。これらの中で、入手しやすさ の点で、アクリル酸メチルが好ましい。
不飽和カルボン酸としては、例えば、(メタ)アクリル酸、マレイン酸及び無水マレイン酸が挙げられる。
マクロモノマー(a)を得るためのモノマーは、上述のモノマーを単独で又は2種以上を組み合わせて用いることができる。
マクロモノマー(a)は、単独で又は2種以上を組み合わせて用いることができる。
コバルト連鎖移動剤を用いてマクロモノマー(a)を製造する方法としては、例えば、塊状重合法、溶液重合法及び水系分散重合法が挙げられる。水系分散重合法としては、例えば、懸濁重合法及び乳化重合法が挙げられる。
これらの中で、マクロモノマー(a)の回収工程の簡略化の点から、水系分散重合法が好ましい。水系分散重合法では溶剤として、水のみ、あるいは水及び水溶性溶剤(例えばエタノール)との混合物を使用してもよい。
後述するポリマー(D)の製造には、合成したマクロモノマー(a)を回収・精製した粉体状物あるいは粒状物で使用しても、懸濁重合で合成したマクロモノマー(a)の懸濁液をそのまま使用しても良い。
マクロモノマー(a)の粒状物は例えば平均粒径が20~400μm、好ましくは50~200μm程度である。
原料モノマー(b)は、単独重合した場合にマクロモノマー(a)の溶解度パラメータとの差が0.25以上である溶解度パラメータを有するホモポリマー(B)が得られるモノマーである。即ち、原料モノマー(b)から得られるホモポリマー(B)の溶解度パラメータとマクロモノマー(a)の溶解度パラメータとの差が0.25以上となる。好ましくは0.30以上である。また、原料モノマー(b)から得られるホモポリマー(B)の溶解度パラメータとマクロモノマー(a)の溶解度パラメータとの差は通常8以下である。
溶解度パラメータ(SP)の値は下式(2)で算出することができる。

但し、式(2)において、ΔHはモル蒸発熱(J/モル)、Vはモル体積(cm3/モル)を表す。また、ΔH及びVは、「POLYMER ENGINEERING AND SCIENCE, February, 1974, Vol.14, No.2, Robert F. Fedors(147~154頁)」に記載の原子団のモル蒸発熱(△ei)の合計(ΔH)とモル体積(△vi)の合計(V)を用いた。尚、共重合体の溶解度パラメータは、共重合体のモノマー組成のモル比で算出した。
本発明のポリマー(D)として柔軟性を付与したい場合には、原料モノマー(b)として、例えば、炭素数1~20のエステル基を持つアクリル酸エステル及び炭素数4~20のエステル基を持つメタクリル酸エステルを使用することができる。これらの中で、炭素数1~10のエステル基をもつアクリル酸エステルが好ましい。より好ましくは炭素数1~10の分岐または直鎖のアルキルエステル基を持つアクリル酸エステルである。炭素数1~10の分岐または直鎖のアルキルは更に、ヒドロキシ基により置換されていてもよい。アクリル酸エステルの中では、アクリル酸メチル、アクリル酸エチル、アクリル酸n-プロピル、アクリル酸n-ブチル、アクリル酸2-エチルヘキシル、アクリル酸2-ヒドロキシエチル及びアクリル酸4-ヒドロキシブチルがより好ましい。
例えば、マクロモノマー(a)としてポリメタクリル酸メチル(PMMA)を使用した場合、原料モノマー(b)の具体例としてはアクリル酸n-ブチル(nBA)が挙げられる。
また、マクロモノマー(a)としてポリアクリル酸ブチル(PBA)を使用した場合、原料モノマー(b)の具体例としてはメタクリル酸メチル(MMA)が挙げられる。
更に、マクロモノマー(a)としてポリメタクリル酸ブチル(PBMA)を使用した場合、原料モノマー(b)の具体例としてはアクリル酸メチル(MA)が挙げられる。
