技术领域
本发明涉及能够通过电子射线等进行杀菌处理,耐水性、低温密封性和柔软性优异的非织造布叠层体。
背景技术
聚乙烯非织造布与聚丙烯非织造布相比,柔软并且触感良好,热封性优异,而且,在电子射线、放射线等的照射后劣化的程度也低,因此作为医疗用袍、吸收性物品、各种物体的包装/担载用/背衬材料是适合的。
然而,一般而言聚乙烯与聚丙烯相比熔融纺丝性差,因此通过纺粘法、熔喷法而得到的聚乙烯非织造布,难以获得细的纤维,质地也差,因此其用途非常受限。作为使聚乙烯纤维的纤维直径细的尝试,可举出提高纺丝温度,但在该情况下,聚乙烯的一部分交联,有时引起凝胶化,成型稳定性不优异。
作为改良该缺陷的方法,提出了通过将聚乙烯纤维和高熔点的聚酯等的纤维从同一喷丝头并列地纺丝,来获得细的聚乙烯纤维的方法(专利文献1:日本特表2003-506582号公报)。然而,在该方法中,需要配置聚乙烯和聚酯的成型机并控制条件等,成型装置变得复杂,因此连续稳定生产可能会差。此外,通过该方法得到的无纺复合片材料,形成熔喷非织造布层的纤维为聚乙烯和聚酯接合而成的所谓并列型复合纤维,因此在熔喷非织造布层的表面出现复合纤维的聚酯部,因此在与纺粘非织造布叠层了的情况下有时压纹的样式差,耐起毛性差。
另外,作为获得平均纤维直径为5μm以下的熔喷/聚乙烯非织造布的方法,提出了使用以70/30~30/70的重量比包含重均分子量为21,000~45,000、熔体流动速率为15~250g/10分钟的聚乙烯和重均分子量为6,000~12,000的聚乙烯蜡的树脂组合物的方法(专利文献2:日本特许第3995885号公报)。然而,将通过该方法得到的熔喷/聚乙烯非织造布以单层作为医疗用袍、吸收性物品、各种物体的包装/担载用/背衬材料而使用的情况下的强度、耐水性、耐起毛性可能会不足。
在专利文献2中,为了改良熔喷/聚乙烯非织造布的耐摩耗性、耐起毛性,提出了将在聚乙烯中配合了重均分子量为6000~12000的聚乙烯蜡的树脂组合物与聚乙烯纺粘非织造布叠层使用的方法。然而,通过该方法而得到的聚乙烯非织造布叠层体也是耐水性的改良不充分。

发明内容
发明所要解决的课题
本发明的目的是获得即使为了将耐摩耗性(耐起毛性)维持得高而进行热压纹处理,耐水性(阻隔性)也不降低,抗拉强度和柔软性优异的非织造布叠层体。
用于解决课题的方法
本发明提供非织造布叠层体,其特征在于,是在熔喷非织造布(A)的至少一面叠层纺粘非织造布而成的,所述熔喷非织造布(A)包含乙烯系聚合物树脂组合物的纤维,所述乙烯系聚合物树脂组合物包含乙烯系聚合物(a)、和重均分子量小于6,000且软化点超过110℃的乙烯系聚合物蜡(b),所述纺粘非织造布包含由乙烯系聚合物(y)形成的纤维、或由乙烯系聚合物(y)与聚酯系聚合物(x)形成的纤维。
发明的效果
关于本发明的非织造布叠层体,柔软性、耐水性(阻隔性;阻止水、血液或包含细菌的水溶液透过的阻隔性)、耐摩耗性、抗拉强度优异。此外,关于本发明的非织造布叠层体,低温密封性优异,能够通过电子射线、γ射线等进行杀菌/灭菌处理。
具体实施方式
<乙烯系聚合物(a)>
作为形成构成本发明的非织造布叠层体的熔喷非织造布(A)的乙烯系聚合物组合物的成分之一的乙烯系聚合物(a)是乙烯的均聚物、或乙烯与其它α-烯烃的共聚物,通常为密度在0.870~0.980g/cm3范围内,优选在0.900~0.980g/cm3范围内,更优选在0.920~0.975g/cm3范围内,特别优选在0.940~0.970g/cm3范围内的以乙烯为主体的聚合物。
关于本发明涉及的乙烯系聚合物(a),通常为以高压法低密度聚乙烯、线型低密度聚乙烯(所谓LLDPE)、中密度聚乙烯、高密度聚乙烯等名称制造/销售的结晶性的树脂。
作为与乙烯共聚的其它α-烯烃,可举出丙烯、1-丁烯、1-戊烯、1-己烯、4-甲基-1-戊烯、1-辛烯、1-癸烯、1-十二碳烯、1-十四碳烯、1-十六碳烯、1-十八碳烯、1-二十碳烯等碳原子数3~20的α-烯烃等。这些乙烯系聚合物可以为单独的,也可以为二种以上的混合物。
在使用了密度比上述范围低的乙烯系聚合物的情况下,所得的熔喷非织造布的耐久性、耐热性、强度、经时稳定性可能会差。另一方面,在使用了密度超过上述范围的乙烯系聚合物的情况下,所得的熔喷非织造布有热封性、柔软性差的倾向。
在本发明中,乙烯系聚合物(a)的密度是,将190℃时的2.16kg荷重下的熔体流动速率(MFR)测定时所得的线料,在120℃进行1小时热处理,经1小时缓慢冷却到室温后,用密度梯度管测定而得到的数值。
