Abstract
Description
真空ラミネーター装置内の真空度を確保するため、ラミネーターの上ケースと下ケースのかみ合わせ面にはパッキンが使用される。シール性を確保するためのゴム弾性及び耐熱性が求められるため、従来パッキンの材料としてシリコーンゴムが用いられてきた。
本発明は上記問題に鑑み、耐久性を向上させたラミネーター用パッキンを提供し、もって高品質な太陽電池モジュールの安定製造に寄与することを目的とする。
すなわち本発明は、
1.有機過酸化物により架橋されたオレフィン系ゴムからなり、ショアA硬度が40~90であって、有機過酸化物の添加量がゴム成分100重量部あたり0.001から0.05molであること、を特徴とする太陽電池モジュールラミネーター用パッキン、
2.有機過酸化物により架橋されたオレフィン系ゴムが(A)エチレンプロピレンジエンゴム(EPDM)及び/または(B)エチレンプロピレンゴム(EPM)である、1のパッキン、
3.25℃におけるパッキンの全長をL25、100℃におけるパッキンの全長をL100、150℃におけるパッキンの全長をL150としたとき、(L150−L25)/(L100−L25)≦1.4の関係を満たす、1乃至2のパッキン、
4.初期径D0のパッキンの、ラミネーターによる150℃33分間の圧縮と1分間の開放を連続して40日間繰り返した後の径をD40としたとき、{(D0−D40)/D0}×100≦20(%)である、1乃至3のパッキン、
5.有機過酸化物により架橋されたオレフィン系ゴム100重量部に対して、シリコーンオイル0.1~10.0重量部を配合した、1乃至4のパッキン、
6.前記シリコーンオイルは、化学式1で表される環状ジメチルシロキサン(化学式1中、n=3~10)の含有量が500ppm以下である、5のパッキン、
を提供する。
前述のように太陽電池モジュールラミネーターのパッキンには、シール性確保のためのゴム弾性と耐熱性が求められる。またEVAからの揮発ガスに対する耐久性が要求される。本発明は有機過酸化物により架橋されたオレフィン系ゴムを用い、またショアA硬度を40~90とすることで、これらパッキンとして求められる性能が得られることを見出した。ショアA硬度40未満だと柔軟過ぎるためシール性が維持できないため問題であり、90を越えると硬すぎてパッキンが押しつぶされにくく真空を保持することができないことがある点で問題となる。
オレフィン系ゴムとしては、炭素数が3~8のオレフィンとエチレンとの共重合体が用いられ、特に、エチレン−プロピレン−ジエンゴム(EPDM)及び/またはエチレン−プロピレンゴム(EPM)が好適であり、これらはEVAから発生するガスに対する耐久性の点で好ましい。
本発明は架橋剤として有機過酸化物を用いることを特徴とする。有機過酸化物を用いると、他の架橋剤を用いるのと比較して長期耐熱安定性に優れ、また、架橋剤のブリードによる他の材料への汚染がない点で好ましい。
有機過酸化物としては、ジクミルパ−オキサイド、ジ−t−ブチルパ−オキサイド、t−ブチルクミルパ−オキサイド、2,5−ジメチル−2,5−ジ(t−ブチルパ−オキシ)ヘキサン、2,5−ジメチル−2,5−ジ(t−ブチルパ−オキシ)ヘキシン、3,1,1−ビス−t−ブチルパ−オキシ−3,3,5−トリメチルシクロヘキサンなどが用いられる。これらの内では、反応性、臭気性、スコ−チ安定性の点で、2,5−ジメチル−2,5−ジ−(t−ブチルペルオキシ)ヘキサン、2,5−ジメチル−2,5−ジ−(t−ブチルペルオキシ)ヘキシン−3、1,3−ビス(t−ブチルペルオキシイソプロピル)ベンゼン等の2官能の有機過酸化物が特に好ましい。更にそのなかでも、2,5−ジメチル−2,5−ジ−(t−ブチルペルオキシ)ヘキサンが最も好ましい。また、架橋助剤として、トリアリルイソシアヌレート、トリアリルシアヌレート、p,p−ジベンゾイルキノンジオキシム、p.キノンジオキシジズム、1,2ポリブタジエン、トリメチロールプロパントリメタクリレート、エチレンジメタクリレートを好ましく用いることができる。
また、有機過酸化物の添加量はゴム成分100質量部に対して0.001~0.05molである。添加量が0.001molより少ない場合は、熱変化に対する変形率が大きく、また、0.05molより添加量が多い場合には、弾性が損なわれシール材としての機能を果たせない。
本発明の有機化酸化物架橋剤を用いる場合は、架橋助剤を併用することもできる。架橋助剤として、トリアリルイソシアヌレート、トリアリルシアヌレート、p,p−ジベンゾイルキノンジオキシム、p.キノンジオキシジズム、1,2ポリブタジエン、トリメチロールプロパントリメタクリレート、エチレンジメタクリレートが好んで用いられる。
