Abstract
Description
- Die Erfindung betrifft ein kontinuierliches Verfahren zur Herstellung gekräuselter, hochschrumpffähiger Fäden und Fasern aus Acrylnitrilcopolymerisaten mit mindestens 40 Gew.-% Acrylnitrileinheiten. Unter "kontinuierlichem Verfahren" wird erfindungsgemäß verstanden, daß die Fäden in einem Arbeitsgang ohne Unterbrechung nach der Methode des Trockenspinnens ersponnen, verstreckt, gekräuselt und gegebenenfalls zu Stapelfasern geschnitten werden.
- Die Herstellung von Acrylfasern erfolgt üblicherweise nach Naßspinn-, Trockenspinn- und Schmelzspinn-Technologien. Während bei der Herstellung von Acrylfasern nach der Naßspinn- und Schmelzspinn-Technik bereits kontinuierlich arbeitende Verfahren bekannt geworden sind, beispielsweise der Naßspinnprozeß nach Textiltechnik 26 (1976), Seiten 479-483 oder das Schmelzextrusionsverfahren nach DE-OS 26 27 457, die keinerlei Beschränkung hinsichtlich der Bandgewichte unterworfen sind, ist bisher nur ein kontinuierlich arbeitendes Verfahren zur Erzeugung von Acrylfasern nach dem Trockenspinnprozeß bekannt geworden, das nur für Multifilamentgarne mit niedrigen Bandgewichten, sogenannter Acrylseide anwendbar ist und bei dem bestimmte Bedingungen erfüllt sein müssen, insbesondere eine hohe Viskosität der Spinnlösung (US-PS 2 811 409). Dieses Verfahren ist zur Herstellung von Acrylkabeln mit hohen Bandgewichten nicht geeignet. Es ist ferner nicht zur Erzeugung von Hochschrumpffäden und -fasern geeignet.
- Unter "hochschrumpffähigen" Fäden und Fasern werden Fäden und Fasern mit einem Kochschrumpf von über 35 % verstanden. Solche Fasern werden bei niedrigen Verstreckgraden und niedrigen Verstrecktemperaturen hergestellt (DE-OS 1 435 611 und 2 504 079).
- Die beiden heute großtechnisch verwendeten Verfahren, das Naß- und das Trockenspinnverfahren, sind im Laufe ihrer Entwicklung unterschiedliche Wege gegangen. Beim Naßspinnverfahren, bei dem die Spinnlösung in ein Fällbad gesponnen wird, wo sie zu Fäden koaguliert, die ohne Unterbrechung des Verfahrens gewaschen, verstreckt, getrocknet und präpariert werden, werden Düsen mit hoher Lochzahl von ca. 10 000 verwendet. Die. Spinngeschwindigkeit ist mit 5 bis 20 m/min relativ niedrig. Beim Trockenspinnverfahren kann wegen der Gefahr der Verklebung der Fäden im mehrere Meter langen Spinnschacht nur mit Düsen niedrigerer Lochzahlen, normalerweise 200 bis 1000 Loch, gesponnen werden, jedoch sind wesentlich höhere Abzugsgeschwindigkeiten, üblicherweise zwischen 200 und 1000 m/mih möglich, so daß im Prinzip ähnlich hohe Produktionsleistungen wie beim Naßspinnverfahren erzielt werden. Wegen der hohen Spinngeschwindigkeiten ist es jedoch beim Trockenspinnverfahren bisher nicht möglich gewesen, das Gesamtverfahren bei hohen Bandgewichten kontinuierlich durchzuführen, da es in der kurzen Zeit nicht gelang, den Lösungsmittelgehalt unter bestimmte geforderte Werte zu senken. Das Trockenspinnverfahren wird daher vor der Verstreckung unterbrochen, das Spinngut wird in Kannen gesammelt, aus denen es dann der weiteren Nachbehandlung zugeführt wird (Bela von Falkai, Synthesefasern, Verlag Chemie, Weinheim/Deerfield Beach, Florida/Basel (1981), S. 204-206; R. Wiedermann, Acrylfaser Spinn- und Nachbehandlungsverfahren in Chemiefasern/Textilindustrie, Juni 1981, S. 481-484, insbesondere S. 482 linke Spalte oben).
