Description

静電潜像現像用トナーの製造方法
 本発明は、静電潜像現像用トナーの製造方法、及びそれにより得られる静電潜像現像用トナーに関する。
 静電潜像現像用トナーの分野においては、電子写真システムの発展に伴い、高画質化及び高速化に対応したトナーの開発が要求されている。
 高画質化及び高速化に対応するために、トナーにも様々な性能が要求され、その要求を満たすために、粒径や表面性を任意に調整できる方法として、着色剤や樹脂の粒子を塩析等の方法で凝集させ、融着させて単一のトナー粒子を得る方法である凝集合一法(乳化凝集法、凝集融着法)によるトナーの製造方法が提案されている。
 例えば、特許文献1には、粒度分布の狭いトナーを得ることを目的として、水系媒体中で、ポリエステルを含有する結着樹脂を乳化する工程、及び前記工程で得られた該結着樹脂の乳化液に、分子量350以下の水溶性含窒素化合物を添加して乳化粒子を凝集させる工程を有するトナーの製造方法が開示されている。
 特許文献2には、安定して高い画質の画像を得ることのできるトナーを得ることを目的として、水系媒体中において、樹脂粒子と、着色剤粒子とを高分子凝集剤である凝集剤の存在下に融着させる工程を含むトナーの製造方法が開示されている。
 特許文献3には、帯電性能及び低温定着性が良好で、かつ小粒子化が可能な現像剤を得ることを目的として、バインダー樹脂及び着色剤を含有する微粒子混合物の分散液に1000~100000の平均分子量を有するカチオン性有機凝結剤を添加し、該混合物中の微粒子を凝集せしめ、凝集粒子を形成する工程を具備する現像剤の製造方法が開示されている。

 トナーの製造時に離型剤を用いることで、その溶融特性から、得られるトナーの定着性を向上させることができる。しかし、離型剤はトナーの結着樹脂や着色剤との相溶性が悪く、凝集融着法によるトナーでは融着時の熱により、離型剤が遊離したり、トナー表面へ露出したりするなどの問題があり、帯電性不良の原因にもなると考えられている。離型剤の露出を防ぐために、多段階乳化凝集法によってシェル層を設けるなどの工夫がなされているが、未だに不十分である。
 本発明の課題は、低温定着性及び帯電性に優れた静電潜像現像用トナー並びにその製造方法を提供することにある。
 本発明者らは、低温定着性及び帯電性に影響する要因は、凝集融着法で得られるトナーの離型剤の存在位置及びトナーの表面状態にあると考えて検討を行った。その結果、樹脂粒子と、離型剤粒子と、特定の凝集剤とを水性媒体中で混合して凝集して凝集粒子を得る工程を含む製造方法によって、低温定着性及び帯電性に優れた静電潜像現像用トナーが得られることを見出した。
 すなわち、本発明は、以下の[1]及び[2]を提供する。
[1]樹脂粒子(A)と、離型剤粒子と、2~5価のアミンの塩からなる凝集剤とを水性媒体中で混合して凝集して凝集粒子(1)を得る工程(1)を含む、静電潜像現像用トナーの製造方法。
[2]前記[1]に記載の製造方法により得られる静電潜像現像用トナー。
 本発明によれば、低温定着性及び帯電性に優れた静電荷像現像用トナー並びにその製造方法を提供することができる。
[静電潜像現像用トナーの製造方法]
 本発明の静電潜像現像用トナーの製造方法は、樹脂粒子(A)と、離型剤粒子と、2~5価のアミンの塩からなる凝集剤とを水性媒体中で混合して凝集して凝集粒子(1)を得る工程(1)を含む。
 本発明の製造方法によって得られた静電潜像現像用トナーが、低温定着性及び帯電性に優れる理由は定かではないが、次のように考えられる。
 本発明においては、樹脂粒子(A)と離型剤粒子とを凝集させて凝集粒子を得るが、その際に、凝集剤として2~5価のアミンの塩からなる凝集剤を用いる。このように多価の凝集剤を用いることで、極めて少量の凝集剤で凝集することが可能になる。そのため、凝集後に行われる融着の際に粒子間の融着が効率よく行われ、表面形状が均質かつ平滑になるものと考えられる。これにより、離型剤粒子中の離型剤が得られたトナーの内部に包含され、帯電性が向上し印字物の画像濃度や機内でのトナー飛散(トナークラウド)が改善するものと考えられる。
 特に2~5価のアミンの塩を凝集剤に用いると、塩化カルシウム等の無機系の凝集剤を用いた場合においてトナー中に残留した凝集剤で発生すると考えられる樹脂の金属架橋による高軟化点化を防ぐことができ、これによっても印刷時に低温で容易に融解して定着でき、得られたトナーは低温定着性に優れるものと考えられる。
 はじめに、本発明で用いられる各成分について説明する。
(樹脂粒子(A))
 本発明において、樹脂粒子(A)を構成する樹脂は、優れたトナーの低温定着性及び耐熱保存性を両立させる観点から、ポリエステル樹脂(a)を含有することが好ましい。
 樹脂粒子(A)中におけるポリエステル樹脂(a)の量は、トナーの低温定着性を向上させる観点から、樹脂粒子(A)を構成する樹脂に対して、好ましくは50~100重量%、より好ましくは80~100重量%、更に好ましくは90~100重量%であり、更に好ましくは実質的に100重量%である。
<ポリエステル樹脂(a)>
 本発明において、ポリエステル樹脂(a)は、非晶質ポリエステルあるいは結晶性ポリエステルのいずれでもよく、混合物でもよいが、トナーの低温定着性、耐熱保存性、帯電性を向上させ、ホットオフセットを防ぐ観点から、ポリエステル樹脂(a)中の非晶質ポリエステルの量は、好ましくは70~100重量%、より好ましくは90~100重量%、更に好ましくは実質的に100重量%である。
 なお、非晶質ポリエステルとは、軟化点と示差走査熱量計(DSC)による吸熱の最大ピーク温度との比、(軟化点(℃))/(吸熱の最大ピーク温度(℃))で定義される結晶性指数が、1.4を超える、あるいは0.6未満のポリエステルであり、結晶性ポリエステルとは、該結晶性指数が、0.6~1.4のものである。
 本発明において、ポリエステル樹脂(a)の結晶性指数は、トナーの帯電性や耐久性、更には耐熱保存性、低温定着性を向上させる観点から、好ましくは0.6未満又は1.4を超え4以下、より好ましくは0.6未満又は1.5以上4以下、更に好ましくは0.6未満又は1.5以上3以下、更に好ましくは0.6未満又は1.5以上2以下である。結晶性指数は、原料モノマーの種類とその比率、及び製造条件(例えば、反応温度、反応時間、冷却速度)等により適宜決定することができる。
 ポリエステル樹脂(a)としては、樹脂粒子分散液の乳化を容易にし、分散安定性を高める観点から、分子末端に酸基を有するポリエステルが好ましい。該酸基としては、カルボキシル基、スルホン酸基、ホスホン酸基、スルフィン酸等が挙げられる。これらの中でも、ポリエステルの乳化を促進する観点から、カルボキシル基が好ましい。
 ポリエステル樹脂(a)は、カルボン酸成分とアルコール成分とを重縮合反応させることによって得られる。当該重縮合反応は、好ましくは触媒存在下、140~200℃で行われることが好ましい。
 カルボン酸成分としては、ジカルボン酸、3価以上の多価カルボン酸、並びにそれらの酸無水物及びそれらのアルキル(炭素数1~3)エステル等が挙げられ、これらの中でもジカルボン酸が好ましい。
 ジカルボン酸としては、フタル酸、イソフタル酸、テレフタル酸、セバシン酸、フマル酸、マレイン酸、アジピン酸、アゼライン酸、コハク酸、シクロヘキサンジカルボン酸、炭素数1~20のアルキル基又は炭素数2~20のアルケニル基で置換されたコハク酸等が挙げられ、これらの中でもトナーの帯電性を向上させる観点からテレフタル酸が好ましい。
 炭素数1~20のアルキル基又は炭素数2~20のアルケニル基で置換されたコハク酸としては、ドデシルコハク酸、ドデセニルコハク酸、オクテニルコハク酸等が挙げられる。
 3価以上の多価カルボン酸としては、トリメリット酸、2,5,7-ナフタレントリカルボン酸、ピロメリット酸等が挙げられ、これらの中でも耐オフセット性を向上させる観点から、トリメリット酸及びその酸無水物が好ましい。
 これらのカルボン酸成分は、単独で又は2種以上を組み合わせて使用することができる。
 ポリエステル樹脂(a)は、トナーの耐オフセット性を向上させる観点から、3価以上の多価カルボン酸並びにその酸無水物又はそのアルキルエステル、好ましくはトリメリット酸又はその無水物を含有する酸成分を用いて得られたポリエステル樹脂を少なくとも1種使用することが好ましい。
 アルコール成分としては、芳香族ジオール、炭素数2~12の脂肪族ジオール、ビスフェノールAの水素添加物、3価以上の多価アルコール等が挙げられ、これらの中でも、これらの中でも、非晶質のポリエステルを得、トナーの帯電性を向上させる観点から、芳香族ジオールが好ましい。
 好ましい芳香族ジオールとしては、ポリオキシプロピレン-2,2-ビス(4-ヒドロキシフェニル)プロパン、ポリオキシエチレン-2,2-ビス(4-ヒドロキシフェニル)プロパン等のビスフェノールAのアルキレン(炭素数2~3)オキサイド付加物(平均付加モル数1~16)が挙げられる。
 炭素数2~12の脂肪族ジオールとしては、α,ω-直鎖アルカンジオールが挙げられ、その具体例としては、エチレングリコール、1,2-プロパンジオール、1,3-プロパンジオール、1,4-ブタンジオール、1,5-ペンタンジオール、1,6-ヘキサンジオール、1,7-ヘプタンジオール、1,8-オクタンジオール、1,9-ノナンジオール、1,10-デカンジオール、1,12-ドデカンジオール等が挙げられる。
