Description
本発明の方法は、ナノ粒子状支持体上に微細ナノスケールの金を供給し、不均質な触媒系を形成することができる。金は、帯黄色の、比較的不活性な金属である貴金属として公知である。しかしながら、金の特性は、ナノスケール(100ナノメートル未満)領域(特にナノスケールの下端で;例えば、少なくとも1つの次元のサイズが約10ナノメートル(nm)未満である特徴を有するサイズ範囲)において劇的に変化し、金が触媒活性を有することができる。本明細書で使用する時、用語「微細ナノスケール金」は、全ての次元のサイズが5ナノメートル(nm)以下である金物体(例えば、粒子又は原子クラスタ)を意味する。
本発明の方法における使用に適した支持媒質には、ナノ粒子であるものが挙げられる。本明細書で使用する時、用語「ナノ粒子状支持媒質」は、平均直径が50ナノメートル(nm)未満のナノ粒子を含む支持媒質を意味し、「直径」はほぼ球形の粒子の直径だけでなく、非球形粒子の最長サイズをも意味する。好ましくは、このナノ粒子は少なくとも2つの次元のサイズが約30nm以下である(より好ましくは約15nm以下、最も好ましくは約10nm以下である)。ナノ粒子状支持媒質は所望により更に、より大きい粒子(例えば、平均直径が50nm超で100nm未満のナノ粒子、又は更に大きい粒子)を少量含むことができ(すなわち、ナノ粒子状支持媒質の総重量の50パーセント未満;より好ましくは約20パーセント未満;最も好ましくは10パーセント未満)、あるいは、複合体支持媒質(後述)を使用する場合は、少量を超える量を含むことができる。
物理的気相堆積とは、金含有供給源又は金含有標的から支持媒質への金の物理的な移動を意味する。物理的気相堆積は、原子単位での堆積を伴うものとして見ることができる。ただし実際の実施では、金が、物体当たり1つ以上の原子から構成される超微細体として移送される場合もある。堆積した金は支持媒質の表面と物理的、化学的、イオン的、及び/ないしは別の方法で相互作用を起こし得る。
上記に述べたように、PVD方法は、(金以外にも)他の金属を同時、又は連続的に堆積するために、あるいは金属の混合物を堆積するために、使用することが可能である。これは多相の標的を使用することによるものであって、その結果、多相ナノ粒子(例えば、M1及びM2(M1及びM2は、異なる金属を示す)の原子混合物を含むナノ粒子)を含む触媒系を形成することができ、又は、1つ以上の反応を触媒することができる多機能触媒のための金属ナノ粒子の組み合わせ(例えば、分離性のM1粒子及び分離性のM2粒子の混合物)を含む触媒系を形成することができる。これらの異なる触媒機能は、実用上同時に実施させることができる。つまり、例えば、触媒系はSO2を効果的に酸化すると同時にCOを酸化するように調製できる。
触媒系の特徴付けは、触媒技術分野において既知の、透過電子顕微鏡を使用して行うことができる。TEM分析により、金原子は、ナノ粒子状支持体上に堆積すると、不動化される前に支持体内をある程度の距離で、拡散又は他のメカニズムにより移動し得る。これにより、支持体の孔の中に金ナノ粒子及び/又は原子クラスタが供給される。

物体の色は、反射率測定値の総和(拡散と反射の和)で決定され、3つのCIE色座標で表現することができる。分光反射率計は、所与の幾何学的条件群の下で、試料の総反射率を測定することができる。CIEは、色及び/又は外観の評価に関して、4つの測定形状を定めている。表面の平滑度特性(これは物体の外観に影響を与え得る)の影響を排除するため、色測定は、積分球型の形状を用いて行うことができる。異なる物体又は試料の間の色比較を行うには、「d/8°」形状構成(図5に示す、拡散半球形照明と視角8°)が一般的に利用される。
本発明の方法の実施により製造される触媒系は、自動車の排気処理、水素化触媒、炭化水素の酸化の触媒、窒素の酸化物除去の触媒、気体及び蒸気の検出及び測定用のセンサー、居住区域のCO除去、並びに同様物を含む、数多くの用途を見出すことができる。特に、この触媒系は、呼吸空気から危険なCO又は他の気体を除去するための呼吸保護具(例えばレスピレータ、フェースマスク、様々な保護装備、室内エアフィルタ、防災ずきん、及び同様物)に有用であり得る。
