Description
図1及び図2に示すように、エンジンアンダーカバー10は、合成樹脂製(例えば、熱可塑性樹脂であるポリエチレンなど)のシート材を成形してなるもので、板状をなすカバー本体部11と、カバー本体部11の外周端部から立ち上がる立壁部12と、を備えている。カバー本体部11は、図1に示すように、平面視において略U字状をなしている。なお、カバー本体部11の形状は、平面視略U字状に限定されず、例えば平面視方形状としてもよく、適宜変更可能である。また、図2に示すように、カバー本体部11は、一方の板面11A(車両に配された際に道路と対向する表面)が略平坦面とされる。
次に、エンジンアンダーカバー10を製造する際に用いる成形装置30について説明する。成形装置30は、図3に示すように、上型31(第1成形型)と、下型51(第2成形型及び第3成形型)と、を備えている。エンジンアンダーカバー10は、図3に示すシート材16をこれら上型31及び下型51で成形することで製造される。上型31及び下型51は、図示しない駆動装置(例えば、電動モータ、エアシリンダ、油圧シリンダなど)によって、互いに接近及び離間が可能となっている。これにより、上型31及び下型51は、型閉じ及び型開きが可能な構成となっている。
次に、本実施形態のエンジンアンダーカバー10の製造方法について説明する。本実施形態におけるエンジンアンダーカバー10の製造方法は、真空成形工程と、補強リブ成形工程とを備える。
押出成形装置(図示せず)によってシート状に押出成形されたシート材16は、上型31及び下型51の間にセットされた時点では、押出成形直後の加熱された状態であり、軟化状態となっている。真空成形工程では、空気圧供給装置を作動させ、上型31の底部32Tに形成された各吸引孔33を介してシート材16に対して負圧を与える。これにより、図4に示すように、加熱された状態のシート材16が上型31方向に吸引され、成形凹部32の内面に密着されるため、シート材16における一方の板面16A(エンジンアンダーカバー11となって車両に配された際に道路と対向する面)が成形凹部32の形状に倣った形状に真空成形される。このとき、成形凹部32の底部32Tは略平坦状の押圧面とされているため、シート材16における一方の板面16Aは略平坦面状に形成される。
補強リブ成形工程では、まず複数の第2成形型512を上昇させ、略平面状の押圧面512Mを、軟化状態のシート材16における他方の板面16B(エンジンアンダーカバー10となって車両に配された際にエンジンと対向する面)に当接させる。なお、ここではシート材16に対して強く押し込む必要はない。これにより、カバー本体部11の板厚が暫定的に決定される。次に、第3成形型513を上昇させ、その押圧面513Mを、軟化状態のシート材16における他方の板面16Bに対して第2成形型よりさらに押し込む。このとき、押圧面513Mには溝状の凹部513Bが形成されているため、第3成形型513を押し込んだ分の軟化状態の熱可塑性樹脂の一部が、該凹部513B内に流れ込む(図6参照)。この流れ込んだ樹脂により補強リブ21が形成される。
本発明は、上記記述及び図面によって説明した実施形態に限定されるものではなく、例えば次のような実施形態も本発明の技術的範囲に含まれ、さらに、下記以外にも要旨を逸脱しない範囲内で種々変更して実施することができる。
Claims (1)
- 熱可塑性樹脂を含むシート材から、車両の下面を構成する板状の部材であって板面の片側面のみに補強リブを備える車両用アンダーカバーを製造する方法であって、
加熱された状態の前記シート材における一方の板面を、略平坦状の押圧面を有する第1成形型によって略平坦面に真空成形する真空成形工程と、
加熱された状態の前記シート材における他方の板面に、略平面状の押圧面を有する複数の第2成形型の前記押圧面を当接させた後、隣り合う前記第2成形型の間に位置し、押圧面に凹部が形成された第3成形型を前記第2成形型よりも更に押し当てることで、前記シート材の一部を前記凹部内に流入させ、前記凹部の形状に倣う形状の補強リブを前記他方の板面に成形する補強リブ成形工程とを備える車両用アンダーカバーの製造方法。
