Abstract
Description
前記ハードコートフィルムは、透明フィルムと、その透明フィルムの上に設けられたハードコート層と、を有する。前記ハードコート層は、通常、熱硬化型樹脂又は紫外線硬化型樹脂のような電離放射線硬化型樹脂などを含むハードコート層形成材料を2~10μm程度に製膜した薄い塗膜から構成されている。
従来のハードコートフィルムにおいては、透明フィルムとハードコート層の間に屈折率差が存在する。このため、ハードコート層の表面に僅かな凹凸があると、干渉縞を生じるという問題点がある。なお、干渉縞は、ハードコート層の表面などに蛍光灯などの三波長光源からの光が当たり、それが反射することに起因する、縞模様の外観である。このような干渉縞は、ハードコートフィルムの表面の視認性を低下させる原因となる。
また、干渉縞の発生を防止するために、透明フィルムとハードコート層の間に光学調整層を設けることによって、透明フィルムとハードコート層の界面を無くしたハードコートフィルムが知られている(特許文献3)。
一方、ハードコートフィルムにおいては、傷付き防止目的のためハードコート層が高硬度であることが必要である上、ハードコート層と透明フィルムが十分に密着していることも必要である。
本発明の他の目的は、前記ハードコートフィルムを用いた偏光板及び画像表示装置を提供することである。
本発明の他の目的は、干渉縞の発生が抑制されたハードコートフィルムの製造方法を提供することである。
しかしながら、かかるハードコートフィルムは、全体として見れば、干渉縞が依然生じている。
この原因として、本発明者らは、前記透明フィルムとハードコート層とを区画する界面以外に、新たな別の界面が存在していることが原因である推察した。具体的には、特許文献1及び2のハードコートフィルムは、硬化型樹脂と溶媒を含むハードコート層形成材料を透明フィルム上に塗工し且つ塗膜を硬化させることによって得られる。この溶媒が透明フィルムの表面を膨潤させるので、透明フィルムを形成する成分が前記塗膜中に溶出する。そして、前記塗膜中に拡散し且つ浸透した、前記透明フィルムを形成する成分が、前記新たな別の界面を生じさせる原因と推察される。この新たな別の界面の存在により、従来のハードコートフィルムは、現実的には干渉縞の発生を十分に抑制できない。特に、ハードコート層の厚みが小さい場合に、前記別の界面に起因する干渉縞が生じやすい。この干渉縞は、ハードコート層の表面に反射防止層が設けられたときに、外観上、特に顕著に視認される。
このような知見の下、本発明者らは、以下の手段により、本発明の課題を解決した。
本発明の好ましいハードコートフィルムは、前記ハードコート層の表面に反射防止層がさらに設けられている。
本発明の好ましいハードコートフィルムは、前記界面から透明フィルムの厚み方向中途部までの領域において、透明フィルムを形成する成分とハードコート層を形成する成分が混在しており、前記領域中の透明フィルムを形成する成分が、前記ハードコート層の表面に向かうに従って減少している。
この偏光板は、上記ハードコートフィルムを有する。
この画像表示装置は、上記ハードコートフィルムを有する。
本発明のハードコートフィルムの製造方法は、分子量800以下の低分子量成分を含む硬化型化合物と透明フィルムに対する良溶媒を含む溶媒とを含むハードコート層形成材料を、透明フィルム上に塗工して所定厚みの塗膜を形成する塗膜形成工程と、前記塗膜を硬化させて前記透明フィルム上にハードコート層を形成する硬化工程と、を有し、前記ハードコート層形成材料に含まれる低分子量成分及び良溶媒並びに前記塗膜の厚みが、式1;Y≧-4.274ln(X)+11.311、及び、式2;Y≦-4.949ln(X)+15.474の関係を満たす。ただし、前記Yは、b×tを表し、前記Xは、a×tを表し、前記aは、前記硬化型化合物の全量を1とした場合の前記低分子量成分の含有比を表し、前記bは、前記ハードコート層形成材料の全量を1とした場合の前記良溶媒の含有比を表し、前記tは、前記塗膜の厚みμmを表す。
かかるハードコートフィルムを有する偏光板及び画像表示装置は、耐傷性、耐久性、及び視認性に優れている。
本発明の製造方法によれば、干渉縞の発生が抑制されたハードコートフィルムを簡易に製造できる。
