Abstract
【解決手段】 硬化性水性組成物であって、(a)少なくとも2個のカルボン酸基、酸無水物基またはこれらの塩を含有するポリ酸;(b)少なくとも2個のヒドロキシル基を含有するポリオール;および(c)エマルションポリマーであって、共重合単位としてC5以上のアルキル基を含有するエチレン性不飽和アクリルモノマーを、該エマルションポリマー固形分の重量に基づいて、30重量%よりも多く含有するエマルションポリマー;を含有し、カルボン酸基、酸無水物基またはこれらの塩の当量数とヒドロキシル基の当量数との比が1/0.01〜1/3であり、カルボン酸基、酸無水物基またはこれらの塩が不揮発性塩基で35%未満まで中和されている硬化性水性組成物が提供される。また、前記硬化性水性組成物を用いて、耐熱性繊維またはこれから形成される耐熱性不織布を処理する方法およびそれによって調製される物品が提供される。

Description
(a) 少なくとも2個のカルボン酸基、酸無水物基またはこれらの塩を含有するポリ酸;
(b) 少なくとも2個のヒドロキシル基を含有するポリオール;および
(c) エマルションポリマーであって、共重合単位としてC5以上のアルキル基を含有するエチレン性不飽和アクリルモノマーを、該エマルションポリマー固形分の重量に基づいて、30重量%よりも多く含有するエマルションポリマー;
を含み、
ここで、カルボン酸基、酸無水物基またはこれらの塩の当量数とヒドロキシル基の当量数との比が1/0.01〜1/3であり、カルボン酸基、酸無水物基またはこれらの塩が不揮発性塩基で35%未満まで中和されている。
(a) 下記の成分(1)、(2)および(3):すなわち、
(1) 少なくとも2個のカルボン酸基、酸無水物基またはこれらの塩を含有するポリ酸;
(2) 少なくとも2個のヒドロキシル基を含有するポリオール;および
(3) エマルションポリマーであって、共重合単位としてC5以上のアルキル基を含有するエチレン性不飽和アクリルモノマーを、該エマルションポリマー固形分の重量に基づいて、30重量%よりも多く含有するエマルションポリマー;
の混合物を含む硬化性水性組成物であって、カルボン酸基、酸無水物基またはこれらの塩の当量数とヒドロキシル基の当量数との比が1/0.01〜1/3であり、カルボン酸基、酸無水物基またはこれらの塩が不揮発性塩基で35%未満まで中和されている硬化性水性組成物を形成する工程;
(b) 前記の耐熱性繊維またはそれから形成される耐熱性不織布を前記の硬化性水性組成物と接触する工程;および
(c) 前記の硬化性水性組成物を120℃〜400℃の温度で加熱する工程
を含む。
少なくとも2個のカルボン酸基、酸無水物基またはこれらの塩を含有する付加ポリマーは、300〜10,000,000の分子量を有することができる。500〜250,000の分子量が好ましい。付加ポリマーがカルボン酸、酸無水物またはこれらの塩を有するアルカリ可溶性樹脂である場合には、付加ポリマーの合計重量に基づいて、5重量%〜30重量%の含有量、500〜20,000の分子量が好ましく、それよりも大きい分子量を有するアルカリ可溶性樹脂は、過度の粘度を示す硬化性組成物をもたらす可能性がある。
付加ポリマーが水性分散体の形態である場合には、付加ポリマー粒子の直径は、80ナノメートル〜1000ナノメートルとなることができ、これはBrookhaven BI−90 Particle Sizerを使用して測定され、これは光散乱法を採用している。しかし、米国特許第4,384,056号および第4,539,361号(これらは本明細書に参考文献として援用される)に記載されているようなポリモーダル(polymodal)粒子サイズ分布を使用することができる。
