Abstract
Description
本発明の第二の目的は上記光学フィルムを備えた偏光板を提供することである。
本発明の第三の目的は上記光学フィルムを備えたディスプレイを提供することである。
そして、プレキュアを行わずに塗膜を乾燥させ、次いで光照射や加熱を行い塗膜を硬化させるため、プレキュアを行って硬化させる場合に比べて、HC層と光透過性基材やHC層の光透過性基材側に接する層との密着性を高められる。本発明においてプレキュアとは、塗膜を本硬化させない光照射及び/又は加熱を意味する。そして、塗膜の本硬化とは、塗膜を乾燥させ、塗膜中の溶剤を少なくし、硬化した塗膜がJIS K5600-5-4(1999)に規定する鉛筆硬度試験(4.9N荷重)で、「H」以上の硬度を発現する硬化を意味する。
このように低屈折率成分が分布していることにより、低屈折率成分の含有量を少なくしても光学フィルムの反射防止性能を十分に発現することができる。
なお、HC層の膜厚方向における低屈折率微粒子の分布は、HC層の膜厚方向断面のTEM(透過型電子顕微鏡)写真により観察することができる。
HC層の膜厚方向における低屈折率樹脂の分布は、例えば、光学フィルムを熱硬化性樹脂を用いて包埋し、その包埋した光学フィルムからLEICA社製ウルトラミクロトームを用いて80nm厚みの超薄切片を作製し、次いでRuO4を用いて気相染色を行い、TEMにより観察することにより測定することができる。
ここで、碁盤目密着性試験の密着率とは、光学フィルムのHC層側表面に1mm角で合計100目の碁盤目を入れ、幅24mmの粘着テープ(例えば、ニチバン(株)製の工業用セロテープ(登録商標))を用いて5回連続剥離試験を行い、下記基準に基づいて算出される剥がれずに残ったマス目の割合である。
密着率(%)=(剥がれなかったマス目の数/合計のマス目数100)×100
また、本発明の光には、可視及び非可視領域の波長の電磁波だけでなく、電子線のような粒子線、及び、電磁波と粒子線を総称する放射線又は電離放射線が含まれる。
本発明において、特に記載がない限り膜厚とは乾燥時の膜厚(乾燥膜厚)を意味する。
本発明において、「ハードコート層」とは、JIS K5600-5-4(1999)に規定する鉛筆硬度試験(4.9N荷重)で、「H」以上の硬度を示すものをいう。
なお、フィルムとシートのJIS-K6900での定義では、シートとは薄く一般にその厚さが長さと幅の割りには小さい平らな製品をいい、フィルムとは長さ及び幅に比べて厚さが極めて小さく、最大厚さが任意に限定されている薄い平らな製品で、通例、ロールの形で供給されるものをいう。従って、シートの中でも厚さの特に薄いものがフィルムであるといえるが、シートとフィルムの境界は定かではなく、明確に区別しにくいので、本発明では、厚みの厚いもの、および薄いものの両方の意味を含めて、「フィルム」と定義する。
本発明において樹脂とは、モノマーやオリゴマーの他、ポリマーを含む概念であり、硬化後にHC層やその他の機能層のマトリクスとなる成分を意味する。
本発明において、分子量とは、分子量分布を有する場合には、THF溶剤におけるゲル浸透クロマトグラフィー(GPC)により測定したポリスチレン換算値である重量平均分子量を意味し、分子量分布を有しない場合には、化合物そのものの分子量を意味する。
本発明において、低屈折率微粒子の平均粒径とは、組成物における微粒子の場合は、溶液中の粒子を動的光散乱方法で測定し、1次粒径及び2次粒径を含む粒径分布を累積分布で表したときの50%粒径(d50 メジアン径)を意味し、日機装(株)製のMicrotrac粒度分析計を用いて測定することができる。HC層中の微粒子の場合は、HC層の断面のTEM写真により観察される粒子20個の平均値を意味する。
本発明に係る光学フィルムの製造方法は、(i)光透過性基材を準備する工程、(ii)反応性を有する第一の樹脂及び第一の溶剤を含み、かつ低屈折率微粒子及び低屈折率樹脂を含まず又は低屈折率樹脂を含んでいても当該第一の樹脂の質量に対して5.0質量%以下であり、粘度μ1が3mPa・s以上の第一のハードコート層用硬化性樹脂組成物、並びに平均粒径10~300nmの低屈折率微粒子及び低屈折率樹脂からなる群より選ばれる1種以上の低屈折率成分、反応性を有する第二の樹脂及び第二の溶剤を含み、粘度μ2が5mPa・s以上、かつ当該μ2から当該μ1を差し引いた値が30mPa・s以下である第二のハードコート層用硬化性樹脂組成物を準備する工程、(iii)当該光透過性基材の一面側に、当該光透過性基材側から少なくとも当該第一のハードコート層用硬化性樹脂組成物及び第二のハードコート層用硬化性樹脂組成物を隣接させて同時塗布し、塗膜とする工程、(iv)前記(iii)工程で得られた塗膜を乾燥させ、次いで光照射及び/又は加熱を行い硬化させる工程、を含み、かつ、当該(iii)工程と当該(iv)工程の間に、プレキュアを行わないことを特徴とする。
光学フィルム1は光透過性基材10の一面側にHC層20が設けられており、HC層において、低屈折率微粒子30はHC層の光透過性基材とは反対側の界面側に光透過性基材側よりも多く存在し、かつ、光透過性基材側ほどその存在量が少ない分布、すなわち、光透過性基材とは反対側の界面から光透過性基材側にかけて当該低屈折率成分が徐々に少なくなる分布を有している。
反射防止フィルム100は光透過性基材10の一面側に光透過性基材側からHC層110及び低屈折率層120が設けられており、低屈折率層内において低屈折率微粒子30が均一に分布しているが、HC層を完全に硬化させて形成した後に低屈折率層が形成されているため低屈折率微粒子はHC層内になく、低屈折率層とHC層との界面において屈折率差が大きくなり干渉縞が生じてしまっていた。また、HC層と低屈折率層の界面も明瞭に判別することができる。さらに、図1の低屈折率微粒子が存在している領域の厚さと同程度の膜厚が厚い低屈折率層を従来の反射防止フィルムで形成すると、干渉縞が発生してしまっていた。
このように、従来の逐次重層塗布方式では、本発明の塗布方法により得られる低屈折率微粒子が分布している厚さと同程度の厚さの上層(低屈折率層)を形成すると、下層となる組成物の硬化部分と上層となる組成物の硬化部分に界面が生じ、当該界面部分における上層の組成物に含まれる低屈折率微粒子と、下層の組成物に含まれる樹脂との屈折率差が大きく、干渉縞が生じてしまっていた。
また、プレキュアを行う必要がないため、プレキュアと本硬化の2度、光照射を行って硬化させる場合に比べて、生産性にも優れる。
また、光透過性基材上に第一の組成物と第二の組成物を同時塗布した直後にプレキュアを行うと、溶剤存在下で樹脂が光透過性基材に浸透する前に重合ないし架橋が開始され、樹脂の分子量が大きくなり樹脂が光透過性基材に浸透せず、乾燥後にさらに光照射や加熱を行っても密着性が高まらないと推測される。
