背景技术

具体实施方式
本发明的实施例至少部分地基于对含有可膨胀石墨的压敏粘合剂组合物的发现。在一个或多个实施例中,可膨胀石墨分散在压敏粘合剂的成分内;换句话讲,压敏粘合剂形成其中分散有可膨胀石墨的基质。在其他实施例中,可膨胀石墨位于压敏粘合剂中可膨胀石墨被集中的区或层内。在另外其他实施例中,可膨胀石墨既分散在压敏粘合剂内,也位于集中层或区内。在特定实施例中,将压敏粘合剂组合物配合到建筑材料,从而为建筑材料提供增强的耐燃性和/或耐火性,同时为建筑材料提供附接机构。在一个或多个实施例中,建筑材料有利地为屋顶膜,并且本发明的组合物可用于形成具有改善的耐火焰蔓延性和/或耐火性的满粘屋顶系统。在其他实施例中,建筑材料为衬料。在另外其他实施例中,建筑材料为水分、蒸气或空气屏障层。
压敏粘合剂组合物
本发明的实践不一定受限于所用的压敏粘合剂组合物的类型。换句话讲,形成其中分散有或者说是定位有可膨胀石墨的粘合剂组合物的成分可包括用于形成压敏粘合剂组合物的常规成分。可用的压敏粘合剂包括热熔性粘合剂,其在加热到阈值温度时是可流动的;以及溶剂型粘合剂,其包括其中将粘合剂的固体部分溶解或悬浮在溶剂中的那些组合物。
在一个或多个实施例中,压敏粘合剂的特征在于小于30cm,在其他实施例中小于20cm,并且在其他实施例中小于10cm的粘性,如通过Standard Test Method for Tack ofPressure-Sensitive Adhesives by Rolling Ball(通过滚球法对压敏粘合剂粘性的标准测试方法)(ASTM D3121-06)所定义。

在一个或多个实施例中,特别是在压敏粘合剂为热熔性粘合剂的情况下,压敏粘合剂组合物可被表征为在低于200℉(93.3℃),在其他实施例中低于190℉(87.8℃),在其他实施例中低于180℉(82.2℃),并且在其他实施例中低于170℉(76.7℃)的温度下为固体。在这些或其他实施例中,压敏粘合剂组合物被表征为在高于200℉(93.3℃),在其他实施例中高于250℉(121℃),在其他实施例中高于300℉(149℃),并且在其他实施例中高于350℉(177℃)的温度下为流体。
可用于实践本发明的示例性压敏粘合剂组合物包括基于丙烯酸类聚合物、丁基橡胶、乙烯-乙酸乙烯酯、天然橡胶、腈橡胶、硅橡胶、苯乙烯嵌段共聚物、乙烯-丙烯-二烯橡胶、无规聚α-烯烃和/或乙烯基醚聚合物的那些组合物。与这些基体聚合物相结合,压敏粘合剂组合物可包含多种补充性成分,诸如但不限于增粘树脂、蜡、抗氧化剂和增塑剂。
在特定实施例中,本发明的压敏粘合剂组合物包含聚苯乙烯嵌段共聚物。这些嵌段共聚物包含至少两种类型的嵌段,它们可被称为A嵌段和B嵌段,其中A嵌段表示衍生自至少一种乙烯基芳族单体(如,苯乙烯)的聚合的嵌段,而B嵌段衍生自至少一种共轭二烯单体(如,丁二烯)的聚合。示例性乙烯基芳族单体包括苯乙烯、对甲基苯乙烯、α-甲基苯乙烯和乙烯基萘。共轭二烯单体的例子包括1,3-丁二烯、异戊二烯、1,3-戊二烯、1,3-己二烯-、2,3--二甲基--1,3--丁二烯、2-乙基-1,3-丁二烯、2--甲基--1,3--戊二烯、3-甲基-1,3-戊二烯、4--甲基-1,3--戊二烯和2,4-己二烯。
在特定实施例中,嵌段共聚物包含至少两个A嵌段和至少一个B嵌段。例如,具体设想了A-B-A嵌段共聚物的使用。在一个或多个实施例中,B嵌段可以被氢化。在一个或多个实施例中,B嵌段的特征在于至少75%的氢化,在其他实施例中至少85%的氢化,并且在其他实施例中至少95%的氢化,其中氢化百分比是指在通过氢化而还原的嵌段内初始双键的数量。例如,95%氢化的聚合物嵌段包含5%的初始双键。在一个或多个实施例中,A嵌段内的芳族不饱和基团的氢化程度低于25%,在其他实施例中低于15%,并且在其他实施例中低于5%。

