Abstract
Description
特許文献2,3に記載されている溶射用粉末は、常温で使用される硬質材に適用されるものであり、高温での摩擦係数または潤滑性は全く考慮されていない。
また、本発明は、歪点以上の温度のガラス板と接触するガラス製造用治具に用いられる溶射皮膜であって、(1)炭化タングステンと、(2)炭化チタン、炭化ジルコニウム、炭化ハフニウム、炭化ニオブ、炭化タンタル、炭化クロム、および炭化モリブデンからなる群より選ばれる一種以上の金属炭化物と、(3)Niを含む金属とを含む原料を溶射法により形成されたことを特徴とする。
前記(3)のNiを含む金属の含有量が3~30体積%であることが好ましい。
前記(1)の炭化タングステンの含有量が5~45体積%、前記(3)のNiを含む金属の含有量が5~25体積%であることがより好ましい。
前記(1)の炭化タングステンの含有量が5~45体積%であり、前記(3)のNiを含む金属の含有量が5~35体積%であり、前記(2)の金属炭化物の含有量が、炭化タングステンの含有量、Niを含む金属の含有量、および不可避的不純物の含有量の残部であることが好ましい。
前記(2)の金属炭化物が炭化クロムを含み、前記(4)の不可避的不純物であるCr2O3の含有量が2体積%以下であることが好ましい。
前記溶射皮膜の膜厚が50~500μmであることが好ましい。
本発明は、本発明の溶射皮膜を備えたガラス板製造用治具を提供する。
本発明のガラス板製造用治具は、ソーダライムガラスからなるガラス板を、湾曲形状を有するガラス板に成形する製造装置用として好適である。
本発明は、本発明の効果を損じない範囲で様々な組成のガラス板の製造に適用可能である。特に、建築用ガラスや車両用安全ガラスに用いられるソーダライムガラスからなるガラス板の製造に好適に用いることができる。ソーダライムガラスの歪点や軟化点は組成にもよるが、例えば、歪点が510℃程度、軟化点が730℃程度である。
特定の金属炭化物の各金属炭化物は組成比が異なる2種以上の混合物であってもよい。各金属炭化物の主な化合物として、炭化クロムは、Cr3C2、Cr7C3、Cr23C6など、炭化チタンはTiC、炭化ジルコニウムはZrC、炭化ニオブはNbC、炭化タンタルはTaC、炭化モリブデンはMoC、Mo2C、炭化ハフニウムはHfCがあげられる。また、上記にあげた化合物以外にも、定量比で表わせない組成比の化合物、例えば炭化クロムはCrxCy等の非化学量論的化合物を含んでもよい。前記CrxCyにおいて、xは3~23であり、yは2~7である。
溶射皮膜中における上記特定の金属炭化物の含有量は、後述の炭化タングステンの含有量、Niを含む金属の含有量、および不可避的不純物の含有量の残部となる。前記特定の金属炭化物の含有量は、溶射皮膜の充分な硬度を得るうえで、25体積%以上が好ましく、30体積%以上がより好ましい。
上記特定の金属炭化物が炭化クロムからなる場合、溶射皮膜中における炭化クロムの含有量は、後述の炭化タングステンの含有量、Niを含む金属の含有量、および不可避的不純物の含有量の残部となる。この場合、溶射皮膜の充分な硬度を得るうえで、溶射皮膜における炭化クロムの含有量は25体積%以上が好ましく、30体積%がより好ましい。
上記特定の金属炭化物がCr3C2からなる場合、溶射皮膜中におけるCr3C2の含有量は、後述の炭化タングステンの含有量、Niを含む金属の含有量、および不可避的不純物の含有量の残部となる。この場合、溶射皮膜の充分な硬度を得るうえで、溶射皮膜におけるCr3C2の含有量は25体積%以上が好ましく、30体積%以上がより好ましい
炭化タングステンは、他の金属炭化物と同様に、溶射皮膜の硬度を担う成分であると考えられていたが、本発明者等は、炭化タングステンが高温における溶射皮膜の潤滑性の向上に寄与することを見出した。一方、炭化タングステンの含有量が多すぎると高温における耐摩耗性が低下することも知見した。
