Abstract
Description
従って、該溶融金属取扱い装置は、該溶融金属と直接接触する材料、例えば該溶融金属に対して優れた非-濡れ性を示す、高温面(hot-face)を持ち、高密度かつ硬質の耐火材料を含む。この材料は、次いで、該装置に対して低温面(cold-face)断熱性を与える、高度に断熱性の耐火材料の層でバックアップされる。該断熱特性が高いほど、また該バックアップ断熱材の強度が高いほど、該バックアップ断熱層の厚みを小さくしても、その所定の性能を得ることができる。より薄いバックアップ断熱層は、該溶融金属取扱い装置、特に例えばレードル又はトーピードカーに対して、金属容量をより大きくすることを可能とする。
幾つかの態様において、本発明の断熱物品は、約700℃〜約800℃の温度にて、約0.45W/mKより小さいか又はそれに等しい熱伝導率を持つ。該断熱物品は、バックアップ断熱プレートとして使用することができる。
市販のセラミック繊維ブランケット又はボードを、出発物質として使用することができ、又はセラミック繊維ボードを、該コロイド状無機酸化物溶液で含浸する前に、公知の減圧注型法によって製造することができる。
一般に、バックアップ断熱プレートの製造方法は、断熱性セラミック繊維ブランケット又はボードを、少なくとも1種のコロイド状無機酸化物、例えばコロイド状シリカ、アルミナ及び/又はジルコニアで含浸し、該含浸したブランケット又はボードを、金型内に配置し、該含浸したブランケット又はボードをプレスし、オーブン内で乾燥して、所定の諸特性を持つ乾燥ボードを製造する工程を含み、また必要ならば該乾燥されたボードを最終的なサイズに裁断する工程をも含む。
セラミック繊維ブランケット又はボードは、以下に記載するような方法に従って、該バックアップ断熱プレートを製造するために使用することができる。
限定するものではなく、例示の目的で、このような市販品として入手できるセラミックブランケットは、セラミック繊維を含むことができ、また幾つかの態様においては、約43〜約47質量%のアルミナ含有率及び約53〜約57質量%のシリカ含有率を持つことができる。他の態様では、該セラミックブランケットは、約29〜約31質量%のアルミナ含有率、約53〜約55質量%のシリカ含有率及び約15〜約17質量%のジルコニア含有率を持つことができる。該ブランケットは、約30〜約192kg/m3程度の、幾つかの態様においては、約64〜約128kg/m3程度の密度及び約1260〜約1430℃の温度グレードを持つことができる。
アルミノシリケート(RCF)繊維及び/又はアルミノジルコニアシリケート(AZS)繊維を含有するセラミック繊維ブランケット及びボードに加えて、該ブランケット及びボードは、その代りに又はそれに加えて、アルカリ土類金属シリケート(AES)繊維、例えばイソフラックス(ISOFRAX)なる商標の下に、ユニフラックス(Unifrax) I LLC社から入手できるもの、及び/又は高温(耐高温性)セラミック繊維、例えばファイバーマックス(FIBERMAX)なる商標の下に、ユニフラックスI LLC社から入手できるもの等の高アルミナ繊維等を含むことができる。
バックアップ断熱材の典型的な厚みは、該断熱材が使用される用途並びにその熱伝導性に応じて変動する。ここで論じる用途に対して、典型的な厚みは、10,12,16、及び25mmを含むが、該用途の必要性に応じて、任意の他の厚みで製造することも可能である。
該セラミック繊維ブランケット又はボードを含浸するのに使用することのできる、該コロイド状無機酸化物の溶液状組成物は、少なくとも1種のコロイド状無機酸化物、例えばコロイド状シリカ、アルミナ、ジルコニア、チタニア、セリア、及び/又はイットリアを含むことができる。(この点に関連して、該用語「溶液」とは、該コロイド状無機酸化物を含有するスラリー又は分散液を含むものとする)。該コロイド状無機酸化物の、市販品として入手できる処方物を使用することができ、何ら限定するものではないが、その例は、40%の固形分を含有し、ナルコ社(Nalco Company;イリノイ州、ナパービル)から入手できるナルコ(NALCO)コロイド状シリカである。しかし、他のグレードのコロイド状シリカ、例えば30%以下の固形分含有率、あるいはまた40%を越える固形分含有率を持つものを使用することも可能である。
該コロイド状無機酸化物の溶液の他の成分は、ゲル化剤及び該ゲル化剤を可溶化するのに十分な量の水を含むことができる。ゲル化剤成分は、該コロイド状無機酸化物の固化又はゲル化を促進する、無機塩又は酸化物、例えばコロイド状シリカの場合には、酢酸アンモニウム、塩化カルシウム、塩化マグネシウム、酸化マグネシウム等、及び酸、例えば酢酸、塩酸、リン酸等を含むことができる。該ゲル化剤の型及び濃度は、該コロイド懸濁液を不安定化するように、また該耐高温性繊維ブランケット又はボードのプレス中に、該無機酸化物成分の、所定位置におけるゲル化又は固化を可能とするように選択される。