用于本发明的基于聚苯乙烯嵌段共聚物的压敏粘合剂组合物还可包含改性树脂。在一个或多个实施例中,改性树脂包括末端嵌段改性树脂和/或中间嵌段改性树脂。如本领域所知,末端嵌段改性树脂包括改性和/或增强嵌段共聚物的苯乙烯嵌段的那些树脂。据信,这些末端嵌段改性树脂在聚合物链之间形成伪交联。在一个或多个实施例中,这些末端嵌段树脂的特征在于至少90℃,在其他实施例中至少100℃,在其他实施例中至少110℃,在其他实施例中至少120℃,在其他实施例中至少140℃,并且在其他实施例中至少160℃的环球软化点。示例性末端嵌段改性树脂包括香豆酮-茚树脂、聚-α-甲基苯乙烯树脂、聚苯乙烯树脂、乙烯基甲苯-α-甲基苯乙烯共聚物树脂和聚茚树脂。在这些或其他实施例中,采用中间嵌段改性树脂。如本领域所知,中间嵌段改性树脂包括改性和/或增强嵌段共聚物的二烯嵌段的那些树脂。据信,这些中间嵌段改性树脂在聚合物链之间形成伪交联。在一个或多个实施例中,中间嵌段改性树脂包括脂族树脂,诸如戊烯型树脂、萜烯树脂和环脂族树脂。
也可以使用示例性聚苯醚树脂,诸如聚氧二甲苯。在一个或多个实施例中,这些树脂的特征在于当以氯仿溶液的形式在25℃下测量时小于0.4dl/g,在其他实施例中小于0.35dl/g,并且在其他实施例中小于0.2dl/g的本征粘度。可用的聚苯醚树脂在美国专利No.3,306,874和No.3,257,375中有所描述,这些专利以引用方式并入本文。
在一个或多个实施例中,基于苯乙烯嵌段共聚物的压敏粘合剂还可包含粘合促进树脂或增粘树脂。在一个或多个实施例中,采用氢化增粘树脂。这些树脂包括但不限于石油树脂、合成聚萜烯、树脂酯和天然萜烯,以及它们的组合。在某些实施例中,树脂改性剂在约40℃至约150℃的温度下软化或变成液体。在某些实施例中,树脂改性剂的数均分子量,如通过气相渗透压法所测得,低于聚合物膜中所含聚合材料的数均分子量。在某些实施例中,树脂改性剂的数均分子量低于约5,000。在其他实施例中,树脂改性剂的数均分子量低于约1,000。在另外的实施例中,树脂改性剂的数均分子量为约500至约1000。
在某些实施例中,树脂改性剂的环球软化点为约20℃至约160℃。在另外的实施例中,树脂改性剂的环球软化点为约40℃至约160℃。在另外其他实施例中,树脂改性剂的环球软化点为约50℃至约160℃。
多种类型的天然和合成树脂(单独的或彼此混合的)可作为树脂改性剂而选用。合适的树脂包括但不限于天然松香和松香酯、氢化松香和氢化松香酯、香豆酮-茚树脂、石油树脂、聚萜烯树脂和萜烯-酚醛树脂。合适的石油树脂的具体例子包括但不限于脂族烃树脂、氢化脂族烃树脂、混合脂族和芳族烃树脂、氢化混合脂族和芳族烃树脂、环脂族烃树脂、氢化环脂族树脂、混合环脂族和芳族烃树脂、氢化混合环脂族和芳族烃树脂、芳族烃树脂、取代的芳族烃,以及氢化芳族烃树脂。如本文所用,“氢化”包括完全氢化、基本上氢化和至少部分地氢化的树脂。合适的芳族树脂包括芳族改性的脂族树脂、芳族改性的环脂族树脂和氢化芳族烃树脂。任何上述树脂可以接枝有不饱和酯或酸酐以向树脂提供增强的特性。对于树脂改性剂的另外描述,可以参考技术文献,如Hydrocarbon Resins,Kirk-Othmer,Encyclopedia of Chemical Technology,4th Ed.v.13,pp.717-743(J.Wiley&Sons,1995)(“烃树脂”,《柯克-奥思默化工百科全书》,第4版,第13卷,第717-743页,约翰-威立出版社,1995年)。
在一个或多个实施例中,增粘剂树脂包括基于酚的树脂。基于酚的树脂包括酚醛树脂。这些树脂可包括反应性酚树脂(也称为官能化酚树脂)以及非反应性树脂。在一个或多个实施例中,酚醛树脂为可熔酚醛树脂,其可通过以下方式制备:烷基、取代的酚或未取代的酚与醛(诸如甲醛)在碱性介质中的缩合,或双官能酚二醇的缩合。在一个或多个实施例中,这种缩合反应在过量的或摩尔当量的甲醛中进行。在其他实施例中,酚醛树脂可通过酸催化的反应形成。
在一个或多个实施例中,增粘剂树脂为聚丁烯聚合物或低聚物。在特定实施例中,采用聚丁烯油。可用的聚丁烯油包括特征可在于在100℃下的粘度为至少80cst,在其他实施例中至少100cst,或在其他实施例中至少120cst至最多例如约700或800cst的高粘度油。在这些或其他实施例中,高粘度聚丁烯油的特征可在于至少1000g/mol,在其他实施例中至少1200g/mol,或在其他实施例中至少1300g/mol至最多例如1400或1500g/mol的分子量。示例性高粘度聚丁烯油可见于商品名Indapol H300(英力士公司(Ineos))或PB32(美国德州石化公司(Soltex))。
在特定实施例中,增粘树脂包括氢化松香、松香的酯、聚萜烯、萜烯酚树脂和聚合的混合烯烃。在一个或多个实施例中,这些树脂在室温下为液体。
