Abstract
Die Erfindung betrifft einen Schalenkatalysator, der in der äußeren Schale ein Mischoxidmaterial, umfassend die Elemente Molybdän, Vanadium, Niob und Tellur aufweist, dadurch gekennzeichnet, dass das der Schalenkatalysator eine BET-Oberfläche von > 30 m2/g aufweist. Der erfindungsgemäße Katalysator wird hergestellt durch ein Verfahren umfassend die Schritte: a) Herstellen eines Gemisches aus Ausgangsverbindungen, das Molybdän, Vanadium, Niob und eine Tellur enthaltende Ausgangsverbindung, in der Tellur in der Oxidationsstufe +4 vorliegt, enthält sowie Oxalsäure und mindestens einen weiteren Oxoliganden, b) hydrothermale Behandlung des Gemisches aus Ausgangsverbindungen bei einer Temperatur von 100 bis 300 °C, um eine Produkt Suspension zu erhalten, c) Abtrennen und Trocknen des Mischoxidmaterials, das in der aus Schritt b) resultierenden Produkt Suspension enthalten ist. d) Optional kalzinieren des in Schritt c) erhaltenen Mischoxidmaterials unter Inertgas bei 300 bis 450°C, e) Herstellen einer Beschichtungssuspension, die das Mischoxidmaterial aus Schritt d) enthält, unter Zusatz von organischen und/oder anorganischen Bindern, f) Beschichten eines inerten Katalysatorträgers mit der Beschichtungssuspension aus Schritt e) durch Sprühen der Beschichtungssuspension in ein bewegtes Bett der inerten Katalysatorträger, sowie optional g) Kalzinieren der Katalysatorpartikel aus Schritt f) bei einer Temperatur von 80 bis 400°C.
Description
Synthese eines MoVN Te-Schalenkatalysators für die oxidative Dehydrierung von Ethan zu Ethylen
Die Erfindung betrifft einen neuen Schalenkatalysator, der eine äußere Schale aus einem Katalysatormaterial mit hoher Oberfläche besitzt, die Molybdän, Vanadium, Tellur und Niob enthält, und die Verwendung dieses Katalysators für die oxidative Dehydrierung von Ethan zu Ethen oder die Oxidation von Propan zu Acrylsäure sowie ein Verfahren zur Herstellung des Katalysators.
MoVNbTe-Mischoxide zur Oxidation von Propan zu Acrylsäure oder zur oxidativen Dehydrierung von Ethan zu Ethen sind Stand der Technik. Mehr als 200 Patente und zahlreiche wissenschaftliche Veröffentlichungen behandeln Katalysatoren auf Basis von MoVNbTe-Mischoxiden . Die Promotierung dieser Mischoxide mit anderen Metallen des Periodensystems ist bekannt. Dabei liegen die höchsten vorbeschriebenen Acrylsäure- Ausbeuten bei 60% und die von Ethen bei ca. 80%.
Das auf vier Elementen beruhende MoVNbTe-Basissystem für einen Katalysator wurde zuerst von Mitsubishi für die Ammoxidation von Propan zu Acrylnitril (1989, EP 318295 AI) und die Oxidation zu Acrylsäure vorgeschlagen (1994, EP 608838 A2) . In JP H07-053414 (Mitsubishi) wird ein katalytisches Verfahren zur Herstellung von Ethylen durch die oxidative Hydrogenierung von Ethan bei tiefer Temperatur, mit einer hohen Ausbeute und mit einer hohen Selektivität, offenbart. Dieses Verfahren zur Herstellung von Ethylen durch das in Kontakt bringen von Ethan mit einem molekularen Sauerstoff enthaltenden Gas in Anwesenheit einer Katalysatorzusammensetzung bei erhöhter Temperatur, umfasst, dass die Katalysatorzusammensetzung ein Mischmetalloxid enthält, welches als wesentliche Komponenten Molybdän, Vanadium, Tellur und Sauerstoff aufweist und welches ein Pulver-Röntgendiffraktogramm zeigt, das im Wesentlichen die folgenden relativen Peak-Intensitäten aufweist: 2Θ (+- 0.4°), rel. Int.: 22.1° (100), 28,2° (400-3), 36,2° (80-3), 45.1° (40-3) , 50° (50-3) .
MoVNbTe-Katalysatoren bestehen hauptsächlich aus zwei orthorhombischen Phasen, die „Ml" und ,,M2" genannt werden (T. Ushikubo, K. Oshima, A. Kayou, M. Hatano, Studies in Surface Science and Catalysis 112, (1997), 473) . Die Ml-Phase scheint bei den selektiven Oxidationsreaktionen die wesentliche Rolle zu spielen.
Gemäß P. De Santo et al . , Z. Kristallogr. 219 (2004) 152 können die Hauptphasen Ml und M2 in MoVNbTe-Mischoxiden für die selektive Oxidation beispielsweise mit folgenden Strukturformeln beschrieben werden:

Die beiden Hauptphasen können auch mit etwas anderer Stöchiometrie auftreten. Sowohl Vanadium, als auch Molybdän sind im Zentrum eines Oktaeders aus Sauerstoffatomen und daher in der Struktur teilweise austauschbar, so dass die gleiche Struktur, z.B. die Ml-Phase, auch mit einem höheren Vanadiumgehalt möglich ist. Eine detaillierte Untersuchung dieser Zusammenhänge findet sich bei P. Botella et al . , Solid State Science 7 (2005) 507-519. Speziell die M2-Phase ist für die oxidative Dehydrierung von Ethan nicht aktiv (siehe J.S. Valente et al . , ACS Catal. 4(2014), 1292-1301 speziell S.1293). Für die oxidative Dehydrierung von Ethan ist daher ein Katalysator, der aus einer möglichst reinen Ml-Phase besteht, erwünscht. Es wird daher versucht, diese Kristallphasen sauber und getrennt herzustellen.
