Abstract
Description
(1)40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維2〜95質量%と、針状結晶構造を有する無機粉末2〜95質量%と、バインダー3〜32質量%とを含む材料からなることを特徴とする無機繊維質耐火成形体、
(2)前記針状結晶構造を有する無機粉末の平均長さが1〜3000μmであり、アスペクト比が1〜1000である上記(1)に記載の無機繊維質耐火成形体、
(3)固形分換算したときに、40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維2〜95質量%と、針状結晶構造を有する無機粉末2〜95質量%と、バインダー3〜32質量%とを含むスラリーを、脱水成形することを特徴とする無機繊維質耐火成形体の製造方法、
(4)固形分換算したときに、40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維2〜95質量%と、針状結晶構造を有する無機粉末2〜95質量%と、バインダー3〜32質量%とを含む材料からなることを特徴とする無機繊維質不定形耐火組成物、
を提供するものである。
先ず、本発明の無機繊維質耐火成形体について説明する。
本発明の無機繊維質耐火成形体は、40℃における生理食塩水への溶解率が1%以上である生体溶解性無機繊維2〜95質量%と、針状結晶構造を有する無機粉末2〜95質量%と、バインダー3〜32質量%とを含む材料からなることを特徴とするものである。
生体溶解性無機繊維を200メッシュ以下に粉砕した試料1g及び生理食塩水150mLを三角フラスコ(300mL)に入れ、40℃のインキュベーターに設置してから、上記三角フラスコに対し、毎分120回転の水平振盪を50時間継続して与える。振盪終了後、振盪した液をろ過し、得られたろ液中に含有されているケイ素、マグネシウム、カルシウム及びアルミニウムについて、各元素の濃度(mg/L)を、ICP発光分析にて測定する。
そして、上記ろ液中の各元素の濃度及び溶解前の生体溶解性無機繊維中の各元素の含有量(質量%)から、下記式(1)により、40℃における生理食塩水への溶解率C(%)を算出する。なお、ICP発光分析により得られるろ液中の各元素の濃度を、ケイ素元素の濃度:a1(mg/L)、マグネシウム元素の濃度:a2(mg/L)、カルシウム元素の濃度:a3(mg/L)及びアルミニウム元素の濃度a4(mg/L)とし、溶解前の無機繊維中の各元素の含有量を、ケイ素元素の含有量:b1(質量%)、マグネシウム元素の含有量:b2(質量%)、カルシウム元素の含有量:b3(質量%)及びアルミニウム元素の含有量:b4(質量%)とする。

生体溶解性無機繊維の平均繊維径は1〜50μmであることが好ましく、1〜10μmであることがより好ましく、1〜6μmであることがさらに好ましい。平均繊維径が1μm未満であると耐水性が低下しやすくなり易く、得られる耐火成形体の強度が低くなり易く、また50μmを超えると耐火成形体の密度が低くなるため、得られる耐火成形体の強度が低くなり易い。また、無機繊維の平均繊維長は1〜200mmであることが好ましく、1〜100mmであることがより好ましく、1〜50mmであることがさらに好ましい。平均繊維長が上記範囲内にあることにより、適切な密度を有する耐火成形体を得易くなる。
なお、本出願書類において、平均繊維径、平均繊維長とは、測定試料300〜500本の繊維径と繊維長を光学顕微鏡で測定したときのそれぞれの平均値を意味する。
本発明の無機繊維質耐火成形体は、生体溶解性無機繊維を2〜95質量%含む材料からなるものであるため、針状結晶構造を有する無機粉末と相互作用を発揮して所望の耐熱性を発揮するとともに、高い生体溶解性を発揮することができる。
針状結晶構造を有する無機粉末としては、天然鉱物ならびに合成物が存在し、具体的には、ワラストナイト粉末、セピオライト粉末、アタパルジャイト粉末等から選ばれる一種以上を挙げることができる。
また、針状結晶構造を有する無機粉末としては、アスペクト比が1〜1000であるものが好ましく、2〜100であるものがより好ましく、3〜50であるものがさらに好ましい。
そして、針状結晶構造を有する無機粉末のアスペクト比は、上記無機粉末の平均長さ/無機粉末の平均径により求めることができる。
本発明の無機繊維質耐火成形体は、針状結晶構造を有する無機粉末を2〜95質量%含む材料からなるものであるため、生体溶解性無機繊維と相互作用を発揮して所望の耐熱性を発揮するとともに、製造コストや製品コストを低減し、優れた生体溶解性を発揮することができる。
しかしながら、本発明者等が鋭意検討した結果、融点が低く耐熱性向上効果が期待できないと考えられていたワラストナイト等の針状結晶構造を有する無機粉末を所定量含むとともに、生体溶解性無機繊維を所定量含む構成材料を用いることにより、針状結晶構造を有する無機粉末と生体溶解性無機繊維が相互作用を発揮して優れた耐熱性を示すことを見出し、本発明を完成するに至ったものである。
