Abstract
本发明的目的在于提供即使利用夹辊法也能制造能够发挥高脱气性、不产生气泡而可视性高的夹层玻璃的夹层玻璃用中间膜、使用该夹层玻璃用中间膜的夹层玻璃。本发明的夹层玻璃用中间膜是在至少一侧的表面具有多个凹部和多个凸部,所述凹部具有底部连续的沟形状,相邻的所述凹部平行地规则排列的夹层玻璃用中间膜,上述底部连续的沟形状的凹部的底部的旋转半径R相对于上述底部连续的沟形状的凹部的间隔Sm的比率(R/Sm×100)为15%以上。

技术领域
本发明提供一种即使利用夹辊法也能制造能发挥高脱气性、不产生气泡而可视性高的夹层玻璃的夹层玻璃用中间膜、使用该夹层玻璃用中间膜的夹层玻璃。
背景技术
在2片玻璃板之间夹持含有增塑聚乙烯醇缩丁醛等热塑性树脂的夹层玻璃用中间膜并使其相互粘接而得到的夹层玻璃被与广泛用作汽车用前玻璃。
作为这样的汽车用前玻璃的制造方法之一,进行真空脱气法。
真空脱气法中,将在至少2片玻璃板之间层叠有夹层玻璃用中间膜的层叠体放入橡胶袋中进行减压抽吸,对玻璃板与中间膜之间残留的空气进行脱气的同时进行预压接,接着,例如在高压釜内加热加压从而进行正式压接,由此得到汽车用前玻璃。
在利用真空脱气法的夹层玻璃的制造工序中,层叠玻璃与夹层玻璃用中间膜时的脱气性是重要的。因此,在夹层玻璃用中间膜的至少一侧的表面,以确保夹层玻璃制造时的脱气性为目的,形成微细的凹凸。尤其通过使该凹凸中的凹部成为具有底部连续的沟形状(刻线状)且相邻的该刻线状的凹部平行并规则地形成的结构,从而能够发挥极为优异的脱气性(例如,专利文献1)。
另一方面,作为夹层玻璃的制造方法,有夹辊法。夹辊法中,用输送机输送在至少2片玻璃板之间层叠有夹层玻璃用中间膜的层叠体,同时使该层叠体通过加热区从而加热到一定的温度后,通过夹辊将玻璃与中间膜之间残留的空气捋出并除去,同时使之热压接,使层叠体的中间膜与玻璃间的空气减少而密合。
然而,在使用利用真空脱气法的夹层玻璃的制造中提供的夹层玻璃用中间膜通过夹辊法制造夹层玻璃的情况下,存在得到的夹层玻璃的脱气性有时降低的问题。

本发明人等对于在通过夹辊法制造夹层玻璃的情况下,得到的夹层玻璃的脱气性降低的原因进行了研究。其结果发现,原因是为了脱气而在夹层玻璃用中间膜的表面形成的底部连续的沟形状的凹部(以下,也称“刻线状的凹部”。)。真空脱气法中,同时进行减压和加热从而进行预压接,因此刻线状的凹部通过减压除去内部的空气,因此在所得到的夹层玻璃中凹部不被压塌而残留基本不会成为问题。然而,夹辊法中在预压接时仅仅通过压力将膜与玻璃压接,因此在预压接后,有时凹部不被压塌而残留。若在不被压塌而残留的凹部残存的空气量多,则通过高压釜进行加压加热压接后也在膜中残留气泡,可视性有可能降低。另外,特别是在预压接时的夹层玻璃前体的温度低的情况下,凹部难以被压塌,气泡容易残留。
本发明的目的在于提供一种即使利用夹辊法也能制造能发挥高脱气性、不产生气泡而可视性高的夹层玻璃的夹层玻璃用中间膜、使用该夹层玻璃用中间膜的夹层玻璃。需要说明的是,本发明涉及的夹层玻璃用中间膜不仅可以用于夹辊法,还可以用于真空脱气法。
用于解决问题的手段
本发明是在至少一侧的表面具有多个凹部和多个凸部,所述凹部具有底部连续的沟形状,相邻的所述凹部平行地规则排列的夹层玻璃用中间膜,上述底部连续的沟形状的凹部的底部的旋转半径R相对于上述底部连续的沟形状的凹部的间隔Sm的比率(R/Sm×100)为15%以上。
需要说明的是,本发明中,“在至少一侧的表面具有多个凹部和多个凸部”也意指“在至少一侧的表面形成了多个凹部和多个凸部”,“凹部具有底部连续的沟形状,相邻的所述凹部平行地规则排列”也意指“凹部具有底部连续的沟形状,相邻的所述凹部平行地规则形成”。
以下详细描述本发明。
本发明人等通过深入研究的结果发现,通过使夹层玻璃用中间膜的凹凸形状为特定的形状,从而即使利用夹辊法也能够制造能发挥高脱气性、可视性高的夹层玻璃,从而完成本发明。需要说明的是,本发明涉及的夹层玻璃用中间膜不仅可以用于夹辊法,还可以用于真空脱气法。
本发明的夹层玻璃用中间膜在至少一侧的表面具有多个凹部和多个凸部,所述凹部具有底部连续的沟形状,相邻的所述凹部平行地规则排列。由此,能够确保利用夹辊法制造夹层玻璃时的脱气性。上述凹凸可以仅在一侧的表面具有,从脱气性显著提高出发,优选在夹层玻璃用中间膜的两面具有。
本发明的夹层玻璃用中间膜中,上述在至少一侧的表面具有的凹凸的凹部具有底部连续的沟形状(即,具有“刻线状的凹部”),相邻的凹部平行地规则排列。一般来说,将在2片玻璃板之间层叠有夹层玻璃用中间膜的层叠体压接时的空气的易脱出性与所述凹部的底部的连通性和平滑性有密切的关系。通过使中间膜的至少一侧的面的凹凸的形状为刻线状的凹部平行地规则排列的形状,上述底部的连通性优异,脱气性显著提高。