 その他の炭素数2~12の脂肪族ジオールとしては、ネオペンチルグリコール、1,4-ブテンジオール等が挙げられる。
 これらのアルコール成分は、単独で又は2種以上を組み合わせて使用することができる。
 触媒は、縮重合反応の効率を向上させる観点から、錫化合物、チタン化合物が好ましく、錫化合物がより好ましく、ジ(2-エチルヘキサン酸)錫、酸化ジブチル錫が更に好ましい。チタン化合物としては、チタンジイソプロピレートビストリエタノールアミネート等が挙げられる。
 触媒の使用量は、酸成分とアルコール成分との総量100重量部に対して、0.01~1重量部が好ましく、0.1~0.6重量部がより好ましい。
 縮重合反応は、反応容器に、酸成分、アルコール成分及び触媒を入れ、140~200℃で5~15時間維持して行うことが好ましい。更にその後、5.0~20kPaに減圧して1~10時間維持する条件で行うことが好ましい。
 ポリエステル樹脂(a)のガラス転移点は、トナーの耐久性、低温定着性及び保存安定性を向上させる観点から、好ましくは55~75℃、より好ましくは55~70℃、更に好ましくは58~68℃である。
 ポリエステル樹脂(a)の軟化点は、同様の観点から、好ましくは70~165℃、より好ましくは70~140℃、更に好ましくは90~140℃、更に好ましくは100~130℃である。
 なお、ポリエステル樹脂(a)を2種以上混合して使用する場合、そのガラス転移点及び軟化点は、各々2種以上のポリエステル樹脂(a)の混合物として、実施例記載の方法によって得られた値である。
 ポリエステル樹脂(a)の数平均分子量は、トナーの耐久性、低温定着性及び保存安定性を向上させる観点から、好ましくは1,000~50,000、より好ましくは1,000~10,000、更に好ましくは2,000~8,000である。
 ポリエステル樹脂(a)の酸価は、樹脂を水性媒体中に容易に乳化させる観点から、好ましくは6~35mgKOH/g、より好ましくは10~35mgKOH/g、更に好ましくは15~35mgKOH/gである。
 ポリエステル樹脂(a)は、トナーの低温定着性、耐オフセット性及び耐久性を向上させる観点から、軟化点が異なる2種類のポリエステルを含有することが好ましい。軟化点が異なる2種類のポリエステルをそれぞれポリエステル(a-1)及び(a-2)とした場合、一方のポリエステル(a-1)の軟化点は、70℃以上115℃未満が好ましく、他方のポリエステル(a-2)の軟化点は、115℃以上165℃以下が好ましい。ポリエステル(a-1)とポリエステル(a-2)との重量比((a-1)/(a-2))は、好ましくは10/90~90/10、より好ましくは50/50~90/10である。
 樹脂粒子(A)は、本発明の効果を損なわない範囲で、ポリエステル樹脂(a)以外の樹脂、例えば、スチレン-アクリル共重合体、エポキシ樹脂、ポリカーボネート、ポリウレタン等の樹脂を含有してもよい。
 樹脂粒子(A)には、本発明の効果を損なわない範囲で、離型剤、帯電制御剤を含有させてもよく、必要に応じて、繊維状物質等の補強充填剤、酸化防止剤、老化防止剤等の添加剤等を含有させてもよい。
 樹脂粒子(A)は、樹脂のみからなる粒子であってもよく、着色剤を含有する着色剤含有樹脂粒子であってもよい。樹脂粒子(A)は、凝集制御を容易にし、凝集時に粗大粒子の発生を抑制する観点、及び印字物の画像濃度を向上させる観点から、着色剤を含有する着色剤含有樹脂粒子であることが好ましい。
 該樹脂粒子が、樹脂のみからなる粒子である場合には、後に詳細に述べる工程(2)において、着色剤に対して表面処理を施すか分散剤を使用することによって得られる着色剤粒子、又は着色剤を樹脂粒子に含有させて得られる着色剤含有樹脂粒子を更に用いることが好ましい。
 樹脂粒子(A)が着色剤含有樹脂粒子である場合、着色剤の含有量は、トナーを用いて得られる印刷物の画像濃度を向上させる観点から、着色剤含有樹脂粒子を構成する樹脂100重量部に対して、好ましくは1~20重量部、より好ましくは5~10重量部である。
<着色剤>
 本発明のトナーに用いられる着色剤としては、顔料及び染料が挙げられ、トナーを用いて得られる印刷物の画像濃度を向上させる観点から、顔料が好ましい。
 顔料としては、シアン顔料、イエロー顔料、マゼンタ顔料、黒色顔料が挙げられる。
 シアン顔料は、フタロシアニン顔料が好ましく、銅フタロシアニンがより好ましい。イエロー顔料は、モノアゾ顔料、イソインドリン顔料、ベンズイミダゾロン顔料が好ましく、マゼンタ顔料は、キナクリドン顔料、BONAレーキ顔料等の溶性アゾ顔料、ナフトールAS顔料等の不溶性アゾ顔料が好ましい。黒色顔料は、カーボンブラックが好ましい。
 顔料の具体例としては、カーボンブラック、無機系複合酸化物、クロムイエロー、ベンジジンイエロー、ブリリアンカーミン3B、ブリリアンカーミン6B、ベンガル、アニリンブルー、ウルトラマリンブルー、銅フタロシアニン、フタロシアニングリーン等が挙げられる。
 染料の例としては、アクリジン染料、アゾ染料、ベンゾキノン染料、アジン染料、アントラキノン染料、インジコ染料、フタロシアニン染料、アニリンブラック染料等が挙げられる。
 着色剤は、単独で又は2種以上を組み合わせて使用することができる。
<樹脂粒子(A)の製造>
 樹脂粒子(A)は、ポリエステル樹脂(a)を90重量%以上含む樹脂及び前記の任意成分を水性媒体中に分散させ、樹脂粒子(A)を含有する分散液として得る方法によって製造することが好ましい。
 分散液を得る方法としては、樹脂等を水性媒体に添加し、分散機を用いて分散する方法、樹脂等に水性媒体を徐々に添加して乳化する転相乳化法等が挙げられ、得られるトナーの低温定着性を向上させる観点から、転相乳化法が好ましい。以下、転相乳化法について述べる。
 まず、ポリエステル樹脂(a)を含む樹脂、アルカリ水溶液、及び前記の任意成分を溶融して混合し、樹脂混合物を得る。
 樹脂粒子(A)が、着色剤含有樹脂粒子である場合には、着色剤も混合し、着色樹脂混合物を得ることが好ましい。
 ポリエステル樹脂(a)を含む樹脂が、その他の樹脂を含む場合には、予め、ポリエステル樹脂(a)とその他の樹脂を混合したものを用いてもよいが、前記アルカリ水溶液及び任意成分を添加する際に同時に添加し、溶融して混合することによって得てもよい。例えば、複数のポリエステル樹脂(a)を含有する場合、トナーの低温定着性を向上させる観点から、複数のポリエステル樹脂(a)、アルカリ水溶液、及び前記の任意成分、好ましくは着色剤を溶融して混合し、樹脂混合物を得ることが好ましい。
 また、混合の際には、樹脂の乳化安定性を向上させる観点から、界面活性剤を添加することが好ましい。
 アルカリ水溶液中のアルカリは、水酸化カリウム、水酸化ナトリウム等のアルカリ金属の水酸化物等やアンモニアが好ましく、樹脂の分散性向上の観点から、水酸化カリウム、水酸化ナトリウムがより好ましい。また、アルカリ水溶液中のアルカリの濃度は、好ましくは1~30重量%、より好ましくは1~25重量%、更に好ましくは1.5~20重量%である。
 界面活性剤としては、非イオン性界面活性剤、アニオン性界面活性剤、カチオン性界面活性剤等が挙げられ、なかでも非イオン性界面活性剤が好ましく、非イオン性界面活性剤とアニオン性界面活性剤又はカチオン性界面活性剤を併用することがより好ましく、樹脂の乳化安定性を向上させる観点から、非イオン性界面活性剤とアニオン性界面活性剤とを併用することが更に好ましい。
 非イオン性界面活性剤とアニオン性界面活性剤とを併用する場合、非イオン性界面活性剤とアニオン性界面活性剤との重量比(非イオン性界面活性剤/アニオン性界面活性剤)は、樹脂の乳化安定性を向上させる観点から、好ましくは0.3~10、より好ましくは0.5~5である。
 非イオン性界面活性剤の例としては、ポリオキシエチレンアルキルエーテル、ポリオキシエチレンアルキルアリールエーテル、ポリオキシエチレン脂肪酸エステル、オキシエチレン/オキシプロピレンブロックコポリマー等が挙げられ、これらの中でも樹脂の乳化安定性を向上させる観点から、ポリオキシエチレンアルキルエーテルが好ましい。
 ポリオキシエチレンアルキルエーテルとしては、ポリオキシエチレンオレイルエーテル、ポリオキシエチレンラウリルエーテル等が挙げられる。
 ポリオキシエチレンアルキルアリールエーテルとしては、ポリオキシエチレンノニルフェニルエーテル等が挙げられる。
 ポリオキシエチレン脂肪酸エステルとしては、ポリエチレングルコールモノラウレート、ポリチレングリコ-ルモノステアレート、ポリエチレングリコールモノオレエート等が挙げられる。
 アニオン性界面活性剤の例としては、ドデシルベンゼンスルホン酸塩、ドデシル硫酸塩、アルキルエーテル硫酸塩等が挙げられ、これらの中でも樹脂の乳化安定性を向上させる観点から、ドデシルベンゼンスルホン酸塩、アルキルエーテル硫酸塩が好ましい。
 ドデシルベンゼンスルホン酸塩としては、ドデシルベンゼンスルホン酸のアルカリ金属塩が好ましく、ドデシルベンゼンスルホン酸ナトリウムがより好ましい。ドデシル硫酸塩としては、ドデシル硫酸のアルカリ金属塩が好ましく、ドデシル硫酸ナトリウムがより好ましい。アルキルエーテル硫酸としては、アルキルエーテル硫酸のアルカリ金属塩が好ましく、アルキルエーテル硫酸ナトリウムがより好ましい。