- Da die Ablage des Spinngutes in Kannen bezüglich der Gleichmäßigkeit des Spinngutes, als auch aus ökonomischen und ökologischen Gründen nachteilig ist, war es Aufgabe der vorliegenden Erfindung, ein kontinuierliches Verfahren zur Herstellung von hochschrumpffähigen Acrylfasern nach der Trockenspinnmethode zur Verfügung zu stellen, bei dem sämtliche Verfahrensstufen von der Fadenbildung bis zur versandfertigen Faser in einem Arbeitsprozeß ohne irgendeine Unterbrechung oder Zwischenlagerung ablaufen, und das sich auf Spinnkabel mit hohen Bandgewichten anwenden läßt. Vorzugsweise sollte die Herstellung der Spinnlösung in den kontinuierlichen Prozeß einbindbar sein.
- überraschenderweise wurde gefunden, daß diese Aufgabe gelöst werden kann, wenn man eine Spinnlösung bestimmter Viskosität verwendet, im Spinnschacht den Anteil des Lösungsmittels im Spinngut durch die Art der Lösungsmittelentfernung unter bestimmte Werte drückt, die Fäden vor dem Verstrecken mit einer Präparation versieht, die ein Gleitmittel und ein Antistatikum enthält, vorzugsweise eine wäßrige Präparation ist, wobei jedoch die Wasseraufnahme (Feuchte) der Fäden unter bestimmten Werten bleibt, und die Fäden vor und während dem Verstrecken mit keiner weiteren Lösungsmittelextraktionsflüssigkeit in Kontakt bringt.
- Gegenstand der Erfindung ist daher ein Verfahren zur Herstellung von hochschrumpffähigen Fäden und Fasern aus Acrylnitrilcopolymerisaten mit mindestens 40 Gew.-% Acrylnitrileinheiten durch Verspinnen einer Spinnlösung des Copolymerisates in einen Spinnschacht, Verdampfen mindestens eines Teils des Spinnlösungsmittels im Spinnschacht, Präparieren, Verstrecken bei Verstrecktemperaturen von 65 bis 100°C und Verstreckverhältnissen bis maximal 1:3,5, Kräuseln und gegebenenfalls Schneiden in kontinuierlicher Arbeitsweise, dadurch gekennzeichnet, daß
- a) eine Spinnlösung versponnen wird, deren Viskosität bei 100°C 10 bis 60 Kugelfallsekunden beträgt,
- b) die Verdampfung des Lösungsmittels im Spinnschacht so gesteuert wird, daß der Lösungsmittelgehalt der Fäden beim Verlassen des Spinnschachtes maximal 10 Gew.-%, bezogen auf Faserfeststoffgehalt, beträgt,
- c) die Fäden vor dem Verstrecken mit einer Präparatio versehen werden, die ein Gleitmittel und ein Antistatikum enthält und den Fäden einen Feuchtegehalt von maximal 10 Gew.-%, bezogen auf Faserfeststoffgehalt, verleiht und
- d) die Fäden vor und während dem Verstrecken mit keiner weiteren Extraktionsflüssigkeit für das Spinnlösungsmittel in Kontakt treten.
- Vorzugsweise ist der Spinnverzug des Verfahrens größer als 2, insbesondere 2 bis 12. In einer besonders bevorzugten Ausführungsform weist die Spinnlösung bei 100°C eine Viskosität von 15 bis 50 Kugelfallsekunden auf, der Lösungsmittelgehalt der Fäden beim Verlassen des Spinnschachtes beträgt max. 5 Gew.-%, bezogen auf Faserfeststoffgehalt, und das Verstreckverhältnis beträgt 1:2 bis 1:3,5. Vorzugsweise treten die Fäden während des ganzen Verfahrens nicht mit einer weiteren Extraktionsflüssigkeit für das Spinnlösungsmittel in Kontakt.