需要说明的是,“规则排列”的意思是,可以是相邻的上述刻线状的凹部平行地等间隔排列,也可以是相邻的上述刻线状的凹部平行地排列,但不是所有的相邻的上述刻线状的凹部的间隔都等间隔。另外,上述刻线上的凹部不必为底部全部连续的沟形状,可以在底部的一部分具有断开壁。另外,若相邻的凹部平行地规则排列,则底部为沟的形状可以不是直线状,也可以为例如波浪形状或锯齿状。
本发明的夹层玻璃用中间膜中,上述底部连续的沟形状的凹部的底部的旋转半径R相对于上述底部连续的沟形状的凹部的间隔Sm的比率(R/Sm×100)为15%以上。由此,在用夹辊法制造夹层玻璃的情况下,在预压接时能够发挥充分的脱气性,并且通过预压接时的压力能够压塌刻线状的凹部,防止空气残留,可以得到没有气泡的透明的夹层玻璃。
上述底部连续的沟形状的凹部的底部的旋转半径R相对于上述底部连续的沟形状的凹部的间隔Sm的比率(R/Sm×100)优选为20%以上,更优选为30%以上,进一步优选为50%以上。需要说明的是,上述底部连续的沟形状的凹部的底部的旋转半径R相对于上述底部连续的沟形状的凹部的间隔Sm的比率(R/Sm×100)优选为200%以下,更优选为100%以下。
本说明书中上述刻线状的凹部的底部的旋转半径R可以通过如下方法求出:对于夹层玻璃用中间膜,使用单刃剃刀(例如Feather Safety Razor Co.,Ltd制、FAS-10),沿着相对于刻线状的凹部的方向的垂直方向且平行于膜厚方向,按照不使切断面变形的方式,使剃刀不沿垂直于凹部的方向滑动,沿着平行于厚度方向的方向挤出从而切断,使用显微镜(例如Olympus公司制“DSX-100”)观察该截面,以208倍的测定倍率拍摄,进一步在将拍摄图像放大显示成50μm/20mm的状态下,使用附属软件内的测量软件,将描绘与刻线状的凹部的底部内接的圆时的该圆的半径作为该凹部的旋转半径R。另外,测定时的环境为23℃和30RH%下。在此,采取中间膜中的任意5点作为样品,对于各个样品测量3点的R,将合计15点的平均值作为R。
另外,本说明书中的上述刻线状的凹部的间隔Sm由JIS B-0601(1994)规定。上述刻线状的凹部的间隔Sm是通过使用光学显微镜(SONIC公司制“BS-D8000III”)观察夹层玻璃用中间膜的第1面和第2面(观察范围20mm×20mm),测定相邻的凹部的间隔,并算出相邻的凹部的最底部间的最短距离的平均值而得到的。
上述刻线状的凹部的底部的旋转半径R的优选下限为20μm、优选上限为250μm。上述刻线状的凹部的底部的旋转半径R若为该范围内,则在通过夹辊法制造夹层玻璃的情况下,更容易通过预压接时的压力压塌刻线状的凹部,发挥更优异的脱气性。上述刻线状的凹部的底部的旋转半径R的更优选下限为40μm、更优选上限为125μm。
上述刻线状的凹部的间隔Sm的优选下限为50μm、优选上限为1000μm。上述刻线状的凹部的间隔Sm若为该范围内,则在通过夹辊法制造夹层玻璃的情况下,更容易在预压接时发挥更优异的脱气性,且更容易通过该压力压塌刻线状的凹部。上述刻线状的凹部的间隔Sm的更优选下限为100μm,进一步优选下限为175μm,更优选上限为400μm,进一步优选上限为300μm。通过将上述刻线状的凹部的间隔设为上述下限以上,在真空袋方式中也能具有良好的脱气性。
上述刻线状的凹部的粗糙度(Rz)的优选下限为10μm、优选上限为80μm。通过将上述刻线状的凹部的粗糙度(Rz)设为该范围内,能够发挥优异的脱气性。上述刻线状的凹部的粗糙度(Rz)的更优选下限为20μm,更优选上限为65μm。进一步优选上限为50μm。
需要说明的是,本说明书中刻线状的凹部的粗糙度(Rz)由JIS B-0601(1994)规定,可以通过按照相对于刻线方向的凹部连续的方向横截的方式沿垂直方向测定而得到。在此,作为测定机可以使用例如小坂研究所公司制“Surfcorder SE300”等,可以在使用测定时的截止值为2.5mm、基准长度为2.5mm、将测定长度设为12.5mm,将预长度设为2.5mm,触诊针的进给速度为0.5mm/秒、触针形状的顶端半径为2μm、顶端角为60°的测定机的条件下测定。另外,测定时的环境为23℃和30RH%下。另外,测定的中间膜在测定时的环境下静置3小时以上后进行测定。
本发明的夹层玻璃用中间膜的上述凹凸的凸部的顶端的旋转半径R’的优选下限为15μm。由此,玻璃与夹层玻璃用中间膜间的摩擦力变大,通过夹辊法制造夹层玻璃时,能够更有效地防止在输送机上玻璃与夹层玻璃用中间膜错位。上述凸部的顶端的旋转半径R’的上限没有特别限定,但优选为100μm以下。由此,在层叠中间膜彼此时膜彼此也不会粘接,可操作性提高。上述凸部的顶端的旋转半径R’的更优选下限为30μm、更优选上限为80μm。