すなわち、後述の実施例に示されるように、炭化タングステンを含む溶射皮膜が酸化雰囲気中で高温曝露されると、高温(例えば、450℃以上)での摩擦係数が低くなり、潤滑性が向上する。炭化タングステンの含有量が増えるにしたがって該摩擦係数はより低くなる。これは、炭化タングステンを含む溶射皮膜が、酸化雰囲気中で高温に曝され、タングステンを含む酸化物の微粉(以下、酸化物粉という。)が膜の表面に生成されるためと考えられる。生成した酸化物粉は皮膜から分離するとともに皮膜表面に一時的に付着し、ガラス板と反応しないため、粉末潤滑剤として機能し、溶射皮膜の潤滑性の向上に寄与すると考えられる。溶射皮膜の表面に存在する炭化タングステンの含有量が多いほど、該酸化物粉が生成されやすい。
一方、該酸化物粉の生成が多すぎると、溶射皮膜の酸化が進みやすくなり耐摩耗性が低下して溶射皮膜の消耗が早くなる。
したがって、溶射皮膜に、上記特定の金属炭化物と炭化タングステンを含有させることによって、歪点以上の高温のガラス板に対して、耐摩耗性と潤滑性をバランス良く得ることができる。
なお、後述の実施例に示されるように、炭化タングステンの表面存在率は、溶射皮膜における炭化タングステンの体積基準の含有量(単位:体積%)とほぼ近い比率で相関する。したがって、溶射皮膜における炭化タングステンの含有量を調整することにより、炭化タングステンの表面存在率を制御できる。溶射皮膜における炭化タングステンの含有量は、原料粉末における含有量によって制御できる。
良好な耐摩耗性と良好な潤滑性をバランス良く得るうえで、溶射皮膜における炭化タングステンの含有量は5~45体積%であることが好ましく、8~40体積%がより好ましい。
炭化タングステンがWCからなる場合、酸化物粉の生成による耐摩耗性の低下を抑えつつ、潤滑性の向上効果を充分に得るうえで、WCの表面存在率が5~50面積%であることが好ましい。
また、良好な耐摩耗性と良好な潤滑性をバランス良く得るうえで、溶射皮膜におけるWCの含有量が5~45体積%であることが好ましく、8~40体積%がより好ましい。
良好な成膜性を得るうえで、溶射皮膜における金属の含有量が3~40体積%であることが好ましい。金属の含有量が多くなると溶射被膜の成膜性が高くなる。
したがって、耐摩耗性や潤滑性とのバランスから溶射皮膜における炭化タングステンの含有量を上記5~45体積%の範囲、より好ましくは8~40体積%の範囲とするとき、該溶射皮膜における金属の含有量は、3~40体積%が好ましく、5~35体積%がより好ましい。
本発明における金属がNiからなる場合、良好な成膜性を得るうえで、溶射皮膜におけるNiの含有量が3~40体積%であることがより好ましい。したがって、溶射皮膜における炭化タングステンの含有量を上記5~45体積%の範囲、より好ましくは8~40体積%の範囲とするとき、該溶射皮膜におけるNiの含有量は、3~40体積%が好ましく、5~35体積%がより好ましい。
特に、金属炭化物が炭化クロムを含む場合に生成し得るCr2O3は、ガラス板との付着性が高いため、溶射皮膜中におけるCr2O3の含有量は2体積%以下であることが好ましく、1体積%以下がより好ましい。
溶射時に不可避的不純物として生じる、Cr2O3等の酸化物は、例えば、溶射皮膜の製造条件として酸化が生じ難い条件を採用することによって低減できる。
溶射方法は、ガス式溶射法でもよく、電気式溶射法でもよい。ガス式溶射法としてはガスフレーム溶射法が挙げられ、電気式溶射法としては、アーク溶射法、プラズマ溶射法、水プラズマ溶射法、減圧プラズマ溶射法などが挙げられる。
特に高速フレーム溶射(HVOF)法は、燃焼炎温度がプラズマ溶射法のように高くないため、溶射皮膜の酸化が生じ難く、不可避的不純物としてCr2O3等の酸化物が生成されるのを抑える溶射方法として好ましい。
前記原料粉末を調製する前のそれぞれの原料単独の粒子を混合前粉末としたとき、炭化タングステンの混合前粉末の平均粒子径は、1~5μmが好ましく、1.5~2.5μmがより好ましい。炭化タングステンの混合前粉末の平均粒子径が小さすぎると、酸化物粉となったときの粒子径も小さくなり粉末潤滑剤としての効果が十分得られない。一方で、平均粒子径が大きくなると酸化物粉が脆くなり粉末潤滑剤効果が減少し、大きくなりすぎると炭化タングステンの粉末を作ること自体が困難になる。