これらのことから、光透過性基材上に第一の組成物と第二の組成物を同時塗布して上述した特定の低屈折率微粒子の分布を有する本発明のHC層を形成する場合には、光透過性基材に対しての密着性に優れるものと推測される。
光透過性基材10上にダイコーターヘッド40のスリット51及び52からそれぞれ、第一のハードコート層用硬化性樹脂組成物60及び第二のハードコート層用硬化性樹脂組成物70を光透過性基材側に第一のハードコート層用硬化性樹脂組成物が位置するように隣接して同時重層塗布し、第一のハードコート層用硬化性樹脂組成物の塗膜61及び第二のハードコート層用硬化性樹脂組成物の塗膜71とする。なお、図3において、第一のハードコート層用硬化性樹脂組成物と第二のハードコート層用硬化性樹脂組成物は本来一体となってハードコート層を形成するが、説明の簡略化のため当該二種の組成物やその塗膜を色分けして記載してある。
本発明の光透過性基材は、光学フィルムの光透過性基材として用い得る物性を満たすものであれば特に限定されることはなく、従来公知のハードコートフィルムや光学フィルムに用いられているトリアセチルセルロース、ポリエチレンテレフタレート又はシクロオレフィンポリマー等を適宜選択して用いることができる。
可視光域380~780nmにおける光透過性基材の平均光透過率は50%以上が好ましく、より好ましくは70%以上、特に好ましくは85%以上である。なお、光透過率の測定は、紫外可視分光光度計(例えば、(株)島津製作所製 UV-3100PC)を用い、室温、大気中で測定した値を用いる。
また、光透過性基材にけん化処理やプライマー層を設ける等の表面処理が施されていても良い。また、光透過性基材には帯電防止剤等の添加剤が添加されていても良い。
光透過性基材の厚さは特に限定されず、通常20μm~300μm程度であり、好ましくは40μm~200μmである。
第一のハードコート層用硬化性樹脂組成物は、反応性を有する第一の樹脂及び第一の溶剤を含み、かつ低屈折率微粒子及び低屈折率樹脂を含まず又は低屈折率樹脂を含んでいても当該第一の樹脂の質量に対して5.0質量%以下であり、粘度μ1が5mPa・s以上である。
第一の組成物が低屈折率微粒子及び低屈折率樹脂を含まず又は低屈折率樹脂を含んでいても当該第一の樹脂の質量に対して5.0質量%以下であり、上記特定の粘度を有し、後述する第二の組成物が低屈折率成分を含み、特定の粘度を有し、かつ第一の組成物が第二の組成物よりも光透過性基材側に位置するように当該二種の組成物が隣接して同時塗布されることにより、第一の組成物と第二の組成物が硬化してHC層を形成する際に、HC層の膜厚方向において、光透過性基材とは反対側の界面側から光透過性基材側にかけて低屈折率成分が徐々に少なくなっている分布をとり、低屈折率成分が低屈折率微粒子の場合は図1に示したように低屈折率微粒子が分布する。
第一の組成物の粘度μ1は、後述する第二の組成物との混合を適度に抑制する点から3mPa・s以上であり、10mPa・s以上であることが好ましい。当該粘度μ1は、塗工性を高める観点から、95mPa・s以下が好ましく、50mPa・s以下がより好ましく、30mPa・s以下が特に好ましい。そして、第二の組成物の粘度μ2からμ1を差し引いた値(以下、単に「粘度の差」ともいうことがある。)が30mPa・s以下である。粘度の差は混合の抑制と形成される面状の観点から15mPa・s以下であることが好ましく、10mPa・s以下であることがより好ましい。また、第一の組成物の粘度μ1と第二の組成物の粘度μ2は、塗工性の観点から、μ2がμ1よりも大きいことが好ましい。
なお、第一の組成物及び後述する第二の組成物の粘度は、例えば、Anton Paar社製の商品名MCR301を用いて、測定治具はPP50とし、測定温度は25℃、せん断速度は10000[1/s]の条件で、測定対象の組成物を適量、ステージに滴下し測定することができる。
第一の樹脂は反応性を有し、硬化してHC層のマトリクスとなる成分である。第一の樹脂は光照射や加熱により第一の樹脂同士及び後述する第二の樹脂との重合ないし架橋反応性を有する。第一の樹脂は、紫外線等の光照射により硬化する光硬化性樹脂であっても良いし、加熱により硬化する熱硬化性樹脂であっても良い。
第一の樹脂が光硬化性樹脂の場合、第一の樹脂は、重合性不飽和基を有することが好ましく、電離放射線硬化性不飽和基を有することがより好ましい。その具体例としては、(メタ)アクリロイル基、ビニル基、アリル基等のエチレン性不飽和結合及びエポキシ基等が挙げられる。
第一の樹脂が熱硬化性樹脂の場合、第一の樹脂としては、例えば、水酸基、カルボキシル基、アミノ基、エポキシ基、グリシジル基、イソシアネート基及びアルコキシル基等を有するものが挙げられる。
第一の樹脂は、架橋反応によりHC層の硬度を高める点から、反応性基を1分子中に2個以上有することが好ましく、3個以上有することがより好ましい。
分子量が1000より大きい樹脂としては、例えば、特許文献1に記載のポリアルキレンオキシド鎖含有ポリマーDや荒川化学工業(株)製の商品名ビームセットDK1、新中村化学工業(株)製のUV硬化型ウレタンアクリレートオリゴマーである商品名NHオリゴ U-15HA及び日本合成化学工業(株)製の商品名UV-1700B等が好ましく挙げられる。
第一の樹脂として、分子量が1000以下の樹脂と、それ以外の樹脂、すなわち、分子量が1000より大きい樹脂とを併用する場合、分子量1000以下の樹脂の含有量は、所望の粘度等に応じて適宜調節すれば良いが、分子量1000以下の樹脂の含有量が、第一の樹脂の全質量に対して50~100質量%であることが好ましい。
第一の樹脂は1種単独で用いても良いし、2種以上を組み合わせて用いても良い。また、第一の樹脂は後述する第二の組成物に含まれる第二の樹脂と基本骨格、官能基の種類若しくは官能基数又は分子量が同じであっても良いし、異なっていても良い。
第一の溶剤は第一の組成物において、上記第一の樹脂のような固形分を溶解又は分散して粘度を調節する働きを有する。
第一の溶剤としては、従来公知のハードコート層用組成物に用いられている溶剤から1種又は2種以上を用いることができる。例えば、メチルエチルケトン(MEK)、メチルイソブチルケトン(MIBK)及びトルエン等や、特開2005-316428号公報記載のアルコール類、ケトン類、エステル類、ハロゲン化炭化水素類、芳香族炭化水素類、エーテル類等が挙げられる。第一の溶剤としては、この他、例えば、テトラヒドロフラン、1,4―ジオキサン、ジオキソラン及びジイソプロピルエーテル等のエーテル類及びメチルグリコール、プロピレングリコールモノメチルエーテル(PGME)、メチルグリコールアセテート等のグリコール類等を用いることができる。