需要说明的是,上述凸部的顶端的旋转半径R’可以通过如下方法求出:将中间膜沿着与刻线状的凹部的方向垂直的方向、且为膜厚方向切断,使用显微镜(例如Olympus公司制“DSX-100”)观察该截面,以555倍的测定倍率拍摄,进一步在将拍摄图像放大显示成50μ/20mm的状态下,使用附属软件内的测量软件,将描绘与凸形状的顶点内接的圆时的该圆的半径作为该凸部的顶端的旋转半径。另外,测定时的环境为23℃和30RH%下。
本发明的夹层玻璃用中间膜优选含有热塑性树脂。
作为上述热塑性树脂,可以举出例如:聚偏二氟乙烯、聚四氟乙烯、偏二氟乙烯-六氟丙烯共聚物、聚三氟乙烯、丙烯腈-丁二烯-苯乙烯共聚物、聚酯、聚醚、聚酰胺、聚碳酸酯、聚丙烯酸酯、聚甲基丙烯酸酯、聚氯乙烯、聚乙烯、聚丙烯、聚苯乙烯、聚乙烯醇缩醛、乙烯-乙酸乙烯酯共聚物等。其中,优选聚乙烯醇缩醛或乙烯-乙酸乙烯酯共聚物,更优选聚乙烯醇缩醛。
上述聚乙烯醇缩醛可以通过例如用醛将聚乙烯醇(PVA)缩醛化来制造。上述聚乙烯醇缩醛优选为聚乙烯醇的缩醛化物。PVA的皂化度一般为70~99.9摩尔%的范围内。
为了得到上述聚乙烯醇缩醛的PVA的聚合度优选为200以上、更优选为500以上、进一步优选为1700以上、特别优选为2000以上、优选为5000以下、更优选为4000以下、更加优选为3000以下、进一步优选不足3000、特别优选为2800以下。上述聚乙烯醇缩醛优选为通过将聚合度为上述下限以上和上述上限以下的PVA缩醛化而得到的聚乙烯醇缩醛。若上述聚合度为上述下限以上,则夹层玻璃的耐贯通性变得更高。若上述聚合度为上述上限以下,则中间膜的成形变得容易。
PVA的聚合度表示平均聚合度。该平均聚合度通过依据JIS K6726“聚乙烯醇试验方法”的方法求出。作为上述醛,通常适合使用碳数为1~10的醛。作为上述碳数为1~10的醛,可以举出例如:甲醛、乙醛、丙醛、正丁基醛、异丁基醛、正戊醛、2-乙基丁醛、正己醛、正辛醛、正壬醛、正癸醛和苯甲醛等。其中,优选正丁醛、正己醛或正戊醛,更优选正丁醛。上述醛可以仅使用1种,也可以同时使用2种以上。
上述聚乙烯醇缩醛优选为聚乙烯醇缩丁醛。通过使用聚乙烯醇缩丁醛,中间膜相对于夹层玻璃部件的耐候性等变得更高。
本发明的夹层玻璃用中间膜优选含有增塑剂。
作为上述增塑剂,只要是通常用于夹层玻璃用中间膜的增塑剂就没有特别限定,可以举出例如:一元有机酸酯、多元有机酸酯等有机增塑剂;有机磷酸化合物、有机亚磷酸化合物等磷酸增塑剂等。
作为上述有机增塑剂,可举出例如:二-2-乙基己酸三乙二醇酯、二-2-乙基丁酸三乙二醇酯、二正庚酸三乙二醇酯、二-2-乙基己酸四乙二醇酯、二-2-乙基丁酸四乙二醇酯、二正庚酸四乙二醇酯、二-2-乙基己酸二乙二醇酯、二-2-乙基丁酸二乙二醇酯、二正庚酸二乙二醇酯等。其中,优选含有二-2-乙基己酸三乙二醇酯、二-2-乙基丁酸三乙二醇酯、或二正庚酸三乙二醇酯,更优选含有二-2-乙基己酸三乙二醇酯。
本发明的夹层玻璃用中间膜优选含有粘接力调节剂。
作为上述粘接力调节剂,适合使用例如碱金属盐或碱土金属盐。作为上述粘接力调节剂,可以举出例如:钾、钠、镁等的盐。
作为构成上述盐的酸,可举出例如:辛酸、己酸、2-乙基丁酸、丁酸、乙酸、甲酸等羧酸的有机酸,或盐酸、硝酸等无机酸。
本发明的夹层玻璃用中间膜根据需要可以含有抗氧化剂、光稳定剂、作为粘接力调节剂的改性硅油、阻燃剂、抗静电剂、耐湿剂、热射线反射剂、热射线吸收剂等添加剂。
本发明的夹层玻璃用中间膜的光泽度优选为35%以下。
本说明书中光泽度是指,使用精密光泽计(例如村上色彩研究所制“GM-26PRO”等),依据JIS Z 8741:1997测定的75度镜面光泽。光泽度为35%以下的中间膜具有微细的凹凸形状,能够抑制层叠膜彼此时的自粘力,提高可操作性。上述光泽度的更优选上限为20%以下、进一步优选上限为10%以下。光泽度为3%以上的情况下,能够在预压接时抑制微细的凹凸形状在膜与玻璃之间残留,通过高压釜加压加热压接后也能防止膜中残留气泡。
本发明的夹层玻璃用中间膜为多层结构的情况下,可举出例如如下具有优异的隔音性的夹层玻璃用中间膜(以下,也称为“隔音中间膜”。),其为了提高夹层玻璃的隔音性,将上述第1的树脂层作为保护层,将上述第2树脂层作为隔音层,用2个保护层夹持隔音层。
以下,对该隔音中间膜更具体地进行说明。
上述隔音中间膜中,上述隔音层具有赋予隔音性的作用。
上述隔音层优选含有聚乙烯醇缩醛X和增塑剂。
上述聚乙烯醇缩醛X可以通过用醛将聚乙烯醇缩醛化来制备。上述聚乙烯醇缩醛X优选为聚乙烯醇的缩醛化物。上述聚乙烯醇通常通过将聚乙酸乙烯酯皂化而得到。
上述聚乙烯醇的聚合度的优选下限为200、优选上限为5000。通过将上述聚乙烯醇的聚合度设为200以上,可以提高所得隔音中间膜的耐贯通性,通过设为5000以下,可以确保隔音层的成形性。上述聚乙烯醇的聚合度的更优选下限为500,更优选上限为4000。