EP 529853 A2 offenbart einen Katalysator, der zur Herstellung eines Nitrils aus einem Alkan geeignet ist, wobei der Katalysator die empirische Formel MoVbTecXxOn hat, worin X mindestens eines von Nb, Ta, W, Ti, AI, Zr, Cr, Mn, Fe, Ru, Co, Rh, Ni, Pd, Pt, Sb, Bi, B und Ce ist, b 0,01 bis 1,0 ist, c 0,01 bis 1,0 ist; x 0,01 bis 1,0 ist und n eine Zahl ist, gemäß der die Gesamtwertigkeit der Metallelemente erfüllt ist und der Katalysator Röntgenstrahlbeugungspeaks bei den folgenden 2Θ - Winkeln in seinem Röntgenbeugungsmuster aufweist: Beugungswinkel bei 2Θ (22,1° +/- 0,3°, 28,2° +/- 0,3°, 36,2° +/- 0,3°, 45,2° +/- 0,3°, 50,0°
+/- 0,3°)
JP H07-232071 offenbart ein katalytisches Verfahren zur Herstellung eines Nitrils, bei einer relativ niedrigen Temperatur und mit einer hohen Ausbeute, unter Verwendung eines Alkans als Rohmaterial und eines bestimmten Katalysators. Die Hauptkomponente des Katalysators ist ein Mischmetalloxid aus Molybdän, Vanadium, Tellur, Sauerstoff und X (X ist eines oder mehrere Elemente ausgewählt aus der Gruppe aus Niob, Tantal etc.), wobei das Verhältnis der Hauptkomponenten, d.h. ausgenommen Sauerstoff, ausgedrückt wird, durch die Formeln I bis IV: I) 0,25 < rMo < 0,98, II) 0,003 < rV < 0,50, III) 0,003 < rTe < 0,50, IV) 0 < rX < 0,5, (rMo, rV, rTe und rX sind jeweils die molaren Teile an Molybdän, Vanadium, Tellur und X) und sich im XRD, XRD-Banden dieses Mischoxides bei den verschiedenen 29-Winkeln 9.0°±0.3°, 22.1°±0.3°, 27.3°±0.3°, 29.2°±0.3° und 35.4°±0.3° zeigen. Demnach kann ein Nitril hergestellt werden, indem ein Alkan ohne die Anwesenheit einer halogenierten Substanz, z.B. mit Wasser etc., im Reaktionssystem, bei einer tiefen Temperatur mit einer hohen Ausbeute umgesetzt wird.
Andere erfolgreiche Versuche eine reine Ml-Phase herzustellen, basieren darauf die M2-Phase aus dem Phasengemisch herauszulösen. Diese Versuche sind z.B. in EP 1301457 A2 , EP 1558569 AI oder WO 2009106474 A2 beschrieben .
A.C. Sanfiz et al . , Top. Catal. 50 (2008) 19-32, beschreiben Hydrothermalsynthesen von MoVNbTe-Oxid . In diesen Synthesen wird ausschließlich von löslichen Verbindungen ausgegangen. Als lösliche Verbindung des Tellurs wird in der Regel Tellursäure Te (OH) 6 eingesetzt. In der gängigsten oxidischen Tellurverbindung TeÜ2 hat Tellur die Oxidationsstufe +4. Leider ist Tellurdioxid (TeÜ2) schlecht wasserlöslich. In der Tellursäure aber hat das Tellur die Oxidationsstufe +6. Tellur muss also bei der Herstellung der Tellursäure hoch oxidiert werden. Die gängige Synthese erfolgt durch Oxidation von Telluroxid mit Wasserstoffperoxid, was im großen Maßstab Sicherheitsprobleme mit sich bringt, denn Wasserstoffperoxid kann in
Selbst Zersetzung zu Wasser und Sauerstoff disproportionieren . Deshalb ist Tellursäure nur schwer in großen Mengen herzustellen.
Die in der Synthese von MoVNbTe-Mischoxiden eingesetzte Nb-Komponente ist in der Regel Ammoniumnioboxalat . Nioboxid dagegen ist schwerlöslich und eignet sich daher nur bedingt als Ausgangsverbindung.
Watanabe (Applied Catal. A General, 194-195 (2000) 479-485) beschreibt unter anderem die hydrothermale Synthese aus den wenig löslichen Vorstufen Mo03, V205 und Te02. Die Hydrothermalsynthese ergibt eine Vorstufe für einen Ammoxidations-Katalysator, der im Vergleich zu einem Katalysator, der durch die bekannte trockene Methode hergestellt wird, die doppelt so hohe Aktivität nach der Kalzinierung aufweist. Die Mischoxide, die durch die FestStoffreaktion hergestellt werden, zeigen eine eher geringe Aktivität. Es wurde vorgeschlagen, dass die höhere Aktivität des durch die Hydrothermalsynthese hergestellten Katalysators vor allem mit der höheren Oberfläche zu tun hat.
WO 2013021034 AI bezieht sich auf ein Katalysatormaterial zur Oxidation und/oder oxidativen Dehydrierung von Kohlenwasserstoffen, insbesondere zur selektiven Oxidation von Propan zu Acrylsäure, umfassend a) Molybdän (Mo) , b) Vanadium (V) , c) Niob (Nb) , d) Tellur (Te) , e) Mangan (Mn) und Kobalt (Co) , bei dem das molare Verhältnis mindestens eines Elementes, das ausgewählt ist aus Mangan und Kobalt, zu Molybdän im Bereich 0,01 bis 0,2, bevorzugter 0,02 bis 0,15 und besonders bevorzugt von 0,03:1 bis 0,1:1 liegt. Ferner wird ein Katalysator zur Oxidation und/oder oxidativen Dehydrierung von Kohlenwasserstoffen, eine Verwendung des Katalysatormaterials oder des Katalysators, ein Verfahren zur Herstellung eines Katalysatormaterials zur Oxidation und/oder oxidativen Dehydrierung von Kohlenwasserstoffen und ein Verfahren zur selektiven Oxidation von Propan zu Acrylsäure angegeben.
