Description
a)耐火性鋳型基材、
b)エステル(硬化剤)によって硬化されるアルカリ性レゾール樹脂(結合剤)、及び
c)場合によっては、無機添加剤、
好ましくは、
a)耐火性鋳型基材、
b)エステルによって硬化されるアルカリ性レゾール樹脂、及び
c)無機添加剤
を含む。
a)アルカリケイ酸溶液からの沈殿によって得られるアモルファスSiO2、
b)SiCl4の火炎加水分解によって得られるアモルファスSiO2、
c)コークス又は無煙炭を用いてケイ砂を還元して一酸化ケイ素を形成し、続いてSiO2に酸化することによって得られるアモルファスSiO2、
d)ZrO2及びSiO2へのZrSiO4の熱分解プロセスから得られるアモルファスSiO2、
e)酸素含有ガスによる金属Siの酸化によって得られるアモルファスSiO2、及び/又は
f)結晶性石英の融解とそれに続く急速冷却によって得られるアモルファスSiO2。
−コークス又は無煙炭を用いたケイ砂の還元の場合には炭素
−ケイ素又はフェロシリコンの場合には酸化鉄及び/又はSi
−ZrO2及びSiO2を形成するZrSiO4の熱組成物の場合にはZrO2。
a)鋳型材料混合物を得るために、耐火性鋳型基材をエステル成分、場合によっては無機添加剤、及び場合によっては追加の添加剤と混合するステップ、
b)a)で製造された鋳型材料混合物の1から約6、好ましくは1から約5、特に好ましくは1から3個のグレインの層厚を有する薄層を規定加工面上で延展するステップ、
c)CADデータによってあらかじめ決められた部位において、鋳型材料混合物の薄層を結合剤と一緒に選択的に印刷するステップ、ここで結合剤は、エステルとの接触の結果として少なくとも部分的に硬化する、
d)鋳型の製作が完了するまでステップb)及びc)を複数回繰り返すステップ、
e1)非結合鋳型材料混合物の事前除去なしに、部分硬化鋳型を炉中で又はマイクロ波によって二次硬化させるステップ、
又はe1)の代替として
e2)非結合鋳型材料混合物を少なくとも部分的に硬化した鋳型から除去するステップ
を含む、鋳型(又は一般に物体)を製造する方法に関する。
1.1.SiO2の添加なし
鋳型材料をHobart社製混合機(モデルHSM10)のボウルに入れた。続いて、撹拌下、最初に硬化剤、次いで結合剤を添加し、各々1分間強力に鋳型基材と混合した。鋳型基材、硬化剤及び結合剤のタイプ、並びにそれぞれの添加量を表1に示す。

(d)ケイ砂ホルダー(MK032)Quarzwerk
(e)クロム鉄鉱砂(Oregon Resources Corporation−欧州−Possehl Erzkontor GmbH社)

(i)セラビーズ650
用いた手順は1.1.と同様であったが、硬化剤添加後、合成アモルファスSiO2も添加し、1分間混合した。鋳型基材、硬化剤及び結合剤のタイプ、並びにそれぞれの添加量を表1に示す。
試料の試験のために、寸法220mm×22.36mm×22.36mmの矩形ブロック試験バーを作製した(いわゆるゲオルク−フィッシャーバー)。
曲げ強さの測定では、試験バーを3点曲げ装置を備えたゲオルク−フィッシャー強度試験装置に挿入し、試験バーを破断させる力を測定した。曲げ強さを以下のスキームに従って測定した。
−成形後4時間
−成形後24時間
−成形後24時間+120℃で30分間の後焼戻し(post tempering)
−Spherichrome(登録商標)は、鋳造業において現在まで使用されている南アフリカクロム鉱砂よりもすべての強度で優れる。
−二次焼戻しの場合、Spherichrome(登録商標)は、試験した他の鋳型基材を大きく超える強度増加を示す。
−マイクロシリカの添加は、すべての鋳型基材の強度を改善する。
鉄を用いた1400℃における非被覆鋳造(uncoated casting)の場合、エステル硬化フェノールレゾールを用いて3D印刷技術によって製造された鋳型は、酸硬化フラン樹脂を用いて3D印刷技術によって製造された鋳型よりも鋳造表面が平滑であり、ガスの含有が少なかった。