第一の組成物の粘度を調整する(高める)観点から、第一の溶剤は粘度が高いことが好ましく、1mP・s以上が好ましく、2mP・s以上がより好ましい。このような第一の組成物の粘度を高めるための溶剤としては、例えば、プロピレングリコールモノメチルエーテル(PGME)等が好ましい。
また、第一の溶剤の種類及び上記光透過性基材の種類を適宜選択することによって、第一の溶剤は、上記第一の樹脂の一部を上記光透過性基材に浸透させる働きも有する。
本発明において、光透過性基材に対して浸透性のある溶剤(浸透性溶剤)を使用(又は併用)することで第一の樹脂が基材に浸透し干渉縞の発生を抑制し易く、密着性も高めることができる。
なお、本発明において浸透性とは、光透過性基材に対する浸透する性質の他、光透過性基材を膨潤又は湿潤させる概念を含む意味である。
浸透性溶剤の具体例としては、メチルエチルケトン、メチルイソブチルケトン及びシクロヘキサノン等のケトン類、酢酸メチル、酢酸エチル及び酢酸ブチル等のエステル類、ハロゲン化炭化水素並びにフェノール類が挙げられる。
光透過性基材がトリアセチルセルロース(TAC)の場合に使用する溶剤及び光透過性基材がポリエチレンテレフタレート(PET)の場合に使用する溶剤は、特開2005-316428号公報記載の溶剤が挙げられる。
特に、光透過性基材がトリアセチルセルロース(TAC)の場合に使用する溶剤は、酢酸メチル、酢酸エチル、酢酸ブチル及びメチルエチルケトンが好ましい。
第一の溶剤は後述する第二の組成物に含まれる第二の溶剤と同じであっても良いし、異なっていても良い。
第一の組成物には、上記成分のほかに、機能性付与を目的として、更に重合開始剤、帯電防止剤、増粘剤及び反応性又は非反応性レベリング剤等が含まれていても良い。
必要に応じてラジカル及びカチオン重合開始剤等を適宜選択して用いても良い。これらの重合開始剤は、光照射及び/又は加熱により分解されて、ラジカルもしくはカチオンを発生してラジカル重合とカチオン重合を進行させるものである。例えば、ラジカル重合開始剤としては、チバ・ジャパン(株)製イルガキュア184(1-ヒドロキシ-シクロヘキシル-フェニル-ケトン)が挙げられる。
エポキシ基を含有する第一の樹脂のように光カチオン重合性の第一の樹脂を用いる場合には、必要に応じて例えば、特開2010-107823号公報記載のカチオン重合開始剤を用いることができる。
重合開始剤を用いる場合、その含有量は、第一の組成物の全固形分に対して1~10質量%で用いることが好ましい。
帯電防止剤としては、従来公知の帯電防止剤を用いることができ、例えば、特開2007-264221号公報に記載の第4級アンモニウム塩等のカチオン性帯電防止剤や、スズドープ酸化インジウム(ITO)等の微粒子を用いることができる。
帯電防止剤を用いる場合、その含有量は、第一の組成物の全固形分に対して30~60質量%で用いることが好ましい。
第一の組成物には粘度の調整を目的として、増粘剤が含まれていても良い。
増粘剤としては、従来公知の増粘剤を用いることができ、例えば、カゼイン及びカゼインの塩等の蛋白質系、ポリビニルアルコール、脂肪族アマイド、アクリル共重合物、ポリビニルピロリドン、ポリアクリル酸ナトリウム等、ポリエーテルジアルキルエステル、ビニルメチルエーテル-無水マレイン酸共重合物の部分エステル並びにアセチレングリコール等の有機系増粘剤が挙げられる。この他、マイクロシリカ、カオリンベントナイト及びタルク等の無機系増粘剤も挙げられる。
上記有機系増粘剤及び無機系増粘剤を1種単独で用いても良いし、2種以上を組み合わせて用いても良い。
増粘剤を用いる場合、その含有量は、第一の組成物の全固形分に対して0.1~10質量%で用いることが好ましい。
レベリング剤はHC表面に対して、塗布安定性、滑り性、防汚性又は耐擦傷性を付与する働きを有する。
レベリング剤としては、従来公知の反射防止フィルムに用いられているフッ素系、シリコーン系及びアクリル系等のレベリング剤を用いることができる。例えば、DIC(株)製メガファックシリーズ(MCF350-5)等の電離放射線硬化性基を有しないフッ素系のレベリング剤、信越化学工業(株)製のX22-163A等の電離放射線硬化性基を有するシリコーン系のレベリング剤のいずれも使用することができる。
レベリング剤を用いる場合の含有量としては、フッ素系のレベリング剤の場合は、第一の樹脂の質量に対して5.0質量%以下で用い、0.1~3.0質量%で用いることが好ましく、フッ素系以外のレベリング剤の場合は、第一の樹脂の質量に対して0.5~10質量%で用いることが好ましい。
また、HC層の硬度の観点から、レベリング剤の含有量は、第一の組成物及び第二の組成物の固形分の合計質量に対して、5.0質量%以下であることが好ましい。
本発明に係る光学フィルムの製造方法において用いる第二のハードコート層用硬化性樹脂組成物は、平均粒径10~300nmの低屈折率微粒子及び低屈折率樹脂からなる群より選ばれる1種以上の低屈折率成分、反応性を有する第二の樹脂及び第二の溶剤を含み、粘度μ2が5mPa・s以上、かつ粘度の差が30mPa・s以下である。
第二の組成物が低屈折率成分を含み、上記特定の粘度を有し、かつ上記第一の組成物が第二の組成物よりも光透過性基材側に位置するように当該二種の組成物が隣接して同時塗布されることにより、第一の組成物と第二の組成物が硬化してHC層を形成する際に、HC層の膜厚方向において、光透過性基材とは反対側の界面側から光透過性基材側にかけて低屈折率成分が徐々に少なくなっている分布をとり、当該低屈折率成分が低屈折率微粒子である場合は図1に示したように低屈折率微粒子が分布する。
本発明に係る第一の光学フィルムの製造方法において用いる低屈折率微粒子は、HC層の光透過性基材とは反対側の界面側に多く存在することによって本発明の光学フィルムに反射防止性を付与する。低屈折率微粒子に加えて、後述する低屈折率樹脂を合わせて用いても良い。
低屈折率微粒子は屈折率が1.20~1.45のものを指す。
低屈折微粒子としては、従来公知の低屈折率層に用いられている粒子を用いることができ、例えば、特許文献2に記載の中空のシリカ微粒子や、LiF(屈折率1.39)、MgF2(フッ化マグネシウム、屈折率1.38)、AlF3(屈折率1.38)、Na3AlF6(氷晶石、屈折率1.33)及びNaMgF3(屈折率1.36)等の金属フッ化物微粒子が挙げられる。
また、低屈折率微粒子はその表面を第二の樹脂や上記第一の樹脂と架橋反応可能なように重合性不飽和基や熱硬化性基を有する有機成分で被覆されていても良い。被覆の方法としては、特開2008-165040号公報記載の反応性無機微粒子の調製方法を用いることができる。
低屈折率微粒子の平均粒径は、HC層のヘイズ上昇を防ぐ点から、300nm以下である。低屈折率微粒子が中空シリカ微粒子の場合、空隙を必要とすることから平均粒径は屈折率低下の効果を発現させる観点から10nm以上である。