WO 2008068332 AI betrifft neue, mesoporose Mischmetalloxid- Katalysatoren und ein Verfahren zu deren Herstellung sowie deren Verwendung als Katalysator zur Oxidation von Kohlenwasserstoffen oder partiell oxidierten Kohlenwasserstoffen. Insbesondere bezieht sich die Offenbarung auf mesoporose Mischoxidkatalysatoren, die mindestens zwei,
vorzugsweise mindestens drei verschiedene Metallspezies enthalten, wobei mindestens eine davon zu der Gruppe der Übergangsmetalle gehört, auf ein Verfahren zur Herstellung, eines solchen Katalysators umfassend einen Herstellungsschritt über die „Neutral-Templat"-Route und einen Kalzinierungsschritt in einer im wesentlichen Sauerstofffreien Atmosphäre bei einer Temperatur zwischen 300 bis 700 °C und auf die Verwendung solcher Katalysatoren als Oxidationskatalysatoren zur Herstellung von oxidierten Kohlenwasserstoffen und insbesondere zur selektiven Oxidation oder Ammoxidation von Propan zu Acrylsaure und Acrylnitril. Ein bevorzugter Katalysator umfasst die Elemente Mo, V, Te und Nb .
WO 0232571 AI beschreibt einen Schalenkatalysator, dessen Schale aus Aktivmaterial ein Multimetall-Oxid ist, dass die Elemente Mo, V und Te und oder Sb enthält und der als Katalysator für die heterogenen katalysierte Gasphasenoxidation von Propan zu Acrylsäure vorgesehen ist.
Den im Stand der Technik beschriebenen Synthesen der Ml-Phase ist gemein, dass nach der Umsetzung der Ausgangsmaterialien sich die Ml- Phase erst im Rahmen einer Hochtemperaturbehandlung, typischerweise oberhalb 500 °C unter Inertgas, ausbildet („Aktivierung") . Solche Katalysatoren nach dem Stand der Technik haben dann üblicherweise BET- Oberflächen von 4 bis 20 m2/g.
MoVNbTe-Mischoxid-Katalysatoren könnten zu Partikel gepresst in industriellen großen Reaktoren eingesetzt werden. Hierzu erweisen sich spezielle Geometrien der Partikel als besonders vorteilhaft, Ringe haben z.B. einen niedrigeren Druckverlust als volle, zylindrische Tabletten. Der Nachteil hierbei ist, dass die gepressten Partikel vollständig aus Aktivmasse bestehen (Vollkatalysatoren) und entsprechend große Mengen der teuren Elemente Niob und Tellur eingesetzt werden müssen. Es besteht daher der Bedarf an Schalenkatalysatoren, die nur auf der Oberfläche Aktivmasse aufweisen und im Inneren aus einem inerten Träger bestehen. Voraussetzung für die Herstellung solcher Schalenkatalysatoren ist jedoch eine hohe Aktivität der Aktivmasse, so dass mit der, im Vergleich
zum Vollkatalysator, geringeren Menge an Aktivmasse eine vergleichbare katalytische Umsetzung erreicht wird.
Aufgabe der vorliegenden Erfindung war es, einen hochaktiven Schalenkatalysator auf Basis dieses Mischoxidmaterials, umfassend die Elemente Molybdän, Vanadium, Tellur und Niob („MoVTeNb-Mischoxid" ) , das die Ml-Phase und eine möglichst große spezifische Oberfläche aufweist, zu finden. Aufgabe der Erfindung war es weiterhin, einen Schalenkatalysator für die Oxidation von Alkanen bereitzustellen, der eine möglichst hohe Aktivität bei Verwendung einer möglichst geringen Masse an MoVTeNb-Mischoxid aufweist. Letzteres ist bedeutsam, denn MoVNbTe-Mischoxid ist insbesondere aufgrund der seltenen Metalle Te und Niob sehr teuer.
Die Aufgabe wird gelöst durch einen Schalenkatalysator, umfassend einen inerten Träger und eine katalytisch aktive äußere Schale, die ein Mischoxidmaterial, umfassend die Elemente Molybdän, Vanadium, Niob und Tellur (MoVNbTe-Mischoxid) aufweist, dadurch gekennzeichnet, dass der Katalysator eine BET-Oberfläche von mehr als 30 m2/g aufweist.
Der erfindungsgemäße Schalenkatalysators wird hergestellt, durch ein Verfahren, umfassend die Schritte: a) Herstellen eines Gemisches aus Ausgangsverbindungen, das Molybdän, Vanadium, Niob und eine Tellur enthaltende Ausgangsverbindung, in der Tellur in der Oxidationsstufe +4 vorliegt, enthält sowie Oxalsäure und mindestens einen weiteren Oxoliganden,
b) hydrothermale Behandlung des Gemisches aus Ausgangsverbindungen bei einer Temperatur von 100 bis 300 °C, um eine ProduktSuspension zu erhalten,
c) Abtrennen und Trocknen des Mischoxidmaterials, das in der aus Schritt b) resultierenden ProduktSuspension enthalten ist, d) Optional kalzinieren des in Schritt c) erhaltenen Mischoxidmaterials (MoVTeNb-Mischoxid) unter Inertgas bei 300
bis 450°C,
e) Herstellen einer Beschichtungssuspension, die das Mischoxidmaterial aus Schritt d) enthält, unter Zusatz von organischen und/oder anorganischen Bindern,
f) Beschichten eines inerten Katalysatorträgers mit der Beschichtungssuspension aus Schritt e) durch Sprühen der Beschichtungssuspension in ein bewegtes Bett der inerten Katalysatorträger, sowie optional
g) Kalzinieren der Katalysatorpartikel aus Schritt f) bei einer Temperatur von 80 bis 400°C.
Schritt g) kann optional bei der Herstellung des Katalysators erfolgen oder erst im Reaktor in dem die katalytische Umsetzung durchgeführt wird vor der Verwendung in der katalytischen Reaktion.
Die Ausgangsverbindungen sind die Molybdän, Vanadium, Tellur und Niob enthaltenden Edukte der Hydrothermalsynthese (Vorläuferverbindungen) . Diese enthalten jeweils eines oder mehrere der Elemente Molybdän, Vanadium, Tellur oder Niob.
Die Molybdän enthaltende Ausgangsverbindung kann z.B. ein Ammoniumheptamolybdat oder Molybdäntrioxid sein, die Vanadium enthaltende Ausgangsverbindung kann z.B. ein Ammoniummetavanadat , Vanadylsulfat oder Vanadiumpentoxid sein, die Niob enthaltende Ausgangsverbindung kann z.B. Ammoniumnioboxalat , oder Nioboxalat oder Nioboxid sein. Die Tellur enthaltende Ausgangsverbindung gemäß der Erfindung ist eine, in der Tellur in der Oxidationsstufe +4, d.h. als Tellur ( IV) -Kation, vorliegt, wie in Tellurdioxid oder einer Verbindung der Formel Mx n+TeC>3 (mit n = 1 oder 2 und x = 2/n), wobei M ein Alkali¬ oder Erdalkalimetall ist, wie z.B. Na2TeC>3. Besonders bevorzugt ist die Tellur enthaltende Ausgangsverbindung Tellurdioxid, das in einem beliebigen Hydratisierungs-Grad vorliegen kann.
