Description
本出願は、2007年11月8日に出願した米国特許仮出願第60/986,497号(参照によりその全体を本明細書に組み込む)、および2008年11月5日出願の米国特許出願第12/265,487号(参照によりその全体を本明細書に組み込む)の利益を主張する。
次に、例示的なポリウレタンフォーム組成物およびフォームを製造するプロセスを説明する。例示的なフォームは、イソシアネート当量のヒドロキシル当量に対する比(すなわち、インデックス)が0.91である。Table 1 (表1)に記載の材料を混合することによって、100gの第1のポリオール含有成分を製造する。

Claims (26)
- ポリウレタンフォーム組成物(52)であって、
少なくとも1種のポリオールを含む第1の成分と、少なくとも1種のポリイソシアネートを含む第2の成分との反応生成物を含み、
第2の成分中のイソシアネート当量数の、第1の成分中のヒドロキシル当量数に対する比が、1.0未満であり、
前記少なくとも1種のポリオールが、アミン開始ポリ(アルキレンオキシド)ポリオール、多価エーテル開始ポリ(アルキレンオキシド)ポリオール、および炭水化物開始ポリ(アルキレンオキシド)ポリオールを含み、
第1の成分が発泡剤をさらに含み、前記発泡剤が水である、組成物。 - 第2の成分中のイソシアネート当量数の、第1の成分中のヒドロキシル当量数に対する比が、0.95以下である、請求項1に記載の組成物。
- 前記反応生成物が、放出される遊離ジイソシアネートモノマーをフォーム1ポンド当たり0.5マイクログラム以下(1 kg当たり1.1マイクログラム以下)しか含まないフォーム(52)である、請求項1に記載の組成物。
- 前記ジイソシアネートモノマーがメチレンジフェニルジイソシアネートである、請求項3に記載の組成物。
- 請求項1で定義した反応生成物を含むフォームであって、フォーム(52)のフリーライズ密度が1立方フィート当たり3.0ポンド(1 m3当たり48 kg)未満であるフォーム。
- 反応生成物のゲルタイムが2から10秒である、請求項1に記載の組成物。
- 請求項1で定義した反応生成物を含むフォーム(52)であって、フォーム(52)は所定の質量を有し、フォーム(52)を50℃の温度および相対湿度95%に7日間置くと、フォーム(52)が前記質量の30%未満の量の水を吸収するフォーム。
- 前記少なくとも1種のポリオールが、
スクロース開始ポリオールと多価エーテル開始ポリオールとを含む第1の構成要素((ここで、第1の構成要素は、4から5の官能性を有する)と、
2.5から3.5の官能性を有するアミン開始ポリオールを含む第2の構成要素と
を含む、請求項1に記載の組成物。 - 第1の成分が、ポリウレタンの架橋を引き起こすのに有効な量でポリエチレングリコールをさらに含む、請求項1に記載の組成物。
- 第1の成分が、ポリウレタンの架橋を引き起こすのに有効な量でグリセリンをさらに含む、請求項1に記載の組成物。
- 第1の成分が、少なくとも1種の触媒を、前記少なくとも1種のポリオールと前記少なくとも1種のポリイソシアネートとの反応、および前記少なくとも1種のポリイソシアネートと前記水との反応から選択される少なくとも1つの反応の触媒として働くのに有効な量でさらに含む、請求項1に記載の組成物。
- 第1の成分が、少なくとも1種の界面活性剤をさらに含む、請求項1に記載の組成物。
- 前記少なくとも1種のポリイソシアネートが、2から3の官能性を有するジフェニルメタンジイソシアネートポリマーである、請求項1に記載の組成物。
- 第1の成分が、スクロース開始ポリオールと多価エーテル開始ポリオールとを含む第1のポリオール構成要素を含み、第1の構成要素は、第1の成分の50から70質量パーセントの量で存在し、
アミン開始ポリオールを含む第2のポリオール構成要素が、第1の成分の10から30質量パーセントの量で存在し、
少なくとも1種のヒドロキシ官能性架橋剤が、第1の成分の5から15質量パーセントの量で存在し、
水が、第1の成分の1から5質量パーセントの量で存在する、請求項1に記載の組成物。 - 第2の成分のイソシアネート官能基含有量が少なくとも20質量パーセントである、請求項1に記載の組成物。
- 反応生成物(52)のクリームタイムが1秒未満である、請求項1に記載の組成物。
- ポリウレタンフォーム(52)を製造する方法であって、
音響擾乱を受ける、空洞を有する構造物(46、48)を準備する工程と、
少なくとも1種の請求項1で定義したポリオールおよび少なくとも1種の発泡剤を含む第1の液体成分を準備する工程と、
少なくとも1種のポリイソシアネートを含む第2の液体成分を準備する工程であって、第2の成分中のイソシアネート当量数の、第1の成分中のヒドロキシル当量数に対する比が、1.0未満である工程と、
第1の液体成分と第2の液体成分とを混合し、第1の液体成分と第2の液体成分との組合せ物を、前記組合せ物がフォーム(52)を形成するように前記空洞に分注する工程と
を含み、前記発泡剤が水である、方法。 - 第1の液体成分と第2の液体成分との組合せ物を空洞に分注する前記工程を換気装置なしで行う、請求項17に記載の方法。
- 第1の液体成分と第2の液体成分との組合せ物(52)のクリームタイムが1秒未満である、請求項17に記載の方法。
- 第2の液体成分のイソシアネート官能基含有量が少なくとも20質量パーセントである、請求項17に記載の方法。
- 第1の液体成分が第2の液体成分と反応して、放出される遊離ジイソシアネートモノマーをフォーム1ポンド当たり0.5マイクログラム未満(1 kg当たり1.1マイクログラム未満)しか含まない反応生成物(52)を生成する、請求項17に記載の方法。
- 第1の液体成分と第2の液体成分とを混合する工程を40℃から49℃の反応温度で実施する、請求項17に記載の方法。
- 第2の成分中のイソシアネート当量数の、第1の成分中のヒドロキシル当量数に対する比が、0.91以下である、請求項17に記載の方法。
- 前記少なくとも1種のポリオールが、
スクロース開始ポリオールと多価エーテル開始ポリオールとを含む第1の構成要素(ここで、第1の構成要素は、4から5の官能性を有する)と、
2.5から3.5の官能性を有するアミン開始ポリオールを含む第2の構成要素と、
を含む、請求項17に記載の方法。 - 前記少なくとも1種のポリイソシアネートが、2から3の官能性を有するジフェニルメタンジイソシアネートポリマーである、請求項17に記載の方法。
- フォーム(52)のフリーライズ密度が、1立方フィート当たり3.0ポンド(1 m3当たり48 kg)未満である、請求項17に記載の方法。
