Description

非水系二次電池用黒鉛粒子及びその製造方法、負極並びに非水系二次電池
 本発明は、非水系二次電池に用いる黒鉛粒子と、その黒鉛粒子を用いて形成された負極と、その負極を有する非水系二次電池に関するものである。
 近年、電子機器の小型化に伴い、高容量の二次電池に対する需要が高まってきている。特に、ニッケル・カドミウム電池や、ニッケル・水素電池に比べ、よりエネルギー密度の高く、大電流充放電特性に優れたリチウムイオン二次電池が注目されてきている。従来、リチウムイオン二次電池の高容量化は広く検討されているが、近年リチウムイオン二次電池に対する高性能化要求の高まりから、更なる高容量化・大電流充放電特性・高温保存特性・高サイクル特性を満たすことが求められている。
 リチウムイオン二次電池の負極材料としては、コストと耐久性の面で、黒鉛材料や非晶質炭素が使用されることが多い。しかしながら、非晶質炭素材料は、実用化可能な材料範囲での可逆容量が小さく、活物質層の高密度化が困難なことから高容量化に至らないといった問題点があった。黒鉛材料はリチウム吸蔵の理論容量である372mAh/gに近い容量が得られ、活物質として好ましいことが知られている。一方、高容量化のために負極材料を含む活物質層を高密度化すると、材料の破壊・変形により、初期サイクル時の充放電不可逆容量の増加、大電流充放電特性の低下、サイクル特性の低下といった問題点があった。
 上記問題点を解決するため、例えば、炭素材料として、特許文献1に吸油量、粉体嵩密度、粒度分布、固有抵抗が特定の範囲にある高密度等方性黒鉛粉末を用いることで、導電性に優れ、銅箔との密着性に優れ、放電容量が大きく、初期の不可逆容量が小さく、サイクル特性に優れたリチウム二次電池負極用炭素材料が得られることが開示されている。
 特許文献2においては、潰れ易さが等しく、粉体の吸油量及び円形度が異なる二種類の黒鉛粉末を混合することにより、高密度でも浸液性に優れ、サイクル特性に優れたリチウム二次電池負極用炭素材料が得られることが開示されている。

 特許文献1に記載の技術では、コークスにピッチを混合し、冷間静水圧成形法にて成形し、得られた成形体を熱処理し、高密度等方性黒鉛ブロックとした後、粉砕、分級することで黒鉛粉末を作製している。しかしながら、本発明者らの検討によると、成形体を粉砕する時に材料が硬い為、比表面積が大きくなり、電解液との反応性を抑制することができず、初期効率の低下やサイクル特性の低下を招くという問題が確認された。
 特許文献2に記載の技術では、出発原料として円形度の低い鱗片状天然黒鉛やコークスとピッチと、円形度の高い球形化天然黒鉛を、別々に成形、焼成、黒鉛化し、DBP吸油量が50~90mL/100gと30~45mL/100gの黒鉛粉末を得ている。これら二つを混合することでDBP吸油量が高く、且つ比表面積の低い材料を得ているが、二種類の混合物を用いているために、電極内での微小領域での均一性に問題があり、例えば鱗片状天然黒鉛由来の黒鉛が多く存在する部分に於いて、高密度電極ではLiイオンの移動が遅くなり、且つラマンR値に特段の規定がないため、Liの受入れ性(反応性)に劣り、活物質層の高密度化、電池の高容量化が困難であり、大電流充放電特性が不十分であった。更にまた、二種類の材料を別々に製造するために、製造法が煩雑であるという課題があった。
 本発明は、かかる背景技術に鑑みてなされたものであり、その課題は、負極活物質層を高密度化した場合にも、初期効率が高く、大電流充放電時でもサイクル特性に優れるリチウムイオン二次電池を作製するための負極材を提供し、その結果として、高容量、高入出力特性、高サイクル特性を有するリチウムイオン二次電池を提供することにある。
 本発明者らは、前記課題を解決すべく鋭意検討を行った結果、黒鉛を複合化した黒鉛粒子であって、DBP吸油量、比表面積、ラマンR値が特定な条件を満たす負極材を用いることにより、負極活物質層を高密度化した場合にも、初期効率が高く、大電流充放電時でも高サイクル特性を満たすことが可能となるため、その結果として、高容量、高サイクル特性を有するリチウムイオン二次電池を得られることを見出し、本発明に至った。
 すなわち、本発明の趣旨は、黒鉛粒子であって、次の(A)、(B)、(C)の三つの要件を満たすことを特徴とする非水系二次電池用負極材に存する。
(A)DBP吸油量が0.42mL/g以上、0.85mL/g以下である。
(B)比表面積が0.5m2/g以上、6.5m2/g以下である。
(C)ラマンR値が0.03以上、0.19以下である。
 本発明の負極材は、それを非水系二次電池用負極材として用いることにより、高容量、高入出力特性、高温保存特性、高サイクル特性を有する非水系二次電池を提供することができる。また、本発明の非水系二次電池用負極材料の製造方法によれば、上述の利点を有する負極材料を製造することが可能となる。

 以下、本発明の内容を詳細に述べる。なお、以下に記載する発明構成要件の説明は、本発明の実施態様の一例(代表例)であり、本発明はその要旨をこえない限り、これらの形態に特定されるものではない。
 <黒鉛粒子の物性>
 本発明における黒鉛粒子の物性は、少なくとも以下の3つの条件を満たすことが特徴である。
(A)DBP吸油量が0.42mL/g以上、0.85mL/g以下である。
(B)比表面積が0.5m2/g以上、6.5m2/g以下である。
(C)ラマンR値が0.03以上、0.19以下である。
 以下に、代表的な物性値を記載する。
 (A:DBP吸油量)
 本発明の黒鉛粒子のDBP吸油量は、0.42mL/g以上、好ましくは0.45mL/g以上、更に好ましくは0.50mL/g以上である。また、0.85mL/g以下、好ましくは0.80mL/g以下、更に好ましくは0.76mL/g以下である。
 DBP吸油量がこの範囲よりも小さすぎると、非水系電解液の浸入可能な空隙が少なくなる為、急速充放電をさせた時にリチウムイオンの挿入脱離が間に合わなくなり、それに伴いリチウム金属が析出しサイクル特性が悪化する傾向がある。一方、この範囲よりも大きすぎると、極板作製時にバインダーが空隙に吸収され易くなり、それに伴い極板強度の低下や初期効率の低下を招く傾向がある。
 なお、DBP(フタル酸ジブチル)吸油量の測定は、負極材を用いて以下の手順で行なうことができる。
 DBP吸油量の測定はJIS K6217に準拠し、測定材料を40g投入し、滴下速度4ml/min、回転数125rpmとし、トルクの最大値が確認されるまで測定を実施し、測定開始から最大トルクを示す間の範囲で、最大トルクの70%のトルクを示した時の滴下油量から算出された値(負極材1g当たりのDBP滴下油量)によって定義される。
 (B:比表面積)
 本発明の黒鉛粒子の比表面積は、BET法を用いて測定した比表面積の値であり、0.5m2 ・g-1以上、好ましくは1.0m2 ・g-1以上、更に好ましくは1.3m2 ・g-1以上、特に好ましくは1.5m2 ・g-1以上であり、また、6.5m・g-1以下、好ましくは6.0m2 ・g-1以下、更に好ましくは5.5m2 ・g-1以下、特に好ましくは5.0m2 ・g-1以下である。
 比表面積の値がこの範囲を下回ると、負極材料として用いた場合の充電時にリチウムの受け入れ性が悪くなりやすく、リチウム金属が電極表面で析出しやすくなり、サイクル特性が悪化する傾向がある。一方、この範囲を上回ると、負極材料として用いた時に非水系電解液との反応性が増加し、初期効率が低下しやすく、好ましい電池が得られ難い。
 BET法による比表面積の測定は、表面積計(大倉理研製全自動表面積測定装置)を用いて、試料に対して窒素流通下350℃で15分間、予備乾燥を行なった後、大気圧に対する窒素の相対圧の値が0.3となるように正確に調整した窒素ヘリウム混合ガスを用いて、ガス流動法による窒素吸着BET1点法によって行なう。該測定で求められる比表面積を、本発明の負極材の比表面積と定義する。
 (C:ラマンR値)
 本発明の黒鉛粒子のラマンR値は、アルゴンイオンレーザーラマンスペクトル法を用いて測定した値であり、0.03以上、好ましくは0.05以上、更に好ましくは0.07以上であり、また、0.19以下であり、好ましくは0.18以下、更に好ましくは0.16以下、特に好ましくは0.14以下である。