Der inerte Katalysatorträger kann aus Aluminiumoxid, Siliziumdioxid, Zirkonoxid oder Mischoxiden der Elemente z.B. Keramik wie Steatit, bzw.
aus Siliziumcarbid bestehen. Besonders bevorzugt besteht der Trägerformkörper aus inerten Oxiden von sehr kleiner spezifischen BET- Oberfläche ohne innere Porosität, wie Steatit, alpha-Aluminiumoxid, Quarz (Siliziumdioxid), Mullit oder Cordierit .
Ein Aspekt des erfindungsgemäßen Herstellungsverfahrens ist es, dass eine Synthese der Ml-Phase aus den unlöslichen und preisgünstigen Oxiden, z.B. M0O3, V2O5, b2Üs und TeÜ2 und einer Kombination von Oxalsäure mit mindestens einem weiteren Oxoliganden gelingt. Als weitere Oxoliganden (d.h. neben der Oxalsäure) haben sich besonders Dicarbonsäuren und Diole als geeignet herausgestellt sowie organische Verbindungen mit zwei benachbarten Kohlenstoffatomen, die jeweils eine Hydroxy-Gruppe aufweisen. Besonders bevorzugt als weiterer Oxoligand ist die Verwendung eines Gemisches aus Zitronensäure und Glykol. Die Oxalsäure sollte vorzugsweise im Gemisch der Ausgangsverbindungen in einem Mo/Oxalsäure-Verhältnis von 1:0,01 bis 1:1, bevorzugt 1:0,08 bis 1:0,4, stärker bevorzugt 1:0,15 bis 1:0,25 vorliegen. Der mindestens eine weitere Oxoligand, bzw. alle weiteren Oxoliganden zusammen, sollten vorzugsweise im Gemisch der Ausgangsverbindungen in einem Mo/Oxoliganden-Verhältnis von 1:0,01 bis 1:1, bevorzugt 1:0,025 bis 1:0,2, stärker bevorzugt 1:0,05 bis 1:0,1 vorliegen.
Werden Metalloxide in Pulverform als Ausgangsverbindungen eingesetzt, so ist der D50 Wert des jeweils eingesetzten Metalloxids unter 10 pm. Sollten die Metalloxidpulver zu große Partikel aufweisen, so müssen diese vorher nass oder trocken gemahlen werden, bis ihre Dso-Werte < 10 pm sind.
Die erfindungsgemäße Synthese liefert überraschenderweise schon nach der hydrothermalen Synthese und der Trocknung die Ml-Phase. Eine anschließende Kalzinierung unter Stickstoff bei 300 bis 400° C liefert einen Katalysator mit einer Oberfläche von größer als 30 m2/g.
Ein weiterer Vorteil der erfindungsgemäßen Synthese der Ml-Phase ist die völlig überraschende, hohe Effizienz der Umsetzung der
Ausgangsstoffe durch die Hydrothermalsynthese. Sofern sich die Stöchiometrie der Edukte im Bereich Mo/V/Nb/Te = 1:0,22:0,1:0,1 bis 1:0,3:0,17:0,17 bewegt, werden Mo, V, Nb und Te fast vollständig zur Ml-Phase umgesetzt, sodass weniger als 100 ppm aller Metalle in der Mutterlauge verbleiben.
Die mögliche Stöchiometrie der Ml-Phase ist aus der Literatur hinreichend bekannt und lässt sich durch die Formel Mo!VaNbbTecOx mit a = 0,2 bis 0,3, b = 0,05 bis 0,2, c = 0,05 bis 0,25 und x abhängig von der Oxidationsstufe der Metalle (Mo, V, Nb und Te) eine Größe die zum Ladungsausgleich führt.
Das Gemisch aus Ausgangsverbindungen für die Hydrothermalsynthese liegt vorzugsweise als wässrige Suspension vor und wird anschließend hydrothermal behandelt. Der Begriff „hydrothermal" bezieht sich vorwiegend auf Reaktionsbedingungen zur Herstellung eines Katalysator¬ materials in Gegenwart von Wasser und unter erhöhter Temperatur und/oder erhöhtem Druck, beispielsweise im Autoklaven. Dabei kann der Druck im Bereich von 5 bis 30 bar, bevorzugt von 10 bis 27 bar liegen. Beispielhafte Druckbereiche sind 11 bis 20 bar.
Durch die hydrothermale Behandlung (Schritt b) ) wird eine ProduktSuspension erhalten, die das MoVNbTe-Mischoxid als Feststoff enthält. In dem erfindungsgemäßen Verfahren kann das Abtrennen des Feststoffs der Suspension in Schritt c) , der das MoVNbTe-Mischoxid darstellt, in einen oder mehreren Schritten der Filtration, z.B. durch Abfiltrieren von der Mutterlauge, erfolgen. Das Trocknen kann in einem Schritt oder mehreren, bevorzugt zwei, Schritten in strömender oder statischer Luft durchgeführt werden. Dabei ist der erste Trocknungsschritt bevorzugt bei 60 °C bis 150 °C (besonders bevorzugt bei 80 °C bis 120 °C) , ein zweiter Trocknungsschritt kann bei 200 bis 400°C durchgeführt werden. Zusätzlich kann Schritt c) des erfindungsgemäßen Verfahrens einen oder mehrere Schritte des Waschens, des Kalzinierens (thermische Behandlung) und/oder des Mahlens
beinhalten. Das Kalzinieren kann bei 200 °C bis 450 °C bevorzugt 300 °C bis 400 °C in Inertgas erfolgen.