 カチオン性界面活性剤の例としては、アルキルベンゼンジメチルアンモニウムクロライド、アルキルトリメチルアンモニウムクロライド、ジアルキルアンモニウムクロライド(例えばジステアリルアンモニウムクロライド)等が挙げられる。
 界面活性剤の含有量は、樹脂粒子(A)を構成する樹脂100重量部に対して、好ましくは20重量部以下、より好ましくは15重量部以下、更に好ましくは0.1~10重量部、更に好ましくは0.5~10重量部である。
 樹脂混合物を得る方法としては、ポリエステル樹脂(a)を含む樹脂、アルカリ水溶液、及び前記の任意成分、好ましくは界面活性剤を容器に入れ、撹拌器によって撹拌しながら、樹脂を溶融して均一に混合する方法が好ましい。
 樹脂を溶融し混合する際の温度は、均質な樹脂粒子を得る観点から、ポリエステル樹脂(a)のガラス転移点以上が好ましい。
 次に、前記の樹脂混合物に水性媒体を添加して、転相し、樹脂粒子(A)を含有する分散液を得る。
 水性媒体としては水を主成分とするものが好ましく、樹脂の乳化安定性を向上させる観点から、水性媒体中の水の含有量は、好ましくは80重量%以上、より好ましくは90重量%以上、更に好ましくは95重量%以上、更に好ましくは実質100重量%である。水は、脱イオン水又は蒸留水が好ましい。
 水以外の成分としては、炭素数1~5のアルキルアルコール;アセトン、メチルエチルケトン等のジアルキル(炭素数1~3)ケトン;テトラヒドロフラン等の環状エーテル等の水に溶解する有機溶媒が用いられる。これらの中でも、トナーへの混入を防止する観点から、ポリエステルを溶解しない炭素数1~5のアルキルアルコールが好ましく、メタノール、エタノール、イソプロパノール、ブタノールがより好ましい。
 水性媒体を添加する際の温度は、ポリエステル樹脂(a)のガラス転移点以上が好ましい。
 水性媒体の添加速度は、小粒径の樹脂粒子を得る観点から、転相が終了するまでは、樹脂粒子(A)を構成する樹脂100重量部に対して、好ましくは0.1~50重量部/分、より好ましくは0.1~30重量部/分、更に好ましくは0.5~10重量部/分、更に好ましくは0.5~5重量部/分である。なお、転相終了後の水性媒体の添加速度には制限はない。
 水性媒体の使用量は、後の凝集工程で均一な凝集粒子を得る観点から、樹脂粒子(A)を構成する樹脂100重量部に対して、好ましくは100~2000重量部、より好ましくは150~1500重量部、更に好ましくは150~500重量部である。その固形分濃度は、得られる樹脂粒子分散液の安定性を向上させる観点から、好ましくは7~50重量%、より好ましくは10~40重量%、更に好ましくは20~40重量%、更に好ましくは25~35重量%である。なお、固形分とは、樹脂、界面活性剤等の不揮発性成分の総量である。
 得られた樹脂粒子(A)を含有する分散液中の樹脂粒子(A)の体積中位粒径(D50)は、高画質、高画像の印刷物が得られるトナーを得る観点から、好ましくは0.02~2μm、より好ましくは0.02~1.5μm、更に好ましくは0.05~1μm、更に好ましくは0.05~0.5μmである。ここで、体積中位粒径とは、体積分率で計算した累積体積頻度が粒径の小さい方から計算して50%になる粒径であり、実施例記載の方法で求められる。
 また、樹脂粒子の粒度分布の変動係数(CV値)(%)は、高画像のトナーを得る観点から、好ましくは40%以下、より好ましくは35%以下、更に好ましくは30%以下、更に好ましくは28%以下である。なお、CV値は、下記式で表される値であり、実施例記載の方法で求められる。

(離型剤粒子)
 離型剤粒子は、離型剤を水性媒体に分散して得られるものであることが好ましい。
 離型剤粒子は、凝集性の観点から、界面活性剤を含有することが好ましい。界面活性剤を使用する場合の含有量は、凝集性及び得られるトナーの帯電性の観点から、離型剤100重量部に対して、好ましくは0.01~10重量部、より好ましくは0.1~5重量部である。
 離型剤粒子の体積中位粒径(D50)は、トナーの帯電性を向上させ、ホットオフセットを防ぐ観点から、好ましくは0.1~1μm、より好ましくは0.1~0.7μm、更に好ましくは0.1~0.5μmである。
 離型剤粒子のCV値は、トナーの帯電性を向上させる観点、及び凝集制御を容易にする観点から、好ましくは15~50%、より好ましくは15~40%、更に好ましくは15~35%である。
<離型剤>
 離型剤としては、ポリエチレン、ポリプロピレン、ポリブテン等の低分子量ポリオレフィン類;シリコーンワックス等の加熱により軟化点を有するシリコーン類;オレイン酸アミド、ステアリン酸アミド等の脂肪酸アミド類;植物系ワックス;ミツロウ等の動物系ワックス;鉱物・石油系ワックス;エステルワックス等の合成ワックス等が挙げられる。
 植物系ワックスとしては、カルナウバワックス、ライスワックス、キャンデリラワックス等が挙げられ、カルナウバワックスが好ましい。
 鉱物・石油系ワックスとしては、モンタンワックス、パラフィンワックス、フィッシャートロプシュワックス等が挙げられ、パラフィンワックスが好ましい。
 これらのなかでも、トナーの耐久性及び保存安定性を向上させる観点から、カルナウバワックスが好ましい。カルナウバワックスは、樹脂粒子と適度な親和性を有するため、融着時にもトナー表面に出にくく、トナーの耐久性及び保存安定性を向上させることができるものと考えられる。
 これらの離型剤は、単独で又は2種以上を併用することができる。
 離型剤の融点は、トナーの低温定着性及び保存安定性、耐久性を向上させる観点から、好ましくは65~100℃、より好ましくは75~95℃、更に好ましくは75℃~90℃、更に好ましくは80~90℃である。
 本発明において、離型剤の融点は、実施例記載の方法によって求められる。離型剤を2種以上併用する場合、得られるトナーに含有される離型剤中、最も重量比の大きい離型剤の融点を、本発明における離型剤の融点とし、全てが同一の比率の場合は、最も低い融点を離型剤の融点とする。
 離型剤の使用量は、トナーの離型性及び帯電性を向上させる観点から、トナー中の樹脂100重量部に対して、好ましくは1~20重量部、より好ましくは2~15重量部である。
<離型剤粒子の製造>
 離型剤粒子は、離型剤を水性媒体に分散して離型剤粒子の分散液として得ることが好ましい。
 離型剤粒子の分散液は、離型剤と水性媒体とを、界面活性剤の存在下、離型剤の融点以上の温度で、分散機を用いて分散することによって得ることが好ましい。用いる分散機としては、ホモジナイザー、超音波分散機等が好ましい。
 本製造で用いる水性媒体及び界面活性剤は、樹脂粒子(A)を得る際に用いられるものとして例示されたものが好ましい。水性媒体としては水を主成分とするものが好ましく、安定な粒子を得る観点から、水性媒体中の水の含有量は、好ましくは90重量%以上、より好ましくは95重量%以上、更に好ましくは実質100重量%である。水としては、脱イオン水又は蒸留水が好ましい。界面活性剤としては、アニオン性界面活性剤が好ましく、なかでも親水基がカルボキシル基であるものが好ましく、アルケニルコハク酸ジカリウムがより好ましい。
(凝集剤)
 本発明で用いられる凝集剤は、2~5価のアミンの塩からなる。当該凝集剤を樹脂粒子及び離型剤粒子と水性媒体中で混合することで、効率的に凝集粒子分散液を得ることができる。
 アミンの塩におけるアミンの価数は2~5である。すなわち、本発明において、アミンの塩におけるアミンは一分子中に2~5個のアミノ基を有する有機化合物である。従来凝集剤として使用されている硫酸アンモニウムのような陽イオンの価数が1の化合物では、トナーの製造時に離型剤粒子を凝集させるためには凝集剤を、樹脂粒子に対して大量に、かつ高濃度で使用する必要があり、その場合に凝集粒子を十分に融着させるためには保持温度を高温にする必要がある。これに対し、本発明に用いられる凝集剤は、1分子中に2~5個のアミノ基を有するため2~5価の陽イオンを形成することができ、これにより、極めて少量の凝集剤で効率的に凝集させることができ、低温でも凝集粒子を十分に融着させることができる。アミンの価数が6以上である場合は、凝集制御が困難となり、凝集が進行しすぎて粗大粒子となってしまう。
 アミンの塩における好ましいアミンの価数は、粗大粒子の発生を抑制する観点から、2~4であり、より好ましくは2~3であり、更に好ましくは2である。
 2~5価のアミンの塩は、アミンと酸とからなる塩である、アミンの酸塩が好ましい。当該アミンは2~5個のアミノ基を有する有機化合物であり、その好ましい具体例としては、水中で凝集を制御する観点及びトナーの帯電性を向上させる観点から、エチレンジアミン、1,4-ジアミノブタン、ヘキサメチレンジアミン、トリエチレンテトラミン、ジエチレントリアミン、テトラエチレンペンタミン、トリス(2-アミノエチル)アミン、ピペラジン等が挙げられる。その中でもエチレンジアミン、1,4-ジアミノブタン、ヘキサメチレンジアミン、テトラエチレンペンタミン、ピペラジンが好ましく、エチレンジアミン、1,4-ジアミノブタン、ヘキサメチレンジアミン、テトラエチレンペンタミン、ピペラジンがより好ましく、エチレンジアミン、ヘキサメチレンジアミンが更に好ましく、エチレンジアミンが特に好ましい。塩を形成する酸としては、塩酸、硫酸等が挙げられる。
 2~5価のアミンの酸塩としては、粒度分布の狭い凝集粒子を作製する観点から、鉱酸の塩が好ましく、塩酸塩、硫酸塩がより好ましく、取り扱う際の安全性の点から、塩酸塩が更に好ましい。