可膨胀石墨
可膨胀石墨也可被称为可膨胀片状石墨、膨胀型片状石墨或可膨胀薄片;并且出于本文的目的,这些术语可互换使用。
在一个或多个实施例中,可膨胀石墨包括插层石墨,其中插层材料包含在石墨晶体或颗粒的石墨层之间。插层材料的例子包括卤素、碱金属、硫酸盐、硝酸盐、各种有机酸、氯化铝、氯化铁、其他金属卤化物、硫化砷和硫化铊。在本发明的某些实施例中,可膨胀石墨包含非卤化插层材料。在某些实施例中,可膨胀石墨包含硫酸盐插层剂,也称为石墨硫酸氢盐。如本领域所知,硫酸氢盐插入通过以下方式实现:用硫酸与起到催化硫酸盐插入的作用的其他氧化剂的混合物处理高度结晶的天然片状石墨。
可膨胀石墨的市售例子包括HPMS可膨胀石墨(加利福尼亚州伍兰冈的HP材料公司(HP Materials Solutions,Inc.,Woodland Hills,CA))和可膨胀石墨等级1721(新泽西州艾斯博瑞的艾斯博瑞碳素公司(Asbury Carbons,Asbury,NJ))。设想可用于本发明的其他商业等级包括1722、3393、3577、3626和1722HT(新泽西州艾斯博瑞的艾斯博瑞碳素公司(Asbury Carbons,Asbury,NJ))。

在一个或多个实施例中,可膨胀石墨在其与本发明的沥青片材的沥青组分一起存在时部分地膨胀。然而,在一个或多个实施例中,可膨胀石墨不膨胀到有害的程度,该程度包括将对形成片材产品的能力以及石墨以所需的水平(包括使得可以正确地形成片材的那些水平)充当阻燃剂的能力有害的膨胀量或更高的量。在一个或多个实施例中,可膨胀石墨膨胀到超出其初始未膨胀尺寸至多100%,在其他实施例中至多50%,在其他实施例中至多40%,在其他实施例中至多30%,在其他实施例中至多20%,并且在其他实施例中至多10%。
在一个或多个实施例中,可膨胀石墨可被表征为pH在从约1至约10,在其他实施例中从约1至约6,并且在另外其他实施例中从约5至约10的范围内。在某些实施例中,可膨胀石墨可被表征为pH在从约4至约7的范围内。在一个或多个实施例中,可膨胀石墨可被表征为pH为至少1,在其他实施例中至少4,并且在其他实施例中至少5。在某些实施例中,可膨胀石墨可被表征为pH为至多10,在其他实施例中至多7,并且在其他实施例中至多6。
在一个或多个实施例中,可膨胀石墨的特征可在于从约100℃至约280℃,在其他实施例中从约160℃至约225℃,并且在其他实施例中从约180℃至约200℃范围内的起始温度。在一个或多个实施例中,可膨胀石墨的特征可在于至少100℃,在其他实施例中至少130℃,在其他实施例中至少160℃,并且在其他实施例中至少180℃的起始温度。在一个或多个实施例中,可膨胀石墨的特征可在于至多250℃,在其他实施例中至多225℃,并且在其他实施例中至多200℃的起始温度。起始温度也可以可互换地被称为膨胀温度;其也可以被称为石墨开始膨胀的温度。
补充性阻燃剂
如上所述,可膨胀石墨可结合补充性阻燃剂使用。换句话讲,补充性阻燃剂与可膨胀石墨一起分散在压敏粘合剂组合物的整个基质中。这些阻燃剂可包括在本发明的聚合组合物中提高诸如通过UL 94和/或UL 790所测试的阻燃性尤其是耐火焰蔓延性的任何化合物。一般来讲,可用的阻燃剂包括在暴露于火焰时通过在试件的表面上形成炭化层而发挥作用的那些。其他阻燃剂包括在阻燃剂化合物热分解时通过释放水而发挥作用的那些。可用的阻燃剂也可被归类为卤化阻燃剂或非卤化阻燃剂。
示例性非卤化阻燃剂包括氢氧化镁、三水合铝、硼酸锌、聚磷酸铵、聚磷酸三聚氰胺和氧化锑(Sb2O3)。氢氧化镁(Mg(OH)2)在市面上可见于商品名VertexTM60;聚磷酸铵在市面上可见于商品名ExoliteTMAP 760(科莱恩公司(Clarian)),其作为多元醇母料一起销售;聚磷酸三聚氰胺在市面上可见于商品名BuditTM3141(博德公司(Budenheim));并且氧化锑(Sb2O3)在市面上可见于商品名FireshieldTM
其他补充性阻燃剂的例子为硼酸钙、氢氧化镁、碱性碳酸镁、三水合铝、硼酸锌、石膏以及它们的混合物。在这些或其他实施例中,补充性阻燃剂包括硬硼钙石,其为据信包含约50%-80%的硼酸钙的硼酸盐矿物质。
