Abstract
Description
凝固工程においては、充填材および分散溶媒を含有するスラリー溶液とゴムラテックス溶液とを混合・凝固させて、充填材含有ゴム凝固物を製造する。特に、凝固工程が、充填材を分散溶媒中に分散させる際に、ゴムラテックス溶液の少なくとも一部を添加することにより、ゴムラテックス粒子が付着した充填材を含有するスラリー溶液を製造する工程(I)と、スラリー溶液と、残りのゴムラテックス溶液とを混合して、ゴムラテックス粒子が付着した充填材含有ゴムラテックス溶液を製造する工程(II)と、ゴムラテックス粒子が付着した充填材含有ゴムラテックス溶液を凝固して、充填材含有ゴム凝固物を製造する工程(III)と、を有することが好ましい。
工程(I)では、カーボンブラックを分散溶媒中に分散させる際に、天然ゴムラテックス溶液の少なくとも一部を添加することにより、天然ゴムラテックス粒子が付着したカーボンブラックを含有するスラリー溶液を製造する。天然ゴムラテックス溶液は、あらかじめ分散溶媒と混合した後、カーボンブラックを添加し、分散させても良い。また、分散溶媒中にカーボンブラックを添加し、次いで所定の添加速度で、天然ゴムラテックス溶液を添加しつつ、分散溶媒中でカーボンブラックを分散させても良く、あるいは分散溶媒中にカーボンブラックを添加し、次いで何回かに分けて一定量の天然ゴムラテックス溶液を添加しつつ、分散溶媒中でカーボンブラックを分散させても良い。天然ゴムラテックス溶液が存在する状態で、分散溶媒中にカーボンブラックを分散させることにより、天然ゴムラテックス粒子が付着したカーボンブラックを含有するスラリー溶液を製造することができる。工程(I)における天然ゴムラテックス溶液の添加量としては、使用する天然ゴムラテックス溶液の全量(工程(I)および工程(II)で添加する全量)に対して、0.075~12質量%が例示される。
工程(II)では、スラリー溶液と、残りの天然ゴムラテックス溶液とを混合して、天然ゴムラテックス粒子が付着したカーボンブラック含有ゴムラテックス溶液を製造する。スラリー溶液と、残りの天然ゴムラテックス溶液とを液相で混合する方法は特に限定されるものではなく、スラリー溶液および残りの天然ゴムラテックス溶液とを高せん断ミキサー、ハイシアーミキサー、ホモミキサー、ボールミル、ビーズミル、高圧ホモジナイザー、超音波ホモジナイザー、コロイドミルなどの一般的な分散機を使用して混合する方法が挙げられる。必要に応じて、混合の際に分散機などの混合系全体を加温してもよい。
工程(III)では、天然ゴムラテックス粒子が付着したカーボンブラック含有ゴムラテックス溶液を凝固させて、充填材含有ゴム凝固物を製造する。凝固方法としては、例えば天然ゴムラテックス粒子が付着したカーボンブラック含有ゴムラテックス溶液中に凝固剤を含有させて、凝固させる方法が挙げられる。
脱水工程では、第1単軸押出機を使用し、充填材含有ゴム凝固物を100℃~180℃に加熱しつつ脱水して、ゴムウエットマスターバッチを製造する。第1単軸押出機は、通常のゴム業界で使用される任意の単軸押出機が使用可能であり、バレル径(D)やバレル長さ(L)、さらにはバレル長さとバレル径との比率(L/D)は任意に設定可能である。バレル内壁とスクリューとの隙間幅(スリット幅)は、0.1~0.9mmであることが好ましい。ただし、本発明においては、単軸押出機の排出口側部分(エクスパンダー部)のバレル内壁から、内径側に突出するピン部分を有しない単軸押出機を使用することが好ましい。エクスパンダー部にピン部分を有すると、ピン部分を通過するゴム成分に高せん断力が作用し、ゴム成分中のポリマー鎖の切断を引き起こすため、ゴム成分の劣化が進行しやすい。その結果、最終的に得られる加硫ゴムの耐引裂性能や高歪領域での応力特性が悪化する傾向がある。
乾燥可塑化工程では、第2単軸押出機を使用し、ゴムウエットマスターバッチを120℃~180℃に加熱しつつ可塑化することにより、含水率がさらに低減されたゴムウエットマスターバッチを製造する。第2単軸押出機は、前記第1単軸押出機と同様のものを使用することができる。ただし、第1単軸押出機と同様に、第2単軸押出機においてもエクスパンダー部のバレル内壁にピン部分を有しないものが好ましい。
本発明に係るゴムウエットマスターバッチの製造方法においては、前記乾燥可塑化工程の後、さらに混合機を使用して前記ゴムウエットマスターバッチを可塑化する成型可塑化工程を有しても良い。混合機としては、オープンロールまたは単軸押出機などが好適に使用可能である。成型可塑化工程においても、混合機内でゴムウエットマスターバッチに付与される機械的エネルギーが、70W/kg以下である場合、ゴムウエットマスターバッチを原料として最終的に得られる加硫ゴムの耐引裂性能や高歪領域での応力特性が優れるため好ましい。また成型機として、ベーラを用いても良い。なお、乾燥可塑化工程においてゴムウエットマスターバッチの含水率が十分に低減されているため、成型可塑化工程後に得られたゴムウエットマスターバッチの含水率は、乾燥可塑化工程後のゴムウエットマスターバッチと同様、含水率は0.9%以下程度で良い。