本発明の無機繊維質耐火成形体において、バインダーとしては、無機バインダーおよび有機バインダーから選ばれる一種以上を挙げることができ、バインダーを複数種用いる場合、上記バインダーの含有量は、使用するバインダーの総量を意味する。
後述するように、耐火成形体の製造時または使用時において、高温で焼成処理することにより、上記無機バインダーはシリカやアルミナ等の酸化物形態を採ることとなるが、本出願処理においては、上記焼成処理前後のいずれの形態も無機バインダーと称することとする。また、本出願書類において、無機バインダーの含有割合は酸化物換算した値を意味するものとする。
本発明の無機繊維質耐火成形体を構成する材料において、無機バインダーの含有割合が3質量%未満であると、高温での使用環境下で強度向上効果が得られ難く、無機バインダーの含有割合が20質量%を超えると、後述する耐火成形体の製造時に脱水成形工程における濾水性が低下して製造効率が低下してしまう。
本発明の無機繊維質耐火成形体において、有機バインダーの含有割合が0.1質量%未満であると、後述する耐火成形体の製造時において予備成形体を乾燥処理した際に、乾燥処理物に十分な強度を付与し難くなり、12質量%を超えると、乾燥処理物を焼成した際に燃焼ガスの排出量が増加したり、保管時に水分を吸湿して無機繊維質耐火成形体の性質を低下させる場合がある。
本発明の無機繊維質耐火成形体が、生体溶解性無機繊維、針状結晶構造を有する無機粉末およびバインダーを合計で50質量%以上含む材料からなることにより、耐熱性や生体溶解性等をより効果的に向上することができる。
本発明の無機繊維質耐火成形体は、特定量の生体溶解性無機線と針状結晶構造を有する無機粉末とを含む材料からなるものであるため、優れた耐熱性を発現することができる。
次に、本発明の無機繊維質耐火成形体の製造方法について説明する。
本発明の無機繊維質耐火成形体の製造方法は、本発明の無機繊維質耐火成形体を製造する方法であって、固形分換算したときに、40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維2〜95質量%、針状結晶構造を有する無機粉末2〜95質量%、バインダー3〜32質量%とを含むスラリーを、脱水成形することを特徴とするものである。
本発明の無機繊維質耐火成形体の製造方法において、無機バインダーは、スラリーを構成する固形分中に、酸化物換算したときに3〜20質量%含まれることが好ましく、3.5〜15質量%含まれることが好ましく、4〜11質量%含まれることがより好ましい。
充填材や骨材、分散剤、凝集剤の具体例や配合量は、本発明の無機繊維質耐火成形体の説明で述べた内容と同様であり、これら成分の配合量は、固形分換算量で、上記本発明の無機繊維質耐火成形体の説明で述べた内容と同様の配合量にすることが好ましい。
本発明の耐火成形体の製造方法において、スラリーは液体媒体として水以外の媒体を含む場合もあるが、本出願書類においては、水以外の液体媒体を除去する場合も脱水成形と称することとする。
脱水成形物は、得ようとする耐火成形体に相似する形状を有するものが適当であり、脱水成形物の形状としては、例えば、円筒状、有底筒状、平板状、ブロック状を挙げることができる。
焼成温度は、600〜1200℃であることが好ましく、700〜1150℃であることがより好ましく、800〜1100℃であることがさらに好ましい。また、焼成時の雰囲気は、特に制限されないが、空気雰囲気、酸素雰囲気または窒素雰囲気であることが好ましい。焼成時間は、0.5〜36時間が好ましく、1〜30時間がより好ましく、3〜24時間がさらに好ましい。
本発明の耐火成形体の製造方法によれば、アルミナシリケート繊維等のセラミックファイバーや、アルミナ粉末、シリカ粉末を含有しなくても、所望の耐熱性を発現するとともに、製造コストおよび製品価格を低減させた、生体溶解性の高い無機繊維質耐火成形体を簡便に製造することができる。
次に、本発明の無機繊維質不定形耐火組成物について説明する。
本発明の無機繊維質不定形耐火組成物は、固形分換算したときに、40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維2〜95質量%と、針状結晶構造を有する無機粉末2〜95質量%、バインダー3〜32質量%とを含む材料からなることを特徴とするものである。
生体溶解性無機繊維の含有割合が固形分中2〜95質量%であることにより、施工物(耐火物)に必要最低限の強度および耐侵食性を付与しつつ、保温性(断熱性)及び軽量性を付与し得る無機繊維質不定形耐火組成物を提供することができる。
針状結晶構造を有する無機粉末の含有割合が2〜95質量%であることにより、施工後に針状結晶構造を有する無機粉末と相互作用を発揮して所望の耐熱性を発揮するとともに、製造コストや製品コストを低減することができる。
本発明の無機繊維質不定形耐火組成物においても、バインダーとしては、無機バインダーおよび有機バインダーから選ばれる一種以上を挙げることができ、バインダーを複数種用いる場合、上記バインダーの含有量は、使用するバインダーの総量を意味する。
