背景技術
[0002] 一般に、自動車などの自動推進車両は、液体燃料を使用して!/、る。この液体燃料 の多くは、硫黄を含有している。そのため、例えば、排ガス浄化用触媒が浄化する排 ガスが還元性である場合に、排ガス中の硫黄分の触媒反応により硫化水素が発生し 、より一層の硫化水素排出量低減が必要である。
[0003] "Catalysis Today", Vol.9, 1991, pp.105-112には、ニッケルを含んだ排ガス浄化用 触媒が記載されている。この排ガス浄化用触媒を使用すると、硫化水素の排出量を 低減すること力 Sでさる。
[0004] しかしながら、欧州などの幾つかの地域では、ニッケル及びニッケル化合物は、環 境負荷物質に指定されており、触媒での使用が禁止されている。そのため、ニッケル を使用することなしに、硫化水素排出量を低減する技術が必要である。
発明の開示
[0005] 本発明の目的は、ニッケルを使用することなしに硫化水素排出量を低減可能とする ことにある。
[0006] 本発明の一側面によると、担体基材と、前記担体基材に支持されると共に多孔質 担体を含んだ触媒担持層と、前記多孔質担体に担持された貴金属とを具備し、前記 貴金属の平均粒径は 5nm以上である排ガス浄化用触媒が提供される。

図 1は、本発明の一態様に係る排ガス浄化用触媒を概略的に示す斜視図である。 図 2は、図 1に示す排ガス浄化用触媒の一部を拡大して示す断面図である。
[0009] 図 1及び図 2に示す排ガス浄化用触媒 1は、モノリス触媒である。
この排ガス浄化用触媒 1は、担体基材 2としてモノリスハニカム担体を含んでいる。 担体基材 2は、典型的には、コージエライトなどのセラミックスからなる。
[0010] 担体基材 2上には、触媒担体層 3が形成されている。触媒担体層 3は、単層構造を 有していてもよく、或いは、多層構造を有していてもよい。
[0011] 触媒担体層 3は、多孔質担体 31を含んでいる。多孔質担体 31の材料としては、例 えば、アルミナ、シリカ、ジルコユア、又はチタニアを使用することができる。
[0012] 触媒担体層 3は、多孔質担体 31以外の材料をさらに含むことができる。例えば、触 媒担体層 3は、酸素貯蔵材料をさらに含んで!/、てもよ!/、。
[0013] 酸素貯蔵材料は、例えば、セリウム酸化物又はセリウムとセリウム以外の希土類元 素とを含んだ酸化物である。セリウムとセリウム以外の希土類元素とを含んだ酸化物 は、複合酸化物及び/又は固溶体である。セリウムとセリウム以外の希土類元素とを 含んだ酸化物としては、例えば、セリウムとジルコニウムとを含んだ酸化物を使用する ことができる。酸素貯蔵材料は、希土類元素以外の金属元素を含有していてもよい。
[0014] 触媒担体層 3は、貴金属 4を担持している。貴金属 4は、例えば、白金、パラジウム、 ロジウムなどの白金族元素又はそれらの混合物である。触媒担体層 3に多層構造を 採用した場合、触媒担体層 3が含む層は、同一の貴金属を担持していてもよぐ或い は、異なる貴金属を担持していてもよい。
[0015] 貴金属 4の平均粒径は、 5nm以上であり、典型的には 10nm以上であり、より典型 的には 30nm以上である。また、貴金属 4の平均粒径は、後述する理由から、例えば lOOnm以下とし、好ましくは 60nm以下とする。
[0016] 燃焼機関に供給するガスが燃料リーンガスである場合、通常、燃焼機関が放出す る排ガスは酸化性である。この場合、排ガス中の硫黄分は、貴金属 4の触媒作用によ
つて硫化水素へと還元されることはなぐその一部は触媒担体層 3によって吸着され る。燃焼機関に供給するガスを燃料リーンガスから燃料リッチガスへと切り替えると、 燃焼機関は、排ガスとして還元性ガスを放出する。そのため、排ガス中の硫黄分及び 触媒担体層 3から脱着した硫黄分は、貴金属 4の触媒作用によって硫化水素へと還 元される。 自動推進車両が不快な臭いを放つのは、このような理由によると考えられ
[0017] 貴金属 4の量を一定とした条件のもとでその平均粒径を大きくすると、貴金属 4の表 面積は小さくなる。そのため、硫黄分の還元を生じ難くすることができ、それゆえ、硫 化水素排出量を低減することが可能となる。
[0018] 但し、貴金属 4の量を一定とした条件のもとでその平均粒径を大きくすると、炭化水 素、一酸化炭素及び窒素酸化物の排出量が増加する可能性がある。したがって、こ れを考慮した場合には、貴金属 4の平均粒径は或る程度小さな値に設定すればよ!/、
[0019] なお、貴金属 4の平均粒径は、以下の方法により得られる値である。すなわち、排ガ ス浄化用触媒 1を、その端面に平行な面に沿って切断して、切断面に垂直な方向の 寸法が互いに等しい 25個の断片へと分割する。そして、各断片の切断面の複数の 領域を、透過電子顕微鏡 (TEM)で撮影する。倍率は、 2000倍乃至 10000倍の範 囲内とする。そして、各 TEM像に写っている全ての貴金属 4について、画面縦方向 の長さを測定する。なお、或る貴金属 4の一部が多孔質担体 31などの陰になって見 えない場合、その貴金属 4は無視する。以上のようにして、多数の貴金属 4について 各々の長さを求め、それらの平均値を計算する。この平均値を、貴金属 4の平均粒径 とする。
[0020] この排ガス浄化用触媒 1は、その容積 1L当りの表面積力 例えば 15000m2以下で あり、典型的には 12000m2以下であり、より典型的には 10000m2以下である。また、 排ガス浄化用触媒 1は、後述する理由から、その容積 1L当りの表面積は、例えば 25 00m2以上とし、好ましくは 5000m2以上とする。
[0021] この表面積を小さくすると、硫黄分の吸着が生じ難くなる。したがって、硫化水素排 出量を低減することができる。但し、この表面積を過剰に小さくすると、貴金属 4間の
距離が短くなり、そのシンタリングが生じ易くなる。したがって、これを考慮した場合に は、先の表面積は或る程度大きな値に設定すればょレ、。
[0022] なお、「表面積」は、 BET吸着等温式を利用して得られる表面積 (BET表面積)を 意味している。また、「BET比表面積」は、 BET吸着等温式を利用して得られる比表 面積を意味している。
[0023] この排ガス浄化用触媒 1は、ニッケルを殆ど含有しておらず、典型的にはニッケルフ リーである。それにも拘らず、この排ガス浄化用触媒 1は、硫化水素の排出量を十分 に少なくすることができる。すなわち、本態様によると、ニッケルを使用することなしに 硫化水素排出量を低減することが可能となる。