ここで、原料の混合前粉末の平均粒子径とは、溶射粉末メーカーで調整された凝集していない粒子の平均粒子径を指すこととする。原料の混合前粉末の平均粒子径は、公知のレーザー回折法により測定可能であるが、以下の実施例における炭化タングステンの混合前粉末の平均粒子径の測定方法は、約1μmを境に約1μmより小さい粒子ではBET法により、QUANTACHROME社製モノソーブを用いて測定し、約1μmより大きい粒子はフィッシャー法により、フィッシャー・サイエンティフィック社製フィッシャー・サイエンティフィック・サイザーを用いて測定した結果を用いた。
また、それぞれの原料を混合して調整される原料粉末の平均粒子径は10~50μm程度が好ましい。なお、本明細書における混合後の原料粉末の平均粒子径の値は公知のレーザー回折法により得られた値である。
本発明の溶射皮膜を形成する基材としては、目的とするガラス製造用治具に応じて、適宜選択されるが、例えば、ガラス板を曲げ加工、あるいは強化加工するためにガラス板を搬送する搬送ロールや搬送モールド、及び、ガラス板を曲げ加工するための曲げ成形ロールやプレス成形用金型の場合には、オーステナイト系ステンレス、Ni基合金等の耐熱合金を好適に用いることができる。
本発明のガラス板製造用治具は、本発明の溶射皮膜を備える。ガラス板製造用治具が複数層の皮膜を備える場合、本発明の溶射皮膜は最外層であることが好ましい。
ガラス板製造用治具としては、ガラス板の製造工程において歪点以上の温度(例えば、500℃以上の温度)のガラス板と接触する治具であれば、各種の治具を適用できる。例えば、それらの治具としては、プレス成形用金型、成型ロール、搬送ロール、搬送モールド等が挙げられる。
ガラス板を所望の湾曲形状に変形させる成形工程では、ガラス板を、歪点よりも高温である軟化点近傍の温度まで加熱し、これにプレス成型用金型を接触させて三次元の湾曲形状へ変形させる方法が一般的である。この成形工程においては、一般に、ガラス板の周縁部分がプレス成型用金型の表面と接触しながらプレス成形及び搬送が行われる。このため、ガラス板の周縁と接触するプレス成型用金型の表面に本発明の溶射皮膜を設けると、ガラス板の周縁による前記金型へのひっかき抵抗を低減できるため、特に大きな効果が期待できる。
また、湾曲形状を有するガラス板は、主に建築用ガラスや車両用安全ガラスに用いられ、これらは、一般にソーダライムガラスからなる。本発明の溶射皮膜はソーダライムガラスの軟化点(730℃程度)近傍の高温において、良好な耐摩耗性と潤滑性を達成することができるため、特に、ソーダライムガラスからなり、湾曲形状を有するガラス板の製造用治具に好適である。
溶射皮膜は、原料粉末を加熱、溶融し、基材上に吹き付けて成膜されるものであり、同じ原料粉末を焼結した焼結体と、組成および構造がほぼ同じである。以下の例では、表1に示す組成の原料粉末を真空中で焼結した焼結体を用いて評価を行った。
なお通常の溶射皮膜は酸化雰囲気中で形成されるため、原料の酸化による不可避的不純物が生成するが、かかる不可避的不純物は微量であり、溶射皮膜の特性への影響は無視できる程度である。
よって、以下の例で用いた各焼結体は、表1に示す組成の各原料粉末を溶射して得られる溶射皮膜と、ほぼ同じ特性を示す。なお、表1におけるWCは炭化タングステンの総称、CrCは炭化クロム化合物の総称であり、前述のような様々な組成比の化合物を含んでもよい。
また、表2においては金属基材の上に実際に溶射被膜を形成した試験体を用いて評価を行った。
ボールミルに、炭化タングステンとしてWC粉末(フジミインポーポレーテッド社製、純度約99質量%、平均約1μm)、炭化クロムとしてCr3C2粉末(フジミインポーポレーテッド社製、純度約98質量%、平均約20μm)、および金属としてNi粉末(フジミインポーポレーテッド社製、純度約99質量%、平均約1μm)を表1に示す質量割合(単位;質量%)で投入し、同体積のエタノール中で12時間粉砕混合して、混合粉末を得た。これを焼結体用の原料粉末として用いた。
例6はWCを含まない比較例である。
なお、表1に示す、原料粉末における各粉末の質量割合は、焼結後の組成が、表1に示す焼結体の体積割合(目標組成)となるように、各粉末の密度を勘案して設計したものである。
