本発明は、 燃料電池の単位セル間の隔壁をなすセパレ一夕、 および、 その製造 方法に関する。 背景技術
従来から、 車両やその他の分野において、 燃料電池が利用されている。 固体高 分子型燃料電池 (以下 「燃料電池」 という) は、 固体高分子膜からなる電解質膜 を燃料極と空気極との 2枚の電極で挟んだ接合体 (MEA : Memb r an e E l e c t r od e As s emb l y) を、 さらに 2枚のセパレー夕で挟持し てなるセルを最小単位とし、 このセルを複数積み重ねて燃料電池スタック (FC スタック) とし、 高圧電圧を得るようにしている。
ここで、 燃料電池のセパレー夕は、 S US等の金属材料からなる。 この金属か らなるセパレ一夕の耐腐食性を向上するための技術が従来から多数が提案されて いる。 例えば、 日本特開 2002— 25574号公報ゃ特開 2005— 1584 41号公報には、 セパレー夕のマニホ一ルドの周縁を耐腐食性に優れた樹脂ゃフ イルムで被覆する技術が開示されている。 マ二ホールドは、 セパレ一夕に形成さ れる開口部であり、 燃料ガスやエア、 水分などは、 このマ二ホールドを通過する。 しかしながら、 通常、 セパレー夕の表面は、 化学的に不活性な不動態被膜で覆 われており、 樹脂等との結合力が弱い。 そのため、 セルスタック時に生じる応力 や、 燃料電池使用時の熱で膨張した際に生じる応力を受けて、 樹脂層等が剥離す ることがあった。 また、 そもそも、 セパレ一夕の表面は濡れ性が悪いため、 樹脂 塗料が水溶性である場合には、 当該樹脂塗料をセパレー夕表面に均一に塗布する ことができず、 好適な樹脂層を形成できないという問題もあった。
日本特開 2000 -243408号公報には、 セパレー夕の中央に形成される 燃料ガス流路のうち電極と接触しない部位を、 樹脂で被覆する際に、 樹脂側に O H基を持たせることでセパレ一夕との結合性を向上させることが記載されている。 また、 白本特開 2 0 0 3— 2 7 2 6 5 5号公報には、 燃料ガス流路の性能向上の ために、 セパレー夕を酸性浴に侵漬させて、 不動態化処理を施す技術が開示され ている。 しかし、 これらの技術は、 いずれも、 燃料ガス流路の品質、 機能向上を 目的としており、 セパレー夕のうち、 ガス流路以外の部位の品質、 機能向上には 適用することは困難である。
つまり、 従来技術 は、 セパレー夕のガス流路以外の部位について、 耐腐食性 等を効果的に向上させることは困難であり、 その結果、 燃料電池自体の品質を向 上させることが困難であった。 , そこで、 本発明では、 燃料電池の品質をより向上でき得るセパレー夕、 および、 その製造方法を提供することを目的とする。 発明の開示
本発明のセパレ一夕製造方法は、 燃料電池の単位セル間の隔壁をなすセパレー 夕の製造方法であって、 セパレ一夕基材のうち、 少なくとも、 樹脂層が設けられ る被樹脂部位に当該樹脂とセパレ一夕基材との結合力を向上する下地処理を施し た後、 樹脂層を設けることを特徴とする。
好適な態様では、 被樹脂部位は、 流体が通過可能な開口部周辺である。 他の好 適な態様では、 被樹脂部位は、 隣接するセパレ一夕との接着部位であるシールラ インである。
樹脂層が、 N H含有樹脂からなる場合に、 下地処理は、 セパレータ基材の表面 に水酸化物を析出させる処理であることが望ましい。 この場合下地処理は、 セパ レー夕基材表面の金属原子に〇H基を共有結合させる処理であることが望ましレ^ 樹脂層が、 O H含有樹脂からなる場合に、 下地処理は、 セパレータ基材表面の金 属原子に酸素原子を共有結合させる処理であることが望ましい。
ここで、 下地処理は、 被樹脂部位にのみ施されることが望ましい。 そのために は、 下地処理は、 セパレー夕基材のうち、 被樹脂部位以外の部位には、 下地処理 を阻害するマスキングをした状態で施されることが望ましい。 別の態様として、 下地処理が施された後に、 被樹脂部位以外の部位に施された下地処理を除去する ことも望ましい。