 2~5価のアミンの酸塩の好ましい具体例としては、エチレンジアミン二塩酸塩、1,4-ジアミノブタン二塩酸塩、ヘキサメチレンジアミン二塩酸塩、トリエチレンテトラミン四塩酸塩、テトラエチレンペンタミン五塩酸塩、ピペラジン二塩酸塩等が挙げられる。エチレンジアミン二塩酸塩、ヘキサメチレンジアミン二塩酸塩、テトラエチレンペンタミン五塩酸塩、ピペラジン二塩酸塩が好ましく、エチレンジアミン二塩酸塩、ヘキサメチレンジアミン二塩酸塩がより好ましく、エチレンジアミン二塩酸塩が更に好ましい。
 本発明における2~5価のアミンの塩は、水溶液中において実質的には2~5価の陽イオンを形成する。例えば、エチレンジアミン二塩酸塩(H2NCH2CH2NH2・2HCl)は、Cl-3+CH2CH2+3Cl-なる2価の陽イオンを形成する化合物となる。
 2~5価のアミンの塩の分子量は、凝集制御の観点及びトナーの帯電性を向上させる観点から、100~1000が好ましく、100~800がより好ましく、100~400が更に好ましく、120~200が更に好ましい。
(樹脂粒子(B))
 本発明において、樹脂粒子(B)は、トナーの保存安定性及び帯電性を向上させる観点から、ポリエステル樹脂(b)を含有することが好ましい。
 樹脂粒子(B)のガラス転移点は、樹脂粒子(B)を構成するポリエステル樹脂(b)等の樹脂のガラス転移点、添加剤等の種類や量によって適宜決定されるが、トナーの耐久性、低温定着性及び保存安定性を向上させる観点から、好ましくは55℃以上、より好ましくは55~75℃、更に好ましくは55~70℃、更に好ましくは55~65℃である。
<ポリエステル樹脂(b)>
 本発明において、ポリエステル樹脂(b)は、非晶質、つまり前述の結晶性指数が、1.4を超える、あるいは0.6未満のポリエステルであることが好ましく、トナーの低温定着性を向上させる観点から、好ましくは0.6未満又は1.4を超え4以下、より好ましくは0.6未満又は1.5以上4以下、更に好ましくは0.6未満又は1.5以上3以下、更に好ましくは0.6未満又は1.5以上2以下である。結晶性指数は、原料モノマーの種類とその比率、及び製造条件(例えば、反応温度、反応時間、冷却速度)等により適宜決定することができる。
 ポリエステル樹脂(b)としては、樹脂粒子分散液の乳化を容易にし、分散安定性を高める観点から、分子末端に酸基を有する非晶質ポリエステルが好ましい。該酸基としては、カルボキシル基、スルホン酸基、ホスホン酸基、スルフィン酸等が挙げられる。これらの中でも、ポリエステルの乳化を促進する観点から、カルボキシル基が好ましい。
 ポリエステル樹脂(b)は、前記のポリエステル樹脂(a)と同様の方法で、酸成分とアルコール成分とを重縮合反応させることによって製造することができる。
 酸成分としては、ジカルボン酸、3価以上の多価カルボン酸、並びにそれらの酸無水物及びそれらのアルキル(炭素数1~3)エステル等が挙げられ、これらの中でもジカルボン酸が好ましい。
 ジカルボン酸としては、フタル酸、イソフタル酸、テレフタル酸、セバシン酸、フマル酸、マレイン酸、アジピン酸、アゼライン酸、コハク酸、シクロヘキサンジカルボン酸、炭素数1~20のアルキル基又は炭素数2~20のアルケニル基で置換されたコハク酸等が挙げられ、これらの中でもトナーの帯電性を向上させる観点から、テレフタル酸が好ましい。
 炭素数1~20のアルキル基又は炭素数2~20のアルケニル基で置換されたコハク酸としては、ドデシルコハク酸、ドデセニルコハク酸、オクテニルコハク酸等が挙げられる。
 3価以上の多価カルボン酸としては、トリメリット酸、2,5,7-ナフタレントリカルボン酸、ピロメリット酸等が挙げられ、これらの中でも耐オフセット性を向上させる観点から、トリメリット酸及びその酸無水物が好ましい。
 これらの酸成分は、単独で又は2種以上を組み合わせて使用することができる。
 ポリエステル樹脂(b)は、トナーの耐オフセット性を向上させる観点から、3価以上の多価カルボン酸並びにその酸無水物又はそのアルキルエステル、好ましくはトリメリット酸又はその無水物を含有する酸成分を用いて得られた非晶質ポリエステルを少なくとも1種使用することが好ましい。
 アルコール成分としては、ポリエステル樹脂(a)に用いた前記アルコール成分と同様のものが挙げられる。これらの中でも、非晶質のポリエステルを得る観点及びトナーの帯電性を向上させる観点から、芳香族ジオールが好ましく、ポリオキシプロピレン-2,2-ビス(4-ヒドロキシフェニル)プロパン、ポリオキシエチレン-2,2-ビス(4-ヒドロキシフェニル)プロパン等のビスフェノールAのアルキレン(炭素数2~3)オキサイド付加物(平均付加モル数1~16)がより好ましい。
 これらのアルコール成分は、単独で又は2種以上を組み合わせて使用することができる。
 ポリエステル樹脂(b)のガラス転移点は、トナーの耐久性、低温定着性及び保存安定性を向上させる観点から、好ましくは55~75℃、より好ましくは55~70℃、更に好ましくは58~68℃である。
 ポリエステル樹脂(b)の軟化点は、トナーの耐久性、低温定着性及び保存安定性を向上させる観点から、好ましくは70~165℃、より好ましくは70~140℃、更に好ましくは90~140℃、更に好ましくは100~130℃である。
 なお、ポリエステル樹脂(b)を2種以上混合して使用する場合、そのガラス転移点及び軟化点は、各々2種以上のポリエステル樹脂(b)の混合物として、実施例記載の方法によって得られた値である。
 ポリエステル樹脂(b)の数平均分子量は、トナーの耐久性、低温定着性及び保存安定性を向上させる観点から、好ましくは1,000~50,000、より好ましくは1,000~10,000、更に好ましくは2,000~8,000である。
 ポリエステル樹脂(b)の酸価は、樹脂を水性媒体中に容易に乳化させる観点から、好ましくは6~35mgKOH/g、より好ましくは10~35mgKOH/g、更に好ましくは15~35mgKOH/gである。
 ポリエステル樹脂(b)は、トナーの低温定着性、耐オフセット性及び耐久性を向上させる観点から、軟化点が異なる2種類のポリエステルを含有することが好ましい。軟化点が異なる2種類のポリエステルをそれぞれポリエステル(b-1)及び(b-2)とした場合、一方のポリエステル(b-1)の軟化点は、70℃以上115℃未満が好ましく、他方のポリエステル(b-2)の軟化点は、115℃以上165℃以下が好ましい。ポリエステル(b-1)とポリエステル(b-2)との重量比((b-1)/(b-2))は、好ましくは10/90~90/10、より好ましくは50/50~90/10である。
 樹脂粒子(B)中のポリエステル樹脂(b)の含有量は、トナーの保存安定性及び帯電性を向上させる観点から、好ましくは70重量%以上、より好ましくは80重量%以上、更に好ましくは90重量%以上、更に好ましくは実質100重量%である。
 樹脂粒子(B)は、ポリエステル樹脂(b)の他に、通常トナーに用いられる公知の樹脂、例えば、スチレン-アクリル共重合体、エポキシ樹脂、ポリカーボネート、ポリウレタン等の樹脂を含有してもよい。
 樹脂粒子(B)は、前述の樹脂粒子(A)の製造方法と同様の方法により得られ、用いるアルカリ水溶液、界面活性剤、水性媒体も同様のものを好適に用いることができる。
 なお、本発明では、その効果を損なわない範囲で、ポリエステル樹脂(a)及び(b)の各々を変性したものを用いることができる。ポリエステルを変性する方法としては、例えば、特開平11-133668号公報、特開平10-239903号公報、特開平8-20636号公報等に記載の方法により、フェノール、ウレタン、エポキシ等によりグラフト化やブロック化する方法や、ポリエステルユニットを含む2種以上の樹脂ユニットを有する複合樹脂とする方法等が挙げられる。
 次に、本発明の静電潜像現像用トナーの製造方法における各工程について説明する。
[工程(1)]
 工程(1)は、樹脂粒子(A)と、離型剤粒子と、2~5価のアミンの塩からなる凝集剤とを水性媒体中で混合して凝集して凝集粒子(1)を得る工程である。
 これら各成分の混合の順には制限はなく、いずれかを順に添加してもよいし、同時に添加してもよいが、効率的に凝集粒子分散液を得る観点から、樹脂粒子(A)及び離型剤粒子を混合した後に、凝集剤を混合することが好ましい。以下、樹脂粒子(A)及び離型剤粒子を混合した後に、凝集剤を混合する方法について説明する。
 本工程では、まず、樹脂粒子(A)及び離型剤粒子を水性媒体中で混合して、混合分散液を得る。
 なお、混合時の混合分散液の温度は、凝集制御の観点から、0~40℃が好ましい。
 樹脂粒子(A)の含有量は、凝集粒子(1)分散液100重量部に対して、好ましくは10~40重量部、より好ましくは12~35重量部であり、より好ましくは12~20重量部である。水性媒体の含有量は、凝集粒子(1)分散液100重量部に対して、好ましくは60~90重量部、より好ましくは70~88重量部である。
 また、樹脂粒子(A)が着色剤を含有する場合、樹脂粒子(A)中の着色剤の含有量は、トナーを用いて得られる印刷物の画像濃度を向上させる観点から、樹脂粒子(A)を構成する樹脂100重量部に対して、好ましくは1~20重量部、より好ましくは3~15重量部である。
 離型剤粒子の含有量は、トナーの離型性及び帯電性を向上させる観点から、樹脂と着色剤との合計100重量部に対して、好ましくは1~20重量部、より好ましくは2~15重量部である。