有機過酸化物により架橋されたオレフィン系ゴム中には耐熱性向上のために耐熱安定剤を含有させることが好適である。少なくとも一側面から深さ2mm内に所定量の耐熱安定剤がないと、EVAから発生するガスに対する耐久性の点で問題が生じ得る。安定剤の量は0.1wt%未満だと十分な効果を発揮できない。5.0wt%を越えると、ゴムの押出成形時の架橋が不十分になる可能性がある。
耐熱安定剤としては、フェノール系酸化防止剤又は、フェノール系酸化防止剤にフォスファイト系酸化防止剤、チオエーテル系酸化防止剤、アミン系酸化防止剤を任意組み合わせたものを用いることが、EVAから発生するガス中の有機過酸化物のラジカルを捕捉するため好適である。中でも、複数を任意に組み合わせた場合がより効果的である。
ヒンダードフェノール系酸化防止剤は、耐熱性の点から分子量が400以上のものが好ましい。耐熱性の点以外でも、分子量が400未満であることによって、飛散や揮散や、接触する物質に抽出されたりする現象が見られる場合がある。したがって分子量が400以上のものが好ましく用いられ、更に好ましくは分子量が500以上のものである。また、高分子量のものを選択することにより、組成物の耐熱性を向上させることができる効果も奏する。
このような分子量が400以上のヒンダードフェノール系酸化防止剤としては、例えば、4,4’−メチレン−ビス−(2,6−ジ−t−ブチルフェノール)(MW=420)や、オクタデシル−3−(3,5−ジ−t−ブチル−4−ヒドロキシフェニル)プロピオネート(MW=531)(チバスペシャルティケミカル社販売の商品名イルガノックス1076)、ペンタエリスリトールテトラキス[3−(3,5−ジ−t−ブチル−4−ヒドロキシフェニル)プロピオネート](MW=1178)(チバスペシャルティケミカル社販売の商品名イルガノックス1010)、3,9−ビス[2−〔3−(3−t−ブチル−4−ヒドロキシ−5−メチルフェニル)プロピオニルオキシ〕−1,1−ジメチルエチル]−2,4,8,10−テトラオキサスピロ[5.5]ウンデカン(MW=741)(住友化学社販売の商品名スミライザーGA−80)などが挙げられる。
フォスファイト系酸化防止剤は、例えば、トリス−(2,4−ジ−t−ブチルフェニル)フォスファイト(チバスペシャルティケミカル社販売の商品名イルガフォス168、旭電化工業社販売の商品名アデカスタブ2112等)やビス−(2,4−ジ−t−ブチルフェニル)ペンタエリスリトール−ジフォスファイト(チバスペシャルティケミカル社販売の商品名イルガフォス126、株式会社ADEKA販売の商品名アデカスタブPEP−24G等)、ビス−(2,6−ジ−t−ブチル−4−メチルフェニル)ペンタエリスリトール−ジフォスファイト(株式会社ADEKA販売の商品名アデカスタブPEP−36)、ジステアリル−ペンタエリスリトール−ジフォスファイト(株式会社ADEKA販売の商品名アデカスタブPEP−8、城北化学社販売の商品名JPP−2000等)などが挙げられるが、耐加水分解性向上の点でペンタエリスリトール構造を有するものが好ましく、ペンタエリスリトール構造に加えて、さらにt−ブチル基を有する芳香族炭化水素基を有するものが特に好ましい。
チオエーテル系酸化防止剤は、例えば、2,2−ビス({[3−(ドデシルチオ)プロピオニル]オキシ}メチル)−1,3−プロパンジイル=ビス[3−(ドデシルチオ)プロピオナート](株式会社ADEKAの商品名アデカスタブAO−412S)やジトリデカン−1−イル=3,3’−スルファンジイルジプロパノアート(株式会社ADEKAの商品名アデカスタブAO−503)などが挙げられる。
アミン系酸化防止剤は、ジフェニルアミンやフェニルαナフチルアミンなどの芳香族アミン系を挙げることができる。これらは、本発明の効果を損なわない範囲で、上記ヒンダードフェノール系やフォスファイト系酸化防止剤と併用することができる。
太陽電池ラミネーターは100℃程度の予熱がかけられた待機状態と、EVAの溶融・架橋を行うための150℃~180℃程度の加熱状態が繰り返される。このように繰り返される温度変化に応じた寸法変化が大きいと、シール性が低下することになる。そのため25℃におけるパッキンの全長をL25、100℃におけるパッキンの全長をL100、150℃におけるパッキンの全長をL150としたとき、(L150−L25)/(L100−L25)≦1.4という関係を満たすことが好適である。1.4を上回るほどパッキンの熱膨張が大きいと、ラミネーターにセットされたパッキンが、ラミネート中の温度上昇(室温から180℃付近への上昇)に伴って長くなりすぎるため、セットされた部分(凹部)から部分的にはみ出し、シール性が不十分になるという不具合につながる。なおこの値は理論的に1を下回ることはない。
