見かけ上の亜鉛含有量
見かけ上の亜鉛含有量とは、Guilletが提唱した以下の式により算出される量を意味する。この式はZn以外の添加元素は、Znの添加と同じ傾向を示すという考え方に基づく。
見かけ上の亜鉛含有量(%)=[(B+tq)/(A+B+tq)]×100
式中、AはCu質量%、BはZn質量%、tは添加元素の亜鉛当量、qは添加元素の添加量の質量%を意味する。そして、各元素の亜鉛当量は、Si=10、Al=6、Sn=2、Pb=1、Fe=0.9、Mn=0.5、Ni=-1.3、Mg=2、Cd=1である。Biの亜鉛当量は未だ明確に規定されていないが、本明細書にあっては、文献等を考慮して0.6として計算する。また、それ以外の元素は、添加量が微量であり、見かけ上の亜鉛含有量の値へ及ぼす影響も小さいため「1」とする。
本発明による黄銅は、熱処理を経ずに得られる、脱亜鉛腐食が抑制された高耐食性黄銅である。本発明において、熱処理を行わなくとも、脱亜鉛腐食が抑制された高耐食性黄銅が実現できる理由は定かではないが、以下の様に考えられる。本発明にあっては、Sn、Al、および見かけ上の亜鉛含有量を後記する範囲に制御する。このような組成比において、SnとAlは、α相よりもβ相により多く固溶し、かつβ相の亜鉛の溶出を有効に抑制するよう作用するものと考えられる。その結果、脱亜鉛腐食が抑制される。また、Snは特に耐食性向上効果に優れるが、添加量を増やすと新たにSnリッチなγ相を生じる(β相中のSnがγ相に移行する)傾向がある。しかし、Alがγ相の析出を抑制する作用を有することが本発明者らにより見出された。従って、Al添加は、β相の耐食性を高めるだけでなく、Snの耐食性の向上効果もより高めているものと考えられる。

