Description
図1は、本発明の一態様に係る排ガス浄化用触媒を概略的に示す斜視図である。図2は、図1の排ガス浄化用触媒の一部を示す断面図である。
図3の材料を高温に加熱すると、単純酸化物32とアルミニウム化合物33の少なくとも一部とが反応して、図5に示す複合酸化物34を生成する。複合酸化物34は、アルミニウム化合物33と同様、バインダとしての役割を果たす。したがって、この排ガス浄化用触媒1は、複合酸化物34を生成した後であっても、触媒層3の基材2からの剥離が生じ難い。
まず、希土類酸化物又は希土類元素とジルコニアとの複合酸化物を主成分として含有した粉末状の酸化物312を準備し、そのスラリーを調製する。このとき、分散媒としては、例えば水を使用する。次に、このスラリーに貴金属塩溶液を添加し、これを濾過する。続いて、濾過ケークの乾燥及び焼成を順次行う。このようにして、酸化物312に貴金属を担持させる。
硝酸セリウム[Ce(NO3)3]とオキシ硝酸ジルコニウム[ZrO(NO3)2]とを、セリウムとジルコニウムとの原子比が50:50となるように秤量し、これらを500mLの脱イオン水中に添加した。十分に攪拌した後、室温で、この水溶液に10重量%の水酸化アンモニウム水溶液を滴下して共沈を生じさせた。この沈殿物を含んだ水溶液を60分間攪拌し、次いで、濾過した。
白金を担持した酸化物の酢酸バリウム水溶液中への添加からその後の焼成までを行わなかったこと以外は、粉末P1について説明したのと同様の方法により粉末を製造した。以下、このようにして得られた粉末を「粉末P2」と呼ぶ。
粉末P1を圧縮成形し、成形物を粉砕して、粒径が約0.5mm乃至約1.0mmのペレットを得た。以下、これらペレットを「ペレットPL1」と呼ぶ。また、粉末P2を圧縮成形し、成形物を粉砕して、粒径が約0.5mm乃至約1.0mmのペレットを得た。以下、これらペレットを「ペレットPL2」と呼ぶ。
以下の方法により図1及び図2の排ガス浄化用触媒1を製造した。
100質量部の粉末P1と、40質量部の酢酸マグネシウム[Mg(CH3COO)2]と、20質量部の水酸化アルミニウム[Al(OH)3]と、150質量部の脱イオン水とを混合し、この混合物をボールミルで30分間処理した。このようにして得られたスラリーを容積が1Lのモノリスハニカム基材2に塗布し、塗膜を250℃で1時間乾燥させた。その後、この塗膜を、大気中、500℃で1時間のか焼に供した。以上のようにして、図1及び図2の排ガス浄化用触媒1を得た。以下、この排ガス浄化用触媒を「触媒C1」と呼ぶ。
以下の方法により図1及び図2の排ガス浄化用触媒1を製造した。
まず、100質量部の粉末P1と、20質量部の水酸化アルミニウム[Al(OH)3]と、150質量部の脱イオン水とを混合し、この混合物をボールミルで30分間処理した。このようにして得られたスラリーを容積が1Lのモノリスハニカム基材2に塗布し、塗膜を250℃で1時間乾燥させた。その後、この塗膜を、大気中、500℃で1時間のか焼に供した。
酢酸マグネシウム水溶液中へのモノリスハニカム基材の浸漬及びそれ以降の工程を行わなかったこと以外は触媒C2について説明したのと同様の方法により排ガス浄化用触媒を製造した。
触媒C1乃至C3の各々を、排気量が4Lのエンジンに接続された排気系に搭載し、以下に説明するサイクルを40時間繰り返した。すなわち、1サイクルの期間を30秒とし、各々のサイクル期間を以下に説明する第1乃至第4期間で構成した。
以下に、当初の請求の範囲に記載していた発明を付記する。
[1]基材と前記基材に支持された触媒層とを具備し、前記触媒層は、
希土類元素及び/又はジルコニウムの酸化物と複合酸化物と貴金属とを含み、前記複合酸化物はアルカリ土類元素と前記希土類元素及びジルコニウムからなる群より選ばれる少なくとも1種の元素とを含み、前記複合酸化物と前記貴金属の一部とは固溶体を形成している酸化物粒子と、