なお、'樹脂層は、 電着塗装で形成されることが望ましい。 また、 樹脂は、 水溶 性樹脂であることが望ましい。
他の本発明であるセパレー夕は、 燃料電池の単位セル間の隔壁をなすセパレ一 夕であって、 セパレー夕基材のうち、 ガス流路を除く部分に樹脂層が設けられ、 前記セパレ一タ基材と前記樹脂層との間に〇H基または Oを有することを特徴と する。
本発明によれば、 樹脂層が形成される被樹脂部位に当該樹脂とセパレ一夕基材 との結合力を向上する下地処理を施すため、 樹脂層の剥離が生じにくく、 セパレ —夕の耐腐食性を長期にわたり維持できる。 その結果、 燃料電池の品質をより向 上できる。 図面の簡単な説明

以下、 本発明の実施形態について図面を参照して説明する。 はじめに、 固体高 分子型燃料電池の構成について図 1を参照して説明する。 固体高分子型燃料電池 10は、 固体高分子膜からなる電解質膜 1 2を燃料極 14と空気極 16との 2枚 の電極で挟んだ接合体 (MEA: Memb r a n e E l e c t r ode As s emb 1 y) を、 さらに 2枚のセパレ一タ 20に挟持してなるセルを最小単位 とし、 通常、 このセルを複数積み重ねて燃料電池スタック (FCスタック) とし、 高圧電圧を得るようにしている。
固体嵩分子型燃料電池 1 0の発電の仕組みは、 一般に、 燃料極 (アノード側電 極) 1 4に燃料ガス、 例えば水素含有ガスが、 一方、 空気極 (力ソード側電極) 1 6には酸化剤ガス、 例えば主に酸素 (〇2) を含有するガスあるいは空気が供 給される。 水素含有ガスは、 セパレー夕 2 0の表面に加工された細かい溝を通つ て燃料極 1 4に供給され、 電極の触媒の作用により電子と水素イオン (H + ) に 分解される。 電子は外部回路を通って、 燃料極 1 4から空気極 1 6に移動し、 電 流を作り出す。 一方、 水素イオン (H + ) は電解質膜 1 2を通過して空気極 1 6 に達し、 酸素および外部回路を通ってきた電子と結合し、 反応水 (H 2〇) にな る。 水素 (H 2 ) と酸素 (〇2 ) および電子の結合反応と同時に発生する熱は、 冷却水によって回収される。 また、 空気極 1 6のある力ソード側に生成した水 (以下 「反応水」 という) は、 力ソード側から排出される。
図 2は、 セパレー夕 2 0の上面図である。 M E A 1 5を挟持する 2枚のセパレ —夕 2 0は、 水素ガスと酸素ガスとを隔てる役割をする仕切り板であるとともに、 積み重ねられたセルを電気的に直列に接続する機能も有する。 このセパレ一夕 2 0は、 S U S等の金属材料からなり、 プレス成形等により形成される。
セパレー夕 2 0の中央には、 水素含有ガスと酸素含有ガスまたは空気を流通さ せるガス流路 2 2が形成されている。 図 2においてハッチングで図示されたガス 流路 2 2には、 細かい凹凸の溝が形成されており、 当該溝を通じて燃料ガスが接 合体に供給される。
セパレ一夕 2 0の左右端部付近には、 燃料ガスや冷却冷媒、 反応水等を通過さ せるための開口部がマ二ホールド 2 4として形成されている。 このマ二ホールド 2 4の周囲は、 当該マ二ホールド 2 4を通過する燃料ガスや水等の影響を受けて、 腐食しやすい環境となる。 かかるマニホ一ルド 2 4周辺等の腐食は、 燃料電池の 寿命を低下させるばかりでなく、 その効率も低下させる。 すなわち、 腐食物が剥 離して、 マ二ホールド 2 4の内壁面に付着することによって、 マ二ホールド 2 4 が部分的に閉塞されて、 燃料ガス等の流れが悪くなる。 そのため、 このマ二ホー ルド 2 4の周囲に耐腐食性のある樹脂層を形成することが従来から提案されてい る。 また、 セパレー夕 2 0の外周部分は、 隣接するセパレー夕 2 0との接着部分、 いわゆ^)、 シールライン 2 6となる。 各セパレー夕 2 0は、 このシールライン 2 6に塗布された接着剤により隣接するセパレー夕 2 0に接着される。 ただし、 通 常、 セパレー夕 2 0と接着剤は結合力が弱い。 そこで、 このシールライン 2 6を、 接着剤との結合力が高い部材、 例えば、 樹脂等で被覆し、 セパレー夕 2 0同士の 結合力を向上させることが従来から提案されている。
