Description
この実施例では、本発明の一実施形態に基づく、排気ガス処理に有用な2層被覆調合の例を示す。この2層調合は、基材担持体上に被覆された3元コンバージョン触媒被覆である。この担持体は、円筒状のコージライトのモノリシック・ハニカムであり、直径は、3.66インチ(9.14cm)、長さ5.81インチ(14.75cm)、セル密度は600cpsi(平方インチ当りのセル数)、セル壁厚さは約3.5ミルである。全体体積は1リットルまたは61立方インチである。〜40%の固形分を有する水溶性の媒体形態の第1層を、基材の表面に塗付した。第1層の水溶性媒体は、硝酸パラジウム溶液として、プラネタリミキサーで1157gの10%バリア安定化γアルミナ、109gのストロンチア、109gのランタニア、101gのネオジミアおよび33.6gのジルコニア結合剤中に含浸させた14.1gのパラジウムを含有した。被覆された担持体は、次に530℃で2時間焼成され、約108gの乾燥ウォッシュコートが得られた。
この実施例では、本発明の一実施形態に基づく、排気ガス処理に有用な、汚染に対して耐性を有する3層被覆調合の例を示す。この3層調合は、実施例1の第1触媒層と第2触媒層とを用い、加えて第3層を実施例1の第2層上に被覆した。〜20%の固形分を有する水溶性の媒体形態の第3層を、第2層の表面の全軸上長さに渡って塗付した。第3層の水溶性媒体は、634gのバリアドープされたγアルミナを、約10重量%のバリア、111gのストロンチア、50gのアルミナ結合剤、および25gのジルコニア結合剤と共に有する。被覆された担持体は、次に430℃で2時間焼成され、約40gの乾燥ウォッシュコートが得られた。
この実施形態は、実施例1の第1層と同じ第1層を有する2層被覆調合の一例を示す。〜32%の固形分を有する水溶性媒体形態の第2層を、第1層の表面に塗付した。第2層の水溶性媒体は、硝酸ロジウム溶液として、プラネタリミキサーにより、30%のセリアを有する637gのセリア/ジルコニア合成物、プラス5%のセリアを有する212gのセリア/ジルコニア合成物、45gのアルミナ結合剤、および、27.5gのジルコニア結合剤中に含浸させた3.85gのロジウムを含有した。結果として生じた担持体は、次に430℃で2時間焼成され、約70gの乾燥ウォッシュコートが得られた。
この実施例では、本発明の一実施形態に基づく、排気ガス処理に有用で、汚染に耐性を有する3層被覆調合の例を示す。この調合は、実施例4で仕上げられた二重触媒層を用い、第3層を実施例4の第2層上に追加して被覆した。第3層は、実施例2で記載した第3層と同一である。全長にわたって被覆した後に、触媒を各々同じ長さ、約2.9インチの長さに切断した。この3重層の触媒の1つの部分は、前方領域として用い、第4実施例からの2.9インチの他の部分触媒は後方領域として用いた。同じ効果を得る類似の方法として、第2層上の入口部分の軸上長さの約50%のみの長さで第3層を被覆する方法がある。前方領域中または触媒全体として、第3層のウォッシュコートの増加は約20gである。
Claims (20)
- (a)1種またはそれ以上の貴金属成分を含有する少なくとも2つのウォッシュコート層で被覆された基材と、
(b)多孔質耐火性酸化物と、1種またはそれ以上の卑金属酸化物とを含む上塗層と、
を有する自動車排気ガス処理触媒であって、
前記卑金属酸化物が、酸化ランタンである場合、前記酸化ランタンは0.2g/in3(0.0122g/cm3)以下の量で存在し、及び
前記上塗層が貴金属成分を含有せず、そして
前記上塗層が、1種またはそれ以上の貴金属成分を含有する、少なくとも2つの、一組となったウォッシュコート層の間に設けられ、その一組のウォッシュコート層が下部ウォッシュコート層及び上部ウォッシュコート層を含み、前記上塗層は下部ウォッシュコート層の上に被覆されており、及び
前記上部ウォッシュコート層は、前記基材の下流部分の上に被覆され、これにより前記上部ウォッシュコート層により被覆されていない上流の有害物質捕獲領域が形成されることを特徴とする自動車排気ガス処理触媒。 - 前記(a)の基材の少なくとも1つのウォッシュコート層は、酸素貯蔵成分を含むことを特徴とする請求項1に記載の自動車排気ガス処理触媒。