透過電子顕微鏡(TEM)
複合支持媒質を含む触媒系の試験試料は、次の方法で調製された:使い捨て埋め込みカプセル内の触媒粒子を3M(商標)スコッチキャスト(Scotchcast)(商標)エレクトリカル・レジン5番(Electrical Resin #5)エポキシ樹脂(3M社(3M Company)(ミネソタ州セントポール)から入手可能)に触媒粒子を埋め込み、その樹脂を真空浸透させ、室温に24時間置いて硬化させた。
触媒系試料の示すCIE L*、a*、及びb*値が、マイクロフラッシュモデル(Microflash Model)No.100分光光度計(データカラー・インターナショナル(Datacolor International)、ニュージャージー州ローレンスビル(Lawrenceville))を用いて測定された。この分光光度計は標準白背景(ポリテトラフルオロエチレン(PTFE)粉末圧縮を含む、データカラー・インターナショナル(Datacolor International)白色較正標準シリアル番号2508)を反射率標準として用いて較正された。各試料は、白色の紙シート上に塗り広げられ、ガラスプレートで押し付けて比較的平らになるようにされた。各試料は厚さが少なくとも約5nmであり、分光光度計の開口部を実質的に完全にカバーするのに十分な大きさであった(これにより、測定された反射率が、背景の紙によるものではなく、試料によるものとなるようにした)。総反射率測定は、各試料について、d/8°形状構成(図5に示す)を用いて少なくとも3つの異なる位置において行われ、測定値は平均された。分光光度計は、明度値(L*)0〜100(値0は黒色、値100は白色)、色度座標値a*が−60〜+60(値−60は緑色、値+60は赤色)、及び色度座標値b*が−60〜+60(値−60は青色、値+60は黄色)の値を提供する。
図3は、CO酸化触媒としての性能を評価するために、対象となる触媒系試料にCO負荷を行うために使用した、試験システム50を示す。供給ライン52からの高圧圧縮空気を、調節器54(3M(商標)モデルW−2806空気濾過調節パネル(Air Filtration and Regulation Panel)(3M、ミネソタ州セントポール)を用いて、減圧、調節、及び濾過を行い、微粒子及び油を除去した。調節バルブ36(ホーク社(Hoke Inc.)、サウスカロライナ州スパータンバーグ(Spartanburg))を使用して望ましい主空気流量を設定し、この流量はギルモント(Gilmont)(商標)流量計38(バーナント社(Barnant Co)、イリノイ州バーリントン(Barrington))によって0〜90リットル/分(LPM)の範囲で測定された。流量計38を、乾燥ガス試験測定器(アメリカンメーター(American Meter)社製、モデルDTM−325、図示なし)を使用して較正した。特に記載のない限り、使用した主空気流量は64リットル/分(LPM)であった。
ナノ粒子状支持媒質の調製
複合ナノ粒子状支持媒質は、国際特許公報WO 2006/074126 A2号(3Mイノベーティブ・プロパティーズ社(3M Innovative Properties Company)、ブレイディ(Brady)ら)に記載されている方法に本質的に従って調製された。約3.4kgのアナターゼTiO2(ホンビファインN(Hombifine N);ザハトレーベン・ケミー社(Sachtleben Chemie GmbH)、ドイツ、平均主粒径10nm未満、平均表面積300m2/g超;平均凝集塊大きさ約1マイクロメートル)を、脱イオン水35kg中に分散させた。結果として得られたスラリーを、25kgの12×20メッシュ(1.68mm×0.841mm)活性炭顆粒(クラレGG(Kuraray GG);クラレケミカル株式会社(Kuraray Chemical Co., Ltd.)、日本、大阪)と混合し、スチール製リアクター内で毎分1回転(rpm)で回転させ、ヒーターを用いて乾燥した。結果として得られた乾燥支持媒質は、比較的大きな表面積の、活性炭顆粒上にコーティングされたTiO2を含んでいた(乾燥支持媒質の総重量を基準として、約10〜13重量パーセントのTiO2)。