在一个或多个实施例中,基于压敏粘合剂组合物的整个重量计,本发明的压敏粘合剂组合物包含至少1重量%,在其他实施例中至少2重量%,在其他实施例中至少3重量%,并且在其他实施例中至少5重量%的可膨胀石墨。在这些或其他实施例中,基于压敏粘合剂组合物的整个重量计,本发明的压敏粘合剂组合物包含至多35重量%,在其他实施例中至多15重量%,并且在其他实施例中至多12重量%的可膨胀石墨。在一个或多个实施例中,基于压敏粘合剂组合物的整个重量计,本发明的压敏粘合剂组合物包含从约1重量%至约20重量%,在其他实施例中从约2重量%至约15重量%,并且在其他实施例中从约3重量%至约12重量%的可膨胀石墨。
在一个或多个实施例中,基于压敏粘合剂组合物的整个重量计,本发明的压敏粘合剂组合物包含至少1重量%,在其他实施例中至少3重量%,在其他实施例中至少5重量%,并且在其他实施例中至少7重量%的补充性阻燃剂。在这些或其他实施例中,基于压敏粘合剂组合物的整个重量计,本发明的压敏粘合剂组合物包含至多30重量%,在其他实施例中至多25重量%,并且在其他实施例中至多15重量%的补充性阻燃剂。在一个或多个实施例中,基于压敏粘合剂组合物的整个重量计,本发明的压敏粘合剂组合物包含从约1重量%至约95重量%,在其他实施例中从约3重量%至约20重量%,并且在其他实施例中从约5重量%至约15重量%的补充性阻燃剂。
压敏粘合剂组合物的制备
在一个或多个实施例中,压敏粘合剂组合物通常可以通过使用形成这些组合物的常规技术而制备。一般来讲,并且如本领域的技术人员所认识的那样,可将粘合剂组合物的各种成分引入并在高温下混合。例如,可将成分在至少260℉(127℃),在其他实施例中至少300℉(149℃),并且在其他实施例中至少320℉(160℃)的温度下混合。在这些或其他实施例中,可将成分引入并在低于400℉(204℃),在这些或其他实施例中低于390℉(199℃),并且在其他实施例中低于380℉(193℃)的温度下混合。
在一个或多个实施例中,本发明的压敏粘合剂组合物通过采用两阶段混合过程而制备。例如,首先混合除可膨胀石墨以外的粘合剂组合物的所有成分。通过在第一混合步骤中混合不包括可膨胀石墨的成分,可以提高可混合所述成分时所处的温度以实现更大程度的成分分散和/或混合,而不会触发可膨胀石墨的膨胀。将这些成分在较高温度下混合后(其将形成预混物),可将组合物冷却,然后可将可膨胀石墨引入预混物并可在适当的温度下进行进一步的混合以将可膨胀石墨分散在压敏粘合剂组合物中。
在其他实施例中,粘合剂组合物不含或基本上不含可膨胀石墨。在这些实施例中,在下游将可膨胀石墨掺入粘合剂片材中。例如,可将可膨胀石墨滴加到粘合剂片材上。
在另外其他实施例中,在形成固体压敏粘合剂主体之前将可膨胀石墨包含在粘合剂组合物中,并且也可以在下游将可膨胀石墨掺入粘合剂中(例如,通过将可膨胀石墨滴加到粘合剂片材上)。
在一个或多个实施例中,将可膨胀石墨颗粒滴加到熔化的粘合剂的片材上,其中该粘合剂可以包含或可以不包含可膨胀石墨。将这些颗粒以一定的速率和量滴加,以邻近粘合剂片材形成可膨胀石墨颗粒的至少部分层。在一个或多个实施例中,将可膨胀石墨颗粒滴加到粘合剂片材上的操作可至少部分地将一些石墨颗粒嵌入粘合剂中,使得粘合剂充当粘结剂将石墨颗粒保持就位。在这些或其他实施例中,所述多个可膨胀石墨颗粒中的一个或多个通过粘合剂材料的粘合性而粘附到粘合剂片材的表面。在一个或多个实施例中,滴加可膨胀石墨的步骤形成可膨胀石墨和粘合剂的浓度梯度。
在一个或多个实施例中,将可膨胀石墨颗粒滴加到粘合剂片材上的过程在制备好粘合剂片材之后且在粘合剂材料基本上冷却之前进行,以便利用粘合剂的粘合性。在一个或多个实施例中,将可膨胀石墨颗粒的至少一部分在制备好粘合剂片材后的15秒内,在其他实施例中10秒内,并且在其他实施例中5秒内滴加到或以其他方式施加到粘合剂片材上。在一个或多个实施例中,将可膨胀石墨在粘合剂材料固化之前(例如,在粘合剂片材冷却到低于约85℃的温度之前)滴加到粘合剂片材上。
在一个或多个实施例中,使用多阶段过程将可膨胀石墨颗粒施加到粘合剂片材的表面上。例如,多阶段过程可包括多次滴加石墨颗粒。在某些实施例中,可配置各个阶段或各次滴加以实现某些特征。例如,可在不同的阶段滴加不同尺寸的可膨胀石墨颗粒,以便实现对粘合剂片材表面的所需覆盖率。