また、マクロモノマー(a)としてMMAとMAの共重合体(MMA/MA=90質量%/10質量%)を用いた場合、原料モノマー(b)の具体例としてはnBAが挙げられる。
原料モノマー(b)は1種を単独で又は2種以上を組み合わせて用いることができる。
原料モノマー(c)は、単独重合した場合にマクロモノマー(a)の溶解度パラメータとの差が0.25未満である溶解度パラメータを有するホモポリマー(C)が得られるモノマーである。即ち、原料モノマー(c)から得られるホモポリマー(C)の溶解度パラメータとマクロモノマー(a)の溶解度パラメータとの差が0.25未満であり、0以上となる。
原料モノマー(c)としては、マクロモノマー(a)を得るためのモノマーと同様のモノマーのうち、原料モノマー(c)のホモポリマー(C)と、マクロモノマー(a)との溶解度パラメータ値の差が0.25未満のものが挙げられる。好ましくは0.20未満である。
例えば、マクロモノマー(a)としてポリメタクリル酸メチル(PMMA)を使用した場合、原料モノマー(c)の具体例としてはメタクリル酸メチル(MMA)が挙げられる。
また、マクロモノマー(a)としてポリアクリル酸ブチル(PBA)を使用した場合、原料モノマー(c)の具体例としてはアクリル酸n-ブチル(nBA)が挙げられる。
更に、マクロモノマー(a)としてポリメタクリル酸ブチル(PBMA)を使用した場合、原料モノマー(c)の具体例としてはメタクリル酸n-ブチル(nBMA)が挙げられる。
原料モノマー(c)は1種を単独で又は2種以上を組み合わせて用いることができる。
また、マクロモノマー(a)としてMMAとMAの共重合体(MMA/MA=90質量%/10質量%)を用いた場合、原料モノマー(c)の具体例としてはMMAが挙げられる。
モノマー混合物(イ)は、マクロモノマー(a)15~60質量%、原料モノマー(b)5~60質量%及び原料モノマー(c)10~80質量%を含む。
モノマー混合物(イ)中のマクロモノマー(a)の含有量を15質量%以上60質量%以下とすることにより、本発明の成形体の機械強度及び透明性を良好とすることができる。モノマー混合物(イ)中のマクロモノマー(a)の含有量の下限値は、20質量%以上が好ましい。また、モノマー混合物(イ)中のマクロモノマー(a)の含有量の上限値は、55質量%以下が好ましい。更に、本発明のポリマー(D)及び成形体の耐熱性を良好とすることができる点から、モノマー混合物(イ)中のマクロモノマー(a)の含有量としては、20質量%以上50質量%以下がより好ましい。モノマー混合物(イ)中のマクロモノマー(a)の含有量としては、懸濁重合での分散安定性の点から、25質量%以上45質量%以下がより好ましい。
モノマー混合物(イ)中の原料モノマー(c)の含有量を10質量%以上80質量%以下とすることにより、本発明の成形体の透明性を良好とすることができる。モノマー混合物(イ)中の原料モノマー(c)の含有量の下限値は、12質量%以上が好ましい。また、モノマー混合物(イ)中の原料モノマー(c)の含有量の上限値は、78質量%以下が好ましい。
モノマー混合物(イ)の形態としては、例えば、マクロモノマー(a)を原料モノマー(b)及び原料モノマー(c)に溶解させたシラップが挙げられる。
(a-I)下記一般式(1)で表されるマクロモノマー15~60質量%
X1~Xnは、それぞれ独立に、水素原子又はメチル基であり、

また、アクリル酸エステル(b-I)は、アクリル酸ブチルであることが好ましい。
更に、メタクリル酸エステル(c-I)は、メタクリル酸メチルであることが好ましい。