- Nach dem erfindungsgemäßen Verfahren ist es möglich, hochschrumpffähige Spinnkabel mit einem Bandgewicht von 100 000 dtex und mehr mit so niedrigem Gehalt an Restlösungsmittel zu erzeugen, daß nach der Heißverstreckung und dein anschließenden Kräuselprozeß, der bei maximal 100°C durchgeführt wird, der Restlösungsmittelgehalt in der fertigen Faser bzw. in Endloskabel deutlich unter 5 Gew.-% liegt, ohne daß das Spinngut mit einem Extraktionsmittel für das Spinnlösungsmittel in Berührung gekommen ist, sieht man von den Wasseranteilen der Spinnpräparation ab. Die erfindungsgemäß erhaltenen Fäden weisen Faserfestigkeiten von 1,5 cN/dtex und mehr auf.
- Als Acrylnitrilcopolymerisate sind alle zu sogenannten Acrylfasern, bzw. Modacrylfasern verspinnbaren Acrylnitrilcopolymerisate geeignet, vorzugsweise Acrylnitrilcopolymerisate mit mindestens 85 Gew.-% Acrylnitrileinheiten. Besonders bevorzugt sind Terpolymere aus 89 bis 95 Gew.-% Acrylnitril, 4 bis 10 Gew.-% eines nicht ionogenen Comonomeren, beispielsweise Acrylsäuremethylester, Methacrylsäuremethylester oder Vinylacetat und 0,5 bis 3 Gew.-% eines ionogenen Comonomeren, beispielsweise Methallylsulfonat oder Styrolsulfonat. Die Polymerisate sind bekannt.
- Wesentlich für das erfindungsgemäße Verfahren ist, daß das Spinngut, d.h. das Spinnkabel, das den Spinnschacht verläßt, ein Restlösungsmittelgehalt von unter 10 Gew.-%, insbesondere zwischen 2 und 5 Gew.-%, bezogen auf Faserstoff-Trockengewicht aufweist, denn Spinngut mit höheren Restlösungsmittelgehalten, beispielsweise an Dimethylformamid, verklebt beim anschließenden Verstrecken über Galetten bei Bandtemperaturen um etwa 100°C oder es findet eine unerwünschte Kaltverdehnung des Materials statt d.h. eine ungleichmäßige und unvollkommene Versteckung unter nicht exakt definierten Bedingungen. Ferner ist es erforderlich, das Spinngut vor der Verstreckung in noch heißem Zustand, vorzugsweise am Ende des Spinnschachtes, entweder innerhalb oder unmittelbar hinter dem Spinnschacht, mit einer Präparation zu benetzen, die ein Gleitmittel und ein Antistatikum enthält, und direkt ohne Abkühlung zu verstrecken. Das Gleitmittel erlaubt eine einwandfreie Verstreckung selbst dicker Kabel von 100.000 dtex und mehr. Die Präparation kann auch Wasser als Bestandteil enthalten, jedoch ist darauf zu achten, daß das Kabel nicht über 10 Gew.-% Feuchte aufnimmt. Enthält das Kabel größere Anteile an Wasser, so kühlt es stark und ungleichmäßig ab und beim anschließenden Verstrecken zeigt das Kabel Abrisse oder Wickeibildungen an den Galetten.