低屈折率微粒子の平均粒径は好ましくは、10~100nm、さらに好ましくは30~100nmである。
低屈折率微粒子の含有量は、適宜調節して用いればよく、第二の組成物に含まれる第二の樹脂との合計質量に対して50~90質量%が好ましく、より好ましくは、65~90質量%である。
低屈折率樹脂は、塗膜の製膜後の屈折率が1.30~1.45の樹脂を指す。低屈折率樹脂に加えて、上記低屈折率微粒子を合わせて用いても良い。
また、低屈折率樹脂は、塗膜の製膜後にHC層のマトリクスの一部となり得る成分であるため、後述する第二の樹脂を兼ねて低屈折率樹脂を用いても良い。
低屈折率樹脂としては、従来公知の光硬化性基又は熱硬化性基等の反応性基を有する含フッ素樹脂、反応性基を有しない含フッ素樹脂等を用いることができる。
この他、光硬化性基を有する含フッ素樹脂として、2,2,2‐トリフルオロエチル(メタ)アクリレート、2,2,3,3,3‐ペンタフルオロプロピル(メタ)アクリレート2-(パーフルオロブチル)エチル(メタ)アクリレート、2-(パーフルオロヘキシル)エチル(メタ)アクリレート、2-(パーフルオロオクチル)エチル(メタ)アクリレート、2-(パーフルオロデシル)エチル(メタ)アクリレート、α-トリフルオロメタクリル酸メチル、α-トリフルオロメタクリル酸エチル等の(メタ)アクリレート化合物、1分子中に、フッ素原子を少なくとも3個持つ炭素数1~14のフルオロアルキル基、フルオロシクロアルキル基又はフルオロアルキレン基と、少なくとも2個の(メタ)アクリロイルオキシ基とを有する含フッ素多官能(メタ)アクリル酸エステル化合物等が挙げられる。
第二の組成物に含まれる低屈折率樹脂の含有量は、適宜調節すれば良いが、低屈折率樹脂が後述する第二の樹脂を兼ねる場合は、第二の組成物の全固形分に対して、70~100質量%であることが好ましい。
第二の樹脂は反応性を有し、硬化してHC層のマトリクスとなる成分である。第二の樹脂は光照射や加熱により第二の樹脂同士及び上記第一の樹脂との重合ないし架橋反応性を有する。
第二の樹脂が熱硬化性樹脂の場合、第二の樹脂が有する熱硬化性基としては、例えば、水酸基、カルボキシル基、アミノ基、エポキシ基、グリシジル基、イソシアネート基及びアルコキシル基等が挙げられる。
第二の樹脂は、架橋反応によりHC層の硬度を高める点から、硬化性基を1分子中に2個以上有することが好ましく、3個以上有することがより好ましい。
第二の樹脂としては、上記第一の樹脂で挙げたものを用いることができる。
第二の樹脂は1種単独で用いても良いし、2種以上を組み合わせて用いても良い。
第二の溶剤は第二の組成物において、上記低屈折率微粒子や第二の樹脂のような固形分を溶解又は分散して粘度を調節する働きを有する。第二の溶剤としては、上記第一の溶剤で挙げたものを用いることができる。
第二の組成物には、上記成分のほかに、機能性付与を目的として、第一の組成物と同様に更に重合開始剤、帯電防止剤、増粘剤、防汚剤及び反応性又は非反応性レベリング剤等が含まれていても良い。
重合開始剤は上記第一の組成物で挙げたものを用いることができる。
重合開始剤を用いる場合、その含有量は、第二の組成物の全固形分に対して1~5質量%で用いることが好ましい。
帯電防止剤は上記第一の組成物で挙げたものを用いることができる。
帯電防止剤を用いる場合、その含有量は、第二の組成物の全固形分に対して30~60質量%で用いることが好ましい。
増粘剤は上記第一の組成物で挙げたものを用いることができる。
増粘剤の含有量としては、第二の組成物の全固形分に対して0.1~10質量%で用いることが好ましい。
防汚剤は、光学フィルムの最表面の汚れを防止し、さらにHC層に耐擦傷性を付与することもできる。防汚剤は第一の組成物及び第二の組成物の両方に含まれていても良い。少ない含有量で防汚性を効率的に発現させる観点から、防汚剤は第二の組成物にのみ含まれていることが好ましい。
防汚剤としては、従来公知のフッ素系化合物又はケイ素系化合物等の防汚剤(防汚染剤)を用いて良い。
防汚剤としては、例えば、特開2007-264279号公報に記載の防汚染剤が挙げられる。
市販品の防汚剤を用いることも好ましい。このような市販品の防汚剤(非反応性)としては、DIC(株)製のメガファックシリーズ、例えば、商品名MCF350-5、F445、F455、F178、F470、F475、F479、F477、TF1025、F478及びF178K等、東芝シリコーン(株)製のTSFシリーズ等、信越化学工業(株)製のX-22シリーズ及びKFシリーズ等並びにチッソ(株)製のサイラプレーンシリーズ等が挙げられる。
市販品の防汚剤(反応性)としては、新中村化学工業(株)製の商品名SUA1900L10及び商品名SUA1900L6、ダイセルユーシービー(株)製の商品名Ebecryl350、商品名Ebecryl1360及び商品名KRM7039、日本合成化学工業(株)製のUT3971、DIC(株)製の商品名ディフェンサTF3001、商品名ディフェンサTF3000及び商品名ディフェンサTF3028、共栄社化学(株)製の商品名ライトプロコートAFC3000、信越化学工業(株)製の商品名KNS5300、GE東芝シリコーン(株)製の商品名UVHC1105及びUVHC8550並びに
日本ペイント(株)製の商品名ACS-1122等が挙げられる。
レベリング剤は上記第一の組成物で挙げたものを用いることができる。
レベリング剤は、第一の組成物と第二の組成物のいずれに含まれていても良いが、効率良くレベリング剤の機能を発現する観点から第二の組成物のみに含まれていることが好ましい。
レベリング剤を用いる場合の含有量としては、フッ素系のレベリング剤の場合は、第二の樹脂の質量に対して5.0質量%以下で用い、0.1~3.0質量%で用いることが好ましく、フッ素系以外のレベリング剤の場合は、第二の樹脂の質量に対して0.5~10質量%で用いることが好ましい。
本発明に係る光学フィルムの製造方法においては、上記(iii)同時塗布する工程において光透過性基材の一面側に、少なくとも上記第一及び第二の組成物を同時塗布すればよく、光学フィルムの要求される性能に応じて、適宜その他の機能層を設けるためにその他の機能層用組成物を準備しても良い。
その他の機能層としては、例えば、帯電防止層及び防汚層が挙げられる。
なお、後述するようにその他の機能層用組成物は、光透過性基材側から第一及び第二の組成物が位置するように隣接して塗布さえすれば、その機能に応じて適宜塗布位置を設定することができる。
本発明では、(iv)工程の前、すなわち、塗膜の乾燥の前にプレキュアを行わない。
