また、外部加熱で行う場合には、樹脂材の接合部以外の部分にダメージを与えるため、外部加熱によって接合することが基本的に困難であった。
また、これらの問題はアルミニウム合金に限らず、その他の金属材料においても同様である。
上記金属材を上記塗膜が形成されている面を上記樹脂材側にして上記樹脂材と重ね合わせ、上記金属材側から円柱状の回転工具を押し当てて回転させることにより摩擦熱を発生させ、上記塗膜と上記樹脂材との界面を加熱して両者を相溶させ、その後冷却し両者を一体化することにより上記金属材と樹脂材とを接合することを特徴とする金属材と樹脂材の接合方法にある(請求項1)。
また、摩擦による加熱は、効率よく加熱することができるため、塗膜を溶融させる温度まで加熱しても熱エネルギーを低く抑えることができる。また、摩擦で加熱することにより、到達温度が安定し、安定した接合状態を得ることができる。
また、回転工具を押し当てて加熱するため、摩擦熱を発生させる場所を制御できることから、接合位置を限定することが可能となる。つまり、所望の部分に点状、線状に接合を行うこともできる。
第1の発明に記載の接合方法を用いて両者を接合してなることを特徴とする金属材と樹脂材の接合体にある(請求項7)。
また、上記樹脂材が、塗膜の樹脂と相溶しない材料からなる場合には、得られる接合体が十分な接合安定性を有することができないという問題がある。
また、上記回転工具は、例えば、SKD60などの工具鋼からなることが好ましい。
また、上記接合方法において、上記冷却は、通常、自己放冷により行われる。
アルミニウム材は、種々の構造材、筐体等として広く用いられており、樹脂との接合容易化によって様々な効果を得ることができる。
上記アルミニウム材は、純アルミニウム又はアルミニウム合金よりなるものを用いることができる。アルミニウム材の形態は限定されるものではないが、板材又は少なくとも一部に接合部となる板状部分を有する形態が好ましい。
また、上記アルミニウム材は、上記塗膜を形成する前に、化成皮膜を設けてもよい。
この場合には、上述の回転工具の回転による摩擦熱のみならず、撹拌による熱も発生させることができ、良好に上記金属材と上記樹脂材の境界部分の加熱を行うことができる。

本例は、本発明の実施例にかかる金属材と樹脂材の接合方法、及び金属材と樹脂材の接合体について説明する。
本例の接合方法は、厚さ0.1mm以上の金属材であって、その一方の面に熱可塑性樹脂よりなる膜厚0.1〜50μmの塗膜を形成してなる当該金属材と、上記塗膜の熱可塑性樹脂と相溶可能な熱可塑性樹脂よりなり、厚みが0.1mm以上である樹脂材とを接合する方法である。
以下、これを図1〜図4を用いて詳説する。
そして、金属材1の一方の面に、表1、2に示す樹脂からなり、表1、2に示す膜厚を有するα、β−エチレン性不飽和カルボン酸で変性されたポリオレフィン樹脂よりなる塗膜11を形成した。
次に、樹脂材2として、表1、2に示す種類の樹脂よりなり、表1、2に示す板厚を有する樹脂材2を用意した。
上記回転工具3は、FSWに用いられる回転工具を用意し、円柱形状の回転工具と、円柱形状の先端にさらに突起31を設けた回転工具を用意した。表1、2には、回転工具3の円柱部分の径(ショルダー径)、先端の突起31の径(プローブ径)、長さ(プローブ長さ)を示す。
また、上記回転工具3の差込深さ、及び回転数についても表1、2に示す。
上記差込深さは、先端に突起を有しない円柱状の回転工具3の場合には、その端面からの長さであり、先端に突起31が設けられている場合には、その突起31の先端面からの長さである。
まず、方法E1のように、先端に突起を有しない円柱状の回転工具3を用いる場合には、図2に示すように、回転工具3を回転させながら金属材1に押し当て、回転工具3の回転による摩擦熱を発生させて加熱を行い、その後、自己放冷による冷却を行って接合体を得る。
例えば、方法C1、C3は、樹脂材の厚み以下の長さを有する突起を先端に有する回転工具を用い、回転工具を押し当てる際に、上記回転工具を回転させながら上記先端の突起を上記樹脂材に差し込むことによって行った。
<接合部の測定>
接合部の測定は、接合部12の断面を観察し、ノギスを用いて接合部12の径を測定することにより行った。結果を表3に示す。
引張剪断試験は、JIS Z 3136に規定されている方法により行い、引張剪断荷重を測定して剪断強度を評価すると共に、破壊部位を観察した。結果を表3に示す。
剪断強度は、引張剪断荷重が1kN以上である場合を合格、1kN未満である場合を不合格とした。
また、破壊部位は、引張剪断試験において、接合部12(塗膜11と樹脂材2が一体化した部分)はそのままの状態を保ちながら樹脂材2に破壊が起こった場合を合格(評価○)、接合部12で破壊が起こった場合を不合格(評価×)とした。
また、本例では、上述の回転工具を用いて加熱を行ったため、局部加熱を容易に実施でき、樹脂材にダメージを与えることなく接合することができた。
また、金属材にはα、β−エチレン性不飽和カルボン酸で変性されたポリオレフィン樹脂よりなる塗膜が設けられており、かつ、樹脂材が塗膜の樹脂と同種のポリオレフィン樹脂よりなるため、得られた接合体の接合安定性も優れている。
また、方法C2により得られた接合体は、金属材に塗膜が形成されていないため、接合部を形成できず、接合体を得ることができなかった。
また、方法C4により得られた接合体は、金属材の厚みが本発明の下限を下回るため、金属材自体が機械的ダメージを受け、接合することができなかった。
また、方法C6により得られた接合体は、樹脂材の厚みが本発明の下限を下回るため、
樹脂材の接合部以外の部分が熱的ダメージを受け、接合することができなかった。
また、方法C7により得られた接合体は、塗膜を構成するポリオレフィン樹脂と、樹脂材を構成するポリオレフィン樹脂が異なり、互いが相溶しないため、接合部を形成することができなかった。

Claims (7)
- 厚さ0.1mm以上の金属材であって、その一方の面に熱可塑性樹脂よりなる膜厚0.1〜50μmの塗膜を形成してなる当該金属材と、上記塗膜の熱可塑性樹脂と相溶可能な熱可塑性樹脂よりなり、厚みが0.1mm以上である樹脂材とを接合する方法であって、
上記金属材を上記塗膜が形成されている面を上記樹脂材側にして上記樹脂材と重ね合わせ、上記金属材側から円柱状の回転工具を押し当てて回転させることにより摩擦熱を発生させ、上記塗膜と上記樹脂材との界面を加熱して両者を相溶させ、その後冷却し両者を一体化することにより上記金属材と樹脂材とを接合することを特徴とする金属材と樹脂材の接合方法。 - 請求項1において、上記金属材はアルミニウム材であることを特徴とする金属材と樹脂材の接合方法。

- 請求項1〜4のいずれか1項において、上記回転工具は、先端に上記金属材の厚み超え、上記金属材と上記塗膜と上記樹脂材の合計厚さ以下の長さを有する突起を有しており、回転工具を押し当てる際に、上記突起により上記金属材及び上記樹脂材を撹拌し、上記摩擦熱、及び上記撹拌による熱を発生させることを特徴とする金属材と樹脂材の接合方法。

請求項1〜6のいずれか1項に記載の接合方法を用いて両者を接合してなることを特徴とする金属材と樹脂材の接合体。