用于将上述聚乙烯醇缩醛化的醛的碳数的优选下限为4,优选上限为6。通过将醛的碳数设为4以上,可以稳定含有充分量的增塑剂,可以发挥优异的隔音性能。另外,可以防止增塑剂的渗出。通过将醛的碳数设为6以下,容易合成聚乙烯醇缩醛X,可以确保生产率。
作为上述碳数为4~6的醛,可以是直链状的醛,也可以是支链状的醛,可举出例如正丁醛,正戊醛等。
上述聚乙烯醇缩醛X的羟基量的优选上限为30摩尔%。通过将上述聚乙烯醇缩醛X的羟基量设为30摩尔%以下,可以含有发挥隔音性所必要的量的增塑剂,可以防止增塑剂的渗出。上述聚乙烯醇缩醛X的羟基量的更优选上限为28摩尔%、进一步优选上限为26摩尔%、特别优选上限为24摩尔%、优选下限为10摩尔%、更优选下限为15摩尔%、进一步优选下限为20摩尔%。
上述聚乙烯醇缩醛X的羟基量是将羟基键合的亚乙基量除以主链的亚乙基总量而求得的摩尔分率以百分率(摩尔%)表示的值。上述羟基键合的亚乙基量可以通过例如依据JIS K6728“聚乙烯醇缩丁醛试验方法”的方法,上述聚乙烯醇缩醛X的羟基键合的亚乙基量从而求得。
上述聚乙烯醇缩醛X的缩醛基量的优选下限为60摩尔%、优选上限为85摩尔%。通过将上述聚乙烯醇缩醛X的缩醛基量设为60摩尔%以上,可以含有提高隔音层的疏水性、发挥隔音性所必要的量的增塑剂,可以防止增塑剂的渗出、白化。通过将上述聚乙烯醇缩醛X的缩醛基量设为85摩尔%以下,容易合成聚乙烯醇缩醛X,可以确保生产率。上述缩醛基量可以通过依据JIS K6728“聚乙烯醇缩丁醛试验方法”的方法测定上述聚乙烯醇缩醛X的缩醛基键合的亚乙基量从而求得。
上述聚乙烯醇缩醛X的乙酰基量的优选下限为0.1摩尔%,优选上限为30摩尔%。通过将上述聚乙烯醇缩醛X的乙酰基量设为0.1摩尔%以上,可以含有发挥隔音性所必要的量的增塑剂,可以防止渗出。另外,通过将上述聚乙烯醇缩醛X的乙酰基量设为30摩尔%以下,可以提高隔音层的疏水性,防止白化。上述乙酰基量的更优选下限为1摩尔%、进一步优选下限为5摩尔%、特别优选下限为8摩尔%、更优选上限为25摩尔%、进一步优选上限为20摩尔%。上述乙酰基量是将从主链的亚乙基总量中减去缩醛基键合的亚乙基量和羟基键合的亚乙基量后的值除以主链的亚乙基总量而求得的摩尔分率以百分率(摩尔%)表示的值。
尤其从使上述隔音层容易地含有发挥隔音性所必要的量的增塑剂出发,上述聚乙烯醇缩醛X优选为上述乙酰基量为8摩尔%以上的聚乙烯醇缩醛、或者上述乙酰基量不足8摩尔%并且缩醛基量为68摩尔%以上的聚乙烯醇缩醛。
上述隔音层中的增塑剂的含量相对于100质量份上述聚乙烯醇缩醛X的优选下限为45质量份、优选上限为80质量份。通过将上述增塑剂的含量设为45质量份以上,可发挥高隔音性,通过设为80质量份以下,可以防止发生增塑剂的渗出而夹层玻璃用中间膜的透明性、粘接性降低。上述增塑剂的含量的更优选下限为50质量份、进一步优选下限为55质量份、更优选上限为75质量份、进一步优选上限为70质量份。需要说明的是,上述隔音层中的增塑剂的含量可以是夹层玻璃制作前的增塑剂含量,也可以是夹层玻璃制作后的增塑剂含量。需要说明的是,夹层玻璃制作后的增塑剂的含量可以按照以下顺序来测定。在制作夹层玻璃后,在温度25℃、湿度30%的环境下静置4周。其后,利用液氮冷却夹层玻璃从而将玻璃与夹层玻璃用中间膜剥离。将所得到的保护层和隔音层沿厚度方向切断,在温度25℃、湿度30%的环境下静置2小时后,在保护层与隔音层之间放入手指或机械,在温度25℃、湿度30%的环境下剥离,对于保护层和隔音层分别得到10g的长方形的测定试料。对于测定试料,使用索氏萃取器以二乙醚萃取增塑剂12小时后,进行测定试料中的增塑剂的定量,求出保护层和中间层中的增塑剂的含量。
上述隔音层的厚度的优选下限为50μm。通过将上述隔音层的厚度设为50μm以上,可以发挥充分的隔音性。上述隔音层的厚度的更优选下限为70μm、进一步优选下限为80μm。需要说明的是,上限为没有特别限定,但是若考虑作为夹层玻璃用中间膜的厚度,则优选上限为150μm。
上述保护层具有防止隔音层所含大量的增塑剂渗出而夹层玻璃用中间膜与玻璃的粘接性降低的作用,还有赋予夹层玻璃用中间膜耐贯通性的作用。
上述保护层优选含有例如聚乙烯醇缩醛Y和增塑剂,更优选含有比聚乙烯醇缩醛X的羟基量更大的聚乙烯醇缩醛Y和增塑剂。
上述聚乙烯醇缩醛Y可以通过用醛将聚乙烯醇缩醛化来制备。上述聚乙烯醇缩醛Y优选为聚乙烯醇的缩醛化物。
上述聚乙烯醇通常通过将聚乙酸乙烯酯皂化而得到。另外,上述聚乙烯醇的聚合度的优选下限为200、优选上限为5000。通过将上述聚乙烯醇的聚合度设为200以上,可以提高夹层玻璃用中间膜的耐贯通性,通过设为5000以下,可以确保保护层的成形性。上述聚乙烯醇的聚合度的更优选下限为500、更优选上限为4000。
用于将上述聚乙烯醇缩醛化的醛的碳数的优选下限为3、优选上限为4。通过将醛的碳数设为3以上,夹层玻璃用中间膜的耐贯通性变高。通过将醛的碳数设为4以下,聚乙烯醇缩醛Y的生产率提高。