- Als geeignete Gleitmittel kommen Glykole, deren Derivate, Siliconöle, ethoxylierte Fettsäuren, -alkohole, -ester, -amide, -alkylethersulfate, sowie deren Mischungen infrage. Die Präparation kann als Antistatikum ein entsprechendes handelsübliches Präparat enthalten, beispielsweise eine übliche kationaktive, anionenaktive oder nichtionogene Verbindung, wie einen langkettigen ethoxilierten, sulfierten und neutralisierten Alkohol. Zweckmäßiger Weise hat die Präparation eine Temperatur von 50 - 90°C, um eine Abkühlung der heißen Fadenschar zu verhindern. Die von einer Spinnmaschine mit beispielsweise 20 Spinnschächten ersponnenen Schachtbändchen vom Gesamttiter 100.000 dtex und mehr werden auf diese Weise präpariert, gebündelt und über einem Abzugsorgan einem induktiv heizbarem Walzenpaar zugeführt. Durch ein- oder mehrfaches Umschlingen des Walzenpaares, gegebenenfalls mittels einer Bleilaufrolle, wird ein Klemmpunkt hergestellt. Als zweiter Klemmpunkt dient ein kühlbares Abzugsquintett oder -septett, welches im Abstand von ca. 3 m zum induktiv beheizten Walzenpaar angeordnet ist und durch eine entsprechend höher eingestellte Geschwindigkeit die Verstreckung des Kabels bewirkt. Die Kühlung der Walzen am zweiten Streckorgan ist notwendig, um beim anschließenden Kräuselprozeß das gewünschte Schrumpfniveau zu erreichen. Die bei der Verstreckung entweichenden Spinnlösungsmittelreste werden abgesaugt und über ein Kühlsystem zurückgewonnen. Als bevorzugte Streckorgane haben sich Septettwalzen, die eingangs beheizbar und am Ende kühlbar sind, bewährt. Zur gleichmäßigen Durchführung des Streckvorganges, namentlich bei hohen Bandgewichten, läßt sich zwischen den Septettwalzen vorteilhafterweise ein mit überhitztem Dampf oder Heißluft erwärmtes Rohr integrieren.
- Im allgemeinen reichen Spinnabzugsgeschwindigkeiten von 50 - 100 m/min vollkommen aus, um den Restlösungsmittelgehalt im Spinngut deutlich unter 10 Gew.-% zu halten, so daß bei Streckgraden bis zu 350 % maximale Endgeschwindigkeiten von 350 m/min erzielt werden, die technisch beherrschbar sind.
- Die Kräuselung wird vorzugsweise in einer Stauchkammer durchgeführt. Das gekräuselte Kabel wird anschließend zu Stapelfasern geschnitten und in Ballen gepreßt. Das Verfahren ist insbesondere für die Herstellung spinngefärbter Fäden und Fasern durch Zusatz von löslichen Farbstoffen, insbesondere kationischen Farbstoffen oder Pigmenten zur Spinnlösung geeignet, weil beim Farbwechsel durch die spezielle Aufarbeitung wesentlich weniger Ausschußmaterial anfällt.
- Auch die Lösungsbereitung läßt sich ohne Mühe in das kontinuierliche Verfahren integrieren, wobei konventionelle Lösungsbereitungen oder insbesondere das folgende Verfahren Verwendung finden:
- Zunächst wird bei Raumtemperatur aus dem Spinnlösungsmittel, dem Polymeren und gegebenenfalls einem Nichtlösungsmittel für das Polymer, das mit dem Spinnlösungsmittel mischbar ist, beipielsweise Wasser in einer Menge von 2 bis 20 g pro 100 g Polymer, eine Suspension hergestellt. Diese Suspension wird auf eine Temperatur aufgeheizt, die mindestens 30 und höchstens 60°C über den Temperaturen liegt, bei der die Suspension optisch homogen wird, also eine Lösung entsteht, 1 bis 15 Minuten bei dieser Temperatur gehalten und danach unmittelbar der Verspinnung zugeführt.
- In weiterer Ausgestaltung der Erfindung wird eine Lösungspolymerisation im verwendeten Spinnlösungsmittel, z.B. Dimethylformamid vorgeschaltet, so daß nach entsprechender Aufkonzentration und Monomerentfernung über Dünnschichtverdampfer erstmals ein kontinuierlich arbeitendes Verfahren zur Herstellung von hochschrumpffähigen Acrylfasern nach einem Trockenspinnprozeß mit höchstmöglichem Automatisierungsgrad erreicht wird.