モノマー混合物(ロ)は、モノマー混合物(イ)よりマクロモノマー(a)を除いた、原料モノマー(b)及び原料モノマー(c)を含有するモノマー混合物である。
モノマー混合物(イ-I)よりマクロモノマー(a-I)を除いた、原料モノマー(b-I)及び原料モノマー(c-I)を含有するモノマー混合物をモノマー混合物(ロ-I)と呼ぶ。
ポリマー(D)は、モノマー混合物(イ)を懸濁重合して得られるポリマーである。
本発明において、ポリマー(D)中には、マクロモノマー(a)単位のみを有するポリマー、原料モノマー(b)を重合して得られるホモポリマー(B)、原料モノマー(c)を重合して得られるホモポリマー(C)、原料モノマー(b)単位及び原料モノマー(c)単位を有するコポリマー、未反応のマクロモノマー(a)、未反応の原料モノマー(b)並びに未反応の原料モノマー(c)から選ばれる少なくとも1種を含有することができる。
ポリマー(D)は、マクロモノマー(a)単位、原料モノマー(b)単位及び原料モノマー(c)単位を有するブロックポリマー、並びに側鎖にマクロモノマー(a)単位を有する、原料モノマー(b)及び原料モノマー(c)のグラフトコポリマーから選ばれる少なくとも一種を含む。
ポリマー(D)は、金属触媒等を用いない重合法により得ることができることから、透明性に優れた、成形体及び成形体を得るための成形材料として好適である。
ポリマー(D)の製造方法としては、例えば、[あ]マクロモノマー(a)をモノマー混合物(ロ)に溶解し、ラジカル重合開始剤を添加した後に分散剤を溶解させた水溶液に分散させて得られるシラップ分散液を懸濁重合する方法及び[い]マクロモノマー(a)の粒状物を含む水性懸濁液またはマクロモノマー(a)を懸濁重合で合成して得られる水性懸濁液にモノマー混合物(ロ)を添加し、マクロモノマー(a)を溶解させたモノマー混合物(ロ)の分散体が形成されたシラップ懸濁液を得た後に、シラップ懸濁液を懸濁重合する方法が挙げられる。
上記の方法において、[あ]の製造方法で得られるポリマー(D)は、優れた光学特性を有するものが得られる傾向にある。また、[い]の製造方法では、マクロモノマー(a)の回収工程を省くことが出来るため製造工程を短縮することができる。
マクロモノマー(a)をモノマー混合物(ロ)に溶解させる際の加熱温度は30~90℃が好ましい。加熱温度が30℃以上で、マクロモノマー(a)の溶解性を良好とすることができる傾向にあり、加熱温度が90℃以下で、モノマー混合物(ロ)の揮発を抑制できる傾向にある。加熱温度の下限値は、35℃以上がより好ましい。また、加熱温度の上限値は、75℃以下がより好ましい。
ラジカル重合開始剤を添加する際の温度は0℃~(ラジカル重合開始剤の10時間半減期温度-15℃)が好ましい。ラジカル重合開始剤を添加する際の温度が0℃以上でラジカル重合開始剤のモノマーへの溶解性が良好となる傾向にある。また、ラジカル重合開始剤を添加する際の温度が(ラジカル重合開始剤の10時間半減期温度-15℃)で安定な重合を行うことができる傾向にある。
有機過酸化物の具体例としては、2,4-ジクロロベンゾイルパーオキサイド、t-ブチルパーオキシピバレート、o-メチルベンゾイルパーオキサイド、ビス-3,5,5-トリメチルヘキサノイルパーオキサイド、オクタノイルパーオキサイド、t-ブチルパーオキシ-2-エチルヘキサノエート、シクロヘキサノンパーオキサイド、ベンゾイルパーオキサイド、メチルエチルケトンパーオキサイド、ジクミルパーオキサイド、ラウロイルパーオキサイド、ジイソプロピルベンゼンハイドロパーオキサイド、t-ブチルハイドロパーオキサイド及びジ-t-ブチルパーオキサイドが挙げられる。
