Abstract
Description
オレフィン類の重合を円滑に行うためには、粒径75μm未満の微粉や粒径2800μmを超える粗粉の量が低減された、粒度分布の狭いオレフィン類重合体を高い収率で製造し得る重合用触媒が望まれている。
上記大気中へのVOCの放出量を低減するために、VOCが発生した反応容器を加熱し、予め反応容器内からVOCを揮発除去した後、生成重合体を取り出す等の対応が考えられるが、得られる重合体がプロピレン-エチレン共重合体等である場合、反応容器を加熱すると、共重合体粒子の内部に含有されていたゴム成分等が粒子外部に滲み出してベタつきを生じ、得られた共重合体の流動性を低下させてしまうことが判明した。

を提供するものである。
本発明に係る固体触媒成分は、上記特定の製造方法により規定されるものであることから、以下、本発明の固体触媒成分を規定する製造方法に基づいて詳述するものとする。
Mg(OR11)2 (V)
(式中、R11は炭素数1~4の直鎖アルキル基、イソプロピル基またはイソブチル基であり、二つのR11は同一であっても異なっていてもよい)で表されるジアルコキシマグネシウムが好ましい。
より具体的には、ジメトキシマグネシウム、ジエトキシマグネシウム、ジプロポキシマグネシウム、メトキシエトキシマグネシウム、エトキシプロポキシマグネシウム、エトキシブトキシマグネシウム等が挙げられる。中でも好ましいものはメトキシエトキシマグネシウム、ジエトキシマグネシウム、エトキシプロポキシマグネシウム、ジプロポキシマグネシウムを挙げることができ、ジエトキシマグネシウムが好ましい。
上記ジアルコキシマグネシウムは、単独あるいは2種以上併用することもできる。
これ等のジアルコキシマグネシウムは、例えば、金属マグネシウムを、ハロゲンあるいはハロゲン含有金属化合物等の存在下にアルコールと反応させることにより作製することができる。
上記ジアルコキシマグネシウム(a)の中でも、長軸径lと短軸径wとの比(l/w)の平均値(球形度)が2以下であるものが好ましく、1~2であるものがより好ましく、1~1.5であるものがさらに好ましい。
ジアルコキシマグネシウム(a)として、球状、楕円形状あるいは馬鈴薯形状のジアルコキシマグネシウムを使用した場合、より良好な粒子形状と狭い粒度分布を有する重合体粉末が得られ、重合反応時における生成重合体粉末の取扱い操作性を容易に向上させることができる。
ジアルコキシマグネシウム(a)の平均粒径が上記範囲内にあることにより、得られる固体触媒成分の流動性を向上させることができる。
ジアルコキシマグネシウム(a)の比表面積が10m2/g以上であることにより、固体触媒成分の反応性を容易に制御することができる。
ジアルコキシマグネシウム(a)の嵩密度が上記範囲内にあることにより、ジアルコキシマグネシウム(a)の粒子内に適度な細孔容積と細孔径とを保持することができ、このために、円滑に触媒化できるとともに得られた触媒を重合に供する際に、均一な重合反応を進行させやすく、特にプロピレンおよび、エチレン等のブロック共重合を行う際に、所謂ゴム成分をジアルコキシマグネシウム(a)の粒子内部に保持し易くなる。
上記アルコールとしては、エタノール、イソプロパノール、イソブタノールおよびt-ブタノールから選ばれる少なくとも一種が好ましい。
なお、ジアルコキシマグネシウム試料としては、ジアルコキシマグネシウム(a)とともに、エタノール、n-プロパノール、n-ブタノール、イソプロパノール、イソブタノールおよびt-ブタノールから選ばれる少なくとも1種のアルコールを少量含有するものも存在するが、このようなジアルコキシマグネシウム試料を使用する場合には、試料中に元々存在するアルコール量と別途添加するアルコール量の合計が上記範囲内になるように調整しつつ不活性有機溶媒に懸濁する。
(i)ジアルコキシマグネシウム(a)とアルコール(b)とを接触させ、次いで不活性有機溶媒を接触させる。
(ii)ジアルコキシマグネシウム(a)と不活性有機溶媒を接触させ、次いでアルコール(b)を接触させる。
(iii)アルコール(b)と不活性有機溶媒を接触させ、次いでジアルコキシマグネシウム(a)を接触させる等の接触順序が挙げられる。
上記接触順序(i)~(iii)のうち、接触順序(ii)または(iii)が、ジアルコキシマグネシウム(a)にアルコール(b)を均一に接触できることから、好適である。
また、接触後に得られた懸濁液を20℃以下の温度に維持することも、好適である。
好ましくは、ジエーテル化合物、エーテルカーボネート化合物、ジカルボン酸エステル化合物等が挙げられる。
エーテルカーボネート化合物としては、(2-エトキシエチル)メチルカーボネート、(2-エトキシエチル)エチルカーボネート、(2-エトキシエチル)フェニルカーボネート等が挙げられる。