担体層 3が含む酸素貯蔵材料以外の材料は、先の熱処理による比表面積の変化を 殆ど生じない。これに対し、酸素貯蔵材料は、先の熱処理によって比表面積が比較 的大きく変化する。そして、初期の比表面積が大きいほど、この変化率は大きくなる。 また、触媒担体層 3に占める酸素貯蔵材料の割合が大きいほど、この変化率は大きく なる。

(触媒 Aの製造)
lOOgのアルミナ粉末と、 10質量0 /0の濃度でアルミナを含有した 100gのアルミナゾ ルと、 52gの酸化セリウムと、 lgの白金を含有したジニトロジァミノ白金水溶液と、 0. 2 gのロジウムを含有した硝酸ロジウム水溶液と、脱イオン水とを混合して、スラリーを調 製した。なお、本例で使用したアルミナの BET比表面積は 200m2/gであり、酸化セ リウムの BET比表面積は 75m2/gであり、アルミナゾルの乾燥品の BET比表面積は 250m2/gであった。
[0029] 次に、このスラリーを、円柱形状のモノリスメタルハニカム担体にゥォッシュコートした

100gのアルミナ粉末と、 10質量0 /0の濃度でアルミナを含有した lOOgのアルミナゾ ルと、 52gの酸化セリウムと、 lgの白金を含有したジニトロジァミノ白金水溶液と、 0. 2 gのロジウムを含有した硝酸ロジウム水溶液と、 7. 5gの酸化ニッケルと、脱イオン水と を混合して、スラリーを調製した。なお、このスラリーは、 7· 5gの酸化ニッケルをさらに 含有していること以外は、触媒 Aの製造で使用したスラリーと同様である。

lgの白金を含有したジニトロジァミノ白金水溶液の代わりに 2gのパラジウムを含有 した硝酸パラジウム水溶液を使用したこと以外は、触媒 Aにつ!/、て説明したのと同様 の方法により排ガス浄化用触媒を製造した。以下、この排ガス浄化用触媒を触媒 Mと 呼ぶ。
[0048] この触媒 Mについて、先に説明した方法により、ノ ラジウムの平均粒径を調べた。
その結果、パラジウムの平均粒径は 16nmであった。また、この触媒 Lについて、その 容積 1L当りの BET表面積を測定した。その結果、触媒 Mの容積 1L当りの BET表面 積は、約 16000m2/L— catであった。