アゾ化合物の具体例としては、2,2’-アゾビスイソブチロニトリル、2,2’-アゾビス(2-メチルブチロニトリル)、2,2’-アゾビス(2,4-ジメチルバレロニトリル)及び2,2’-アゾビス(2,4-ジメチル-4-メトキシバレロニトリル)が挙げられる。
ラジカル重合開始剤は、単独で又は2種以上を組み合わせて用いることができる。
ラジカル重合開始剤の添加量は、重合発熱制御の点で、マクロモノマー(a)、原料モノマー(b)及び原料モノマー(c)の合計量100質量部に対して0.0001質量部以上10質量部以下が好ましい。
懸濁重合に用いる分散剤としては、例えば、ポリ(メタ)アクリル酸のアルカリ金属塩、(メタ)アクリル酸のアルカリ金属塩と(メタ)アクリル酸エステルの共重合体、(メタ)アクリル酸スルホアルキルのアルカリ金属塩と(メタ)アクリル酸エステルの共重合体、ポリスチレンスルホン酸のアルカリ金属塩、スチレンスルホン酸のアルカリ金属塩と(メタ)アクリル酸エステルの共重合体、又はこれら単量体の組み合わせからなる共重合体;ケン化度70~100%のポリビニルアルコ-ル、メチルセルロ-ス、澱粉及びヒドロキシアパタイトが挙げられる。これらは単独で又は2種以上を組み合わせて用いることができる。これらの中で、懸濁重合時の分散安定性が良好な(メタ)アクリル酸スルホアルキルのアルカリ金属塩と(メタ)アクリル酸エステルの共重合体及び(メタ)アクリル酸のアルカリ金属塩と(メタ)アクリル酸エステルの共重合体が好ましい。
水性懸濁液中の分散剤の含有量としては、0.005~0.05質量%で使われる。
懸濁重合に用いる分散媒としては、例えば、水およびアルコールが挙げられる。
本発明においては、単量体混合物に後述する含硫黄連鎖移動剤を含有する原料組成物を重合して重合体を得ることができる。
懸濁重合に際しては、目的に応じて連鎖移動剤を使用することができる。
連鎖移動剤としては、例えば、メルカプタン、α-メチルスチレンダイマー及びテルペノイドが挙げられる。
本発明の成形材料は、ポリマー(D)を含有するものである。
本発明の成形材料の形態としては、固体でも液体でもよい。本発明の成形材料が固体の場合、形態としては、例えば、ペレット、ビーズ及び粉体が挙げられる。本発明の成形材料が液体の場合、形態としては、例えば、ポリマー(D)を溶媒に溶解したポリマー溶液、及びポリマー(D)を、以下に示すその他のポリマーの原料となるラジカル重合性モノマーに溶解したポリマー溶液が挙げられる。
上記の溶媒としては、マクロモノマー(a)を溶液重合法で得る際に使用される溶剤と同様のものが挙げられる。
本発明の成形材料に含まれるポリマー(D)は、単独で又は2種以上を組み合わせて用いることができる。
その他のポリマーとしては、例えば、ポリメタクリル酸メチル等のアクリルポリマー、ポリオレフィン、ポリアミド、不飽和ポリエステル、ポリエチレンテレフタレート、ポリブチレンテレフタレート等の飽和ポリエステル及びポリカーボネートが挙げられる。
ポリマー(D)とその他のポリマーを混合する方法としては、例えば、ヘンシェルミキサー、ブレンダー等の物理的混合法及び押出機等の溶融混合法が挙げられる。
本発明の成形材料には、必要に応じて、酸化防止剤、紫外線吸収剤、熱安定剤等の各種安定剤;無機顔料、有機顔料、染料等の着色剤;カーボンブラック、フェライト等の導電性付与剤;及び無機充填剤、滑剤、可塑剤、有機過酸化物、中和剤、架橋剤等の各種添加剤を配合することができる。
本発明の成形体は、本発明の成形材料から得られるものである。
本発明の成形体の形状としては、例えば、シート状、フィルム状等の3次元形状が挙げられる。
本発明の成形体を得るための成形方法としては、例えば、射出成形法、圧縮成形法、中空成形法、押出成形法、回転成形法、流延法及び溶媒キャスト法が挙げられる。