例えば、第一又は第二の溶剤としてメチルイソブチルケトンを用いる場合は、通常室温~80℃、好ましくは40℃~70℃の範囲内の温度で、20秒~3分、好ましくは30秒~1分程度の時間で乾燥が行われる。
なお、本発明において、(iv)工程の乾燥とは、当該乾燥を行っても層の硬化が製品として十分ではない程度(例えば、JIS K5600-5-4(1999)に規定する鉛筆硬度試験(4.9N荷重)で、硬度「H」未満。)に処理することを意味するのに対し、第一の樹脂や第二の樹脂が熱硬化性樹脂を含む場合に乾燥後に行う加熱は、当該加熱を行うことにより層の硬化が製品として十分になる程度(上記鉛筆硬度試験で、硬度「H」以上)の温度で処理することを意味する。
また、プレキュアを行わずに塗膜を乾燥させ、次いで光照射や加熱を行い塗膜を硬化させるため、プレキュアを行って硬化させる場合に比べて、HC層と光透過性基材やHC層の光透過性基材側に接する層との密着性を高められる。
また、プレキュアを行う必要がないため、プレキュアと本硬化の2度、光照射を行って硬化させる場合に比べて、生産性にも優れる。
本発明に係る光学フィルムは上記製造方法により得られるものであり、図1に示したように、光透過性基材10の一面側に少なくともHC層20が設けられている。
本発明の光学フィルムは、上記製造方法により製造することで、第二の組成物に含まれる低屈折率微粒子及び/又は低屈折率樹脂がHC層の膜厚方向において、HC層の光透過性基材とは反対側の界面側に光透過性基材側よりも多く存在し、かつ、光透過性基材側ほどその存在量が少なくなるように分布し、HC層内においてその低屈折率微粒子及び/又は低屈折率樹脂とHC層の樹脂との屈折率差による干渉縞の発生と、HC層と基材との界面における干渉縞の発生を抑制し、また、視認性に優れる光学フィルムが得られる。
また、プレキュアを行わずに塗膜を乾燥させて、次いで光照射や加熱により硬化させているため、プレキュアを行い、次いで、乾燥、光照射や加熱を行い硬化させる場合に比べて、従来の低屈折率層とHC層を逐次重層塗布により形成した場合や特許文献2のような同時塗布により形成した場合のような明確な層界面を示さず、また、反射防止機能を有し、ヘイズ、全光線透過率及びスジのない面状を維持しつつ、層間の干渉縞の発生を抑制し、密着性を良化し、基材付近では、基材の屈折率と同程度の屈折率のハードコート組成物の割合を多くすることでハードコート層と基材との間における干渉縞の発生を抑制し、また、密着性に優れる。
また、図5に示すように、HC層の光透過性基材とは反対側の面に防汚層150を設けても良い。
反射率は、日本分光(株)製の商品名V7100型紫外可視分光光度計及び日本分光(株)製の商品名VAR-7010絶対反射率測定装置を用いて、入射角を5°、偏光子をN偏光、測定波長範囲を380~780nmとして、光学フィルムのTAC基材側に黒テープを貼合し、それを装置に設置して測定する。なお、測定波長範囲にて求められた測定結果の平均値を反射率とする。
ヘイズ値は、JIS K7136に従って反射・透過率計HM-150((株)村上色彩技術研究所製)により測定することができる。
図1に示したように、HC層内においてこのような低屈折率微粒子の分布をとることにより、反射防止機能を有し、ヘイズ、全光線透過率及びスジのない面状を維持しつつ、層間の干渉縞の発生を抑制し、密着性を良化し、基材付近では、基材の屈折率と同程度の屈折率のハードコート組成物の割合を多くすることでハードコート層と基材との間における干渉縞の発生を抑制し、密着性に優れた光学フィルムが得られる。
ハードコート層内の層界面とは、図2に示したように層内において組成物の硬化部分に界面(境界)が生じることを意味する。層界面の具体例としては、後述する図9に示す2種の組成物の硬化部分の境界が挙げられる。
光学フィルムの全光線透過率は、JIS K7361に従って、ヘイズ値と同じ測定器で測定できる。
本発明に係る偏光板は、上記光学フィルムの前記ハードコート層とは反対の光透過性基材側に偏光子が設けられていることを特徴とする。
図6は、本発明に係る偏光板の層構成の一例を示す模式図である。図6に示す偏光板2は、光透過性基材10にHC層20が設けられた光学フィルム1並びに保護フィルム160及び偏光層170が積層された偏光子180とを有しており、光学フィルム1のHC層20とは反対の光透過性基材10側に偏光子180が設けられている。
本発明に用いられる偏光子としては、所定の偏光特性を備えるものであれば特に限定されるものではなく、一般的に液晶表示装置に用いられる偏光子を用いることができる。
偏光子は、所定の偏光特性を長期間保持できる形態であれば特に限定されるものではなく、例えば、偏光層のみから構成されていてもよく、保護フィルムと偏光層とが貼り合わされたものであってもよい。保護フィルムと偏光層とが貼り合わされている場合、偏光層の片面のみに保護フィルムが形成されていてもよく、偏光層の両面に保護フィルムが形成されていてもよい。
保護フィルムの光透過性としては、可視光領域における透過率が80%以上であることが好ましく、90%以上であることがより好ましい。
なお、上記保護フィルムの透過率は、JIS K7361-1(プラスチック-透明材料の全光透過率の試験方法)により測定することができる。
本発明に係るディスプレイは、上記光学フィルムの前記ハードコート層とは反対の光透過性基材側にディスプレイパネルが配置されていることを特徴とする。
ディスプレイとしては、LCD、PDP、ELD(有機EL、無機EL)、CRT等が挙げられる。
ディスプレイは、ディスプレイの視聴者側部材のディスプレイパネルと、駆動部を含む背面側部材からなる。液晶ディスプレイを例に説明すると、ディスプレイパネルとは、液晶材を閉じ込めた2枚のガラス板(例えば、カラーフィルタ基板とアレイ基板)と偏光板及び本発明の光学フィルム等からなる部材である。液晶ディスプレイを例に説明すると、背面側部材とは、バックライトと呼ばれる光源や、LCDを制御する駆動回路、光源を制御する回路及びシャーシ等からなる部材である。この場合の液晶ディスプレイの層構成の一例としては、導光板や拡散フィルム等を含むバックライト部があり、その視聴者側に偏光板、アレイ基板、液晶層、カラーフィルタ基板、偏光板、光学フィルムの順に積層されてなるものである。
第一の樹脂(1)として、荒川化学工業(株)製の商品名ビームセットDK1(重量平均分子量20000、固形分75%、MIBK溶剤)を用いた。
第一の樹脂(2)として、日本化薬(株)製のペンタエリスリトールトリアクリレートを用いた。
第一の樹脂を兼ねた低屈折率樹脂として、共栄社化学(株)製のLINC-3A(下記一般式(1)で表わされるトリアクリロイル-ヘプタデカフルオロノネニル-ペンタエリスリトール(主成分)とペンタエリスリトールトリアクリレートの混合物)を用いた。