- 前記上塗層が酸素貯蔵成分を含むことを特徴とする請求項1又は2に記載の自動車排気ガス処理触媒。
- 前記基材はハニカムモノリスである、請求項1〜3の何れか1項に記載の自動車排気ガス処理触媒。
- 前記多孔質耐火性酸化物はアルミナである、請求項1〜3の何れか1項に記載の自動車排気ガス処理触媒。
- 前記ウォッシュコート層の少なくとも1つは、さらに酸素貯蔵成分を有する、請求項1〜3の何れか1項に記載の自動車排気ガス処理触媒。
- 前記上塗層の厚さは、10ミクロン〜120ミクロンである、請求項1〜3の何れか1項に記載の自動車排気ガス処理触媒。
- 前記多孔質耐火性酸化物は、粒子内および/または粒子間に孔を有し、前記孔の半径は、10〜500オングストロームの範囲である、請求項1〜3の何れか1項に記載の自動車排気ガス処理触媒。
- 前記上塗層は、さらに酸素貯蔵成分を有する請求項1〜3の何れか1項に記載の自動車排気ガス処理触媒。
- 前記上塗層は、さらに、イットリウム、ニオブ、ランタン、プラセオジム、ネオジム、プロメチウム、サマリウム、ジスプロジウムおよびイッテルビウムを含有する化合物からなる群から選択されるさらなる成分を有する、請求項9に記載の自動車排気ガス処理触媒。
- 排気ガス流を自動車排気ガス処理触媒に接触させる工程を有する自動車排気ガス処理方法であって、
前記触媒は、オイルおよび/または燃料由来の添加剤の汚染に対する耐性が強化され、前記触媒は、前記排気ガスと最初に接触する上流端と、下流端とを備えた基材を有し、且つ前記触媒は、
(a)前記基材上に被覆された、1種またはそれ以上の貴金属成分を含有する少なくとも2つのウォッシュコート層と、
(b)多孔質耐火性酸化物と、1種またはそれ以上の卑金属酸化物とを含む上塗層を有し、
前記卑金属酸化物が、酸化ランタンである場合、前記酸化ランタンは0.2g/in3(0.0122g/cm3)以下の量で存在し、及び
前記上塗層が貴金属成分を含有せず、そして
前記上塗層が、1種またはそれ以上の貴金属成分を含有する、少なくとも2つの、一組となったウォッシュコート層の間に設けられ、その一組のウォッシュコート層が下部ウォッシュコート層及び上部ウォッシュコート層を含み、前記上塗層は下部ウォッシュコート層の上に被覆されており、及び
前記上部ウォッシュコート層は、前記基材の下流部分の上に被覆され、これにより前記上部ウォッシュコート層により被覆されていない上流の有害物質捕獲領域が形成され、
さらに
(c)前記排気ガスが前記触媒を上流端から下流端に通過することを特徴とする自動車排気ガス処理方法。 - 前記(a)の基材の少なくとも1つのウォッシュコート層は、酸素貯蔵成分を含むことを特徴とする請求項11に記載の方法。
- 前記上塗層が酸素貯蔵成分を含むことを特徴とする請求項11又は12に記載の方法。
- 前記基材は、ハニカムモノリスである、請求項11〜13の何れか1項に記載の方法。
- 前記ウォッシュコート層の少なくとも1つの層は、さらに、セリア、セリウムおよびジルコニウムの混合酸化物、ならびに、セリウム、ジルコニウム、プラセオジム、ネオジムおよび/またはランタンまたはイットリウムなどの安定剤の混合酸化物からなる群から選択された酸素貯蔵成分を有する、請求項11〜13の何れか1項に記載の方法。
- 前記多孔質耐火性酸化物はアルミナである、請求項11〜13の何れか1項に記載の方法。
- 前記上塗層が更に、酸素貯蔵成分を含むことを特徴とする請求項11〜13の何れか1項に記載の方法。
- 前記卑金属酸化物は、アルカリ金属酸化物、アルカリ土類金属酸化物、遷移金属酸化物および希土類金属酸化物からなる群から選択される、請求項1〜3の何れか1項に記載の自動車排気ガス処理触媒。
- 前記卑金属酸化物は、酸化バリウム、酸化ストロンチウム、酸化マグネシウム、及び酸化カルシウムから成る群から選ばれることを特徴とする請求項1〜3の何れか1項に記載の自動車排気ガス処理触媒。
- 前記アルカリ土類金属酸化物が、酸化バリウム及び酸化ストロンチウムから成る群から選ばれることを特徴とする請求項18に記載の自動車排気ガス処理触媒。