Zur Herstellung des Schalenkatalysators wird aus dem MoVNbTe-Mischoxid zuerst eine Beschichtungssuspension unter Zusatz eines Lösungsmittels vorzugsweise Wasser hergestellt. Diese Beschichtungssuspension enthält dann organische und/oder anorganische Binder. Mögliche organische Binder sind z.B. Kunststoffe, bzw. Emulsionen der Kunststoffe Polyvinylacetat , Ethylenvinylacetat , Polyacrylate und andere Acrylatcopolymere . Mögliche anorganische Binder sind z.B. Sole von Siliziumdioxid, Zirkonoxid oder Titandioxid .
Diese Beschichtungssuspension wird auf den inerten Träger aufgebracht, um die katalytisch aktiven äußeren Schale auszubilden. Bevorzugt geschieht diese Aufbringung durch Aufsprühen. Besonders bevorzugt erfolgt eine Beschichtung durch Sprühen der Suspension in ein bewegtes Bett aus inerten Katalysatorträgerkörper. Anschließend werden die beschichteten Katalysatorträgerkörper getrocknet und optional kalziniert, wobei eventuell vorhandene organische Binder ausgebrannt werden. Diese Behandlung kann aber auch im Reaktor, in dem der Schalenkatalysator eingesetzt wird, vor der eigentlichen Inbetriebnahme durchgeführt werden.
Vorzugsweise weist der Schalenkatalysator eine katalytisch aktive äußere Schale mit einer Schichtdicke zwischen 200 bis 400 pm auf.
Der erfindungsgemäße Schalenkatalysator kann als Katalysator zur Oxidation und/oder oxidativen Dehydrierung („ODH") von
Kohlenwasserstoffen, insbesondere zur oxidativen Dehydrierung von Ethan zu Ethylen verwendet werden.
Charakterisierungsmethoden :
Zur Bestimmung der Parameter der erfindungsgemäßen Katalysatoren werden die nachstehenden Methoden eingesetzt:
1. BET-Oberflache :
Die Bestimmung BET-Oberflache der Katalysator-Formkörper erfolgte nach der BET-Methode gemäß DIN 66131; eine Veröffentlichung der BET-Methode findet sich auch in J. Am. Chem. Soc. 60,309 (1938) . Die Messungen wurden an einem TriStar von Micromeritics bei 77 K durchgeführt. Vor der Messung wurde die Probe für 2 h bei 523 K evakuiert. Die lineare Regression der Isothermen nach der BET-Methode wurde in einem
Druckbereich von p/po = 0,01 - 0,3 (po = 730 Torr) durchgeführt.
2. N2-Porenverteilung
Die Bestimmung der Porengroßenverteilung eines Katalysator-Pulvers wurde mittels StickstoffSorptionsmessungen an einem: TriStar von
Micromeritics bei 77 K durchgeführt. Vor der Messung wurde die Probe für 2 h bei 523 K evakuiert. Es wurden sowohl Ad- als auch
Desorptionsisothermen bestimmt und zur Auswertung nach der Barrett- Joyner-Halenda Methode (BJH) herangezogen.
3. Hg-Porenvolumen
Die Porenverteilung und das Porenvolumen der Katalysatorpartikel
(Tabletten und beschichtete Ringe als Schalenkatalysatoren) wurde mit einem Quecksilberporosimeter : Pascal 440 von Thermo Electron
Corporation nach DIN 66133 bestimmt. Dabei wurde vorher die Probe 30 min bei Raumtemperatur evakuiert. Es wurden Proben im Bereich von 600- 900 mg gemessen und der Druck bis auf 2000 bar erhöht.
Tabletten bestehen vollständig aus porösem Material, so dass das
Porenvolumen immer auf die gesamte gemessene Tablette zu beziehen ist.
Beschichtete Katalysatoren weisen in ihrem inneren ein Trägermaterial auf, das in der Regel annähernd keine innere Oberfläche (BET-
Oberfläche ~ 0 m2/g) und annähernd kein Porenvolumen (Porenvolumen ~ 0 cm3/g) aufweist.
Da hier die Masse des inerten Trägers aber für die Messung mit gewogen und mitbestimmt wird, beziehen sich die finalen Werte auf den
vollständigen Schalenkatalysator, aber nicht auf die katalytisch aktive äußere Schale. Um das gemessene Porenvolumen in cm3/g auf die katalytisch aktive äußere Schale zu beziehen muss das ermittelte Porenvolumen durch den (Massen) -Anteil der porösen Schicht an der Gesamtmasse geteilt werden.
Ausführungsbeispiele :
Die Erfindung wird durch die folgenden nicht beschränkenden
Ausführungsbeispiele erläutert.
Vergleichsbeispiel 1 beschreibt dabei einen MoVTeNb-Katalysator, der nach dem Stand der Technik bei 600 °C aktiviert wurde und mit üblichen Methoden unter Zusatz, üblicher Tablettier-Additive , wie Graphit und Stearinsäure zu Tabletten gepresst wurde.
Vergleichsbeispiel 1:
Zuerst wurden 68,25 g TeÜ2 (Alfa Aesar) und 200 g dest. H2O zusammen in den ZrÜ2 beschichteten Mahlbehälter eingewogen und in einer
Planetenkugelmühle mit 50 1 cm Kugeln (ZrC>2) 1 h bei 400 U/min
gemahlen. Anschließend wurde die gemahlene Aufschlämmung 1 mit 500 ml dest. H2O in ein 2 1 Becherglas überführt. 56, 83 g b2Üs und 200 g dest. H2O wurden zusammen in den ZrÜ2 beschichteten Mahlbehälter eingewogen und in der gleichen Kugelmühle unter gleichen Bedingungen wie das TeC>2 gemahlen. Anschließend wurde diese gemahlene
Aufschlämmung 2 h mit 500 ml dest. H2O in ein zweites 2 1 Becherglas überführt. Nach 20 h wurde auf 80 °C aufgeheizt, 107,8 g Oxalsäure- Dihydrat in die b2Üs Suspension 2 gegeben. Es bildet sich die
Aufschlämmung 3, die für ca. 1 h auf einem Magnetrührer gerührt wurde. Im Autoklaven (40 1) wurden 6 1 dest. H2O vorgelegt und unter Rühren
auf 80 °C erhitzt. Nachdem das Wasser die Temperatur erreicht hatte, wurden nacheinander 61,58 g Zitronensäure, 19,9 g Ethylenglycol , 615,5 g M0O3 (Sigma Aldrich D50 = 13,0 pm) , 124,5 g V2O5, das gemahlene TeÜ2 (Aufschlämmung 1) und das gemahlene Nb2Üs in Oxalsäure
(Aufschlämmung 3) zugegeben. 850 ml dest. H2O wurden zum Überführen in den Autoklaven und Spülen der Gefäße verwendet. Die komplette
Wassermenge im Autoklav betrug 8,25 1 (Geschwindigkeit des Rührers 90 rpm) . Nachdem der Autoklav verschlossen wurde, wurde5 Min. mit
Stickstoff unter leichtem Überdruck (4 bar) überlagert. Es wurde eine Hydrothermalsynthese im 40 1 Autoklaven bei 190 °C für
48 1 (Aufheizdauer 3 h) durchgeführt. Nach der Synthese (Suspension hat weniger als 50 °C) wurde unter Vakuum über einen Blaubandfilter abfiltriert und der Filterkuchen mit 5 1 dest. H2O gewaschen. Es wurde so das Präkursormaterial PI hergestellt. PI wurde anschließend bei 80 °C im Trockenschrank für 3 Tage getrocknet. Es wurde so das
Präkursormaterial P2 hergestellt. P2 wurde anschließend in einer
Schlagmühle gemahlen. Es wurde so das Präkursormaterial P3
hergestellt .