ゴム成分単独、あるいはカーボンブラックなどの充填材のみを含有し、他の配合剤を含まないゴムウエットマスターバッチ(乾燥可塑化工程において、老化防止剤を添加・混合する場合は、老化防止剤を含むゴムウエットマスターバッチ)を、混合分散機を使用して練る工程。素練り工程により、ゴム成分中のゴム分子鎖が切断されつつ、分子鎖の長さが均一化される。加えて、ゴム成分の弾性が減じ可塑化が高まり、以後のゴム練り加工性能が良好なものとなる。素練り工程において使用可能な混合分散機としては、噛合式バンバリーミキサー、接線式バンバリーミキサー、ニーダーなどが使用可能であり、特に噛合式バンバリーミキサーを使用することが好ましい。
乾燥可塑化工程後、成型可塑化工程後または素練り工程後に得られたゴムウエットマスターバッチに、ステアリン酸、亜鉛華、老化防止剤、シリカ、シランカップリング剤、ワックスやオイルなどの軟化剤、加工助剤など、加硫系配合剤以外の配合剤を投入し、混合分散機を使用して練る工程。混練工程において、これらの配合剤がゴム成分に混ざることにより、加硫後のゴム製品の強度を高める、ゴムの混練加工性能を良好なものとする、ゴム分子鎖の切断により生じたラジカルに起因するゴムの劣化を防止する、などの効果が得られる。混練工程においても、噛合式バンバリーミキサー、接線式バンバリーミキサー、ニーダーなどが使用可能であり、特に噛合式バンバリーミキサーを使用することが好ましい。
混練工程後に得られたゴム組成物に、硫黄などの加硫剤や加硫促進剤といった加硫系配合剤を投入し、全体を練り混ぜる。加硫系配合剤混練工程後に得られたゴム組成物を所定温度以上に加熱すると、ゴム組成物中の加硫剤はゴム分子と反応し、ゴム分子間に橋架け構造を形成して分子が三次元ネットワーク化し、ゴム弾性が付与される。

下記の手法により、ゴムウエットマスターバッチを製造した。
(凝固工程)
0.5質量%に調整した希薄ラテックス水溶液にカーボンブラックが5質量%となるように添加し、これにPRIMIX社製ロボミックスを使用してカーボンブラックを分散させることにより(該ロボミックスの条件:9000rpm、30分)、天然ゴムラテックス粒子が付着したカーボンブラック含有スラリー溶液を製造した(工程(I))。
第1単軸押出機(スエヒロEPM社製、品番V-02型、バレル径90mm、(バレル長さ)/(バレル径)(L/D)=8.6、バレルとスクリューとの間のスリット幅0.7mm、0.5mm、0.2mm)および第2単軸押出機(第1単軸押出機と同じ単軸押出機)を直接連結し、各工程での加熱温度、ゴムウエットマスターバッチ(WMB)に付与された機械的エネルギー、ムーニー粘度、および各工程後に得られたゴムウエットマスターバッチの含水率を表1に記載の値に設定しつつ、脱水工程および乾燥可塑化工程を実施した。なお、表1に記載のとおり、脱水工程および乾燥可塑化工程において、温度変化は30℃しかなく、脱水工程と乾燥可塑化工程との間に、冷却工程を有しないことがわかる。乾燥可塑化工程後のゴムウエットマスターバッチ中のポリマー分子量(重量平均分子量)を表1に示す。なお、重量平均分子量は、GPC(ゲル・パーミエーション・クロマトグラフィ)にて測定し、標準ポリスチレンにより換算した。

B型バンバリーミキサー(神戸製鋼社製)を使用し、乾燥可塑化工程後に得られたゴムウエットマスターバッチ160質量部(ゴム成分100質量部、カーボンブラック60質量部)に対し、老化防止剤2質量部、3号亜鉛華8質量部、ホウ素含有有機酸コバルト0.8質量部、レゾルシン-アルキルフェノール-ホルマリン樹脂2質量部、ヘキサメトキシメチルメラミン4質量部を投入し、加硫系配合剤を不溶性硫黄4.5質量部、加硫促進剤DZ1質量部を混合してゴム組成物を製造し、かかるゴム組成物を150℃で30分間加硫を行うことにより、加硫ゴムを製造した。
B型バンバリーミキサー(神戸製鋼社製)を使用し、乾燥可塑化工程後に得られたゴムウエットマスターバッチ150質量部(ゴム成分100質量部、カーボンブラック50質量部)に対し、追加ゴム(高シスポリブタジエンゴム)20質量部、ステアリン酸2質量部、老化防止剤1質量部、1号亜鉛華3質量部、ワックス1質量部、に変更し、加硫系配合剤混練工程において、加硫系配合剤を鶴見化学工業社製の硫黄2質量部、加硫促進剤CBS1質量部に変更したこと以外は、実施例1と同様の手法によりゴム組成物を製造した。かかるゴム組成物を150℃で30分間加硫を行うことにより、加硫ゴムを製造した。