 ラマンR値が上記範囲を下回ると、粒子表面の結晶性が高くなり過ぎて、充放電に伴ってリチウムが層間に入るサイトが少なくなる場合がある。即ち、充電受入性が低下しサイクル特性が悪化する場合がある。また、集電体に塗布した後、プレスすることによって負極を高密度化した場合に電極板と平行方向に結晶が配向しやすくなり、負荷特性の低下を招く場合がある。一方、上記範囲を上回ると、粒子表面の結晶性が低下し、非水系電解液との反応性が増し、初期効率の低下やガス発生の増加を招く場合がある。
 ここで、本発明の構成要素である(A)DBP吸油量と(B)比表面積と(C)ラマンR値の関係について記す。一般的にDBP吸油量はカーボンブラックなどの大きな比表面積を持つ低結晶性な材料などの評価に用いられている。この手法で従来の負極材を測定すると、DBP吸油量が高い材料は比表面積が高く、且つ、ラマンR値も高い材料となり易く、前述や比較例に示す通り、サイクル特性と初期効率を更に改善した材料が得られなかった。
 急速充放電時のサイクル特性を考えた場合、リチウムの受入れ性が高く、電解液との反応性が低い材料は、電極表面でリチウム金属として析出するロスや、表面被膜(SEI)として消費するロスが小さく、依ってサイクル特性に優れると考えられる。また、初期効率も同様に電解液との反応性が低い材料が有利と考えられる。
 また、リチウムの受入れ性が高い材料とは、電解液との接触面積が広い材料で、反応面積が大きく、且つ、負極粒子表面の結晶性が低い(黒鉛の層間が広い、La・Lcが小さい)材料と考えられ、すなわち、DBP吸油量が高く、比表面積が大きく、ラマンR値が高い材料がリチウムの受入れ性が高いと考えられる。
 一方、電解液との反応性が低い材料とは、電解液との接触面積が狭い材料で、反応面積が小さく、且つ、負極材粒子表面の結晶性が高い(黒鉛の層間が狭い、La・Lcが大きい)材料と考えられ、すなわち、DBP吸油量が低く、比表面積が小さく、ラマンR値が低い材料が電解液との反応性が低いと考えられ、先のリチウムの受入れ性とは相反する傾向と考えられる。
 つまり、電解液との接触面積はある程度広く、反応面積はある程度小さく、且つ、負極材粒子表面の結晶性をある特定の範囲とすることで、サイクル特性と初期効率を両立できると考えられる。
 つまり、本発明は負極材のDBP吸油量を高い範囲に維持したまま、比表面積を低い範囲に抑え、且つ、ラマンR値をある特定の範囲とすることで、リチウムイオンの挿入脱離を早くすると共に、非水系電解液との反応性を抑制し、サイクル特性に優れ、初期効率が高い負極材を得ることができるのである。
 ラマンスペクトルの測定は、ラマン分光器(日本分光社製ラマン分光器)を用いて、試料を測定セル内へ自然落下させて充填し、セル内のサンプル表面にアルゴンイオンレーザー光を照射しながら、セルをレーザー光と垂直な面内で回転させることにより行なう。得られるラマンスペクトルについて、1580cm-1付近のピークPの強度Iと、1360cm-1付近のピークPの強度Iとを測定し、その強度比R(R=I/I)を算出する。該測定で算出されるラマンR値を、本発明の負極活物質のラマンR値と定義する。
 また、上記のラマン測定条件は、次の通りである。
・アルゴンイオンレーザー波長  :514.5nm
・試料上のレーザーパワー      :15~25mW
・分解能                      :10~20cm-1
・測定範囲                    :1100cm-1~1730cm-1
・ラマンR値、ラマン半値幅解析:バックグラウンド処理
・スムージング処理            :単純平均、コンボリューション5ポイント
 本発明の黒鉛粒子のその他の物性としては、以下の物性を有するものであることが望ましい。
 (ラマン半値幅)
 本発明の黒鉛粒子の1580cm-1付近のラマン半値幅は特に制限されないが、通常10cm-1以上、好ましくは15cm-1以上であり、また、通常100cm-1以下、好ましくは80cm-1以下、更に好ましくは60cm-1以下、特に好ましくは40cm-1以下である。
 ラマン半値幅が上記範囲を下回ると、粒子表面の結晶性が高くなり過ぎて、充放電に伴ってLiが層間に入るサイトが少なくなる場合がある。即ち、充電受入性が低下しサイクル特性が低下する場合がある。また、集電体に塗布した後、プレスすることによって負極を高密度化した場合に電極板と平行方向に結晶が配向しやすくなり、負荷特性の低下を招く場合がある。一方、上記範囲を上回ると、粒子表面の結晶性が低下し、非水系電解液との反応性が増し、効率の低下やガス発生の増加を招く場合がある。
 得られたラマンスペクトルの1580cm-1付近のピークPの半値幅を測定し、これを本発明の負極活物質のラマン半値幅と定義する。
 (表面官能基O/C)
 本発明の黒鉛粒子の表面官能基O/Cは、下記式1で表される、O/Cが通常0.1%以上、好ましくは0.2%以上、更に好ましくは0.3%以上であり、特に好ましくは0.5以上であり、通常2.0%以下、好ましくは1.4%以下、更に好ましくは1.0%以下である。
 表面官能基O/Cが小さすぎると、電解液との反応性に乏しく、安定なSEI形成ができなくサイクル特性が悪化する虞がある。一方、表面官能基O/Cが大きすぎると、粒子表面の結晶が乱れ、電解液との反応性が増し、不可逆容量の増加やガス発生の増加を招く虞がある。

 本発明の黒鉛粒子の表面官能基O/Cは、X線光電子分光法(XPS)を用いて測定することができる。
 表面官能基O/Cは、X線光電子分光法測定としてX線光電子分光器を用い、測定対象を表面が平坦になるように試料台に載せ、アルミニウムのKα線をX線源とし、マルチプレックス測定により、C1s(280~300eV)とO1s(525~545eV)のスペクトルを測定する。得られたC1sのピークトップを284.3eVとして帯電補正し、C1sとO1sのスペクトルのピーク面積を求め、更に装置感度係数を掛けて、CとOの表面原子濃度をそれぞれ算出する。得られたそのOとCの原子濃度比O/C(O原子濃度/C原子濃度)を本発明の黒鉛粒子の表面官能基O/Cと定義する。
 (細孔容積Vi)
 本発明の黒鉛粒子の細孔容積Viは、水銀圧入法(水銀ポロシメトリー)を用いて測定した値であり、通常0.10mL/g以上、好ましくは0.12mL/g以上、更に好ましくは0.14mL/g以上であり、また、通常0.30mL/g以下であり、好ましくは0.28mL/g以下、更に好ましくは0.25mL/g以下である。
 細孔容積Viが上記範囲を下回ると、非水系電解液の浸入可能な空隙が少なくなる為、急速充放電をさせた時にリチウムイオンの挿入脱離が間に合わなくなり、それに伴いリチウム金属が析出しサイクル特性が悪化する傾向がある。一方、上記範囲を上回ると、極板作製時にバインダーが空隙に吸収され易くなり、それに伴い極板強度の低下や初期効率の低下を招く傾向がある。
 水銀圧入法の測定としては、水銀ポロシメーター(マイクロメリテックス社製のオートポア9520)を用いて、パウダー用セルに試料(負極材)を0.2g前後秤量封入し、室温、真空下(50μmHg以下)にて10分間の脱気前処理を実施した後、4psiaまでステップ状に減圧し水銀を導入し、4psiaから40000psiaまでステップ状に昇圧させ、更に25psiaまで降圧させた。得られた水銀圧入曲線からWashburnの式を用い、細孔分布を算出した。なお、水銀の表面張力は485dyne/cm、接触角は140°として算出した。
 ここで、細孔容積Viは、得られた細孔分布(積分曲線)を元に、後述の図-1に示す様に接線を引き、接線と積分曲線の分岐点を求め、その時の細孔容積をVpとする。全細孔容積から細孔容積Vpを差し引いた値を細孔容積Viとして定義する。
 細孔容積Vi=全細孔容積-細孔容積Vp
 細孔容積Viは黒鉛粒子の内部空隙量を主に反映していると考えられ、細孔容積Viが大きいほど粒子内部に空隙が多いと推定される。一方、細孔容積Vpは主に粒子間の空隙を反映していると考えられる。
 (全細孔容積)
 本発明の黒鉛粒子の全細孔容積iは、前記水銀圧入法(水銀ポロシメトリー)を用いて測定した値であり、通常0.48mL/g以上、好ましくは0.50mL/g以上、更に好ましくは0.52mL/g以上であり、また、通常0.95mL/g以下であり、好ましくは0.93mL/g以下、更に好ましくは0.90mL/g以下である。
