Description
驚いたことに、このような向上した物性を示すフィルムが、実質的に単一の触媒を使用して単一の反応器で製造されるポリエチレンの成果であることがここに発見された。このような向上した物性は、予期せぬことであって、驚くべきことである。更に、これらのフィルムのMD引裂強さは、これらのフィルムの製造中にそれらのMD配向を増大させることによって増大させることができるのである。このことも予期せぬことであって、驚くべきことである。
上で検討した置換嵩高配位子ハフニウム遷移金属メタロセン型触媒化合物及び触媒系が、単量体と随意の1種以上の共単量体を溶液相、気相又はスラリー相の任意の重合方法で重合させるのに適している。
本発明で使用される重合体は、典型的に、0.86g/cc〜0.97g/ccの範囲、又は0.88g/cc〜0.965g/ccの範囲、又は0.900g/cc〜0.96g/ccの範囲、又は0.905g/cc〜0.95g/ccの範囲、又は0.910g/cc〜0.940g/ccの範囲、又は0.910g/cc以上、又は0.915g/cc以上の密度を有する。0.915〜0.940g/ccのポリエチレンは、LLDPEと見なされる。本発明の重合体は、典型的に、2.5〜7、又は2.7〜6又は2.8〜5の重量平均分子量対数平均分子量(Mw/Mn)である分子量分布を有する。また、本発明の重合体は、典型的に、CRYSTAFにより決定して、一般に、≦55%、又は≦50%、又は≦45%、又は≦40%の広い多モード組成物分布(CDBI)を有する。他の具体例では、本発明の方法、特にスラリー法及び気相法により製造される重合体は、5ppm未満のハフニウム、又は2ppm以下のハフニウム、又は1.5ppm以下のハフニウム、又は1ppm未満のハフニウムを含有する。更に、本発明は、本発明の具体例のポリエチレンが≦5ppm、又は≦3ppm、又は≦1ppmの少ないチタン量を有し、或いは現在の分析法で検出できる0ppmでチタンを有しないことを意図する。
このようなLLDPE樹脂は、これと匹敵するメルトインデックス、共単量体のタイプ及び密度のEXCEED(登録商標)樹脂(エクソンモービル・ケミカル社から入手できる。)と比べて、キャストフィルム又はインフレートフィルム加工技術によって低いモーター負荷、高い処理量及び(又は)低下したヘッド圧でもってフィルム製品に一層容易に押出される。このようなLLDPE樹脂は、匹敵できるMIについてみれば、EXCEED樹脂よりも高い重量平均分子量及び広いMWDを有する。引裂特性のバランスの向上は、MD対TD引裂強さ(エルメンドルフ)の比として表わすことができる。本発明の具体例のためには、この比は、一般に、≧0.9、又は≧1.0、又は≧1.1、又は≧1.2、又は≧1.3である。別の具体例では、≧350g/ミル、又は≧400g/ミル、又は≧450g/ミル、又は≧500g/ミル(≧8,890g/μ、又は≧10,160g/μ、又は≧11,430g/μ、又は≧12,700g/μ)のMD引裂強さ値が意図される。両MD及びTD引裂強さとして同じ試験を使用するが、ただし板状試料を圧縮成形により用意して決定される固有引裂強さは、LLDPE材料については、一般に、MD引裂強さよりも大きいと思われる。しかし、本発明の具体例では、エルメンドルフMD引裂強さで割った固有引裂強さは、≧1、又は≧1.1、又は≧1.2、又は≧1.4、又は≧1.6である。他の具体例では、落槍衝撃抵抗(ダーツ)は≧500g/ミル(≧12,700g/μ)であり、他の具体例ではこのダーツは優秀なMD引裂強さ値と結び付く。また、他の具体例では、フィルムの製造中に使用される加工パラメーターを使用して物性、特にMD引裂強さを向上させることができる。溶融温度(押出)、ダイギャップ、ブローアップ比(BUR)及び最終フィルムゲージのようなパラメーターがフィルムの性質に影響し得ることが知られている。引落比(DDR)は、以下のように定義される。