乾燥支持媒質の一連の試料(それぞれ約140g)を更に、150℃で24時間乾燥させ、残留する水分を除去した。結果として得られた各乾燥試料が熱いうちに、本明細書で前述した、ブレード隙間が2.7mmの粒子攪拌機を有するPVD装置に入れた。この装置の真空槽を、約6.67mPa(5×10−5Torr)の背景圧力まで排気し、アルゴンスパッタリングガスを含む気体をこの真空槽内に約1.3kPa(10mTorr)の圧力で導入した。
前述の手順を用いて、各金コーティング試料について、比色計測定が実施された。結果を下記の表1に示す。酸素導入濃度が低い場合(例えば実施例1)であっても、a*パラメータは、酸素が存在しない場合の試料(比較例1)に比べ、有意に低下した。実施例1〜6では、酸素濃度が増加するにつれて、全般的に、明度(L*)の単純増加、a*の減少、及びb*の増加が観察された。
各金コーティング試料に、前述の手順を用いて、一酸化炭素(CO)酸化触媒試験を行った。これは、3600ppmのCO負荷、流量毎分64リットル、相対湿度92パーセントで実施された。それらの結果を下記の表2に示す。酸化環境において堆積した金の量は少なかったと見られるにもかかわらず、酸化環境でスパッタリングされた試料(実施例1〜6)については、アルゴンのみの中でスパッタリングされたもの(比較例1)に比べ、全般に触媒性能が向上していることが観察された。
実施例5の金コーティング試料が、試料調製のミクロトーム手法を用いてTEMで調べられた。試料は、ナノ粒子チタニア凝集塊の表面の多くの領域において、平均粒径3nm未満の金ナノ粒子を含んでおり(特定の領域に、50個を超える粒子が計数され、大きさが測定された)、金ナノ粒子の数密度は100nm2当たりナノ粒子5個を超え、場所によっては、100nm2当たりナノ粒子7個を超えていた。
触媒系は、実施例3及び6並びに比較例1について上記記載と本質的に同様に調製され、ただし、スパッタ電力は0.24kWに増加して、より多い金負荷を有する試料を生成した。各試料について、上記と本質的に同様にして、比色計測定及び一酸化炭素試験が実施された。その結果を下の表3及び4に示す。上記と同様の色の傾向が観察された。酸化環境において堆積した金の量は少なかったと見られるにもかかわらず、酸化環境でスパッタリングされた試料(実施例7及び8)については、アルゴンのみの中でスパッタリングされたもの(比較例2)に比べ、全般に触媒性能が向上していることが再び観察された。
触媒系は、実施例1〜6について上記記載と本質的に同様に調製され、ただし、酸素を水蒸気、過酸化水素、及びオゾンにそれぞれ置換することにより、その酸化環境の性質を変化させた。実施例9の試料については、アルゴンスパッタガスと共に、水蒸気が真空槽に導入された。25℃に保持された液体の水を中に含む密閉フラスコ(公称直径33mm及び長さ152mmを有する密閉ガラス管から形成)を、水蒸気源として使用した。このフラスコを最初に脱気して、溶解している気体を全て除去した。次にフラスコからの水蒸気を真空槽に導入し、槽内の圧力を調節する手動制御バルブを使用して、水蒸気含有雰囲気(真空槽内の全ての気体の総重量を基準にして、約50重量パーセントの水蒸気)を生成した。アルゴン流量は100sccmに維持され、真空ポンプに開口するゲートバルブを調節して、スパッタリング方法中の総気体圧力を1.3kPa(10mTorr)に維持した。実施例10の試料については、水の代わりに過酸化水素(H2O2)液体を使用して、本質的に同様の方法で、過酸化水素を含む雰囲気を生成した(真空槽内の全ての気体の総重量を基準にして、約50重量パーセントの過酸化水素)。