 本工程では、着色剤を含む粒子を混合してもよく、樹脂粒子(A)以外の樹脂粒子を混合してもよい。樹脂粒子(A)以外の樹脂粒子としては、トナーの保存安定性を向上させる観点から、非晶質ポリエステルを含む樹脂粒子が好ましく、前述の樹脂粒子(B)と同様の組成からなる樹脂粒子がより好ましい。
 次に、2~5価のアミンの塩からなる凝集剤を前記混合分散液と水性媒体中で混合して、混合分散液中の粒子を凝集させて、凝集粒子(1)の分散液を得る。
 凝集剤の使用量は、トナーの保存安定性及び耐久性を向上させる観点から、樹脂粒子(A)を構成する樹脂100重量部に対して、好ましくは10重量部以下、より好ましくは4重量部以下、更に好ましくは3重量部以下、更に好ましくは2.0重量部以下であり、また、樹脂粒子の凝集性の観点から、好ましくは0.1重量部以上、より好ましくは0.3重量部以上、更に好ましくは0.5重量部以上、更に好ましくは1.0重量部以上である。以上の点を考慮して、凝集剤の使用量は、樹脂粒子(A)を構成する樹脂100重量部に対して、好ましくは0.1~10重量部、より好ましくは0.3~4重量部、更に好ましくは0.5~3重量部、更に好ましくは1.0~2.0重量部である。
 凝集の方法としては、混合分散液の入った容器に、凝集剤を水溶液として滴下することが好ましい。凝集剤は一時に添加してもよいし、断続的あるいは連続的に添加してもよいが、添加時及び添加終了後には、十分な撹拌を行うことが好ましい。凝集制御及びトナーの製造時間短縮の観点から、凝集剤の滴下時間は1~120分が好ましい。また、滴下温度は凝集制御の観点から0~40℃が好ましい。また、凝集を促進する観点から、凝集剤を滴下後、40~60℃で保持することが好ましい。
 得られた凝集粒子(1)の体積中位粒径(D50)は、トナーの小粒径化の低減の観点、及び高画質の印字物を得る観点から、好ましくは1~10μm、より好ましくは2~9μm、更に好ましくは3~6μmである。また、CV値は、好ましくは30%以下、より好ましくは28%以下、更に好ましくは25%以下である。
[工程(2)]
 工程(2)は、工程(1)で得られた凝集粒子(1)に、ポリエステル樹脂(b)を含有する樹脂粒子(B)を混合して、凝集粒子(2)を得る工程である。
 本工程は任意の工程であるが、得られるトナーの表面状態を均質にし、離型剤の包含を確実にすることで、低温定着性及び帯電性を向上させるために、行うことが好ましい。
 本工程においては、まず、ポリエステル樹脂(b)を含有する樹脂粒子(B)の分散液を調製した後、その樹脂粒子(B)分散液を工程(1)で得られた凝集粒子(1)の分散液に添加して、凝集粒子(1)に樹脂粒子(B)を付着させ、凝集粒子(2)を得ることが好ましい。
 凝集粒子(2)は、凝集粒子(1)の周囲に樹脂粒子(B)が付着した構造であることが好ましい。
 また、凝集粒子に樹脂粒子(B)をより均一に付着させる観点から、樹脂粒子(B)分散液を添加する前に、凝集粒子(1)分散液に水性媒体を添加して希釈することが好ましい。
 樹脂粒子(B)分散液を添加する際、凝集粒子(1)に樹脂粒子(B)を効率的に付着させるために、更に前記凝集剤を添加してもよい。
 樹脂粒子(B)分散液の添加方法としては、凝集粒子(1)分散液の温度を徐々に上げながら、樹脂粒子(B)分散液を添加する方法、凝集剤と樹脂粒子(B)分散液とを同時に添加する方法、凝集剤と樹脂粒子(B)分散液とを交互に添加する方法等が好ましい。このような方法によれば、凝集粒子(1)及び樹脂粒子(B)の凝集性の低下を防ぐことができる。これらの中でも、トナーの生産性及び製造簡便性の観点から、凝集粒子(1)分散液の温度を徐々に上げながら、樹脂粒子(B)分散液を添加する方法が好ましい。
 本工程において、樹脂粒子(B)の添加時及び/又は添加終了後の系内の温度は、離型剤の融点未満、かつ、ポリエステル樹脂(b)のガラス転移点より10℃低い温度以上の温度で保持する。樹脂粒子(B)の添加時における温度は、上記範囲に属さなくてもよいが、その場合、添加終了後の温度は、上記範囲に属することが好ましい。
 樹脂粒子(B)添加時の温度を、離型剤の融点未満とすることで、得られるトナーの低温定着性や保存安定性を良好にし、トナーの帯電性を良好にすることができる。その理由は定かではないが、凝集粒子(2)同士の融着が生じにくいために、粗大粒子の発生が抑制されることと、離型剤の結晶性が維持できるためであるとも考えられる。
 また、樹脂粒子(B)の融着を促進させたい場合、添加時の温度を、ポリエステル樹脂(b)のガラス転移点より10℃低い温度以上の温度に保持することで、融着を促進させることができる。
 樹脂粒子(B)の添加量は、トナーの低温定着性及び保存安定性を向上させる観点並びにトナーの帯電性を向上し、プリンタ等の印刷機内でのトナー飛散(トナークラウド)を抑制する観点から、樹脂粒子(B)と樹脂粒子(A)との重量比(樹脂粒子(B)/樹脂粒子(A))が、好ましくは0.3~1.5、より好ましくは0.3~1.0、更に好ましくは0.3~0.75となる量である。
 樹脂粒子(B)分散液は、一定の時間をかけて連続的に添加してもよく、一度に添加してもよく、複数回に分割して添加してもよいが、樹脂粒子(B)が凝集粒子(1)に選択的に付着しやすくする観点から、一定の時間をかけて連続的に添加するか、複数回に分割して添加することが好ましく、中でも、選択的な付着を促進する観点及び製造を効率的に行う観点から、一定の時間を掛けて連続的に添加することがより好ましい。連続的に添加する場合の添加時間は、次の工程において、粒子ごとのばらつきのないコアシェル構造の粒子を得る観点及びトナーの製造時間短縮の観点から、好ましくは1~10時間、より好ましくは3~8時間である。
 樹脂粒子(B)の全量を添加し、トナーとして適度な粒径に成長したところで凝集を停止させる。
 凝集を停止させる粒径としては、体積中位粒径(D50)が、好ましくは1~10μm、より好ましくは2~8μm、更に好ましくは3~7μm、更に好ましくは4~6μmである。
 凝集を停止させる方法としては、分散液を冷却する方法、凝集停止剤を添加する方法等が挙げられるが、不必要な凝集を確実に防止する観点から、凝集停止剤を添加して凝集を停止させる方法が好ましい。
 凝集停止剤としては、界面活性剤が好ましく、アニオン性界面活性剤がより好ましい。アニオン性界面活性剤としては、アルキルエーテル硫酸塩、アルキル硫酸塩、及び直鎖アルキルベンゼンスルホン酸塩が挙げられる。凝集停止剤は、単独で又は2種以上組み合わせて使用することもできる。
 凝集停止剤の添加量は、凝集を停止する観点及びトナーへの残留を低減する観点から、系中の樹脂の総量100重量部に対して、好ましくは0.1~15重量部、より好ましくは0.1~10重量部、更に好ましくは0.1~8重量部である。凝集停止剤は、いかなる形態で添加してもよいが、生産性を向上させる観点から、水溶液で添加することが好ましい。
[工程(3)]
 工程(3)は、凝集粒子(1)又は凝集粒子(2)を、樹脂粒子(A)のガラス転移点以上の温度に保持して、融着した粒子を得る工程である。
 本発明において、凝集粒子(1)又は凝集粒子(2)を融着させる方法には制限はないが、本工程によるものであることが好ましい。
 本工程においては、凝集粒子(1)又は凝集粒子(2)を含む分散液を、凝集粒子(1)又は(2)を構成する粒子、すなわち樹脂粒子(A)及び/又は(B)並びに離型剤粒子等がそれら凝集粒子を構成する粒子間で融着する温度に保持することによって、融着した粒子を形成する。特に、凝集粒子(2)を融着させた場合には、コアシェル構造の融着した粒子が得られる。
 以下、凝集粒子(2)を融着させる場合について説明する。
 凝集粒子(2)を融着させるために保持する温度としては、樹脂粒子(A)に含有される前記ポリエステル樹脂(a)のガラス転移点以上であることが好ましく、より好ましくは、トナーの保存安定性を向上させる観点及びトナーの帯電性を向上し、トナークラウドを抑制する観点から、離型剤の融点未満、かつ、ポリエステル樹脂(b)のガラス転移点より10℃低い温度以上に保持する。
 なお、樹脂粒子(B)を添加する際に、該温度範囲に調整した場合には、添加後に該温度範囲に保持する必要はない。ただし、粒径と形状の制御が必要な場合は、ポリエステル樹脂(b)のガラス転移点より10℃低い温度未満で添加を行い、添加終了後に、ガラス転移点より10℃低い温度以上の温度にして、保持することが好ましい。
 樹脂粒子(B)の添加終了後の保持温度を、離型剤の融点未満、好ましくは離型剤の融点より5℃低い温度未満、より好ましくは離型剤の融点より10℃低い温度未満とすることで、トナーの帯電性を向上させることができる。
 また、添加終了後の保持温度を、ポリエステル樹脂(b)のガラス転移点より10℃低い温度以上、好ましくは当該ガラス転移点より5℃低い温度以上、より好ましくは当該ガラス転移点より2℃低い温度以上とすることで、融着性、トナーの保存安定性、帯電性及びトナー生産性を向上させることができる。
 これらの条件を満たすことで、低温での高い定着性を発現する離型剤の結晶状態を保ち、トナーの保存安定性や帯電性の低下の原因となる離型剤のトナー表面への露出を抑制し、シェル部分を構成する粒子を均一に融着させることができ、その結果、良好な低温定着性、帯電性及び保存安定性を両立したトナーを得ることができると考えられる。
