Abstract
Description
1.イソフタル酸を0.5モル%以上5.0モル%以下含有し、溶融粘度が高く、固相重合を施し、高結晶化核剤などを添加することの多いペットボトルをリサイクルすることで得たリサイクル樹脂を用いても、押出の温度を最適化することで樹脂の押出が安定させ、またフィルム中の樹脂、添加剤および粒子などが均一化することにより、フィルムの厚みムラを小さくし、ラミネートのバラツキをなくしラミネート強度を向上させること。
2.高温で高倍率の縦延伸とすることで、押出後の樹脂の溶融粘度が高くても、高倍率の横延伸ができ、フィルムの厚みムラを小さくすること。
3.高温での横延伸とすることで、押出後の樹脂の溶融粘度が高くても、高倍率の横延伸ができ、フィルムの厚みムラを小さくすること。
4.高温の熱処理を行うことで、フィルムの縦横の熱収縮率を低くすること。
5.高温、高倍率の延伸と高温の熱処理でフィルムの厚み方向の屈折率を適切にし、高いラミネート強度を実現すること。
6.熱処理後の冷却を徐冷とすることで、酸成分として、イソフタル酸を0.5モル%以上5.0モル%以下含有するフィルムの厚みムラを小さくすること。
また、ラミネート強度がフィルム内部でばらつくことも無くなるペットボトルからリサイクルされたポリエステル樹脂を用いた優れたポリエステルフィルムを提供することにある。
1. ペットボトルからリサイクルされたポリエステル樹脂を50重量%以上95重量%以下含有し、二軸延伸されてなるポリエステルフィルムであって、以下の要件を満足することを特徴とするポリエステルフィルム。
(1)ポリエステルフィルムを構成する全ポリエステル樹脂中の全ジカルボン酸成分に対するイソフタル酸成分の含有率が0.5モル%以上5.0モル%以下
(2)ポリエステルフィルムを構成している樹脂の極限粘度が0.64dl/g以上0.80dl/g以下
(3)縦方向及び横方向の150℃熱収縮率が0.1%以上1.5%以下
(4)ポリエステルフィルムの厚み方向の屈折率が1.4930以上1.4995以下
(5)縦方向および横方向のフィルム1m長を各々5mm毎に測定した各厚みTn(n=1~200)(単位:μm) 200点を測定し、この時の最大厚みをTmax,最小厚みをTmin,平均厚みをTave とするときの下記の式で求める厚みムラが、縦方向および横方向の各々で16%以下

2. ポリエステルフィルム中に無機粒子が、0.01重量%以上1重量%以下含有されていることを特徴とする上記1.に記載のポリエステルフィルム。
1.イソフタル酸を0.5モル%以上5.0モル%以下含有し、溶融粘度が高く、固相重合を施し、高結晶化核剤を添加することの多いペットボトルをリサイクルすることで得たリサイクル樹脂を用いても、押出の温度を最適化することで樹脂の押出が安定し、またフィルム中の樹脂、添加剤および粒子などが均一化するために、フィルムの厚みムラが小さくなり、ラミネートのバラツキがなくなりラミネート強度が向上する。
2.高温で高倍率の縦延伸とすることで、押出後の樹脂の溶融粘度が高くても、高倍率の横延伸ができ、フィルムの厚みムラが小さくなる。
3.高温での横延伸とすることで、押出後の樹脂の溶融粘度が高くても、高倍率の横延伸ができ、フィルムの厚みムラが小さくなる。
4.高温の熱処理を行うことで、フィルムの縦横の熱収縮率を低くできる。
5.高温、高倍率の延伸と高温の熱処理でフィルムの厚み方向の屈折率が適切になり、高いラミネート強度が実現する。
6.熱処理後の冷却を徐冷とすることで、酸成分として、イソフタル酸を0.5モル%以上5.0モル%以下含有するフィルムの厚みムラが小さくなる。
また、ラミネート強度がフィルム内部でばらつくことも無くなる。
厚みムラ={(Tmax-Tmin)/Tave}×100 (%)

クロロホルムD(ユーリソップ社製)とトリフルオロ酢酸D1(ユーリソップ社製)を10:1(体積比)で混合した溶媒に溶解させて、試料溶液を調製し、NMR(「GEMINI-200」;Varian社製)を用いて、温度23℃、積算回数64回の測定条件で試料溶液のプロトンのNMRを測定した。NMR測定では、所定のプロトンのピーク強度を算出して、酸成分100モル%中のテレフタル酸成分およびイソフタル酸成分の含有率(モル%)を算出した。
試料を130℃で一昼夜真空乾燥後、粉砕又は切断し、その80mgを精秤して、フェノール/テトラクロロエタン=60/40(体積比)の混合溶液に80℃で30分間、加熱溶解した。同じ混合溶液で20mlにした後、30℃で測定した(単位:dl/g)。
PEACOCKダイアルゲージ(尾崎製作所製)で測定した。
幅10mmにサンプリングして、200mmの間隔に標線をマークして、標線の間隔を測定(L 0)した後、そのフィルムを紙の間に挟み、150℃の温度に制御した熱風オーブンに入れ、30分処理した後、取り出した後、標線の間隔を測定(L)して、次式から熱収縮率を求めた。縦方向と横方向の双方向についてそれぞれ試料を採取して実施する。実施する。他は、JIS-C-2318に準拠して行った。