关于本发明涉及的乙烯系聚合物(a),只要能够与后述乙烯系聚合物蜡(b)混合而制造熔喷非织造布,则没有特别限定,但从所得的纤维直径的粗细、纺丝性方面考虑,优选MFR(按照ASTM D 1238以荷重2.16kg、190℃测定)通常在10~250g/10分钟的范围内,优选在20~200g/10分钟的范围内,进一步优选在50~150g/10分钟的范围内。
本发明涉及的乙烯系聚合物(a)能够使用通过各种公知的制造方法,例如,高压法、使用齐格勒催化剂或金属茂催化剂而得到的中低压法来获得的聚合物,其中,在使用了通过利用金属茂系催化剂的聚合而得到的乙烯系聚合物的情况下,可以使所得的聚合物的半结晶化时间变长,使叠层体的耐水压变高,因此优选。
<乙烯系聚合物蜡(b)>
作为形成构成本发明的非织造布叠层体的熔喷非织造布(A)的乙烯系聚合物组合物的成分之一的乙烯系聚合物蜡(b),重均分子量(Mw)小于6,000,优选在1,000以上且小于6,000的范围内。
本发明涉及的乙烯系聚合物蜡(b)为与上述乙烯系聚合物(a)相比分子量低,即,蜡状的聚合物。
在使用了Mw超过上述范围的乙烯系聚合物蜡的情况下,所得的熔喷非织造布的纤维无法充分地细,因此耐水性的改良可能会不充分。
本发明涉及的乙烯系聚合物蜡(b)是按照JIS K2207测得的软化点超过110℃的物质,优选为115℃以上。在软化点为110℃以下的情况下,在将所得的熔喷非织造布与纺粘非织造布叠层时的压纹热压接时纤维易于熔化,结果是耐水性变差,因此不优选。软化点的上限没有特别限制,通常为145℃以下。
本发明涉及的乙烯系聚合物蜡(b),只要满足上述的重均分子量和软化点的范围,则可以为乙烯的均聚物、或乙烯与碳原子数3~20的α-烯烃的共聚物中的任一种。在使用了乙烯均聚物的情况下,与上述乙烯系聚合物(a)的混炼性优异,并且纺丝性优异。此外,乙烯系聚合物蜡可以为单独的,也可以为其二种以上的混合物。
本发明涉及的乙烯系聚合物蜡(b)的重均分子量为由GPC测定而求出的值,是在以下的条件下测得的值。另外,重均分子量使用市售的单分散标准聚苯乙烯制成标准曲线,基于下述的换算法来求出。

本发明涉及的乙烯系聚合物蜡(b)的按照JIS K6760测得的密度没有特别限定,通常在0.890~0.980g/cm3的范围内,优选在0.910~0.980g/cm3的范围内,更优选在0.920~0.980g/cm3的范围内,特别优选在0.940~0.980g/cm3的范围内。如果使用在这样的密度范围内的乙烯系聚合物蜡(b),则与上述乙烯系聚合物(a)的混炼性优异,并且纺丝性、经时稳定性优异,而且在将所得的熔喷非织造布与纺粘非织造布叠层时的压纹热压接时纤维难以熔化,因此优选。
本发明涉及的乙烯系聚合物蜡(b)可以为通过利用通常使用的低分子量聚合物的聚合的制造方法、或将高分子量的乙烯系聚合物通过加热降解使分子量降低的方法等中的任一方法而制造的物质,没有特别限制。
<乙烯系聚合物组合物>
形成本发明涉及的熔喷非织造布(A)的乙烯系聚合物组合物为包含上述乙烯系聚合物(a)和上述乙烯系聚合物蜡(b)的组合物。本发明涉及的乙烯系聚合物组合物通过包含乙烯系聚合物蜡(b),可以使所得的熔喷非织造布的平均纤维直径变细,但在乙烯系聚合物蜡(b)的量少的情况下,可能无法使平均纤维直径变细,另一方面,如果乙烯系聚合物蜡(b)的量过多,则纺丝化可能会变得困难,此外,所得的纤维的强度可能会变低,因此乙烯系聚合物(a)与乙烯系聚合物蜡(b)的比例,以(a)/(b)的重量比计优选为20/80~80/20的比例,特别优选为30/70~70/30的比例。
本发明涉及的乙烯系聚合物组合物的半结晶化时间通常为87秒以上,优选为92秒以上,更优选为97秒以上,进一步优选为102秒以上,特别优选为107秒以上,最优选为150秒以上。本发明涉及的乙烯系聚合物组合物的半结晶化时间的上限没有特别限定。
本发明中的半结晶化时间通过以下的方法来测定。使用差示扫描量热测定装置(perkinelmer社制,DSC7),放置试样约5mg,在200℃的状态下放置5分钟,从而使试样完全熔融。然后,以320℃/分钟的降温速度骤冷到115℃进行等温结晶化。将从冷却开始到结晶化热达到总发热量的1/2的时间设为半结晶化时间。
半结晶化时间满足上述范围的乙烯系聚合物组合物,虽然与乙烯系聚合物组合物中的乙烯系聚合物(a)和乙烯系聚合物蜡(b)的重量比、乙烯系聚合物蜡(b)的分子量有关,但通过形成乙烯系聚合物组合物的乙烯系聚合物(a)和乙烯系聚合物蜡(b)中的至少任一种使用利用金属茂催化剂而得到的聚合物来获得。