図1は、本発明の1つの実施形態に係るハードコートフィルムを厚み方向に切断した断面図である。
図2は、本発明の他の実施形態に係るハードコートフィルムを厚み方向に切断した断面図である。
ただし、各図に示すハードコートフィルム、透明フィルム、及びハードコート層のそれぞれの厚みや長さは、実際のものと異なっていることに留意されたい。
この第1領域31における屈折率の連続的な変化は、透明フィルムを形成する成分がハードコート層3の表面3aに向かって減少していることによって実現されている。
本明細書において、ハードコート層の表面とは、透明フィルムに積層されたハードコート層の積層面(界面)とは反対側の面を指す。
前記透明フィルム2の固有の屈折率と前記ハードコート層3の固有の屈折率は、異なっている。透明フィルム2の固有の屈折率は、ハードコート層3の固有の屈折率よりも小さくてもよいし、或いは、大きくてもよい。例えば、透明フィルム2の固有の屈折率は、ハードコート層3の固有の屈折率よりも小さい。
なお、本発明において、透明フィルム2とハードコート層3の屈折率の差は、第1領域31(さらには第2領域)によって低減されている。
前記屈折率は、JIS K 7142に準じて測定できる。
前記界面5は、瞬間マルチ測光システム(大塚電子(株)製、製品名「MCPD3700])を用いて検出可能である。具体的な方法は、下記実施例の[界面などの測定方法]に従って行うことできる。
例えば、透明フィルム2の固有の屈折率がハードコート層3の固有の屈折率よりも小さい場合には、好ましくは、前記第1領域31における屈折率は、ハードコート層3の表面3a側に向かうに従って徐々に大きくなっている。つまり、前記界面5を基準にして、その界面5からハードコート層3の表面3a側に向かうに従って、ハードコート層3の固有の屈折率に徐々に近づくように、屈折率が連続的に変化している。
一方、透明フィルム2の固有の屈折率がハードコート層3の固有の屈折率よりも大きい場合には、好ましくは、前記第1領域31における屈折率は、ハードコート層3の表面3a側に向かうに従って徐々に小さくなっている。
以下、透明フィルムを形成する成分を、「フィルム成分」と、ハードコート層を形成する成分を、「ハードコート成分」とそれぞれ略記する場合がある。
前記第1領域31中のフィルム成分は、反射スペクトルの解析による界面を生じることなく、前記ハードコート層3の表面3aに向かうに従って減少している。この第1領域31の存在によって、透明フィルム2とハードコート層3は密着性に優れている。従って、前記ハードコートフィルム1を長期間使用しても、透明フィルム2とハードコート層3が剥がれにくい。本発明のハードコートフィルム1は、耐久性に優れている。また、第1領域31の存在によって、透明フィルム2とハードコート層3の屈折率の差は、低減されている。従って、本発明のハードコートフィルム1は、透明フィルム2とハードコート層3との間の界面5に起因する干渉縞も抑制されている。
第1領域31とハードコート層3の表面3aの間の領域32は、実質的にハードコート成分からなる。このハードコート層3の表面側に前記領域32を有することにより、高硬度のハードコート層3を構成できる。ただし、前記領域32中には、前記フィルム成分が僅かに含まれていることもある。前記第1領域31と領域32との間にも反射スペクトルの解析によって検出可能な光学的な界面を有しない。すなわち、ハードコート層3において、第1領域31と領域32とは、反射スペクトルの解析によって検出可能な光学的な界面を生じることなく繋がっている。
前記第2領域は、透明フィルムを形成する成分とハードコート層を形成する成分が混在した混在領域である。前記第2領域中のフィルム成分は、反射スペクトルの解析による界面を生じることなく、前記ハードコート層3の表面3aに向かうに従って徐々に減少している。ただし、第2領域の厚みは、前記第1領域31の厚みよりも小さい。
透明フィルムは、少なくとも可視光の光線透過率に優れ、透明性に優れるものであれば特に限定されない。前記透明フィルムの可視光に於ける光線透過率は、好ましくは80%以上、より好ましくは90%以上である。ただし、光線透過率は、フィルム厚100μmで、分光光度計(日立製作所製、製品名「U-4100型」)で測定されたスペクトルデータを基に視感度補正を行ったY値をいう。