在一个或多个实施例中,在施加可膨胀石墨之后(例如,在将可膨胀石墨滴加到片材上之后,这样可形成可膨胀石墨的层或可膨胀石墨的集中区),将另外的粘合剂材料施加到片材上。这可通过使用帘式涂布或辊涂技术来进行。在其他实施例中,在将片材在压料辊内压延或划定尺寸之前,将可膨胀石墨滴加到粘合剂片材上。因此,随后将片材在压料辊内压延或划定尺寸,压料辊处多余的粘合剂材料将起到在可膨胀石墨层上形成粘合剂材料的层(皮层)的作用。
在某些实施例中,在施加可膨胀石墨颗粒之后将聚合物层施加到粘合剂片材上。例如,在一次或多次滴加或施加可膨胀石墨颗粒到粘合剂片材的表面上之后,可在可膨胀石墨颗粒上施加聚合物膜。在一个或多个实施例中,这可有利于承载可膨胀石墨颗粒的粘合剂片材的后续压延。在其他实施例中,可膨胀石墨颗粒的层可通过在可膨胀石墨颗粒上施加隔离剂诸如砂土、二氧化硅或滑石粉而改性。隔离剂的存在可像聚合物膜一样有利于粘合剂片材的后续压延。
粘合剂层的结构
在一个或多个实施例中,可以改变粘合剂层相对于可膨胀石墨的结构。在一个或多个实施例中,将可膨胀石墨分散在整个粘合剂中。根据混合情况,可膨胀石墨的分散可以为大致均匀的。在其他实施例中,分散度可被认为是随机的。
在其他实施例中,可膨胀石墨可以为粘合剂内部或附近的层或集中区的形式。例如,并参照图3,粘合剂层54包括一个或多个可膨胀石墨颗粒层60。这些颗粒可通过存在于粘合剂层54的至少一部分内的粘合剂组合物的基质而保持就位。在这些或其他实施例中,可膨胀石墨通过粘附到片材12的表面而保持就位。在一个或多个实施例中,粘合剂层54还可包含分散在其中的可膨胀石墨。换句话讲,粘合剂层包括具有高浓度的可膨胀石墨的层或区60,并且具有分散在整个粘合剂基质内的可膨胀石墨。虽然据信连续层或区(如,层54)是有利的,但是另据设想,粘合剂层54可包括可膨胀石墨的多个离散区,诸如可以以一定图案存在,在所述图案中将可膨胀石墨在沥青片材的纵向上以行或条施加到片材的顶部上。
在一个或多个实施例中,可膨胀石墨层的厚度可为至少10μm,在其他实施例中至少20μm,在其他实施例中至少30μm,在其他实施例中至少75μm,并且在其他实施例中至少100μm。在这些或其他实施例中,可膨胀石墨层的厚度可为至多3mm,在其他实施例中至多2mm,并且在其他实施例中至多1mm。在一个或多个实施例中,可膨胀石墨层的厚度可为约10μm至约3mm,在其他实施例中约75μm至约2mm,并且在其他实施例中约100μm至约1mm。
在一个或多个实施例中,可膨胀石墨颗粒层可被粘合剂层覆盖。换而言之,集中的可膨胀石墨的层或区可嵌入粘合剂材料内。
在一个或多个实施例中,可膨胀石墨颗粒层上的粘合剂层的厚度可以为至少2μm,在其他实施例中至少5μm,并且在其他实施例中至少20μm。在这些或其他实施例中,可膨胀石墨颗粒层上的粘合剂层的厚度可以为至多1mm,在其他实施例中至多0.5mm,在其他实施例中至多0.25mm,在其他实施例中至多0.1mm,并且在其他实施例中至多0.050mm。在一个或多个实施例中,可膨胀石墨颗粒层上的粘合剂层的厚度可以为约1μm至约3mm,在其他实施例中约2μm至约0.5mm,并且在其他实施例中约5μm至约0.050mm。
在一个或多个实施例中,如图1至图4所示,粘合剂层14(以及34、54和74)可在膜、水分屏障层、衬料或胶带内包括相对于制品的任何其他区含有较高浓度的可膨胀石墨的平坦区。因此,层14可包括在膜、水分屏障层、衬料或胶带上具有可变或相对恒定的厚度的可膨胀石墨连续层。或者,在其他实施例中,可膨胀石墨在整个区中可以是不连续的,只要可膨胀石墨在该区内的浓度高于膜、水分屏障层、衬料或胶带的其他区域或区中的浓度即可。在一个或多个实施例中,可膨胀石墨在层14(以及34、54和74)内的不连续性可由可形成基质的粘合剂组合物产生,其中可膨胀石墨至少部分地分散在该区或层内。虽然可膨胀石墨可均匀地分散在粘合剂层内,但是还应当认识到,可膨胀石墨的浓度在该层内可以不恒定。实际上,如通过本文对如何制造实施例的制品的描述将会认识到,可以存在浓度梯度,由此可膨胀石墨的浓度从最大浓度区移动到浓度降低的区。

工业适用性
在一个或多个实施例中,本发明的压敏粘合剂组合物(其包含可膨胀石墨)有利地与建筑材料结合使用。因此,压敏粘合剂组合物不仅提供建筑材料可借以粘附到基底的方式,还为建筑材料提供增强的耐燃性和/或耐火性。
满粘屋顶系统