製膜した二軸延伸ポリエステルフィルムと厚さ40μmのポリエチレンフィルム(東洋紡績株式会社製「L4102」)をウレタン系の接着剤(東洋モートン社製、TM569、CAT10L、酢酸
エチルを33.6:4.0:62.4(重量比))を用いてドライラミネート法により貼り合わせ、40℃にて4日間エージングを施すことにより、ラミネート強度評価用積層体を得た。尚、貼り合わせ条件は、ライン速度20m/min、ドライヤー温度80℃、乾燥後の塗布量3g/m2となるように実施した。積層体を、幅15mm、長さ200mmに切り出して試験片とし、東洋ボールドウイン社製の「テンシロンUMT-II-500型」を用いて、温度23℃、相対湿度65%の条件下で、ポリエステルフィルムの未処理面とポリオレフィン樹脂層との接合面での剥離強度(N/15mm)を測定した。なお、引張速度は20cm/分、剥離角度は180度とした。
(6)の評価後のサンプルを目視する。○レベルとは、はく離後の面の接着剤の微小な抜けが無いこと、△レベルとは、微小な抜けが全はく離面積の10%以下であること、×レベルは10%を超えること、×レベルとは、微小な抜けが全はく離面積の10%を超えることである。
PEACOCKダイアルゲージ(尾崎製作所製)を用いて、縦および横方向のフィルム1m長を5mm毎に測定した厚みTn(n=1~200)(μm)を200点測定し、この時の最大厚みをTmax,最小厚みをTmin,平均厚みをTave として、下記の式(1)より求めた。

(ペットボトルからリサイクルされたポリエステル樹脂の調整)
飲料用ペットボトルから残りの飲料などの異物を洗い流した後、粉砕して得たフレークを押出機で溶融し、順次目開きサイズの細かなものにフィルタを変えて2回更に細かな異物を濾別し、3回目に50μmの最も小さな目開きサイズのフィルタで濾別して、ポリエステル再生原料を得た。得られた樹脂の構成は、テレフタル酸/イソフタル酸//エチレングリコール=97.0/3.0//100(モル%)で、樹脂の極限粘度は0.70dl/gであった。これをポリエステルAとする。
ポリエステルBとしてテレフタル酸//エチレングリコール=100//100(モル%)からなる極限粘度0.62dl/gのポリエチレンテレフタレート樹脂を、ポリエステルCとして、ポリエステルBに平均粒子径1.5μmの不定形シリカを0.3%含有するマスターバッチとしてものを作製した。各原料は、33Paの減圧下、125℃で8時間乾燥した。それらをA/B/C=70/20/10(重量比)となるよう混合したものを、一軸押出機に投入した。押出機から、メルトライン、フィルタおよびT-ダイまでは樹脂の温度が280℃となるように温度設定した。ただし、押出機のスクリューの圧縮部の開始点から30秒間は樹脂の温度が305℃となるように設定し、その後は再び、280℃となるようにした。
ポリエステル原料を A/B/C=80/10/10(重量比)となるよう混合したも
のとした以外は、実施例1と同様の方法にて厚さ18μmの二軸延伸ポリエステルフィルムを得た。
押出機のスクリューの圧縮部の開始点から45秒間は樹脂の温度が305℃となるように設定し、最終的に厚さ12μmのフィルムとした以外は、実施例2と同様の方法において二軸延伸ポリエステルフィルムを得た。
(ペットボトルからリサイクルされたポリエステル樹脂の調整)
実施例1とは異なる飲料用ペットボトルから残りの飲料などの異物を洗い流した後、粉砕して得たフレークを押出機で溶融し、順次目開きサイズの細かなものにフィルタを変えて2回更に細かな異物を濾別し、3回目に50μmの最も小さな目開きサイズのフィルタで濾別して、ポリエステル再生原料を得た。得られた樹脂の構成は、テレフタル酸/イソフタル酸//エチレングリコール=95.0/5.0//100(モル%)で、樹脂の極限粘度は0.70dl/gであった。これをポリエステルDとする。
ポリエステル原料をD/B/C=60/30/10(実施例4)、=80/10/10(実施例5)とした以外は、実施例1と同様の方法にて最終的に厚さ18μmの二軸延伸ポリエステルフィルムを得た。
横延伸終了後のフィルムを引き続き熱固定として、231℃、リラックス5%、3.0秒行った(TS2)後に引き続き222℃、リラックスなしで2.5秒行った(TS3)とし、TS1および冷却工程を設けなかった以外は、実施例2と同様の方法において、厚さ18μmの二軸延伸ポリエステルフィルムを得た。
押出機から、メルトライン、フィルタおよびT-ダイの全ての領域において樹脂の温度が280℃となるように温度設定した以外は、実施例2と同様の方法において、厚さ18μmの二軸延伸ポリエステルフィルムを得た。
通常の重合方法にて、テレフタル酸/イソフタル酸//エチレングリコール=90.0/10.0//100(モル%)で、樹脂の極限粘度は 0.70dl/gを作成した。これをポリエステルEとする。ポリエステル原料として、E/B/C=55/35/10(重量比)した以外は、実施例2と同様の方法において厚さ18μmの二軸延伸ポリエステルフィルムを得た。
押出機から、メルトライン、フィルタおよびT-ダイまでは樹脂の温度が280℃となるように温度設定した。ただし、押出機のスクリューの圧縮部の開始点から90秒間は樹脂の温度が305℃となるように設定し、その後は再び、280℃となるようにした。フィルムの製膜条件として、ロール群及び赤外線ヒーターで100℃に加熱し、その後周速差のあるロール群で4.1倍縦延伸した後に、130℃で4.2倍横延伸した。その後に熱固定として、229℃、リラックスなしで2.6秒間(TS2)および200℃、リラックス6.0%で2.5秒間処理し、TS1および冷却工程を設けなかった以外は、実施例2と同様の方法において、厚さ18μmの二軸延伸ポリエステルフィルムを得た。

