前述したように、ダイアフラムシートは押さえ付けて真空を保つために柔軟性が求められ、また加工温度に耐える耐熱性が求められる。そのため従来はシリコーンゴムが広く用いられてきた(特許文献1)。またブチルゴム使用についても開示されている(特許文献2)。
特許文献2はブチルゴム使用によって寿命を従来の2倍程度に延ばすと記載されているが、未だ満足できる耐久性ではない。またブチルゴムはラミネーター加工時の高温下で容易に軟化して粘着性を帯びるため、取扱いを難しくさせ、さらに軟化したブチルゴムの一部がモジュール製品及びラミネーター自身を汚染するという問題がある。
本発明は上記問題に鑑み、耐久性を飛躍的に向上させ、また高温下使用時に粘着性が増すことによるリリースシートやモジュールとの粘着のない、取扱いも容易なダイアフラムシートを提供し、太陽電池モジュールラミネーターの長期間メンテナンスフリーを実現することを目的とする。
すなわち本発明は、
1.オレフィン系ゴムからなり、ショアA硬度が35~80であり、厚みが2.0~6.0mmである、太陽電池モジュールラミネーター用ダイアフラムシート、
2.オレフィン系ゴムが(A)エチレン−プロピレン−ジエンゴム(EPDM)及び/または(B)エチレン−プロピレンゴム(EPM)である、1のダイアフラムシート、
3.(A)および(B)成分の分子内のエチレンmol%が60~80mol%であり、ジエン含量がヨウ素価0~30である、2のダイアフラムシート、
4.オレフィン系ゴム中の(A)成分と(B)成分のブレンド比A/Bが100/0~30/70である、2乃至3のダイアフラムシート、
5.オレフィン系ゴム中に耐熱安定剤を含み、ダイアフラムシートの少なくとも片方の表面から深さ2mm内に安定剤が0.1~5.0wt%含まれる、1乃至4のダイアフラムシート、
6.耐熱安定剤が酸化防止剤である5のダイアフラムシート、
7.酸化防止剤がフェノール系酸化防止剤又は、フェノール系酸化防止剤にフォスファイト系酸化防止剤、チオエーテル系酸化防止剤、アミン系酸化防止剤を任意に組み合わせたものである、6のダイアフラムシート、
8.酸化防止剤としてヒンダードフェノール系酸化防止剤を用い、当該ヒンダードフェノール系酸化防止剤の分子量が400以上である7のダイアフラムシート、
9.ダイアフラムシートの片方の表面から深さ2mm内の耐熱安定剤の含有率が、それ以外の部分における含有率に対して、1.1~3.0倍である5乃至8のダイアフラムシート、
10.架橋密度が0.1×10−4~10×10−4mol/cm3である1乃至9のダイアフラムシート、
11.少なくとも片方の表面に無機フィラーを塗布してある1乃至10のダイアフラムシート、
12.無機フィラーが板状形状を有するタルク及び/又はマイカから成る、11のダイアフラムシート、を提供する。
太陽電池モジュールの封止剤であるEVA樹脂は、有機過酸化物等の架橋剤を含有する。ラミネーターの加熱によって溶融と架橋がなされるが、このとき架橋剤を含むガスが太陽電池部材周辺に漏出する。本発明のオレフィン系ゴムはこのガスに対する耐久性に優れている。また、真空ラミネーターのダイアフラムシートは、部材に密着するための柔軟性と、加工温度に対する耐熱性が求められる。本発明者はオレフィン系ゴムのショアA硬度を35~80とすることで、ダイアフラムシートとして用いられ得ることを見出した。ショアA硬度35未満だとシートが歪みやすくなるためモジュールの押さえつけ・部材への密着がうまくいかないという問題がある。80を越えてしまうと硬すぎるためダイアフラムシートが割れやすくなるという問題がある。厚さが2.0mm未満だと押さえつけの圧力が弱いため荷重が分散してしまうという問題がある。厚みが6.0mmを越えると、屈曲性が悪いため押さえつけが点荷重になり、均一な加圧が出来なくなり、問題となる。
