Abstract
Description
そこで、光反射性に優れる微細な気泡(例えば1μm前後)を有する樹脂シートが照明や液晶バックライトの反射板等として利用されている(例えば特許文献1参照)。しかし、特許文献1に記載の樹脂シートは結晶性の樹脂であるポリエチレンテレフタレートを発泡させてなるため、成形性に支障が生じる場合があった。
そこで、非晶性熱可塑性樹脂のガラス転移温度(Tg)未満で発泡させることにより、均一な気泡径を有する非晶性熱可塑性樹脂シートが提案されている(例えば特許文献2参照)。しかしながら、Tgを下回る温度で発泡させると、発泡倍率が向上しないため、目的の性能を得にくいばかりかコスト上も不利になる。

を提供するものである。
ここで上記ポリカルボン酸残基とは各ポリカルボン酸から全てのカルボキシル基を除去した残基をいう。
本発明において、非晶性熱可塑性樹脂とは結晶成分を含まない熱可塑性樹脂を意味する。本発明における非晶性熱可塑性樹脂として、ポリフェニレンエーテル、ポリフェニレンエーテルとポリスチレンのポリマーアロイ、ポリメチルメタクリレート、ポリカーボネート、ポリエーテルイミド、ポリエーテルサルホン、ポリアリルサルホン、ポリアリレート、ポリアミドイミド、環状オレフィンコポリマー、ノルボルネン系樹脂、熱可塑性エラストマーなどが挙げられる。これらは単独で用いてもよいし、2種以上を混合したものを用いてもよい。この中でも、難燃化の容易さ及び発泡シートの機械特性の点から、特にポリカーボネートが好ましい。
本発明において、リサイクルの観点から熱可塑性樹脂は非架橋であることが好ましい。本発明における熱可塑性樹脂は、熱可塑性樹脂のうち架橋している部分の質量分率(以下、本明細書において、架橋度ともいう。)が10%未満であることが好ましい。熱可塑性樹脂の架橋度が好ましくは10%未満になるように架橋剤や架橋助剤を添加してもよい。
溶融型結晶化核剤とは、熱可塑性樹脂に添加すると溶融混練時に樹脂中に溶融分散し、降温凝固過程において凝集固化(結晶化)析出することを特徴とする造核剤のことを示す。本発明において、加熱成形時に溶融型結晶化核剤(B)は非晶性熱可塑性樹脂(A)に対して溶融分散する。成形後の降温固化時もしくはガス含浸時において、溶融型結晶化核剤(B)は非晶性熱可塑性樹脂(A)中に析出する。その結果、溶融型結晶化核剤(B)は結晶化する。発泡過程において、析出した溶融型結晶化核剤(B)が気泡核生成の起点となる。その結果、内部に平均気泡径10μm以下の微細な気泡を均一に有し、直径1mm以上の粗大気泡の発生を低減した発泡体を得ることができる。こうした発泡体は成形されることにより、高い反射率を有する反射板を得ることができる。
本発明に用いられる溶融型結晶化核剤としては、アミド結合を有するアミド化合物が好ましい。例えば、ナイロン6、ナイロン66、ナイロン6.66、ナイロン6.6T、ナイロン610、ナイロン612、ナイロンMDX6、ナイロン11、ナイロン12、ナイロン46(いずれも商品名)などのナイロン系のポリマーのほか、アミノ酸、ポリペプチド、ラクタム類が挙げられる。特に好ましく用いられるアミド化合物としては、下記一般式(1)で表されるアミド化合物である。
式中R1は炭素数2~30の飽和もしくは不飽和の脂肪族ポリカルボン酸残基、炭素数4~28の飽和もしくは不飽和の脂環式ポリカルボン酸残基、又は炭素数6~28の芳香族ポリカルボン酸残基を表す。R2は、炭素数1~18のアルキル基、炭素数2~18のアルケニル基、炭素数3~12のシクロアルキル基もしくはシクロアルケニル基、フェニル基、ナフチル基、アントリル基を表す。aは2~6の整数を表す。