Claims (17)
- a)エステル含浸鋳型材料混合物を得るために、少なくとも1種の耐火性鋳型基材と少なくとも1種のエステルを混合するステップ、
b)前記エステル含浸鋳型材料混合物のグレイン1個から6個、グレイン1個から5個、またはグレイン1個から3個の層厚を有する薄層を延展するステップ、
c)前記薄層の選択領域に、前記領域を硬化させるためのレゾールを少なくとも含む結合剤を印刷するステップ、および
d)少なくとも部分的に硬化した3次元物体の製作のために前記ステップb)及びc)を複数回繰り返すステップ
を少なくとも含む、物体の層ごとの構築のための方法。 - e1)部分的に硬化した前記3次元物体を炉中でもしくはマイクロ波によって二次硬化させ、その後にのみ、非結合鋳型材料混合物を除去するステップ、又は
e2)前記非結合鋳型材料混合物を前記少なくとも部分的に硬化した鋳型から除去するステップ
をさらに含む、請求項1に記載の方法。 - 前記耐火性鋳型基材が、石英、ジルコニウム又はクロム鉱砂、橄欖石、バーミキュライト、ボーキサイト、耐火粘土、ガラスビーズ、ガラス顆粒、ケイ酸アルミニウム中空ミクロスフェア、またはそれらの混合物を含む、請求項1又は2に記載の方法。
- 前記鋳型材料混合物は、80重量%を超える、または90重量%を超える、または95重量%を超える前記耐火性鋳型基材を含む、請求項1〜3の何れか一項に記載の方法。
- 前記耐火性鋳型基材の平均粒径がDIN ISO3310に従う篩分析で測定して100μmから600μm、または120μmから550μmである、請求項1〜4の何れか一項に記載の方法。
- 更なるアモルファス二酸化ケイ素を前記鋳型材料混合物に添加し、BET法によって測定される表面積が1から200m2/gの間、1m2/g以上30m2/g以下、または1m2/g以上15m2/g以下である、請求項1〜5の何れか一項に記載の方法。
- 前記アモルファス二酸化ケイ素が、沈殿シリカ、火炎加水分解によって又は電気アーク炉中で製造される熱分解法二酸化ケイ素、ZrSiO4の熱分解によって製造されるアモルファス二酸化ケイ素、酸素含有ガスによる金属ケイ素の酸化によって製造される二酸化ケイ素、結晶性石英から融解及び急速再冷却によって調製された、球状粒子を含む石英ガラス粉末、及びそれらの混合物からなる群から選択される、請求項6に記載の方法。
- 前記アモルファス二酸化ケイ素が、各々前記耐火性鋳型基材に対して0.1から2重量%、または0.1から1.5重量%の量で使用される、請求項6又は7に記載の方法。
- 前記アモルファス二酸化ケイ素の含水量が5重量%未満、または1重量%未満である、請求項6〜8の何れか一項に記載の方法。
- 前記アモルファス二酸化ケイ素が、動的光散乱によって測定される平均一次粒径が0.05μmから10μm、0.1μmから5μm、または0.1μmから2μmである、粒状アモルファス二酸化ケイ素である、請求項6〜9の何れか一項に記載の方法。
- 前記レゾールが各々前記耐火性鋳型基材の重量に対して0.8から5重量%、または1から4重量%の量で添加される、請求項1〜10の何れか一項に記載の方法。
- 前記鋳型材料混合物が、1種/又はそれより多い塩基を含む、請求項1〜11の何れか一項に記載の方法。
- 前記物体が金属鋳造用鋳型又はコアである、請求項1〜12の何れか一項に記載の方法。
- 前記印刷が、複数のノズルを有する印刷ヘッドによって行われ、前記ノズルが個々に選択的に制御可能である、請求項1〜13の何れか一項に記載の方法。
- 前記印刷ヘッドを少なくとも1つの面においてコンピュータの制御によって移動させることができ、前記ノズルが液体結合剤を層ごとに塗布する、請求項14に記載の方法。
- 前記印刷ヘッドが、インクジェット又はピエゾ技術によるドロップ・オン・デマンド印刷ヘッドである、請求項14又は15に記載の方法。
- 前記耐火性鋳型基材が、50重量%を超えるケイ砂を含む、請求項1又は2に記載の方法。