前記透明フィルムのヘイズ値は、好ましくは3%以下、より好ましくは1%以下である。ただし、前記ヘイズ値は、JIS-K7105に準じて測定された値をいう。
透明フィルムの固有の屈折率は、特に制限されず、通常、1.30~1.80、好ましくは1.40~1.70である。
透明フィルムは、その用途に応じて適宜な位相差値を有するフィルムが用いられ得る。
このハードコート層は、鉛筆硬度試験でH以上の硬度を有する層である。
ただし、前記硬度は、JIS K 5400の鉛筆硬度試験に準じて測定された値をいう。
ハードコート層の厚みは、特に限定されず、通常、1μm~30μm、好ましくは2μm~20μmであり、より好ましくは3μm~15μmである。
一般に、硬度3H以上の高硬度のハードコート層を形成しようとする場合には、その厚みを15μmを超える厚みに設計することがある。厚みが15μmを超えるハードコート層は、干渉縞の発生が抑制される傾向にある。このため、15μm以下の厚みを有するハードコート層を形成する場合、本発明の構造を採用することによって、干渉縞の抑制効果が顕在化する。特に、硬度2Hのハードコート層は、その厚みを3μm~15μmとすることにより、本発明の干渉縞の抑制効果が顕著に認められる。
本明細書において、良溶媒とは、透明フィルムを溶解する機能を有する溶媒をいい、貧溶媒とは、透明フィルムを溶解する機能を有さない溶媒をいう。
本明細書において、硬化型化合物のうちで分子量800以下の化合物を、「分子量800以下の低分子量成分」、又は、単に「低分子量成分」と記す。
溶媒としては、メタノール、エタノール、イソプロピルアルコール、ブタノール、2-メトキシエタノール等のアルコール類;アセトン、メチルエチルケトン、メチルイソブチル等のケトン類;酢酸メチル、酢酸エチル、酢酸ブチル等のエステル類;ジイソプロピルエーテル、プロピレングリコールモノメチルエーテル等のエーテル類;エチレングリコール、プロピレングリコール等のグリコール類;エチルセロソルブ、ブチルセロソルブ等のセロソルブ類;ヘキサン、ヘプタン、オクタン、シクロペンタノン等の脂肪族炭化水素類;ベンゼン、トルエン、キシレン等の芳香族炭化水素;などが挙げられる。これらの溶媒は、1種単独で又は2種以上を併用できる。
例えば、透明フィルムがアクリル系フィルムである場合、それに対する良溶媒としては、シクロペンタノン、メチルエチルケトン、メチルイソブチルケトン、酢酸ブチル、酢酸エチル、ジアセトンアルコール、テトラヒドロフランなどのエーテル類などが挙げられる。透明フィルムがアクリル系フィルムである場合、それに対する貧溶媒としては、イソプロピルアルコール、ブタノール、エタノールなどのアルコール類、キシレンなどの芳香族炭化水素などが挙げられる。
好ましくは、溶媒として、良溶媒単独、又は、良溶媒と貧溶媒を混合した混合溶媒が用いられる。良溶媒と貧溶媒は、透明フィルムの材質に応じて適宜選択できる。
例えば、前記浸透速度は、前記フィルム成分(例えば、トリアセチルセルロースなどの透明フィルムを形成するポリマーなど)に対する良溶媒(及び貧溶媒)の量などに影響を受ける。前記拡散速度は、前記ハードコート層形成材料中の硬化型化合物の分子量、透明フィルム中の成分の分子量及び透明フィルム中の可塑剤の量などに影響を受ける。特に、ハードコート層形成材料中の良溶媒の含有比と低分子量成分の含有比などを適切な範囲にすることが重要である。
ハードコート層を形成する硬化型化合物の分子量は特に限定されないが、例えば、200~10000の範囲内などが挙げられる。
反射防止層は、ハードコート層の表面に設けられる。本発明のハードコートフィルムは、前記反射防止層が設けられていてもよいし、又は設けられていなくてもよい。
反射防止層を設けることにより、ハードコート層の表面における光の反射を更に低減できる。
前記反射防止層は、光の干渉効果を利用して入射光と反射光の逆転した位相を互いに打ち消し合わせることによって反射防止機能を発揮する。一般に、ハードコート層の表面に低反射処理を行うと(すなわち、反射防止層を形成すると)、ハードコート層の表面に干渉縞が目立ち易くなる。この点、本発明のハードコートフィルムにあっては、ハードコート層に反射防止層を設けた場合に見られる、干渉縞の発生をも効果的に抑制できる。従って、本発明は、低反射処理を行うハードコートフィルムとしても有効である。