アルカリ土類元素又は希土類元素の単純酸化物と、
アルミナ及び/又は水酸化アルミニウムとを含有した排ガス浄化用触媒。
[2]基材上に、酸化物粒子とアルミニウムを含んだ第1化合物とアルカリ土類元素又は希土類元素を含んだ第2化合物とを含有し、前記酸化物粒子は希土類元素及び/又はジルコニウムの酸化物と複合酸化物と貴金属とを含み、前記複合酸化物はアルカリ土類元素と前記希土類元素及びジルコニウムからなる群より選ばれる少なくとも1種の元素とを含み、前記複合酸化物と前記貴金属の一部とは固溶体を形成している触媒層を形成する工程と、
前記触媒層を酸化雰囲気中での熱処理に供する工程とを含んだ排ガス浄化用触媒の製造方法。
[3]前記第2化合物が含む前記アルカリ土類元素又は希土類元素は前記熱処理により単純酸化物を生成する項2に記載の方法。
[4]前記第1化合物が含むアルミニウムと前記第2化合物が含むアルカリ土類元素又は希土類元素とは前記熱処理により複合酸化物を生成する項2に記載の方法。
Claims (4)
- 基材と前記基材に支持された触媒層とを具備し、前記触媒層は、
酸化物粒子と、
アルカリ土類元素の単純酸化物と、
アルミナ及び/又は水酸化アルミニウムと
を含有し、
前記酸化物粒子は、希土類元素及び/又はジルコニウムの酸化物と複合酸化物と貴金属とを含み、
前記複合酸化物は、アルカリ土類元素と、前記希土類元素及びジルコニウムからなる群より選ばれる少なくとも1種の元素とを含み、
前記複合酸化物と前記貴金属の一部とは固溶体を形成しており、
前記複合酸化物が、前記アルカリ土類元素と前記希土類元素との複合酸化物を含んでおり、前記貴金属と第1固溶体を形成している場合、前記希土類元素に対する前記アルカリ土類元素の原子比は、1原子%乃至80原子%の範囲内にあり、
前記複合酸化物が、前記希土類元素と前記アルカリ土類元素とジルコニウムとの複合酸化物を含み、前記貴金属と第2固溶体を形成している場合、前記希土類元素とジルコニウムとの和に対する前記アルカリ土類元素の原子比は、0.1原子%乃至100原子%の範囲内にあり、
前記酸化物粒子の貴金属含量は、0.01重量%乃至10重量%の範囲内にあり、
前記酸化物粒子が担持している全貴金属に占める固溶体を形成している貴金属の割合は、10%乃至80%の範囲内にある排ガス浄化用触媒。 - 基材上に、酸化物粒子とアルミニウムを含んだ第1化合物とアルカリ土類元素を含んだ第2化合物とを含有した触媒層を形成する工程であって、前記酸化物粒子は希土類元素及び/又はジルコニウムの酸化物と複合酸化物と貴金属とを含み、前記複合酸化物はアルカリ土類元素と前記希土類元素及びジルコニウムからなる群より選ばれる少なくとも1種の元素とを含み、前記複合酸化物と前記貴金属の一部とは固溶体を形成しており、前記複合酸化物が、前記アルカリ土類元素と前記希土類元素との複合酸化物を含んでおり、前記貴金属と第1固溶体を形成している場合、前記希土類元素に対する前記アルカリ土類元素の原子比は、1原子%乃至80原子%の範囲内にあり、前記複合酸化物が、前記希土類元素と前記アルカリ土類元素とジルコニウムとの複合酸化物を含み、前記貴金属と第2固溶体を形成している場合、前記希土類元素とジルコニウムとの和に対する前記アルカリ土類元素の原子比は、0.1原子%乃至100原子%の範囲内にあり、前記酸化物粒子の貴金属含量は、0.01重量%乃至10重量%の範囲内にあり、前記酸化物粒子が担持している全貴金属に占める固溶体を形成している貴金属の割合は、10%乃至80%の範囲内にある工程と、
前記触媒層を酸化雰囲気中での熱処理に供する工程とを含んだ排ガス浄化用触媒の製造方法。 - 前記第2化合物が含む前記アルカリ土類元素は前記熱処理により単純酸化物を生成する請求項2に記載の方法。
- 前記第1化合物が含むアルミニウムと前記第2化合物が含むアルカリ土類元素とは前記熱処理により複合酸化物を生成する請求項2に記載の方法。