エステル類としては、マレイン酸ジエステル、マロン酸ジエステル、アルキル置換マロン酸ジエステル、ハロゲン置換マロン酸ジエステル、エチルシクロペンチルマロン酸ジメチル、エチルシクロペンチルマロン酸ジエチル、ジイソブチルマロン酸ジメチル、ジイソブチルマロン酸ジエチル等のジアルキルマロン酸ジエステルおよび、ベンジリデンマロン酸ジメチル、ベンジリデンマロン酸ジエチル等のベンジリデンマロン酸ジエステル、コハク酸ジエステル、アルキル置換コハク酸ジエステル、ハロゲン置換コハク酸ジエステル、シクロアルカンジカルボン酸エステル、シクロアルケンカルボン酸ジエステル、芳香族ジカルボン酸ジエステル等が挙げられる。
シクロアルカンジカルボン酸エステルとしては、シクロアルカンジカルボン酸ジエステル構造を有する化合物が好ましく、シクロヘキサンジカルボン酸ジn-ブチル、シクロヘキサンジカルボン酸ジイソブチル、シクロヘキサンジカルボン酸ジヘキシル、シクロヘキサンジカルボン酸ジへプチル、シクロヘキサンジカルボン酸ジオクチル、シクロヘキサンジカルボン酸ジ2-エチルヘキシル、シクロペンタンジカルボン酸ジイソブチル、シクロペンタンジカルボン酸ジヘプチル、シクロヘプタンジカルボン酸ジイソブチルおよびシクロヘプタンジカルボン酸ジへプチル等が挙げられる。
シクロアルケンカルボン酸ジエステルとしては、テトラヒドロフタル酸ジエチル、テトラヒドロフタル酸ジプロピル、テトラヒドロフタル酸ジイソプロピル、テトラヒドロフタル酸ジブチル、テトラヒドロフタル酸ジイソブチル等が挙げられる。
芳香族ジカルボン酸ジエステルとしては、フタル酸ジエステル、アルキル置換フタル酸ジエステル、ハロゲン置換フタル酸ジエステルなどの芳香族ジカルボン酸ジエステルが挙げられる。具体的にはフタル酸ジエチル、フタル酸ジ-n-プロピル、フタル酸ジイソプロピル、フタル酸ジ-n-ブチル、フタル酸ジイソブチル、フタル酸エチル-n-プロピル、フタル酸エチルイソプロピル、フタル酸エチル-n-ブチル、フタル酸エチルイソブチルなどが挙げられる。
具体的には、チタンハライドとしては、チタンテトラクロライド、チタンテトラブロマイド、チタンテトラアイオダイド等のチタンテトラハライド等が挙げられる。
アルコキシチタンハライドとしては、メトキシチタントリクロライド、エトキシチタントリクロライド、プロポキシチタントリクロライド、n-ブトキシチタントリクロライド、ジメトキシチタンジクロライド、ジエトキシチタンジクロライド、ジプロポキシチタンジクロライド、ジ-n-ブトキシチタンジクロライド、トリメトキシチタンクロライド、トリエトキシチタンクロライド、トリプロポキシチタンクロライド、トリ-n-ブトキシチタンクロライド等が挙げられる。
ポリシロキサン(e)は、主鎖にシロキサン結合(-Si-O-Si-結合)を有する、シリコーンオイルとも総称される重合体であり、鎖状、部分水素化、環状あるいは変性ポリシロキサンを挙げることができる。
これ等のポリシロキサン(e)のうち、デカメチルシクロペンタシロキサン、およびジメチルポリシロキサンが好ましく、デカメチルシクロペンタシロキサンが特に好ましい。
ポリシロキサン(e)は、内部電子供与体(c)またはハロゲン化チタン化合物(d)と同時に上記懸濁液に接触させるか、内部電子供与体(c)またはハロゲン化チタン化合物(d)とは独立に上記懸濁液に接触させればよい。
上記接触は、不活性有機溶媒の存在下に行うことが望ましい。
ジアルコキシマグネシウム(a)1モルあたりの内部電子供与体(c)の接触量が上記範囲内にあることにより、本発明に係る固体触媒成分を用いてオレフィン類を重合させたときに、固体触媒の重合活性と得られる重合体の立体規則性のバランスを向上させることができる。
ジアルコキシマグネシウム(a)1モルあたりのハロゲン化チタン化合物(d)の接触量が上記範囲内にあることにより、ジアルコキシマグネシウムのハロゲン化が円滑に行なわれるとともに、活性点形成に必要な有効なチタンが供給されるため、オレフィン類重合用触媒に用いたときに、高い重合活性を示す固体触媒成分を得ることができる。
接触時の温度が40~130℃であることにより、反応を十分に進行させつつ、溶媒の過度の蒸発を抑制することができる。
上記懸濁液に対する内部電子供与体(c)およびハロゲン化チタン化合物(d)を接触させる時間は、1分以上が好ましく、10分以上がより好ましく、30分以上がさらに好ましい。
本発明に係る固体触媒成分は、マグネシウム原子を10~25質量%含むものが好ましく、15~25質量%含むものがより好ましく、20~25質量%含むものがさらに好ましい。
本発明に係る固体触媒成分は、ハロゲン原子を20~75質量%含むものが好ましく、30~75質量%含むものがより好ましく、40~75質量%含むものがさらに好ましく、45~75質量%含むものが特に好ましい。
本発明に係る固体触媒成分は、内部電子供与体(c)を、0.5~30質量%含むものが好ましく、1~30質量%含むものがより好ましく、1~25質量%含むものがさらに好ましく、2~25質量%含むものが一層好ましく、2~20質量%含むものがより一層好ましい。