B型バンバリーミキサー(神戸製鋼社製)を使用し、乾燥可塑化工程後に得られたゴムウエットマスターバッチ170質量部(ゴム成分100質量部、カーボンブラック70質量部)に対し、ステアリン酸1質量部、1号亜鉛華3質量部、ワックス1質量部、に変更し、加硫系配合剤混練工程において、加硫系配合剤を鶴見化学工業社製の硫黄2質量部、加硫促進剤CBS1質量部、に変更したこと以外は、実施例1と同様の手法によりゴム組成物を製造した。かかるゴム組成物を150℃で30分間加硫を行うことにより、加硫ゴムを製造した。
得られた加硫ゴムを下記の条件に基づき評価した。結果を表1に示す。
JIS3号ダンベルを使用して作製したサンプルをJIS-K 6251に準拠して、300%モジュラスを測定した。数値が高いほど、ゴム組成物製造時のゴム劣化が防止され、ゴム物性に優れることを意味する。
製造した加硫ゴムの耐引裂性能を、JIS K6252に準拠して評価を行った。評価は、実施例1~8および比較例2~3については、比較例1を100としたときの指数評価で示し、実施例9については、比較例4を100としたときの指数評価で示し、実施例10については、比較例5を100としたときの指数評価で示した。数値が大きいほど耐引裂性能が良好であることを意味する。
乾燥可塑化工程における加熱温度を表1に記載のものに変更した以外は、実施例1と同様の方法によりゴムウエットマスターバッチおよびゴム組成物を製造した。評価結果を表1に示す。
乾燥可塑化工程に引き続いて、オープンロール(10インチロール(関西ロール社製))を使用し、成型可塑化工程を行って、10~40mm厚シート状に成型した以外は、実施例1と同様の方法によりゴムウエットマスターバッチおよびゴム組成物を製造した。評価結果を表1に示す。
乾燥可塑化工程に引き続いて、単軸押出機(第1単軸押出機と同じ単軸押出機)とベーラ(XLB-D(青島祥杰ゴム機械社製))を使用し、成型可塑化工程を行って40~200mm厚のベール状(塊状)に成型した以外は、実施例1と同様の方法によりゴムウエットマスターバッチおよびゴム組成物を製造した。評価結果を表1に示す。
乾燥可塑化工程において、表1に記載の量で老化防止剤を添加・混合した以外は、実施例5と同様の方法によりゴムウエットマスターバッチおよびゴム組成物を製造した。評価結果を表1に示す。
B型バンバリーミキサー(神戸製鋼社製)を使用して、乾燥可塑化工程を行い、かつオープンロール(10インチロール(関西ロール社製))を使用し、成型可塑化工程を行った以外は、実施例1と同様の方法によりゴムウエットマスターバッチおよびゴム組成物を製造した。評価結果を表1に示す。
脱水工程において、エクスパンダー部のバレル内壁から、内径側に突出する8箇所のピン部分(6mm)を有するピン付単軸押出機(スエヒロEPM社製、品番V-02型、バレル径90mm、(バレル長さ)/(バレル径)(L/D)=8.6、バレルとスクリューとの間のスリット幅0.7mm、0.5mm、0.2mm)を使用し、乾燥可塑化工程において、二軸押出機(神戸製鋼社製、品番KTX-37、バレル径37mm、(バレル長さ)/(バレル径)(L/D)=30)を使用したこと以外は、実施例1と同様の方法によりゴムウエットマスターバッチおよびゴム組成物を製造した。評価結果を表1に示す。
成型可塑化工程を実施しないこと以外は、比較例1と同様の方法によりゴムウエットマスターバッチおよびゴム組成物を製造した。評価結果を表1に示す。
Claims (13)
- 少なくとも充填材、分散溶媒、およびゴムラテックス溶液を原料として得られたゴムウエットマスターバッチの製造方法であって、
前記充填材および前記分散溶媒を含有するスラリー溶液と前記ゴムラテックス溶液とを混合・凝固させて、充填材含有ゴム凝固物を製造する凝固工程と、
第1単軸押出機を使用し、前記充填材含有ゴム凝固物を100℃~180℃に加熱しつつ脱水して、ゴムウエットマスターバッチを製造する脱水工程と、
第2単軸押出機を使用し、前記ゴムウエットマスターバッチを120℃~180℃に加熱しつつ可塑化することにより、含水率がさらに低減された前記ゴムウエットマスターバッチを製造する乾燥可塑化工程と、を少なくとも有し、
前記脱水工程と前記乾燥可塑化工程との間に、冷却工程を有しないことを特徴とするゴムウエットマスターバッチの製造方法。 - 前記脱水工程後に得られた前記ゴムウエットマスターバッチの含水率が1~10%である請求項1に記載のゴムウエットマスターバッチの製造方法。