シール性の確保のためには、パッキン自身が変形してラミネーターの上ケースと下ケースを密着させ、また上記のような温度変化、特に架橋温度付近において圧縮永久歪が規定の範囲にあることが必要である。本発明のパッキンは150℃における40日間の連続使用後の寸法変化が20%以内であることを規定する。すなわち初期径D0のパッキンを用いて、ラミネーターによる150℃33分間の圧縮と1分間の開放を連続して40日間繰り返したときのパッキンの径をD40としたとき、(D0−D40)がD0に比して20%以下であることを規定する。20%より大きい値ということは、ラミネーターによる繰返しの動作により短期間で歪が戻らず、シールが不十分になるという問題を生じさせる。
本発明のパッキンはEVAガスに対する耐久性が飛躍的に向上するため、従来のシリコーンゴムのような劣化に伴う交換の頻度は相対的に大幅に低下するが、パッキン中にシリコーンオイルを0.1~10.0重量部配合することにより、交換時に上ケース及び/又は下ケースからの取り外し作業が容易となり、好適である。パッキン中のシリコーンオイルが10.0重量部を越えるとブリード量が多くなり、他の部材やモジュールに付着して外観が悪くなり、またそのパッキンを運搬する際に取り扱い性が悪くなることにもつながる。
配合するシリコーンオイルは、式1で表される環状ジメチルシロキサン(n=3~10)の含有量を500ppm以下とすることが好適である。低分子の環状ジメチルシロキサンは、電気接点部に付着し、電気火花などにより炭化することがあり、接点障害発生の可能性があることが知られているため、低分子の環状ジメチルシロキサンの含有量を少なくすることによって、それを防止するためである。
架橋前のゴムコンパウンドのムーニー粘度ML1+4(100℃)は20~90とするのが、押し出し成形を容易にするために好ましい。ムーニー粘度が20を下回ると寸法安定性がなくなり問題となり、90を上回ると成形が困難になる点で問題となる恐れがある。
押し出し成形によって、連続したロープ状のゴムコンパウンドが得られる。連続した状態のまま加熱工程に通すことで架橋したゴムを連続して得ることも出来るし、一定の長さにカットして加熱炉に入れて、いわゆるバッチ処理で架橋したゴムにすることも出来る。いずれにしても、押し出し成形したゴムコンパウンドを架橋することによって、パッキンを得ることができる。
またロープ状のパッキンの末端どうしをゴムコンパウンドでつなぎ、次にその部分を架橋することにより、リング状のパッキンを得ることもできる。一般的にはこのようにリング状となったパッキンがラミネーター用パッキンとして好適だが、ラミネーターの上ケースと下ケースの接合部分の構造から要求される形状に応じて、任意の形状に成形することも可能である。
従来、リング状のパッキンを得る場合には、室温架橋可能な液状シリコーンによってパッキンの端部どうしを現場で接続する施工が多く行われており、接合部の接着剤の染み出しによりシール性が低下する場合があった。そのため真空度の確保のために真空設備を大きくするなどで対応しなければならず、経済的に大きな問題があったが、本発明ではあらかじめリング状に成形できるため、そのような問題を克服できる。
エチレン・プロピレン系ゴムEPT−4070(三井化学製)100重量部に、亜鉛華5重量部、ステアリン酸1重量部、カーボンブラック旭#60G(旭カーボン製)80重量部とプロセスオイル(出光興産製PW380)50重量部を配合し、16リットルのインターナルミキサーにより6分間混練りした。コンパウンド温度が90℃以下になったことを確認して、14インチロールで、有機過酸化物としてルペロックス101XL(アルケマ吉富製)を0.01mol(3.2重量部)になるように加えた。さらに耐熱安定剤としてフェノール系酸化防止剤であるペンタエリスリトールテトラキス〔3−(3,5−ジ−t−ブチル−4−ヒドロキシフェニル)プロピオネート〕(商品名イルガノックス1010)を0.1重量部、また、アミン系酸化防止剤としては商品名ANTAGE RDを0.1重量部添加し、帯状のゴムコンパウンドを分出した。その後円形の口金より連続して吐出させ、UHFおよびHAV連続架橋槽で250℃、5分架橋し、φ10mmの円柱形状の連続架橋押出しパッキンを得た。なおUHF加硫槽温度は230℃、出力2kW、HAV加硫槽温度は250℃とした。