本発明の無機繊維質不定形耐火組成物を構成する材料は、無機バインダーを、固形分中に、酸化物換算で3〜20質量%含むことが好ましく、3〜15質量%含むことがより好ましく、3〜12質量%含むことがさらに好ましい。また、有機バインダーを0.1〜12質量%含むことが好ましく、0.5〜7質量%含むことがより好ましく、1.0〜6質量%含むことがさらに好ましい。
本発明の無機繊維質不定形耐火組成物を構成する材料が、固形分中に、生体溶解性無機繊維、針状結晶構造を有する無機粉末およびバインダーを合計で50質量%以上含むことにより、得られる施工物(耐火物)に所望の耐熱性を効果的に付与することができる。
充填材や骨材の具体例は、本発明の耐火成形体の説明で述べた内容と同様であり、充填材や骨材の固形分換算した配合量は、本発明の耐火成形体の説明で述べた内容と同様である。
緩衝溶液や酸の含有量は、不定形耐火組成物のpHを3〜11にする量であることが好ましい。
増粘材としては、ヒドロキシエチルセルロース、アクリル酸ナトリウム重合物等を挙げることができ、分散剤としては、カルボン酸類、多価アルコール、アミン類等を挙げることができ、防腐剤としては、窒素原子又は硫黄原子を有する無機化合物または有機化合物を挙げることができる。
また、上記溶媒含有量が、800質量%を超えると無機繊維質不定形耐火組成物のちょう度が高くなるので施工時にペースト状の組成物が垂れ、また、乾燥による目地等の施工物の収縮が大きくなる。
本発明の不定形耐火組成物を製造する方法としては、上記40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維、針状結晶構造を有する無機粉末、バインダー等の構成材料を液体溶媒と混合することにより製造する方法を挙げることができる。
1.スラリー形成工程 表1に示すように、生体溶解性無機繊維(ニチアス社製ファインフレックス−E、40℃における生理食塩水への溶解率が1質量%以上)81質量%、ワラストナイト(林化成(株)製「NYAD G」、平均長さ660μm、平均径40μm、アスペクト比16.5)9質量%、コロイダルシリカ(日産化学(株)製「ST−30」)をシリカ換算で5質量%、澱粉4.5質量%、凝集剤(荒川化学工業(株)製「ポリストロン117」)0.5質量%からなる原料100質量部に対し、水5000質量部を加えて攪拌することによりスラリーを形成した。
底部に網が設置された成形型中に上記スラリーを流し込み、スラリー中の水を吸引することにより脱水成形を行い、ブロック状の脱水成形物を得た。
次いで、大気雰囲気下、105℃で24時間乾燥することにより、縦900cm、横600cm、高さ5cmのブロック状の乾燥処理物(無機繊維質耐火成形体)を得た。
上記無機繊維質耐火成形体を複数作製し、空気雰囲気下において、それぞれ、800℃で24時間、1100℃で24時間それぞれ焼成したときの長さ方向の収縮率を求めた。上記長さ方向の収縮率を、得られた耐火成形体の組成とともに表1に示す。
得ようとする耐火成形体の組成を表1に示す通り変更した以外は、実施例1と同様にして無機繊維質耐火成形体を作製し、実施例1と同様にして得られた耐火成形体の長さ方向の収縮率を求めた。
なお、実施例3および比較例1で得られた無機繊維質耐火成形体については、空気雰囲気下において、1200℃で24時間焼成したときの長さ方向の収縮率も求めた。
上記長さ方向の収縮率測定結果を、得られた無機繊維質耐火成形体の組成とともに表1に示す。
また、実施例1〜実施例5で得られた無機繊維質耐火成形体は、高価なアルミナ粉末、シリカ粉末を用いなくても優れた耐熱性を発揮し得るので、製造コストおよび製品コストを低減し得るものであることが分かる。
さらに、実施例1〜実施例5で得られた無機繊維質耐火成形体は、生体溶解性無機繊維とともに、生体溶解性を示すワラストナイト粉末を含有してなるものであるので、生体溶解性に優れることが分かる。
Claims (4)
- 40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維2〜95質量%と、針状結晶構造を有する無機粉末2〜95質量%と、バインダー3〜32質量%とを含む材料からなることを特徴とする無機繊維質耐火成形体。
- 前記針状結晶構造を有する無機粉末の平均長さが1〜3000μmであり、アスペクト比が1〜1000である請求項1に記載の無機繊維質耐火成形体。
- 固形分換算したときに、40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維2〜95質量%と、針状結晶構造を有する無機粉末2〜95質量%と、バインダー3〜32質量%とを含むスラリーを、脱水成形することを特徴とする無機繊維質耐火成形体の製造方法。
- 固形分換算したときに、40℃における生理食塩水への溶解率が1質量%以上である生体溶解性無機繊維2〜95質量%と、針状結晶構造を有する無機粉末2〜95質量%と、バインダー3〜32質量%とを含む材料からなることを特徴とする無機繊維質不定形耐火組成物。