本発明におけるアミド化合物として、トリメシン酸トリス(t-ブチルアミド)、トリメシン酸トリシクロヘキシルアミド、トリメシン酸トリ(2-メチルシクロヘキシルアミド)、トリメシン酸トリ(4-メチルシクロヘキシルアミド)、1,4-シクロヘキサンジカルボン酸ジアニリド、1,4-シクロヘキサン酸ジカルボン酸ジシクロヘキシルアミド、1,4-シクロヘキサン酸ジカルボン酸ジ(2-メチルシクロヘキシルアミド)、1,4-シクロヘキサン酸ジカルボン酸ジベンジルアミド、2,6-ナフタレンジカルボン酸ジシクロヘキシルアミド、1,2,3,4-ブタンテトラカルボン酸テトラシクロヘキシルアミド及び1,2,3,4-ブタンテトラカルボン酸テトラアニリドが挙げられ、1種単独でも、2種以上を組み合わせてもよい。その中でも、トリメシン酸トリシクロヘキシルアミド、あるいはN、N’-ジシクロヘキシル-2,6-ナフタレンジカルボン酸ジシクロヘキシルアミドが特に好ましい。
本発明におけるアミド化合物の添加量は、前記非晶性熱可塑性樹脂100質量部に対して、0.25~2.5質量部、好ましくは0.5~1.5質量部、さらに好ましくは0.5~1.0質量部である。この量が少なすぎると、粗大な気泡の抑制効果を期待することができない。一方で、配合量が多すぎると、アミド化合物が溶融しないため製品表面に異物として析出してしまう。
難燃剤として臭素系化合物を使用した場合、難燃剤の含有量は、非晶性熱可塑性樹脂100質量部に対して、0.1~20質量部、好ましくは0.5~15質量部、さらに好ましくは1~10質量部である。この量が少なすぎると、所望の難燃性を維持することができず、これが多すぎると機械特性に影響を及ぼす。
難燃剤としてリン系化合物を使用した場合、難燃剤の含有量は、非晶性熱可塑性樹脂100質量部に対して、1~30質量部、好ましくは3~25質量部、さらに好ましくは5~15質量部である。この量が少なすぎると、所望の難燃性を維持することができず、これが多すぎると機械特性に影響を及ぼす。
難燃剤として窒素系化合物を使用した場合、難燃剤の含有量は、非晶性熱可塑性樹脂100質量部に対して、1~100質量部、好ましくは5~75質量部、さらに好ましくは10~50質量部である。この量が少なすぎると、所望の難燃性を維持することができず、これが多すぎると機械特性に影響を及ぼす。
難燃剤として無機系化合物を使用した場合、難燃剤の含有量は、非晶性熱可塑性樹脂100質量部に対して、10~200質量部、好ましくは30~150質量部、さらに好ましくは50~100質量部である。この量が少なすぎると、所望の難燃性を維持することができず、これが多すぎると機械特性に影響を及ぼす。
難燃剤として有機金属塩化合物を使用した場合、難燃剤の含有量は、非晶性熱可塑性樹脂100質量部に対して、0.1~10質量部、好ましくは0.1~5質量部、さらに好ましくは0.1~2質量部である。この量が少なすぎると、所望の難燃性を維持することができず、これが多すぎると機械特性に影響を及ぼす。
難燃剤としてシリコーン樹脂系難燃剤を使用した場合、難燃剤の含有量は、非晶性熱可塑性樹脂100質量部に対して、0.05~8質量部、好ましくは0.1~5質量部、さらに好ましくは0.1~2質量部である。この量が少なすぎると、所望の難燃性を維持することができず、これが多すぎると機械特性に影響を及ぼす。
難燃剤としてフッ素樹脂系難燃剤を使用した場合、難燃剤の含有量は、非晶性熱可塑性樹脂100質量部に対して、0.05~8質量部、好ましくは0.1~5質量部、さらに好ましくは0.1~2質量部である。この量が少なすぎると、所望の難燃性を維持することができず、これが多すぎると機械特性に影響を及ぼす。