Feststoff-Ausbeute: 0,8 kg
P3 wurde danach unter folgenden Bedingungen kalziniert: Heizrate
5 °C/min, 280°C/4 h, Luftstrom: 1 1/min. Es wurde so Präkursormaterial
P4 hergestellt.
P4 wurde danach unter folgenden Bedingungen aktiviert: In einer
Retorte im Ofen wurde bei 650 °C für 2 h, (Heizrate 10 °C/min) unter N2 (0,5 1/min) aktiviert. Es wurde so der Katalysator Kl hergestellt. Der Katalysator Kl weist eine BET-Oberfläche von 9 m2/g und ein N2- Porenvolumen von 0,04 cm3/g auf.
Dieses Pulver Kl wurde nun verwendet, um Katalysatortabletten K2 herzustellen. Dazu wurde 473 g des Pulvers Kl mit 9,65 g Graphit, 54,96 g Stearinsäure und 54,96 g feines Siliziumdioxid (Syloid C809) innig vermischt. Es wurde so das Katalysatorpulver K3 hergestellt.
Das Katalysatorpulver K3 wurde zweimal granuliert (also gepresst und wieder zu einem Granulat mit Partikeln im Bereich von ca. 30-400 pm durch ein Sieb zerkleinert, mit einem Powtec Rollen-Kompaktor) . Es wurde so das Katalysatorgranulat K4 hergestellt. Das
Katalysatorgranulat K4 wurde in einer Tablettenpresse (Fa. Rotab) mit einem Anpressdruck von ca. 1 1 kN zu Ringen tablettiert (Durchmesser 5,4 mm, Höhe 5 mm, Innendurchmesser 2,5 mm) . Es wurde so der
Katalysatorformkörper K5 hergestellt.
Nach dem Tablettieren wurde der Katalysatorformkörper K5 bei 350 °C an Luft in einem Nabertherm Umluftofen mit langsamer Aufheizrate
(<1 °C/10min) die Stearinsäure ausgebrannt. Es wurde so der
Vergleichskatalysator K6 hergestellt.
Vergleichsbeispiel 2 beschreibt einen Vergleichskatalysator, wobei das Katalysatorpulver nach dem Verfahren der Erfindung hergestellt wurde, welcher aber auf die gleiche Weise wie Vergleichsbeispiel 1
tablettiert wurde.
Vergleichsbeispiel 2:
Zuerst wurden 116,06 g Te02 (Alfa Aesar) in 1000 g dest. H20 mit Hilfe eines KPG Rührers aufgeschlämmt und in einer MicroCer-Kugelmühle
(Netsch) mit 0.8 mm Kugeln (Zr02) gemahlen. Anschließend wurde die Portion mit 750 ml dest. H20 in ein 3 Becherglas überführt und mit einem Magnetrührer gerührt. 96,64 g Nb2Os und 183,35 g Oxalsäure- Dihydrat wurden in 1000 g dest. H20 mit Hilfe eines KPG Rührers aufgeschlämmt und in der gleichen Kugelmühle gemahlen. Anschließend wurde die Portion mit 750 ml dest. H20 in ein 3 1 Becherglas überführt und mit einem Magnetrührer gerührt. Nach 20 h wurden beide
Suspensionen auf 80 °C aufgeheizt und für ca. 1 h gerührt.1046, 7 g M0O3 (Sigma Aldrich; etwas größere Partikel) wurden in 8,5 1 Wasser suspendiert und ebenfalls schnell durch diese Kugelmühle gemahlen
(D50 = 12,7pm) . Diese 8,5 1 Mo03-Suspension wurden in den Autoklaven
(40 1) vorgelegt und unter Rühren auf 80 °C erhitzt. Nachdem das
Wasser die Temperatur erreicht hatte, wurde nacheinander 14,61 g
Zitronensäure, 33,85 g Ethylenglycol , 211,61 g V2O5, das gemahlene TeÜ2 und das gemahlene Nb2Üs in Oxalsäure zugegeben. Die komplette
Wassermenge im Autoklav betrug 14 1 (Geschwindigkeit des Rührers 90 rpm) . Nachdem der Autoklav verschlossen wurde, wurde 5 min mit
Stickstoff unter leichtem Überdruck (4 bar) überlagert. Es wurde eine Hydrothermalsynthese im 40 1 Autoklaven bei 190 °C/48 h (Aufheizzeit 3 h) durchgeführt. Nach der Synthese (d.h., wenn die Suspension weniger als 50 °C hat) wurde unter Vakuum über einem Blaubandfilter abfiltriert und der Filterkuchen mit 5 1 dest. H2O gewaschen. Danach wurde bei 80 °C im Trockenschrank für 3 Tage getrocknet und
anschließend in einer Schlagmühle gemahlen. Die Feststoff-Ausbeute betrug 0,8 kg .