このように、 セパレ一夕 2 0の表面は、 耐腐食性向上、 または、 隣接するセパ レー夕 2 0との密着力向上を目的として、 樹脂で被覆されることが多い。 しかし ながら、 図 3に図示するとおり、 セパレ一夕 2 0の表面には、 化学的に不活性な 不動態被膜 2 0 aが形成されている場合が多い。 この不動態被膜 2 0 aは、 樹脂 5 0との親和性が低いことが知られている。 したがって、 かかる不動態被膜 2 0 aが存在する状態で樹脂被覆したとしても、 当該樹脂 5 0とセパレー夕 2 0との 結合力は弱く、 セルスタック時に受ける応力や、 燃料電池の使用による熱膨張に 伴い発生する応力により、 容易に樹脂 5 0の剥離が生じる。 樹脂 5 0の剥離は、 セパレー夕 2 0の腐食を誘発する。 また、 剥離して離脱した樹脂 5 0は、 燃料電 池の効率を悪化させる。 そして、 結果として、 燃料電池の品質低下を招くことに なる。
また、 近年、 取り扱いの容易さから水溶性の樹脂が多用されているが、 不活性 の不動態被膜 2 0 aで覆われたセパレー夕 2 0の表面は、 濡れ性が低いため水溶 性樹脂を弹きやすいという問題もあった。 その結果、 樹脂塗料の均一な広がりが 阻害され、 樹脂層の厚みが不均一になる場合があった。 また、 形成された樹脂層 に微小な孔 (ピンホール) が発生し、 当該樹脂層で覆われるべきセパレ一夕の表 面が一部、 外部に露出する場合もあった。
本実施形態では、 これらの問題を防止し、 より高品質なセパレー夕を得るため に、 樹脂層形成に先立って、 樹脂層が形成される被樹脂部位に下地処理を施し、 セパレー夕表面に樹脂との親和性が高い水酸化物または酸化物を析出させておく。 ここで、 本実施形態では、 ガス流路 2 2を除くセパレー夕 2 0の全表面に樹脂 層を形成するため、 当該部位を被樹脂部位としている。 ただし、 セパレ一夕 2 0 の一部のみを被樹脂部位とし、 当該部位にのみ下地処理および樹脂層形成を行つ てもよい。 この場合において、 少なくとも、 高い耐腐食性が要求されるマニホ一 ルド 2 4の周囲、 または、 接着力向上のために樹脂層形成が望まれるシールライ ン 2 6を被樹脂部位にすることが望ましい。 また、 燃料ガス等が通過するガス流 路 2 2については、 樹脂層を形成することができないため、 当該部位は被榭脂部 位とはしない。
図 4は、 下地処理を施した際のセパレ一夕 2 0と N H基含有樹脂 5 0との結合 の状態を示すイメージ図である。 一般に NH基を含む NH基含有樹脂 5 0は、 O H基との親和性が高い。 下地処理により、 予め、 セパレ一夕 2 0の表面に水酸化 物を析出させておくと、 セパレ一夕 2 0表面に存在する〇H基と、 樹脂 5 0に含 有される NH基が互いに引き合い、 強固に結合する。 その結果、 スタック時の応 力等を受けても、 樹脂層が剥離することなく、 樹脂による被覆状態を維持できる。 この効果は、 下地処理により水酸化物を析出させたセパレー夕 2 0表面に〇H 基含有樹脂で樹脂 5 0を形成する塲合にも言える。 図 5は、 下地処理を施した際 のセパレ一夕 2 0と O H基含有樹脂 5 0との結合の状態を示すイメージ図である。 一般に OH基を含む O H基含有樹脂 5 0は、 酸素原子との親和性が高い。 したが つて、 下地処理により、 予め、 セパレー夕 2 0の表面に酸化物を析出させておく ことで、 樹脂 5 0とセパレー夕 2 0との結合力を向上でき、 スタック時の応力等 を受けても樹脂の剥離を防止できる。