オレフィン系ゴムは(A)エチレン−プロピレン−ジエン共重合ゴム(EPDM)及び/または(B)エチレン−プロピレンゴム(EPM)が好適である。これらはEVAから発生するガスに対する耐久性の点で好ましいからである。
また本発明は、オレフィン系ゴムを構成する分子内のエチレンmol%が60~80mol%であり、ジエン含量はヨウ素価0~30であることを特徴とする。
ここでいうmol%とは、ジエンを除いたエチレン−プロピレン構造単位をベースとした値である。エチレンが60mol%未満だとシートのモジュラスが低すぎるためやわらかすぎ、80mol%を越えるとゴムらしさが低下するため、いずれの場合もモジュールの押さえつけの際に問題となる。ヨウ素価の値が30を越えると、ダイアフラム(ゴム)シートが酸化し易くなり耐熱性低下による耐久寿命が問題となる。
オレフィン系ゴム中の(A)成分と(B)成分のブレンド重量比:A/Bは100/0~30/70が好適である。30/70未満、すなわち(A)成分が30未満になると、ダイアフラムシートの架橋密度が低下し、ダイアフラムとしての機能を果たせない。
オレフィン系ゴム中には耐熱性向上のために耐熱安定剤を含有させることが好適であり、ダイアフラムシートの少なくとも片方の表面から深さ2mm内に安定剤が0.1~5.0wt%含まれることが好適である。発明の実施の際は、その面がモジュールに接する側になるように、ラミネーターにセットして用いる。少なくとも片方の表面から深さ2mm内に所定量の耐熱安定剤がないと、EVAから発生するガスに対する耐久性の点で劣るからである。また耐熱安定剤の量は0.1wt%未満だと十分な効果を発揮できない。5.0wt%を越えると、ダイアフラムシート製造時の架橋密度が低下し、圧縮する機能が低下する可能性がある。
耐熱安定剤としては、フェノール系酸化防止剤又は、フェノール系酸化防止剤にフォスファイト系酸化防止剤、チオエーテル系酸化防止剤、アミン系酸化防止剤を任意組み合わせたものを用いることが、EVAから発生するガス中の有機過酸化物のラジカルを捕捉するため好適である。中でも、複数を任意に組み合わせた場合がより効果的である。
フェノール系酸化防止剤の一種であるヒンダードフェノール系酸化防止剤を用いる場合には、耐熱性の点から分子量が400以上のものが好ましい。耐熱性の点以外でも、分子量が400以下であることによって、飛散や揮散や、接触する物質に抽出されたりする現象が見られる場合がある。したがって分子量が400以上のものが好ましく用いられ、更に好ましくは分子量が500以上のものである。また、高分子量のものを選択することにより、組成物の耐熱性を向上させることができる効果も奏する。
このような分子量が400以上のヒンダードフェノール系酸化防止剤としては、例えば、4,4’−メチレン−ビス−(2,6−ジ−t−ブチルフェノール)(MW=420)や、オクタデシル−3−(3,5−ジ−t−ブチル−4−ヒドロキシフェニル)プロピオネート(MW=531)(チバスペシャルティケミカル社販売の商品名イルガノックス1076)、ペンタエリスリトールテトラキス[3−(3,5−ジ−t−ブチル−4−ヒドロキシフェニル)プロピオネート](MW=1178)(チバスペシャルティケミカル社販売の商品名イルガノックス1010)、3,9−ビス[2−〔3−(3−t−ブチル−4−ヒドロキシ−5−メチルフェニル)プロピオニルオキシ〕−1,1−ジメチルエチル]−2,4,8,10−テトラオキサスピロ[5.5]ウンデカン(MW=741)(住友化学社販売の商品名スミライザーGA−80)などが挙げられる。