すなわち、図1に示すように、カーボン製の筒状のダイ1に原料粉末2を充填し、カーボン製の一対の加圧軸3で荷重をかけながら、電流を印加して焼結を行った。焼結温度は1150℃、荷重は7.5MPaとした。こうして直径15mm、厚さ3mmの円板状の焼結体を得た。
<例7、8>
表2に示す質量割合で例1~6と同様に調整した原料粉末を用いて、金属基材上に皮膜を溶射により形成して試験体を作成した。このとき、例7では炭化タングステンの混合前粉末の平均粒子径が例1~6と同じ約1μmのWC粉末を用い、例8では混合前粉末の平均粒子径が約0.2μmのWC粉末を用いた。金属基材としては、SUS304製の円柱状金属基材(直径28mm×厚さ10mm)を用い、溶射法としては、HVOF法を用いて溶射皮膜を形成した。溶射装置はタファ社製JP5000を用い、一般的な溶射条件のもとで皮膜を形成した。膜厚は研磨後で250~300μmである。
例1~6で得られた焼結体及び例7、8で得られた試験体について、下記の方法で評価を行った。
[WC表面存在率]
焼結体及び試験体の溶射被膜側の表面を、耐水性ペーパーとバフを用いて研磨して鏡面とし、その面について、電子顕微鏡の反射電子像を500倍(WD=15mm)で撮影し、撮影した像(観察領域)の全面積のうち、WCが存在している面積の合計の割合(単位:面積%)を下式(I)により算出した。この値をWCの表面存在率として表1に示す。
・WCの表面存在率={(WCが存在する面積の合計)/(撮影した像の全面積)}×100…(I)
なお、反射電子像においてWCは白色となるため、像を二値化処理することにより、WCが存在している面積の合計を容易に求めることができる。
表1に示されるように、WCの表面存在率は、焼結体及び試験体におけるWCの体積割合(体積%)とほぼ相関する。
例1、4、5、6、7、8で得られた焼結体及び試験体について、高温下での摩擦係数を測定した。すなわち、焼結体および試験体を大気炉にて700℃の大気雰囲気中に3時間保持して高温曝露した後、大気炉内で7時間かけて室温まで徐冷し、高温摩擦試験用のサンプルを用意した。図2に示すように、このサンプル10の焼結体面、または溶射被膜面をガラス板に接触させて、600℃の大気雰囲気中で、ガラス板11とサンプル10とを摩擦させて摩擦係数を測定した。
この試験においてガラス板11としては、自動車用ガラス基板として用いられる厚さ3.5mmのソーダライムガラスからなるガラス板を用いた。
摩擦係数の測定に当たっては、ガラス板11上にサンプル10を載せ、サンプル10の上部にホルダー12を嵌めて荷重を付加し、該ホルダー12をガラス板11の表面に平行な方向に引っ張ってサンプル10を移動させたときの摩擦係数を求めた。
測定条件は荷重1.2N、移動速度100mm/min、移動距離50mmとした。1個のサンプルについて3回測定を行い、その平均値と最小値を記録した。
例1、4、5、6の焼結体についての測定結果を図3のグラフに示す。横軸はサンプルにおけるWCの体積割合(単位:体積%)、縦軸は摩擦係数μである。
また、例7、8の試験体についての摩擦係数の測定結果を、表3に示す。
例1~6で得られた焼結体、及び例7、8で得られた試験体から溶射被膜のみを分離した被膜体(以下焼結体と被膜体を合わせてサンプルという)について、酸化雰囲気中で高温曝露したときの質量変化を測定した。
すなわち、サンプルの初期質量(単位:g)を測定した後、700℃の大気雰囲気中に3時間保持して高温曝露した。高温曝露後のサンプルの質量(単位:g)を測定し、下式(II)により単位表面積あたりの質量増加量(単位:g/cm2。以下、単に質量増加量という。)を求めた。
・質量増加量=(高温曝露後の質量-初期質量)/サンプルの全表面積…(II)
例1~6の焼結体についての測定結果を図4のグラフに示す。横軸はサンプル(焼結体)におけるWCの体積割合(単位:体積%)、縦軸は質量増加量(単位:g/cm2)である。
また、例7、8の試験体についての質量増加量の測定結果を、表3に示す。