難燃剤としてテルペン樹脂系難燃剤を使用した場合、難燃剤の含有量は、非晶性熱可塑性樹脂100質量部に対して、1~30質量部、好ましくは2~20質量部、さらに好ましくは5~15質量部である。この量が少なすぎると、所望の難燃性を維持することができず、これが多すぎると機械特性に影響を及ぼす。
非晶性熱可塑性樹脂(A)に、溶融型結晶化核剤(B)と必要に応じて他の樹脂や添加物とを加えた混合物を例えば混練機や押出機などを用いて溶融混練することにより樹脂組成物を作製する。混練温度や混練時間等の混練条件は、非晶性熱可塑性樹脂(A)および溶融型結晶化核剤(B)の溶融する温度で適宜設定することができる。例えば、ポリカーボネートであれば270℃以上が好ましい。また、圧力は適宜設定することができる。押出機等を用いて樹脂組成物をシート状に成形し、当該樹脂シートとセパレータとを重ねて巻くことによりロール状にする。このロールを加圧不活性ガス雰囲気中に保持することにより当該樹脂シートに不活性ガスを含有させる。さらに、不活性ガスを含有させた当該樹脂シートを常圧下で非晶性熱可塑性樹脂(A)のガラス転移温度(Tg)以上に加熱して発泡させる。Tg以上で加熱することにより、不均一な気泡の生成が抑制される。こうして熱可塑性樹脂発泡シートは得られる。この熱可塑性樹脂発泡シートのうち、架橋している部分の質量分率が10%未満である。架橋度は非架橋部分が溶解可能な溶剤に発泡シートを浸し、元の発泡体の全重量に対する不溶な部分の重量分率を計算することによって求めることができる。例えば、ポリカーボネート発泡体の場合、塩化メチレン溶液中に12時間程度撹拌しながら発泡体を浸すことで可溶分を除去することができる。
樹脂シートが飽和状態になるまでの不活性ガス浸透時間および不活性ガス含浸量は、発泡させる樹脂の種類、不活性ガスの種類、浸透圧力およびシートの厚さによって異なる。
なお、この方法では、樹脂シートとセパレータとからなるロールに加圧不活性ガス雰囲気中で不活性ガスを含有させる前に、樹脂シートに有機溶剤を含有させてもよい。
有機溶剤としては、ベンゼン、トルエン、メチルエチルケトン、ギ酸エチル、アセトン、酢酸、ジオキサン、m-クレゾール、アニリン、アクリロニトリル、フタル酸ジメチル
、ニトロエタン、ニトロメタン、ベンジルアルコールなどが挙げられる。その中でも、取り扱い性および経済性の観点からアセトンがより好ましい。
本発明の発泡体の発泡倍率は、好ましくは1.1~10、より好ましくは2~5である。
本発明の熱可塑性樹脂発泡体には、微細で均一な気泡径の気泡が形成されている。この微細で均一な気泡により、本発明における熱可塑性樹脂発泡体は高い反射率を備える。本発明における熱可塑性樹脂発泡体は、高い反射率および良好な成形性を活かして、例えば、照明用反射板、電飾看板用反射板、液晶テレビや携帯電話バックライトの反射板等に用いられることができる。
表1に実施例1~9及び比較例1~7の樹脂組成物の各成分の含有量(表中の数字は、断りのない限り質量部である)を示す。表に示す各成分を同方向二軸押出機で溶融混練して発泡前のシートを得た。押出時の温度は押出温度として実施例、比較例の表に示した。
非晶性熱可塑性樹脂(A)
A1:「SI8000L」(商品名:住友ダウ工業社製)、難燃ポリカーボネート、非晶性
A2:「ノバレックス S2000」(商品名:三菱エンジニアリングプラスチック社製)、ポリカーボネート、非晶性
A3:FS1300(商品名:住友ベークライト社製)、ポリエーテルスルホン、非晶性
A4:SA1206(商品名:ユニチカ社製)、ポリエチレンテレフタレート、結晶性
溶融型結晶化核剤(B)
B1:「エヌジェスター TF1」(商品名:新日本理化社製)、トリメシン酸トリシクロヘキシルアミド