フォスファイト系酸化防止剤は、例えば、トリス−(2,4−ジ−t−ブチルフェニル)フォスファイト(チバスペシャルティケミカル社販売の商品名イルガフォス168、旭電化工業社販売の商品名アデカスタブ2112等)やビス−(2,4−ジ−t−ブチルフェニル)ペンタエリスリトール−ジフォスファイト(チバスペシャルティケミカル社販売の商品名イルガフォス126、株式会社ADEKA販売の商品名アデカスタブPEP−24G等)、ビス−(2,6−ジ−t−ブチル−4−メチルフェニル)ペンタエリスリトール−ジフォスファイト(株式会社ADEKA販売の商品名アデカスタブPEP−36)、ジステアリル−ペンタエリスリトール−ジフォスファイト(株式会社ADEKA販売の商品名アデカスタブPEP−8、城北化学社販売の商品名JPP−2000等)などが挙げられるが、耐加水分解性向上の点でペンタエリスリトール構造を有するものが好ましく、ペンタエリスリトール構造に加えて、さらにt−ブチル基を有する芳香族炭化水素基を有するものが特に好ましい。
チオエーテル系酸化防止剤は、例えば、2,2−ビス({[3−(ドデシルチオ)プロピオニル]オキシ}メチル)−1,3−プロパンジイル=ビス[3−(ドデシルチオ)プロピオナート](株式会社ADEKAの商品名アデカスタブAO−412S)やジトリデカン−1−イル=3,3’−スルファンジイルジプロパノアート(株式会社ADEKAの商品名アデカスタブAO−503)などが挙げられる。
アミン系酸化防止剤は、ジフェニルアミンやフェニルαナフチルアミンなどの芳香族アミン系を挙げることができる。これらは、本発明の効果を損なわない範囲で、上記ヒンダードフェノール系酸化防止剤やフォスファイト系酸化防止剤と併用することができる。
ダイアフラムシートの片方の表面から深さ2mm内に一定範囲量の耐熱安定剤が含まれることはEVAから発生するガスに対する耐久性の点で好適である。なぜなら、ダイアイフラムシートの劣化は、EVAから発生するガスをシート表面が吸収することによって、表面から劣化するからである。また、耐熱安定剤は価格が高く、製品価格の上昇につながる為、必要な箇所のみ高濃度であることが望ましい。本発明は、前者部位における耐熱安定剤の含有率が、後者部位における含有率の1.1~3.0倍であることを特徴とする。1.1倍未満だとダイアフラム全体に均質に耐熱安定剤を含有させることになり、経済性が損なわれる。3.0倍を超えるとダイアフラムシートの架橋工程で架橋密度が低くなり粘着などの不具合により、成型加工性が悪くなるという問題が生じる。
また本発明のダイアフラムシートは架橋密度0.1×10−4~10×10−4mol/cm3であることを特徴とする。0.1×10−4mol/cm3未満だとシートが歪みやすくなるためモジュールの押さえつけ・部材への密着がうまくいかないという問題があり、10×10−4mol/cm3を越えるとダイアフラムシートが硬くなりすぎるため割れ易くなる問題を生じる。なお、ダイアフラムシートの架橋には、有機過酸化物架橋剤および架橋助剤としては、一般に知られている、ジアシルパーオキサイド系、オキシエステル系、パーケタール系が好んで用いられる。また、架橋助剤として、トリアリルイソシアヌレート、トリアリルシアヌレート、p、p−ジベンゾイルキノンジオキシム、p.キノンジオキシジズム、1,2ポリブタジエン、トリメチロールプロパントリメタクリレート、エチレンジメタクリレートが好んで用いられる。これらの有機過酸化物及び架橋助剤は、ダイアフラムシートの製造・成型時に全て架橋反応に用いられて分解される。
また本発明のダイアフラムシートは、少なくとも片方の表面に無機フィラーを塗布することが高温時の搬送シートへの貼り付き防止の点から好ましい。無機フィラーの塗布方法としては、例えばタルクをロールに物理的に吸着させて、ロールを回転させながら付与する装置を用いて、タルクを未架橋シートに塗布した後、ロートキュア架橋機やプレス機で100℃~220℃の温度で10分~60分間圧力と温度を加える。無機フィラーとしては、タルクの他に無水ケイ酸、含水ケイ酸、ケイ酸カルシウム、ケイ酸アルミニウム、含水ケイ酸アルミニウム、カオリン質クレー、炭酸カルシウム、重質炭カルシウム、塩基性炭酸マグネシウム、アルミナ水和物、けいそう土、硫酸バリウム、マイカ、酸化アルミナ、リポトン、グラファイト、二酸化モリブテン、軽石粉、ガラス粉、ケイ砂である。