在一个或多个实施例中,建筑材料为压敏粘合剂被粘附到其上的屋顶膜,从而提供可借以将该膜粘附到另一建筑材料诸如相邻的膜或基底的机制。在特定实施例中,将本发明的压敏粘合剂组合物按照将允许膜作为满粘屋顶系统进行安装的方式施加到膜的表面。本领域的技术人员将认识到,满粘屋顶系统包括其中在接触屋顶基底的膜的基本上整个平坦表面上将膜粘附到所述基底的那些系统。
参照图1,膜11包括不透水片材12、粘合剂层14和任选的隔离衬片16。通过将压敏粘合剂组合物施加到片材上,将粘合剂层14在片材12的第一平坦表面18上粘附到片材12。例如,并且如下文将更详细地描述,在压敏粘合剂组合物为热熔体的情况下,将压敏粘合剂组合物热施加到膜将形成粘附到片材12的层14。将隔离衬片16在与片材12相对的粘合剂层14的平坦表面20上施加到粘合剂层14。
在一个或多个实施例中,片材12上的粘合剂层14的厚度为约2密耳(0.05mm)至约90密耳(2.3mm),在其他实施例中约3密耳(0.08mm)至约50密耳(1.3mm),并且在其他实施例中约5密耳(0.13mm)至约50密耳(1.3mm)。
在一个或多个实施例中,不透水片材12(其也可被称为膜12)可以为热固性材料。在其他实施例中,膜可以为可热成形的材料。在一个或多个实施例中,膜可以为基于EPDM的。在其他实施例中,膜可以为基于塑料的。在这些或其他实施例中,膜可以为柔性的并能够卷起以便装运。在这些或其他实施例中,膜可以包含纤维增强材料,诸如稀松布。在一个或多个实施例中,膜包括EPDM膜,其包括符合ASTM D-4637规范的那些。在其他实施例中,膜包括热塑性膜,其包括符合ASTM D-6878-03规范的那些。
在一个或多个实施例中,片材或膜12的厚度为约20密耳(0.51mm)至约100密耳(2.54mm),在其他实施例中约30密耳(0.76mm)至约90密耳(2.3mm),并且在其他实施例中约40密耳(1.0mm)至约80密耳(2.0mm)。
再次参照图1,在一个或多个实施例中,将任选的隔离衬片16定位在粘合剂层14上以防止污染物接触粘合剂层14并在上面聚集。粘合剂层14的粘着性将隔离衬片16保持就位。隔离衬片16可包括薄膜或涂层,粘合剂可与该薄膜或涂层形成暂时粘结。然而,该粘结可通过施加轻微的张力而容易地被破坏。隔离衬片16可在储存或装运过程中有利地为粘合剂层14提供保护,并可保持就位直到屋顶修理工在屋顶膜安装过程中在安装膜之前将其移除。在一个或多个实施例中,隔离衬片16的厚度可介于约1密耳(0.02mm)与9密耳(0.23mm)之间,在其他实施例中介于约1密耳(0.02mm)与7密耳(0.18mm)之间,在另外其他实施例中介于约2密耳(0.05mm)与6密耳(0.15mm)之间,并且在另外其他实施例中介于约2密耳(0.05mm)与4密耳(0.10mm)之间。
在一个或多个实施例中,隔离衬片16可包括涂覆有聚合物涂层的纸材或纤维素结构。在其他实施例中,隔离衬片16可包括均匀的聚合结构;例如,隔离衬片16可包括聚酯或聚烯烃膜。隔离衬片16的合适材料包括聚丙烯、聚酯、高密度聚乙烯、中等密度聚乙烯、低密度聚乙烯、聚苯乙烯或高抗冲聚苯乙烯。此类聚合材料提供多种有利的特性,包括高抗湿性、在加工和储存期间良好的耐温度波动性、高耐剪切性。在一个或多个实施例中,这些隔离衬片也可以具有抗静电表面涂层。除了上述聚合隔离衬片材料外,隔离衬片16还可以由牛皮纸制成。
因此,膜组件11包括在工厂施加的粘合剂并被任选的隔离衬片覆盖和保护。通过在受控的工厂环境中施加压敏粘合剂,污染程度得到最大程度的降低。另外,在工厂施加压敏粘合剂14使得可以在“闪蒸”期中提供额外的安全防范。具体地讲,可以确保适当的通风,使得防止工人暴露于有害的烟尘中。另外,该方法还允许定量施加底漆并使得能够更有效且标准化地洗擦和制备膜。
在一个或多个实施例中,可以热熔性粘合剂的形式将压敏粘合剂施加到膜上。如本领域的技术人员所认识到,可将热熔体形式的压敏粘合剂组合物加热到其熔点以上并以薄膜挤出物的形式施加到膜上。
在其他实施例中,将压敏粘合剂以液体的形式施加到膜上,然后使其干燥和/或固化,从而留下压敏粘合剂的固体残余物。
水分屏障层
在又一个实施例中,将压敏粘合剂施加到基底以形成具有改善的耐燃性和/或耐火性的水分、蒸气和/或空气屏障层。如本领域的技术人员可认识到,这些水分屏障层可用于空心墙系统以同时提供水分和蒸气屏障特性。