前記の付加ポリマーは、エチレン性不飽和モノマーを重合させるための溶液重合法、乳化重合法または懸濁重合法で調製することができが、これらの方法は当該技術分野でよく知られている。乳化重合を使用することが望まれる場合には、陰イオン性または非イオン性界面活性剤、あるいはこれらの混合物を使用することができる。重合は、種々の方法で、例えば重合反応開始時の反応ケトル中のモノマーの全部を用いて、重合反応開始時の反応ケトル中に存在する乳化した形のモノマーの一部を用いて、および重合反応開始時の反応ケトル中に存在する小さな粒度のエマルションポリマーシードを用いて行うことができる。
硬化性水性組成物のポリ酸成分のカルボキシル基は、不揮発性塩基を用いて、当量基準で計算して、35%未満まで中和される。硬化性水性組成物の調製前、調製中および調製後の付加ポリマー成分、すなわち2個のカルボン酸基、酸無水物基またはこれらの塩を含有する付加ポリマーと不揮発性塩基との接触(これは本明細書で中和として定義される)が、不織布基体を処理する前に必要である。カルボン酸基の35%未満(当量基準で算出される)を不揮発性塩基で中和することが必要である。カルボン酸基の20%未満(当量基準で算出される)を不揮発性塩基で中和することが好ましい。カルボン酸基の5%未満(当量基準で算出される)を不揮発性塩基で中和することがさらに好ましい。ジカルボン酸のハーフエステルまたはジカルボン酸の無水物を使用する場合には、酸の当量は対応するジカルボン酸の当量に等しいように算出される。

で表されるヒドロキシル基含有モノマーなどのホモポリマーまたはコポリマーとすることができる。好ましい付加ポリマーポリオールは、共重合単位として、アリルアルコールまたは3−アリルオキシ−1,2−プロパンジオールを含有する。
カルボキシ基、酸無水物基またはこれらの塩の当量数とヒドロキシル基の当量数との比は1/0.01〜1/3である。カルボキシ基、酸無水物基またはこれらの塩の当量数およびヒドロキシル基の当量数は、硬化性水性組成物全体における当量数である。ヒドロキシル基の当量数に対してカルボキシ基、酸無水物基またはこれらの塩の当量数が過剰であることが好ましい。カルボキシ基、酸無水物基またはこれらの塩の当量数とヒドロキシル基の当量数とのより好ましい比は、1/0.2〜1/1である。カルボキシ基、酸無水物基またはこれらの塩の当量数とヒドロキシル基の当量数との最も好ましい比は1/0.2〜1/0.8である。
幾つかの態様において、アルカノールアミンを硬化性水性組成物に含有させる。ある種の態様において、カルボキシ基の塩は、少なくとも2個のヒドロキシル基を有する官能性アルカノールアミン、例えばジエタノールアミン、トリエタノールアミン、ジプロパノールアミンおよびジイソプロパノールアミンの塩である。別の態様において、カルボキシル基−または酸無水物基含有付加ポリマーおよびポリオールを、同一の付加ポリマー中に存在させることができ、該付加ポリマーは、カルボキシル、酸無水物またはこれらの塩の官能基と、ヒドロキシル官能基の両方を有する。さらなる態様において、ポリオールと任意のリン含有促進剤とを同一の付加ポリマー中に存在させることができ、該付加ポリマーはポリ酸と混合することができる。さらに別の態様において、カルボキシル−または酸無水物−含有付加ポリマー、ポリオールおよび任意のリン含有促進剤を同一の付加ポリマー中に存在させることができる。他の態様が当業者に明らかであろう。前記のように、ポリマーのカルボキシル基は、前記水性組成物を得るために混合前、混合中または混合後に不揮発性塩基を用いて35%未満まで中和することができる。中和は、ポリマーの形成中に部分的に行うことができる。
表1.1に挙げた組成のエマルションポリマーの、ポリ酸とポリオールとの合計量に基づいて、5重量%の固形分を、ポリアクリル酸とポリオールとの混合物を含有する溶液に、任意に硫酸と共に加えて、pH2.8〜4.5の濃縮溶液(>40%固形分)を得た。得られた配合物の凝集によって示されるエマルションポリマーの安定性が認められた。ある場合には、追加の界面活性剤を疎水性アクリルラテックスに加えて安定化させ、これらを特に低いpHの濃縮配合物にまで凝集させた。次いで、得られた配合物を水で5%固形分まで希釈した。ガラスマイクロ繊維製濾紙シート〔20.3×25.4cm、カタログNo.1820 866、Whatman International Ltd.