 全細孔容積が上記範囲を下回ると、非水系電解液の浸入可能な空隙が少なくなり易く、急速充放電をさせた時にリチウムイオンの挿入脱離が間に合わなくなり、それに伴いリチウム金属が析出しサイクル特性が悪化する傾向がある。一方、上記範囲を上回ると、極板作製時にバインダーが空隙に吸収され易くなり、それに伴い極板強度の低下や初期効率の低下を招く傾向がある。
 (タップ密度)
 本発明の黒鉛粒子のタップ密度は、通常0.70g・cm-3以上、好ましくは0.80g・cm-3以上、更に好ましくは0.90g・cm-3以上であり、また、通常1.25g・cm-3以下、好ましくは1.20g・cm-3以下、更に好ましくは1.18g・cm-3以下、特に好ましくは1.15g・cm-3以下である。タップ密度が、上記範囲を下回ると、負極として用いた場合に充填密度が上がり難く、高容量の電池を得ることができない場合がある。また、上記範囲を上回ると、電極中の粒子間の空隙が少なくなり過ぎ、粒子間の導電性が確保され難くなり、好ましい電池特性が得られにくい場合がある。
 タップ密度の測定は、目開き300μmの篩を通過させて、20cm3 のタッピングセルに試料を落下させてセルの上端面まで試料を満たした後、粉体密度測定器(例えば、セイシン企業社製タップデンサー)を用いて、ストローク長10mmのタッピングを1000回行なって、その時の体積と試料の質量からタップ密度を算出する。該測定で算出されるタップ密度を、本発明の負極活物質のタップ密度として定義する。
 (体積基準平均粒径)
 本発明の黒鉛粒子の体積基準平均粒径は、レーザー回折・散乱法により求めた体積基準の平均粒径(メジアン径)が、通常1μm以上、好ましくは3μm以上、更に好ましくは5μm以上、特に好ましくは7μm以上であり、また、通常100μm以下、好ましくは50μm以下、更に好ましくは40μm以下、特に好ましくは30μm以下である。
 体積基準平均粒径が上記範囲を下回ると、不可逆容量が増大して、初期の電池容量の損失を招くことになる場合がある。また、上記範囲を上回ると、塗布により電極を作製する際に、不均一な塗面になりやすく、電池製作工程上望ましくない場合がある。
 体積基準平均粒径の測定は、界面活性剤であるポリオキシエチレン(20)ソルビタンモノラウレートの0.2質量%水溶液(約10mL)に炭素粉末を分散させて、レーザー回折・散乱式粒度分布計(堀場製作所社製LA-700)を用いて行なう。該測定で求められるメジアン径を、本発明の負極材の体積基準平均粒径と定義する。
 (X線パラメータ)
 本発明の黒鉛粒子の学振法によるX線回折で求めた炭素質材料の結晶子サイズ(Lc)、(La)は、それぞれ30nm以上であることが好ましく、中でも100nm以上であることが更に好ましい。結晶子サイズがこの範囲であれば、負極材に充電可能なリチウム量が多くなり、高容量を得易いので好ましい。
 (配向比)
 本発明の黒鉛粒子の粉体の配向比は、通常0.005以上、好ましくは0.01以上、更に好ましくは0.015以上であり、また、通常0.67以下、好ましくは0.5以下、より好ましくは0.4以下である。配向比が小さすぎる、上記範囲を下回ると、高密度充放電特性が低下する傾向場合がある。なお、上記範囲の通常の上限は、炭素質材料の配向比の理論上限値である。
 配向比は、試料を加圧成型してからX線回折により測定する。試料0.47gを直径17mmの成型機に充填し58.8MN・m-2で圧縮して得た成型体を、粘土を用いて測定用試料ホルダーの面と同一面になるようにセットしてX線回折を測定する。得られた炭素の(110)回折と(004)回折のピーク強度から、(110)回折ピーク強度/(004)回折ピーク強度で表わされる比を算出する。該測定で算出される配向比を、本発明の負極材の配向比と定義する。
 X線回折測定条件は次の通りである。なお、「2θ」は回折角を示す。
・ターゲット:Cu(Kα線)グラファイトモノクロメーター
・ スリット  :
   発散スリット=0.5度
   受光スリット=0.15mm
   散乱スリット=0.5度
・測定範囲及びステップ角度/計測時間:
   (110)面:75度≦2θ≦80度  1度/60秒

<黒鉛粒子の形態>
 本発明の黒鉛粒子の形態は、特に限定はされないが、球状、楕円状、塊状、板状、多角形状などが挙げられ、中でも球状、楕円状、塊状、多角形状が負極とした時に粒子の充填性を向上することができるので好ましい。
 また、本発明の黒鉛粒子の表面形態は、特に限定はされないが、後述の図3のSEM写真に示す様に凹凸構造を有することが好ましい。凹凸構造としては、例えば、(1)球状や楕円状などの粒子表面に穴が開いた凹部構造や、(2)球状や楕円状などの粒子表面に微粒子が結着した凸部構造などが挙げられる。粒子表面に凹凸構造を有すると、高密度の負極とした場合でも非水系電解液の浸入可能な空隙が確保できるので、サイクル特性の向上が期待できる。
 また、凹凸構造の大きさは、特に限定はされないが、円形の面積に換算した場合、0.1μm~4μm程度の直径に相当することが好ましい。凹凸構造の大きさがこの範囲であれば、高密度の負極とした場合でも非水系電解液の浸入可能な空隙が確保できるので、サイクル特性の向上が期待できる。
 <黒鉛粒子の製造方法>
 本発明の黒鉛粒子の製造方法は、特に限定はされないが、次の(I)、(II)に示す方法などが挙げられる。
 なお、本発明の黒鉛粒子は特に制限はないが、炭素質物が被覆された黒鉛粒子であり、中でも非晶質炭素が被覆された黒鉛粒子、黒鉛質物が被覆された黒鉛粒子が好ましく、より好ましくは、原料黒鉛と炭素前駆体を混合し、焼成することで得られる非晶質炭素が被覆された黒鉛粒子、原料黒鉛と炭素前駆体を混合し、焼成することで得られる黒鉛質物が被覆された黒鉛粒子が好ましい。
 以下に、好ましい製造方法の一態様として、黒鉛質物が被覆された黒鉛粒子の製造方法を記載するが、本発明の黒鉛粒子を限定するものではない。
 (製造方法(I))
 前記黒鉛粒子の形態(1)及び/又は(2)を形成する方法としては、少なくとも原料黒鉛を粗面化させる工程と、粗面化した原料黒鉛と原料有機物を混合する工程と、2300℃以上の温度で焼成する工程とからなる製造方法が挙げられる。
 (製造方法(II))
 前記黒鉛粒子の形態(2)を主に形成する方法としては、球状や楕円状などの核となる大粒子と、板状や鱗片状などの核粒子表面に結着し凸部構造を形成する微粒子からなる二種類以上の複数の原料黒鉛(混合物)を用い、少なくとも原料黒鉛と原料有機物を混合する工程と、2300℃以上の温度で焼成する工程とからなる製造方法が挙げられる。
 前記(I)、(II)の製造方法の中で、製造方法(I)が凹凸構造を形成し易く好ましい。
 (原料黒鉛)
 前記原料黒鉛は、黒鉛化されている(若しくは2300℃以上の温度で焼成することにより黒鉛化する)炭素粒子であれば特に限定はないが、天然黒鉛、人造黒鉛、並びにコークス粉、ニードルコークス粉、樹脂の黒鉛化物(若しくは黒鉛化可能な炭素物)の粉体等が挙げられる。これらのうち、天然黒鉛は加工がし易いので好ましい。
 原料黒鉛の粒子の形態としては、特に限定はされないが、球状、楕円状、塊状、板状、鱗片状、多角形状などが挙げられ、製造方法(I)や(II)で用いられる球状、楕円状、塊状、多角形状が黒鉛粒子とした時に粒子の充填性を向上することができるので好ましい。更に製造方法(I)に於いて、球状若しくは楕円状に球形化した天然黒鉛を用いると前記効果が得られ易く好ましい。
 製造方法(I)や(II)で用いられる球状、楕円状の黒鉛を得る為の装置としては、例えば、衝撃力を主体に粒子の相互作用も含めた圧縮、摩擦、せん断力等の機械的作用を繰り返し粒子に与える装置を用いることができる。具体的には、ケーシング内部に多数のブレードを設置したローターを有し、そのローターが高速回転することによって、内部に導入された炭素材料に対して衝撃圧縮、摩擦、せん断力等の機械的作用を与え、表面処理を行なう装置が好ましい。また、炭素材料を循環させることによって機械的作用を繰り返して与える機構を有するものであるのが好ましい。好ましい装置として、例えば、ハイブリダイゼーションシステム(奈良機械製作所社製)、クリプトロン(アーステクニカ社製)、CFミル(宇部興産社製)、メカノフュージョンシステム(ホソカワミクロン社製)、シータコンポーザ(徳寿工作所社製)等が挙げられる。これらの中で、奈良機械製作所社製のハイブリダイゼーションシステムが好ましい。