本发明涉及的乙烯系聚合物组合物的制造中,能够适合使用以往公知的催化剂,例如日本特开昭57-63310号公报、日本特开昭58-83006号公报、日本特开平3-706号公报、日本特许3476793号公报、日本特开平4-218508号公报、日本特开2003-105022号公报等所记载的镁担载型钛催化剂、国际公开第01/53369号小册子、国际公开第01/27124号小册子、日本特开平3-193796号公报或日本特开平02-41303号公报中所记载的金属茂催化剂等。
本发明涉及的乙烯系聚合物组合物优选包含过渡金属化合物。包含过渡金属化合物的组合物通过形成乙烯系聚合物组合物的乙烯系聚合物(a)和乙烯系聚合物蜡(b)中的至少任一种使用利用金属茂催化剂而得到的聚合物来获得。作为过渡金属化合物,可举出金属茂催化剂所包含的锆、钛、铪化合物等。
乙烯系聚合物组合物中的过渡金属化合物所包含的过渡金属的总含量通常为2ppm以下,优选为1ppm以下,进一步优选为0.5ppm以下,最优选为0.3ppm以下。过渡金属的总含量通过将试样采集到氟树脂制容器中,添加超高纯度硝酸后进行微波分解,通过ICP质谱分析法(ICP-MS法)来算出。
本发明涉及的乙烯系聚合物组合物中,在不损害本发明的目的的范围内,根据需要可以配合其它聚合物、着色剂、稳定剂、成核剂等配合剂等。这里,作为任意地配合的成分,可举出例如,以往公知的耐热稳定剂、耐候稳定剂等各种稳定剂、抗静电剂、亲水剂、疏水剂、成核剂、增滑剂、抗粘连剂、防雾剂、润滑剂、染料、颜料、天然油、合成油等。
作为稳定剂,可以举出例如,2,6-二-叔丁基-4-甲基-苯酚(BHT)等防老剂;四[亚甲基-3-(3,5-二-叔丁基-4-羟基苯基)丙酸酯]甲烷、β-(3,5-二-叔丁基-4-羟基苯基)丙酸烷基酯、2,2’-草酰胺双[乙基-3-(3,5-二-叔丁基-4-羟基苯基)丙酸酯]、Irganox 1010(受阻酚系抗氧化剂:商品名)等酚系抗氧化剂;硬脂酸锌、硬脂酸钙、1,2-羟基硬脂酸钙等脂肪酸金属盐;甘油单硬脂酸酯、甘油二硬脂酸酯、季戊四醇单硬脂酸酯、季戊四醇二硬脂酸酯、季戊四醇三硬脂酸酯等多元醇脂肪酸酯等。此外,也可以组合使用它们。
此外,可以含有二氧化硅、硅藻土、氧化铝、氧化钛、氧化镁、浮石粉、浮石球、氢氧化铝、氢氧化镁、碱式碳酸镁、白云石、硫酸钙、钛酸钾、硫酸钡、亚硫酸钙、滑石、粘土、云母、石棉、硅酸钙、蒙脱石、膨润土、石墨、铝粉、硫化钼等填充剂。
本发明涉及的乙烯系聚合物组合物可以将乙烯系聚合物(a)、乙烯系聚合物蜡(b)与其它根据需要使用的这些任意成分使用各种公知的方法进行混合。
<熔喷非织造布(A)>
构成本发明的非织造布叠层体的熔喷非织造布(A)为由上述乙烯系聚合物组合物得到的熔喷非织造布,形成熔喷非织造布的纤维的平均纤维直径通常为10μm以下,为了获得低目付且阻隔性更优异的熔喷非织造布,优选在0.5~8μm的范围内,更优选在1~5μm的范围内,进一步优选在1~4μm的范围内,特别优选在2~3.5μm的范围内。
如果平均纤维直径在上述范围内,则所得的熔喷非织造布的均匀性良好,成为阻隔性优异的非织造布。
本发明涉及的熔喷非织造布(A)通常目付在0.5g/m2以上的范围内,优选在10~50g/m2的范围内,更优选在15~45g/m2的范围内,进一步优选在20~40g/m2的范围内。如果目付过低,则可能所得的非织造布叠层体的耐水压变低,阻隔性差。目付的上限没有特别限定,但如果目付过高,则有所得的非织造布叠层体的柔软性差的倾向。另一方面,在用于高的阻隔性不怎么必要,主要要求柔软性、热封性、轻量性,例如,卫生材料等用途的情况下,只要使目付的范围为0.5~5g/m2的范围,更优选为0.5~3g/m2的范围即可。
<熔喷非织造布的制造方法>
本发明涉及的熔喷非织造布(A)能够使用上述乙烯系聚合物组合物,使用公知的熔喷非织造布的制造方法来制造。具体而言,例如,可以通过将乙烯系聚合物组合物用挤出机等熔融混炼,将该熔融物从具有纺丝喷嘴的喷丝头排出,并且用从喷丝头的周围喷射的高速/高温的空气流喷吹,在捕集带上作为自粘接性的微纤维而堆积成规定的厚度来制造织物的熔喷法来进行。此时,根据需要,接着可以进行交织处理。
作为将堆积的织物进行交织处理的方法,例如,可以适当使用:使用压纹辊进行热压纹处理的方法、通过超声波进行熔合的方法、使用水喷射使纤维交织的方法、通过热空气流通进行熔合的方法、使用针刺的方法等各种方法。在获得本发明的非织造布叠层体的情况下,从叠层时的简便性考虑优选进行热压纹处理的方法。
<乙烯系聚合物(y)>
作为形成构成本发明的非织造布叠层体的纺粘非织造布的纤维的成分之一的乙烯系聚合物(y),为与上述乙烯系聚合物(a)同样的树脂,为乙烯的均聚物、或乙烯与其它α-烯烃的共聚物,是通常密度在0.870~0.990g/cm3的范围内,优选在0.900~0.980g/cm3的范围内,更优选在0.910~0.980g/cm3的范围内的以乙烯为主体的聚合物。