Ionization Detector,水素炎イオン化型検出器)方法によって測定した値を意味する。
なお、本出願書類において、重合用触媒の触媒活性、得られる重合体の微粉含有量および粗粉含有量を含む粒度分布や、得られる重合体の揮発性有機成分(VOC)含有量は、後述する方法により測定される値を意味するものとする。

また、本発明のオレフィン類重合用触媒において、(β)上記一般式(I)で表される有機アルミニウム化合物1モル当たり、(γ)外部電子供与性化合物を、0.002~10モル含有することが好ましく、0.002~2モル含有することがより好ましく、0.01~2モル含有することがさらに好ましく、0.01~0.5モル含有することが一層好ましい。
本発明のオレフィン類重合体の製造方法は、本発明のオレフィン重合用触媒の存在下にオレフィン類の重合を行うことを特徴とするものである。
本発明のオレフィン類重合体の製造方法において、重合に供されるオレフィン類としては、例えば、エチレン、プロピレン、1-ブテン、1-ペンテン、4-メチル-1-ペンテン、ビニルシクロヘキサン等から選ばれる1種以上を挙げることができ、エチレン、プロピレンおよび1-ブテンが好ましく、プロピレンがより好ましい。
本発明のオレフィン類重合体の製造方法においては、複数種のオレフィン類を用いて共重合体を得ることもでき、この場合、オレフィン類としては、プロピレンと、エチレン、1-ブテン、1-ペンテン、4-メチル-1-ペンテン、ビニルシクロヘキサン等から選ばれる1種以上とを挙げることができる。上記オレフィン類としては、プロピレンと、エチレンおよび1-ブテンから選ばれる一種以上との組み合わせが好適である。
重合方法としては、連続法であってもよいし、バッチ式であってもよく、更に、重合反応は1段で行なってもよいし、2段以上で行なってもよい。
上記予備重合において、(γ)外部電子供与性化合物を使用する場合、不活性ガス雰囲気あるいはオレフィンガス雰囲気に設定した予備重合系内に先ず(β)上記一般式(I)で表される有機アルミニウム化合物を添加し、次いで(γ)外部電子供与性化合物を添加した後、さらに(α)本発明の固体触媒成分を添加した後、プロピレン等のオレフィン類を1種以上添加して接触させることが好ましい。
具体的には、第1段目にポリプロピレン部の割合が20~80質量%になるように重合温度および重合時間を調整して重合を行ない、次いで第2段目において、エチレンおよびプロピレンあるいは他のα-オレフィンを導入し、エチレン-プロピレンゴム(EPR)などのゴム部割合が20~80質量%になるように重合することが好ましい。
また、各重合段階における重合時間(連続重合の場合は滞留時間)は、通常1分~5時間であることが好ましい。
(1)固体触媒成分の調製
窒素ガスで十分に置換され、攪拌機を具備した容量500mlの丸底フラスコに四塩化チタン70ml、トルエン50mlを装入して混合溶液を形成し、液温を-10℃に保持した。次いで、窒素ガスで十分に置換され、攪拌機を具備した容量200mlの丸底フラスコに、ジエトキシマグネシウム(平均粒径57μm、嵩密度0.33g/ml、エタノール含有割合0質量%)20g、トルエン70ml、エタノール0.25ml(ジエトキシマグネシウム100質量部に対して1.0質量部)を装入して懸濁液を形成し、さらにフタル酸ジ-n-ブチル26.3ミリモル(7.0ml)を添加した。
この懸濁液を、予め液温-10℃に保持しておいた前記の混合溶液中に全量添加した後、フラスコ内温を-10℃から110℃まで昇温し、110℃において3時間攪拌しながら反応させた。反応終了後、得られた固体生成物を100℃のトルエン167mlで4回洗浄した。その後、新たに常温のトルエン123ml、四塩化チタン20mlを添加し110℃まで昇温し、2時間攪拌しながら反応させ、反応終了後、上澄みを除去した後、40℃のn-ヘプタン125mlで8回洗浄することにより、目的とする固体触媒成分を得た。
この固体触媒成分において、チタン原子の含有率は2.8質量%、マグネシウム原子の含有率は18.4質量%、ハロゲン原子の含有率は61.4質量%、内部電子供与体の合計含有率は13.0質量%であった。
<ジエトキシマグネシウム中のエタノール含有量測定>
予め窒素置換し、空質量を測定済みの100mlナス型フラスコに、窒素雰囲気下でジエトキシマグネシウムを約10g分取し、秤量値M(g)を記録した。次いで、真空ポンプ((株)アルバック製、型番G-100D)を用い、常温で1時間の減圧乾燥を行った後、更に50℃まで昇温して、50℃で2時間減圧乾燥を行った。常温まで冷却後、ナス型フラスコ内部を窒素ガスで常圧に戻してから得られた減圧乾燥物の秤量値N(g)を測定し、下記式により、ジエトキシマグネシウムのアルコール含有量を算出した。