 更に、融着性、トナーの保存安定性、帯電性及びトナーの生産性の観点から、本工程においては、樹脂粒子(B)のガラス転移点より5℃低い温度以上で保持することが好ましく、樹脂粒子(B)のガラス転移点より2℃高い温度以上の温度で保持することがより好ましい。
 上記の点を鑑みると、工程(3)における保持温度は、好ましくは58~69℃、より好ましくは59~67℃、更に好ましくは60~64℃である。
 本工程における保持時間は、粒子融着性、保存安定性、帯電性及びトナー生産性を向上させる観点から、好ましくは1~24時間、より好ましくは1~12時間、更に好ましくは2~6時間である。
 また、本工程においては、生成する融着したコアシェル粒子の円形度をモニタリングすることによって、融着の進行を確認することが好ましい。円形度のモニタリングは実施例に記載の方法によって行う。円形度が0.950以上になったところで冷却し、融着を停止する。最終的に得られる融着したコアシェル粒子の分散液に含有される融着したコアシェル粒子の円形度は、トナーの保存安定性を向上する観点から、0.950~0.980であり、好ましくは0.955~0.970、より好ましくは0.955~0.965である。
 また、該コアシェル粒子の分散液中のコアシェル粒子の体積中位粒径(D50)は、トナーによって高画質の印刷物を得る観点から、好ましくは2~10μm、より好ましくは2~8μm、より好ましくは2~7μm、更に好ましくは3~8μm、更に好ましくは4~6μmである。
[後処理工程]
 本発明においては、工程(3)の後に後処理工程を行ってもよく、コアシェル粒子を単離することによってトナー粒子を得ることが好ましい。
 工程(3)で得られたコアシェル粒子は、水性媒体中に存在するため、まず、固液分離を行うことが好ましい。固液分離には、吸引濾過法等が好ましく用いられる。
 固液分離後に洗浄を行うことが好ましい。トナーとして十分な帯電特性及び信頼性を確保する目的から、トナー表面の金属イオンを除去するため酸で洗浄を行うことが好ましい。また、添加した非イオン性界面活性剤も除去することが好ましいため、非イオン性界面活性剤の曇点以下で水性溶液により洗浄することが好ましい。洗浄は複数回行うことが好ましい。
 次に乾燥を行うことが好ましい。乾燥方法としては、振動型流動乾燥法、スプレードライ法、冷凍乾燥法、フラッシュジェット法等が好ましい。乾燥後の水分含量は、トナークラウドを抑制する観点及びトナーの帯電性を向上させる観点から、好ましくは1.5重量%以下、より好ましくは1.0重量%以下に調整される。
[静電潜像現像用トナー]
(トナー)
 乾燥等を行うことによって得られたトナー粒子をトナーとしてそのまま用いることもできるが、後述のようにトナー粒子の表面を処理したものを本発明の静電潜像現像用トナーとして用いることが好ましい。
 得られたトナーの軟化点は、トナーの低温定着性を向上させる観点から、好ましくは60~140℃、より好ましくは60~130℃、更に好ましくは60~120℃である。また、ガラス転移点は、トナーの低温定着性、耐久性及び保存安定性を向上させる観点から、好ましくは30~80℃、より好ましくは40~70℃である。
 トナーの円形度は、トナーの保存安定性、帯電性及びクリーニング性を向上させる観点から、好ましくは0.950~0.980、より好ましくは0.955~0.970、更に好ましくは0.955~0.965である。トナー粒子の円形度は後述の方法で測定することができる。なお、トナー粒子の円形度は、投影面積と等しい円の周囲長/投影像の周囲長の比で求められる値であり、粒子が球形であるほど円形度が1に近い値となる値である。
 本発明の方法により得られたトナーはコアシェル構造であり、シェル部分に、ポリエステル樹脂(b)を、好ましくは50~100重量%、より好ましくは70~100重量%、更に好ましくは90~100重量%含有する。
 トナーの体積中位粒径(D50)は、トナーによって高画質の印刷物を得、更に生産性を向上させる観点から、好ましくは1~10μm、より好ましくは2~8μm、更に好ましくは3~7μm、更に好ましくは4~6μmである。
 トナーのCV値は、トナーによって高画質の印刷物を得、更に生産性を向上させる観点から、好ましくは30%以下、より好ましくは27%以下、更に好ましくは25%以下、更に好ましくは22%以下である。
(外添剤)
 本発明の静電潜像現像用トナーは、前記トナー粒子をトナーとしてそのまま用いることもできるが、流動化剤等を外添剤としてトナー粒子表面に添加、付着させたものをトナーとして使用することが好ましい。
 外添剤としては、疎水性シリカ、酸化チタン微粒子、アルミナ微粒子、酸化セリウム微粒子、カーボンブラック等の無機微粒子やポリカーボネート、ポリメチルメタクリレート、シリコーン樹脂等のポリマー微粒子等、任意の微粒子が挙げられ、これらの中でも、疎水性シリカが好ましい。
 外添剤を用いてトナー粒子の表面処理を行う場合、外添剤の添加量は、処理前のトナー粒子100重量部に対して、好ましくは1~5重量部、より好ましくは1~4.5重量部、更に好ましくは1~4.3重量部である。
 本発明により得られる静電潜像現像用トナーは、一成分系現像剤として、又はキャリアと混合して二成分系現像剤として使用することができる。
 ポリエステル、樹脂粒子、トナー等の各性状値については次の方法により測定、評価した。
[ポリエステルの酸価]
 JIS K0070に従って測定した。但し、測定溶媒はアセトンとトルエンとの混合溶媒(アセトン:トルエン=1:1(容量比))とした。
[トナーの軟化点、ポリエステルの軟化点、吸熱の最大ピーク温度及びガラス転移点]
(1)軟化点
 フローテスター((株)島津製作所製、商品名:CFT-500D)を用い、1gの試料を昇温速度6℃/分で加熱しながら、プランジャーにより1.96MPaの荷重を与え、直径1mm、長さ1mmのノズルから押し出した。温度に対し、フローテスターのブランジャー降下量をプロットし、試料の半量が流出した温度を軟化点とした。
(2)吸熱の最大ピーク温度及びガラス転移点
 示差走査熱量計(PerkinElmer社製、商品名:Pyris 6 DSC)を用いて200℃まで昇温し、その温度から降温速度50℃/分で0℃まで冷却した試料を昇温速度10℃/分で測定した。観測される吸熱ピークのうち、ピーク面積が最大のピークの温度を吸熱の最大ピーク温度とした。結晶性ポリエステルの時には該ピーク温度を融点とした。また、非晶質ポリエステルの場合に吸熱ピークが観測されるときはそのピークの温度を、ピークが観測されずに段差が観測されるときは該段差部分の曲線の最大傾斜を示す接線と該段差の高温側のベースラインの延長線との交点の温度をガラス転移点とした。
[樹脂粒子のガラス転移点]
 はじめに、樹脂粒子分散液から凍結乾燥により溶媒を除去し、固形物を得た。
 樹脂粒子分散液の凍結乾燥は、凍結乾燥機(東京理化器械(株)製、商品名:FDU-2100及びDRC-1000)を用いて、樹脂粒子分散液30gを-25℃にて1時間、-10℃にて10時間、25℃にて4時間真空乾燥を行い、水分量1重量%以下となるまで乾燥させた。水分量は、赤外線水分計((株)ケツト科学研究所製、商品名:FD-230)を用いて、乾燥後の試料5gを、乾燥温度150℃及び測定モード96(監視時間2.5分/変動幅0.05%)にて測定した。
 溶媒を除去後に得られた固形物について、前述のポリエステルのガラス転移点の測定方法と同様の方法で樹脂粒子のガラス転移点を測定した。
[ポリエステルの数平均分子量]
 以下の方法により、ゲルパーミエーションクロマトグラフィーにより分子量分布を測定し、数平均分子量を算出した。
(1)試料溶液の調製
 濃度が0.5g/100mlになるように、ポリエステルをクロロホルムに溶解させた。次いで、この溶液をポアサイズ2μmのフッ素樹脂フィルター(住友電気工業(株)製、商品名:FP-200)を用いて濾過して不溶解成分を除き、試料溶液とした。
(2)分子量分布測定
 溶解液としてクロロホルムを1ml/分の流速で流し、40℃の恒温槽中でカラムを安定させた。そこに試料溶液100μlを注入して測定を行った。試料の分子量は、あらかじめ作製した検量線に基づき算出した。このときの検量線には、数種類の単分散ポリスチレン(東ソー(株)製の単分散ポリスチレン;2.63×103、2.06×104、1.02×105(重量平均分子量)、ジーエルサイエンス(株)製の単分散ポリスチレン;2.10×103、7.00×103、5.04×104(重量平均分子量))を標準試料として作成したものを用いた。
 測定装置:CO-8010(商品名、東ソー(株)製)
 分析カラム:GMHXL+G3000HXL(いずれも商品名、東ソー(株)製)
[樹脂粒子及び離型剤粒子の体積中位粒径(D50)及び粒度分布]
(1)測定装置:レーザー回折型粒径測定機((株)堀場製作所製、商品名:LA-920)
(2)測定条件:測定用セルに蒸留水を加え、吸光度を適正範囲になる温度で体積中位粒径(D50)を測定した。また、粒度分布としてCV値は、前記粒径測定機で表示される体積平均粒径と標準偏差から下記の式に従って算出した。
 CV値(%)=(粒径分布の標準偏差/体積平均粒径)×100
[樹脂粒子分散液の固形分濃度]
 赤外線水分計((株)ケツト科学研究所製、商品名:FD-230)を用いて、着色粒子又は樹脂粒子分散液5gを乾燥温度150℃、測定モード96(監視時間2.5分/変動幅0.05%)にて、水分%を測定した。固形分濃度は下記の式に従って算出した。