Der Feststoff wurde anschließend aktiviert: In einer Retorte im Ofen wurde bei 400 °C/2h, (Heizrate 10 °C/min) unter N2 (0,5 1/min)
kal z iniert .
Der aktivierte Feststoff weist eine BET-Oberfläche von 27 m2/g und ein N2-Porenvolumen von 0,116 cm3/g auf.
Dieses Pulver wurde verwendet um Katalysatortabletten herzustellen. Diese Tabletten wurden wie in Vergleichsbeispiel 1 beschrieben, hergestellt .
Beispiel 3 beschreibt den erfindungsgemäßen Katalysator, wobei nur 20 Gew . -%-Katalysatormasse auf einen inerten Träger beschichtet wurden .
Beispiel 1 :
Zuerst wurden 116,06 g TeÜ2 (Alfa Aesar) in 250 g dest. H2O
aufgeschlämmt und in einer Kugelmühle gemahlen. Anschließend wurde die Portion mit 7500 ml dest. H2O in ein Becherglas überführt. 96,64 g M02O5 wurden mit 250 g dest. H2O aufgeschlämmt und in einer Kugelmühle gemahlen. Anschließend wurde die Portion mit 500 ml dest. H2O in ein Becherglas überführt. Am nächsten Morgen wurde auf 80 °C aufgeheizt, 183,35 g Oxalsäure-Dihydrat in die Nb2Üs Suspension gegeben und für ca. 1 h gerührt.1046, 7 g M0O3 (Sigma Aldrich) wurden in 8,5 1 Wasser suspendiert und unter Verwendung einer MicroCer-Kugelmühle 4 h im Kreislauf gemahlen (D50 = 2,9pm) . Diese 8,5 1 Mo03-Suspension wurde in dem Autoklaven (40 1) vorgelegt und unter Rühren auf 80 °C erhitzt. Nachdem das Wasser die Temperatur erreicht hatte, wurden nacheinander 14,61 g Zitronensäure, 33,85 g Ethylenglycol , 211,61 g V2O5, das gemahlene TeÜ2 und das gemahlene b2Üs in Oxalsäure zugegeben. Die komplette Wassermenge im Autoklav betrug 14 1 (Geschwindigkeit des Rührers 90 rpm) . Anschließend wurde mit Stickstoff überlagert. Es wurde eine Hydrothermalsynthese im 40 1 Autoklaven bei 190 °C/48 h durchgeführt. Nach der Synthese wurde unter Vakuum über einen
Blaubandfilter abfiltriert und der Filterkuchen mit 5 1 dest. H2O gewaschen. Danach wurde bei 80 °C im Trockenschrank für 3 Tage
getrocknet und anschließend in einer Schlagmühle (kleine IKA- Labormühle) gemahlen. Die Feststoff-Ausbeute betrug 1,4 kg.
Der erhaltene Feststoff wurde anschließend kalziniert: In einer
Retorte im Ofen wurde bei 400 °C/2h, (Heizrate 10 °C/min) unter N2 (0,5 1/min) kalziniert.
Der aktivierte Feststoff weist eine BET-Oberfläche von 50 m2/g und ein N2-Porenvolumen von 0,27 cm3/g auf.
Dieses Pulver wurde nun verwendet, um eine Beschichtungssuspension herzustellen. Dazu wurden 181 g des Pulvers in 1047 g Wasser
suspendiert und 39,93 g Bindzil 2034DI Silicasol, 4,52 g Syloid C809 und 13,57 g Coconit zugegeben. Diese Suspension wurde mit einem Ultra-
Turrax-Rührer homogenisiert (5 Min/6000 U/min). Anschließend wurde 54,30 g EP16 Vinylacetatkleber von der Fa. Wacker zugegeben und das Ganze dann für 1 h mit einem Magnetrührer gerührt. Danach wurde in einer Beschichtungsanlage der Fa. Hüttlin 600 g Steatitringe (4 mm Durchmesser, 2 mm Innendurchmesser, 4 mm Höhe) mit der
Beschichtungssuspension beschichtet. Dabei wurde das Bett der Ringe mit einem Luftstrom 198 m3/h bis 260 m3/h (70°C) von unten über schräge Schlitze in einer Platte in eine rotierende Bewegung versetzt. Über Düsen wurde die Beschichtungssuspension in dieses rotierende Bett gesprüht (0,3 bar)
(Beschichtungsverlust über den Luftstrom: 14,5 %, Anteil der porösen Schicht (Silca+Katalysator) : 21,5 %, Anteil der aktiven Masse: 19,2%) Nach dem Beschichten der Katalysatorträgerformkörper wurde bei 320 °C an Luft in einem Ofen der Vinylacetat-Kleber ausgebrannt.
Beispiel 2 beschreibt einen Test der katalytischen Aktivität in der oxidativen Dehydrierung von Ethan zu Ethylen, bei verschiedenen
Temperaturen .
Beispiel 2 :
Die Katalysatoren wurden in einem Test auf die Aktivität in der oxidativen Dehydrierung von Ethan getestet.
In einem mit einem Salzbad temperierten Rohrreaktor (Durchmesser
2,54 cm, Länge 1 m, isotherm beheizte Zone 80 cm) wurden 380 bis 420 ml (373 g Tabletten oder 460 g beschichteter Ringe) eingefüllt.
Unter einem Stickstoffström wurde auf 290 °C aufgeheizt. Dann wurde Wasserdampf, Luft und anschließend Ethan zugeschaltet, bis folgende Flußraten erreicht waren: N2 = 48 nl/h; Wasser = 0,7 ml/min (flüssig- Angabe, Wasser wurde verdampft); Luft = 35,3 nl/h und Ethan 13,7 nl/min. Danach wurde die Salzbadtemperatur in 2 °C Schritten erhöht bis zu den in Tab. 1 aufgelisteten Temperaturen (Die Einheit [nl] entspricht dem Normliter, d.h. ein Liter bei 1,0133 bar und 0 °C) .