 球状、若しくは楕円状黒鉛は、上記の表面処理による球形化工程を施すことにより、鱗片状の天然黒鉛が折りたたまれる、もしくは周囲エッジ部分が球形粉砕されることにより球状とされた母体粒子に、粉砕により生じた主に5μm以下の微粉が付着してなり、表面処理後の黒鉛粒子の表面官能基O/Cが通常0.5%以上10%以下、好ましくは1%以上4%以下となる条件で、球形化処理を行うことにより製造される。この際には、機械処理のエネルギーにより黒鉛表面の酸化反応を進行させ、黒鉛表面に酸性官能基を導入することができるよう、活性雰囲気下で行うことが好ましい。例えば前述の装置を用いて処理する場合は、回転するローターの周速度を通常30~100m/sec、40~100m/secにするのが好ましく、50~100m/secにするのがより好ましい。また、処理は、単に炭素質物を通過させるだけでも可能であるが、30秒以上装置内を循環又は滞留させて処理するのが好ましく、1分以上装置内を循環又は滞留させて処理するのがより好ましい。製造方法(II)で用いられる板状、若しくは鱗片状の黒鉛を得る為の装置としては、例えば、衝撃力を主体に粒子の相互作用も含めた圧縮、摩擦、せん断力等の機械的作用を粒子に与える装置を用いることができる。具体的にはジェットミル、ハンマーミル、ピンミル、ターボミル、パルベライザーなどが挙げられる。
 (原料黒鉛の粒径)
 前記原料黒鉛の体積基準平均粒径は、特に限定はされないが、通常1μm以上、好ましくは3μm以上、更に好ましくは5μm以上、特に好ましくは7μm以上であり、また、通常100μm以下、好ましくは50μm以下、更に好ましくは40μm以下、特に好ましくは30μm以下である。
 黒鉛粒子の製造方法(I)、(II)で用いられる球状、若しくは楕円状などの粒子の場合、体積基準平均粒径は通常5μm以上、好ましくは7μm以上、更に好ましくは10μm以上であり、また通常50μm以下、好ましくは40μm以下、更に好ましくは30μm以下である。
 また、黒鉛粒子の製造方法(II)で用いられる板状、鱗片状、塊状などの微粒子の場合、体積基準平均粒径は通常1μm以上、好ましくは3μm以上、更に好ましくは5μm以上、また通常20μm以下、好ましくは15μm以下、更に好ましくは10μm以下である。
 原料黒鉛の粒径がこの範囲にあれば、黒鉛粒子とした場合に、粒子表面に凹凸構造を形成し易く好ましい。
 (原料黒鉛の粗面化)
 前記原料黒鉛の粗面化工程とは、原料黒鉛の表面に凹凸構造を付与する工程を指す。粗面化工程で用いられる方法は、原料黒鉛の表面に凹凸構造を付与されれば、特に限定はされないが、例えば、原料黒鉛に圧縮、摩擦、せん断力等の機械的エネルギー(例えば粉砕)を加えることにより、表面に凹凸構造を付与する方法などがあり、乾式状態で行なっても湿式状態で行なっても構わない。下記により具体的な例として、原料黒鉛の表面に凹凸構造を付与する方法を列挙する。
 (i)乾式状態で粗面化工程を行う場合
 乾式状態での粗面化を行う方法としては、例えば、ピンミル(槇野産業社製)、ターボミル(ターボ工業社製)、クリプトロンオーブ(アーステクニカ社製)、ジェットミル(日本ニューマチック社製)などの粉砕装置を用いることができる。中でもローターとステーターからなるターボミル等の粉砕装置を用いるのが生産性を向上できるので好ましい。
 乾式状態での粉砕速度は、使用する装置により異なるが、原料黒鉛が球状若しくは楕円状である場合には、使用する粉砕装置のローターの形状及び回転数等を適宜選択して、以下の式で算出されるローターの周速度を50m/sec以上に設定することが好ましく、80m/sec以上に設定することがより好ましく、100m/sec以上に設定することがさらに好ましい。なお、上限値としては、通常300m/sec以下である。
 周速度(m/sec)=粗面化装置のローターの直径×3.14÷回転数
 使用する粉砕装置のローター及び/又はステーターは、上記周速度を設定できるものであれば具体的な形状は特に限定されないが、ローターとしてはブレードを有するものが、ステーターとしては溝があるものが好ましい。
 粉砕速度が速すぎると微粉が多く発生する可能性があり、粗面化した原料黒鉛と原料有機物を混合し、2300℃以上の温度で焼成しても、得られた黒鉛粒子の比表面積が大きくなり易く、電解液との反応性が抑制できなく、初期効率やサイクル特性が悪化する虞がある。また、この粉砕速度よりも遅すぎると粗面化の効果が現れ難く、初期効率やサイクル特性を向上し難い傾向がある。
 粉砕時の原料の投入速度は、通常10kg/hr以上、好ましくは50kg/hr以上、より好ましくは100kg/hr以上、更に好ましくは200kg/hr以上である。また、通常1000kg/hr以下、好ましくは700kg/hr以下、より好ましくは500kg/hr以下である。
 投入速度が速すぎると機械的エネルギーが原料黒鉛に付与され難くなり、粗面化の効果が現れ難く、初期効率やサイクル特性を向上し難い傾向がある。また、この投入速度よりも遅すぎると生産性が低下する虞がある。
 (ii)湿式状態で粗面化工程を行う場合
 湿式状態での粗面化を行う方法としては、具体的には、超音波ホモジナイザー、超音波洗浄器などが挙げられる。
 炭素材の分散媒としては、水、アルコール類が量産の点で好ましく、適宜、粉砕助剤粒子などを混合することもよい。さらに、撹拌翼でせん断力を与えるような機械的エネルギーと組み合わせるとより有効である。
 例えば、超音波洗浄器を用いた場合については以下のように行う。原料黒鉛とイオン交換水を所定の質量比で混合した後、混合液を撹拌しながら、超音波照射を施した後に乾燥する。
 超音波照射を施す際に、短時間に泡の発生と消滅を発生させるように行うことが好ましい。
 周波数は、通常10Hz~50000Hz、好ましくは、20Hz~40000Hz、より好ましくは、30Hz~30000Hzである。
 出力は、通常10W~30000W、好ましくは、20W~20000W、より好ましくは、30W~16000Wである。
 超音波照射時間は、通常30秒~20時間、好ましくは60秒~10時間より好ましくは120秒以上~3時間であり、この時間が短いと当該処理効果が十分に得られない傾向があり、長すぎると粒子破壊が促進されて、電池特性が著しく低下する上に、量産性が低下する傾向がある。
 炭素材(A)とイオン交換水の混合において、質量比1:1.1から1:30が好ましい。好ましくは1:20、さらに好ましくは1:10である。1:30よりも希薄となると、生産性が低下する傾向がある。逆に1:1.1以下の濃厚液となると、攪拌することが困難である。
 炭素材(A)と、イオン交換水の混合に際して、界面活性剤を使用することも可能である。界面活性剤としては、一般的な市販品が選択可能である。また、炭素をアルコール類、例えばエタノールや、イソプロピルアルコールなどで湿潤させた後に、混合することも分散性向上に有効である。
 乾燥は、棚乾燥が簡便であるが、攪拌しながら乾燥可能な機種や、焼成炉を使用することもできる。
 乾燥温度は、110℃以上であればよく、必要に応じて選択できる。
 炭素材に対して、改質処理を施してもよい。例えば、コールタールピッチ、樹脂などを被覆して熱処理するか、単に熱処理することも有効である。また、追加工程として、再粉砕処理を施すことも有効である。
 (原料有機物)
 前記原料有機物は、焼成によって黒鉛化が可能な炭素質であれば特に限定はなく、石炭系重質油、直流系重質油、分解系石油重質油、芳香族炭化水素、N環化合物、S環化合物、ポリフェニレン、有機合成高分子、天然高分子、熱可塑性樹脂及び熱硬化性樹脂からなる群より選ばれた炭化可能な有機物などが挙げられる。また、原料有機物は混合時の粘度を調整するため、低分子有機溶媒に溶解させて用いてもよい。