次に、触媒 A乃至 E、 L及び Mの各々を、排気量が 1. 5Lの直歹 Ij4気筒エンジンを 有する四輪自動車に搭載した。そして、図 3に示す条件のもとで、硫化水素排出量を 測定した。

自動車の走行モードを示し、曲線 C2は自動車が排出する硫化水素量の変化を示し ている。
[0051] 図 3に曲線 C1で示すように、自動車を 40km/hの速度で十分な時間走行させ、次 いで、車速をゼロにした。続いて、 WOT (wide open throttle)加速条件のもと、車速を ゼロから 100km/hまで高めた。そして、このときに自動車が排出する排ガス中の硫 化水素濃度の最大値を、硫化水素排出量とした。その結果を、表 1及び図 4に示す。

C及び Mを使用した場合、触媒 Eを使用した場合と同等又はそれよりも少な!/、硫化水 素排出量を達成することができた。
[0054] 次に、触媒 A乃至 E、 L及び Mの各々について、空気雰囲気中で 1000°Cに 5時間 加熱した後における触媒担持層の比表面積 Sとこの加熱の前における触媒担持層 の比表面積 Sとを測定し、それらの比 S /Sを求めた。比表面積の測定は、モノリス

ハニカム担体から触媒担持層の一部を剥離させることにより得られた試料を用いて行 つた。その結果を上記表 1に示す。

焼成温度を 900°Cから 950°Cへと変更したこと以外は、触媒 Aについて説明したの と同様の方法により排ガス浄化用触媒を製造した。以下、この排ガス浄化用触媒を触 媒 Hと呼ぶ。

焼成温度を 900°Cから 1000°Cへと変更したこと以外は、触媒 Aについて説明した のと同様の方法により排ガス浄化用触媒を製造した。以下、この排ガス浄化用触媒を 触媒 Nと呼ぶ。

次に、触媒 F乃至 H、 N及び Oの各々を、排気量が 1. 5Lの直列 4気筒エンジンを 有する四輪自動車に搭載した。そして、図 3に示す条件のもとで、硫化水素排出量を 測定した。すなわち、触媒 F乃至 H、 N及び Oの各々について、触媒 A乃至 E、 L及び Mの各々に対して行ったのと同様の条件のもとで性能評価を行った。その結果を、表 2及び図 5に示す。

BET比表面積が 80m2/gのアルミナを使用する代わりに BET比表面積が 400m2 /gのアルミナを使用したこと以外は、触媒 Bについて説明したのと同様の方法により 排ガス浄化用触媒を製造した。以下、この排ガス浄化用触媒を触媒 Iと呼ぶ。
[0070] この触媒 Iについて、先に説明した方法により、白金の平均粒径を調べた。その結 果、白金の平均粒径は lOnmであった。また、この触媒 Iについて、その容積 1L当り の BET表面積を測定した。その結果、触媒 Iの容積 1L当りの BET表面積は、約 250 OOm L— catであつに。

BET比表面積が 80m2/gのアルミナを使用する代わりに BET比表面積が 280m2 /gのアルミナを使用したこと以外は、触媒 Bについて説明したのと同様の方法により 排ガス浄化用触媒を製造した。以下、この排ガス浄化用触媒を触 ¾Jと呼ぶ。

BET比表面積が 80m2/gのアルミナを使用する代わりに BET比表面積が 180m2 Zgのアルミナを使用したこと以外は、触媒 Bについて説明したのと同様の方法により 排ガス浄化用触媒を製造した。以下、この排ガス浄化用触媒を触媒 Kと呼ぶ。

次に、触媒 I乃至 Kの各々を、排気量が 1. 5Lの直歹 IJ4気筒エンジンを有する四輪 自動車に搭載した。そして、図 3に示す条件のもとで、硫化水素排出量を測定した。 すなわち、触媒 I乃至 Kの各々について、触媒 A乃至 E、 L及び Mの各々に対して行 つたのと同様の条件のもとで性能評価を行った。その結果を、表 3及び図 6に示す。
