Description
しかしながら現時点では、太陽電池は高い製造コストに比して発電量は非常に小さく、従来の発電システムと比較すると費用対効果が非常に低い。また太陽電池は、長時間の使用に伴い、太陽光や水蒸気による封止材の黄変、剥離、白抜きやなどの劣化現象が見られる。このため現在、太陽電池に求められる特性として、長寿命化と共に最大出力の向上が重要となっている。
また、最大出力の向上に当たっては、入射光強度の変動に応じて動作点を最適に維持して最大出力を得るようにする最大電力点追従制御(MPPT)が多用されている(非特許文献1)。
第2観点として、前記有機系高分子化合物(A)は、トリアジン骨格又はフルオレン骨格を有する高分子化合物である、第1観点に記載の膜形成材料に関する。

本発明において、前記有機系高分子化合物(A)として、トリアジン骨格又はフルオレン骨格を有する高分子化合物を用いる。
本発明で用いるトリアジン骨格を有する高分子化合物とは、ヒドロキシメチル基及び/又はアルコキシメチル基で置換された少なくとも2つの窒素原子を有するトリアジン化合物をモノマーとして重合された、重量平均分子量が少なくとも5,000である高分子化合物である。そして該トリアジン骨格同士は、N-CH2-N基又はN-CH2-O-CH2-O-N基を介して結合され、高分子末端にヒドロキシメチル基、及び/又はアルコキシメチル基、及び/又はエステル部位を有する化合物である。
上記高分子化合物を構成するモノマーとなる、少なくとも2つの窒素原子を有するトリアジン化合物の例として、ヒドロキシメチル基又はアルコキシメチル基又はその両方で置換された窒素原子を有するメラミン化合物、及び、ヒドロキシメチルヒドロキシメチル基又はアルコキシメチル基又はその両方で置換された窒素原子を有するベンゾグアナミン化合物を挙げることができる。

上記芳香族カルド(蝶番)構造とは、9,9-ジアリールフルオレンに代表される構造であって、フルオレンに各種ベンゼン環を結合させることにより、ベンゼン環とフルオレン環が3方向に直交する特殊な立体配置を有する構造を表す。
より好ましくは、前記カルド構造に加えて、下記式(1)で表される構造を有すること、すなわち、前記カルド構造同士が式(1)で表される構造を含む結合を介して連結していることが好ましい。
またW8は、炭素原子数1乃至10のアルキル基、炭素原子数1乃至10のハロアルキル基、炭素原子数1乃至10のアルコキシ基、ヒドロキシ基、ハロゲン原子、ニトロ基、ホルミル基、シアノ基、カルボキシル基、ホスホニル基又はスルホニル基を表す。
ここで用いられる芳香族カルド構造を有する化合物としては、9,9-ビス(4-ヒドロキシフェニル)フルオレン、9,9-ビス(3,5-ジメチル-4-ヒドロキシフェニル)フルオレンなどの9,9-ビス(ヒドロキシアリール)フルオレン化合物が挙げられる。

上記縮合反応は、具体的には、例えば9,9-ビス(4-ヒドロキシフェニル)フルオレンと、ビス(4-(オキシラン)-2-イルメトキシ)フェニル)スルファンとを、有機溶媒中で有機溶媒中で加熱し、ビス(4-(オキシラン)-2-イルメトキシ)フェニル)スルファンを開環させることにより実施される。
この反応に使用される有機溶媒は、<トリアジン骨格を有する高分子化合物>の製造に用いたものと同じもの、即ち、酪酸エチル、エチレングリコールメチルエーテル、エチレングリコールエチルエーテル、酢酸メチルセルローズ、酢酸エチルセルローズ、ジエチレングリコールメチルエーテル、ジエチレングリコールエチルエーテル、プロピレングリコール、プロピレングリコールメチルエーテル、プロピレングリコールメチルエーテルアセテート、酢酸プロピレングリコールメチルエーテル、酢酸プロピレングリコールプロピルエーテル、トルエン、キシレン、メチルエチルケトン、シクロペンタノン、シクロヘキサノン、2-ヒドロキシ-2-メチルプロピオン酸エチルエステル、エトキシ酢酸エチルエステル、ヒドロキシ酢酸エチルエステル、2-ヒドロキシ-3-メチルブタン酸メチルエステル、3-メトキシプロピオン酸メチルエステル、3-メトキシプロピオン酸エチルエステル、3-エトキシプロピオン酸エチルエステル、3-エトキシプロピオン酸エチルエステル、ピルビン酸メチルエステル、酢酸エチル、酢酸ブチルおよび酪酸ブチルを挙げることができる。