パッキンの硬度はJISK6253に従って測定した。
[実施例2~6、比較例3~6]
原料ゴムに配合する各種物質の種類や量を表1及び2のように変化させた以外は、実施例1と同様にしてパッキンを得た。
[比較例1]
ブチルゴムを使用したパッキンとして、エクソンブロモブチル2244を比較例1とした。組成、硬度を表2に示した。
[比較例2]
シリコーンゴムパッキンとして、DOW CORNING TORAY SE 1186U φ10mmのチューブ状品を比較例2とした。
実施例及び比較例のパッキンの使用と評価は以下のように行った。
(1)温度ごとの全長測定
パッキンをヒーターで100℃及び150℃に加熱し、そのときの全長を測定した。それぞれL100、L150とし、25℃における全長L25とで、(L150−L25)/(L100−L25)を計算した。
(2)繰返しラミネート試験
直径10mmφのチューブ状パッキンを太陽電池モジュールラミネーター(日清紡メカトロニクス株式会社製Lam1537)にセットし、つぶししろ30%として、150℃にて、ラミネーターを閉じて(パッキン圧縮開始)3分間減圧し、30分間の圧縮と1分間の開放を連続して40日間繰り返した。パッキンの初期径D0と40日後の径D40をそれぞれ計測し、径の変化率{(D0−D40)/D0}×100を計算した。この値が小さいほど径の変化が少なく、パッキンが長期間安定した寸法を保つと判断できる。この値が大きいと、真空度の悪化が生じることを表す。
(3)真空度の測定
未使用のパッキンをラミネーターに装着し、減圧開始2分後の真空度(Pa)を計測した。パッキンを交換せず40日間稼動し、同様にして真空度(Pa)を計測した。
(4)(2)で40日間ラミネートを繰り返した後、装着部分からパッキンを脱離するときの脱離状況を観察し、以下の判断基準で評価した。
3:貼付きが全くない
2:一部貼付きあり
1:固着するほど貼付く
0:油が染み出し他の部材を汚染
実施例及び比較例に対する評価試験(1)~(4)の結果を表1と2に示す。
比較例1のブチルゴムは径の変化率{(D0−D40)/D0}×100が大きいため、継続した使用に耐える耐久性が不足しており、パッキンの寿命が短いことがわかる。また、比較例2(シリコーンゴム)は(L150−L25)/(L100−L25)の値が大きく、寸法安定が不足している。
実施例1~6はパッキンの硬度を40~90としたことにより、パッキン形状変化が小さくなり、長寿命になることがわかる。同じオレフィン系ゴム原料でも硬度が規定範囲から外れた場合には、比較例3~4のように歪が大きくなり交換周期が短くなることがわかる。
実施例4、比較例5の結果より、架橋剤の量が適正でないと(L150−L25)/(L100−L25)の値が大きくなり、すなわち温度変化に対して熱膨張が大きく真空度が維持できないことがわかる。
実施例1~6及び比較例5の結果より、架橋剤の量が多すぎると、シリコーンが全く無いとパッキンをセットされた穴部より脱離が困難となり作業性が悪く、また比較例6の結果より、架橋剤の量が少ない場合、シリコーンを添加し入れないと脱離できないが、油の染み出しが多くなり、他の部材を汚染し問題となった。
Claims (7)
- 有機過酸化物により架橋されたオレフィン系ゴムからなり、ショアA硬度が40~90であって、有機過酸化物の添加量がゴム成分100重量部あたり0.001から0.05molであること、を特徴とする太陽電池モジュールラミネーター用パッキン。
- 有機過酸化物により架橋されたオレフィン系ゴムが(A)エチレンプロピレンジエンゴム(EPDM)及び/または(B)エチレンプロピレンゴム(EPM)である、請求項1のパッキン。
- 25℃におけるパッキンの全長をL25、100℃におけるパッキンの全長をL100、150℃におけるパッキンの全長をL150としたとき、(L150−L25)/(L100−L25)≦1.4の関係を満たす、請求項1乃至2のパッキン。
- 初期径D0のパッキンの、ラミネーターによる150℃33分間の圧縮と1分間の開放を連続して40日間繰り返した後の径をD40としたとき、{(D0−D40)/D0}×100≦20(%)である、請求項1乃至3のパッキン。
- 有機過酸化物により架橋されたオレフィン系ゴム100重量部に対して、シリコーンオイル0.1~10.0重量部を配合した、請求項1乃至4のパッキン。
- 架橋剤を配合したオレフィン系ゴムコンパウンドを押し出し成形し、次に架橋する、請求項1乃至6のパッキンの製造方法。