れをポリエステルFとする。ポリエステル原料として、F/B/C=80/10/10(重量比)し、押出機から、メルトライン、フィルタおよびT-ダイの全ての領域において樹脂の温度が310℃となるように温度設定した。T-ダイから押し出された溶融物を冷却ロールに密着させ、未延伸シートとし、それを引き続き126℃に加熱した周速差のあるロールにて縦方向に1.6倍延伸し(MD1)、さらに126℃に加熱した周速差のあるロールにて縦方向に1.3倍延伸し(MD2)、さらに118℃に加熱した周速差のあるロールにて縦方向に2.3倍延伸(MD3)した。その縦延伸したシートをテンターに導き、110℃で予熱した後に、120℃で4.6倍横延伸した。その後に熱固定として、205℃、リラックスなしで5.0秒間(TS2)処理し、TS1、TS3および冷却工程を設けなかった以外は、実施例2と同様の方法において、厚さ18μmの二軸延伸ポリエステルフィルムを得た。
押出機から、メルトライン、フィルタおよびT-ダイまでは樹脂の温度が280℃となるように温度設定した。ただし、押出機のスクリューの圧縮部の開始点から70秒間は樹脂の温度が300℃となるように設定し、その後は再び、280℃となるようにした。T-ダイから押し出された溶融物を冷却ロールに密着させ、未延伸シートとし、それを引き続き107℃に加熱した周速差のあるロールにて縦方向に3.9倍延伸し(MD1)した。その縦延伸したシートをテンターに導き、105℃および115℃で各2秒間予熱した後に、120℃、130℃、145℃および155℃の4つの延伸ゾーンで各2秒間で最終的に4.1倍横延伸した。引き続き熱固定として、220℃、リラックスなし(0%)で2.0秒行った(TS1)後に引き続き235℃、リラックスなし、2.0秒行った(TS2)後に引き続き195℃、リラックス2.0%、2.5秒行った(TS3)。冷却工程は設けずに、最終的にワインダーで巻き取ることでそれ以外は、実施例2と同様の方法において、厚さ18μmの二軸延伸ポリエステルフィルムを得た。
ポリエステル原料をB/C=90/10(重量比)とし、押出機から、メルトライン、フィルタおよびT-ダイまでは樹脂の温度が280℃となるように温度設定した。ただし、押出機のスクリューの圧縮部の開始点から30秒間は樹脂の温度が300℃となるように設定し、その後は再び、280℃となるようにした。最終的に厚みは、31μmとした以外は、比較例7と同様の方法において、二軸延伸PETフィルムを得た。

Claims (2)
- ペットボトルからリサイクルされたポリエステル樹脂を50重量%以上95重量%以下含有し、二軸延伸されてなるポリエステルフィルムであって、以下の要件を満足することを特徴とするポリエステルフィルム。
(1)ポリエステルフィルムを構成する全ポリエステル樹脂中の全ジカルボン酸成分に対するイソフタル酸成分の含有率が0.5モル%以上5.0モル%以下
(2)ポリエステルフィルムを構成している樹脂の極限粘度が0.64dl/g以上0.80dl/g以下
(3)縦方向及び横方向の150℃熱収縮率が0.1%以上1.5%以下
(4)ポリエステルフィルムの厚み方向の屈折率が1.4930以上1.4995以下
(5)縦方向および横方向のフィルム1m長を各々5mm毎に測定した各厚みTn(n=1~200)(単位:μm) 200点を測定し、この時の最大厚みをTmax,最小厚みをTmin,平均厚みをTave とするときの下記の式で求める厚みムラが、縦方向および横方向の各々で16%以下
厚みムラ={(Tmax-Tmin)/Tave}×100 (%) - ポリエステルフィルム中に無機粒子が、0.01重量%以上1重量%以下含有されていることを特徴とする請求項1に記載のポリエステルフィルム。