本发明涉及的乙烯系聚合物(y)为通常以高压法低密度聚乙烯、线型低密度聚乙烯(所谓LLDPE)、中密度聚乙烯、高密度聚乙烯等名称制造/销售的结晶性的树脂。
作为与乙烯共聚的其它α-烯烃,可举出丙烯、1-丁烯、1-戊烯、1-己烯、4-甲基-1-戊烯、1-辛烯、1-癸烯、1-十二碳烯、1-十四碳烯、1-十六碳烯、1-十八碳烯、1-二十碳烯等碳原子数3~20的α-烯烃等。这些乙烯系聚合物可以为单独的,也可以为二种以上的混合物。
本发明涉及的乙烯系聚合物(y),只要能够制造纺粘非织造布,则没有特别限定,从纺丝性方面考虑,优选MFR(按照ASTM D1238,以荷重2.16kg、190℃测定)通常在0.5~150g/10分钟的范围内,优选在10~150g/10分钟的范围内。
本发明涉及的乙烯系聚合物(y)与上述乙烯系聚合物(a)同样地,能够使用通过各种公知的制造方法,例如,高压法、使用齐格勒催化剂或金属茂催化剂而得到的中低压法来获得的聚合物。
本发明涉及的乙烯系聚合物(y)中,可以以0.1~0.5重量%的比例配合由油酸酰胺、芥酸酰胺、硬脂酸酰胺等脂肪酸酰胺构成的增滑剂。如果在乙烯系聚合物(y)中配合增滑剂,则所得的纺粘非织造布的耐起毛性、柔软性进一步改良。
<聚酯(x)>
形成构成本发明的非织造布叠层体的纺粘非织造布的纤维的成分之一的聚酯(x),为作为纺粘非织造布的原料使用的公知的聚酯,具体而言,可以例示聚对苯二甲酸乙二醇酯、聚对苯二甲酸丁二醇酯、聚对苯二甲酸丙二醇酯、以及它们的共聚物、三元共聚物等。
本发明涉及的聚酯(x),只要能够与上述乙烯系聚合物(y)复合而制造纺粘非织造布,则分子量没有特别限定,只要是在通常市售或工业上利用的聚酯中特别是作为纤维用而市售并利用的聚酯即可,具体而言,优选特性粘度为0.50~1.20的范围的聚酯。
在本发明涉及的聚酯(x)和/或乙烯系聚合物(y)中,在不损害本发明的目的的范围内,可以配合其它聚合物、着色剂、耐热稳定剂、耐候稳定剂等各种稳定剂、抗静电剂、亲水剂、疏水剂、成核剂、增滑剂、抗粘连剂、防雾剂、润滑剂、染料、颜料、天然油、合成油等等。
<纺粘非织造布>
构成本发明的非织造布叠层体的纺粘非织造布是包含由乙烯系聚合物(y)形成的纤维、或由乙烯系聚合物(y)与聚酯系聚合物(x)形成的纤维的非织造布。
作为本发明涉及的纺粘非织造布,在使用由乙烯系聚合物(y)形成的纤维的情况下,可以为由该乙烯系聚合物(y)单独形成的纤维(单一纤维),也可以为至少乙烯系聚合物(y)形成纤维表面的一部分的复合纤维。
作为本发明涉及的纺粘非织造布,在使用了乙烯系聚合物(y)单独的纤维(单一纤维)的情况下,可获得富于柔软性的非织造布叠层体。
关于本发明涉及的纺粘非织造布,从所得的非织造布叠层体的柔软性、强度的观点考虑,优选形成纺粘非织造布的纤维为至少乙烯系聚合物(y)形成纤维表面的一部分而成的由上述聚酯(x)与上述乙烯系聚合物(y)形成的复合纤维。
本发明涉及的纺粘非织造布的目付通常在5~50g/m2的范围内,优选在10~25g/m2的范围内。
形成本发明涉及的纺粘非织造布的纤维的平均纤维直径通常在5~30μm(约0.2~7旦尼尔)的范围内,优选在10~20μm的范围内。
<复合纤维>
形成本发明涉及的纺粘非织造布的复合纤维,只要在复合纤维的表面的一部分露出乙烯系聚合物(y),则复合纤维的形状没有特别限定。通过在复合纤维的表面的一部分露出乙烯系聚合物(y),从而与上述熔喷非织造布(A)的粘接性优异。
在这些复合纤维中,复合纤维的截面更优选以聚酯(x)与乙烯系聚合物(y)的重量比〔(x)/(y)〕计在5/95~95/5的范围内,特别优选在20/80~80/20的范围内。如果聚酯系聚合物(x)与乙烯系聚合物(y)的比例在该范围内,则所得的纺粘非织造布的强度与柔软性的平衡优异,因此优选。
作为本发明涉及的复合纤维,优选为由包含聚酯系聚合物(x)的芯部与包含乙烯系聚合物(y)的鞘部形成的同芯或偏芯的芯鞘型复合纤维、或由聚酯系聚合物(x)和乙烯系聚合物(y)形成的并列型复合纤维。
<纺粘非织造布的制造方法>
本发明涉及的纺粘非织造布能够通过公知的纺粘非织造布的制造方法来制造。具体而言,例如,有将上述乙烯系共聚物(y)单独熔融纺丝而制造纺粘非织造布的方法。此外,在将上述聚酯(x)与上述乙烯系共聚物(y)复合化而使用复合纤维的情况下,通过将上述聚酯(x)与上述乙烯系共聚物(y)在所希望的范围内,各自用不同挤出机等熔融,使各熔融物从具有以形成所希望的复合结构而排出的方式构成的纺丝喷嘴的喷丝头排出进行纺丝的熔融纺丝法,将长纤维长丝进行纺丝,接下来,将纺出的长丝通过冷却流体来冷却,通过拉伸空气对长丝施加张力而形成所希望的纤度。然后,将纺丝后的长丝捕集到捕集带上而堆积成规定的厚度后,进行交织处理而获得纺粘非织造布。作为进行交织处理的方法,可举出与熔喷非织造布同样的方法,其中,优选为热压纹处理。进行热压纹处理的情况下的压纹面积率虽然可适当确定,但通常优选为5~35%。