レベリング剤として、DIC(株)製の商品名MCF350-5(固形分5%)を用いた。
溶剤として、MIBKを用いた。
光透過性基材として、富士フィルム(株)製のTAC基材、商品名TD80UL(厚さ80μm)を用いた。
乾燥膜厚の測定は、Mitutoyo製の商品名DIGIMATIC INDICATOR CODE215-403を用いて、ガラス上に測定対象のサンプルを置き、測定した。
各化合物の略語はそれぞれ、以下の通りである。
PETA:ペンタエリスリトールトリアクリレート

(実施例1)
上記第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物1をエバポレーターを用いて溶剤を留去し、それぞれ、粘度を30mPa・sに調整した。次いで、1m/minの速度で搬送されるTAC基材(TD80UL)上に、TAC基材側から第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物1が位置するように2層同時塗布を行った。このとき、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物1の塗膜のウェット膜厚をそれぞれ、20μm、10μmとした。
次いで、2層同時塗布の塗膜を70℃にて60秒間乾燥し、窒素雰囲気下で、紫外線を積算光量が120mJ/cm2になるように照射して塗膜を硬化させることにより、乾燥膜厚10μmのハードコート層を形成し、光学フィルムを作製した。
実施例1において、第二のハードコート層用硬化性樹脂組成物1を用いず、第一のハードコート層用硬化性樹脂組成物1のみをウェット膜厚20μmで塗布し、乾燥膜厚9μmのハードコート層を形成した以外は、実施例1と同様にして光学フィルムを作製した。
実施例1において、第一のハードコート層用硬化性樹脂組成物1を用いず、第二のハードコート層用硬化性樹脂組成物1のみをウェット膜厚20μmで塗布し、乾燥膜厚10μmのハードコート層を形成した以外は、実施例1と同様にして光学フィルムを作製した。
実施例1において、第一のハードコート層用硬化性樹脂組成物1のみをウェット膜厚20μmで塗布し、その塗膜を70℃にて60秒間乾燥し、窒素雰囲気下で、紫外線を積算光量が120mJ/cm2になるように照射して塗膜を硬化させ、次いで、その硬化膜上に第二のハードコート層用硬化性樹脂組成物1のみをウェット膜厚10μmで塗布し、その塗膜を70℃にて60秒間乾燥し、窒素雰囲気下で、紫外線を積算光量が120mJ/cm2になるように照射して塗膜を硬化させ、合計乾燥膜厚10μmのハードコート層を形成した以外は、実施例1と同様にして光学フィルムを作製した。
上記第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物2をそれぞれ、粘度を10mPa・sに調整した。次いで、20m/minの速度で搬送されるTAC基材(TD80UL)上に、TAC基材側から第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物2が位置するように2層同時塗布を行った。このとき、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物2の塗膜のウェット膜厚をそれぞれ、25μm、5μmとした。
次いで、2層同時塗布の塗膜を70℃にて60秒間乾燥し、窒素雰囲気下で、紫外線を積算光量が120mJ/cm2になるように照射して塗膜を硬化させることにより、乾燥膜厚11μmのハードコート層を形成し、光学フィルムを作製した。
実施例2において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物2の塗膜のウェット膜厚をそれぞれ、25μm、1μmとし、乾燥膜厚8μmのハードコート層を形成した以外は、実施例2と同様にして光学フィルムを作製した。
実施例2において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物2の塗膜のウェット膜厚をそれぞれ、18.75μm、3.75μmとし、乾燥膜厚6μmのハードコート層を形成した以外は、実施例2と同様にして光学フィルムを作製した。
実施例2において、第二のハードコート層用硬化性樹脂組成物2を用いず、第一のハードコート層用硬化性樹脂組成物1のみをウェット膜厚20μmで塗布し、乾燥膜厚11μmのハードコート層を形成した以外は、実施例2と同様にして光学フィルムを作製した。
実施例2において、第一のハードコート層用硬化性樹脂組成物1を用いず、第二のハードコート層用硬化性樹脂組成物2のみをウェット膜厚10μmで塗布し、乾燥膜厚5μmのハードコート層を形成した以外は、実施例2と同様にして光学フィルムを作製した。
実施例2において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物2の同時塗布後、乾燥前に、窒素雰囲気下で、紫外線を積算光量が50mJ/cm2になるように照射(プレキュア)した以外は、実施例2と同様にして光学フィルムを作製した。
上記第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物3をそれぞれ、粘度を10mPa・sに調整した。次いで、20m/minの速度で搬送されるTAC基材(TD80UL)上に、TAC基材側から第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物3が位置するように2層同時塗布を行った。このとき、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物3の塗膜のウェット膜厚をそれぞれ、25μm、5μmとした。
次いで、2層同時塗布の塗膜を70℃にて60秒間乾燥し、窒素雰囲気下で、紫外線を積算光量が120mJ/cm2になるように照射して塗膜を硬化させることにより、乾燥膜厚9μmのハードコート層を形成し、光学フィルムを作製した。
実施例5において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物3の塗膜のウェット膜厚をそれぞれ、25μm、1μmとし、乾燥膜厚8μmのハードコート層を形成した以外は、実施例5と同様にして光学フィルムを作製した。
実施例5において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物3の塗膜のウェット膜厚をそれぞれ、18.75μm、3.75μmとし、乾燥膜厚5μmのハードコート層を形成した以外は、実施例5と同様にして光学フィルムを作製した。
