Description
本願は、同じ名称を有する2008年4月3日に出願の米国特許仮出願番号第61/042,173号に関連し、またその権益を主張するものであり、当該文献は、その全体が参照により本明細書に援用される。
本発明は、先進セラミック粉末の調製に関し、沈殿剤としてジカルボン酸オニウム化合物を用いて金属の溶液からセラミック粉末前駆体を沈殿させ、そして引き続きセラミック粉末前駆体を所望の金属酸化物材料へ変換する。ジカルボン酸オニウム沈殿剤は、所望のセラミック粉末を調製する共沈法において使用され得、先進セラミック材料が得られる。
複数の溶液状前駆体材料を提供する工程であって、複数の溶液状前駆体材料のそれぞれが、セラミック粉末の少なくとも1種の構成要素イオン種をさらに含む、工程、
複数の溶液状前駆体材料とジカルボン酸オニウム沈殿剤溶液とを合わせて、合わせた溶液中にセラミック粉末前駆体の共沈を生じさせる工程;および
合わせた溶液からセラミック粉末前駆体を分離する工程、

複数の溶液状前駆体材料を提供する工程であって、ここで複数の溶液状前駆体材料のそれぞれが、セラミック粉末の少なくとも1種の構成要素イオン種をさらに含む、工程、
複数の溶液状前駆体材料とアンモニウムイオンを実質的に含まないシュウ酸オニウム沈殿剤溶液とを合わせて、合わせた溶液中にセラミック粉末前駆体を共沈させる工程;
合わせた溶液からセラミック粉末前駆体を分離する工程;
分離したセラミック粉末前駆体をか焼して、セラミック粉末を形成する工程;
セラミック粉末をグリーン体(green body)に形成する工程;および
グリーン体を焼結させる工程、
を含む。
明細書および請求項の全体にわたり、範囲および比の限定は組み合わせられ得る。なお、特に明記しない限り、「a」、「an」、および/または「the」に対する言及は、1つまたは1つより多くを含み得、単数形のもの(item)に対する言及はまた、その複数形も包含し得る。明細書および請求項で特定する組み合わせはすべて、いかなるようにも組み合わされ得、そして要素群の任意の1つまたはそれ以上の個々の要素が、当該群からから除外されるかまたは制限されることもあり得る。
本明細書で用いられるように、ジカルボン酸オニウムとしては、ジカルボン酸第4級アンモニウム、ジカルボン酸第4級ホスホニウム、ジカルボン酸第3級スルホニウム、ジカルボン酸第3級スルホキソニウム、およびジカルボン酸イミダゾリウムが挙げられる。ジカルボン酸塩は、シュウ酸塩、マロン酸塩、コハク酸塩、グルタル酸塩、アジピン酸塩、炭酸塩、マレイン酸塩、フマル酸塩、フタル酸塩、イソフタル酸塩、およびテレフタル酸塩、上述のもののいずれかの混合物および/または組み合わせであってもよい。1つの実施形態では、ジカルボン酸塩は、炭酸塩以外である。当業者には理解されるように、特定の金属イオンのジカルボン酸塩が、不溶性の沈殿物を形成するのではなく可溶性のキレートを形成することが知られている場合、沈殿剤の目的は不溶性ジカルボン酸としてそれぞれの金属イオンを沈殿させることであるので、これらのジカルボン酸と金属との組み合わせは、本発明の範囲内ではない。
本発明によれば、前駆体材料は、目的とするセラミック粉末の構成成分として、Mg、Ca、Sr、Ba、Al、Si、Sc、Ti、V、Cr、Mn、Fe、Co、Ni、Cu、Zn、Ga、Ge、Y、Zr、Nb、Mo、Tc、Ru、Rh、Th、Pd、Ag、Cd、In、Sn、Sb、Si、La、Hf、Ta、W、Re、Os、Ir、Pt、Tl、Pb、Bi、Ce、Pr、Nd、Pm、Sm、Eu、Gd、Dy、Er、Ho、Er、Tm、Tb、Th、Pa、U、Np、およびPuの1種のイオンまたは2種もしくはそれ以上の組み合わせのイオンを含む。これらのイオンは、任意の適切な対イオンとともに前駆体溶液に提供され得、但しイオン対は、前駆体溶液に可溶である。
1つの実施形態では、水溶液に沈殿させたシュウ酸塩の粉末の形成に適した温度範囲は、35℃〜110℃であり、他の実施形態では約65℃〜約95℃である。1つの実施形態では、水溶液に沈殿させたシュウ酸塩の粉末の形成に適した温度範囲は、85℃〜90℃である。
沈殿剤としてシュウ酸アンモニウム(比較例1)に対してシュウ酸テトラメチルアンモニウム(実施例1)を使用するシュウ酸バリウム−ストロンチウムチタニル(barium-strontium titanyl oxalate)の沈殿により提供したチタン酸バリウム−ストロンチウム(barium-strontium titanate)(BST)粉末:
硝酸バリウムを0.060M、硝酸ストロンチウムを0.040M、およびジヒドロキシビス(乳酸アンモニウム)チタン(IV)を0.10M含む水溶液を調製する。この可溶性のバリウム、ストロンチウム、およびチタンの塩の原液を、実施例1および比較例1の両方で使用する「溶液A」とする。
シュウ酸テトラメチルアンモニウムの0.25M水溶液を調製する。この溶液のpHを、水酸化テトラメチルアンモニウムの10%水溶液を用いて9.2に調整する。これを「溶液B1」とする。
シュウ酸アンモニウムの0.25M水溶液を調製する。この溶液のpHを、28〜30%水酸化アンモニウム溶液を使用して、9.2に調整する。これを「溶液B2」とする。
図2は、本発明および先行技術に従って製造した沈殿物の30〜33度の2シータにおける回折強度を示すX線回折走査図である。図2は、本発明に従って実施例1で調製したBaxSr(1−x)TiO3の試料、および従来技術に従って比較例1で調製したBaxSr(1−x)TiO3の試料の30〜33度の2シータの領域における110反射のX線回折図形を示す。図2に示すように、実施例1(本発明の実施形態に従ってシュウ酸TMAを調製に用いた場合)では、X線回折は、BaxSr(1−x)TiO3の回折図形において、当該チタン酸塩からの110反射に関して単一の回折ピークを示す。これは、Roederら、J. Am Ceram Soc 82[7]1665〜75(1999)による、ほぼBa0.85Sr0.15TiO3の組成を有する単相(Ba、Sr)チタン酸塩と一致している。Roederらに記載のように、純粋なBaTiO3相は31.49度(2シータ)にピーク最大値を有し、純粋なSrTiO3相は32.3度にピーク最大値を有する。実施例1で調製した(Ba、Sr)チタン酸塩中では、このようなピークの形跡は観察されない。これは、シュウ酸TMAの沈殿により、単一ペロブスカイト相においてBa、SrおよびTiを組み合わせることに成功したことを示唆する。図2に示すように、従来技術による比較例1におけるシュウ酸アンモニウムから調製した場合、X線回折は、ほんのわずかなペロブスカイト相を示す。これは、先行技術の方法においては、「真の」チタン酸バリウムストロンチウムを含むペロブスカイト相は、あるとしても非常にわずかしか得られないことを示す。これは、BaxSr(1−x)TiO3の単一ペロブスカイト相と一致するX線回折図形が観察される、本発明による実施例1の方法とは著しく対照的である。
下記では、粒度分布は、Malvern Zetasizer(登録商標)Nano ZS-90粒度測定器上で測定する。図3〜図6は、平均粒度および粒度分布(PDI(多分散性指数)として報告)のグラフである。図3および図4は、本発明および先行技術に従って製造した沈殿物の平均粒度および粒度範囲分布を示すグラフである。図5および図6は、本発明および先行技術に従って製造した再分散後の沈殿物の平均粒度および粒度範囲分布を示すグラフである。
1.試験したスラリー試料は、遠心分離前に回収した沈殿物のスラリー試料を希釈することにより調製する。
2.乾燥粉末試料は、沈殿物を120℃にて一晩乾燥させ、上清液に再分散させることにより得られる。
3.当技術分野において公知のように、多分散性指数(PDI)とは、試料中の粒度範囲内で特定粒度を有する粒子の相対数の尺度である。
実施例1および比較例1からの上清液を、Beckman SpectraSpanIV(登録商標)を用いて直流プラズマ(DCP)によりバリウム、ストロンチウム、およびチタンに関して分析する。上清中に残存するこれら金属の量により、それぞれの沈殿剤を用いた沈殿方法の効率の相対的な尺度が得られる。上清液の金属含有量が低いほど、反応および沈殿方法の効率が高いと考えられる。
Claims (3)
- セラミック粉末の製造方法であって:
複数の溶液状前駆体材料を提供する工程であって、ここで該複数の溶液状前駆体材料のそれぞれが、セラミック粉末の少なくとも1種の構成要素イオン種をさらに含む、工程;
該複数の溶液状前駆体材料とジカルボン酸オニウム沈殿剤溶液とを合わせて、合わせた溶液中にセラミック粉末前駆体の共沈を生じさせる工程;および
該合わせた溶液から該セラミック粉末前駆体を分離する工程、
を含み、
該ジカルボン酸オニウムが、一般式(III)を有する第3級スルホニウムを含み:
- セラミック粉末の製造方法であって:
複数の溶液状前駆体材料を提供する工程であって、ここで該複数の溶液状前駆体材料のそれぞれが、セラミック粉末の少なくとも1種の構成要素イオン種をさらに含む、工程;
