本出願は、2015年9月17日に出願された米国仮出願第62/219,929号の利益を主張し、これは、参照により本明細書に組み込まれる。
本明細書で使用される場合、粉体組成物、もしくはバインダー、またはバインダーと粉体組成物とで、コーティングされた粒子に関連して、「ポリマー粒子」という用語は、典型的にはポリマーペレットを指すが、またポリマービーズ、フレーク、または粉体を指してもよい。ポリマー粒子のD50値は、粉体組成物のD50値よりも大きく、ポリマー粒子のD50値は、本明細書に記載される粉体組成物のD50値の2倍よりも大きく、さらに5倍よりも大きく、さらに10倍よりも大きいことが好ましい。典型的なポリマー粒子は、一般に、実質的に血小板状、球状、円筒状、または棒状である。ポリマー次第で断面積は様々であり得るが、ポリマー粒子の断面積は、3×10−3平方インチ(1.93×10−2平方センチメートル)〜0.2平方インチ(1.29平方センチメートル)が好ましい、すなわち、断面が例えば円形の場合、直径は、1/16インチ(0.15875cm)〜1/2インチ(1.27cm)である。一実施形態において、粒子は、0.01平方インチ(6.45×10−2平方センチメートル)〜0.05平方インチ(0.322平方センチメートル)の断面積を有する、すなわち、断面が例えば円形の場合、直径は、0.125インチ(0.3175cm)〜0.375インチ(0.9525cm)である。一実施形態において、粒子は0.25cm〜0.40cmの直径である。
本明細書に記載される粉体組成物は、このような組成物がポリマー粒子の表面に十分な量が物理的にコーティングされる場合、ポリマー粒子ブロッキング、すなわち、ケーキング、凝塊、凝集、及び/または粘着を低減させるのを促進するために使用されることが見出された。したがって、ポリマー粒子は、もしそうしなければ、ケーキングまたは凝塊を促進し得る温度、保存時間、及び圧縮下においても、実質的に自由流動性のままである。
バインダーは、粉体組成物をポリマー粒子に固定し、定着させる薬剤であり、それにより、通常の取り扱い及び輸送条件で、粉体組成物の大部分がポリマー粒子上に留まる。いくつかの粉体組成物はまた、バインダーそのものとして機能し得るが、ほとんどの実例において、バインダーは、粉体組成物と異なる。
一実施形態において、バインダーは、粉体組成物をポリマー粒子に結合させるために使用される。別の実施形態において、粉体組成物は、バインダーの使用なしに、ポリマー粒子に結合する。
もはや別個の粒子でなく、すなわち、ポリマー粒子は溶融または互いに付着してはならない。一般に、ポリマー粒子の表面がやや粘着性になり、コーティングの準備ができていることは、通常観察(例えば、目視観察)することができる。これが発生する点は、用いられるポリマー及び粉体組成物の種類によって様々である。軟化方法の選択は様々であり、ポリマーの種類、粉体組成物の種類、及び所望の結果次第である。一般に、熱風による加熱、放射(UV、IR、可視)、接触加熱、またはこれらの組み合わせを用いることができる。一般に、ポリマー粒子の表面がやや粘着性になり、コーティングの準備ができているようになるので、粒子が十分に加熱された場合、通常観察することができる。述べたように、これが発生する点は、用いられるポリマーの種類、粒子のサイズ、及び粉体組成物の種類によって様々である。
本発明はまた、本発明の組成物から形成される少なくとも1つの構成要素を含む物品も提供する。物品としては、これらに限定されないが、射出成型物品、熱成形物品、及び発泡体が挙げられる。追加的な物品としては、医療用装置(例えば、圧力計腕帯及び安定化装置)、ふくらませて使う物品(例えば、玩具、船舶、クッション材、及び家具)、シート材料(例えば、日よけ、バナー、標識、テント、防水シート、及びプール、池、または埋立地のライナー)、製本、及び担体(例えば、スポーツバッグ、及びバックパック)が挙げられる。追加的な物品としては、自動車部品が挙げられる。
反対に、文脈から黙示的に、または当該技術分野において慣習的に規定されない限り、すべての部及びパーセンテージは、重量に基づき、すべての試験方法は、本開示の出願日の時点で最新のものである。
密度は、ASTM D792(ASTM D4703、A1 Proc C、1時間以内の試験)に準拠して測定される。