製(英国メードストン)〕をバインダー溶液に浸し、22kg(10ポンド)のロール圧でロールパダー(roll padder)に通した。次いで、コーティングしたシートを、Mathisオーブン中、90℃で90秒間乾燥した。次いで、乾燥したシートを、Mathisオーブン中、210℃で1分間硬化させた。合計の添加物は、ガラス繊維固形分に基づいて、10%〜11重量%の硬化性組成物固形分であった。得られたシートを室温まで冷却し、濾紙表面に水を少量ずつ滴下した。コーティングされたガラス繊維濾紙試料の濡れ性を、エマルションポリマーを含有していない対照と比較した。表面の濡れ性は、観察された濡れに基づいた値として示した。
0=ガラス繊維紙に容易に吸着された
1=最初に吸着に数秒間耐えるが1分未満の間に濡れる
3=10分間吸着に耐える
4=20分間吸着に耐える
5=長時間(すなわち24時間)にわたって水分吸着に耐える
Claims (10)
- 硬化性水性組成物であって、
(a) 少なくとも2個のカルボン酸基、酸無水物基またはこれらの塩を含有するポリ酸;
(b) 少なくとも2個のヒドロキシル基を含有するポリオール;および
(c) エマルションポリマーであって、共重合単位としてC5以上のアルキル基を含有するエチレン性不飽和アクリルモノマーを、該エマルションポリマー固形分の重量に基づいて、30重量%よりも多く含有するエマルションポリマー;
を含み、
該カルボン酸基、酸無水物基またはこれらの塩の当量数と該ヒドロキシル基の当量数との比が1/0.01〜1/3であり、
該カルボン酸基、酸無水物基またはこれらの塩が不揮発性塩基で35%未満まで中和されている、前記硬化性水性組成物。 - 該ポリ酸が少なくとも1個の共重合されたエチレン性不飽和カルボン酸含有モノマーを含有する付加ポリマーである請求項1記載の硬化性水性組成物。
- 該ポリオールが1000未満の分子量を有する化合物であって少なくとも2個のヒドロキシル基を有する化合物である請求項1記載の硬化性水性組成物。
- 該ポリオールがジイソプロパノールアミン、2−(2−アミノエチルアミノ)エタノール、トリエタノールアミン、トリス(ヒドロキシメチル)アミノメタン、およびジエタノールアミンからなる群から選択されるヒドロキシルアミンである請求項3記載の硬化性水性組成物。
- 該エマルションポリマーがポリ酸の重量とポリオールの重量との合計重量に基づいて、1重量%〜20重量%の量で存在する(但し、重量は全て固形分基準である)請求項1記載の硬化性水性組成物。
- さらにリン含有化学種を含有する請求項1記載の硬化性水性組成物。
- 15よりも大きいHLB値を有する界面活性剤を、該エマルションポリマーの固形分に基づいて、0.5重量%〜20%重量さらに含有する請求項1記載の硬化性水性組成物。
- 基体の処理方法であって、
(a)
(1) 少なくとも2個のカルボン酸基、酸無水物基またはこれらの塩を含有するポリ酸;
(2) 少なくとも2個のヒドロキシル基を含有するポリオール;および
(3) エマルションポリマーであって、共重合単位としてC5以上のアルキル基を含有するエチレン性不飽和アクリルモノマーを、該エマルションポリマー固形分の重量に基づいて、30重量%よりも多く含有するエマルションポリマー;
を混合することを含む硬化性水性組成物を形成する工程であって、
該カルボン酸基、酸無水物基またはこれらの塩の当量数と該ヒドロキシル基の当量数との比が1/0.01〜1/3であり、
該カルボン酸基、酸無水物基またはこれらの塩が不揮発性塩基を用いて35%未満まで中和されている、前記硬化性水性組成物を形成する工程;
(b) 該基体を該硬化性水性組成物と接触させる工程;および
(c) 該硬化性水性組成物を120℃〜400℃の温度で加熱する工程
を含む基体の処理方法。 - 該基体が耐熱性繊維またはそれから形成される耐熱性不織布である請求項8記載の方法。
- 請求項9記載の方法によって調製される耐熱性不織布。