窒素ガスで完全に置換された内容積2.0リットルの撹拌機付オートクレーブに、トリエチルアルミニウム1.32ミリモル、シクロヘキシルメチルジメトキシシラン0.13ミリモルおよび上記(1)で得た固体触媒成分をチタン原子換算で0.0026ミリモル装入し、オレフィン類重合用触媒1aを調製した。
上記(2)で調製したオレフィン類重合用触媒1aを含む攪拌機付オートクレーブに対し、水素ガス2.0リットルと液化プロピレン1.4リットルを装入し、20℃で5分間予備重合を行なった後に昇温し、70℃で1時間重合反応を行うことにより、重合体(ポリプロピレン)を製造した。
得られた重合体において、以下の方法により、固体触媒成分1g当たりの重合活性、得られた重合体のキシレン可溶分(XS)、得られた重合体のMFR(MFR)、平均粒径、微粉量、粗粉量、粒度分布指数(SPAN)、嵩密度を測定した。結果を表1に示す。
固体触媒成分1g当たりの重合活性は、下記の計算により求めた。
重合活性(g-pp/g-触媒)=得られた重合体の質量(g)/オレフィン類重合用触媒に含まれる固体触媒成分の質量(g)
攪拌装置を具備したフラスコ内に、4.0gの重合体と、200mlのp-キシレンを装入し、外部温度をキシレンの沸点以上(約150℃)とすることにより、フラスコ内部のp-キシレンの温度を沸点下(137~138℃)に維持しつつ、2時間かけて重合体を溶解した。その後23℃まで冷却し、不溶解成分と溶解成分とを濾過分別した。上記溶解成分の溶液を採取し、加熱減圧乾燥によりp-キシレンを留去して得た残留物をキシレン可溶分(XS)とし、その質量から、重合体(ポリプロピレン)に対する相対値(質量(wt)%)を求めた。
重合体の溶融流れ性を示すメルトフローレート(MFR)は、ASTM D 1238、JIS K 7210に準じて測定した。
デジタル画像解析式粒子径分布測定装置(カムサイザー、(株)堀場製作所製)を用い、下記の測定条件において重合体の体積基準積算粒度分布の自動測定を行ない、粒径75μm未満の微粉量(質量(wt)%)、粒径2800μmを超える粗粉量(質量(wt)%)および粒度分布指数(SPAN)の測定値を得た。

重合体の嵩密度(BD)は、JIS K 6721に従って測定した。
窒素ガスで完全に置換された内容積2.0リットルの撹拌機付オートクレーブに、トリエチルアルミニウム2.4ミリモル、シクロヘキシルメチルジメトキシシラン0.24ミリモルおよび上記(1)で得た固体触媒成分をチタン原子換算で0.003ミリモル装入し、オレフィン類重合用触媒(エチレン-プロピレン共重合触媒)1bを調製した。
上記(4)で調製したオレフィン類重合用触媒1bを含む攪拌機付オートクレーブに対し、液化プロピレン15モルと水素ガス0.20MPa(分圧)を装入し、20℃で5分間予備重合を行なった後に昇温し、70℃で75分間、1段目のホモポリプレン(ホモPP)重合反応を行なった後、常圧に戻し、次いでリアクター内を窒素置換してからオートクレーブの計量を行ない、オートクレーブの風袋質量を差し引いてホモ段(1段目)の重合活性を算出した。
尚、重合性能評価およびホモ段ポリマー性能(MFR、BD)評価用として、生成した一部のポリマーを分取した。なお、このポリマーのMFRは30(g/10分)であり、BDは0.39であった。
次に、エチレン/プロピレン/水素を、それぞれモル比が1.0/1.0/0.043となるようリアクター内に投入した後、70℃まで昇温し、エチレン/プロピレン/水素を、それぞれリットル/分が2/2/0.086の割合となるように導入しつつ、1.2MPa、70℃、1時間の条件で反応させることにより、エチレン-プロピレン共重合を得た。
得られたエチレン-プロピレン共重合体において、共重合(ICP)活性(g-ICP/(g-cat・時間))、ブロック率(質量%)、VOC含有量(質量ppm)を以下の方法により測定した。結果を表2に示す。
エチレン・プロピレンブロック共重合体形成時における共重合(ICP)活性および得られた共重合体のブロック率は、以下の式により算出した。
共重合(ICP)活性(g-ICP/(g-cat・時間))=((I(g)-G(g))/オレフィン類重合用触媒に含まれる固体触媒成分の質量(g))/1.0(時間)
ここで、Iは共重合反応終了後のオートクレーブ質量(g)、GはホモPP重合終了後、未反応モノマーを除去した後のオートクレーブ質量(g)である。
ブロック率(質量%)={(I(g)-G(g))/(I(g)-F(g))}×100
ここで、Iは共重合反応終了後のオートクレーブ質量(g)、GはホモPP重合終了後、未反応モノマーを除去した後のオートクレーブ質量(g)、Fはオートクレーブ質量(g)である。