粒径分布は、ユニバーサル液体モジュールを備えた、Beckman Coulter LS 13 320レーザー回折粒径分析器を使用して、測定することができる。この測定器は、粒子によって散乱する光の角度パターンが測定される、光散乱の原理を使用する。次いで、この散乱光パターンは、デコンボリューションアルゴリズムに送り込まれて、径分布を得る。この装置は、物理学の第一原理で作用し、したがって較正されない。散乱パターンは、粒子及び周囲の媒体の複素屈折率によって影響を受け得るので、精度を最大限にするために、粒子及び周囲の媒体の複素屈折率が、モデルによって考慮される。複素屈折率は、実数部と虚数部からなる。実数部は、1つの媒体から他の媒体へ伝播するとき、光の屈曲によって特徴付けられ、虚数部または複素部は、材料の吸収係数を表す。径分布測定において使用される屈折率は、ステアリン酸カルシウムに関しては1.46+0.05iで、タルクに関しては1.57+0.05であった。屈折率の選択の指針は、Beckman Coulter(Florida,USA)によって提供される、LS 13 320取扱説明書において見つけることができる。試料(粒子)は、イソプロピルアルコール中に懸濁され、次いで超音波処理浴(Fisher ScientificモデルFS−14)内で、5分間、超音波処理され、次いで、ポンプ速度50で動作する、ユニバーサル液体モジュール内に注入される。体積メジアン径(D50、典型的にマイクロメートル)は、体積分布の半分がこの点を超えて存在し、半分がこの点未満で存在する粒径として定義される。D10は、体積分布の10%がこの点(D10)未満で存在する粒径として定義される。D90は、体積分布の90%がこの点(D90)未満で存在する粒径として定義される。質量分布は、粒子の密度を用いて掛け算することによって算出することができる。

バインダー:The Dow Chemical Companyから現在入手可能である、ポリジメチルシロキサン(XIAMETER PMX−200シリコーン流体−25℃で1000cSt)−PDMS1000。
配合方法:2つの粉体(タルク及びCaSt)を、室温にて、容器内で、タービン羽根を備えたハンドヘルドの高速混合器を用いて、少なくとも15分間、乾燥配合して、均質の混合物を形成した。この混合動作は、対流で、かつ高せん断であった。バッチサイズは、100グラムであった。各0.3グラムの重量の、5つの任意の試料の密度を、窒素ピクノメーター(Micro−meriticsのAccuPyc II 1340モデル)を使用して測定した。各試料は下記の等式Aを満たした。粉体組成物を、下記の表1に列挙する。
A.粉体組成物のみ
コーティングされていない(「そのままの」)ペレット(2500グラム、例えばENGAGE7467)を、大きな袋(5ガロン)の中で、粉体組成物の目標コーティング量の総重量を基準として、粉体組成物の25重量%増分で、粉体組成物の添加分と混合した。袋の内容物を、各添加の間、1分間混合した。袋の中での混合動作は、対流及びせん断混合を用いるパドルミキサーと機械論的に同様であった。コーティング量は、コーティングされていないポリマーペレットの重量を基準として、1000ppm〜20,000ppmの範囲であり得る。組成物を、下記の表2に示す。
ペレット(2500グラム、例えばENGAGE7467)を、初めにポリジメチルシロキサン油(バインダー)でスプレーコーティングし、一方、室温(RPM=8)で、バッチ式ドラムミキサー(25 1/2インチ直径及び6 1/4インチ長さ)内で混転させた。スプレーされたペレットを、ペレットが実質的にバインダーでコーティングされるまで混転させた。次いで、油でコーティングされたペレットを、大きな袋(5ガロン)に移し、粉体組成物の目標コーティング値の総重量を基準として、粉体組成物の25重量%増分で、粉体組成物を添加した。袋の内容物を、各添加の間、1分間混合した。袋の中での混合動作は、対流及びせん断混合を用いるパドルミキサーと機械論的に同様であった。ポリジメチルシロキサン量は、コーティングされていないペレットの重量を基準として、200ppm〜10,000ppmの範囲であってもよく、粉体組成物は、コーティングされていないポリマーペレットの重量を基準として、0ppm(PCなし)から20,000ppmの範囲であってもよい。組成物を、下記の表3に示す。
試験方法−単軸崩壊応力