(1)Mw及びMn
Mw及びMnは、ゲル透過クロマトグラフィー(GPC)(東ソー(株)製、商品名:HLC-8220)を使用し、以下の条件にて測定した。
カラム:TSK GUARD COLUMN SUPER HZ-L(4.6×35mm)と2本のTSK-GEL SUPER HZM-N(6.0×150mm)を直列に接続
溶離液:クロロホルム
測定温度:40℃
流速:0.6mL/分
尚、Mw及びMnは、Polymer Laboratories製のポリメタクリル酸メチル(Mp(ピークトップ分子量)が141,500、55,600、10,290及び1,590の4種)を用いて作成した検量線を使用して求めた。
ポリマーを重クロロホルムに溶解し、核磁気共鳴装置(NMR)(日本電子(株)製、商品名:JNM-EX270)用いて1H-NMR測定によりポリマーの組成及び構造を解析した。
篩の目開きがそれぞれ3,300μm、2,000μm、1,000μm、500μm、300μm、212μm、106μm及び63μmの8種の篩を、目開きの小さいものから大きいものへと順に受け皿の上に積み重ねた篩分装置を用意した。
次いで、最上部の篩にビーズ状のポリマー20gを入れた。この後、篩分装置を10分間振動した後、各篩に残留したビーズ状のポリマーの質量を測り、各篩における質量百分率を求めた。各篩における質量百分率の測定値に基づいてポリマーの粒度分布曲線を作成し、累積50質量%での粒子径をポリマーの平均粒度とした。
熱分解温度は、示差熱熱重量同時測定装置(TG/DTA)(セイコーインストルメンツ(株)製、商品名:TG/DTA 6300)を使用し、JIS K7120に準拠して測定した。流入ガスは、窒素とした。次いで、得られた熱重量測定の値を用いて、熱質量曲線(TG曲線)を作成した。作成したTG曲線から、5%の質量減少に対応する温度をTd5とし、10%の質量減少に対応する温度をTd10とした。
(1)ヘイズ
成形体のヘイズは、JIS K7136に準拠して、測定した。
(2)黄色度(YI)
成形体のYIは、JIS K7105に準拠して、測定した。
撹拌機、冷却管及び温度計を備えた容量1200Lの反応容器内に、17%水酸化カリウム水溶液61.6部、アクリエステルM(三菱レイヨン(株)製メタクリル酸メチル、商品名)19.1部及び脱イオン水19.3部を仕込んだ。次いで、反応装置内の液を室温にて撹拌し、発熱ピークを確認した後、更に4時間撹拌した。この後、反応装置内の反応液を室温まで冷却してメタクリル酸カリウム水溶液を得た。
次いで、撹拌機、冷却管及び温度計を備えた容量1050Lの反応容器内に、脱イオン水900部、アクリエステルSEM-Na(三菱レイヨン(株)製メタクリル酸2-スルホエチルナトリウム、商品名、42質量%水溶液)60部、上記のメタクリル酸カリウム水溶液10部及びアクリエステルM12部を入れて撹拌し、重合装置内を窒素置換しながら、50℃に昇温した。その中に、重合開始剤としてV-50(和光純薬工業(株)製2,2’-アゾビス(2-メチルプロピオンアミジン)二塩酸塩、商品名)0.08部を添加し、更に60℃に昇温した。昇温後、アクリエステルMを0.24部/分の速度で75分間連続的に滴下した。反応溶液を60℃で6時間保持した後、室温に冷却して、透明な水溶液である固形分10質量%の分散剤(1)を得た。
撹拌装置を備えた合成装置中に、窒素雰囲気下で、酢酸コバルト(II)四水和物(和光純薬(株)製、和光特級)2.00g(8.03mmol)及びジフェニルグリオキシム(東京化成(株)製、EPグレード)3.86g(16.1mmol)及び予め窒素バブリングにより脱酸素したジエチルエーテル100mlを入れ、室温で2時間攪拌した。