上記共重合反応により得られた共重合体を、室温で12時間風乾した後に200g分取し、内容積2リットルのオートクレーブに挿入して、真空ポンプ((株)アルバック製、型番G-100D、到達真空度10-3Torr)により70℃、2時間の減圧乾燥を行なった。次いで、オートクレーブ内をプロピレンガスで0.5MPaに加圧し、0.1MPaまで減圧する操作を合計3回繰り返し行なった後、オートクレーブ内をプロピレンガスで0.8MPaまで加圧し、70℃に昇温して1時間保持した。その後、3分間で大気圧まで減圧した後、5分以内に重合体をフラスコに全量回収し、VOC成分を含有させた重合体の質量P(g)を測定した。
上記のフラスコを70℃に加温しながら、ロータリーエバポレーターを用いて乾燥を行い、3時間毎にフラスコ質量を測定し、フラスコ質量が恒量に到達した時点で、乾燥させた重合体の質量S(g)を記録した。
重合体1gあたりのVOC含有量は、以下の式により算出した。

実施例1の「(1)固体触媒成分の調製」において、フタル酸ジ-n-ブチル 7.0mlの代わりに、フタル酸ジ-n-プロピル 6.1ml(26.3ミリモル)を用いた以外は、実施例1と同様にして、固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.5質量%、マグネシウム原子の含有率は19.1質量%、ハロゲン原子の含有率は62.8質量%、内部電子供与体の合計含有率は12.2質量%であった。
上記固体触媒成分を用いる以外は実施例1と同様にして重合用触媒を2種類調製し、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノールの添加量を0.33ml(ジエトキシマグネシウム100質量部に対して1.3質量部)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は3.2質量%、マグネシウム原子の含有率は19.0質量%、ハロゲン原子の含有率は62.6質量%、内部電子供与体の合計含有率は12.3質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノールの添加量を0.13ml(ジエトキシマグネシウム100質量部に対して0.5質量部)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.8質量%、マグネシウム原子の含有率は18.8質量%、ハロゲン原子の含有率は60.0質量%、内部電子供与体の合計含有率は13.0質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、フタル酸ジ-n-ブチル 7.0mlをフタル酸ジエチル5.4ml(26.3ミリモル)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.8質量%、マグネシウム原子の含有率は18.8質量%、ハロゲン原子の含有率は60.4質量%、内部電子供与体の合計含有率は13.9質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、フタル酸ジ-n-ブチル 7.0mlをジイソブチルマロン酸ジメチル6.4ml(26.3ミリモル)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は3.0質量%、マグネシウム原子の含有率は17.9質量%、ハロゲン原子の含有率は60.9質量%、内部電子供与体の合計含有率は14.9質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、フタル酸ジ-n-ブチル 7.0mlをジイソブチルマロン酸ジエチル7.5ml(26.3ミリモル)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は3.2質量%、マグネシウム原子の含有率は17.8質量%、ハロゲン原子の含有率は61.2質量%、内部電子供与体の含有率は合計14.5質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、フタル酸ジ-n-ブチル 7.0mlをフタル酸ジイソブチル 7.1ml(26.3ミリモル)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.8質量%、マグネシウム原子の含有率は18.3質量%、ハロゲン原子の含有率は61.2質量%、内部電子供与体の合計含有率は12.9質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノール0.25mlをイソプロパノール0.26ml(ジエトキシマグネシウム100質量部に対して1.0質量部)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.7質量%、マグネシウム原子の含有率は19.0質量%、ハロゲン原子の含有率は62.1質量%、内部電子供与体の合計含有率は12.2質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノール0.25mlをイソブタノール0.25ml(ジエトキシマグネシウム100質量部に対して1.0質量部)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は3.1質量%、マグネシウム原子の含有率は18.3質量%、ハロゲン原子の含有率は61.7質量%、内部電子供与体の合計含有率は13.0質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、ジエトキシマグネシウム20gをエタノール含有量が0.30質量%であるジエトキシマグネシウム(平均粒径54μm、嵩密度0.32g/ml)20gに変更し、トルエン50mlをトルエン70mlに変更して懸濁液を調製し(このとき、該懸濁液はジエトキシマグネシウム100質量部に対して合計で1.3質量%のエタノールを含有する)、それ以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.5質量%、マグネシウム原子の含有率は19.3質量%、ハロゲン原子の含有率は62.3質量%、内部電子供与体の合計含有率は12.0質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」に代えて、以下の方法により固体触媒成分を調製した。
すなわち、窒素ガスで十分に置換され、攪拌機を具備した容量500mlの丸底フラスコに四塩化チタン70ml、トルエン50mlを装入して混合溶液を形成し、液温を-10℃に保持した。次いで、窒素ガスで十分に置換され、攪拌機を具備した容量200mlの丸底フラスコに、エタノール含有量が0質量%であるジエトキシマグネシウム(平均粒径43μm、嵩密度0.32g/ml)20gおよび、エタノールを0.36容積%含有させたトルエン70mlを装入して懸濁液を形成した(このとき、該懸濁液はジエトキシマグネシウム100質量部に対して1.0質量部のエタノールを含有する。)。この懸濁液を、予め液温-10℃に保持しておいた前記の混合溶液中に全量添加した後、フラスコ内温を-10℃から110℃まで昇温し、110℃においてフタル酸ジ-n-プロピル26.3ミリモル(6.1ml)を添加後、110℃を維持しつつ3時間攪拌しながら反応させた。反応終了後、上澄みをデカンテーションにより除去し、得られた固体生成物を100℃のトルエン200mlで4回洗浄した。その後、新たにトルエン120mlおよび四塩化チタン20mlを添加し、110℃を維持しつつ2時間攪拌しながら反応させた。反応終了後、上澄みをデカンテーションにより除去し、40℃のn-ヘプタン125mlで8回洗浄し、減圧乾燥することにより、目的とする固体触媒成分を得た。
この固体触媒成分において、チタン原子の含有率は2.9質量%、マグネシウム原子の含有率は18.4質量%、ハロゲン原子の含有率は61.0質量%、内部電子供与体の合計含有率は12.2質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノールの添加量を0.18ml(ジエトキシマグネシウム100質量部に対して0.7質量部)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.7質量%、マグネシウム原子の含有率は18.9質量%、ハロゲン原子の含有率は62.5質量%、内部電子供与体の合計含有率は12.7質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノールの添加量を0.76ml(ジエトキシマグネシウム100質量部に対して3.0質量部)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は3.6質量%、マグネシウム原子の含有率は18.7質量%、ハロゲン原子の含有率は63.6質量%、内部電子供与体の合計含有率は11.8質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造して各種物性を測定したが、得られた重合体は何れも塊状の凝集体となっており、粒度分布およびVOC含有量の測定を行うことができなかった。