<非织造布叠层体>
本发明的非织造布叠层体是在上述熔喷非织造布(A)的至少一面叠层包含上述纤维的纺粘非织造布而成的。
本发明的非织造布叠层体通过叠层上述熔喷非织造布(A)和包含上述纤维的纺粘非织造布,可获得柔软性、阻隔性(具有高耐水度的性质)、强度、耐久性、均匀性和布状外观与手感优异的非织造布叠层体。
本发明的非织造布叠层体只要是至少一方的表面层为由纺粘非织造布形成的层,则没有特别限定,但优选为纺粘非织造布层/熔喷非织造布(A)层、纺粘非织造布层/熔喷非织造布(A)层/纺粘非织造布层的层构成的叠层体。
本发明的非织造布叠层体的目付可以根据非织造布叠层体的用途、要求的品质、经济性等而适当选择,但通常在6~150g/m2的范围内,更优选在11~120g/m2的范围内,进一步优选在15~100g/m2的范围内,最优选在15~70g/m2的范围内。
本发明的非织造布叠层体是在上述熔喷非织造布(A)的至少一面叠层包含上述纤维的纺粘非织造布而成的,由于任一非织造布都包含乙烯系聚合物,因此在将熔喷非织造布(A)和纺粘非织造布通过热压纹处理等而接合时,可以容易地接合,所得的非织造布叠层体的层间粘接强度优异。
本发明的非织造布叠层体对于灭菌时、杀菌时照射的电子射线、γ射线的稳定性也优异。
本发明的非织造布叠层体的均匀性良好,透气性、阻隔性和柔软性优异。而且,由于一面或两面的表面层由纺粘非织造布层形成,因此强度、耐久性、耐摩耗性、耐起毛性也优异。
关于本发明的非织造布叠层体,作为柔软性的指标的悬臂值通常为100mm以下,优选为90mm以下,进一步优选为80mm以下,耐水压通常为350mmAq以上,优选为500mmAq以上,更优选为600mmAq以上,最优选为650mmAq以上。
本发明的非织造布叠层体根据需要可以实施疏水加工。疏水加工可以通过涂布氟系疏水剂等疏水剂、通过预先将疏水剂作为添加剂而混合在树脂原料中成型非织造布来进行。疏水剂的附着率(添加率)为0.5~5.0重量%是适当的。作为拒醇性的赋予方法,可举出例如,使氟系加工剂以0.01~3重量%的附着率附着于非织造布(b)等。该情况下的加工剂的附着方法、干燥方法没有特别限定,作为加工剂的附着方法,有通过喷射进行吹送的方法、浸渍在加工剂浴中并用轧液机进行轧液的方法、使用涂布的方法等,作为干燥方法,有使用热风干燥器的方法、使用拉幅机的方法、与发热体接触的方法等。
由此,在例如将非织造布叠层体用于医疗用袍等的情况下,水和醇都不渗透,即使在进行了醇消毒的情况下阻隔性也高。
此外,本发明的非织造布叠层体可以赋予抗静电性。作为抗静电性的赋予方法,可举出涂布适当的抗静电性赋予剂,例如,脂肪酸酯、季铵盐等的方法或作为添加剂混合在树脂原料中成型非织造布等。作为抗静电性的程度,优选在20℃、40%RH的气氛下通过JIS L1094C法所示的方法为1000V以下(摩擦布为棉布。)。作为抗静电性的程度,优选在20℃、40%RH的气氛下通过JIS L 1094C法所示的方法为1000V以下(摩擦布为棉布。)。
由此,例如在将非织造布叠层体用于医疗用袍等的情况下,能够使穿着感觉良好。
关于本发明的非织造布叠层体,在不妨碍本发明的目的的范围内,可以进一步叠层棉花、铜氨纤维、人造丝、聚烯烃系纤维、聚酰胺系纤维、聚酯系纤维等短纤维、长纤维非织造布。
本发明的非织造布叠层体可以应用于卫生材料、生活材料、工业材料、医疗用材料全体。特别是由于柔软性、透气性和阻隔性优异,因此可以适合用于纸尿布、生理用卫生巾、敷布材等的基布、床罩等的原材料。而且,由于由聚乙烯系、聚酯系构成,因此对灭菌时、杀菌时照射的电子射线、γ射线也稳定,可以特别适合用作在医院等中使用的袍、帽、口罩、消毒盖布等的原材料。进一步由于热封性等后加工性良好,因此也能够应用于脱氧剂、怀炉、温敷布、口罩、CD(光盘)袋、食品包装材、衣服罩等生活材料全体。基于同样的理由,也可以适合用作汽车内装材、各种背衬材。此外,由于由细纤维构成,因此作为液体过滤器、空气过滤器材料也能够广泛适用。
<非织造布叠层体的制造方法>
本发明的非织造布叠层体的制造方法只要是可以将熔喷非织造布(A)和纺粘非织造布一体化而形成叠层体的方法,就没有特别限定。
具体而言,例如,可以采用下述方法,但是不限定于这些方法。
(i)在预先获得的纺粘非织造布上,使由通过熔喷法而获得的乙烯系聚合物组合物获得的纤维直接堆积而形成熔喷非织造布(A)后,使纺粘非织造布和熔喷非织造布通过热压纹等熔合而制造2层的叠层体的方法,