- Ein großer Vorteil des Verfahrens besteht darin, daß kein Waschprozeß mehr erforderlich ist, was dazu führt, daß auch der bisher notwendige Trockenprozeß wegfällt.
- Die erfindungsgemäß erhaltenen Fasern besitzen eine Dichte von über 1,165 g/cm3 und sind vakuolenstabil. Da das Hochschrumpfkabel ferner im trockenen Zustand gekräuselt werden kann, wird auch eine außerordentlich hohe Haftung und eine sonst für Acrylhochschrumpffasern nicht bekannte sehr hohe Kardiergeschwindigkeit, in der Regel über 100 m/min, in der Sekundärspinnerei erzielt. Ein weiterer Vorteil der Trockenhitzeverstreckung ist auch die sehr gute Stapelverteilung mit extrem niedrigen Kurz- und Langfaseranteilen. All diese Vorteile werden bei herkömmlichen Verfahren zur Herstellung von Hochschrumpffasern infolge zwischengeschalteter Waschprozesse zur Spinnlösungsmittelentfernung nicht erzielt.
- Die Viskosität in Kugelfallsekunden, gemessen bei 100°C, wurde nach der Methode von K. Jost, Reologica Acta, Band 1 (1958), Seite 303, bestimmt. Es gilt dabei die Umrechnungsformel: 1 Kugelfallsekunde entspricht 4,37 Poise.
- Sämtliche Temperaturen, die im Zuge des kontinuierlichen Herstellprozesses von Acrylfasern ab der Spinnmaschine erfaßt wurden, sind mit dem Strahlungsthermometer KT 15 (Hersteller: Fa. Heimann GmbH, Wiesbaden, BRD) berührungslos gemessen worden.
- 700 kg Dimethylformamid (DMF) werden in einem Kessel bei Raumtemperatur unter Rühren mit 300 kg eines Acrylnitrilcopolymerisates aus 93,6 % Acrylnitril, 5,7 % Acrylsäuremethylester und 0,7 % Natriummethallylsulfonat vom K-Wert 81 vermischt. Die Suspension wird über eine Zahnradpumpe in einen mit einem Rührwerk versehenen Spinnkessel gepumpt. Dann wird die Suspension in einem doppelwandigen Rohr mit Dampf von 4,0 bar erhitzt. Die Verweilzeit im Rohr beträgt 5 Minuten. Die Spinnlösung, welche am Rohrausgang eine Temperatur von 138°C aufweist und eine Viskosität von 19 Kugelfallsekunden, gemessen bei 100°C, besitzt, wird nach Verlassen der Aufheizvorrichtung auf 90°C abgekühlt, filtriert und direkt einer Spinnanlage mit 20 Spinnschächten zugeführt.
- Die Spinnlösung wird aus 1264-Lochdüsen, Düsenlochdurchmesser 0,2 mm, mit einer Abzugsgeschwindigkeit von 50 m/min und einem Spinnverzug von 2,4 trocken versponnen. Die Verweilzeit der Spinnfäden in den Spinnschächten beträgt 5 Sekunden. Die Schachttemperatur liegt bei 200°C und die Lufttemperatur beträgt 360°C. Die durchgesetzte Luftmenge beträgt 40 m3/h für jeden Schacht.
- Das Spinngut vom Gesamttiter 343.000 dtex, welches noch einen Restlösungsmittelgehalt von 2,8 Gew.-%, bezogen auf den Feststoffgehalt, besitzt, wird unmittelbar nach Verlassen der Spinnschächte und vor Eintritt in das dahinter geschaltete Rohr mit einer 80-90°C warmen, wäßrigen, ölhaltigen, antistatischen Präparation derart benetzt, daß der ölgehalt der Fäden 0,16 Gew.-%, der Gehalt an Antistatikum 0,04 Gew.-%, und die Feuchte 1,1 Gew.-%, bezogen auf den Faserfeststoffgehalt, ausmacht. Die Dosierung der Präparation geschieht über Zahnradpumpen.