無機微粒子としては、シリカ、アルミナ、ガラス微粒子、フッ化マグネシウムなどが挙げられる。無機微粒子の粒径は、好ましくは2nm~80nmであり、より好ましくは5nm~50nmである。
反射防止層の厚みは、特に限定されないが、例えば、0.01μm~1μm程度である。
本発明のハードコートフィルムは、溶媒と硬化型化合物とを含むハードコート層形成材料を、透明フィルム上に塗工し、前記ハードコート層形成材料を硬化させることによって得られる。
透明フィルムは、上記に例示したものを適宜用いることができる。
好ましくは、トリアセチルセルロース等のセルロース系ポリマー製の透明フィルムが用いられる。
ハードコート層形成材料は、上記に例示した溶媒及び硬化型化合物を、適宜混合することにより調製できる。
溶媒が良溶媒と貧溶媒を含む場合、その混合比は特に限定されないが、好ましくは良溶媒:貧溶媒の含有比(質量比)が、1:9~99:1である。
硬化型化合物は、分子量800以下の低分子量成分を含んでいることが好ましい。硬化型化合物が分子量800以下の低分子量成分以外の成分を含む場合には、その成分は、通常、分子量800を超える化合物(高分子量成分)である。
例えば、シクロペンタノンを含む溶媒と、アクリレート基及びメタクリレート基の少なくとも何れか一方の基を有する低分子量成分を含む硬化型化合物と、を含むハードコート層形成材料が用いられる。

前記bは、前記ハードコート層形成材料の全量(質量換算)を1とした場合の前記良溶媒の含有比を表す。つまり、b=ハードコート層形成材料中の良溶媒の質量/ハードコート層形成材料の質量、である。
前記tは、前記塗膜の厚み(単位μm)を表す。
式1及び式2の「ln」は、自然対数を表す。
これは、良溶媒を含む溶媒と低分子量成分を含む硬化型化合物の、透明フィルムに対する浸透作用及び拡散作用に起因すると推定される。
良溶媒の量及び低分子量成分の量がそれぞれ多すぎる又は少なすぎても、干渉縞が抑制されたハードコートフィルムを得ることができない。本発明者らは、良溶媒の量及び低分子量成分の量がハードコートフィルムの干渉縞の発生に大きな影響を与える可能性があるという推察の下、鋭意研究し、前記式1及び式2の関係を満たすハードコート層形成材料を用いることを見出した。かかるハードコート層形成材料を用いることにより、透明フィルムとハードコート層との間の界面に起因する干渉縞の発生だけでなく、ハードコート層内に内在するフィルム成分に起因する干渉縞の発生までも抑制されたハードコートフィルムを得ることができる。このような点は、本発明者らが初めて見出した事項である。
溶媒の含有量が余りに少ないと、透明フィルムの溶解が不十分となり、一方、溶媒の含有量が余りに多いと、透明フィルムに溶媒が浸透し過ぎて透明フィルムが曇ったり、或いは、2つ以上の界面を生じるおそれがある。
ハードコート層形成材料は、コンマコーター、ダイコーター等のコーターを用いて透明フィルム上に塗工できる。また、ハードコート層形成材料は、キャスティングやスピンコートなどの方式によって透明フィルム上に塗工することもできる。
透明フィルムが長尺状である場合には、コーターを用いてハードコート層形成材料を塗工することが好ましい。ロールに巻かれた長尺状の透明フィルムを引き出し、それを製造ラインの長手方向に送りながら、その途中でハードコート層形成材料を透明フィルムに塗工してハードコート層を形成する。ハードコート層が形成された透明フィルムは、再度ロールに巻き取られる。このようなロールからロールに巻き取る方式であれば、ハードコート層を透明フィルムに連続的に形成でき、生産性に優れている。
前記塗膜の厚みは、形成されるハードコート層の厚みを考慮して適宜設定される。前記塗膜の厚みは、形成されるハードコート層の厚みよりも大きく、例えば、1μm~100μmであり、好ましくは4μm~40μmである。例えば、長尺状の透明フィルムにコーターを用いてハードコート層形成材料を塗工する場合、前記塗膜の厚みは、ハードコート層形成材料の吐出量及び前記透明フィルムの送り速度により調整される。