また本反応にあたっては、通常、触媒の存在下に行われ、好ましい触媒としては、例えば、水酸化ナトリウム、水酸化カリウム、水酸化リチウム等のアルカリ金属水酸化物、ナトリウムメチラート等のアルカリ金属アルコラート、N,N-ジメチルベンジルアミン、トリエチルアミン、ピリジン等の第3級アミン、テトラメチルアンモニウムクロリド、ベンジルトリエチルアンモニウムクロリド等の第4級アンモニウム塩、トリフェニルホスフィン、トリエチルホスフィン等の有機リン化合物、塩化リチウム、臭化リチウム等のアルカリ金属塩、三フッ化ホウ素、塩化アルミニウム、四塩化スズ等のルイス酸などが挙げられる。
本発明において、有機系高分子化合物(A)として上述のトリアジン骨格を有する高分子化合物を使用するとき、架橋剤として(B)成分:ヒドロキシメチル基及び/又はアルコキシメチル基で置換された少なくとも2つの窒素原子を有するトリアジン化合物、又はヒドロキシメチル基及び/又はアルコキシメチル基で置換された少なくとも2つの窒素原子を有するウレア化合物をさらに含有し得る。
これらヒドロキシメチル基及び/又はアルコキシメチル基で置換された少なくとも2つの窒素原子を有するトリアジン化合物の例としては、前述の<トリアジン骨格を有する高分子化合物>項において、ヒドロキシメチル基又はアルコキシメチル基又はその両方で置換された窒素原子を有するメラミン化合物、及びヒドロキシメチルヒドロキシメチル基又はアルコキシメチル基又はその両方で置換された窒素原子を有するベンゾグアナミン化合物の具体例として挙げた化合物が挙げられる。
また、ヒドロキシメチル基及び/又はアルコキシメチル基で置換された少なくとも2つの窒素原子を有するウレア化合物としての具体例としては、(株)三和ケミカル製 ニカラックMX-270、同ニカラックMX-280、同ニカラックMX-290等が挙げられる。
上記(B)成分は、得られる膜の強度の観点から、前記有機系高分子化合物(A)100質量部に対し、1乃至50質量部の割合で、より好ましくは保存安定性の観点から、1乃至20質量部の割合で使用する。
本発明において、有機系高分子化合物(A)として上述のフルオレン骨格を有する高分子化合物を使用するとき、架橋剤として(C)成分:ブロックイソシアナート基で置換された化合物をさらに含有し得る。この成分は、1分子中二個以上のイソシアネート基を有する化合物に対して適当なブロック剤を作用せしめることにより、得ることができる。
1分子中二個以上のイソシアネート基を有する化合物としては、例えば、イソホロンジイソシアネート、1,6-ヘキサメチレンジイソシアネート、メチレンビス(4-シクロヘキシルイソシアネート)、トリメチルヘキサメチレンジイソシアネート等、またはそれらの二量体、三量体、或いは、これらとジオール類、トリオール類、ジアミン類、トリアミン類との反応物が挙げられる。
ブロック剤としては、例えば、メタノール、エタノール、イソプロパノール、n-ブタノール、2-エトキシヘキサノール、2-N,N-ジメチルアミノエタノール、2-エトキシエタノール、シクロヘキサノール等のアルコール類、フェノール、o-ニトロフェノール、p-クロロフェノール、o-、m-又はp-クレゾール等のフェノール類、ε-カプロラクタム等のラクタム類、アセトンオキシム、メチルエチルケトンオキシム、メチルイソブチルケトンオキシム、シクロヘキサノンオキシム、アセトフェノンオキシム、ベンゾフェノンオキシム等のオキシム類、ピラゾール、3,5-ジメチルピラゾール、3-メチルピラゾール、などのピラゾール類、ドデカンチオール、ベンゼンチオール等のチオール類が挙げられる。
斯かる(C)成分の化合物としては、例えば次の具体例が挙げられる。なお、下記式中のRは有機基を表す。
上記(C)成分は、前記有機系高分子化合物(A)100質量部に対し、10乃至100質量部の割合で、より好ましくは10乃至20質量部の割合で使用する。
本発明において、上記成分に加えて、さらに(D)成分として密着材を含有してもよい。