作为上述碳数为3~4的醛,可以是直链状的醛,也可以是支链状的醛,可举出例如正丁醛等。
上述聚乙烯醇缩醛Y的羟基量的优选上限为33摩尔%、优选下限为28摩尔%。通过将上述聚乙烯醇缩醛Y的羟基量设为33摩尔%以下,可以防止夹层玻璃用中间膜的白化。通过将上述聚乙烯醇缩醛Y的羟基量设为28摩尔%以上,夹层玻璃用中间膜的耐贯通性变高。
上述聚乙烯醇缩醛Y的缩醛基量的优选下限为60摩尔%、优选上限为80摩尔%。通过将上述缩醛基量设为60摩尔%以上,可以含有发挥充分的耐贯通性所必要的量的增塑剂。通过将上述缩醛基量设为80摩尔%以下,可以确保上述保护层与玻璃的粘接力。上述缩醛基量的更优选下限为65摩尔%、更优选上限为69摩尔%。
上述聚乙烯醇缩醛Y的乙酰基量的优选上限为7摩尔%。通过将上述聚乙烯醇缩醛Y的乙酰基量设为7摩尔%以下,可以提高保护层的疏水性,防止白化。上述乙酰基量的更优选上限为2摩尔%、优选下限为0.1摩尔%。需要说明的是,聚乙烯醇缩醛Y的羟基量、缩醛基量、和乙酰基量可以用与聚乙烯醇缩醛X相同的方法测定。
上述保护层中的增塑剂的含量相对于100质量份上述聚乙烯醇缩醛Y的优选下限为20质量份、优选上限为45质量份。通过将上述增塑剂的含量设为20质量份以上,可以确保耐贯通性,通过设为45质量份以下,可以防止增塑剂的渗出,防止夹层玻璃用中间膜的透明性和粘接性的降低。上述增塑剂的含量的更优选下限为30质量份、进一步优选下限为35质量份、更优选上限为43质量份、进一步优选上限为41质量份。从进一步提高夹层玻璃的隔音性出发,上述保护层中增塑剂的含量优选少于上述隔音层中增塑剂的含量。需要说明的是,上述保护层中的增塑剂的含量可以是夹层玻璃制作前的增塑剂含量,也可以是夹层玻璃制作后的增塑剂含量。需要说明的是,夹层玻璃制作后的增塑剂的含量可以通过与上述隔音层同样的顺序来测定。
从进一步提高夹层玻璃的隔音性出发,聚乙烯醇缩醛Y的羟基量优选大于聚乙烯醇缩醛X的羟基量,更优选大1摩尔%以上,进一步优选大5摩尔%以上,特别优选大8摩尔%以上。通过调整聚乙烯醇缩醛X和聚乙烯醇缩醛Y的羟基量,可以控制上述隔音层和上述保护层中增塑剂的含量,上述隔音层的玻璃化转变温度变低。其结果是,夹层玻璃的隔音性进一步提高。
另外,从夹层玻璃的隔音性进一步提高出发,相对于100质量份上述隔音层中的聚乙烯醇缩醛X的增塑剂的含量(以下,也称含量X。)优选多于相对于100质量份上述保护层中的聚乙烯醇缩醛Y的增塑剂的含量(以下,也称含量Y。),更优选多5质量份以上,进一步优选多15质量份以上,特别优选多20质量份以上。通过调整含量X和含量Y,上述隔音层的玻璃化转变温度变低。其结果是,夹层玻璃的隔音性进一步提高。
作为上述保护层的厚度的优选下限为200μm、优选上限为1000μm。通过将上述保护层的厚度设为200μm以上,可以确保耐贯通性。
上述保护层的厚度的更优选下限为300μm、更优选上限为700μm。
作为制造上述隔音中间膜的方法没有特别限定,例如,可以举出将上述隔音层和保护层通过挤出法、压延法、冲压法等通常的制膜法制膜为片状后进行层叠的方法等。
本发明的夹层玻璃用中间膜的制造方法没有特别限定,可以使用以往公知的制造方法。
作为在本发明中夹层玻璃用中间膜的至少一侧表面形成多个凹部和多个凸部的方法,可以举出例如压花辊法、压延辊法、异形挤出法、熔裂法等。其中,压花辊法是适宜的。
本发明的夹层玻璃用中间膜层叠于一对玻璃板之间的夹层玻璃也是本发明之一。
上述玻璃板可以使用通常所用的透明板玻璃。例如,可以举出浮法板玻璃、抛光板玻璃、模塑板玻璃(molded plate glass)、丝网玻璃、夹丝板玻璃、着色的平板玻璃、热射线吸收玻璃、热射线反射玻璃、生玻璃等无机玻璃。另外,也可以使用在玻璃的表面形成了紫外线遮蔽涂层的紫外线遮蔽玻璃。此外,也可以使用聚对苯二甲酸乙二醇酯、聚碳酸酯、聚丙烯酸酯等有机塑料板。
作为上述玻璃板,也可使用2种以上的玻璃板。例如,可举出在透明浮法板玻璃和生玻璃这样的着色的玻璃板之间层叠了本发明的夹层玻璃用中间膜的夹层玻璃。另外,作为上述玻璃板,也可使用2种以上厚度不同的玻璃板。
本发明的夹层玻璃可以通过夹辊法适宜地制造。
夹辊法中,用输送机输送在至少2片玻璃板之间层叠有夹层玻璃用中间膜的层叠体,同时使该层叠体通过加热区从而加热到一定的温度后,通过夹辊将玻璃与中间膜之间残留的空气捋出并除去,同时使之热压接,使层叠体的中间膜与玻璃间的空气减少而密合。
需要说明的是,用输送机输送上述层叠体时,优选使本发明的夹层玻璃用中间膜的上述刻线状的凹部的斜率相对于输送机的流动方向为55°以下。由此,能够防止在利用输送机移动时该层叠体中玻璃与夹层玻璃用中间膜发生错位,能够实现高生产效率。用输送机输送时的、本发明的夹层玻璃用中间膜的上述刻线状的凹部的斜率相对于输送机的流动方向更优选为45°以下,进一步优选为25°以下。