該コロイド状無機酸化物の溶液は、付随的に幾つかの態様においては、最終製品を、その色彩によって識別可能とするために、約0.01〜約10質量%の量で、着色剤を含むことができる。
該バックアッププレート断熱性物品の製造方法において、未処理の断熱材ブランケット又はボードを、飽和点まで、該コロイド状シリカ溶液で含浸することができる。
一態様においては、該含浸されたブランケット又はボードを、金型内に入れ、その最終的な厚みまでプレスする。該含浸されたブランケット又はボードを、約1〜約120分間なる期間に渡り、該プレス内に保持することができる。他の態様においては、該含浸されたブランケット又はボードを、約1〜約5分間の期間に渡り、プレスする。
幾つかの態様において、該プレスされたブランケット又はボードは、約80〜約150℃の温度にて、約2〜約6分間の期間に渡り乾燥される。更に別の態様では、該プレスされたブランケット又はボードは、約40〜約350℃の温度にて、約10分〜約1時間の期間に渡り乾燥される。
本発明のバックアップ断熱プレートを製造するための例示的な(exempletive)態様においては、標準的な耐火セラミック繊維ブランケット又はボードを、コロイド状シリカで含浸した。この含浸操作は、該出発ブランケット又はボードを、コロイド状シリカ溶液と接触させ、完全に浸透させることにより達成された。一態様において、セラミック繊維ブランケットを、約98.2%のコロイド状シリカ(ナルコ(Nalco)、固形分40%);約0.81%の酢酸アンモニウムと約0.18%の酢酸とを含むゲル化剤;及び該酢酸アンモニウムを可溶化するのに十分な、約0.81%の水で構成されるコロイド状シリカ溶液で含浸させた。
該セラミック繊維ブランケット又はボードを、コロイド状シリカで含浸した後、該含浸ブランケット又はボードを、金型内に配置し、25トン(220kN)の工業用プレスを用いて、その最終的な厚みまでプレスした。従来の方法を利用して、この操作を行うことができる。該含浸コロイド状シリカ溶液のゲル化を起こさせる。
該コロイド状シリカ溶液の幾分かは、該プレス操作中に回収することができ、またそのゲル化がまだ生じていない場合には、該含浸浴に再度戻すことができる。
該プレスしたボードを乾燥し、その後該バックアップ断熱プレート物品に対して望ましいサイズに裁断した。セラミック断熱ボードを裁断するための従来の方法は、周知であり、またこれら方法の何れかを使用することができ、その例は、円形ソー、ハンドソー等の使用を包含するが、これらに限定されない。
ホットワイヤ(hot wire)法(DIN 50146)によって測定された、該バックアップ断熱プレートの熱伝導率は、図1に示されており、またこれは約750℃において、約0.38W/mKであった。図2に示したように、約1200℃なる温度において、該断熱プレートは、約5.5%の線形収縮を有していた。これらの断熱プレートは、約1200℃までの耐用温度を有する。
もう一つの例示的な態様において、該セラミック繊維ブランケット又はボードは、完成されたバックアップ断熱プレートの厚みの3.3倍を越える厚みを有していた。この場合も、標準的なセラミック繊維ブランケット又はボードを、一態様においては、コロイド状シリカで含浸し、完全に浸透させた。一態様において、該セラミック繊維ブランケットは、約98.2%のコロイド状シリカ(ナルコ(Nalco)、固形分40%);約0.81%の酢酸アンモニウムと約0.18%の酢酸とを含むゲル化剤;及び該酢酸アンモニウムを可溶化するのに十分な、約0.81%の水で構成されるコロイド状シリカ溶液で含浸させた。
該セラミック繊維ブランケット又はボードを、コロイド状シリカで含浸した後、該含浸ブランケット又はボードを、金型内に入れ、その最終的な厚みまでプレスした。該プレスしたボードを乾燥し、その後、400mm×100mmなるサイズ及び10〜16mmの厚みを持つ、所定サイズの該バックアップ断熱プレート物品に裁断した。