ここで用いられる密着材としては、ビニルトリメトキシシラン、ビニルトリエトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、3-グリシドキシプロピルメチルジメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、3-グリシドキシプロピルトリエトキシシラン、p-スチリルトリメトキシシラン、3-メタクリロキシプロピルメチルジメトキシシラン、3-メタクリロキシプロピルトリメトキシシラン、3-メタクリロキシプロピルメチルジエトキシシラン、3-メタクリロキシプロピルトリエトキシシラン、3-アクリロキシプロピルトリメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリエトキシシラン、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、N-フェニル-3-アミノプロピルトリメトキシシラン、3-ウレイドプロピルトリエトキシシラン、3-クロロプロピルトリメトキシシラン、3-メルカプトプロピルメチルジメトキシシラン、3-メルカプトプロピルトリメトキシシラン、ビス(トリエトキシシリルプロピル)テトラスルフィド、3-イソシアネートプロピルトリエトキシシラン、3-アミノプロピルジエトキシメチルシラン等が挙げられる。
上記式(2)で表される化合物において、R11乃至R13が炭素原子数1乃至10のアルコキシ基であり、R14がアミノ基である化合物、具体的には3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、3-アミノプロピルジエトキシメチルシラン、N-2-(アミノエチル)-3-アミノプロピルトリエトキシシラン、N-フェニル-3-アミノプロピルトリメトキシシランを用いることが好ましい。
本発明の膜形成材料には、その他慣用の添加剤、例えば界面活性剤等を添加できる。
前記界面活性剤としては、例えばポリオキシエチレンラウリルエーテル、ポリオキシエチレンステアリルエーテル、ポリオキシエチレンセチルエーテル、ポリオキシエチレンオレイルエーテル等のポリオキシエチレンアルキルエーテル類、ポリオキシエチレンオクチルフェノールエーテル、ポリオキシエチレンノニルフェノールエーテル等のポリオキシエチレンアルキルアリルエーテル類、ポリオキシエチレン・ポリオキシプロピレンブロックコポリマー類、ソルビタンモノラウレート、ソルビタンモノパルミテート、ソルビタンモノステアレート、ソルビタンモノオレエート、ソルビタントリオレエート、ソルビタントリステアレート等のソルビタン脂肪酸エステル類、ポリオキシエチレンソルビタンモノラウレート、ポリオキシエチレンソルビタンモノパルミテート、ポリオキシエチレンソルビタンモノステアレート、ポリオキシエチレンソルビタントリオレエート、ポリオキシエチレンソルビタントリステアレート等のポリオキシエチレンソルビタン脂肪酸エステル類等のノニオン系界面活性剤、エフトップEF301、EF303、EF352(株式会社ジェムコ(旧(株)トーケムプロダクツ)製)、メガファックF171、F173、R-30(DIC株式会社(旧大日本インキ化学工業(株))製)、フロラードFC430、FC431(住友スリーエム(株)製)、アサヒガードAG710、サーフロンS-382、SC101、SC102、SC103、SC104、SC105、SC106(旭硝子(株)製)等のフッ素系界面活性剤、オルガノシロキサンポリマーKP341(信越化学工業(株)製)等を挙げることができる。
これらの界面活性剤の配合量は、本発明の膜形成材料の全成分中、通常0.2質量%以下、好ましくは0.1質量%以下である。これらの界面活性剤は単独で添加してもよいし、また2種以上の組合せで添加することもできる。
本発明の膜形成材料は、溶剤を添加して溶解し、ワニスの形態としてもよい。
この時使用される溶剤としては、例えば、エチレングリコールモノメチルエーテル、エチレングリコールモノエチルエーテル、メチルセロソルブアセテート、エチルセロソルブアセテート、ジエチレングリコールモノメチルエーテル、ジエチレングリコールモノエチルエーテル、プロピレングリコール、プロピレングリコールモノメチルエーテル、プロピレングリコールモノメチルエーテルアセテート、プロピレングリコールプロピルエーテルアセテート、トルエン、キシレン、メチルエチルケトン、シクロペンタノン、シクロヘキサノン、2-ヒドロキシプロピオン酸エチル、2-ヒドロキシ-2-メチルプロピオン酸エチル、エトキシ酢酸エチル、ヒドロキシ酢酸エチル、2-ヒドロキシ-3-メチルブタン酸メチル、3-メトキシプロピオン酸メチル、3-メトキシプロピオン酸エチル、3-エトキシプロピオン酸エチル、3-エトキシプロピオン酸メチル、ピルビン酸メチル、ピルビン酸エチル、酢酸エチル、酢酸ブチル、乳酸エチル、乳酸ブチル、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、N-メチル-2-ピロリドン、及びγ-ブチロラクトン等を用いることができる。これらの溶剤は単独または2種以上の組合せで使用することができる。