本発明において、Cuは55質量%以上75質量%以下の範囲で含まれ、上記いずれの態様にあっても、好ましい下限値は60質量%以上であり、好ましい上限値は70質量%以下である。Cuの添加量が多すぎると、初晶α相のデンドライト晶出による鋳造割れ発生が懸念される。一方で、Cuの添加量が少なすぎると、黄銅としての諸性能の低下、とくに耐食性の悪化が懸念される。このようなCu、そして上記AlおよびSn添加量および見かけ上の亜鉛含有量との組み合わせにより、熱処理を行わなくとも、脱亜鉛腐食が抑制された高耐食性黄銅が得られる。
本発明による黄銅は、Siを0.01重量%以上1.5重量%以下の範囲で含んでなる。Siを添加することで良好な鋳造性を確保できるとの効果が得られる。一般的に、Snの添加により凝固温度範囲が広がり、鋳造割れやヒケが発生しやすくなるため、鋳造用の黄銅材にSnを多く添加することはしばしば避けるべきものとされていた。しかしながら、本発明者らの得た知見によれば、Si添加がそれらの発生を抑制した。これにより、鋳造も可能な熱処理を経ない高耐食性黄銅材が実現できた。
本発明において、AlおよびSnは上記の関係を満たす量と、上記の見かけ上の亜鉛含有量との組み合わせにより、熱処理を行わなくとも、脱亜鉛腐食が抑制された高耐食性黄銅が得られる。
本発明による黄銅は、任意の成分としてMnを含む場合には、その存在量は0.25質量%未満とされ、好ましくは0.2質量%未満、より好ましくは0.1質量%未満とされる。Mnの添加により強度向上の効果が得られるが、Siと金属間化合物を形成するため、Siが消費され鋳造性の低下を招く可能性があり、添加は上記範囲とされることが好ましい。
本発明の好ましい態様によれば、PbおよびBiのいずれか一方を0.01重量%以上4.0重量%以下の範囲でさらに含んでなる。これらの添加により切屑分断性が向上し、良好な切削性が得られる。これらを添加することによって、切削抵抗が減少し、さらに良好な切削性が得られる。一方で、Pbは人体や環境への有害性が懸念される物質である。Biは未だその有害性が明確になっていないものの、無害とは言い切れない。したがって、これらの元素を必要以上に添加することは好ましくない。切削抵抗を減少させて、かつ良好な切屑分断性も得たい場合、PbおよびBiの添加量の好ましい下限値はともに0.3質量%以上であり、より好ましい下限値は1.0質量%以上であり、また好ましい上限値は3.5質量%以下であり、より好ましい上限値は3.0質量%以下である。また、切屑分断性のみを期待する場合、PbおよびBiの添加量の好ましい下限値はともに0.05質量%以上であり、より好ましい下限値は0.1%以上であり、また好ましい上限値は0.3質量%以下であり、より好ましい上限値は0.25質量%以下である。
本発明の好ましい態様によれば、Bを0.0001重量%以上0.3重量%以下の範囲でさらに含んでなる。Bを添加することで良好な鋳造割れ抑制の効果が得られる。一方で、Bの過剰添加は合金の展伸性の悪化を招く可能性がある。また合金が硬質化して切削加工時に切削抵抗が高くなり、切削コストの上昇を招く可能性がある。Bの添加量の好ましい下限値は0.0003質量%以上であり、より好ましい下限値は0.0007質量%以上であり、また好ましい上限値は0.03質量%以下であり、より好ましい上限値は0.01質量%以下である。
本発明による黄銅には、その他の成分、例えば微量の添加で耐食性向上に寄与するSbや、微細化剤として鋳造割れ性を改善し、強度の向上が期待できるFeなども目的に応じて添加元素として選択して添加しても良い。
本発明による黄銅は、耐脱亜鉛黄銅のコストおよび生産性に大きな影響を及ぼす熱処理工程を経ずに提供され、また使用することが出来る。一方でその切削性、鋳造性、機械特性はPbを含む黄銅と同等またはそれ以上の性能を有することから、黄銅が用いられる用途に、他の黄銅と同様に用いることが出来る。本発明の好ましい態様によれば、本発明による黄銅は、水栓金具材料に好ましく用いられる。具体的には、給水金具、排水金具、バルブなどの材料として好ましく用いられる。
本発明による黄銅を材料とする成型品は、その良好な鋳造性から、金型鋳造、砂型鋳造のいずれによっても製造可能であるが、金型鋳造においてその良好な鋳造性の効果をより享受できる。また、本発明による黄銅は、その切削性においても良好であるから、鋳造後に切削加工されてもよい。また、本発明による黄銅は、連続鋳造後に押し出しで成形される切削用棒材や鍛造用棒材、さらに抽伸により成形される線材とされてもよい。
鋳造割れ性を両端拘束型試験法により評価した。使用した金型1の形状は図1に示される通りであった。図1において、中央部に断熱材2を設け、中央部の冷却が、両端拘束部3よりも遅れるようにし、また拘束端距離(2L)は100mm、断熱材長さ(2l)は70mmとした。
金型鋳造で作製した直径35mm、長さ100mmの鋳塊を得て、これを試験片として、日本伸銅協会技術標準 JBMA T-303-2007に準じて試験を行った。その結果を、最大侵食深さが150μm以下を○、150μmを超えるものを×と判定した。
直径35mm、長さ100mmの鋳塊を金型鋳造で作製し、外径部を旋削加工して切削性を評価した。具体的には、切削性は、黄銅鋳物3種(JIS CAC203)に対する切削抵抗指数で評価した。切削条件は、周速80~175m/min、送り量0.07~0.14mm/rev.、切り込み量0.25~1mmとし、切削抵抗指数は下記式で算出した。
切削抵抗指数(%)=CAC203の切削抵抗/試験材の切削抵抗×100
その結果を、切削抵抗指数が50以上を○、50%未満を×と判定した。
下記の表に記載の組成の黄銅を鋳造した。すなわち、電気Cu、電気Zn、電気Bi、電気Pb、電気Sn、電気Al、Cu-30%Ni母合金、Cu-15%Si母合金、Cu-2%B母合金、Cu-30%Mn母合金、Cu-10%Cr母合金、Cu-15%P母合金、Cu-10%Fe母合金、Cu-30%Mg母合金等を原料として、電気溶解炉で成分調整しながら溶解し、両端拘束試験金型に鋳造して鋳造割れ性を評価した。また円筒形金型に鋳造して直径35mm、長さ100mmの鋳塊を作製し、鋳塊を供試材として耐食性および切削性の試験を行った。その評価結果は以下の表に示される通りであった。

Sn及びAlが、それぞれをx質量%及びy質量%としたとき、

の関係を満足する量であり、
(2) 見かけ上の亜鉛含有量が39以上43未満であるとき、