コーティングされたペレット(発明組成物または比較組成物)の十分な量を、コーティングされたペレットの量が、シリンダーの頂部と同一面上になるように(典型的には、100〜120グラムのコーティングされたペレット)、高さ対直径の比が2.5である、2インチ直径(ID)シリンダーに装填した。シリンダーは、ホースクランプによって垂直方向に互いを支える2つの部分から構成された。ペレットは、37℃(静的オーブン、周囲雰囲気)で、195lb/ft2の圧密応力を受けた。加速試験のために、42℃のより高い温度設定を使用した。ペレットは、2または4週間、この圧密応力下の状態におかれた。次いで、シリンダーを、オーブンから取り出した。圧密荷重が取り除かれ、(シリンダー内の)ペレットを、環境室で、0℃設定で、周囲雰囲気で一晩冷却して、圧密化されたペレットの最終試料を得た。シリンダーを、INSTRON試験機のプラットホームに置いた。ホースクランプを取り外した後、スピリットシリンダーの2つの部分は分離した。圧密化された試料中のペレットが、完全に自由流動性である場合、ペレットは、シリンダーの形状を保持せずに、単純に積み重なるようになる。ペレットの圧密化された塊が、シリンダーの形状を保持する場合、INSTRON試験機を使用して、シリンダーを圧潰するのに必要な最大の力を測定した。圧密化されたペレットをINSTRON5543フレームを使用して圧潰し、圧密化されたペレットの「シリンダー形状」を破壊するのに必要な最大の力を測定した。圧密化されたペレットを、INSTRONにおいて垂直方向に配置した−より長い寸法が垂直方向である。この試験に、2mm/分の一定歪速度を使用した。データの一貫性を確保するために、各組成物(コーティングされたペレット)を2回測定し、平均を報告した。
UYS=ピーク力/シリンダーの断面積。UYSは、ブロッキング力の表示である(単軸崩壊応力が高ければ、ブロッキング力も高い)。ゼロ値は、自由流動性ペレットに相当する。
コーティングされていないペレットENGAGE7467(エチレン/ブテンコポリマー(EB))を、前述のように、粉体組成物「PC2」及び「PC1」でコーティングした。ペレットを、上記で概要を述べた手順を使用して、ペレットブロッキング試験に供した。比較組成物Aに関して、粉体組成物「PC G」を使用したことを除いて同じ方法で、実験を実施した。比較組成物Bに関して、粉体組成物「PC H」を使用したことを除いて同じ方法で、実験を実施した。結果を、表4にまとめる。表4で見られるように、発明の組成物1及び2は、著しく低い「単軸崩壊応力」(UYS)値、したがって、比較組成物A及びBと比較して、より低いブロッキング力を有していた。
コーティングされていないペレットENGAGE7467を、前述のように、最初にバインダー(ポリジメチルシロキサン)、次いで粉体組成物「PC2」でコーティングした。ペレットを、上記で概要を述べた手順を使用して、ペレットブロッキング試験に供した。比較組成物Cに関して、対照として粉体組成物「PC H」を使用したことを除いて、組成物3と同じ方法で、実験を実施した。比較組成物Dに関して、粉体コーティングが加えられなかったことを除いて、組成物3と同じ方法で、実験を実施した。結果を、表5にまとめる。表5で見られるように、発明の組成物3は、著しく低い「単軸崩壊応力」(UYS)値、したがって、比較組成物C及びDと比較して、より低いブロッキング力を有していた。
コーティングされていないペレットENGAGE7467(エチレン/ブテンコポリマー(EB))を、上記で議論された手順を使用して、粉体組成物「PC3」でコーティングした。ペレットを、上記で議論された手順を使用して、ペレットブロッキング試験に供した。比較組成物Bに関して、粉体組成物「PC H」を使用したことを除いて同じ方法で、実験を実施した。結果を、表6にまとめる。表6で見られるように、発明の組成物4は、著しく低い「単軸崩壊応力」(UYS)値、したがって、比較組成物Bと比較して、より低いブロッキング力を有していた。
コーティングされていないペレットNORDEL4785(EPDM)を、上記で議論された手順を使用して、表7で示される粉体組成物でコーティングした。ペレットを、上記で議論された手順を使用して、ペレットブロッキング試験に供した。比較組成物(E、F、及びG)をコーティングし、同じ方法で試験した。表7で見られるように、発明の組成物5、6、7、8、9、及び10は、比較組成物Eよりも低い「単軸崩壊応力」値を有するが、依然として耐発火性を示す。比較例F及びGを、可燃性粉体組成物でコーティングする。
コーティングされていないペレットENGAGE8842(エチレン/オクテンコポリマー(EO))を、上記で議論された手順を使用して、表8で示されるバインダー、次いで粉体組成物でコーティングした。ペレットを、上記で議論された手順を使用して、ペレットブロッキング試験に供した。これらの試験に関して、加速試験条件(42℃のオーブン温度)を選択した。表8で見られるように、発明の組成物11〜17は、比較組成物Hよりも低い「単軸崩壊応力」値を有し、依然として耐発火性を示す。比較組成物I及びJの粉体組成物は、可燃性である。