ハードコート層形成材料を塗工した後、塗膜を硬化させる前に(低分子量成分を含む硬化型化合物を重合させる前に)、塗膜を乾燥する(すなわち、溶媒を揮発させる)ことが好ましい。塗膜を乾燥している間に、溶媒を透明フィルム中に浸透させるためである。
乾燥温度は特に限定されず、例えば、30℃~100℃が挙げられる。乾燥時間は、透明フィルム及び溶媒の種類、塗膜の厚みなどに応じて適宜設定されるが、通常、30秒~5分である。
硬化型化合物が電離放射線硬化型樹脂モノマー又はオリゴマーの場合には、その種類に応じたエネルギー線を塗膜に照射することにより、塗膜が硬化する。エネルギー線を照射する装置としては、高圧水銀ランプ、ハロゲンランプ、キセノンランプ、窒素レーザー、電子線加速装置、放射性元素の線源などが挙げられる。エネルギー線の照射量は、硬化型化合物及び光重合開始剤の種類などに応じて適宜設定されるが、例えば、紫外線波長365nmでの積算光量で、50~5,000mJ/cm2程度が挙げられる。
反射防止層形成工程は、ハードコート層の表面に、反射防止層を形成する工程である。
この工程は、必要に応じて行われる。
反射防止層の形成材料としては、上記例示したものを用いることができる。
反射防止層の形成材料をハードコート層の表面に塗工し、その材料を乾燥又は硬化させることにより、透明フィルムとハードコート層と反射防止層とがこの順で積層されたハードコートフィルムが得られ得る。
ハードコートフィルムは、擦傷を防止したい部分に設けるための部材として使用できる。代表的には、ハードコートフィルムは、液晶表示装置などの画像表示装置の画面の保護部材、タッチパネルの表面保護部材、計器類のカバー部材、光学レンズ等として使用できる。ハードコートフィルムを画像表示装置に使用する場合、ハードコートフィルムは、それ単独で画像表示装置の画面に貼付されるか、或いは、前記画面に組み込まれた光学フィルムに貼付される。また、ハードコートフィルムは、各種光学フィルムに積層することにより、ハードコート積層体の態様で画像表示装置に組み込まれる。本発明のハードコートフィルムは、特に液晶表示装置などのディスプレイの前面に用いられるクリアハードコートフィルムとして有用である。
偏光板の偏光子としては、例えば、二色性色素で染色された親水性ポリマーフィルムが挙げられる。
前記ハードコートフィルムと光学フィルムは、通常、公知の粘着剤又は接着剤を介して接着される。前記粘着剤又は接着剤としては、アクリル系ポリマー、シリコーン系ポリマー、エステル系ポリマー、ウレタン系ポリマー、エポキシ系ポリマー、ゴム系ポリマーなどのベースポリマーとする粘着剤又は接着剤が挙げられる。
なお、「部」及び「%」は、「質量部」及び「質量%」を意味する。
[分子量の測定方法]
使用した紫外線硬化型樹脂モノマーを0.1%THF溶液に調製し、室温で1日放置した。その後、その溶液を0.45μmメンブランフィルターにてろ過した。そのろ液について、東ソー株式会社製の高速GPC(製品名「HLC-8120GPC」)を用いてGPC測定を行うことにより、前記紫外線硬化型樹脂モノマーの分子量を測定した。

屈折率は、JIS K 7142に準拠して、アッベ屈折率計(ATAGO社製、製品名「DR-A1」)を用いて測定した。
各実施例及び各比較例のハードコートフィルムについて、界面の存在及び屈折率の変化を確認するため、下記測定方法に従って反射スペクトルを測定した。
各ハードコートフィルムの透明フィルムの裏面に、黒色アクリル板(三菱レイヨン(株)製。厚み2.0mm)を、厚み約20μmの透明なアクリル系粘着剤を介して貼り合わせた。このハードコートフィルムのハードコート層の表面の反射スペクトルを、下記の条件下で、瞬間マルチ測光システム(大塚電子(株)製、製品名「MCPD3700])を用いて測定した。

各実施例及び各比較例のハードコートフィルムの透明フィルムの裏面に、黒色アクリル板(三菱レイヨン(株)製。厚み2.0mm)を、厚み約20μmの透明なアクリル系粘着剤を介して貼り合わせた。暗室中において、三波長光源を用いて、このハードコートフィルムの表面の干渉縞を観察した。
干渉縞の観察の結果は、下記の基準に従って区別した。
AA:殆ど干渉縞が視認されなかった。
A:僅かに干渉縞が視認された。
B:干渉縞が視認された。
C:明確に干渉縞が視認された。