(ii)使由通过熔喷法而获得的乙烯系聚合物组合物获得的纤维直接堆积在预先获得的纺粘非织造布上而形成熔喷非织造布(A),进而使通过纺粘法而形成的纤维直接堆积在上述熔喷非织造布(A)上而形成纺粘非织造布后,使纺粘非织造布、熔喷非织造布(A)和纺粘非织造布熔合而制造三层的叠层体的方法,
(iii)使预先获得的纺粘非织造布和另行制造的熔喷非织造布(A)重叠,通过加热加压而使两非织造布熔合而制造叠层体的方法,
(iv)使预先获得的纺粘非织造布和另行制造的熔喷非织造布(A),通过热熔粘接剂、溶剂系粘接剂等粘接剂进行粘接而制造叠层体的方法等。
关于本发明的非织造布叠层体,虽然有将熔喷非织造布(A)与纺粘非织造布的接触面的整面热熔合的方法、将接触面的一部分热熔合的方法,但是优选通过热压纹加工法将各非织造布层的接触面的一部分熔合,该情况下的熔合面积(压纹面积率:其相当于压纹辊的刻印面积)优选为接触面积的5~35%,进一步优选为10~30%。如果熔合面积在上述的范围内,则成为粘接强度与柔软性的平衡优异的非织造布叠层体。此外,为了将所得的非织造布叠层体的耐水性维持得高,最优选通过热压纹加工而叠层的方法。如果熔合面积小于5%,则所得的非织造布叠层体的耐起毛性可能会差,在超过35%的情况下所得的非织造布叠层体的柔软性可能会差。在进行热压纹加工的情况下,压纹温度虽然与压纹加工时的线速度、压接压力有关,但是一般在85~120℃的范围内。如果压纹温度小于85℃,则所得的非织造布叠层体的耐起毛性可能会差,如果超过120℃,则所得的非织造布叠层体的柔软性可能会差,此外,非织造布叠层体由于热而受到破坏,结果是耐水性可能会差。
作为通过热熔合将非织造布彼此熔合以外的方法,有通过粘接剂将纺粘非织造布与熔喷非织造布(A)粘接的方法。作为在该方法中使用的热熔粘接剂,可举出例如乙酸乙烯酯系、聚乙烯醇系等树脂系粘接剂、苯乙烯-丁二烯系、苯乙烯-异戊二烯系等橡胶系粘接剂等。此外,作为溶剂系粘接剂,可举出例如苯乙烯-丁二烯系、苯乙烯-异戊二烯系、氨基甲酸酯系等橡胶系粘接剂、乙酸乙烯酯、氯乙烯等树脂系的有机溶剂或水性乳液粘接剂等。在这些粘接剂中,从不损害作为纺粘非织造布的特性的手感方面考虑,优选为苯乙烯-异戊二烯系、苯乙烯-丁二烯系等橡胶系的热熔粘接剂。
实施例
以下,举出本发明的实施例和比较例,更具体地说明本发明。此外,以下的实施例和比较例中的熔喷非织造布、纺粘非织造布或非织造布叠层体的各物性的测定通过下述的方法进行。
(1)平均纤维直径
从所得的非织造布采集试样片,使用扫描型电子显微镜,以倍率1000倍进行观察,测定构成纤维的30根的纤维直径(μm),求出平均值。
(2)目付
按照JIS L 1096‐1990的6.4.2项的“标准状态下的每单位面积的质量”进行测定。从所得的非织造布采集100cm2的圆形试验片。关于采集部位,在机械方向(MD)上为任意的部位,在与机械方向正交的方向(CD)上除去非织造布样品的两端20cm,在直线上以均匀间隔形成20处。对于采集的各试验片,使用上皿电子天平(岛津制作所制,EB‐330型),分别测定质量(g),求出各试验片的质量(g)的平均值。由求出的平均值换算成每1m2的质量(g),将小数点第2位四舍五入而作为各非织造布样品的目付(g/m2)。
(3)抗拉强度的评价
从非织造布叠层体采集宽度25mm×长度250mm的试验片,在夹盘间距离50mm、拉伸速度100mm/分钟的条件下,进行机械方向(MD)和与机械方向正交的方向(CD)的两方向的拉伸试验,将最大拉伸荷重作为抗拉强度(N/25mm)。测定5次求出5次的平均值。
(4)耐水性(阻隔性)
按照JIS L 1096所规定的A法(低水压法),测定非织造布叠层体的耐水压,作为耐水性(阻隔性)的指标。
(5)悬臂值的测定(硬挺度)
按照JIS L 1096(6.19.1A法项),在JIS Z 8703(试验部位的标准状态)所规定的温度20±2℃、湿度65±2%的恒温室内,从非织造布叠层体在机械方向(MD)上采集5片宽度20mm×长度150mm的试验片,在具有45°斜面的表面光滑的水平台上将试验片的短边与刻度尺基线一致地放置。接下来,通过手动使试验片沿斜面方向缓缓地滑动而试验片的一端的中央点与斜面相接时通过刻度尺读出另一端的位置的移动长度。硬挺度(硬挺性)以试验片的移动的长度(mm)表示,分别对5片的表面和里面进行测定,以平均值表示。这样的采用所谓45°悬臂法进行的测定中,硬挺度越低,则判断为非织造布越有柔软性。在衣料用用途的情况下,硬挺度的值为100mm以下的情况下,判断为柔软性良好。但是,必要的柔软性根据使用目的等而不同,因此不一定限制于该数值。