 石炭系重質油としては、軟ピッチから硬ピッチまでのコールタールピッチ、乾留液化油等が好ましく、直流系重質油としては、常圧残油、減圧残油等が好ましく、分解系石油重質油としては、原油、ナフサ等の熱分解時に副生するエチレンタール等が好ましく、芳香族炭化水素としては、アセナフチレン、デカシクレン、アントラセン、フェナントレン等が好ましく、N環化合物としては、フェナジン、アクリジン等が好ましく、S環化合物としては、チオフェン、ビチオフェン等が好ましく、ポリフェニレンとしては、ビフェニル、テルフェニル等が好ましく、有機合成高分子としては、ポリ塩化ビニル、ポリビニルアルコール、ポリビニルブチラール、これらのものの不溶化処理品、ポリアクリロニトリル、ポリピロール、ポリチオフェン、ポリスチレン等が好ましく、天然高分子としては、セルロース、リグニン、マンナン、ポリガラクトウロン酸、キトサン、サッカロース等の多糖類等が好ましく、熱可塑性樹脂としては、ポリフェニレンサルファイド、ポリフェニレンオキシド等が好ましく、熱硬化性樹脂としては、フルフリルアルコール樹脂、フェノール-ホルムアルデヒド樹脂、イミド樹脂等が好ましい。
 また、低分子有機溶媒としては、ベンゼン、トルエン、キシレン、キノリン、n-へキサン等が好ましい。
 (混合工程)
 前記製造方法に於ける原料黒鉛と原料有機物を混合する方法は、特に限定はされないが、一般的な混合装置を用いることができる。具体的にはミキサー、ニーダー、二軸混練機などが挙げられる。混合工程では、前述の通り、混合時の粘度を調整する為に低分子有機溶媒で溶解、若しくは希釈した原料有機物を用いてもよいし、加熱することにより原料有機物の粘度を調節してもよい。また、原料黒鉛と原料有機物の混合比(質量比)は、使用する原料黒鉛や原料有機物の種類によって適宜選択されるものであり、原料黒鉛100質量部に対する原料有機物の量は特に制限されないが、通常5質量部以上、好ましくは10質量部以上、より好ましくは20質量部以上であり、通常50質量部以下、好ましくは40質量部以下、より好ましくは35質量部以下である。
 (焼成工程)
 前記製造方法に於ける原料黒鉛と原料有機物の混合物を焼成する方法は、特に限定はされないが、揮発分を除去する炭化工程と2300℃以上の温度で黒鉛化する工程とからなる。
 揮発分を除去する炭化工程としては、通常600℃以上、好ましくは650℃以上で、通常1300℃以下、好ましくは1100℃以下の温度で、通常0.1時間~10時間行う。加熱は、酸化を防止するために、通常、窒素、アルゴン等不活性ガスの流通下又はブリーズ、パッキングコークス等の粒状炭素材料を間隙に充填した非酸化性雰囲気で行う。
 揮発分を除去する炭化工程に用いる設備は、例えば、シャトル炉、トンネル炉、リードハンマー炉、ロータリーキルン、オートクレーブ等の反応槽、コーカー(コークス製造の熱処理槽)、電気炉やガス炉等、非酸化性雰囲気で焼成可能であれば特に限定されない。加熱時の昇温速度は揮発分の除去のために低速であることが望ましく、通常、低沸分の揮発が始まる200℃付近から水素の発生のみとなる700℃近傍までを、3~100℃/hrで昇温する。処理時には、必要に応じて攪拌を行なってもよい。
 炭化工程により得られた炭化物は、次いで、高温で加熱して黒鉛化する。黒鉛化時の加熱温度は、2300℃以上、好ましくは2600℃以上、更に好ましくは2800℃以上で加熱する。また、加熱温度が高過ぎると、黒鉛の昇華が顕著となるので、3300℃以下が好ましい。加熱時間は、バインダー及び炭素質粒子が黒鉛となるまで行えばよく、通常1~24時間である。
 黒鉛化時の雰囲気は、酸化を防止するため、窒素、アルゴン等の不活性ガスの流通下又はブリーズ、パッキングコークス等の粒状炭素材料を間隙に充填した非酸化性雰囲気下で行う。黒鉛化に用いる設備は、電気炉やガス炉、電極材用アチソン炉等、上記の目的に添うものであれば特に限定されず、昇温速度、冷却速度、熱処理時間等は使用する設備の許容範囲で任意に設定することができる。
 (その他の工程)
 前記焼成物を必要に応じて粉砕、解砕、磨砕、分級処理等の粉体加工をする。粉砕に用いる装置に特に制限はないが、例えば、粗粉砕機としてはせん断式ミル、ジョークラッシャー、衝撃式クラッシャー、コーンクラッシャー等が挙げられ、中間粉砕機としてはロールクラッシャー、ハンマーミル等が挙げられ、微粉砕機としてはボールミル、振動ミル、ピンミル、攪拌ミル、ジェットミル等が挙げられる。
 分級処理に用いる装置としては特に制限はないが、例えば、乾式篩い分けの場合は、回転式篩い、動揺式篩い、旋動式篩い、振動式篩い等を用いることができ、乾式気流式分級の場合は、重力式分級機、慣性力式分級機、遠心力式分級機(クラシファイア、サイクロン等)を用いることができ、また、湿式篩い分け、機械的湿式分級機、水力分級機、沈降分級機、遠心式湿式分級機等を用いることができる。
 <他の炭素材料との混合>
 上述した本発明の非水系二次電池用黒鉛粒子は、何れか一種を単独で、又は二種以上を任意の組成及び組み合わせで併用して、リチウムイオン二次電池の負極材として好適に使用することができるが、一種又は二種以上を、他の一種又は二種以上のその他炭素材料と混合し、これを非水系二次電池、好ましくはリチウムイオン二次電池の負極材料として用いてもよい。
 上述の非水系二次電池用負極材にその他炭素材料を混合する場合、非水系二次電池用負極材とその他炭素材料の総量に対する非水系二次電池用負極材の混合割合は、通常10質量%以上、好ましくは20質量%以上、また、通常90質量%以下、好ましくは80質量%以下の範囲である。その他炭素材料の混合割合が、前記範囲を下回ると、添加した効果が現れ難い傾向がある。一方、前記範囲を上回ると、非水系二次電池用負極材の特性が現れ難い傾向がある。
 その他炭素材料としては、天然黒鉛、人造黒鉛、非晶質被覆黒鉛、非晶質炭素の中から選ばれる材料を用いる。これらの材料は、何れかを一種を単独で用いてもよく、二種以上を任意の組み合わせ及び組成で併用してもよい。
 天然黒鉛としては、例えば、高純度化した鱗片状黒鉛や球形化した黒鉛を用いることができる。天然黒鉛の体積基準平均粒径は、通常8μm以上、好ましくは12μm以上、また、通常60μm以下、好ましくは40μm以下の範囲である。天然黒鉛のBET比表面積は、通常3.5m2/g以上、好ましくは、4.5m2/g以上、また、通常8m2/g以下、好ましくは6m2/g以下の範囲である。
 人造黒鉛としては、炭素材料を黒鉛化した粒子等が挙げられ、例えば、単一の黒鉛前駆体粒子を粉状のまま焼成、黒鉛化した粒子などを用いることができる。
 非晶質被覆黒鉛としては、例えば、天然黒鉛や人造黒鉛に非晶質前駆対を被覆、焼成した粒子や、天然黒鉛や人造黒鉛に非晶質をCVDにより被覆した粒子を用いることができる。
 非晶質炭素としては、例えば、バルクメソフェーズを焼成した粒子や、炭素化可能なピッチ等を不融化処理し、焼成した粒子を用いることができる。
 非水系二次電池用負極材とその他炭素材料との混合に用いる装置としては、特に制限はないが、例えば、回転型混合機の場合:円筒型混合機、双子円筒型混合機、二重円錐型混合機、正立方型混合機、鍬形混合機、固定型混合機の場合:螺旋型混合機、リボン型混合機、Muller型混合機、Helical Flight型混合機、Pugmill型混合機、流動化型混合機等を用いることができる。
 <非水系二次電池用負極>
 本発明の非水系二次電池用負極(以下適宜「電極シート」ともいう。)は、集電体と、集電体上に形成された活物質層とを備えると共に、活物質層は少なくとも本発明の非水系二次電池用負極材とを含有することを特徴とする。更に好ましくはバインダーを含有する。
 ここでいうバインダーとは、非水系二次電池用負極を作製する際に、活物質同士の結着、及び活物質層を集電体に保持することを目的として添加するバインダーを意味し、黒鉛化可能なバインダーとは異なるものである。
 バインダーとしては、分子内にオレフィン性不飽和結合を有するものを用いる。その種類は特に制限されないが、具体例としては、スチレン-ブタジエンゴム、スチレン・イソプレン・スチレンゴム、アクリロニトリル-ブタジエンゴム、ブタジエンゴム、エチレン・プロピレン・ジエン共重合体などが挙げられる。このようなオレフィン性不飽和結合を有するバインダーを用いることにより、活物質層の電解液に対する膨潤性を低減することができる。中でも入手の容易性から、スチレン-ブタジエンゴムが好ましい。
 このようなオレフィン性不飽和結合を有するバインダーと、前述の活物質とを組み合わせて用いることにより、負極板の強度を高くすることができる。負極の強度が高いと、充放電による負極の劣化が抑制され、サイクル寿命を長くすることができる。また、本発明に係る負極では、活物質層と集電体との接着強度が高いので、活物質層中のバインダーの含有量を低減させても、負極を捲回して電池を製造する際に、集電体から活物質層が剥離するという課題も起こらないと推察される。