実施例5において、第一のハードコート層用硬化性樹脂組成物1を用いず、第二のハードコート層用硬化性樹脂組成物3のみをウェット膜厚10μmで塗布し、乾燥膜厚5μmのハードコート層を形成した以外は、実施例5と同様にして光学フィルムを作製した。
上記第一のハードコート層用硬化性樹脂組成物2及び第二のハードコート層用硬化性樹脂組成物4をそれぞれ、粘度を30mPa・sに調整した。次いで、1m/minの速度で搬送されるTAC基材(TD80UL)上に、TAC基材側から第一のハードコート層用硬化性樹脂組成物2及び第二のハードコート層用硬化性樹脂組成物4が位置するように2層同時塗布を行った。このとき、第一のハードコート層用硬化性樹脂組成物2及び第二のハードコート層用硬化性樹脂組成物4の塗膜のウェット膜厚をそれぞれ、20μm、10μmとした。
次いで、2層同時塗布の塗膜を25℃にて60秒間乾燥し、窒素雰囲気下で、紫外線を積算光量が120mJ/cm2になるように照射して塗膜を硬化させることにより、乾燥膜厚14μmのハードコート層を形成し、光学フィルムを作製した。
実施例8において、2層同時塗布の塗膜の乾燥温度を50℃とした以外は、実施例8と同様にして光学フィルムを作製した。
実施例8において、2層同時塗布の塗膜の乾燥温度を70℃とした以外は、実施例8と同様にして光学フィルムを作製した。
実施例8において、2層同時塗布の塗膜の乾燥温度を100℃とした以外は、実施例8と同様にして、光学フィルムを作製した。
実施例10において、第一のハードコート層用硬化性樹脂組成物2及び第二のハードコート層用硬化性樹脂組成物4の塗膜のウェット膜厚をそれぞれ、25μm、5μmとした以外は、実施例10と同様にして光学フィルムを作製した。
実施例10において、第二のハードコート層用硬化性樹脂組成物4を用いず、第一のハードコート層用硬化性樹脂組成物2のみをウェット膜厚20μmで塗布し、乾燥膜厚9μmのハードコート層を形成した以外は、実施例10と同様にして光学フィルムを作製した。
実施例10において、第一のハードコート層用硬化性樹脂組成物2を用いず、第二のハードコート層用硬化性樹脂組成物4のみをウェット膜厚10μmで塗布し、乾燥膜厚8μmのハードコート層を形成した以外は、実施例10と同様にして光学フィルムを作製した。
実施例1において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物1の粘度をそれぞれ、90mPa・sになるように調整し、同時塗布時に、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物3の塗膜のウェット膜厚をそれぞれ、25μm、5μmとし、乾燥膜厚18μmのハードコート層を形成した以外は、実施例1と同様にして光学フィルムを作製した。
実施例1において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物1の粘度をそれぞれ、4mPa・sになるように調整し、乾燥膜厚5μmのハードコート層を形成した以外は、実施例1と同様にして光学フィルムを作製した。
実施例1において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物1の粘度をそれぞれ、10mPa・s、4mPa・sになるように調整し、乾燥膜厚9μmのハードコート層を形成した以外は、実施例1と同様にして光学フィルムを作製した。
実施例1において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物1の粘度をそれぞれ、62mPa・s、10mPa・sになるように調整し、乾燥膜厚17μmのハードコート層を形成した以外は、実施例1と同様にして光学フィルムを作製した。
実施例1において、第一のハードコート層用硬化性樹脂組成物1及び第二のハードコート層用硬化性樹脂組成物1の粘度をそれぞれ、10mPa・sになるように調整し、その調整した2つの組成物の実施例1で用いたのと同じ量を混合し、その混合した組成物をTAC基材上に塗布した。このとき、この混合した組成物の塗膜のウェット膜厚を30μmとした。
次いで、その塗膜を実施例1と同様に乾燥、光照射を行い、乾燥膜厚10μmのハードコート層を形成し、光学フィルムを作製した。
上記実施例及び比較例の光学フィルムについて、それぞれ下記に示すように反射率、ヘイズ(Hz)及び全光線透過率について測定を行った。また、上記実施例及び比較例の光学フィルムについて、それぞれ下記に示すように干渉縞の評価を行った。その結果を表2に示す。
また、実施例1の光学フィルムの断面写真を図7及び8に、比較例3の光学フィルムの断面写真を図9に示す。なお、図8の断面写真は、図7の写真におけるHC層のTAC基材とは反対側の界面側を拡大したものである。
反射率の測定は、日本分光(株)製の商品名V7100型紫外可視分光光度計及び日本分光(株)製の商品名VAR-7010絶対反射率測定装置を用いて、入射角を5°、偏光子をN偏光、測定波長範囲を380~780nmとして、光学フィルムのTAC基材側に黒テープを貼合し、それを装置に設置して測定を行った。なお、測定波長範囲にて求められた測定結果の平均値を反射率とした。
ヘイズ及び全光線透過率は、それぞれ、JIS K-7136、JIS K7361に準拠して反射・透過率計HM-150((株)村上色彩技術研究所製)で測定した。
フナテック(株)製の干渉縞検査ランプ(Naランプ)を用い、目視にて検査し、下記基準で評価した。
○:干渉縞の発生がほとんど見られなかったもの
△:干渉縞がぼんやり見えたもの
×:干渉縞がはっきり見えたもの
上記実施例及び比較例の光学フィルムについて、それぞれ下記に示す碁盤目密着性試験の密着率の測定を行った。
なお、比較例12については面状が悪く、測定できなかった。
(碁盤目密着性試験)
光学フィルムのHC層側表面に1mm角で合計100目の碁盤目を入れ、ニチバン(株)製工業用24mmセロテープ(登録商標)を用いて5回連続剥離試験を行い、下記基準に基づいて算出される剥がれずに残ったマス目の割合を求めた。
密着率(%)=(剥がれなかったマス目の数/合計のマス目数100)×100
光学フィルムの外観の面状(塗工スジの有無)について目視により評価を行った。
○:塗工スジが見えなかったもの
△:塗工スジがぼんやり見えたもの
×:塗工スジがはっきり見えたもの
表2より、実施例ではいずれも反射率及びヘイズが低かった。実施例では、全光線透過率は91.5%以上と高い値であった。また、実施例ではいずれも干渉縞の発生が抑制されていた。また、実施例では密着性と面状も良好であった。特に実施例1と実施例2の面状が良好であった。
実施例1の光学フィルムの断面図である図7及び図8より、中空シリカ微粒子がHC層のTAC基材とは反対側(上層側)からTAC基材側ほど少なくなる分布をとっていることがわかり、図8からはHC層のTAC基材とは反対側の界面から5μmまでにほとんどの中空シリカ微粒子が分布していることがわかる。