(6)耐起毛性的评价
从非织造布叠层体采集40片300mm(纵向:MD)×25mm(横向:CD)的试验片,使用JIS L 0849-2004的5的5.1的b所记载的装置“摩擦试验器II形(学振形)”进行评价。具体而言,作为该装置使用大荣科学精器社制RT-100型,使摩擦子的荷重为200g,使用包装用胶带(布)No.314(rinrei-tape社制),以该胶带的粘着面与试验片的测定面可以摩擦的方式进行设置。此时,为了防止测定中试验片偏离,使砂纸“400号”的摩擦面向上而安装于装置的台上,进而将试验片以评价面向上的方式放置在摩擦面上,安装在测定装置的台上。在安装试验片后,使试验片的测定面与胶带的非粘着面往复摩擦50次。观察试验片的摩擦面,关于耐起毛性,采用以下的基准打分进行评价。
1分:无起毛。
2分:在一处开始形成小的毛球的程度地起毛。
3分:开始形成清晰的毛球,而且可见多个小的毛球。
4分:清晰可见大的毛球,在多处纤维开始浮起。
5分:纤维剥落严重以至于试验片变薄。
6分:纤维剥落以至于试验片破损。
(实施例1)
<熔喷非织造布的制造>
使用利用金属茂催化剂得到的乙烯-1-己烯共聚物〔(株)primepolymer社制,制品名:Evolue H SP50800P,密度:0.951g/cm3,MFR:135g/10分钟〕50重量份、和利用金属茂催化剂得到的乙烯系聚合物蜡〔三井化学(株)制,制品名Excerex10500,密度:0.960g/cm3,重均分子量:1,300,软化点119℃〕50重量份的混合物,从具有0.4mmφ、360孔的喷嘴的喷丝头,以每单孔为0.7g/分钟使熔融树脂排出,通过熔喷法进行熔融纺丝而成型微纤维,堆积在捕集面上,制造目付30g/m2的熔喷非织造布(MB)。
<纺粘非织造布的制造>
作为构成鞘部的乙烯系共聚物,使用乙烯-1-丁烯共聚物〔(株)primepolymer社制,制品名:NEO-ZEX NZ50301,密度0.950g/cm3,MFR(按照ASTM D1238,以温度190℃、荷重2.16kg测定)30g/10分钟〕,作为构成芯部的聚酯系聚合物,使用聚对苯二甲酸乙二醇酯〔三井化学(株)制,制品名J125〕,在每单孔为排出量0.5g/分钟/孔、树脂温度270℃的纺丝条件下挤出后,冷却、拉伸而成为长丝的纤度2d,捕集后通过热压纹而获得包含芯比率为50重量%(芯部:鞘部的重量比为50:50)的同芯的芯鞘复合纤维(PE系-PET复合)的目付15g/m2的纺粘非织造布(SB)。
<非织造布叠层体的制造>
在上述获得的熔喷非织造布的两面叠层上述纺粘非织造布,通过热压纹(刻印面积率18%)在90℃以线压60kg/cm进行热熔合,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。
(实施例2)
代替实施例1中使用的熔喷非织造布的乙烯系聚合物蜡,使用利用金属茂催化剂得到的乙烯系聚合物蜡〔三井化学(株)制,制品名Excerex20700,密度:0.970g/cm3,重均分子量:3,200,软化点:124℃〕,使用与实施例1同样的制造方法,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。
(实施例3)
代替实施例1中使用的熔喷非织造布的乙烯系聚合物蜡,使用利用齐格勒催化剂得到的乙烯系聚合物蜡〔三井化学(株)制,制品名Hi-wax100P,密度:0.950g/cm3,重均分子量:1,100,软化点:116℃〕,使用与实施例1同样的制造方法,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。
(比较例1)
代替实施例1中使用的熔喷非织造布的乙烯系聚合物蜡,使用利用金属茂催化剂得到的乙烯系聚合物蜡〔三井化学(株)制,制品名Excerex30200B,密度:0.915g/cm3,重均分子量:5,100,软化点:102℃〕,使用与实施例1同样的制造方法,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。
(比较例2)
代替实施例1中使用的熔喷非织造布的乙烯系聚合物蜡,使用利用齐格勒催化剂得到的乙烯系聚合物蜡〔三井化学(株)制,制品名Hi-wax110P,密度:0.920g/cm3,重均分子量:1,200,软化点:109℃〕,使用与实施例1同样的制造方法,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。
(比较例3)