 分子内にオレフィン性不飽和結合を有するバインダーとしては、その分子量が大きいものか、或いは、不飽和結合の割合が大きいものが望ましい。具体的に、分子量が大きいバインダーの場合には、その重量平均分子量が通常1万以上、好ましくは5万以上、また、通常100万以下、好ましくは30万以下の範囲にあるものが望ましい。また、不飽和結合の割合が大きいバインダーの場合には、全バインダーの1g当たりのオレフィン性不飽和結合のモル数が、通常2.5×10-7以上、好ましくは8×10-7以上、また、通常1×10-6以下、好ましくは5×10-6以下の範囲にあるものが望ましい。バインダーとしては、これらの分子量に関する規定と不飽和結合の割合に関する規定のうち、少なくとも何れか一方を満たしていればよいが、両方の規定を同時に満たすものがより好ましい。オレフィン性不飽和結合を有するバインダーの分子量が小さ過ぎると機械的強度に劣り、大き過ぎると可撓性に劣る。また、バインダー中のオレフィン性不飽和結合の割合が小さ過ぎると強度向上効果が薄れ、大き過ぎると可撓性に劣る。
 また、オレフィン性不飽和結合を有するバインダーは、その不飽和度が、通常15%以上、好ましくは20%以上、より好ましくは40%以上、また、通常90%以下、好ましくは80%以下の範囲にあるものが望ましい。なお、不飽和度とは、ポリマーの繰り返し単位に対する二重結合の割合(%)を表す。
 本発明においては、オレフィン性不飽和結合を有さないバインダーも、本発明の効果が失われない範囲において、上述のオレフィン性不飽和結合を有するバインダーと併用することができる。オレフィン性不飽和結合を有するバインダーに対する、オレフィン性不飽和結合を有さないバインダーの混合比率は、通常150質量%以下、好ましくは120質量%以下の範囲である。
 オレフィン性不飽和結合を有さないバインダーを併用することにより、塗布性を向上することができるが、併用量が多すぎると活物質層の強度が低下する。
 オレフィン性不飽和結合を有さないバインダーの例としては、メチルセルロース、カルボキシメチルセルロース、澱粉、カラギナン、プルラン、グアーガム、ザンサンガム(キサンタンガム)等の増粘多糖類、ポリエチレンオキシド、ポリプロピレンオキシド等のポリエーテル類、ポリビニルアルコール、ポリビニルブチラール等のビニルアルコール類、ポリアクリル酸、ポリメタクリル酸等のポリ酸、或いはこれらポリマーの金属塩、ポリフッ化ビニリデン等の含フッ素ポリマー、ポリエチレン、ポリプロピレンなどのアルカン系ポリマー及びこれらの共重合体などが挙げられる。
 本発明の負極は、上述の本発明の負極材料とバインダーとを分散媒に分散させてスラリーとし、これを集電体に塗布することにより形成される。分散媒としては、アルコールなどの有機溶媒や、水を用いることができる。このスラリーには更に、所望により導電剤を加えてもよい。導電剤としては、アセチレンブラック、ケッチェンブラック、ファーネスブラックなどのカーボンブラック、平均粒径1μm以下のCu、Ni又はこれらの合金からなる微粉末などが挙げられる。導電剤の添加量は、本発明の負極材料に対して通常10質量%以下程度である。
 スラリーを塗布する集電体としては、従来公知のものを用いることができる。具体的には、圧延銅箔、電解銅箔、ステンレス箔等の金属薄膜が挙げられる。集電体の厚さは、通常4μm以上、好ましくは6μm以上であり、通常30μm以下、好ましくは20μm以下である。
 このスラリーを、集電体である厚さ18μmの銅箔上に、負極材料が14.5±0.3mg/cm2付着するように、ドクターブレードを用いて幅5cmに塗布し、室温で風乾を行った。更に110℃で30分乾燥後、直径20cmのローラを用いてロールプレスして、活物質層の密度が1.70±0.03g/cm3になるよう調製し電極シートを得た。
 スラリーを集電体上に塗布した後、通常60℃以上、好ましくは80℃以上、また、通常200℃以下、好ましくは195℃以下の温度で、乾燥空気又は不活性雰囲気下で乾燥し、活物性層を形成する。
 スラリーを塗布、乾燥して得られる活物質層の厚さは、通常5μm以上、好ましくは20μm以上、更に好ましくは30μm以上、また、通常200μm以下、好ましくは100μm以下、更に好ましくは75μm以下である。活物質層が薄すぎると、活物質の粒径との兼ね合いから負極としての実用性に欠け、厚すぎると、高密度の電流値に対する十分なLiの吸蔵・放出の機能が得られにくい。
 活物質層における非水系二次電池用負極材の密度は、用途により異なるが、容量を重視する用途では、好ましくは1.55g/cm3以上、とりわけ1.60g/cm3以上、更に1.65g/cm3以上、特に1.70g/cm3以上が好ましい。密度が低すぎると、単位体積あたりの電池の容量が必ずしも充分ではない。また、密度が高すぎるとレート特性が低下するので、1.9g/cm3以下が好ましい。
 以上説明した本発明の非水系二次電池用負極材を用いて非水系二次電池用負極を作製する場合、その手法や他の材料の選択については、特に制限されない。また、この負極を用いてリチウムイオン二次電池を作製する場合も、リチウムイオン二次電池を構成する正極、電解液等の電池構成上必要な部材の選択については特に制限されない。以下、本発明の負極材料を用いたリチウムイオン二次電池用負極及びリチウムイオン二次電池の詳細を例示するが、使用し得る材料や作製の方法等は以下の具体例に限定されるものではない。
 <非水系二次電池>
 本発明の非水系二次電池、特にリチウムイオン二次電池の基本的構成は、従来公知のリチウムイオン二次電池と同様であり、通常、リチウムイオンを吸蔵・放出可能な正極及び負極、並びに電解質を備える。負極としては、上述した本発明の負極を用いる。
 正極は、正極活物質及びバインダーを含有する正極活物質層を、集電体上に形成したものである。
 正極活物質としては、リチウムイオンなどのアルカリ金属カチオンを充放電時に吸蔵、放出できる金属カルコゲン化合物などが挙げられる。金属カルコゲン化合物としては、バナジウムの酸化物、モリブデンの酸化物、マンガンの酸化物、クロムの酸化物、チタンの酸化物、タングステンの酸化物などの遷移金属酸化物、バナジウムの硫化物、モリブデンの硫化物、チタンの硫化物、CuSなどの遷移金属硫化物、NiPS3、FePS3等の遷移金属のリン-硫黄化合物、VSe2、NbSe3などの遷移金属のセレン化合物、Fe0.250.752、Na0.1CrS2などの遷移金属の複合酸化物、LiCoS2、LiNiS2などの遷移金属の複合硫化物等が挙げられる。
 これらの中でも、V25、V513、VO2、Cr25、MnO2、TiO、MoV28、LiCoO2、LiNiO2、LiMn24、TiS2、V25、Cr0.250.752、Cr0.50.52などが好ましく、特に好ましいのはLiCoO2、LiNiO2、LiMn24や、これらの遷移金属の一部を他の金属で置換したリチウム遷移金属複合酸化物である。これらの正極活物質は、単独で用いても複数を混合して用いてもよい。
 正極活物質を結着するバインダーとしては、公知のものを任意に選択して用いることができる。例としては、シリケート、水ガラス等の無機化合物や、テフロン(登録商標)、ポリフッ化ビニリデン等の不飽和結合を有さない樹脂などが挙げられる。これらの中でも好ましいのは、不飽和結合を有さない樹脂である。正極活物質を結着する樹脂として不飽和結合を有する樹脂を用いると酸化反応時に分解される恐れがある。これらの樹脂の重量平均分子量は通常1万以上、好ましくは10万以上、また、通常300万以下、好ましくは100万以下の範囲である。
 正極活物質層中には、電極の導電性を向上させるために、導電材を含有させてもよい。導電剤としては、活物質に適量混合して導電性を付与できるものであれば特に制限はないが、通常、アセチレンブラック、カーボンブラック、黒鉛などの炭素粉末、各種の金属の繊維、粉末、箔などが挙げられる。
 正極板は、前記したような負極の製造と同様の手法で、正極活物質やバインダーを溶剤でスラリー化し、集電体上に塗布、乾燥することにより形成する。正極の集電体としては、アルミニウム、ニッケル、SUSなどが用いられるが、何ら限定されない。
