また、特許文献2で提案されるような、ダイを利用して混合物を一体的に板状に吐出する方法がある。
[1]フェノール樹脂、樹脂の酸硬化触媒、発泡剤及び界面活性剤を含有する発泡性フェノール樹脂組成物であって、発泡剤は、炭化水素系発泡剤を含有しており、界面活性剤は、アルキルエーテル部分の炭素数が14~22のポリオキシエチレンアルキルエーテルであり、その含有量が、フェノール樹脂100重量部に対して0.01~10重量部である、発泡性フェノール樹脂組成物。
[2]フェノール樹脂、樹脂の酸硬化触媒、発泡剤及び界面活性剤を含有する発泡性フェノール樹脂組成物を、発泡及び硬化させるフェノール樹脂フォームの製造方法であって、発泡剤は、炭化水素系発泡剤を含有しており、界面活性剤は、アルキルエーテル部分の炭素数が14~22のポリオキシエチレンアルキルエーテルであり、その含有量が、フェノール樹脂100重量部に対して0.01~10重量部である、製造方法。
[3]アルキルエーテル部分の炭素数が16~18である、[2]記載の製造方法。
[4]界面活性剤の含有量が、フェノール樹脂100重量部に対して0.3~5重量部である、[2]又は[3]に記載の製造方法。
[5]ポリオキシエチレンアルキルエーテルは、HLBが15~20のポリオキシエチレンアルキルエーテルである、[2]~[4]のいずれかに記載の製造方法。
[6]発泡剤は、炭化水素系発泡剤のみから構成される、[2]~[5]のいずれかに記載の製造方法。

回転粘度計(東機産業(株)製、R-100型、ローター部は3°×R-14)を用い、40℃で3分間安定させた後の測定値とした。
フェノール樹脂フォームより、直径35mm~36mmの円筒試料をコルクボーラーで刳り貫き、高さ30mm~40mmに切りそろえた後、空気比較式比重計(東京サイエンス社製、1,000型)の標準使用方法により試料容積を測定する。その試料容積から、試料重量と樹脂密度から計算した気泡壁の容積を差し引いた値を、試料の外寸から計算した見かけの容積で割った値であり、ASTM-D-2856に従い測定した。ここでフェノール樹脂の密度は1.3kg/Lとした。
フェノール樹脂フォームサンプル200mm角、低温板5℃、高温板35℃でJIS-A-1412の平板熱流計法に従い、測定した。
発泡体断面の50倍拡大写真上に9cmの長さの直線を4本引き、各直線が横切った気泡の数の平均値で1,800μmを割った値であり、JIS-K-6402に準じて測定した、セル数より計算した平均値である。
発泡体を10cm角で切り出し、JIS-K7220に従い、測定した。その値を密度換算して、27kg/m3に合わせた。
反応器に、52重量%ホルムアルデヒド3500kgと99重量%フェノール2510kgを仕込み、プロペラ回転式の攪拌機により攪拌し、温調機により反応器内部液温度を40℃に調整した。次いで、50重量%水酸化ナトリウム水溶液を加えながら昇温して、反応を行わせた。オストワルド粘度が60センチストークス(25℃における測定値)に到達した段階で、反応液を冷却し、尿素を570kg(ホルムアルデヒド仕込み量の15モル%に相当)添加した。その後、反応液を30℃まで冷却し、パラトルエンスルホン酸一水和物の50重量%水溶液でpHを6.4に中和した。
フェノール樹脂A-U100重量部に対して、界面活性剤としてポリオキシエチレンステアリルエーテル(アルキルエーテル部分の炭素数:18)を0.2重量部の割合で混合した。混合されたフェノール樹脂100重量部に対して、発泡剤としてイソペンタン50重量%とイソブタン50重量%の混合物7重量部、酸硬化触媒としてキシレンスルホン酸80重量%とジエチレングリコール20重量%の混合物14重量部からなる組成物を、25℃に温調したミキシングヘッドに供給し、マルチポート分配管を通して、移動する下面材上に供給した。使用する混合機(ミキサー)は、特開平10-225993号に開示されたものを使用した。即ち、混合機の上部側面に、フェノール樹脂に界面活性剤を添加した樹脂組成物、及び、発泡剤の導入口があり、回転子が攪拌する攪拌部の中央付近の側面に硬化触媒の導入口を備えている。攪拌部以降はフォームを吐出するためのノズルに繋がっている。即ち、触媒導入口までを混合部(前段)、触媒導入口~攪拌終了部を混合部(後段)、攪拌終了部~ノズルを分配部とし、これらにより構成されている。分配部は先端に複数のノズルを有し、混合された発泡性フェノール樹脂組成物が均一に分配されるように設計されている。
界面活性剤をポリオキシエチレンセチルエーテル(アルキルエーテル部分の炭素数:16)とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た。