また、図7~図9を対比すると、実施例1の場合では、第一の組成物の硬化した部分と第二の組成物の硬化した部分の境界が比較例3に比べて明確ではないことがわかる。
しかし、実施例1において第二の組成物がない場合に相当する比較例1では、中空シリカ微粒子が含まれないため一般的なハードコート層のみと同じ反射率となってしまった。
実施例1において第一の組成物がない場合に相当する比較例2では、干渉縞が発生し、密着率も低かった。これは、第二の組成物に含まれる中空シリカ微粒子がHC層において均一に分布し、HC層のTAC基材側界面に位置することによってTAC基材と中空シリカ微粒子との屈折率差が大きくなったことで干渉縞が発生したものと推測される。また、このようにHC層のTAC基材側界面に中空シリカ微粒子が位置することによって、HC層の樹脂がTAC基材に浸透して硬化する面積が小さくなり、密着性が低下したものと推測される。
実施例1において同時塗布ではなく逐次塗布をした場合に相当する比較例3では、干渉縞がぼんやりと観察された。これは、図9の断面写真に見られるように第一の組成物の硬化した部分と第二の組成物の硬化した部分の境界が明瞭に区別され、この境界部分の屈折率差によって干渉縞が発生したものと推測される。
実施例2において第二の組成物がない場合に相当する比較例4では、比較例1と同様に反射率が一般的なハードコート層のみと同じ反射率となってしまった。
実施例2において第一の組成物がない場合に相当する比較例5では、比較例2と同様に干渉縞が発生し、密着率も低かった。
実施例2において乾燥前にプレキュアを行った場合に相当する比較例6では、密着率が低かった。これは、プレキュアを行うことにより、第一の組成物と第二の組成物の硬化(樹脂の重合ないし架橋)が進行してしまい、TAC基材側の第一の組成物に含まれる第一の樹脂がTAC基材に十分に浸透しなかったためと推測される。
実施例5において第一の組成物がない場合に相当する比較例7では、比較例2と同様に干渉縞が発生し、密着率も低かった。
実施例10において第二の組成物がない場合に相当する比較例8では、比較例1と同様に一般的なハードコート層のみと同じ反射率となってしまった。
実施例10において第一の組成物がない場合に相当する比較例9では、比較例2と同様に干渉縞が発生し、密着率も低かった。
実施例1において第一の組成物と第二の組成物の粘度がともに小さい場合に相当する比較例10では、反射率が比較例1よりも低く、実施例1よりも高かった。これは、二つの組成物の粘度が低いことにより、二つの組成物の混合が進行してしまい、HC層のTAC基材と反対側(上層側)に存在する中空シリカ微粒子が減少し、反射率が高くなったためと推測される。
実施例1においてHC層の上層側の第二の組成物の粘度が小さい場合に相当する比較例11では面状が良くなかった。
実施例1において第一の組成物と第二の組成物の粘度差が大きい場合に相当する比較例12では、HC層表面のスジが大量に発生し、表面が平滑でなくなってしまい、光が散乱することで反射率、ヘイズ及び全光線透過率が測定できなかった。
実施例1において第一の組成物と第二の組成物を均一に混合したものを塗布した場合に相当する比較例13では、反射率が比較例10と同等となった。また、干渉縞が発生し、密着率も低かった。これは二つの組成物を均一に混合して塗布したことにより、比較例10と同様にHC層のTAC基材と反対側に存在する中空シリカ微粒子が減少し、反射率が高くなったためと推測される。また、比較例2と同様にHC層のTAC基材側界面に中空シリカ微粒子が位置することによって干渉縞が発生し、密着率が低くなったものと推測される。

Claims (8)
- (i)光透過性基材を準備する工程、
(ii)反応性を有する第一の樹脂及び第一の溶剤を含み、かつ低屈折率微粒子及び低屈折率樹脂を含まず又は低屈折率樹脂を含んでいても当該第一の樹脂の質量に対して5.0質量%以下であり、粘度μ1が3mPa・s以上の第一のハードコート層用硬化性樹脂組成物、並びに平均粒径10~300nmの低屈折率微粒子及び低屈折率樹脂からなる群より選ばれる1種以上の低屈折率成分、反応性を有する第二の樹脂及び第二の溶剤を含み、粘度μ2が5mPa・s以上、かつ当該μ2から当該μ1を差し引いた値が30mPa・s以下である第二のハードコート層用硬化性樹脂組成物を準備する工程、
(iii)当該光透過性基材の一面側に、当該光透過性基材側から少なくとも当該第一のハードコート層用硬化性樹脂組成物及び第二のハードコート層用硬化性樹脂組成物を隣接させて同時塗布し、塗膜とする工程、
(iv)前記(iii)工程で得られた塗膜を乾燥させ、次いで光照射及び/又は加熱を行い硬化させる工程、を含み、かつ、当該(iii)工程と当該(iv)工程の間に、プレキュアを行わないことを特徴とする、光学フィルムの製造方法。 - 前記(iii)工程において、第一のハードコート層用硬化性樹脂組成物の塗膜のウェット膜厚をT1、第二のハードコート層用硬化性樹脂組成物の塗膜のウェット膜厚をT2としたとき、T2/T1が0.01~1であることを特徴とする、請求項1に記載の光学フィルムの製造方法。
- 前記第一のハードコート層用硬化性樹脂組成物の粘度μ1が3~95mPa・sであり、前記第二のハードコート層用硬化性樹脂組成物の粘度μ2が5~100mPa・sであることを特徴とする、請求項1に記載の光学フィルムの製造方法。
- 請求項1乃至3のいずれかに記載の製造方法により得られる、光学フィルム。
- 光透過性基材の一面側にハードコート層が設けられた光学フィルムであって、
前記ハードコート層の膜厚方向において、低屈折率微粒子が前記光透過性基材とは反対側の界面側に当該光透過性基材側よりも多く存在し、かつ、当該光透過性基材側ほど当該低屈折率微粒子の存在量が少なく、当該光透過性基材とは反対側の界面から光透過性基材側にかけて当該低屈折率成分が徐々に少なくなっており、
当該ハードコート層内に層界面がなく、
当該ハードコート層の前記光透過性基材に対する碁盤目密着性試験の密着率が90~100%であることを特徴とする、請求項4に記載の光学フィルム。 - 前記ハードコート層の膜厚方向において、前記光透過性基材とは反対側の界面から前記ハードコート層の乾燥膜厚の70%までの領域に、前記低屈折率微粒子の全量の70~100%が存在することを特徴とする、請求項4に光学フィルム。
- 前記請求項4に記載の光学フィルムの前記ハードコート層とは反対の光透過性基材側に偏光子が設けられていることを特徴とする、偏光板。
- 前記請求項4に記載の光学フィルムの前記ハードコート層とは反対の光透過性基材側にディスプレイパネルが配置されていることを特徴とする、ディスプレイ。