中でもタルクやマイカのような板状形状のフィラーが好適である。
オレフィン系ゴムとして(A)エチレン−プロピレン−ジエンゴム(EPDM:三井化学製三井EPT4070 エチレンmol%68 ジエン含量:ヨウ素価 20)50重量部と(B)エチレン−プロピレンゴム(EPM:三井EPT0045 エチレンmol%68)50重量部を用い、カーボンブラック50重量部、パラフィンオイル50重量部、ステアリン酸1重量部、亜鉛華5重量部、耐熱安定剤としてフェノール系酸化防止剤であるペンタエリスリトールテトラキス〔3−(3,5−ジ−t−ブチル−4−ヒドロキシフェニル)プロピオネート〕(商品名イルガノックス1010)を2重量部添加し、ニーダーにて15分混練りし、コンパウンドを得た。その温度が80℃以下になってから、ジクミルパーオキサイド(日本油脂製パークミルD40C)を7重量部配合して、耐熱安定剤量0.93wt%であるダイアフラムシート用コンパウンドを作製した。なお、EPDMのヨウ素価はASTM D1959−97にしたがって測定し、他の実施例、比較例も同様とした。
ダイアフラムシート用コンパンウンドを26インチロールにて、3.2mmの厚みのシートを作成し、その両面にタルク(日本タルク製 タルクSW)をブラシで塗布した後、これを金型プレスで成形し、長さ4.2m、幅2m、厚さ3.0mmのダイアフラムシートを作った。これを太陽電池モジュールラミネーターLam1537(日清紡メカトロニクス社製)にセットし、封止材にEVAシートを用い、加工温度150℃、ラミネート時間20分を1サイクルとして太陽電池モジュール製造作業を行った。このモジュール製造作業を繰返し、モジュールを押さえつけたときにモジュールの外周付近(EVAから発生するガスの量が最も多いと思われる部分)に位置するダイアフラムシートに亀裂が発生するまでの回数を調べた。
[実施例2]
オレフィン系ゴムとしてEPDM(三井EPT4070)(エチレンmol%68)を100重量部、EPM(三井EPT0045 エチレンmol%68)を添加せず、耐熱安定剤としてイルガノックス1010を3.0重量部、老化防止剤としてアミン系老化防止剤(川口化学工業株式会社製 ANTAGE RD)を2.0重量部加えた以外は実施例1と同様にダイアフラムシートを作成し、ラミネーターにセットして亀裂発生までの回数を調べた。
[実施例3]
オレフィン系ゴムとしてEPDM(三井EPT4070)(エチレンmol%68)を80重量部、EPM(三井EPT0045 エチレンmol%68)を20重量部に、耐熱安定剤としてイルガノックス1010を1重量部に変更した以外は、実施例1と同様にダイアフラムシートを作成し、ラミネーターにセットして亀裂発生までの回数を調べた。
[実施例4]
オレフィン系ゴムとしてEPDM(三井化学製:三井EPT3072 油展量40部 エチレンmol%78 ジエン含量:ヨウ素価10)を70重量部、EPM(三井EPT0045 エチレンmol%68)を50重量部に、パラフィンオイル30重量部、耐熱安定剤としてイルガノックス1010を1重量部に変更した以外は、実施例1と同様にダイアフラムシートを作成し、ラミネーターにセットして亀裂発生までの回数を調べた。
表の記載と整合させるため、EPDM量を70重量部に修正しました。
[実施例5]
オレフィン系ゴムとしてEPDM(三井EPT4070 エチレンmol%68)を30重量部、EPM(三井EPT0045 エチレンmol%68)を70重量部に、耐熱安定剤としてイルガノックス1010を1重量部に変更した以外は、実施例1と同様にダイアフラムシートを作成し、ラミネーターにセットして亀裂発生までの回数を調べた。
[比較例1]
原料がシリコーンであるダイアフラムシートとしてクレハエラストマー株式会社製のSR952T(ショアA硬度50、厚み3.0mm)を、実施例1と同様にラミネーターにセットして亀裂発生までの回数を調べた。
[比較例2]