300立方センチメートル(cc;135g)のホンビカット(Hombikat)UV−100チタニア(シェラー(Scherer)法による平均主クリスタライトサイズが10nm未満;平均表面積が250m2/g超)を、150℃で24時間乾燥させた。結果として得られた乾燥粉末を、本明細書で前述した、ブレード隙間が1.7mmの粒子攪拌機を有するPVD装置に入れた。次に装置の真空槽を一晩排気し、背景圧力1×10−4Torrとした。アルゴンスパッタガスを流量100sccmで真空槽に導入し、真空(拡散)ポンプに開口するゲートバルブにより、方法圧力1.3kPa(10mTorr)に調節された。電力レベル0.10kWで金スパッタリングが開始され、ブレード回転速度6rpmを使用して、本質的に上記記載と同様に実施された。スパッタリングの持続時間は5時間であった。比色測定を、本質的に上記記載と同様に実施した。それらの結果を下記の表7に示す。
300cc(126g)のホンビカット(Hombikat)UV−100チタニア粉末を、150℃で24時間乾燥させた。結果として得られた乾燥粉末を、比較例3において上記記載と本質的に同様に、金でスパッタリングを行い、ただし、スパッタガスには酸素並びにアルゴンが含まれた。アルゴンの流量は100sccmに維持され、酸素の流量は5sccmに維持された。総気体圧力は1.3kPa(10mTorr)であり、スパッタ電力は0.12kWが使用された。比色測定を、本質的に上記記載と同様に実施した。それらの結果を下記の表7に示す。
300cc(121g)のホンビカット(Hombikat)UV−100チタニア粉末を、150℃で24時間乾燥させた。結果として得られた乾燥粉末を、比較例3において上記記載と本質的に同様に、金でスパッタリングを行い、ただし、スパッタガスには水蒸気並びにアルゴンが含まれた。アルゴンの流量は100sccmに維持され、水蒸気は、実施例9において上記記載と本質的に同様に、生成されて真空槽に導入された。総気体圧力は2kPa(15mTorr)であり、スパッタ電力は0.12kWが使用された。比色測定を、本質的に上記記載と同様に実施した。それらの結果を下記の表7に示す。
チタニアナノ粒子上に支持されている金ナノ粒子から構成される触媒試料が、ワールド・ゴールド・カウンシル(World Gold Council)(英国、ロンドン)(試料85A、#02−06;ズードケミー(日本)製造)から入手された。メーカーの記述によれば、この試料は、デグサ(Degussa)P25チタニア(アナターゼ及びルチル結晶質形状の3:1の比率での混合物;純度99パーセント;平均比表面積50m2/g;平均クリスタライトサイズ25〜35nm;平均凝集塊サイズ約500nm)上の、約1.5重量パーセントのナノ粒子金(平均粒子サイズ3.6nm、標準偏差0.28nm)であるとされていた。触媒は、化学堆積−沈殿方法によって調製されたとされ、これにおいてチタニアは、pH7に固定された、適切な量のHAuCl4水溶液(Au含有量は3重量パーセント)中に分散された。結果として得られた分散液は、70℃で1時間置き、蒸留水で数回洗浄されたとされている。結果として得られた固体物質は分離され、120℃で5時間乾燥され、次に空気中400℃で4時間焼成された。
実施例1、2、3、4、6、7、9、10、及び11のチタニアコーティング炭素顆粒の表面を、走査電子顕微鏡を用いて調べた。顆粒の表面は、全ての実施例において非常に似通っていた。その表面は、不定形のチタニアナノ粒子凝集塊の開放網状組織を含んでいることが見出された。最小の凝集塊は直径0.1マイクロメートル未満であり、大きい凝集塊はサイズ(最長サイズ)が5〜6マイクロメートルであった。凝集塊は、自然に顆粒状であるように見え、多くの顆粒はサイズが0.25〜1マイクロメートルであった。開放網状組織の大きい孔はサイズ2〜5マイクロメートルであり、0.2〜0.5マイクロメートルのサイズ範囲にある多くの孔が、この開放網状組織全体に分散されていた。高い倍率において、非常に小さい孔(サイズ0.1マイクロメートル未満)が凝集塊全体に観察された。低い倍率(例えば1000X)において、チタニアナノ粒子コーティングは、厚さが不均一であり、厚さの大きな変動が3〜12マイクロメートルごとに生じており、厚さ1〜4マイクロメートルの厚さのランダムな変化を伴う表面トポグラフィーが生成されていることが観察された。