发明效果
根据本发明,可以提供即使利用夹辊法也能制造能够发挥高脱气性、不产生气泡而可视性高的夹层玻璃的夹层玻璃用中间膜、使用该夹层玻璃用中间膜的夹层玻璃。
具体实施方式
以下列举出实施例对本发明的方式进行更详细的说明,但本发明并不只限定于这些实施例。
(实施例1)
(1)夹层玻璃用中间膜的制备
相对于用正丁基醛将平均聚合度为1700的聚乙烯醇缩醛化而得到的聚乙烯醇缩丁醛(乙酰基量1摩尔%、缩丁醛基量69摩尔%、羟基量30摩尔%)100重量份,添加作为增塑剂的二-2-乙基己酸三乙二醇酯(3GO)40重量份、作为粘接力调节剂的双(2-乙基丁酸)镁和乙酸镁的50质量%:50质量%混合物以使膜中的镁浓度为50ppm,用混合辊充分地混炼,得到树脂组合物。
将所得到的树脂组合物使用挤出机挤出,由此得到厚度760μm的单层结构的夹层玻璃用中间膜。
首先,作为第一工序,在铁辊表面通过喷砂剂施加无规的凹凸后对辊进行砥石磨削,进一步使用更微细的喷砂剂在磨削后的平坦部施加微细的凹凸,从而具有粗大的主压花和微细的次压花,将此同形状的一对辊用作凹凸形状转印装置,在所得到的夹层玻璃用中间膜的两面转印无规的凹凸形状。作为此时的转印条件,夹层玻璃用中间膜的温度设为80℃、上述辊的温度设为145℃、线速设为10m/分钟、压线压设为10~200kN/m。
作为第二工序,将由使用三角形斜线型磨机对表面实施了雕刻加工的金属辊和具有65~75的JIS硬度的橡胶辊构成的一对辊用作凹凸形状转印装置,将所得到的夹层玻璃用中间膜通过该凹凸形状转印装置,在夹层玻璃用中间膜的一侧表面赋予底部连续的沟形状(刻线状)即凹部平行地等间隔形成的凹凸。作为此时的转印条件,夹层玻璃用中间膜的温度设为70℃、辊温度设为145℃、线速设为10m/分钟、压线压设为5~100kN/m。另外,测定刻线赋型后的膜厚,结果宽度方向的和流动方向的膜厚为760μm,最大厚度与最小厚度之差为25μm,将厚度分布沿测定方向每隔15cm分段,对每个区间记录最大厚度与最小厚度之差,结果差最大的区间的厚度差为10μm。
(2)夹层玻璃用中间膜的凹凸的评价
通过依据JIS B-0601(1994)的方法,测定所得到的夹层玻璃用中间膜的表面的刻线状的凹部的间隔Sm、旋转半径R和刻线状的凹部的粗糙度Rz。需要说明的是,测定方向设为相对于刻线的垂直方向,在截止值=2.5mm、基准长度=2.5mm、评价长度=12.5mm、触针的顶端半径=2μm、顶端角度=60°、测定速度=0.5mm/s的条件下进行测定。
另外,使用光学显微镜(SONIC公司制“BS-D8000III”),以观察范围20mm×20mm对夹层玻璃用中间膜的表面分别观察5个部位,测定相邻的凹部的间隔,在此基础上算出相邻的凹部的最底部间的最短距离的平均值,从而测定刻线状的凹部的间隔。
另外,对于夹层玻璃用中间膜,使用单刃剃刀(Feather Safety Razor Co.,Ltd制、FAS-10),沿着相对于刻线状的凹部的方向的垂直方向且平行于膜厚方向,按照不使切断面变形的方式,使剃刀不沿垂直于凹部的方向滑动,沿着平行于厚度方向的方向挤出从而切断,使用显微镜(Olympus公司制“DSX-100”)观察该截面。以208倍的测定倍率拍摄上述截面,进一步在将拍摄图像放大显示成50μm/20mm的状态下,求出描绘与刻线状的凹部的底部内接的圆时的该圆的半径(即旋转半径R)。第一工序后的膜表面的Rz为15μm。
关于夹层玻璃用中间膜的表面和背面的凹凸的测定值示于表1。
(实施例2~13、比较例1~4)
所使用的聚乙烯醇缩丁醛的乙酰基量、缩丁醛基量和羟基量按表1和表2所示变更,通过改变第一工序的压花辊的形状、三角形斜线型辊从而改变赋予的凹凸的形状,除此以外,与实施例1同样地制备夹层玻璃用中间膜。关于实施例和比较例中得到的夹层玻璃用中间膜的表面和背面的凹凸的测定值示于表1和表2。
(实施例14)
(保护层用树脂组合物的制备)
相对于聚乙烯醇缩丁醛树脂(羟基的含量30摩尔%、乙酰基化度1摩尔%、缩丁醛化度69摩尔%、平均聚合度1700)100重量份,添加作为增塑剂的二-2-乙基己酸三乙二醇酯(3GO)36重量份、作为粘接力调节剂的双(2-乙基丁酸)镁和乙酸镁的50质量%:50质量%混合物以使膜中的镁浓度成为50ppm,用混合辊充分混炼,得到保护层用树脂组合物。
(隔音层用树脂组合物的制备)
相对于聚乙烯醇缩丁醛树脂(羟基的含量23.5摩尔%、乙酰基化度12.5摩尔%、缩丁醛化度64摩尔%、平均聚合度2300)100重量份,添加作为增塑剂的二-2-乙基己酸三乙二醇酯(3GO)76.5重量份,用混合辊充分混炼,得到隔音层用树脂组合物。
(夹层玻璃用中间膜的制作)
通过将隔音层用树脂组合物和保护层用树脂组合物共挤出,从而得到宽度为100cm且沿厚度方向依次层叠有保护层(厚度350μm)、隔音层(厚度100μm)、保护层(厚度350μm)的三层结构的夹层玻璃用中间膜。
首先,作为第一工序,在铁辊表面通过喷砂剂施加无规的凹凸后对辊进行砥石磨削,进一步使用更微细的喷砂剂在磨削后的平坦部施加微细的凹凸,从而具有粗大的主压花和微细的次压花,将此同形状的一对辊用作凹凸形状转印装置,在所得到的夹层玻璃用中间膜的两面转印无规的凹凸形状。作为此时的转印条件,夹层玻璃用中间膜的温度设为80℃、上述辊的温度设为145℃、线速设为10m/分钟、压线压设为10~200kN/m。

(2)夹层玻璃用中间膜的凹凸的评价
通过依据JIS B-0601(1994)的方法,测定所得到的夹层玻璃用中间膜的表面的刻线状的凹部的间隔Sm、旋转半径R和刻线状的凹部的粗糙度Rz。需要说明的是,测定方向设为相对于刻线的垂直方向,在截止值=2.5mm、基准长度=2.5mm、评价长度=12.5mm、触针的顶端半径=2μm、顶端角度=60°、测定速度=0.5mm/s的条件下进行测定。

(3)增塑剂的含量的测定
制作夹层玻璃后,在温度25℃、湿度30%的环境下静置4周。其后,利用液氮冷却夹层玻璃从而将玻璃与夹层玻璃用中间膜剥离。将所得到的保护层和隔音层沿厚度方向切断,在温度25℃、湿度30%的环境下静置2小时后,在保护层与隔音层之间放入手指或机械,在温度25℃、湿度30%的环境下剥离,对于保护层和隔音层分别得到10g的长方形的测定试料。对于测定试料,使用索氏萃取器以二乙醚萃取增塑剂12小时后,进行测定试料中的增塑剂的定量,求出保护层和中间层中的增塑剂的含量。
(实施例15~22、比较例5~7)
所使用的聚乙烯醇缩丁醛的乙酰基量、缩丁醛基量和羟基量按表3所示变更,通过改变第一工序的压花辊的形状、三角形斜线型辊从而改变赋予的凹凸的形状,除此以外,与实施例14同样地制备夹层玻璃用中间膜。关于实施例和比较例中得到的夹层玻璃用中间膜的表面和背面的凹凸的测定值示于表3。
(评价)
对于实施例和比较例中得到的夹层玻璃用中间膜,通过以下方法进行评价。
将结果示于表1、表2和表3。
<利用夹辊法的评价>
(1)预压接后残留的压花形状的评价
将实施例和比较例中得到的夹层玻璃用中间膜在23℃、30RH%的环境下放置5小时后,供以后的操作。
将夹层玻璃用中间膜夹在两片透明玻璃板(纵15cm×横30cm×厚2.5mm)之间作为层叠体,利用第一夹辊(辊压力2kgf/cm2)进行1次脱气得到层叠体。进一步用辊式输送机输送该层叠体同时使其通过红外线烘箱内进行加热以使表面温度成为50℃后用第2夹辊(辊压力4kgf/cm2)进行2次脱气得到层叠体。
将所得到的层叠体进一步载置于辊式输送机上进行输送,使其通过红外线烘箱内进行加热以使层叠体的玻璃表面温度成为85℃后,通过第3夹辊(辊压力4kgf/cm2)进行挤压,从而将玻璃板与中间膜之间残留的空气脱气进行3次脱气,结束预压接。通过各夹辊时的夹辊间的间隙比层叠体的厚度窄1mm,夹辊的圆周速度设为5m/min。需要说明的是,在夹层玻璃用中间膜的表面形成的刻线状的凹部与输送机的流动方向的角度示于表1、表2和表3。
将预压接结束的层叠体浸渍于液氮内使其充分冷却从而使中间膜表面不残留玻璃地剥离玻璃,得到中间膜片。将所得到的中间膜片在23℃和30RH%下静置1小时后,对于中间膜片表面使用3维表面形状测定机(Bulker AXS公司制、Contour GT-K),测定残留的压花形状。需要说明的是,利用3维表面形状测定机的压花形状的测定在24小时以内进行。
测定点在距离用辊式输送机输送时的行进方向侧的玻璃端部10~20cm之间、距离左右的玻璃端部3cm的区域内测定20点。每个测定视野为1.3mm×1.3mm。
根据所得到的3维形状,利用附属于3维表面形状测定机的解析软件的“Multivision解析”测量残留的沟形状的体积。算出体积时的基准面设为玻璃与膜的剥离面,将Multivision解析条件内的“ZeroLevel”条件设为“BackGround”并调整“ByThreshold”项目的值而设定。
算出单位面积的平均沟体积,所测量的20点的平均超过1.5μm3/μm2(=μm)的评价为“×”,为1.0μm3/μm2(=μm)以上且1.5μm3/μm2(=μm)以下的评价为“〇”,低于1.0μm3/μm2(=μm)的评价为“〇〇”。需要说明的是,平均沟体积为同一点的表面和背面的沟体积的平均值。
(2)夹层玻璃的发泡的评价(条件1)
将实施例和比较例中得到的夹层玻璃用中间膜在23℃、30RH%的环境下放置5小时后,供以后的操作。
将夹层玻璃用中间膜夹在两片透明玻璃板(纵15cm×横30cm×厚2.5mm)之间作为层叠体,利用第一夹辊(辊压力2kgf/cm2)进行1次脱气得到层叠体。进一步用辊式输送机输送该层叠体同时使其通过红外线烘箱内进行加热以使表面温度成为50℃后用第2夹辊(辊压力4kgf/cm2)进行2次脱气得到层叠体。