 固形分濃度(重量%)=100-M
  M:水分(%)=[(W-W0)/W]×100
  W:測定前の試料重量(初期試料重量)
  W0:測定後の試料重量(絶対乾燥重量)
[トナー(粒子)、凝集粒子の体積中位粒径(D50)及び粒度分布]
 トナー(粒子)の体積中位粒径は以下の通り測定した。
・測定機:コールターマルチサイザーIII(商品名、ベックマンコールター社製)
・アパチャー径:50μm
・解析ソフト:マルチサイザーIIIバージョン3.51(商品名、ベックマンコールター社製)
・電解液:アイソトンII(商品名、ベックマンコールター社製)
・分散液:ポリオキシエチレンラウリルエーテル(花王(株)製、商品名:エマルゲン109P、HLB:13.6)を前記電解液に溶解させ、濃度5重量%の分散液を得た。
・分散条件:前記分散液5mLにトナー測定試料10mgを添加し、超音波分散機にて1分間分散させ、その後、電解液25mLを添加し、更に、超音波分散機にて1分間分散させて、試料分散液を作製した。
・測定条件:前記試料分散液を前記電解液100mLに加えることにより、3万個の粒子の粒径を20秒で測定できる濃度に調整した後、3万個の粒子を測定し、体積中位粒径(D50)を求めた。
 また、粒度分布としてCV値(%)は、前記解析ソフトで表示される体積平均粒径と標準偏差から下記の式に従って算出した。
 CV値(%)=(粒径分布の標準偏差/体積平均粒径)×100
 凝集粒子(1)、凝集粒子(2)の体積中位粒径は、前記トナー(粒子)の体積中位粒径の測定において、試料分散液として凝集粒子分散液を使用して同様に測定した。
[トナーの円形度]
 トナーの分散液調製は、5重量%ポリオキシエチレンラウリルエーテル(花王(株)製、商品名:エマルゲン109P)水溶液5mlにトナー50mgを添加し、超音波分散機にて1分間分散させたのち、蒸留水20mlを添加し、さらに超音波分散機にて1分間分散させトナーの分散液を得た。
・測定装置:フロー式粒子像分析装置(シスメックス(株)製、商品名:FPIA-3000)
・測定モード:HPF測定モード
[トナーの低温定着性評価]
 上質紙(富士ゼロックス(株)製、J紙A4サイズ)に市販のプリンタ((株)沖データ製、商品名:ML5400)を用いて、トナーの紙上の付着量が0.42~0.48mg/cm2となるベタ画像をA4紙の上端から5mmの余白部分を残し、50mmの長さで定着させずに出力した。
 次に、定着器を温度可変に改造した同プリンタを用意し、定着器の温度を100℃にし、A4縦方向に1枚あたり1.5秒の速度で定着し、印刷物を得た。
 同様の方法で定着器の温度を5℃ずつ上げて、定着し、印刷物を得た。
 印刷物の画像上の上端の余白部分から画像部分にかけて、メンディングテープ(3M社製、商品名:Scotchメンディングテープ810、幅18mm)を長さ50mmに切ったものを軽く貼り付けた後、500gのおもりを載せ、速さ10mm/秒で1往復押し当てた。その後、貼付したテープを下端側から剥離角度180度、速さ10mm/秒で剥がし、テープ剥離後の印刷物を得た。テープ貼付前及び剥離後の印刷物の下に上質紙((株)沖データ製、エクセレントホワイト紙A4サイズ)を30枚敷き、各印刷物のテープ貼付前及び剥離後の定着画像部分の反射画像濃度を、測色計(GretagMacbeth社製、商品名:SpectroEye、光射条件;標準光源D50、観察視野2°、濃度基準DINNB、絶対白基準)を用いて測定し、これから下記の式で定着率を算出した。
定着率=(テープ剥離後の反射画像濃度/テープ貼付前の反射画像濃度)×100
 定着率が90%以上となる温度を最低定着温度とした。最低定着温度が低いほど、低温定着性に優れる。
[トナーの常温常湿度下での帯電量(NN帯電量)]
 気温25℃、相対湿度50%にてトナー2.1gとシリコーンフェライトキャリア(関東電化工業(株)製、平均粒子径:40μm)27.9gとを50mlの円筒形ポリプロピレン製ボトル((株)ニッコー製)に入れ、縦横に10回ずつ振り、その後、ボールミルを用いて混合時間が1時間における帯電量を、q/mメーター(EPPING社製)を用いて測定した。該帯電量を「常温常湿度下での帯電量(NN帯電量)」とした。帯電量の絶対値が高いほど、帯電性が良好である。
 なお測定機器、設定等は下記の通りである。
 測定機器:EPPING社製 q/m-meter
 設定:メッシュ サイズ:635メッシュ(目開き:24μm、ステンレス製)
   ソフトブロー、ブロー圧(600V)
 吸引時間:90秒
 帯電量(μC/g)=90秒後の総電気量(μC)/吸引されたトナー量(g)
[トナーの高温高湿度での帯電量(HH帯電量)及び帯電量保持率]
 常温常湿度下での帯電性評価を行った後の前記トナーを気温30℃、相対湿度85%(高温高湿度環境)に置き、12時間保持した。その後、高温高湿度環境から気温25℃、相対湿度50%に置き、1分間ボールミルで撹拌した後に常温常湿度下での帯電性評価と同様の方法で、帯電量を測定した。該帯電量を「高温高湿度下での帯電量(HH帯電量)」とした。帯電量の絶対値が高いほど、帯電性が良好である。
 前記帯電量の値を用いて、下記式にしたがって帯電量保持率を算出した。帯電量保持率の値が大きいほど帯電性は良好である。
 帯電量保持率[%]=(高温高湿度環境下での帯電量/常温常湿環境下での帯電量)×100
製造例1
(非晶質ポリエステル(1)の製造)
 窒素導入管、脱水管、撹拌機及び熱電対を装備した四つ口フラスコの内部を窒素置換し、ポリオキシプロピレン(2.2)-2,2-ビス(4-ヒドロキシフェニル)プロパン1750g、ポリオキシエチレン(2.0)-2,2-ビス(4-ヒドロキシフェニル)プロパン1625g、テレフタル酸1145g、ドデセニルコハク酸無水物161g、トリメリット酸無水物480g、及び酸化ジブチル錫10gを入れ、窒素雰囲気下、撹拌しながら、220℃に昇温し、220℃で5時間維持した後、ASTM D36-86に従って測定した軟化点が120℃に達したのを確認してから温度を下げて反応を止め、非晶質ポリエステル(1)を得た。ガラス転移点は65℃、軟化点は122℃であり、結晶性指数は1.6であった。また酸価は21.0mgKOH/gであり、数平均分子量は2.9×103であった。
製造例2
(非晶質ポリエステル(2)の製造)
 窒素導入管、脱水管、撹拌機及び熱電対を装備した四つ口フラスコの内部を窒素置換し、ポリオキシプロピレン(2.2)-2,2-ビス(4-ヒドロキシフェニル)プロパン3374g、ポリオキシエチレン(2.0)-2,2-ビス(4-ヒドロキシフェニル)プロパン33g、テレフタル酸672g及び酸化ジブチル錫10gを入れ、窒素雰囲気下、撹拌しながら、230℃に昇温し、5時間維持した後、更にフラスコ内の圧力を下げ、8.3kPaにて1時間維持した。その後、210℃まで冷却し、大気圧に戻した後、フマル酸696g、4-tert-ブチルカテコール0.49gを加え、210℃の温度下で5時間維持した後に、更にフラスコ内の圧力を下げ、8.3kPaにて4時間維持させて、非晶質ポリエステル(2)を得た。ガラス転移点は65℃、軟化点は107℃であり、結晶性指数は1.5であった。また酸価は24.4mgKOH/gであり、数平均分子量は3.0×103であった。
製造例3
(着色剤含有樹脂粒子(A)分散液(樹脂粒子分散液A)の製造)
 内容積5リットルのフラスコに、非晶質ポリエステル(1)210g、非晶質ポリエステル(2)390g、銅フタロシアニン顔料(大日精化工業(株)製、商品名:ECB301)45g、ポリオキシエチレンアルキルエーテル(非イオン性界面活性剤、商品名:エマルゲン430、花王(株)製)6g、15重量%ドデシルベンゼンスルホン酸ナトリウム水溶液(アニオン性界面活性剤、花王(株)製、商品名:ネオペレックスG-15)40g及び5重量%水酸化カリウム268gを入れ、撹拌しながら、95℃に昇温して溶融し、95℃で2時間混合して、樹脂混合物を得た。
 次に、撹拌しながら、1146gの脱イオン水を6g/分の速度で滴下し、乳化物を得た。得られた乳化物を25℃に冷却し、200メッシュ(目開き105μm)の金網を通して、着色剤含有樹脂粒子(A)分散液(樹脂粒子分散液A)を得た。得られた分散液の固形分濃度は32重量%であり、分散液A中の樹脂粒子(A)のガラス転移点は61℃、体積中位粒径は0.180μm、CV値は28%であった。
製造例4
(非晶質ポリエステルを含有する樹脂粒子(B)分散液(樹脂粒子分散液B)の製造)
 内容積5リットルの反応容器に、フラスコに、非晶質ポリエステル(1)210g、非晶質ポリエステル(2)390g、ポリオキシエチレンアルキルエーテル(非イオン性界面活性剤、商品名:エマルゲン430、花王(株)製)6g、15重量%ドデシルベンゼンスルホン酸ナトリウム水溶液(アニオン性界面活性剤、花王(株)製、商品名:ネオペレックスG-15)40g及び5重量%水酸化カリウム268gを入れ、撹拌しながら、95℃に昇温して溶融し、95℃で2時間混合して、樹脂混合物を得た。
 次に、撹拌しながら、1145gの脱イオン水を6g/分の速度で滴下し、乳化物を得た。得られた乳化物を25℃に冷却し、200メッシュの金網を通し、脱イオン水を加えて、固形分を23重量%に調整して、非晶質ポリエステルを含有する樹脂粒子(B)分散液(樹脂粒子分散液B)を得た。分散液B中の樹脂粒子(B)のガラス転移点は60℃、体積中位粒径は0.158μm、CV値は24%であった。