定義及び試験のプロトコル
触媒の製造
斯界で周知の手順に従って二塩化ビス(n−プロピルシクロペンタジエニル)ハフニウムメタロセンを合成した。1140ccのメチルアルミノキサン(MAO)の30重量%トルエン溶液(ルイジアナ州バートンルージュのアルベマルレ社から得られる。)を2ガロンの清浄な乾燥容器に添加し、60rpmで80°F(26.7℃)で15分間撹拌した。追加の1500ccのトルエンを撹拌しながら添加した。メタロセン(21.6g)を250ccのトルエンに溶解し、移送用容器を追加の150ccのトルエンですすいだ。メタロセン/MAO混合物を120rpmで1時間撹拌した。次に、850gのシリカ、ダビソン948(W.R.グレース社、ダビソン・ケミカル・ディビジョン、メリーランド州バルチモア、600℃で脱水)を添加し、55分間撹拌した。次いで、触媒を30rpmで撹拌しながら155°F(68℃)で10時間乾燥した。
重合体の製造
表Iにリストした条件に従って、例1の触媒を使用して例2〜19を重合させる。
例2〜19及び比較例20〜22を、6in(15.2cm)のオシレートダイ及びフーチャーデザイン(登録商標)エアーリングを備えた2.5in(6.3cm)のバッテンフィールド・グロウセスターのインフレートフィルムライン(30:1のL:D)を使用してフィルムに押出した。生産速度は、188ポンド/時(10ポンド/時/inダイ円周){85.2Kg/時(11.43Kg/時/cmダイ円周)}であった。標準「ハンプ」温度プロフィルを使用した(ここで、BZはバレル帯域であり、温度は°F(℃)である。)。

触媒の製造
斯界で周知の手順に従って二塩化ビス(n−プロピルシクロペンタジエニル)ハフニウムメタロセンを合成した。シリカに担持したメチルアルミノキサン(MOS)は、TX州のマウントベルビウのユニべーション・テクノロジーズ商用触媒施設から得た。
重合体の製造
表Iにリストした条件に従って、例23の触媒を使用して、公称14in(35.5cm)直径の流動床反応器において例24〜26を重合させた。スラリー触媒を2Lのホークボンベから不活性にし撹拌した受器に移した。物質を反応器に3/16in(0.47cm)の注入チューブを経て注入供給装置を使用して供給した。注入チューブに供給した4ポンド/時(1.8Kg/時)の窒素は、反応器への適切な触媒の分散を容易にさせた。反応器のガス組成は、GCによりモニターし、必要時に単量体及び不活性ガスの供給速度並びに反応器のガス抜きを調節することによって保持した。樹脂は、約110ポンド(49.9Kg)の床重量を保持するようなバッチ方式で反応器からファイバーパックに排出させた。湿った窒素パージをファイバーパックに約5〜10ポンド/時(2.2〜4.5Kg/時)で供給した。

例2〜19及び比較例20〜22についてフィルムの性質を表IIに示す。比較例はメタロセン触媒で製造したポリエチレンであって、比較例20はEXCEED(登録商標)1018CAであり、比較例21はEXCEED ECD313である。比較例22は、商用のZ−N LLDPE、NTX0−95である。何れもエクソンモービル・ケミカル社から入手できる。表は、例2〜19について、MD引裂強さ/TD引裂強さの比が全て0.9よりも大きく、少なくとも350g/ミル(8,890g/μ)の絶対MD引裂強さ値を有することを明示している。

- 置換嵩高配位子ハフニウム遷移金属メタロセン触媒を利用する気相法又はスラリー法により製造される線状低密度ポリエチレン(LLDPE)よりなり、押出量:10ポンド/時/inダイ円周(11.43kg/時/cmダイ円周)以上、ダイギャップ:30〜120ミル(762〜3048μ)、溶融温度:350〜403°F(176〜206℃)、引落比:20〜40の条件で押し出され、≧0.9のMD引裂強さ対TD引裂強さの比(両引裂強さともASTM D−1922により決定して)、≧350g/ミル(8,890g/μ)のMD引裂強さ、≧500g/ミル(12,700g/μ)の落槍衝撃強さ(ASTM D−1709により決定して)及び≧70%のMD収縮率を有するポリオレフィンフィルム。