界面活性剤をポリオキシエチレンベヘニルエーテル(アルキルエーテル部分の炭素数:22)とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た。
界面活性剤をポリオキシエチレンミリスチルエーテル(アルキルエーテル部分の炭素数:14)とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た。
界面活性剤をフェノール樹脂A-U100重量部に対して、0.02重量部とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た。このとき、ポリオキシエチレンステアリルエーテルのHLBを測定したところ、17.6であった。
界面活性剤をフェノール樹脂A-U100重量部に対して、10重量部とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た
界面活性剤をフェノール樹脂A-U100重量部に対して、0.3重量部とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た
界面活性剤をフェノール樹脂A-U100重量部に対して、5重量部とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た。
界面活性剤をフェノール樹脂A-U100重量部に対して、0.02重量部とし、実施例1と同様に発泡剤、硬化触媒をミキサーにて混合し、その後マルチポート分配管で分配したものの先に、上面、下面、両側面、背面からなる特許文献2の実施例1に記載されたダイと同様のダイを設置し、その中へ、上記の混合物を注入し、ダイリップ吐出口より下表面材へ板状に吐出し、その後、上面材を被覆させ、実施例1と同様にフェノール樹脂フォームを得た。
界面活性剤を、エチレンオキサイド-プロピレンオキサイドのブロック共重合体とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た。
界面活性剤を、エチレンオキサイド-プロピレンオキサイドのブロック共重合体とポリオキシエチレンドデシルフェニルエーテルを、重量比が3対7で混合したものとする以外は、実施例1と同様にして、フェノール樹脂フォームを得た。
界面活性剤を、ポリオキシエチレンラウリルエーテル(アルキルエーテル部分の炭素数:12)とする以外は、実施例1と同様にして、フェノール樹脂フォームを得た。
界面活性剤を、エチレンオキサイド-プロピレンオキサイドのブロック共重合体とポリオキシエチレンドデシルフェニルエーテルを、重量比が3対7で混合したものとし、フェノール樹脂A-U100重量部に対して、0.2重量部とし、実施例1と同様に発泡剤、硬化触媒をミキサーにて混合し、その後マルチポート分配管で分配したものの先に、上面、下面、両側面、背面からなる特許文献2の実施例1に記載されたダイと同様のダイを設置し、その中へ、上記の混合物を注入し、ダイ吐出口より下表面材へ吐出し、その後、上面材を被覆させ、実施例1と同様にフェノール樹脂フォームを得た。
Claims (6)
- フェノール樹脂、該樹脂の酸硬化触媒、発泡剤及び界面活性剤を含有する発泡性フェノール樹脂組成物であって、
前記発泡剤は、炭化水素系発泡剤を含有しており、
前記界面活性剤は、アルキルエーテル部分の炭素数が14~22のポリオキシエチレンアルキルエーテルであり、その含有量が、フェノール樹脂100重量部に対して0.01~10重量部である、発泡性フェノール樹脂組成物。 - フェノール樹脂、該樹脂の酸硬化触媒、発泡剤及び界面活性剤を含有する発泡性フェノール樹脂組成物を、発泡及び硬化させるフェノール樹脂フォームの製造方法であって、
前記発泡剤は、炭化水素系発泡剤を含有しており、
前記界面活性剤は、アルキルエーテル部分の炭素数が14~22のポリオキシエチレンアルキルエーテルであり、その含有量が、フェノール樹脂100重量部に対して0.01~10重量部である、製造方法。 - 前記アルキルエーテル部分の炭素数が16~18である、請求項2記載の製造方法。
- 前記界面活性剤の含有量が、前記フェノール樹脂100重量部に対して0.3~5重量部である、請求項2又は3に記載の製造方法。
- 前記ポリオキシエチレンアルキルエーテルは、HLBが15~20のポリオキシエチレンアルキルエーテルである、請求項2~4のいずれか一項に記載の製造方法。
- 前記発泡剤は、前記炭化水素系発泡剤のみから構成される請求項2~5のいずれか一項に記載の製造方法。