コーティングされていないペレットENGAGE8842(エチレン/オクテンコポリマー(EO))を、上記で議論された手順を使用して、表9で示される粉体組成物でコーティングした。ペレットを、上記で議論された手順を使用して、ペレットブロッキング試験に供した。表9で見られるように、発明の組成物18〜23は、比較組成物Kよりも低い「単軸崩壊応力」値を有し、依然として耐発火性を示す。比較組成物L及びMの粉体組成物は、可燃性である。
コーティングされていないペレットENGAGE8842(エチレン/オクテンコポリマー(EO))を、上記で議論された手順を使用して、表10で示される粉体組成物でコーティングした。ペレットを、上記で議論された手順を使用して、ペレットブロッキング試験に供した。表10で見られるように、発明の組成物24〜29は、比較組成物Nよりも低い「単軸崩壊応力」(UYS)値を有し、依然として耐発火性を示す。比較組成物O及びPの粉体組成物は、可燃性である。
コーティングされていないペレットNORDEL4785(EPDM)を、上記で議論された手順を使用して、表11で示されるバインダー、次いで粉体組成物でコーティングした。ペレットを、上記で議論された手順を使用して、ペレットブロッキング試験に供した。これらの試験に関して、加速試験条件(42℃のオーブン温度)を選択した。表11で見られるように、発明の組成物30〜35は、比較組成物Qよりも低い「単軸崩壊応力」値を有し、依然として耐発火性を示す。比較組成物R及びSの粉体組成物は、可燃性である。
可燃性粉塵の取り扱いに関連して、規則と指針は、空気中で懸濁した可燃性粉塵を発火するのに十分な電気エネルギー源(「発火源」と称される)を除去する必要性を論じる(NFPA654、NFPA499、OSHA SHIB073105、ATEX Directive94/9/EC)。異なる発火源は、エネルギー放出可能性の様々なレベルを有する。除去されねばならない発火源の種類は、粉塵の発火感度次第である。この発火感度は、最小発火エネルギー、MIEによって定量化することができる。例えば、人による取り扱いからの静電気放電などの、最も一般の発火源の多くは、300mJ未満の発火エネルギーを有する(Britton,L.)。この種の発火源は、完全に除去するのが非常に困難であり得る。より強力な発火源、例えば溶接からの火花、高エネルギー電気放電、裸火、及び大きな高温の熱い表面などは、特定して、防ぐことが非常に容易である。

Claims (10)
- 少なくとも以下の、ポリマー粒子の総表面の少なくとも一部へのコーティングを含む前記ポリマー粒子を含む組成物であって、前記コーティングが、少なくとも1つの無機粉体と、ステアリン酸金属塩及び/またはポリマー粉体から選択される少なくとも1つの有機粉体とを含む粉体組成物から形成され、前記無機粉体の総量の前記有機粉体の総量に対する重量比が、3.0〜50.0である、組成物。
- 前記有機粉体が、ステアリン酸金属塩である、請求項1に記載の組成物。
- 前記ポリマー粒子が、オレフィン系ポリマーを含むポリマー組成物から形成される、請求項1または2に記載の組成物。
- 前記ポリマー組成物が、前記ポリマー組成物の重量を基準として、95重量%を超える前記オレフィン系ポリマーを含む、請求項3のいずれか一項に記載の組成物。
- 前記組成物が、バインダーを含む、請求項1〜4のいずれか一項に記載の組成物。
- 前記バインダーが、シリコーン流体である、請求項5に記載の組成物。
- 前記無機粉体が、以下の、タルク、マイカ、炭酸カルシウム、微細シリカ、ヒュームドシリカ、石英、及びこれらの組み合わせからなる群から選択される、請求項1〜6のいずれか一項に記載の組成物。
- 請求項1〜7のいずれか一項に記載の組成物から形成される、少なくとも1つの構成要素を含む物品。
- 請求項1〜8のいずれか一項に記載の組成物を形成するための方法であって、前記ポリマー粒子と前記粉体組成物を接触させることを含む、方法。
- 少なくとも以下の、少なくとも1つの無機粉体と、ステアリン酸金属塩及び/またはポリマー粉体から選択される少なくとも1つの有機粉体とを含む粉体組成物であって、
無機粉体の総量の有機粉体の総量に対する重量比が、3.0〜50.0であり、無機粉体の総量及び有機粉体の総量が、前記粉体組成物の重量を基準として、95重量%以上を構成する、粉体組成物。