次いで、三フッ化ホウ素ジエチルエーテル錯体(東京化成(株)製、EPグレード)20mlを加え、更に6時間攪拌した。得られたものを濾過し、固体をジエチルエーテルで洗浄し、100Mpa以下で、20℃において12時間乾燥し、茶褐色固体の連鎖移動剤(1)5.02g(7.93mmol、収率99質量%)を得た。
撹拌機、冷却管及び温度計を備えた重合装置中に、脱イオン水145部、硫酸ナトリウム(Na2SO4)0.13部及び製造例1で製造した分散剤(1)(固形分10質量%)0.26部を入れて撹拌して、均一な水溶液とした。次に、アクリエステルM100部、製造例2で製造した連鎖移動剤(1)0.0009部及び重合開始剤としてパーオクタO(日油(株)製1,1,3,3-テトラメチルブチルパーオキシ2-エチルヘキサノエート、商品名)0.1部を加え、水性分散液とした。次いで、重合装置内を十分に窒素置換し、水性分散液を80℃に昇温してから4時間保持した後に92℃に昇温して2時間保持した。その後、反応液を40℃に冷却して、マクロモノマーの水性懸濁液を得た。この水性懸濁液を濾過布で濾過し、濾過物を脱イオン水で洗浄し、40℃で16時間乾燥して、反応物を得た。反応物の末端二重結合の導入率は、ほぼ100%であり、反応物がマクロモノマー(a-1)であることを確認した。マクロモノマー(a-1)の平均粒径は95μmで、Mwは32,100で、Mnは17,000であった。評価結果を表1に示す。
マクロモノマー(a)を得るための原料モノマー組成を表1に示すものとする以外はマクロモノマー(a-1)の合成と同様にしてマクロモノマー(a-2)~(a-4)を得た。評価結果を表1に示す。
製造例3と同様にしてマクロモノマー(a-5)の水性懸濁液を合成した。また、マクロモノマー(a-5)の水性懸濁液の一部を使用して製造例3と同様にしてマクロモノマー(a-5)を得た。評価結果を表1に示す。
脱イオン水145部、硫酸ナトリウム0.13部及び製造例1で製造した分散剤(1)0.26部を混合して懸濁用水分散媒を調整した。
冷却管付セパラブルフラスコに、マクロモノマー(a-1)40部、原料モノマー(b)としてnBA(三菱化学(株)製アクリル酸n-ブチル)36部及び原料モノマー(c)としてアクリエステルM24部を仕込み、攪拌しながら50℃に加温し、原料シラップを得た。原料シラップを40℃以下に冷却した後、原料シラップにV60(和光純薬製2,2’-アゾビスイソブチロニトリル、商品名)0.5部を溶解させ、シラップを得た。
このとき、マクロモノマー(a-1)の溶解度パラメータ(SP)、原料モノマー(b)を重合して得られるホモポリマー(B)のSP及び原料モノマー(c)を重合して得られるホモポリマー(C)のSPを表2に示す。
次いで、シラップに前記の懸濁用水分散媒を加えた後、窒素バブリングによりセパラブルフラスコ内の雰囲気を窒素置換しながら、攪拌回転数を上げてシラップ分散液を得た。
シラップ分散液を75℃に昇温し、重合発熱ピークが出るまでセパラブルフラスコの外温を保持した。重合発熱ピークが出た後、シラップ分散液が75℃になったところで、シラップ分散液を85℃に昇温し、30分保持して重合を完結させ、懸濁液を得た。
懸濁液を40℃以下に冷却した後に、懸濁液を濾過布で濾過し、濾過物を脱イオン水で洗浄し、40℃で16時間乾燥して、ポリマー(D-1)を得た。ポリマー(D-1)のMwは364,900で、平均粒度は475μmであった。また、ポリマー(D-1)の組成は、MMA/nBA=64/36(質量比)であり、熱分解温度はTd5が237℃で、Td10が277℃であった。