製造例5
(離型剤粒子分散液の製造)
 内容積1リットルのビーカーに、脱イオン水480g、アルケニル(ヘキサデセニル基、オクタデセニル基の混合物)コハク酸ジカリウム水溶液(花王(株)製、商品名:ラテムルASK、有効濃度28重量%)4.29g、カルナウバロウワックス((株)加藤洋行製、融点85℃、酸価5mgKOH/g)120gを入れ、撹拌した。該混合液を90~95℃に維持しながら、超音波分散機((株)日本精機製作所製、商品名:Ultrasonic Homogenizer 600W)を用いて、30分間分散処理を行った後、25℃に冷却し、脱イオン水を加えて、固形分を20重量%に調整し、離型剤粒子分散液を得た。離型剤粒子の体積中位粒径は0.494nm、CV値は34%であった。
実施例1
(トナーAの製造)
 樹脂粒子分散液A 250gと脱イオン水44gと離型剤粒子分散液19gとを、脱水管、撹拌機及び熱電対を装備した2リットル容4つ口フラスコに入れ、25℃で混合した。次に、25℃で撹拌しながら、この混合物にエチレンジアミン二塩酸塩1.01gを脱イオン水134gに溶解させた水溶液を30分かけて滴下した。得られた混合液を50℃まで昇温し、50℃で保持し体積中位粒径が3.9μmの凝集粒子(1)を含む分散液を得た。
 続いて、得られた凝集粒子(1)を含む分散液に、樹脂粒子分散液B 22gと脱イオン水7.0gとを混合した混合液を60分かけて滴下した。その後、同じ混合液を調製し、60分かけて滴下した。更に、同じ混合液を調製し、60分かけて滴下した。次に、混合液を52℃まで昇温した後、樹脂粒子分散液B 22gと脱イオン水7.0gとを混合した混合液を60分かけて滴下した。その後、同じ混合液を調整し60分かけて滴下した。その結果、体積中位粒径が5.5μmの凝集粒子(2)を含む分散液を得た。
 得られた凝集粒子(2)を含む分散液に、ポリオキシエチレンラウリルエーテル硫酸ナトリウム(花王(株)製、商品名:エマールE27C、固形分:28重量%)18.8gと脱イオン水1483gとを混合した水溶液を添加した後、2時間かけて65℃まで昇温し、3時間保持し、体積中位粒径が5.5μmのコアシェル粒子を得た。
 得られたコアシェル粒子の分散液を25℃まで冷却し、濾過し、乾燥し、洗浄して、トナー粒子を得た。このトナー粒子100重量部に対して、疎水性シリカ(日本アエロジル(株)製、商品名:RY50、個数平均粒径;0.04μm)2.5重量部、疎水性シリカ(キャボット社製、商品名:キャボシールTS720、個数平均粒径;0.012μm)1.0重量部、及びポリマー微粒子(日本ペイント(株)製、商品名:ファインスフェアP2000、個数平均粒径;0.5μm)0.8重量部をヘンシェルミキサーで外添処理し、150メッシュの篩いを通過し、静電潜像現像用トナーAを得た。トナーAの物性、評価結果を表1に示す。
実施例2
(トナーBの製造)
 実施例1において、エチレンジアミン二塩酸塩水溶液を、ヘキサメチレンジアミン二塩酸塩1.2gを脱イオン水107gに溶解させたヘキサメチレンジアミン二塩酸塩水溶液に変更した以外は、実施例1と同様にして、トナーBを得た。トナーBの物性、評価結果を表1に示す。
実施例3
(トナーCの製造)
 実施例1において、実施例1で用いたエチレンジアミン二塩酸塩水溶液を、エチレンジアミン二塩酸塩2.05gを脱イオン水137gに溶解させたエチレンジアミン二塩酸塩水溶液に変更した以外は、実施例1と同様にして、トナーCを得た。トナーCの物性、評価結果を表1に示す。
実施例4
(トナーDの製造)
 実施例1において、2リットル容4つ口フラスコに最初に仕込む脱イオン水44gを、15重量%ドデシルベンゼンスルホン酸ナトリウム水溶液(アニオン性界面活性剤、商品名:ネオペレックスG-15、花王(株)製)11g及び脱イオン水35gに変更したこと、並びにエチレンジアミン二塩酸塩水溶液を、テトラエチレンペンタミン五塩酸塩1.8gを脱イオン水290gに溶解させたテトラエチレンペンタミン五塩酸塩水溶液に変更したこと以外は、実施例1と同様にして、トナーDを得た。トナーDの物性、評価結果を表1に示す。
実施例5
(トナーEの製造)
 実施例1において、エチレンジアミン二塩酸塩水溶液を、ピペラジン二塩酸塩1.3gを脱イオン水98gに溶解させたピペラジン二塩酸塩水溶液に変更した以外は、実施例1と同様にして、トナーEを得た。トナーEの物性、評価結果を表1に示す。
比較例1
(トナーFの製造)
 実施例1において、エチレンジアミン二塩酸塩水溶液を、硫酸アンモニウム19.4gを脱イオン水219gに溶解させた硫酸アンモニウム水溶液に変更した以外は、実施例1と同様にして、トナーFを得た。トナーFの物性、評価結果を表1に示す。
比較例2
(トナーGの製造)
 実施例1において、エチレンジアミン二塩酸塩水溶液を、硫酸マグネシウム0.97gを脱イオン水134gに溶解させた硫酸マグネシウム水溶液に変更した以外は、実施例1と同様にして、トナーGを得た。トナーGの物性、評価結果を表1に示す。
比較例3
(トナーHの製造)
 実施例1において、エチレンジアミン二塩酸塩水溶液を、ポリエチレンイミン((株)日本触媒製、商品名:エポミンSP-012、数平均分子量:1200、価数:23)1.0gを脱イオン水220gに溶解させたポリエチレンイミン水溶液に変更した以外は、実施例1と同様に行ったが、ポリエチレンイミン水溶液を滴下して30分撹拌後に50℃に昇温したところ、凝集により粗大粒子となり、トナーを得ることができなかった。
比較例4
(トナーIの製造)
 実施例1において、エチレンジアミン二塩酸塩水溶液を、塩化カリウム22.5gを脱イオン水206gに溶解させた塩化カリウム水溶液に変更した以外は、実施例1と同様にして、トナーIを得た。トナーIの物性、評価結果を表1に示す。

 表1より、本発明の静電潜像現像用トナーの製造方法によって得られた実施例1~5の静電荷像現像用トナーは、優れた低温定着性及び帯電性を両立できることがわかる。
 本発明の製造方法によれば、低温定着性及び帯電性に優れた静電潜像現像用トナーを提供することができる。本発明により得られる静電潜像現像用トナーは、一成分系現像剤として、又はキャリアと混合して二成分系現像剤として使用することができる。

Claims (17)

  1.  樹脂粒子(A)と、離型剤粒子と、2~5価のアミンの塩からなる凝集剤とを水性媒体中で混合して凝集して凝集粒子(1)を得る工程(1)を含む、静電潜像現像用トナーの製造方法。
  2.  前記のアミンの塩の分子量が100~1000である、請求項1に記載の静電潜像現像用トナーの製造方法。
  3.  前記のアミンの塩におけるアミンの価数が2又は3である、請求項1又は2に記載の静電潜像現像用トナーの製造方法。
  4.  前記のアミンの塩が、エチレンジアミン二塩酸塩、ヘキサメチレンジアミン二塩酸塩、テトラエチレンペンタミン五塩酸塩及びピペラジン二塩酸塩からなる群より選ばれる少なくとも1種である、請求項1又は2に記載の静電潜像現像用トナーの製造方法。
  5.  工程(1)において、樹脂粒子(A)に対する前記凝集剤の量が0.1~10重量%である、請求項1~4のいずれかに記載の静電潜像現像用トナーの製造方法。
  6.  樹脂粒子(A)がポリエステル樹脂(a)を含有する、請求項1~5のいずれかに記載の静電潜像現像用トナーの製造方法。
  7.  ポリエステル樹脂(a)が、非晶質ポリエステル70~100重量%を含有する、請求項6に記載の静電潜像現像用トナーの製造方法。
  8.  工程(1)において、界面活性剤を添加する、請求項1~7のいずれかに記載の静電潜像現像用トナーの製造方法。
  9.  界面活性剤が、非イオン性界面活性剤及びアニオン性界面活性剤であり、その重量比(非イオン性界面活性剤/アニオン性界面活性剤)が0.3~10である、請求項8に記載の静電潜像現像用トナーの製造方法。
  10.  工程(1)で得られた凝集粒子(1)に、ポリエステル樹脂(b)を含有する樹脂粒子(B)を添加して凝集粒子(2)を得る工程(2)を含む、請求項1~9のいずれかに記載の静電潜像現像用トナーの製造方法。
  11.  ポリエステル樹脂(b)が非晶質ポリエステルである、請求項10に記載の静電潜像現像用トナーの製造方法。
  12.  凝集粒子(1)又は凝集粒子(2)を、樹脂粒子(A)のガラス転移点以上の温度に保持して、融着した粒子を得る工程(3)を含む、請求項1~11のいずれかに記載の静電潜像現像用トナーの製造方法。
  13.  工程(3)における保持する際の温度が、離型剤の融点未満、かつ、ポリエステル樹脂(b)のガラス転移点より10℃低い温度以上である、請求項12に記載の静電潜像現像用トナーの製造方法。
  14.  工程(3)における保持する際の温度が58~69℃である、請求項12又は13に記載の静電潜像現像用トナーの製造方法。
  15.  前記のアミンの塩がアミンの塩酸塩又は硫酸塩である、請求項1~14のいずれかに記載の静電潜像現像用トナーの製造方法。
  16.  樹脂粒子(A)が着色剤を含有する、請求項1~15のいずれかに記載の静電潜像現像用トナーの製造方法。
  17.  請求項1~16のいずれかに記載の製造方法により得られる静電潜像現像用トナー。