JIS K 5600に準じた碁盤目剥離試験により、透明フィルムとハードコート層の密着性を測定した。
各実施例及び各比較例のハードコートフィルムを、厚み約20μmの粘着剤を介して、ガラス板上に粘着剤にて貼り付け、JIS K 5400の鉛筆硬度試験に準じて(但し、荷重500g)、鉛筆硬度を測定した。
各ハードコートフィルムの透明フィルムの裏面に、黒色アクリル板(三菱レイヨン(株)製。厚み2.0mm)を、厚み約20μmの透明なアクリル系粘着剤を介して貼り合わせた。このハードコートフィルムの反射防止層の表面の反射率を、分光光度計((株)日立製作所製、製品名「U-4000])を用いて測定した。反射率は、前記分光光度計を用いて分光反射率(鏡面反射率及び拡散反射率)を測定し、C光源/2度視野の反射率(視感反射率Y値)を計算によって求めた。
ハードコートフィルムの両面をエポキシ樹脂によって保護した。そのフィルム断面を観察するために、超薄切片法により作製した試験片を透過型電子顕微鏡(TEM)(日立製作所製、製品名「H-7650」)を用いて、加速電圧100kVにて観察し、TEM写真を撮影した。
ウレタンアクリレートを主成分とする紫外線硬化型樹脂モノマー又はオリゴマーが酢酸ブチルに溶解された樹脂溶液(DIC(株)製、商品名「ユニディック17-806」。固形分濃度80%)に、その溶液中の固形分100部当たり、光重合開始剤(チバ・ジャパン(株)製、製品名「IRGACURE906」)を5部、レベリング剤(DIC(株)製、製品名「GRANDIC PC4100」) を0.03部添加した。その後、前記溶液中の固形分濃度が75%となるように、前記溶液に酢酸ブチルを加えた。さらに、前記溶液中の固形分濃度が50%となるように、前記溶液にシクロペンタノン(以下、「CPN」と記す)を加えた。このようにしてハードコート層を形成するためのハードコート層形成材料を作製した。
このハードコート層形成材料中に含まれる紫外線硬化型樹脂モノマー又はオリゴマーは、様々な分子量のウレタンアクリレートの集合物である。その紫外線硬化型樹脂モノマー又はオリゴマーの全量を1とした場合、低分子量成分(分子量800以下の紫外線硬化型樹脂モノマー又はオリゴマー)の含有比(質量比)は、0.482であった。
このハードコート層の固有の屈折率は、1.53であった。
得られたハードコートフィルムについて、上記[界面などの測定方法]、[干渉縞の観察方法]、[密着性試験]及び[表面硬度試験]により、界面の存在や屈折率の変化などを測定した。その結果を表2に示す。
これらの測定を行った後、次に示す反射防止層を形成した。
反射防止層の形成材料は、低屈折材料(JSR(株)製、商品名「JUA204」。固形分濃度9.5%)に、混合溶剤(MIBK:TBA=50:50)を加えて希釈し、固形分濃度2.0%に調整したものである。前記低屈折材料は、エチレン性不飽和基を有するフッ素化合物と、アクリレートと、重合開始剤と、有効成分に対して約50%の中空ナノシリカと、を含む紫外線硬化型樹脂である。
CPNに代えて、CPNとプロピレングリコールモノメチルエーテル(以下、「PM」と記す)の混合溶媒(CPN:PM(質量比)=4:1)を用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。その結果を表2に示す。
実施例2で使用したハードコート層形成材料中の低分子量成分の含有比及び良溶媒の含有比、並びに塗膜の厚みは、表1の通りである。以下の各実施例及び各比較例のこれらの含有比などについても、表1の通りである。
CPNに代えて、CPNとPMの混合溶媒(CPN:PM(質量比)=1:4)を用いたこと、及び、樹脂溶液として、ペンタエリスリトールアクリレートを主成分とする紫外線硬化型樹脂モノマー又はオリゴマーが溶解された樹脂溶液(大阪有機化学工業株式会社製、商品名「ビスコート#300」)を用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
樹脂溶液として、ペンタエリスリトールアクリレートを主成分とする紫外線硬化型樹脂モノマー又はオリゴマーが溶解された樹脂溶液(新中村化学工業株式会社製、商品名「A-DPH」)を用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