出発物質として、市販のセラミック繊維ボードを使用する別の例として、セラミック繊維ボードを、コロイド状無機酸化物溶液で含浸する前に、従来の減圧注型法によって製造することができる。限定するものではなく、例示の目的で、減圧注型したセラミック繊維ボードは、約0.1〜約2%の標準RCFアルミノシリケート繊維、約0.01〜約1.25%の高アルミナ繊維(例えば、ユニフラックスI LLC社から入手できるファイバーマックス(FIBERMAX))及び無機緻密化剤、例えば約0.1〜約1.9%の平板状アルミナを含む水性溶液又はスラリーから製造できる(全ての%は質量基準である)。減圧注型ボードを製造するのに典型的に使用される、デンプン及びコロイド状無機酸化物、例えばコロイド状シリカが、公知の量で存在し得る。
一例示的な態様においては、セラミック繊維ボードを使用して、バックアップ断熱プレートを製造した。即ち、減圧注型セラミック繊維ボードを、以下の組成を持つ溶液から減圧注型した:約97.54%の水、約0.10%のファイバーマックス(FIBERMAX)高アルミナ繊維、約1%のHP標準RCF(アルミノシリケート)繊維、約1%の平板上アルミナ、約0.08%のデンプン、及び約0.28%のコロイド状シリカ。
この断熱プレートを製造するのに使用した、該セラミック繊維の減圧注型ボードは、完成後のバックアップ断熱プレートの厚みの、約2倍(約1.9倍)の厚みを有していた。
該減圧注型ボードを、約80%のコロイド状シリカ(ナルコ(Nalco)、固形分40%);約18.53%の水;約0.1%の着色剤;及び約1.25%の酢酸アンモニウムと約0.25%の酢酸とを含むゲル化剤で構成されるコロイド状シリカ溶液で含浸させた。この態様では、低密度の材料が望ましいものであった。
該減圧注型セラミック繊維ボードを、コロイド状シリカで含浸した後、該含浸ボードを、金型内に入れ、その最終的な厚みとなるまでプレス(60トンプレス-530kN)した。該プレスしたボードを乾燥し、その後400mm×100mmなるサイズ及び10〜16mmの厚みを持つ、所定サイズのバックアップ断熱プレート物品に裁断した。これらのバックアップ断熱物品は、約700〜約800kg/m3の密度、及び約7,800kPa(80kgf/cm2)なる耐圧縮性を有していた。
一態様において、実施例1及び3の含浸物品、例えばセラミックブランケット及び減圧注型セラミックボードを、場合によりプレス処理する前に、一緒に接触させ、プレスし、かつ乾燥して、複合バックアップ断熱物品を製造することができる。
幾つかの態様においては、コロイド状アルミナ及び/又はコロイド状ジルコニアを、コロイド状シリカと共に、又はその代りに使用することができる。
図3は、プレート31-35を示すものであり;図4は、プレート41-45を示すものであり;また図5は、プレート51-55を示すものである。図3のプレート31-35は、全て競合する製品としてのプレートであった。図4におけるプレート41-45は、全て実施例1の態様に従って製造した、本発明のプレートであった。図5におけるプレート51-55は、全て実施例3の態様に従って製造した、本発明のプレートであった。
図3において、該プレート31は、平滑で、低光沢仕上げの、淡黄色を呈するものであり、該プレート32は、平滑で、低光沢仕上げの、淡橙色を呈するものであり、該プレート33は、低光沢仕上げの、淡赤褐色を呈するものである。該プレート33は、該コントロールプレート(プレート31)よりも著しく小さなものであり、該プレート34は、デコボコのある、高光沢仕上げの、褐色を呈するものであり、該プレート34も、また該コントロールプレート(プレート31)よりも著しく小さなものであり、該プレート35は、粗面及び低光沢仕上げの、暗褐色を呈するものであり、該プレート35は、該コントロールプレートよりも著しく小さなものである。
図5において、該プレート51は、平滑で、低光沢表面を持つ、黄白色を呈するものである。該プレート52、53、54及び55は、色彩、表面の組織、又は表面光沢に関する外観において、類似するものである。該プレート52、53、54及び55は、そのサイズにおいて該プレート51に類似するものである。該プレート55は、該プレート51よりもわずかに小さなものである。該プレート52-55は、耐高温性及び実質的な収縮抵抗性を示す。
実施例4、5及び6
断熱プレートを、実施例1、2及び3に記載の手順に従って製造した。これらプレートの諸特性を、夫々実施例4、5及び6として、以下の表に報告する。
本発明のバックアップ断熱プレートの、このような極めて低い熱伝導率は、より薄い耐火ライニング、例えば溶融金属レードル又はトーピードカー内の耐火ライニングとしての使用を可能とし、結果として該レードル又はトーピードカーの、意図した用途に対する利用体積を増大することを可能とする。該課題としてのバックアップ断熱プレートは、該溶融金属処理装置の低温面側の温度を大幅に低下し、また該装置の熱損失を減じる。

Claims (18)