本発明の膜形成材料における固形分は、例えば0.5乃至50質量%、1乃至30質量%、又は1乃至25質量%である。ここで固形分とは膜形成材料の全成分から溶剤成分を除いたものである。
本発明の膜形成材料は、従来提案されている種々のシリコン系太陽電池の材料として適用可能である。
なお太陽電池は、通常、透明電極(表面電極)-光電変換層-裏面電極から構成される太陽電池セルと、それを搭載するパネル材、すなわち、セルモジュールを封止するエチレン酢酸ビニル共重合樹脂(EVA)などの封止材と、セルモジュール及び封止材を保護する表面ガラス(強化ガラス)及び保護フィルム(バックシート)より構成される。
本発明においては、太陽電池を構成する各構成成分、すなわち、太陽電池セル(裏面電極、光電変換層、透明電極)、封止材、表面ガラス、及び保護フィルム、並びに各種電極保護材料については、これまでに提案されている種々のものを使用可能である。
実際には、本発明の膜形成材料を太陽電池セルの透明電極の表面上に塗布することにより、電極表面被覆膜を形成する。そして強化ガラス-封止材-太陽電池セル(電極表面被覆膜-透明電極-光電変換層-裏面電極)-封止材-バックシートの順に積層し、太陽電池を製造する。

以下の合成例に従い得られたポリマーの重量平均分子量(以下Mwと略す)と分子量分布は、日本分光(株)製GPC装置(Shodex(登録商標)カラムKF803L及びKF805L)を用い、溶出溶媒としてジメチルホルムアミドを流量1ml/分でカラム中に(カラム温度:50℃)流して溶離させるという条件で測定した。なお、Mwはポリスチレン換算値にて表される。
(株)ワイディー・メカトロソリューションズ製 スプレー塗布装置を用いてセルの透明電極上に膜形成材料を塗布した。
ジェー・エー・ウーラム・ジャパン(株)製 高速分光エリプソメーター M-2000を用いて測定した。
モジュールの作製は、(株)エヌ・ピー・シー製 ラミネータ LM-50×50-Sを用いて行った。強化ガラス上に、封止材、セル、封止材、バックシートの順にのせ、130℃20分ラミネートした。
IV測定は、山下電装(株)製のソーラーシミュレータ YSS-150を使用した。25℃中、モジュールに6回光を照射し、得られたIV測定データを平均化した。
<ポリマーA1の合成(トリアジン骨格を有する高分子化合物の合成)>
窒素置換したコンデンサー付三つ口フラスコに、ニカラック MW-390 10.4g(0.027mol)及びサイメル1123 9.64g(0.027mol)を溶解させたPGMEA 80mlを窒素気流中に加え、その後にパラトルエンスルホン酸0.05g(0.0003mol)を加えた。その後、150℃で加熱攪拌し、24時間後に反応を終了させた。得られたポリマーの分子量は12,000であった。また、得られた溶液を200℃で加熱し、残留物から固形分を算出した結果、19.56wt%であった。
窒素置換したコンデンサー付三つ口フラスコに、9,9-ビス(4-ヒドロキシフェニル)フルオレン 10.3g(0.029mol)及びビス(4-(オキシラン-2-イルメチル)フェニル)スルファン 9.68g(0.029mol)を溶解させたPGME 80mlを窒素気流中に加え、その後にベンジルトリメチルアンモニウムクロリド0.05g(0.0003mol)を加えた。その後、120℃で加熱攪拌し、24時間後に反応を終了させた。得られたポリマーの重量平均分子量Mwは6,000であった。また、200℃で加熱し、残留物から固形分を算出した結果、19.99wt%であった。
次の表2に示す組成に従い、(A)成分:ポリマー溶液、(B)成分又は(C)成分:架橋剤、(D)成分:密着材、(E)成分:溶剤、及び界面活性剤を表1のように混合し、室温(およそ25℃)で3時間以上攪拌して均一な溶液とすることにより、ワニス状の膜形成材料を得た。
得られた実施例1乃至実施例4のワニス状の膜形成材料を、スプレー装置を用いてセルに塗布し、キュアをした後、モジュール化した。また、比較例として、膜形成材料を塗布していないモジュールも同様に作製した。使用した膜形成材料、キュア条件、並びに膜厚及び屈折率の測定結果を、表2に示す。
なお膜厚測定は、Si基板上に前記セルと同様の条件で塗布とキュアを行った試料に対して、接触式膜厚測定器(Dektak-3)を用いて行った。