オレフィン系ゴムとしてEPDM(三井EPT4070 エチレンmol%68)を20重量部、EPM(三井EPT0045 エチレンmol%68)を80重量部とし、カーボンブラックの量を140重量部、パラフィンオイルの量を50重量部とした以外は実施例3と同様にしてショアA硬度82であるダイアフラムシート用コンパウンドを作製し、タルク塗布を行わないこと以外は実施例3と同様に成形してダイアフラムシートを作った。実施例1と同様にラミネーターにセットして亀裂発生までの回数を調べた。
[比較例3]
オレフィン系ゴムとしてEPDM(三井EPT4070 エチレンmol%68)を20重量部、EPM(三井EPT0045 エチレンmol%68)を80重量部とし、カーボンブラックの量を50重量部、パラフィンオイルの量を90重量部とした以外は実施例3と同様にしてショアA硬度30であるダイアフラムシート用コンパウンドを作製し、タルク塗布を行わないこと以外は実施例3と同様の成形を行い、ダイアフラムシートを作った。なお厚みは7.0mmとした。実施例1と同様にラミネーターにセットして亀裂発生までの回数を調べた。
実施例1~4及び比較例1~3について、ダイアフラムシートの組成や物性値と亀裂発生回数の結果を表1に示す。
[実施例6]
オレフィン系ゴムとしてEPDM(三井化学社製 三井EPT3090E)100重量部、EPMを添加せず、耐熱安定剤量としてイルガノックス1010を8.6重量部、カーボンブラックを50重量部、パラフィンオイルを60重量部とした以外は実施例1と同様にしてダイアフラムシート用コンパウンドを作った。また耐熱安定剤としてイルガノックス1010を6.7重量部、カーボンブラックを50重量部、パラフィンオイルを60重量部に変更した以外は実施例1と同様にしてダイアフラムシート用コンパウンドを作った。これら二種類のダイアフラムシート用コンパウンドを、タルク塗布を行わない以外は実施例1と同様にしてシート状に成形した。次にこの二種類のシートを重ね合わせてから金型プレスで成形して、片方の表面から深さ2mm内に耐熱安定剤が3.7wt%あり、また片方の表面から深さ2mm内の耐熱安定剤の含有率がそれ以外の部分における含有率に対して1.3倍となるダイアフラムシート(厚み3mm)を作成した。作成したダイアフラムシートのショアA硬度を測定した。またこのシートの耐熱安定剤が多い側の面をモジュールに接する側になるようにラミネーターにセットして、実施例1と同様にして亀裂発生までの回数を調べた。実施例6のダイアフラムシートの組成や物性と、亀裂発生までの回数を表2に示す。なお架橋密度は、以下の溶剤膨潤法(Flory−Rehner法)と呼ばれる方法によって測定されたものである。
ダイアフラムシートから20mm×20mm×3mmの試験片を打ち抜き、JISK6258に準拠し、37℃のトルエン100ml中に72時間浸漬し膨潤させ、平衡膨潤を利用した下記Flory−Rehnerの式(式1)から求めた。

[実施例7]
耐熱安定剤としてイルガノックス1010を8.6重量部、カーボンブラック60重量部、パラフィンオイル50重量部とした以外は実施例1と同様にしてダイアフラムシート用コンパウンドを作った。また耐熱安定剤としてイルガノックス1010を5.7重量部、カーボンブラック60重量部、パラフィンオイル50重量部とした以外は実施例1と同様にしてダイアフラムシート用コンパウンドを作った。これら二種類のダイアフラムシート用コンパウンドを用いて、実施例6と同様にダイアフラムシートを作成した。これを実施例6と同様にラミネーターにセットして亀裂発生までの回数を調べた。
[実施例8]
耐熱安定剤としてイルガノックス1010を8.6重量部、カーボンブラック100重量部、パラフィンオイル50重量部とした以外は実施例1と同様にしてダイアフラムシート用コンパウンドを作った。また耐熱安定剤量5.1部、カーボンブラック100重量部、パラフィンオイル50重量部とした以外は実施例1と同様にしてダイアフラムシート用コンパウンドを作った。これら二種類のダイアフラムシート用コンパウンドを用いて実施例6と同様にダイアフラムシートを作成し、ラミネーターにセットして亀裂発生までの回数を調べた。