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノールの添加量を0.40ml(ジエトキシマグネシウム100質量部に対して1.6質量部)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は3.2質量%、マグネシウム原子の含有率は18.9質量%、ハロゲン原子の含有率は63.2質量%、内部電子供与体の合計含有率は12.1質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノールの添加量を0.05ml(ジエトキシマグネシウム100質量部に対して0.2質量部)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.8質量%、マグネシウム原子の含有率は18.6質量%、ハロゲン原子の含有率は62.4質量%、内部電子供与体の合計含有率は12.2質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、エタノールを添加しなかった以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.7質量%、マグネシウム原子の含有率は18.7質量%、ハロゲン原子の含有率は62.2質量%、内部電子供与体の合計含有率は12.4質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(2)オレフィン類重合用触媒1aの調製」において、シクロヘキシルメチルジメトキシシラン0.13ミリモルをジエチルアミノトリエトキシシラン0.13ミリモルに変更し、実施例1の「(4)オレフィン類重合用触媒1bの調製」において、シクロヘキシルメチルジメトキシシラン0.24ミリモルをジエチルアミノトリエトキシシラン0.24ミリモルに変更した以外は、実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(2)オレフィン類重合用触媒1aの調製」において、シクロヘキシルメチルジメトキシシラン0.13ミリモルをジシクロペンチルビス(エチルアミノ)シラン0.26ミリモルに変更し、実施例1の「(4)オレフィン類重合用触媒1bの調製」において、シクロヘキシルメチルジメトキシシラン0.24ミリモルをジシクロペンチルビス(エチルアミノ)シラン0.48ミリモルに変更した以外は、実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(2)オレフィン類重合用触媒1aの調製」において、シクロヘキシルメチルジメトキシシラン0.13ミリモルを2-イソプロピル-2-イソブチル-1,3-ジメトキシプロパン0.13ミリモルに変更し、実施例1の「(4)オレフィン類重合用触媒1Bの調製」において、シクロヘキシルメチルジメトキシシラン0.24ミリモルを2-イソプロピル-2-イソブチル-1,3-ジメトキシプロパン0.24ミリモルに変更した以外は、実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、フタル酸ジ-n-ブチル 7.0mlの代わりにベンジリデンマロン酸ジエチル5.9ml(26.3ミリモル)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.6質量%、マグネシウム原子の含有率は19.0質量%、ハロゲン原子の含有率は61.7質量%、内部電子供与体の含有率は合計13.4質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、フタル酸ジ-n-ブチル 7.0mlの代わりに炭酸(2-エトキシエチル)エチル2.1ml(13.1ミリモル) および、3,3-ビス(メトキシメチル)-2,6-ジメチルヘプタン3.4ml(13.2ミリモル)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.1質量%、マグネシウム原子の含有率は18.8質量%、ハロゲン原子の含有率は62.7質量%、内部電子供与体の含有率は合計12.4質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
実施例1の「(1)固体触媒成分の調製」において、フタル酸ジ-n-ブチル 7.0mlの代わりにテトラヒドロフタル酸ジエチル5.3ml(26.3ミリモル)に変更した以外は、実施例1と同様にして固体触媒成分を調製した。この固体触媒成分において、チタン原子の含有率は2.8質量%、マグネシウム原子の含有率は18.0質量%、ハロゲン原子の含有率は61.5質量%、内部電子供与体の含有率は合計13.4質量%であった。
上記固体触媒成分を用いて実施例1と同様にして重合用触媒を2種類調製し、実施例1と同様にして、ポリプロピレンおよびエチレン-プロピレン共重合体をそれぞれ製造し、各種物性を測定した。結果を表1および表2に示す。
Claims (7)
- ジアルコキシマグネシウム(a)と、エタノール、n-プロパノール、n-ブタノール、イソプロパノール、イソブタノールおよびt-ブタノールから選ばれる少なくとも1種のアルコール(b)とを、前記ジアルコキシマグネシウム100質量部に対して前記アルコールが合計で0.5~1.5質量部となるように不活性有機溶媒に懸濁させ、次いで内部電子供与体(c)およびハロゲン化チタン化合物(d)を接触してなることを特徴とするオレフィン類重合用固体触媒成分。
- (α)請求項1に記載の固体触媒成分と、