 電解質としては、非水系溶媒にリチウム塩を溶解させた非水系電解液や、この非水系電解液を有機高分子化合物等によりゲル状、ゴム状、固体シート状にしたものなどが用いられる。
 非水系電解液に使用される非水系溶媒は特に制限されず、従来から非水系電解液の溶媒として提案されている公知の非水系溶媒の中から、適宜選択して用いることができる。例えば、ジエチルカーボネート、ジメチルカーボネート、エチルメチルカーボネート等の鎖状カーボネート類;エチレンカーボネート、プロピレンカーボネート、ブチレンカーボネート等の環状カーボネート類;1,2-ジメトキシエタン等の鎖状エーテル類;テトラヒドロフラン、2-メチルテトラヒドロフラン、スルホラン、1,3-ジオキソラン等の環状エーテル類;ギ酸メチル、酢酸メチル、プロピオン酸メチル等の鎖状エステル類;γ-ブチロラクトン、γ-バレロラクトン等の環状エステル類などが挙げられる。
 これらの非水系溶媒は、何れか一種を単独で用いてもよく、二種以上を混合して用いてもよい。混合溶媒の場合は、環状カーボネートと鎖状カーボネートを含む混合溶媒の組合せが好ましく、環状カーボネートが、エチレンカーボネートとプロピレンカーボネートの混合溶媒であることが、低温でも高いイオン電導度を発現でき、低温充電不可特性が向上するという点で特に好ましい。中でもプロピレンカーボネートが非水系溶媒全体に対し、2wt%以上80wt%以下の範囲が好ましく、5wt%以上70wt%以下の範囲がより好ましく、10wt%以上60wt%以下の範囲がさらに好ましい。プロピレンカーボネートの割合が上記より低いと低温でのイオン電導度が低下し、プロピレンカーボネートの割合が上記より高いと、黒鉛系電極を用いた場合にはLiイオンに溶媒和したPCが黒鉛相間へ共挿入することにより黒鉛系負極活物質の層間剥離劣化がおこり、十分な容量が得られなくなる問題がある。
 非水系電解液に使用されるリチウム塩も特に制限されず、この用途に用い得ることが知られている公知のリチウム塩の中から、適宜選択して用いることができる。例えば、LiCl、LiBrなどのハロゲン化物、LiClO4、LiBrO4、LiClO4などの過ハロゲン酸塩、LiPF6、LiBF4、LiAsF6などの無機フッ化物塩などの無機リチウム塩、LiCF3SO3、LiC49SO3などのパーフルオロアルカンスルホン酸塩、Liトリフルオロスルフォンイミド((CF3SO22NLi)などのパーフルオロアルカンスルホン酸イミド塩などの含フッ素有機リチウム塩などが挙げられ、この中でも
LiClO4、LiPF6、LiBF4、が好ましい。
 リチウム塩は、単独で用いても、2種以上を混合して用いてもよい。非水系電解液中におけるリチウム塩の濃度は、通常0.5M以上、2.0M以下の範囲である。
 また、上述の非水系電解液に有機高分子化合物を含ませ、ゲル状、ゴム状、或いは固体シート状にして使用する場合、有機高分子化合物の具体例としては、ポリエチレンオキシド、ポリプロピレンオキシド等のポリエーテル系高分子化合物;ポリエーテル系高分子化合物の架橋体高分子;ポリビニルアルコール、ポリビニルブチラールなどのビニルアルコール系高分子化合物;ビニルアルコール系高分子化合物の不溶化物;ポリエピクロルヒドリン;ポリフォスファゼン;ポリシロキサン;ポリビニルピロリドン、ポリビニリデンカーボネート、ポリアクリロニトリルなどのビニル系高分子化合物;ポリ(ω-メトキシオリゴオキシエチレンメタクリレート)、ポリ(ω-メトキシオリゴオキシエチレンメタクリレート-co-メチルメタクリレート)、ポリ(ヘキサフルオロプロピレン-フッ化ビニリデン)等のポリマー共重合体などが挙げられる。
 上述の非水系電解液は、更に被膜形成剤を含んでいてもよい。被膜形成剤の具体例としては、ビニレンカーボネート、ビニルエチルカーボネート、メチルフェニルカーボネートなどのカーボネート化合物、エチレンサルファイド、プロピレンサルファイドなどのアルケンサルファイド;1,3-プロパンスルトン、1,4-ブタンスルトンなどのスルトン化合物;マレイン酸無水物、コハク酸無水物などの酸無水物などが挙げられる。更に、ジフェニルエーテル、シクロヘキシルベンゼン等の過充電防止剤が添加されていてもよい。上記添加剤を用いる場合、その含有量は通常10質量%以下、中でも8質量%以下、更には5質量%以下、特に2質量%以下の範囲が好ましい。上記添加剤の含有量が多過ぎると、初期不可逆容量の増加や低温特性、レート特性の低下等、他の電池特性に悪影響を及ぼすおそれがある。
 また、電解質として、リチウムイオン等のアルカリ金属カチオンの導電体である高分子固体電解質を用いることもできる。高分子固体電解質としては、前述のポリエーテル系高分子化合物にLiの塩を溶解させたものや、ポリエーテルの末端水酸基がアルコキシドに置換されているポリマーなどが挙げられる。
 正極と負極との間には通常、電極間の短絡を防止するために、多孔膜や不織布などの多孔性のセパレータを介在させる。この場合、非水系電解液は、多孔性のセパレータに含浸させて用いる。セパレータの材料としては、ポリエチレン、ポリプロピレンなどのポリオレフィン、ポリエーテルスルホンなどが用いられ、好ましくはポリオレフィンである。
 本発明のリチウムイオン二次電池の形態は特に制限されない。例としては、シート電極及びセパレータをスパイラル状にしたシリンダータイプ、ペレット電極及びセパレータを組み合わせたインサイドアウト構造のシリンダータイプ、ペレット電極及びセパレータを積層したコインタイプ等が挙げられる。また、これらの形態の電池を任意の外装ケースに収めることにより、コイン型、円筒型、角型等の任意の形状にして用いることができる。
 本発明のリチウムイオン二次電池を組み立てる手順も特に制限されず、電池の構造に応じて適切な手順で組み立てればよいが、例を挙げると、外装ケース上に負極を乗せ、その上に電解液とセパレータを設け、更に負極と対向するように正極を乗せて、ガスケット、封口板と共にかしめて電池にすることができる。
 次に実施例により本発明の具体的態様を更に詳細に説明するが、本発明はこれらの例によって限定されるものではない。
 なお、各物性の測定方法は、上述した測定方法に準じるものとする。
 <初期効率の測定方法>
 非水系二次電池を用いて、下記の測定方法で電池充放電時の初期効率を測定した。
 0.16mA/cm2の電流密度でリチウム対極に対して5mVまで充電し、更に、5mVの一定電圧で充電容量値が350mAh/gになるまで充電し、負極中にリチウムをドープした後、0.33mA/cm2の電流密度でリチウム対極に対して1.5Vまで放電を行なった。引き続き2、3回目は、同電流密度でcc-cv充電にて10mV、0.005Ccutにて充電し、放電は、全ての回で0.04Cで1.5Vまで放電した。この計3サイクルの充電容量と放電容量の差の和を不可逆容量として算出した。また、3サイクル目の放電容量を本材料の放電容量、3サイクル目の放電容量/(3サイクル目の放電容量+3サイクルの充電容量と放電容量の差の和)を初期効率とした。
 <サイクル維持率の測定方法>
 後述の方法で作製したラミネート型電池を、0.8Cで4.2Vまで充電、0.5Cで3・0Vまでの放電を繰り返し、1サイクル目の放電容量に対する100サイクル目の放電容量の比×100をサイクル維持率(%)とした。
 <電極シートの作製>
 本発明の負極材を用い、活物質層密度1.70±0.03g/cm3の活物質層を有する極板を作製した。具体的には、負極材20.00±0.02gに、1質量%カルボキシメチルセルロースナトリウム塩水溶液を20.00±0.02g(固形分換算で0.200g)、及び重量平均分子量27万のスチレン・ブタジエンゴム水性ディスパージョン0.50±0.05g(固形分換算で0.2g)を、キーエンス製ハイブリッドミキサーで5分間撹拌し、30秒脱泡してスラリーを得た。
 このスラリーを、集電体である厚さ18μmの銅箔上に、負極材料が14.5±0.3mg/cm2付着するように、ドクターブレードを用いて幅5cmに塗布し、室温で風乾を行った。更に110℃で30分乾燥後、直径20cmのローラを用いてロールプレスして、活物質層の密度が1.70±0.03g/cm3になるよう調製し電極シートを得た。
 <非水系二次電池(2016コイン型電池)の作製>