[実施例9]
耐熱安定剤としてイルガノックス1010を6.5重量部、カーボンブラック120重量部、パラフィンオイル40重量部とした以外は実施例1と同様にしてダイアフラムシート用コンパウンドを作った。また耐熱安定剤量3.3重量部、カーボンブラック120重量部、パラフィンオイル40重量部とした以外は実施例1と同様にしてダイアフラムシート用コンパウンドを作った。これら二種類のダイアフラムシート用コンパウンドを用いて実施例6と同様にダイアフラムシートを作成し、ラミネーターにセットして亀裂発生までの回数を調べた。
[比較例4]
耐熱安定剤を配合しない以外は実施例7と同様にして、ダイアフラムシート用コンパウンドを作った。実施例6と同様にダイアフラムシートを作成し、ラミネーターにセットして亀裂発生までの回数を調べた。
[比較例5]
原料がブチルゴムであるダイアフラムシートとしてクレハエラストマー株式会社製のVB260N(ショアA硬度55、厚み3mm)を、実施例1と同様にラミネーターにセットして亀裂発生までの回数を調べた。
[比較例6]
料がシリコーンであるダイアフラムシートとしてクレハエラストマー株式会社製のSW955T(ショアA硬度55、厚み3.0mm)を、実施例1と同様にラミネーターにセットして亀裂発生までの回数を調べた。
実施例6~9及び比較例4~6について、ダイアフラムシートの組成や物性値と亀裂発生回数の結果を表2に示す。
[実施例10~13]
実施例10~13の耐熱安定剤の種類、添加量を表3に示す。耐熱安定剤の種類と添加量を変えた以外は、実施例1と同様にしてダイアフラムシート用コンパウンドを作成し、また、タルク塗布を行わない以外は実施例1と同様にしてダイアフラムシートを作製し、ラミネーターにセットして亀裂発生までの回数を調べた。結果を表3に示す。
表1からわかるように、本発明の実施例は比較例1の従来のシリコーンシート、に比べて、耐久性が大幅に向上したことがわかる。ブチルゴムを原料としたシートより格段に優れていることが比較例5との比較から明らかであり、またブチルゴムシートが高温側で軟化して生じる種々の不具合も生じないため、本発明のダイアフラムシートが優れている。
また、ショアA硬度及び厚みを本発明の範囲とすることによって耐久性が大幅に向上することが、表1の比較例2,3との比較からわかる。
さらに、ダイアフラムシートの片方の表面から深さ2mm内の耐熱安定剤の含有率が、それ以外の部分における含有率に対して所定の倍率であるような構成にすることによって、耐久性が飛躍的に向上することが表2 実施例6~9と表1 実施例1の比較からわかる。
実施例10~13は、耐熱安定剤として、フェノール系酸化防止剤にフォスファイト系酸化防止剤チオエーテル系酸化防止剤又はアミン系酸化防止剤を組み合わせて使うことにより、耐久性が向上したことを示す。

- オレフィン系ゴムが(A)エチレン−プロピレン−ジエンゴム(EPDM)及び/または(B)エチレン−プロピレンゴム(EPM)である、請求項1のダイアフラムシート。
- オレフィン系ゴムを構成する分子内のエチレンmol%が60~80mol%であり、ジエン含量がヨウ素価0~30である、請求項2のダイアフラムシート。
- オレフィン系ゴム中の(A)成分と(B)成分のブレンド比A/Bが100/0~30/70である、請求項2乃至3のダイアフラムシート。

- 架橋密度が0.1×10−4~10×10−4mol/cm3である請求項1乃至9のダイアフラムシート。
- 少なくとも片方の表面に無機フィラーを塗布してある請求項1乃至10のダイアフラムシート。
- 無機フィラーが板状形状を有するタルク及び/又はマイカから成る、請求項11のダイアフラムシート。