また屈折率については、Si基板上にセルと同様の条件で塗布とキュアを行った試料において、633nmにおける屈折率を測定した。

表2に示すように、本発明の膜形成材料を用いることにより、最大出力(Pmax)を1~3%上昇させることが、実施例5乃至実施例10の結果より明らかとなった。
Claims (16)
- 太陽電池の透明電極上の集光膜を形成する材料であって、633nmの波長で1.5から2.0の屈折率を有し、且つ400nmの波長の光に対して95%以上の透過率を有する、芳香族基を有する有機系高分子化合物(A)を含む、膜形成材料。
- 前記有機系高分子化合物(A)は、トリアジン骨格又はフルオレン骨格を有する高分子化合物である、請求項1に記載の膜形成材料。
- 前記有機系高分子化合物(A)は、トリアジン骨格を有する高分子化合物であって、ヒドロキシメチル基及び/又はアルコキシメチル基で置換された少なくとも2つの窒素原子を有するトリアジン化合物をモノマーとして重合された、重量平均分子量が少なくとも5,000である高分子であって、該トリアジン骨格同士はN-CH2-N基又はN-CH2-O-CH2-N基を介して結合され、高分子末端にヒドロキシメチル基、及び/又はアルコキシメチル基、及び/又はエステル部位を有する化合物である、請求項2に記載の膜形成材料。
- 前記トリアジン化合物が、メラミン化合物及びベンゾグアナミン化合物からなる群から選択される化合物である、請求項3に記載の膜形成材料。
- さらに(B)成分として、ヒドロキシメチル基及び/又はアルコキシメチル基で置換された少なくとも2つの窒素原子を有するトリアジン化合物、又はヒドロキシメチル基及び/又はアルコキシメチル基で置換された少なくとも2つの窒素原子を有するウレア化合物を含有する、請求項4に記載の膜形成材料。
- 前記有機系高分子化合物(A)100質量部に対し、前記成分(B)を10乃至100質量部含有する、請求項5に記載の膜形成材料。
- 前記有機系高分子化合物(A)は、フルオレン骨格を有する化合物であって、該化合物が芳香族カルド構造を有する、重量平均分子量が少なくとも5,000である高分子であり、該芳香族カルド構造同士がエーテル結合とチオエーテル結合を含む構造を介して結合している化合物である、請求項2に記載の膜形成材料。
- 前記有機系高分子化合物(A)は、ベンゼン環を少なくとも4つ以上有する化合物である、請求項7に記載の膜形成材料。
- 前記有機系高分子化合物(A)は、前記芳香族カルド構造に加えて、下記式(1)で表される構造を有する化合物である、請求項8に記載の膜形成材料。
W8は、炭素原子数1乃至10のアルキル基、炭素原子数1乃至10のハロアルキル基、炭素原子数1乃至10のアルコキシ基、ヒドロキシ基、ハロゲン原子、ニトロ基、ホルミル基、シアノ基、カルボキシル基、ホスホニル基又はスルホニル基を表す。) - さらに(C)成分として、ブロックイソシアナート基で置換された化合物を含有する、請求項9に記載の膜形成材料。
- 前記有機系高分子化合物(A)100質量部に対し、前記化合物(C)を10乃至100質量部含有する、請求項10に記載の膜形成材料。
- 前記有機系高分子化合物(A)100質量部に対して、更に(D)密着材を10質量部未満の割合で含有する、請求項6に記載の膜形成材料。
- 前記(D)密着材が下記式(2)で表される化合物である、請求項12に記載の膜形成材料。
W8は、炭素原子数1乃至10のアルキル基、炭素原子数1乃至10のハロアルキル基、炭素原子数1乃至10のアルコキシ基、ヒドロキシ基、ビニル基、アリル基、チオール基、グリシジル基、ハロゲン原子、ニトロ基、ホルミル基、シアノ基、カルボキシル基、ホスホニル基又はスルホニル基を表し、
zは、単結合、W9で置換されていてもよい炭素原子数1乃至10のアルキレン基、-C(O)O-、-C(O)NH-、-O-、-S-、-S(O)2-又は-C(O)-を表し、そして
W9は、炭素原子数1乃至10のアルキル基、炭素原子数1乃至10のハロアルキル基又は炭素原子数1乃至10のアルコキシ基を表す。) - 前記式(2)で表される化合物において、R11乃至R13が炭素原子数1乃至10のアルコキシ基であり、R14がアミノ基である、請求項13に記載の膜形成材料。
- さらに溶剤(E)を含有しワニスの形態にある、請求項1乃至請求項14のうちいずれか一項に記載の膜形成材料。
- 請求項1乃至請求項15のうちいずれか一項に記載の膜形成材料から作られる硬化膜を透明電極の表面上に被覆してなる太陽電池。