例1で得られた焼結体について、ソーダライムガラスからなるガラス板と接触させた状態で、上記酸化試験と同様にして酸化雰囲気中で高温曝露したときに、該ガラス板との接触面に析出した微粉を、自動X線回折装置(製品名:RINT2500)により分析して成分の同定を行った。得られたXRDパターンを図5に示す。図5において縦軸はピーク強度、横軸は2θ/°である。
また図4の結果より、WCの含有量が多いほど、酸化による質量増加量が多い。したがって、WCの含有量が多くなると、酸化物粉の生成も多くなることがわかる。特に焼結体におけるWCの含有量が40体積%を超えると、酸化による質量増加の割合が高まり、45体積%を超えると、質量増加量が、WCの含有量が40体積%以下のときの質量増加量の約2倍以上とより多くなる。
また、溶射皮膜の優れた耐摩耗性を得るためには、溶射皮膜における炭化タングステンの含有量を45体積%以下とすることが好ましく、40体積%以下がより好ましい。
表2及び表3の結果から炭化タングステンの混合前粉末の平均粒子径が1μmよりも大きければ高温下での摩擦係数が低くなっていることが分かる。一方で平均粒子径が1μmより小さいと、摩擦係数が上昇し、溶射皮膜がWCを含まない比較例としての例6よりも摩擦係数が大きくなった。つまり、例8では、WCの粉末潤滑剤としての効果が十分得られないことが分かる。

Claims (12)
- 歪点以上の温度のガラス板と接触するガラス製造用治具に用いられる溶射皮膜であって、(1)炭化タングステンと、(2)炭化チタン、炭化ジルコニウム、炭化ハフニウム、炭化ニオブ、炭化タンタル、炭化クロム、および炭化モリブデンからなる群より選ばれる一種以上の金属炭化物と、(3)Niを含む金属と、(4)不可避的不純物とからなることを特徴とする、ガラス板製造用治具の溶射皮膜。
- (1)炭化タングステンと、(2)炭化チタン、炭化ジルコニウム、炭化ハフニウム、炭化ニオブ、炭化タンタル、炭化クロム、および炭化モリブデンからなる群より選ばれる一種以上の金属炭化物と、(3)Niを含む金属と、を含む原料を溶射法により形成されたことを特徴とする、歪点以上の温度のガラス板と接触するガラス製造用治具に用いられる溶射皮膜。
- 前記(1)の炭化タングステンの表面存在率が5~50面積%である、請求項1又は2に記載の溶射皮膜。
- 下記する測定方法および下式により求められた前記(1)の炭化タングステンの表面存在率が5~50面積%である、請求項1~3のいずれか一項に記載の溶射皮膜。
・焼結体及び試験体の溶射被膜側の表面を、耐水性ペーパーとバフを用いて研磨して鏡面とし、その面について、電子顕微鏡の反射電子像を500倍(WD=15mm)で撮影し、撮影した像(観察領域)の全面積のうち、WCが存在している面積の合計の割合(単位:面積%)を下式(I)により算出する。
・WCの表面存在率={(WCが存在する面積の合計)/(撮影した像の全面積)}×100 … (I) - 前記(3)のNiを含む金属の含有量が3~40体積%である、請求項1~4のいずれか一項に記載の溶射皮膜。
- 前記(1)の炭化タングステンの含有量が5~45体積%であり、前記(3)の金属の含有量が5~35体積%である、請求項1~5のいずれか一項に記載の溶射皮膜。
- 前記(1)の炭化タングステンの含有量が5~45体積%であり、前記(3)のNiを含む金属の含有量が5~35体積%であり、前記(2)の金属炭化物の含有量が、炭化タングステンの含有量、Niを含む金属の含有量、および不可避的不純物の含有量の残部である、請求項1~6のいずれか一項に記載の溶射皮膜。
- 前記(2)の金属炭化物が炭化クロムを含み、前記(4)の不可避的不純物であるCr2O3の含有量が2体積%以下である、請求項1~7のいずれか一項に記載の溶射皮膜。
- 前記(1)の炭化タングステンの他の原料と混合する前の混合前粉末の粒子径が1~5μmである、請求項1~8のいずれか一項に記載の溶射皮膜。
- 膜厚が50~500μmである、請求項1~9のいずれか一項に記載の溶射皮膜。
- 請求項1~10いずれか一項に記載の溶射皮膜を備えたガラス板製造用治具。
- ソーダライムガラスからなるガラス板を、湾曲形状を有するガラス板に成形する製造装置用である、請求項11に記載のガラス板製造用治具。