樹脂溶液として、上記樹脂溶液(DIC(株)製、商品名「ユニディック17-806」)と上記樹脂溶液(大阪有機化学工業株式会社製、商品名「ビスコート#300」)を、質量比7:3の割合で混合したものを用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
CPNに代えて、CPNとPMの混合溶媒(CPN:PM(質量比)=3:2)を用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。

CPNに代えて、PMのみを用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
ただし、比較例4においては、透明フィルムとハードコート層の密着性が悪かったので(密着性試験の結果を参照)、硬度試験を行わなかった。
CPNに代えて、PMのみを用いたこと、及び、樹脂溶液として、ペンタエリスリトールアクリレートを主成分とする紫外線硬化型樹脂モノマー又はオリゴマーが溶解された樹脂溶液(大阪有機化学工業株式会社製、商品名「ビスコート#300」)を用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
樹脂溶液として、多官能ウレタンアクリレートを主成分とする紫外線硬化型樹脂モノマー又はオリゴマーが溶解された樹脂溶液(日本合成化学工業株式会社製、商品名「UV7610B」)を用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
ただし、比較例6においては、透明フィルムとハードコート層の密着性が悪かったので(密着性試験の結果を参照)、硬度試験を行わなかった。
樹脂溶液として、上記樹脂溶液(日本合成化学工業株式会社製、商品名「UV7610B」)と上記樹脂溶液(大阪有機化学工業株式会社製、商品名「ビスコート#300」)を、質量比9:1の割合で混合したものを用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
CPNに代えて、CPNとPMの混合溶媒(CPN:PM(質量比)=2:3)を用いたこと、及び、樹脂溶液として、上記樹脂溶液(日本合成化学工業株式会社製、商品名「UV7610B」)と上記樹脂溶液(大阪有機化学工業株式会社製、商品名「ビスコート#300」)を、質量比9:1の割合で混合したものを用いたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
CPNに代えて、CPNとイソプロピルアルコールの混合溶媒(CPN:IPA(質量比)=3:2)を用いたこと、及び、ハードコート層形成材料中の固形分濃度が36%となるようにその混合溶媒を加えたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
CPNに代えて、CPNとイソプロピルアルコールの混合溶媒(CPN:IPA(質量比)=4:1)を用いたこと、及び、ハードコート層形成材料中の固形分濃度が40%となるようにその混合溶媒を加えたこと以外は、実施例1と同様にして、ハードコートフィルムを形成し、所定の測定を行った。さらに、反射防止層を形成した後のハードコートフィルムについて、実施例1と同様にして、所定の測定を行った。
また、図3及び図4は、実施例1及び2の反射スペクトルの測定結果のグラフを示し、図5~図10は、比較例1~6の反射スペクトルの測定結果のグラフを示し、図11は、比較例9の反射スペクトルの測定結果のグラフを示す。
具体的には、表2のFFTピーク2について、比較例4(透明フィルムが殆ど膨潤していない形態)の強度55の半分以下である実施例1~5は、界面からハードコート層の表面に向かって屈折率が連続的に変化していることが分かる。
図12は、これらの各ハードコートフィルムを模式的に示した参考断面図である。
図13は、これらの各ハードコートフィルムを模式的に示した参考断面図である。
以上の結果から、透明フィルムとハードコート層の間に界面が存在し、且つ界面からハードコート層に向かって屈折率が厚み方向に連続的に変化している実施例1~5の各ハードコートフィルムは、表面硬度及び密着性に優れ且つ干渉縞が生じにくかった。