Die Eingangsgaszusammensetzungen und die Ausgangsgaszusammensetzungen wurden analysiert. Hierzu wurde mit einer Vakuumpumpe über beheizte Leitungen ein Teilstrom abgesaugt. Dieser Analyseteilstrom wurde erst durch ein Probenventil eines GCs, durch einen Gaskühler und dann getrocknet, durch einen NDIR-Analysator (Fa. Rosemount) gesaugt. Im GC wurde üb er eine Rt U-BOND Säule mit einem Temperaturprofil von 45 °C bis 190 °C in 8,4 min mit einem Gasfluß von 10 ml/min Ethan, Ethen, Essigsäure und Wasser analysiert. Der NDIR-Analysator (Rosemount) enthält NDIR-Zellen für CO, CO2, Ethan, Ethen sowie einen
paramagnetischen Sauerstoffsensor .
Durch Vergleich der Eintritts- und Austritts-Gaszusammenset zung wurde der Umsatz an Ethen berechnet, der in Tab. 1 dargestellt ist.
Den Ergebnissen der Tabelle 1 ist zu entnehmen, dass der Katalysator des Vergleichsbeispiels 2 deutlich aktiver ist als der
Vergleichskatalysator 1 nach dem Stand der Technik bei 330 °C, denn er erreicht den gleichen Ethanumsatz von 67 % bereits bei 302 °C. Die Salzbadtemperatur für den Katalysator nach Vergleichsbeispiel 2 kann nicht auf 330 °C eingestellt werden, denn unter diesen Bedingungen beobachtet man einen unkontrollierten Temperaturanstieg („runaway") der exothermen Reaktion. Der Katalysator nach Vergleichsbeispiel 2 kann daher nicht optimal genutzt werden.
Der Katalysator nach dem erfindungsgemäßen Beispiel 3 hat hingegen nur 20 % der aktiven Masse im gleichen Reaktorvolumen und erreicht bei 330 °C einen Ethanumsatz von 50 %.

Tabelle 1 vergleicht die BET-Oberflachen, und die Porenvolumina des erfindungsgemäßen Katalysators nach Beispiel 3 mit den anderen Vergleichsbeispielen .
Claims
1. Schalenkatalysator, umfassend einen inerten Träger und eine
katalytisch aktive äußere Schale, die ein Mischoxidmaterial,
umfassend die Elemente Molybdän, Vanadium, Niob und Tellur
aufweist, dadurch gekennzeichnet, dass der Schalenkatalysator eine BET-Oberfläche von mehr als 30 m2/g aufweist.
2. Schalenkatalysator nach Anspruch 1, dadurch gekennzeichnet, dass der Schalenkatalysator ein Quecksilber-Porenvolumen von größer als 0,1 cmVg aufweist.
3. Schalenkatalysator nach Anspruch 1, dadurch gekennzeichnet, dass der Schalenkatalysator in der Schale bezogen auf die Masse der Schale ein Quecksilber-Porenvolumen von größer als 0,2 cm3/g aufweist.
4. Schalenkatalysator nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass der inerte Träger ausgewählt ist aus der Gruppe bestehend aus Siliziumoxid, Aluminiumoxid, Steatit, Mullit und
Cordierit .
5. Verfahren zur Herstellung eines Schalenkatalysators nach einem der vorhergehenden Ansprüche, umfassend die Schritte: a) Herstellen eines Gemisches aus Ausgangsverbindungen, das Molybdän, Vanadium, Niob und eine Tellur enthaltende Ausgangsverbindung, in der Tellur in der Oxidationsstufe +4 vorliegt, enthält sowie Oxalsäure und mindestens einen weiteren Oxoliganden,
b) hydrothermale Behandlung des Gemisches aus Ausgangsverbindungen bei einer Temperatur von 100 bis 300 °C, um eine ProduktSuspension zu erhalten,
c) Abtrennen und Trocknen des Mischoxidmaterials, das in der aus Schritt b) resultierenden ProduktSuspension enthalten ist, d) Optional kalzinieren des in Schritt c) erhaltenen
Mischoxidmaterials unter Inertgas bei 300 bis 450 °C, e) Herstellen einer Beschichtungssuspension, die das Mischoxidmaterial aus Schritt d) enthält, unter Zusatz von organischen und/oder anorganischen Bindern,
f) Beschichten eines inerten Katalysatorträgers mit der Beschichtungssuspension aus Schritt e) durch Sprühen der Beschichtungssuspension in ein bewegtes Bett der inerten Katalysatorträger, sowie optional
g) Kalzinieren der Katalysatorpartikel aus Schritt f) bei einer Temperatur von 80 bis 400°C.
6. Verfahren nach Anspruch 5, dadurch gekennzeichnet, dass die Tellur enthaltende Ausgangsverbindung Tellurdioxid oder eine Verbindung der Formel Mx n+TeC>3 mit n = 1 oder 2 und x = 2/n ist, wobei M ein Alkali- oder Erdalkalimetall ist.
7. Verfahren nach Anspruch 5 oder 6, dadurch gekennzeichnet, dass das Gemisch aus Ausgangsverbindungen als wässrige Suspension vorliegt.
8. Verfahren nach einem der Ansprüche 5 bis 7, dadurch gekennzeichnet, dass das Gemisch aus Ausgangsverbindungen eine Dicarbonsäure, ein Diol, oder eine sonstige Verbindung mit zwei Hydroxy-Gruppen in benachbarter Stellung als weiteren Oxoliganden enthält.
9. Verfahren nach einem der Ansprüche 5 bis 8, dadurch kennzeichnet, dass das Gemisch aus Ausgangsverbindungen Molybdäntrioxid enthält.
10. Verfahren nach einem der Ansprüche 5 bis 9, dadurch
gekennzeichnet, dass das Gemisch aus Ausgangsverbindungen
Vanadiumpentoxid enthält.
11. Verfahren nach einem der Ansprüche 5 bis 10 dadurch
gekennzeichnet, dass das Gemisch aus Ausgangsverbindungen
Zitronensäure als weiteren Oxoliganden enthält.
12. Verfahren nach einem der Ansprüche 5 bis 11, dadurch
gekennzeichnet, dass das Gemisch aus Ausgangsverbindungen
Zitronensäure und Glykol als weitere Oxoliganden enthält.
13. Verwendung eines Schalenkatalysators nach Anspruch 1 bis 4 als Katalysator zur oxidativen Dehydrierung von Ethan zu Ethen.
14. Verwendung eines Schalenkatalysators nach Anspruch 1 bis 4 als Katalysator zur Oxidation von Propan zu Acrylsäure.