複合ナノ粒子状支持媒質を含む4つの触媒系(各触媒系は、触媒系の総重量を基準として11重量パーセントの金含有チタニアを有する)が次のように調製された:前述の比較例3及び4並びに実施例12及び13でそれぞれ記載されている触媒系(金含有チタニア)2.14gを、17.86gの12×20USメッシュ(1.68mm×0.841mm)活性炭顆粒(クラレGG(Kuraray GG);クラレケミカル株式会社(Kuraray Chemical Co., Ltd.)より入手、日本、大阪;炭酸カリウム含有)と混合した。この混合は、約10分間、又は、金含有チタニア粒子が本質的に全て活性炭顆粒上にコーティングされたことを目視で確認できるまで、100mLガラスバイアル内で激しく振盪(バイアルに蓋をしてから手で行う)することによって実施された。本質的に上記記載と同様に、結果として得られた複合触媒系について、比色計測定及び一酸化炭素試験(3600ppmのCO負荷、流量毎分64リットル、相対湿度92パーセントの条件下)が実施された。その結果を下の表8及び9に示す。
比較例3並びに実施例12及び13の金コーティングチタニア粉末をオゾンで処理し、触媒活性に対するオゾン後処理の影響を測定した(それぞれ比較例7〜9)。オゾンはXT−800オゾン発生器(エアゾーン社(Air-Zone Incorporated)、バージニア州サフォーク(Suffolk))で生成された(890mg/hr、毎分1.05立方メートル(37 CFM))。空気/オゾンの流れを4リットルビーカーに導き、この中には比較例3並びに実施例12及び13の各粉末3.0gの入った開放バイアルが保持された。粉末をオゾン流に30分間曝露させてから、クラレGGカーボンに載せ(本質的に実施例14及び15の上記記載と同様に)、上記記載と同様に触媒活性の試験を行った。3600ppmのCO負荷、流量毎分64リットル、相対湿度92パーセントの条件下で実施されたCO試験の結果を、下の表9に示す。

ナノ粒子チタニア上に微細ナノスケール金を含む触媒系であって、前記微細ナノスケール金は、前記微細ナノスケール金と前記ナノ粒子チタニアとの総重量を基準として1重量パーセントを超える量で存在し、並びに、前記ナノ粒子チタニア上の前記微細ナノスケール金は、CIE色座標L*、a*、及びb*のセットで記述される色を呈し、前記L*色座標は64を超え、前記a*色座標はゼロ未満であり、及び前記b*色座標はゼロ未満であり、これらはd/8°幾何条件を使用する総反射率測定値によって定量される、触媒系。

Claims (3)
- 酸化雰囲気中で物理的気相堆積法により、チタニアを含むナノ粒子状支持媒質上に、微細ナノスケール金を堆積させることを含む、触媒の製造方法であって、
前記微細ナノスケール金は、そのすべての次元のサイズが5ナノメートル以下であり、前記ナノ粒子状支持媒質は、50ナノメートル未満の平均直径を有するナノ粒子を含む、触媒の製造方法。 - 前記堆積が、スパッタ堆積法、蒸着法、陰極アーク堆積法、及びこれらの組み合わせから選択される技法によって実施される、請求項1に記載の触媒の製造方法。
- ナノ粒子金属酸化物、複合支持媒質(ナノ粒子チタニアゲスト材料及び活性炭ホスト材料を含む)、及びこれらの組み合わせから選択されるナノ粒子状支持媒質上に、微細ナノスケール金を堆積させることを含む、請求項1又は2に記載の触媒の製造方法であって、前記堆積が、酸素、水、過酸化水素、オゾン、及びこれらの組み合わせから選択される少なくとも1種の酸素含有気体を含む酸化雰囲気中におけるスパッタ堆積法によって実施され、
前記微細ナノスケール金は、そのすべての次元のサイズが5ナノメートル以下であり、前記ナノ粒子状支持媒質は、50ナノメートル未満の平均直径を有するナノ粒子を含む、触媒の製造方法。