また、 本実施形態では、 セパレー夕 2 0の表面の原子に化学に結合している〇 H基 (または O) が、 樹脂 5 0の構成原子に化学的に結合している。 つまり、 セ パレ一夕 2 0と樹脂 5 0とは原子レベルで結合しているといえる。 そのため、 接 着剤等を介在させて耐腐食性部材をセパレー夕表面に貼着していた従来技術と異 なり、 本実施形態では、 セパレ一夕 2 0と樹脂 5 0との間隙をほぼ皆無に抑える ことができる。 その結果、 樹脂 5 0とセパレ一夕 2 0との間への水等の浸入をほ ぼ確実に防止でき、 セパレー夕 2 0全体としての耐腐食性を効果的に向上できる。 また、 セパレ一夕 2 0表面に水酸化物または酸化物を析出させた場合、 濡れ性 (親水性) も向上させることができる。 その結果、 セパレ一夕 2 0の表面に水溶 性樹脂を塗布しても弾くことがなく、 厚みが均一で、 かつ、 ピンホール等の不具 合がない、 好適な樹脂層を得ることができる。 次に、 セパレ一夕 2 0表面に施される下地処理について詳説する。 セパレー夕 2 0に施す下地処理としては、 水酸化物または酸化物を析出できる処理であれば、 特に限定されないが、 例えば、 プラズマ処理が挙げられる。 プラズマ処理は、 周 知のとおり、 プラズマ状態にした気体を被処理部材に接触させ、 当該気体と被処 理部材との化学反応を誘発する処理である。 このプラズマ処理によれば、 非処理 部材の表面下サブミクロンの層だけが化学反応により変化させることができる。 このプラズマ処理を用いて、 セパレ一夕 2 0の表面に下地処理を施す場合は、 プ ラズマ化した大気中にセパレ一夕 2 0を配置する。 この場合、 大気中に存在する 水 (H 20) とセパレ一夕 2 0の表層との化学反応が誘発される。 その結果、 セ パレ一夕 2 0の表面には、 不活性な不動態被膜に代わって、 化学的に活性な O H 基が析出することになる。
また、 別の下地処理方法としては、 化成処理が挙げられる。 すなわち、 O原子 を含む溶剤にセパレ一夕 2 0を侵漬させた状態で、 電気的に化学反応を生じさせ、 セパレ一夕表面に酸化物を析出させる。 この場合、 セパレ一夕 2 0の表面の金属 原子と酸素原子は共有結合となり、 その結合は強固なものになる。 その結果、 セ パレー夕 2 0と樹脂 5 0との結合力も向上し、 樹脂 5 0の剥離をより確実に防止 できる。
なお、 以上の下地処理を施す際は、 予め、 ガス流路 2 2にマスキングを施し、 ガス流路 2 2への下地処理を阻害しておく。 これは、 下地処理に伴う耐腐食性低 下を防止するためである。 すなわち、 下地処理を施した場合、 不動態被膜は消去 されることになる。 樹脂層が形成されるマニホ一ルド 2 4周辺およびシールライ ン 2 6は、 樹脂層で保護されるため、 不動態被膜が消去されても問題はない。 し かし、 樹脂層で保護されないガス流路 2 2においては、 不動態被膜の消去するこ とにより、 耐腐食性が大幅に低下する。 かかる腐食は、 表面抵抗の増加、 腐食物 の剥離などを招き、 ひいては、 燃料電池の効率を悪化させる。 そのため、 本実施 形態では、 下地処理に先立って、 ガス流路 2 2にはマスキングを嗨しておく。 こ のマスキングは、 プラズマや溶剤の侵入を阻止するシール被膜をガス流路 2 2上 に脱離可能に接合するなどの手法により実現される。
なお、 ガス流路 2 2への下地処理を阻害するのではなく、 ガス流路 2 2に施さ れた下地処理を除去することにより、 ガス流路の耐腐食性を維持してもよい。 す なわち、'マスキングを施すことなく、 セパレ一夕 2 0全体に下地処理を施した後、 ガス流路 2 2の表面に再度、 不動態皮膜を形成してもよい。