(β)下記一般式(I)

(式中、R1は、炭素数1~6のヒドロカルビル基を示し、R1が複数存在する場合、各R1は同一であっても異なっていてもよく、Qは水素原子、炭素数1~6のヒドロカルビルオキシ基、あるいはハロゲン原子を示し、Qが複数存在する場合、各Qは同一であっても異なっていてもよく、pは0<p≦3の実数である。)で表される有機アルミニウム化合物と、
(γ)外部電子供与性化合物と
を含有することを特徴とするオレフィン類重合用触媒。 - 前記(γ)外部電子供与性化合物が、
下記一般式(II)

(式中、R2は炭素数1~12のアルキル基、ビニル基、炭素数3~12のアルケニル基、炭素数3~12のシクロアルキル基若しくはシクロアルケニル基、炭素数6~15の芳香族炭化水素基または炭素数6~15の置換基を有する芳香族炭化水素基を示し、R2が複数存在する場合、各R2は同一であっても異なっていてもよく、R3は炭素数1~4のアルキル基、ビニル基、炭素数3~12のアルケニル基、炭素数3~6のシクロアルキル基、炭素数6~12の芳香族炭化水素基、または置換基を有する炭素数7~12の芳香族炭化水素基を示し、R3が複数存在する場合、各R3は同一であっても異なっていてもよく、qは0≦q≦3の整数である。)で表される有機ケイ素化合物
および下記一般式(III)
(R4R5N)sSiR6 4-s (III)
(式中、R4およびR5は水素原子、炭素数1~20のアルキル基、ビニル基、炭素数3~20のアルケニル基、炭素数3~20のシクロアルキル基若しくはシクロアルケニル基、または炭素数6~20のアリール基を示し、R4R5N基を構成するR4およびR5は互いに同一であっても異なっていてもよく、また互いに結合して環を形成していてもよい。R4R5N基が複数存在する場合、各R4R5N基は互いに同一であっても異なっていてもよい。R6は炭素数1~20のアルキル基、ビニル基、炭素数3~12のアルケニル基、炭素数1~20のアルコキシ基、ビニルオキシ基、炭素数3~20のアルケニルオキシ基、炭素数3~20のシクロアルキル基若しくはシクロアルキルオキシ基または炭素数6~20のアリール基若しくはアリールオキシ基を示し、R6が複数存在する場合、各R6は同一であっても異なっていてもよい。sは1~3の整数である。)
で表されるアミノシラン化合物
から選ばれる一種以上である請求項2に記載のオレフィン類重合用触媒。 - 前記(γ)外部電子供与性化合物が、フェニルトリメトキシシラン、n-ブチルトリメトキシシラン、シクロペンチルトリメトキシシラン、シクロヘキシルトリメトキシシラン、フェニルトリエトキシシラン、n-ブチルトリエトキシシラン、シクロペンチルトリエトキシシラン、シクロヘキシルトリエトキシシラン、t-ブチルメチルジメトキシシラン、t-ブチルエチルジメトキシシラン、ジイソプロピルジメトキシシラン、ジイソブチルジメトキシシラン、ジイソペンチルジメトキシシラン、ジフェニルジメトキシシラン、ジシクロペンチルジメトキシシラン、シクロヘキシルメチルジメトキシシラン、シクロヘキシルシクロペンチルジメトキシシラン、テトラメトキシシラン、テトラエトキシシラン、t-ブチルメチルビス(エチルアミノ)シラン、ジシクロヘキシルビス(エチルアミノ)シラン、ジシクロペンチルビス(エチルアミノ)シラン、ビス(パーヒドロイソキノリノ)ジメトキシシラン、ジエチルアミノトリメトキシシランまたはジエチルアミノトリエトキシシランである請求項3に記載のオレフィン類重合用触媒。
- 前記(γ)外部電子供与性化合物が、下記一般式(IV)

(式中、R8およびR9は、水素原子、ハロゲン原子、炭素数1~12のアルキル基、ビニル基、炭素数3~12のアルケニル基、炭素数3~12のシクロアルキル基若しくはシクロアルケニル基、炭素数6~12の芳香族炭化水素基若しくはハロゲン置換芳香族炭化水素基、置換基を有する炭素数7~12の芳香族炭化水素基、炭素数1~12のアルキルアミノ基または炭素数2~12のジアルキルアミノ基を示し、互いに同一であっても異なっていてもよく、互いに結合して環を形成していてもよい。R7およびR10は、炭素数1~12のアルキル基、ビニル基、炭素数3~12のアルケニル基、炭素数3~6のシクロアルキル基、炭素数6~12の芳香族炭化水素基若しくはハロゲン置換芳香族炭化水素基または置換基を有する炭素数7~12の芳香族炭化水素基を示し、互いに同一であっても異なっていてもよい。)
で表されるジエーテル化合物から選ばれる一種以上である請求項2に記載のオレフィン類重合用触媒。 - 前記ジエーテル化合物が、2-イソプロピル-2-イソブチル-1,3-ジメトキシプロパンまたは9,9-ビス(メトキシメチル)フルオレンである請求項5に記載のオレフィン類重合用触媒。
- 請求項2~請求項6のいずれかに記載のオレフィン重合用触媒の存在下にオレフィン類の重合を行うことを特徴とするオレフィン類重合体の製造方法。