代替实施例1中使用的熔喷非织造布的乙烯系聚合物蜡,使用利用齐格勒催化剂得到的乙烯系聚合物蜡〔三井化学(株)制,制品名Hi-wax220P,密度:0.920g/cm3,重均分子量:3,000,软化点:110℃〕,使用与实施例1同样的制造方法,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。
(比较例4)
代替实施例1中使用的熔喷非织造布的乙烯系聚合物蜡,使用利用齐格勒催化剂得到的乙烯系聚合物蜡〔三井化学(株)制,制品名Hi-wax800P,密度:0.970g/cm3,重均分子量:12,700,软化点:127℃〕,使用与实施例1同样的制造方法,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。
(比较例5)
代替实施例1中使用的熔喷非织造布的乙烯系聚合物蜡,使用利用齐格勒催化剂得到的乙烯系聚合物蜡〔三井化学(株)制,制品名Hi-wax400P,密度:0.980g/cm3,重均分子量:6,800,软化点:126℃〕,使用与实施例1同样的制造方法,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。
(比较例6)
代替实施例1中使用的熔喷非织造布的乙烯系聚合物蜡,使用利用金属茂催化剂得到的乙烯系聚合物蜡〔三井化学(株)社制,制品名Excerex40800,密度:0.980g/cm3,重均分子量:6,900,软化点:128℃〕,使用与实施例1同样的制造方法,获得了由三层结构形成的非织造布叠层体。通过上述记载的方法测定所得的非织造布叠层体的物性。将结果示于表1中。

产业可利用性
本发明的非织造布叠层体可以应用于卫生材料、生活材料、工业材料、医疗用材料全体。特别是由于柔软性、透气性和阻隔性优异,因此可以使用于各种衣料用途。例如,适合用于纸尿布、生理用卫生巾、敷布材等的基布、床罩等的原材料。由于能够通过电子射线、γ射线等进行杀菌/灭菌处理,因此特别是对于灭菌时、杀菌时照射的电子射线、γ射线也稳定,特别适合用作袍、帽、消毒盖布、口罩、纱布、各种防护服等的原材料。进而由于热封等后加工性良好,因此能够应用于脱氧剂、怀炉、温敷布、口罩、包含各种粉体、半固体、凝胶状、液体的物质的用途、CD(光盘)袋、食品包装材、衣服罩等生活材料全体。基于同样的理由,也可以适合用作汽车内装材、各种背衬材。此外,由于由细纤维构成,因此也能够广泛用作液体过滤器、空气过滤器材料。
Claims (15)
1.一种非织造布叠层体,其是通过在熔喷非织造布(A)的至少一面叠层纺粘非织造布而成的,所述熔喷非织造布(A)包含乙烯系聚合物组合物的纤维,所述乙烯系聚合物组合物包含乙烯系聚合物(a)、和重均分子量为1,000以上且小于6,000并且软化点超过110℃的乙烯系聚合物蜡(b),所述纺粘非织造布包含由乙烯系聚合物(y)形成的纤维、或由乙烯系聚合物(y)与聚酯系聚合物(x)形成的纤维。
2.根据权利要求1所述的非织造布叠层体,乙烯系聚合物组合物包含乙烯系聚合物(a)和乙烯系聚合物蜡(b),(a)与(b)的比例以(a)/(b)的重量比计为80/20~20/80。
3.根据权利要求1所述的非织造布叠层体,乙烯系聚合物组合物的半结晶化时间为87秒以上。
4.根据权利要求1所述的非织造布叠层体,乙烯系聚合物组合物包含过渡金属化合物。
5.根据权利要求1所述的非织造布叠层体,其特征在于,乙烯系聚合物(a)包含使用金属茂催化剂聚合而得的乙烯系聚合物。
6.根据权利要求1所述的非织造布叠层体,乙烯系聚合物(a)的熔体流动速率为50~150g/10分钟。
7.根据权利要求1所述的非织造布叠层体,形成纺粘非织造布的纤维为芯鞘型复合纤维或并列型复合纤维中的任一种,所述芯鞘型复合纤维由包含聚酯(x)的芯部与包含乙烯系聚合物(y)的鞘部形成,所述并列型复合纤维由聚酯(x)和乙烯系聚合物(y)形成。
8.根据权利要求1所述的非织造布叠层体,熔喷非织造布(A)的目付在10~50g/m2的范围内。
9.根据权利要求1所述的非织造布叠层体,形成熔喷非织造布(A)的纤维的平均纤维直径在0.5~3.5μm的范围内。
10.根据权利要求1所述的非织造布叠层体,非织造布叠层体是耐水压为650mmAq以上的非织造布叠层体。
11.根据权利要求1所述的非织造布叠层体,非织造布叠层体通过热熔合而被结合。
12.根据权利要求1所述的非织造布叠层体,非织造布叠层体的目付在15~70g/m2的范围内。
13.一种医疗用非织造布叠层体,其包含权利要求1~12的任一项所述的非织造布叠层体。
14.一种医疗用衣料,其包含权利要求1~12的任一项所述的非织造布叠层体。
15.一种消毒盖布,其包含权利要求1~12的任一项所述的非织造布叠层体。