下地処理により、 被樹脂部位の表面に水酸化物または酸化物が析出できれば、 当該被樹脂部位に樹脂層を形成する。 樹脂層は、 種々の従来技術を用いて形成す ることができるが、 ここでは、 電着塗装による樹脂層形成について説明する。 電 着により樹脂層を形成する場合は、 マスキングを施した下地処理済みのセパレ一 夕を陰極として樹脂塗料に浸漬する。 そして、 当該セパレー夕 (陰極) と電着槽 内の隔膜室内に設置した陽極 (+ ) との間に直流を流してセパレ一夕表面に樹脂 層を形成する。 この電着塗装時において、 セパレー夕表面は、 樹脂塗料との親和 性が高い水酸化物または酸化物が析出した状態となっている (図 4、 5参照) 。 したがって、 樹脂塗料は、 セパレ一夕表面の〇H基 (または O) に強固に結合す る。 その結果、 樹脂の剥離をより確実に防止でき、 セパレー夕の耐腐食性を長期 にわたり維持することができる。 また、 樹脂とセパレ一夕とは、 原子レベルで結 合しているため、 両者間の間隙をほぼ皆無に抑えることができ、 高い耐腐食性を 得ることができる。 さらに、 下地処理によりセパレー夕は、 親水性が向上されて いるため、 ピンホール等の不具合を生じることなく、 均一な厚みの樹脂層が得ら れる。
なお、 かかるセパレー夕を製造するセパレー夕製造装置は、 所定の形状に成形 されたセパレー夕基材の被樹脂部位に下地処理を施す下地処理装置、 すなわち、 記述のプラズマ処理装置や、 化成処理装置等を備えていればよい。 樹脂層は、 こ の下地処理の後、 直ぐに形成されてもよく、 また、 . M E A等をセパレー夕で挟持 する直前に形成されてもよい。
以上、 説明したように、 本実施形態によれば、 長期にわたり高い耐腐食性を維 持できる高品質なセパレ一夕を得ることができる。

Claims

請 求 の 範 囲
1 . 燃料電池の単位セル間の隔壁をなすセパレー夕の製造方法であって、 セパレータ基材のうち、 少なくとも、 樹脂層が設けられる被樹脂部位に当該樹 脂とセパレ一夕基材との結合力を向上する下地処理を施した後、 樹脂層を設ける ことを特徴とするセパレ一夕製造方法。
2 . 請求の範囲 1に記載のセパレ一夕製造方法であって、
被樹脂部位は、 流体が通過可能な開口部周辺であることを特徴とするセパレー 夕製造方法。
3 . 請求の範囲 2に記載のセパレ一夕製造方法であって、
被樹脂部位は、 隣接するセパレ一夕との接着部位であるシールラインであるこ とを特徴とするセパレ一夕製造方法。
4 . 請求の範囲 3に記載のセパレータ製造方法であって、
樹脂層は、 NH基含有樹脂からなる場合に、
下地処理は、 セパレ一夕基材の表面に水酸化物を析出させる処理であることを 特徴とするセパレ一夕製造方法。
5 . 請求の範囲 4に記載のセパレー夕製造方法であって、
下地処理は、 セパレ一夕基材表面の金属原子に〇H基を共有結合させる処理で あることを特徴とするセパレー夕製造方法。
6 . 請求の範囲 3に記載のセパレ一夕製造方法であって、
樹脂層は、 O H基含有樹脂からなる場合に、
下地処理は、 セパレー夕基材表面の金属原子に酸素原子を共有結合させる処理 であることを特徴とするセパレー夕製造方法。
7 . 請求の範囲 3に記載のセパレー夕製造方法であって、
下地処理は、 被樹脂部位にのみ施されることを特徴とするセパレ一夕製造方法。
8 . 請求の範囲 7に記載のセパレ一夕製造方法であって、
下地処理は、 セパレー夕基材のうち、 被樹脂部位以外の部位には、 下地処理を 阻害するマスキングをした状態で施されることを特徴とするセパレ一夕製造方法。
9 . 請求の範囲 3に記載のセパレ一夕製造方法であって、
下地処理が施された後に、 被樹脂部位以外の部位に施された下地処理を除去す ることを特徴とするセパレー夕製造方法。

樹脂層は、 電着塗装で形成されることを特徴とするセパレ一夕製造方法。