在一个或多个实施例中,粘合剂被施加到其上的基底的厚度可介于约1密耳(0.03mm)与20密耳(0.51mm)之间,在其他实施例中介于约2密耳(0.05mm)与15密耳(0.38mm)之间,并且在另外其他实施例中介于约3密耳与10密耳之间。
在一个或多个实施例中,聚合物片材基底上的粘合剂层的厚度可为约2密耳至约90密耳,在其他实施例中约3密耳(0.08mm)至约50密耳(1.3mm),并且在其他实施例中约5密耳(0.13mm)至约50密耳(1.3mm)。
在一个或多个实施例中,压敏粘合剂可施加到其上的基底为包含以下物质或由以下物质制备的聚合物片材或膜(如,聚合挤出物):例如,聚乙烯、聚丙烯、乙烯和丙烯的共聚物,以及聚酯。在一个或多个实施例中,聚合物片材或膜为聚丙烯片材。在其他实施例中,粘合剂组合物被施加到其上的基底为金属箔,诸如铝箔。在一个或多个实施例中,这些箔可包含织物增强材料。在另外其他实施例中,粘合剂组合物被施加到其上的基底为织物,诸如合成纤维(如,聚烯烃或聚酯非织造纤维织物)。在另外其他实施例中,粘合剂组合物被施加到其上的基底为纸增强箔。
参照图2,水分屏障层30包括不透水片材32、粘合剂层34和任选的隔离衬片36。通过将压敏粘合剂组合物施加到片材上,将粘合剂层34在片材32的第一平坦表面38上粘附到片材32。可膨胀石墨颗粒42分散在粘合剂层34内。将隔离衬片36在与不透水片材32相对的粘合剂层34的平坦表面40上施加到粘合剂层34。可膨胀石墨可均匀地或不均匀地分散。还将认识到,可膨胀石墨可以如图2所示的浓度梯度分散,其中可膨胀石墨的最高浓度位于粘合剂层34内与平坦表面38和40大致等距处,或者作为另一种选择,可膨胀石墨可以如图3所示的浓度梯度分散,其中可膨胀石墨的最高浓度位于粘合剂层54内距平坦表面58最远处,或者在其中以梯度的组合分散。
衬料
在另外其他实施例中,将压敏粘合剂施加到基底以形成具有改善的耐燃性和/或耐火性的衬料。如本领域的技术人员可认识到,这些衬料可用于多种屋顶系统,诸如金属屋顶系统,以提供增强的耐燃性和/或耐火性。在一个或多个实施例中,根据本发明的一个或多个实施例制备的衬料符合ASTM D1970的标准。

在一个或多个实施例中,粘合剂被施加到其上以形成衬料的基底的厚度可介于约1密耳与20密耳(0.51mm)之间,在其他实施例中介于约2密耳(0.05mm)与15密耳(0.39mm)之间,并且在另外其他实施例中介于约3密耳(0.07mm)与10密耳(0.25mm)之间。
在一个或多个实施例中,压敏粘合剂可施加到其上以形成衬料的基底可以为包含以下物质或由以下物质制备的聚合物片材或膜(如,聚合挤出物):例如,聚乙烯、聚丙烯、乙烯和丙烯的共聚物,以及聚酯。在一个或多个实施例中,聚合物片材或膜为聚丙烯片材。在特定实施例中,对聚合物基底进行表面纹理化处理以提供不平滑的表面。在其他实施例中,粘合剂组合物被施加到其上以形成衬料的基底为金属箔,诸如铝箔。在一个或多个实施例中,这些箔可包含织物增强材料。在另外其他实施例中,粘合剂组合物被施加到其上以形成衬料的基底为织物,诸如合成纤维(如,聚烯烃或聚酯非织造纤维织物)。
参照图3,衬料50包括不透水片材52、粘合剂层54和任选的隔离衬片56。通过将压敏粘合剂组合物施加到片材上,将粘合剂层54在片材52的第一平坦表面58上粘附到片材52。可膨胀石墨颗粒62分散在粘合剂层54内。将隔离衬片56在与不透水片材52相对的粘合剂层54的平坦表面60上施加到粘合剂层54。可膨胀石墨可均匀地或不均匀地分散。还将认识到,可膨胀石墨可以如图2所示的浓度梯度分散,其中可膨胀石墨的最高浓度位于粘合剂层34内与平坦表面38和40大致等距处,或者作为另一种选择,可膨胀石墨可以如图3所示的浓度梯度分散,其中可膨胀石墨的最高浓度位于粘合剂层54内距平坦表面58最远处,或者在其中以梯度的组合分散。
胶带
在另外其他实施例中,本发明提供在粘合剂主体(其可以为片材的形式)的相对平坦表面上承载隔离衬片的压敏胶带。压敏粘合剂主体包含根据本发明实施例的可膨胀石墨。在一个或多个实施例中,可膨胀石墨可分散在整个粘合剂主体中。在其他实施例中,可膨胀石墨可集中于粘合剂主体内的某个层或区中。在另外其他实施例中,可膨胀石墨既可分散在整个粘合剂主体内,也可位于具有集中量的可膨胀石墨的区或主体内。