B2:「エヌジェスター NU100」(商品名:新日本理化社製)、N,N-ジシクロヘキシル‐2,6-ナフタレンジカルボン酸ジシクロヘキシルアミド
難燃剤
C1:「X-40-9805」(商品名:信越化学工業社製)、シリコーン化合物
C2:「ホスタフロン TF1620」(商品名:住友スリーエム社製)、ポリテトラフルオロエチレン
炭酸ガスを浸透させたシートを圧力容器から取り出し、すぐに所定の温度に設定した恒温槽内に入れて発泡させた。発泡時間は60秒以内とした。発泡時の温度を発泡温度として表1に示した。
(1)溶融分散性
押し出して得た発泡前のシートの表面を目視で観察した。溶融型結晶化核剤が混練時に溶融分散され、核剤の凝集物が目視で観察できないものを溶融分散性が良好であるとし、凝集物があれば不良と判定した。なお、溶融型結晶化核剤を用いなかったものでは、溶融分散性は評価しなかった。
(2)粗大気泡の有無
押し出して得た発泡前のシートの表面を目視で観察し、直径1mmを超える気泡が存在すれば粗大気泡ありとし、なければ粗大気泡なしと判定した。
(3)発泡倍率
水中置換法で測定した発泡シートの比重(ρf)と、発泡前の樹脂の比重(ρs)との比ρs/ρfとして算出した。
(4)気泡径
ASTM D3576-77に準拠して求めた。シートの断面の走査電子顕微鏡(SEM
)写真を撮影し、撮影したSEM写真上に水平方向と垂直方向に直線を引き、直線が横切る気泡の弦の長さtの平均値を求めた。写真の倍率をMとして、下記式に代入して平均気泡径dを求めた。

ただし、粗大気泡部は微細部に対して気泡径が大きく異なるため、これを除いて測定を行った。
(5)反射率
分光光度計(U-4100:(株)日立ハイテクノロジーズ製)を用いて、分光スリット4nmの条件にて550nmの波長における全反射率を測定した。表1には、酸化アルミニウムの微粉末を固めた白板(210-0740:(株)日立ハイテクフィールディング製)の全反射率を100%としたときの各発泡シートの全反射率を相対値で示した。
(6)成形性
成形後の発泡シートの型再現性(エッジの鋭さ、底面のへこみなど)を目視で判断した。型再現性が高い場合は良好、悪い場合は不良と判定した。
(7)難燃性
発泡後、成形前のシートを所定のサイズに切り取り、アンダーライターラボラトリーズUL-94、第5版(1996)の50W(20mm)垂直燃焼試験方法に従って評価した。
(8)架橋度
発泡シートを塩化メチレン溶液中に浸し12時間撹拌した。浸漬前後の発泡シートの重量を測定し、浸漬後の重量を浸漬前の重量で割ることにより架橋度を求めた。

- 非晶性熱可塑性樹脂(A)100質量部に対し溶融型結晶化核剤(B)を0.25~2.5質量部含有した熱可塑性樹脂組成物を用いて発泡させて得た、内部に平均気泡径が10μm以下の気泡を有することを特徴とする熱可塑性樹脂発泡体。
- 前記溶融型結晶化核剤(B)が、下記の一般式(1)で表される化合物であることを特徴とする請求項1に記載の熱可塑性樹脂発泡体。

- 前記非晶性熱可塑性樹脂がポリカーボネートであることを特徴とする請求項1~4のいずれか1項に記載の熱可塑性樹脂発泡体。
- 前記熱可塑性樹脂発泡体を用いて成形されていることを特徴とする請求項1~5のいずれか1項に記載の光反射材。
- 非晶性熱可塑性樹脂100質量部に対し0.25~2.5質量部の溶融型結晶化核剤を溶融分散させて熱可塑性樹脂組成物を得る工程と、該組成物を固化させて該組成物に対して加圧下で不活性ガスを含浸させることにより前記溶融型結晶化核剤を析出させる工程と、前記不活性ガスを含浸させた該組成物を開放圧下で非晶性熱可塑性樹脂のガラス転移温度以上の温度で加熱することにより発泡させる工程とからなる熱可塑性樹脂発泡体の製造方法。