- Das hinter den Spinnschächten geschaltete Rohr wird im Gegenstrom zur Fadenlaufrichtung mit heißer Luft von 300°C zur DMF-Entfernung beschickt. Dann wird das warme Kabel über ein induktiv auf 145°C beheiztes Walzenseptett geschickt. Das Kabel nimmt dabei eine Bandtemperatur von 85°C, gemessen mit dem Strahlungsthermometer KT 15, an. Das Kabel wird anschließend um 250 % verstreckt, wobei als zweiter Klemmpunkt ein Streckseptett mit kühlbaren Walzen dient. Die Bandtemperatur nach dem Streckvorgang beträgt 39°C. Unmittelbar hierauf wird das Kabel in einer Stauchkammer gekräuselt und in einem U-Rohr-förmigen Stiefel zwecks Beibehaltung des Schrumpfniveaus mit kalter Luft von Raumtemperatur beaufschlagt. Dann wird das hochschrumpffähige Acrylk-abel zu Stapelfasern von 80 mm Länge geschnitten und einer Packpresse zugeführt.
- Die auf diese Art und Weise in einem kontinuierlichen Prozeß hergestellten hochschrumpffähigen Acrylfasern haben einen Einzelfaserendtiter von 5,0 dtex. Der Faserkochschrumpf, ermittelt in kochendem Wasser, beträgt 44,4 %. Die Dichte vor dem Kochen liegt bei 1,174 g/cm3 und nach dem Kochen bei 1,171 g/cm3. Die Faserfestigkeit beträgt 1,8 cN/dtex und die Faserdehnung 70 %. Die Fasern sind vakuolenstabil und besitzen eine völlig glatte strukturlose Faseroberfläche. Die Fasern ließen sich auf einer Hochleistungskarde mit 120 m/min verarbeiten. Der Kurz- bzw. Langfaseranteil im Stapeldiagramm liegt unter 2 %.
- In der beiliegenden Tabelle I ist für Spinngut vom gleichen Gesamttiter 343 000 dtex für verschiedene Bandtemperaturen und Streckgrade das Schrumpfverhalten wiedergegeben. Die Herstellung der Hochschrumpffasern entsprach ansonsten den Angaben von Beispiel 1.
- Wie man der Tabelle entnehmen kann, wird nur bei Streckgraden bis zu 350 % und Bandtemperaturen bis 100°C ein Faserkochschrumpf über 35 % erzielt. Bei sehr niedrigen Bandtemperaturen, z.B. bei 60°C wird das Spinngut nur kalt verdehnt. Es kommt häufig zu Aufläufern und Abrissen im Streckbereich. In allen Fällen wird wiederum eine Dichte von größer als 1,165 g/cm3 vor und nach dem Kochen gefunden.
- Eine Suspension gemäß Beispiel 1 wird im Spinnkessel mit 1,18 Gew.-%, bezogen auf Feststoff, des roten Farbstoffes der Formel:
- Eine Suspension gemäß Beispiel 1 wurde mit 0,04 Gew.-% Ruß, bezogen auf Feststoff, 0,02 Gew.-% Piginentrot und 0,09 Gew.-% Pigmentgelb zur Erzielung eines beigen Farbtones versetzt und, wie in Beispiel 1 beschrieben, erhitzt, in einer Spinnlösung überführt und nachbehandelt. Verstreckt wurde jedoch 1:3,5 fach bei einer Bandtemperatur von 100°C. Die beigefarbenen Hochschrumpffasern vom Einzelendtiter 3,8 dtex besitzen eine Kochschrumpf von 35,3 %. Die Faserfestigkeit liegt bei 2,3 cN/dtex und die Dehnung bei 50 %. Die Dichte beträgt 1,172 g/cm3 vor dem Kochen und 1,165 g/cm3 nach dem Kochen. Die Fasern ließen sich auf der Hochleistungskarde mit 100 m/min verarbeiten.