与本发明的其他实施例一样,压敏粘合剂胶带包括可由聚合物膜或经涂覆的纸材形成的隔离衬片。聚合物膜可包括聚烯烃膜,并且经涂覆的纸材可包括涂覆有聚硅氧烷或含氟聚合物的牛皮纸。
示例性胶带可参照图4进行描述,该图示出具有平坦形状的粘合剂主体74、第一隔离衬片76和第二隔离衬片76’的胶带70。可膨胀石墨颗粒82分散在平坦形状的粘合剂主体74内。第一隔离衬片76和第二隔离衬片76’可移除地附接到粘合剂主体74。可膨胀石墨可均匀地或不均匀地分散。还将认识到,可膨胀石墨可以如图2所示的浓度梯度分散,其中可膨胀石墨的最高浓度位于粘合剂层34内与平坦表面38和40大致等距处,或者作为另一种选择,可膨胀石墨可以如图3所示的浓度梯度分散,其中可膨胀石墨的最高浓度位于粘合剂层54内距平坦表面58最远处,或者在其中以梯度的组合分散。
不脱离本发明的范围和精神的各种修改和更改对本领域的技术人员而言将是显而易见的。本发明不应完全局限于本文所阐述的示例性实施例。

Claims (15)

1.一种建筑材料,包含:
(i)具有第一平坦表面和相对的第二平坦表面的聚合物片材;
(ii)压敏粘合剂层,其配置在所述聚合物片材的第二平坦表面上,由此形成其中所述粘合剂层接触所述聚合物片材的第二平坦表面的界面;
(iii)贴近到所述界面的可膨胀石墨的集中区;以及
(iv)隔离衬片,其中所述压敏粘合剂层包括第一平坦表面和第二平坦表面,其中所述压敏粘合剂层的第一平坦表面固定地附接到所述聚合物片材,并且其中所述隔离衬片可移除地附接到所述压敏粘合剂层的第二平坦表面。
2.根据权利要求1所述的建筑材料,其中所述建筑材料为水分屏障层。
3.根据权利要求1所述的建筑材料,其中所述建筑材料为屋顶衬料。
4.根据权利要求1所述的建筑材料,其中所述压敏粘合剂层包含聚苯乙烯嵌段共聚物。
5.根据权利要求1所述的建筑材料,其中所述压敏粘合剂层包含丁基橡胶。
6.根据权利要求1所述的建筑材料,其中所述可膨胀石墨的集中区通过将所述可膨胀石墨施加到所述压敏粘合剂层的第一平坦表面上来形成,然后将所述压敏粘合剂层配合到所述聚合物片材,由此将所述可膨胀石墨定位贴近到通过所述聚合物片材接合到所述压敏粘合剂层的第一平坦表面形成的所述界面。
7.根据权利要求1所述的建筑材料,其中所述可膨胀石墨的集中区部分地分散在所述压敏粘合剂层内从而形成浓度梯度,由此在所述压敏粘合剂层内的所述可膨胀石墨的浓度从贴近到所述粘合剂层的第一平坦表面的最大浓度区域向在所述粘合剂层的第二平坦表面处的最小浓度区域移动。
8.根据权利要求1所述的建筑材料,其中所述可膨胀石墨具有起始温度为至少160℃。
9.根据权利要求8所述的建筑材料,其中所述压敏粘合剂是可挤出的压敏粘合剂。
10.一种建筑材料的制备方法,所述方法包括以下步骤:
i提供具有第一平坦表面和第二平坦表面的聚合物片材;
ii将可膨胀石墨滴加至所述聚合物片材的平坦表面上;以及
iii施加压敏粘合剂从而覆盖滴加至所述聚合物片材上的所述可膨胀石墨。
11.根据权利要求10所述的方法,其进一步包括将隔离衬片施加遍及所述压敏粘合剂的步骤。
12.根据权利要求10所述的方法,其中将所述可膨胀石墨以不连续的方式滴加至所述聚合物片材的平坦表面上,由此使所述压敏粘合剂粘附到所述聚合物片材。
13.一种建筑材料的制备方法,所述方法包括以下步骤:
i提供基底层;
ii提供挤出的压敏粘合剂层,以及
iii提供可膨胀石墨,所述可膨胀石墨具有起始温度为至少130℃,并且其中所述可膨胀石墨分散在由所述压敏粘合剂层形成的整个基质中。
14.一种复合物,其包括:
i聚合物片材;
ii压敏粘合剂层,其中所述压敏粘合剂层包括第一平坦表面和第二平坦表面,并且其中所述压敏粘合剂层的第一平坦表面固定地附接到所述聚合物片材;
iii可膨胀石墨的集中区,其中所述可膨胀石墨的集中区处于或贴近到所述压敏粘合剂的第二平坦表面,并且其中所述可膨胀石墨的集中区是不连续的,由此使所述压敏粘合剂露出;以及
iv隔离衬片或膜,其可移除地附接到所述压敏粘合剂的第二平坦表面。
15.一种复合物的制备方法,所述方法包括以下步骤:
i提供具有第一平坦表面和第二平坦表面的聚合物片材;
ii提供具有第一平坦表面和第二平坦表面的压敏粘合剂;
iii将所述压敏粘合剂的第二平坦表面施加至所述聚合物片材的第一平坦表面;以及
iv将可膨胀石墨滴加至所述压敏粘合剂的第一平坦表面上。