ポリマー(D-1)を30mm単軸押出機(サーモ・プラステイックス工業(株)製)により220℃で押出し、ペレット状の成形材料(1)を得た。得られた成形材料(1)を用いて射出成形機(東芝機械プラスチックエンジニアリング(株)製、商品名:IS100EN)で射出成形を行い、幅50mm、長さ100mm及び厚さ2mmの成形体(1)を得た。成形体(1)のヘイズは3.84%であり、YIは2.10であった。評価結果を表2に示す。
ポリマー(D)の組成を表2に示すものに変更する以外は実施例1と同様にしてポリマー(D-2)を得た。ポリマー(D-2)の評価結果を表1に示す。
ポリマー(D-2)を成形材料として、小型射出成型機(カスタム・サイエンティフィック・インスツルメンツ社製、商品名:CS-183-MMX)を用いて210℃で成形し、幅10mm、長さ20mm及び厚さ2mmの成形体(2)を得た。成形体(2)の評価結果を表2に示す
ポリマー(D)の組成を表2に示すものに変更する以外は実施例2と同様にしてポリマー(D-3)~(D-11)及び成形体(3)~(11)を得た。評価結果を表2に示す。
マクロモノマー(a-5)の水性懸濁液98部(マクロモノマー(a-5)として40部)に対してnBA36部及びアクリエステルM24部を仕込み、攪拌しながら、50℃で1時間保持し、原料懸濁液を得た。この後、原料懸濁液を30℃に冷却し、原料懸濁液にAIBN0.5部を加えた。更に、脱イオン水220部、硫酸ナトリウム0.76部及び製造例1で製造した分散剤(1)0.39部を含有する追加分散媒を加え、窒素バブリングによりセパラブルフラスコ内の雰囲気を窒素置換し、シラップ懸濁液を得た。
シラップ懸濁液を75℃に昇温し、重合発熱ピークが出るまでセパラブルフラスコの外温を保持した。重合発熱ピークが出た後、シラップ分散液が75℃になったところで、シラップ懸濁液を85℃に昇温し、30分保持した後に40℃以下に冷却し、懸濁液を得た。この懸濁液を濾過布で濾過し、濾過物を脱イオン水で洗浄し、40℃で16時間乾燥して、ポリマー(D-12)を得た。ポリマー(D-2)の代わりにポリマー(D-12)を使用する以外は実施例2と同様にして成形体(12)を得た。評価結果を表2に示す。
原料モノマー(b)をアクリル酸2-エチルヘキシル(EHA)に変更する以外は実施例2と同様にしてポリマー(D-13)~(D-14)及び成形体(13)~(14)を得た。評価結果を表2に示す。
ポリマー(D)の組成を表2に示すものに変更する以外は実施例2と同様にしてポリマー(D’-1)及び成形体(1’)を得た。評価結果を表2に示す。
ポリマー(D’-1)を得る際に、原料モノマー(c)を使用していないので、得られた成形体(1’)は白濁した。
ポリマー(D)の組成を表2に示すものに変更する以外は実施例2と同様にしてポリマー(D’-2)を得ようとしたが、マクロモノマー(a)の含有量が高すぎてシラップ懸濁物が得られず、懸濁重合できなかった。
ポリマー(D)の組成を表2に示すものに変更する以外は実施例2と同様にしてポリマー(D’-3)及び成形体(3’)を得た。評価結果を表2に示す。
ポリマー(D’-3)を得る際に、モノマー(b)の含有量が高すぎて、得られた成形体(3’)は白濁した。
ポリマー(D)の組成を表2に示すものに変更する以外は実施例2と同様にしてポリマー(D’-4)を得ようとしたが、マクロモノマー(a)の含有量が低すぎて懸濁物が均一に分散せず、懸濁重合できなかった。
ポリマー(D)の組成を表2に示すものに変更する以外は実施例2と同様にしてポリマー(D’-5)を得た。評価結果を表2に示す
ポリマー(D’-5)を得る際に、マクロモノマー(a)の含有量が低すぎて、得られた成形体(5’)は白濁した。