また、反射防止層を形成した後の、実施例1~5の各ハードコートフィルムは、干渉縞は生じなかった。一方、比較例1~10の各ハードコートフィルムは、反射防止層を形成すると干渉縞が顕著に発生した。
図16は、各実施例及び各比較例1~14でそれぞれ用いたハードコート層形成材料の、塗膜の厚みを加味した上での良溶媒の含有比と低分子量成分の含有比をプロットしたグラフ図である。このグラフ図の縦軸は、良溶媒の含有比(b)と塗膜の厚み(t)の積(Y)であり、横軸は、低分子量成分の含有比(a)と塗膜の厚み(t)の積(X)である。Y=b×t。X=a×t。これらX及びYの計算値を、表1に明記している。
グラフ図中、丸点は実施例1~5で、三角点は比較例1、2、5及び7、X点は比較例3、4、6及び8で、四角点は比較例9及び10で、それぞれ用いられたハードコート層形成材料におけるX及びYの点である。
このグラフ図に基づいて、曲線1及び曲線2を求めると、概ね、曲線1;Y=-4.274ln(X)+11.311、及び、曲線2;Y=-4.949ln(X)+15.474となる。
従って、式1;Y≧-4.274ln(X)+11.311、及び、式2;Y≦-4.949ln(X)+15.474の関係を満たすハードコート層形成材料を用いることにより、干渉縞の発生が抑制されたハードコートフィルムを形成できる。

Claims (10)
- 透明フィルムと、前記透明フィルム上に設けられたハードコート層と、を有し、
前記透明フィルムとハードコート層の間に、反射スペクトルの解析によって検出可能な界面が存在し、
前記界面からハードコート層の厚み方向中途部までの領域において、前記反射スペクトルの解析による界面を生じることなく、屈折率が厚み方向に連続的に変化している、
ハードコートフィルム。 - 透明フィルムと、前記透明フィルム上に設けられたハードコート層と、を有し、
前記透明フィルムとハードコート層の間に、反射スペクトルの解析によって検出可能な界面が存在し、
前記界面からハードコート層の厚み方向中途部までの領域において、透明フィルムを形成する成分とハードコート層を形成する成分が混在しており、
前記領域中の透明フィルムを形成する成分が、反射スペクトルの解析による界面を生じることなく、前記ハードコート層の表面に向かうに従って減少している、ハードコートフィルム。 - 前記ハードコート層の厚みが3μm~15μmである、請求項1又は2に記載のハードコートフィルム。
- 前記ハードコート層の表面に反射防止層がさらに設けられている、請求項1~3の何れか一項に記載のハードコートフィルム。
- 前記界面から透明フィルムの厚み方向中途部までの領域において、透明フィルムを形成する成分とハードコート層を形成する成分が混在しており、
前記領域中の透明フィルムを形成する成分が、前記ハードコート層の表面に向かうに従って減少している、請求項1~4の何れか一項に記載のハードコートフィルム。 - 請求項1~5の何れかに一項に記載のハードコートフィルムを有する偏光板。
- 請求項1~5の何れか一項に記載のハードコートフィルムを有する画像表示装置。
- 分子量800以下の低分子量成分を含む硬化型化合物と、透明フィルムに対する良溶媒を含む溶媒と、を含むハードコート層形成材料を、透明フィルム上に塗工して所定厚みの塗膜を形成する塗膜形成工程と、
前記塗膜を硬化させて前記透明フィルム上にハードコート層を形成する硬化工程と、を有し、
前記ハードコート層形成材料に含まれる低分子量成分及び良溶媒並びに前記塗膜の厚みが、式1;Y≧-4.274ln(X)+11.311、及び、式2;Y≦-4.949ln(X)+15.474の関係を満たし、前記Yは、b×tを表し、前記Xは、a×tを表し、前記aは、前記硬化型化合物の全量を1とした場合の前記低分子量成分の含有比を表し、前記bは、前記ハードコート層形成材料の全量を1とした場合の前記良溶媒の含有比を表し、前記tは、前記塗膜の厚みμmを表す、ハードコートフィルムの製造方法。 - 前記aが、0.3を超え1以下であり、前記bが、0.05以上0.5以下である、請求項8に記載のハードコートフィルムの製造方法。
- 前記低分子量成分が、紫外線硬化型樹脂モノマー又はオリゴマーである、請求項8又は9に記載のハードコートフィルムの製造方法。