- コロイド状無機酸化物で含浸し、加圧しかつ乾燥した耐高温性無機繊維ブランケット又はボードを含む断熱物品であって、該コロイド状無機酸化物が、ゲル化剤と組み合わせた該コロイド状無機酸化物の組成物であり、該物品が、少なくとも約1000℃までの使用温度を有し、また該使用温度に暴露した後に、機械的な保全性を維持しており、該物品が、約500kg/m3より大きいか又はそれに等しい密度及び少なくとも約4,900kPa(50kgf/cm2)なる耐圧縮性を有することを特徴とする、前記断熱物品。
- 前記コロイド状無機酸化物が、ゲル化剤と組み合わせたコロイド状シリカの組成物であり、該物品が、約700kg/m3より大きいか又はそれに等しい密度及び少なくとも約7,800kPa(80kgf/cm2)なる耐圧縮性を有する、請求項1記載の断熱物品。
- 前記コロイド状無機酸化物組成物が、約30〜100質量%のコロイド状シリカ、該ゲル化剤として、約0.01〜約10質量%の無機塩又は酸化物及び約0.01〜約10質量%の酸、及び該ゲル化剤を可溶化するのに十分な量、場合により組成物の約70質量%までの量の水を含む、請求項2記載の断熱物品。
- 前記物品が、約900kg/m3より大きいか又はそれに等しい密度、少なくとも約11,800kPa(120kgf/cm2)なる耐圧縮性、及び約700〜約800℃の温度にて、約0.45W/mKより小さいか又はそれに等しい熱伝導率を有する、請求項3記載の断熱物品。
- 約30〜約80質量%の繊維、及び約20〜約70質量%のコロイド状シリカを含む、請求項3記載の断熱物品。
- 前記ゲル化剤の無機塩又は酸化物が、酢酸アンモニウム、塩化カルシウム、塩化マグネシウム、又は酸化マグネシウムの少なくとも1種を含み、かつ前記酸が、酢酸、塩酸、又はリン酸の少なくとも1種を含む、請求項3記載の断熱物品。
- 前記耐高温性の無機繊維ブランケット又はボードが、前記コロイド状無機酸化物組成物による最初の含浸後に、少なくともコロイド状シリカで再度含浸され、プレスされ、また場合により乾燥され、前記物品が、約1100kg/m3より大きいか又はそれに等しい密度及び少なくとも約29,000kPa(300kgf/cm2)なる耐圧縮性を持つ、請求項2記載の断熱物品。
- 約20〜約60質量%の繊維、及び約40〜約80質量%のコロイド状シリカを含む、請求項7記載の断熱物品。
- コロイド状シリカで含浸し、減圧注型したセラミック-繊維ボードを含み、前記物品が約1300℃までの使用温度、約700kg/m3より大きいか又はそれに等しい密度及び少なくとも約6,800kPa(70kgf/cm2)なる耐圧縮性を有し、請求項1記載の断熱物品。
- コロイド状シリカで含浸する前の、前記減圧注型セラミック繊維ボードが、約0.4〜約50質量%の高アルミナ繊維、約4〜約90質量%の平板状のアルミナ、及び約0.01〜約0.2質量%のデンプンを含む、請求項9記載の断熱物品。
- 約40〜約80質量%の繊維、及び約20〜約60質量%のコロイド状シリカを含む、請求項9記載の断熱物品。
- 前記減圧注型セラミック繊維ボードが、約0.1〜約2質量%のアルミノシリケート繊維、約0.01〜約1.25質量%の高アルミナ繊維、及び約0.1〜約1.9質量%の無機緻密化剤を含む水性スラリーから注型され、該緻密化剤が、場合により平板状アルミナであり、また該スラリーが、更に場合によりデンプン及びコロイド状シリカを含む、請求項9記載の断熱物品。
- 約700〜約800℃の温度にて、約0.2W/mKより小さいか又はそれに等しい熱伝導率を有する、請求項9記載の断熱物品。
- 前記耐高温性無機繊維が、耐火性セラミック繊維(RCF)、アルミノシリケート繊維、高アルミナ繊維、アルカリ土類金属シリケート繊維、アルミノシリカジルコニア繊維、又はこれらの混合物の少なくとも1種を含む、請求項2記載の断熱物品。
- 前記耐圧縮性が、前記物品全体に渡り実質上均一である、請求項1記載の断熱物品。
- 前記コロイド状無機酸化物が、コロイド状シリカ、コロイド状アルミナ、コロイド状ジルコニア、コロイド状チタニア、コロイド状セリア、又はコロイド状イットリアの少なくとも1種を含む、請求項1記載の断熱物品。
- 前記断熱物品が、コロイド状シリカで含浸した、耐高温性無機繊維ブランケットを含み、該ブランケットが、場合によりプレスする前に、コロイド状シリカで含浸し、減圧注型したセラミック繊維ボードと接触状態におかれ、プレスされ、また乾燥されて、複合断熱物品を生成する、請求項2記載の断熱物品。
- 前記断熱物品が、レードル、トーピードカー、トラフランナー、又はタンディッシュの少なくとも1種のための、バックアップ断熱材からなる、請求項1記載の断熱物品。