 上記方法で作製した電極シートを直径12.5mmの円盤状に打ち抜き、リチウム金属箔を直径14mmの円板状に打ち抜き対極とした。両極の間には、A:エチレンカーボネートとエチルメチルカーボネートの混合溶媒(容積比=3:7)に、LiPF6を1mol/Lになるように溶解させた電解液、B:エチレンカーボネートとプロピレンカーボネートとジエチルカーボネートの混合溶媒(容積比=2:4:4)に、LiPF6を1mol/Lになるように溶解させた電解液、C:エチレンカーボネートとプロピレンカーボネートとジエチルカーボネートの混合溶媒(容積比=1:5:4)に、LiPF6を1mol/Lになるように溶解させた電解液(表中ではそれぞれ電解液A、B、Cと表す)を含浸させたセパレータ(多孔性ポリエチレンフィルム製)を置き、A~Cの電解液を使用した2016コイン型電池をそれぞれ作製した。
 <非水系二次電池(ラミネート型電池)の作製方法>
 上記方法で作製した負極シートを4cm×3cmの正方形に切り出し負極とし、LiCoO2からなる正極を同面積で切り出し、組み合わせた。負極と正極の間には、エチレンカーボネート、エチルメチルカーボネート、ジメチルカーボネートの混合溶媒(容積比=20:20:60)に、LiPF6を1mol/Lになるように溶解させ、更に添加剤としてビニレンカーボネートを2容積%添加した電解液を含浸させたセパレータ(多孔性ポリエチレンフィルム製)を置き、ラミネート型電池を作製した。
 実施例1
 原料黒鉛として体積基準平均粒径が17μmの球状天然黒鉛を用い、粗面化工程としてローターとステーターからなる粉砕装置を用い、ローターの周速度145m/sec、投入速度200kg/hrで粉砕し、表面に凹凸構造を有した黒鉛を得た。その得られた黒鉛100質量部に対して原料有機物のピッチを30質量部の割合でニーダーを用いて混合した。得られた混合物を成形した後、不活性雰囲気1000℃で焼成、炭素化し、更に3000℃で黒鉛化した。得られた黒鉛質成形体を粗砕、微粉砕処理し、黒鉛粒子からなる粉末サンプルを得た。このサンプルについて、前記測定法でDBP吸油量、比表面積、ラマンR値、細孔容積Vi、全細孔容積、O/C、タップ密度、平均粒径を測定した。また、粒子表面のSEM観察から凹凸構造の有無を判断した。
 その結果、及び、前記測定法に従い、サイクル維持率、初期効率を測定した結果を表1に示す。また、図2にSEM観察写真例を示す。SEM観察の結果、粒子表面に凹凸構造が形成されているのが観察された。
 実施例2
 粗面化工程としてローターの周速度を145m/secとした以外は実施例1と同様に行ない黒鉛粒子からなる粉末サンプルを得た。これについて、実施例1と同様な方法で物性、電池特性の評価、SEM観察を行った。結果を表1に示す。
 実施例3
 粗面化工程としてローターの周速度を130m/secとした以外は実施例1と同様に行ない黒鉛粒子からなる粉末サンプルを得た。これについて、実施例1と同様な方法で物性、電池特性の評価、SEM観察を行った。結果を表1に示す。
 比較例1
 粗面化工程を実施しない以外は実施例1と同様に行ない黒鉛粒子からなる粉末サンプルを得た。これについて、実施例1と同様な方法で物性、及び電池特性の評価を行った。結果を表1に示す。
 また、図3にSEM観察写真例を示す。SEM観察の結果、粒子表面に凹凸構造は観察されなかった。
 比較例2
 ローターの周速度は48m/secとした以外は実施例1と同様に行ない黒鉛粒子からなる粉末サンプルを得た。これについて、実施例1と同様な方法で物性、電池特性の評価、SEM観察を行った。結果を表1に示す。
 比較例3
 実施例1で用いた粗面化黒鉛をそのままサンプルとして用いた。これについて、実施例1と同様な方法で物性、電池特性の評価、SEM観察を行った。結果を表1に示す。
 比較例4
 実施例3で用いた粗面化黒鉛をそのままサンプルとして用いた。これについて、実施例1と同様な方法で物性、電池特性の評価、SEM観察を行った。結果を表1に示す。
 比較例5
 体積基準平均粒径が21μmの球形化天然黒鉛をそのままサンプルとして用いた。これについて、実施例1と同様な方法で物性、電池特性の評価、SEM観察を行った。結果を表1に示す。

 以上の結果より次のことが分かる。
 比較例1は、原料黒鉛を粗面化する工程を行っておらず、(B)比表面積と(C)ラマンR値が本発明の範囲内であるが、(A)DBP吸油量が0.37mL/gと本発明の規定範囲外となり、その結果、高いサイクル維持率が得られなかった。
 比較例2は、原料黒鉛を粗面化する工程を行っているが、周速度が50m/secよりも小さい条件で行っており、(B)比表面積と(C)ラマンR値が本発明の範囲内であるが、(A)DBP吸油量が0.40mL/gと本発明の規定範囲外となった。その結果、高いサイクル維持率が得られなかった。
 また、比較例3は、粗面化した原料黒鉛と有機物とを混合する工程、及び混合物を焼成する工程を行っておらず、(A)DBP吸油量が本発明の範囲内であるが、(B)比表面積と(C)ラマンR値が本発明の規定範囲外となり、その結果、高い初期効率が得られなかった。
 また、比較例4は、粗面化した原料黒鉛と有機物とを混合する工程、及び混合物を焼成する工程を行っておらず、(A)DBP吸油量と(B)比表面積と(C)ラマンR値の全ての要件が本発明の規定範囲外となり、その結果、高い初期効率が得られなかった。
 また、比較例5は、原料黒鉛を粗面化する工程、粗面化した原料黒鉛と有機物とを混合する工程、及び混合物を焼成する工程の何れもおこなっておらず、(A)DBP吸油量と(B)比表面積は本発明の範囲内であるが、(C)ラマンR値が本発明の規定範囲外であり、その結果、高いサイクル維持率が得られなかった。
 これらに対して、実施例1~3の本発明の負極材は、(A)DBP吸油量と(B)比表面積と(C)ラマンR値の全ての要件を満たしている。そして、このような極材を用いると、サイクル特性に優れ、初期効率が高い高性能な電池が得られる。
 本発明の負極材は、非水系二次電池用の負極材として用いることにより、初期効率が高く、且つサイクル特性の良好な非水系二次電池用負極材を提供することができる。また、当該材料の製造方法によれば、その工程数が少ない故、安定して効率的且つ安価に製造することができる。

Claims (11)

  1.  次の(A)、(B)及び(C)の要件を満たすことを特徴とする非水系二次電池用黒鉛粒子。
    (A)DBP吸油量が0.42mL/g以上、0.85mL/g以下である。
    (B)比表面積が0.5m2/g以上、6.5m2/g以下である。
    (C)ラマンR値が0.03以上、0.19以下である。
  2.  黒鉛粒子の表面官能基O/Cが0.1%以上、2.0%以下であることを特徴とする請求項1に記載の非水系二次電池用黒鉛粒子。
  3.  黒鉛粒子の表面に凹凸構造を有することを特徴とする請求項1又は2に記載の非水系二次電池用黒鉛粒子。
  4.  黒鉛粒子の細孔容積Viが0.10mL/g以上、0.30mL/g以下であることを特徴とする請求項1ないし3のいずれか1項に記載の非水系二次電池用黒鉛粒子。
  5.  黒鉛粒子のタップ密度が0.7g/cm3以上、1.25g/cm3以下であることを特徴とする請求項1ないしに4のいずれか1項に記載の非水系二次電池用黒鉛粒子。
  6.  原料黒鉛を粗面化する工程、粗面化した原料黒鉛と有機物とを混合する工程、及び該混合物を2300℃以上の温度で焼成する工程とを含むことを特徴とする非水系二次電池用黒鉛粒子の製造方法。
  7.  原料黒鉛が天然黒鉛であることを特徴とする請求項6に記載の非水系二次電池用黒鉛粒子の製造方法。
  8.  球状若しくは楕円状の原料黒鉛を周速度50m/sec以上の回転速度で粗面化する工程、粗面化した原料黒鉛と有機物とを混合する工程、及び該混合物を焼成する工程とを含むことを特徴とする非水系二次電池用黒鉛粒子の製造方法。
  9.  請求項6ないし8のいずれか1項に記載の製造方法で得られた非水系二次電池用黒鉛粒子。
  10.  集電体と、該集電体上に形成された活物質層とを備えると共に、該活物質層が、請求項1ないし5、及び9のいずれか1項に記載の非水系二次電池用黒鉛粒子を含有することを特徴とする、非水系二次電池用負極。
  11.  リチウムイオンを吸蔵・放出可能な正極及び負極、並びに、電解質を備えると共に、該負極が、請求項10に記載の非水系二次電池用負極であることを特徴とする、リチウムイオン二次電池。