将所得到的层叠体进一步载置于辊式输送机上进行输送,使其通过红外线烘箱内进行加热以使层叠体的玻璃表面温度成为85℃后,通过第3夹辊(辊压力4kgf/cm2)进行挤压,从而将玻璃板与中间膜之间残留的空气脱气进行3次脱气,结束预压接。通过各夹辊时的夹辊间的间隙比层叠体的厚度窄1mm,夹辊的圆周速度设为5m/min。需要说明的是,在夹层玻璃用中间膜的表面形成的刻线状的凹部与输送机的流动方向的角度示于表1、表2和表3。
(3)夹层玻璃的发泡的评价(条件2)
将实施例和比较例中得到的夹层玻璃用中间膜在23℃、30RH%的环境下放置5小时后,供以后的操作。
将夹层玻璃用中间膜夹在两片透明玻璃板(纵15cm×横30cm×厚2.5mm)之间作为层叠体,利用第一夹辊(辊压力2kgf/cm2)进行1次脱气得到层叠体。进一步用辊式输送机输送该层叠体同时使其通过红外线烘箱内进行加热以使表面温度成为70℃后用第2夹辊(辊压力4kgf/cm2)进行2次脱气得到层叠体。
通过各夹辊时的夹辊间的间隙比层叠体的厚度窄1mm,夹辊的圆周速度设为5m/min。需要说明的是,在夹层玻璃用中间膜的表面形成的刻线状的凹部与输送机的流动方向的角度示于表1、表2和表3。
(4)夹层玻璃的发泡的评价(条件3)
将实施例和比较例中得到的夹层玻璃用中间膜在23℃、30RH%的环境下放置5小时后,供以后的操作。
将夹层玻璃用中间膜夹在两片透明玻璃板(纵15cm×横30cm×厚2.5mm)之间作为层叠体,利用第一夹辊(辊压力2kgf/cm2)进行1次脱气得到层叠体。进一步用辊式输送机输送该层叠体同时使其通过红外线烘箱内进行加热以使表面温度成为60℃后用第2夹辊(辊压力4kgf/cm2)进行2次脱气得到层叠体。
通过各夹辊时的夹辊间的间隙比层叠体的厚度窄1mm,夹辊的圆周速度设为5m/min。需要说明的是,在夹层玻璃用中间膜的表面形成的刻线状的凹部与输送机的流动方向的角度示于表1、表2和表3。
使用高压釜装置,将夹层玻璃的发泡的评价的条件1~3中得到的层叠体以槽内压力13气压、槽内温度140℃维持20分钟后,将槽内温度冷却至40℃后,减压至压力变成1气压,制作夹层玻璃。
进一步将夹层玻璃在烘箱中以140℃保管2小时后,从烘箱取出自然冷却3小时后,目视观察夹层玻璃的外观。对于各20片检查玻璃板与夹层玻璃用中间膜之间产生发泡(气泡)的片数,判定是否在距离玻璃端部1cm以上的区域产生气泡。气泡片数为5片以下的情况评价为“〇”,发泡片数为6片以上的情况评价为“×”。
<利用真空脱气法的评价>
(利用真空袋方式的预压接后脱气性的评价)
将所得到的夹层玻璃用中间膜夹在两片透明玻璃板(纵15cm×横15cm×厚2.5mm)之间,切去突出的部分,得到层叠体。对所得到的层叠体在烘箱内进行预加热直到玻璃的表面温度成为50℃后,移至橡胶袋内,将橡胶袋与抽吸减压机连接,边在加热的同时保持在-600mmHg的减压下,边按照层叠体的温度(预压接温度)以18分钟变成90℃的方式进行加热,然后回到大气压结束预压接,得到预脱气后层叠体。
对于所得到的预脱气后层叠体,通过以下方法评价平行透光率。
即,依据JIS K 7105,使用浊度计(村上色彩技术研究所公司制、HM-150)测定预脱气后层叠体的平行透光率Tp(%)。
测定位置设为预脱气后层叠体的2条对角线交叉的中央部、从预脱气后层叠体的各顶点沿对角线方向离开5.6cm的4点合计5点,将其平均值设为Tp。
测定前以上述测定点为中心由层叠体切出不影响测定值的范围的尺寸,作为测定用样品。
需要说明的是,夹层玻璃的透明性的降低的原因是预压接时的脱气不良。因此,对于夹层玻璃用中间膜的脱气性而言,比起评价夹层玻璃的发泡性等,通过测定预脱气后层叠体的可见光透过率可以更精密地评价。

产业上的可利用性
根据本发明,即使利用夹辊法也能够提供能发挥高脱气性、不产生气泡而可视性高的夹层玻璃的夹层玻璃用中间膜、使用该夹层玻璃用中间膜的夹层玻璃。
Claims (4)
1.一种夹层玻璃用中间膜,其特征在于,所述夹层玻璃用中间膜在至少一侧的表面具有多个凹部和多个凸部,所述凹部具有底部连续的沟形状,相邻的所述凹部平行地规则排列,
所述底部连续的沟形状的凹部的底部的旋转半径R相对于所述底部连续的沟形状的凹部的间隔Sm的比率R/Sm×100为15%以上,
所述底部连续的沟形状的凹部的间隔Sm为300μm以下。
2.如权利要求1所述的夹层玻璃用中间膜,其特征在于,底部连续的沟形状的凹部的底部的旋转半径R为20μm~250μm。
3.如权利要求1或2所述的夹层玻璃用中间膜,其特征在于,底部连续的沟形状的凹部的间隔Sm为100μm~300μm。
4.一种夹层玻璃,其特征在于,权利要求1、2或3所述的夹层玻璃用中间膜层叠于一对玻璃板之间。