ポリマー(D)の組成を表2に示すものに変更する以外は実施例2と同様にしてポリマー(D’-6)を得ようとしたが、マクロモノマー(a)が原料モノマー(b)に溶解せず、懸濁重合できなかった。
Claims (15)
- 以下の(a)~(c)を含むモノマー混合物(イ)を懸濁重合して得られるポリマー(D)。
(a)下記一般式(1)で表されるマクロモノマー15~60質量%
X1~Xnは、それぞれ独立に、水素原子又はメチル基であり、
Zは、末端基であり、
nは、2~10,000の自然数である。)
(b)原料モノマーを重合して得られるホモポリマー(B)の溶解度パラメータがマクロモノマー(a)の溶解度パラメータと0.25以上の差を有するものとなる原料モノマー5~60質量%
(c)原料モノマーを重合して得られるホモポリマー(C)の溶解度パラメータがマクロモノマー(a)の溶解度パラメータと0.25未満の差を有するものとなる原料モノマー10~80質量% - 質量平均分子量が10万以上である請求項1に記載のポリマー(D)。
- マクロモノマー(a)を得るためのモノマーがメタクリル酸エステル、原料モノマー(b)がアクリル酸エステル、及び原料モノマー(c)がメタクリル酸エステルである請求項1に記載のポリマー(D)。
- マクロモノマー(a)を得るためのモノマーがメタクリル酸エステル及びアクリル酸エステルを含有するモノマー組成物、原料モノマー(b)がアクリル酸エステル、並びに原料モノマー(c)がメタクリル酸エステルである請求項1に記載のポリマー(D)。
- マクロモノマー(a)を得るためのモノマーがメタクリル酸メチル及びアクリル酸メチルを含有するモノマー組成物、原料モノマー(b)がアクリル酸ブチル、並びに原料モノマー(c)がメタクリル酸メチルである請求項1に記載のポリマー(D)。
- 原料モノマー(b)が、炭素数1~10のエステル基を持つアクリル酸エステルである請求項1に記載のポリマー(D)。
- マクロモノマー(a-I)がメタクリル酸メチル単位及びアクリル酸メチル単位を含有し、アクリル酸エステル(b-I)がアクリル酸ブチルであり、メタクリル酸エステル(c-I)がメタクリル酸メチルである請求項7に記載のポリマー(D)の製造方法。
- 下記原料モノマー(b)及び下記原料モノマー(c)を含むモノマー混合物(ロ)に下記マクロモノマー(a)を溶解したモノマー溶液が水中に分散されたシラップ分散液を懸濁重合するポリマー(D)の製造方法。
(a)下記一般式(1)で表されるマクロモノマー15~60質量%
X1~Xnは、それぞれ独立に、水素原子又はメチル基であり、

(b)原料モノマーを重合して得られるホモポリマー(B)の溶解度パラメータがマクロモノマー(a)の溶解度パラメータと0.25以上の差を有するものとなる原料モノマー5~60質量%
(c)原料モノマーを重合して得られるホモポリマー(C)の溶解度パラメータがマクロモノマー(a)の溶解度パラメータと0.25未満の差を有するものとなる原料モノマー10~80質量% - シラップ分散液が、原料モノマー(b)及び原料モノマー(c)を含むモノマー混合物(ロ)にマクロモノマー(a)を溶解し、ラジカル重合開始剤を添加した後に分散剤及び分散媒を添加して得られたものである請求項9に記載のポリマー(D)の製造方法。
- シラップ分散液が、マクロモノマー(a)の粒状物を含む水性懸濁液に原料モノマー(b)及び原料モノマー(c)を含むモノマー混合物(ロ)を添加して得られたものである請求項9に記載のポリマー(D)の製造方法。
- 請求項1~6のいずれかに記載のポリマー(D)を含む成形材料。
- 請求項7~11のいずれかの方法で得られたポリマー(D)を含む成形材料。
- 請求項12に記載の成形材料から得られる成形体。
- 請求項13に記載の成形材料から得られる成形体。
