Description

外壁板及其涂饰方法
技术领域
本发明涉及具备凹凸图案表面的外壁板及其涂饰方法。
背景技术
以往,作为住宅用外壁材料,表面有凹凸图案的富有创意的材料得到普及。特别是近年来大多使用陶瓷系外壁材料,其表面有块状花纹、花砖花纹或像自然石头花纹的复杂形状的凸凹花纹。
所述外壁材料,一般由干式抄造法或湿式抄造法制作。在这种情况下,如果通过高压冲压机压花得到鲜明的凸凹图案,在图1(A)的7表示的凸部缘角部或较深的弯曲部分,或者在因冲压引起的应力集中的原板状态,有出现龟裂、裂纹、空洞、针孔的问题点。为了避免此种情况,还提出了用高压冲压机在短时间内冲压的方法。但现状是高压冲压机自身的价格很高,所以不能够简单实施(专利文献1)。
另一方面,关于外壁板的涂饰,经常使用这样的方法:除了下涂层、中涂层、上涂层以外,通过晕色喷雾、喷涂等施加多种装饰,最后涂布透明层(clear layer)。另外为了提高耐气候性,还提出一种方法是在中涂层中混入微球(beads),在其全表面进行透明涂装(专利文献2)。
进一步,为了提高图案性,还提出一种方法是除了下涂层、中涂层、上涂层,还印刷彩色透明层,接着在凸部印刷混入有鳞片状骨料的珍珠透明层(pearl clear layer),接着通过整面喷涂光泽度高的亮光透明层的方法,在接缝部和表面凸部显出色差,从而表现出立体感和自然感(专利文献3)。
但是,为了提高外壁板的耐气候性,通常遍及图案面整体形成有透明层。但是在透明的透明层中,有图案面整体过于鲜艳的倾向,在混入了微球等的透明层中,整体处于无光泽状态,接缝部与图案面由于变为相同的无光泽状态,所以难以避免单调感。
另外,一般情况下,在具有凹凸的外壁板中,虽然在花纹凸部的平坦部和花纹凹部的平坦部(接缝底部)可以稳定地涂饰涂膜,但是对于缘角部的斜面部以及其端部附近的部分,可以说从原板强度的方面来看是脆弱的部分。其原因是涂布的涂料沿着斜面部向下流动,就算是相同的涂布量,由于斜面的缘故,无论如何该斜面的涂布量变少,难以确保稳定的涂膜厚度。因此,对于图1(A)的7所示的缘角部的斜面部,即使是在涂饰后,也有可能出现龟裂、裂纹、空洞、针孔等问题点。

发明内容
本发明是鉴于所述现状而提出的,其目的在于提供一种图案性和耐气候性良好的外壁板及其涂饰方法,即使在基材的凸部的缘角部的斜面部或其端部附近的部分产生龟裂、裂纹、空洞、针孔,也可以使涂膜稳定涂饰,并且,对于接缝部分在具备耐气候性的同时不会呈无光泽状态,对于在凸部的缘角部的斜面部或其端部附近容易发生龟裂、裂纹、空洞、针孔的部分呈有光泽的状态。
为达成上述目的,第一发明所述的外壁板的特征在于,在具有凹凸图案面的基材表面,顺次形成下涂层、中涂层,在该中涂层的表面形成混入了微球的第一透明层,在该第一透明层的表面,从该图案面的凸部向着凹部的凸部缘角到其附近部分,形成有透明或半透明的第二透明层。
在本发明中最应该注意的地方,是在实施了上述下涂层和中涂层的涂饰面上,在凹凸部的表面具有混入了微球的第一透明层,并且从凸部向凹部的凸部边缘到其附近部分,形成有透明或半透明的透明层的厚膜层的部分。
接着,对本发明的作用效果进行说明。在凹凸部的表面整面上混入了微球的透明层,因为微球的缘故而容易进入龟裂、裂纹、空洞、针孔,变得容易挂住。凸部的缘角部的端部附近部分也由于该微球而使得摩擦阻力增加而容易固定。另外,因为是透明或半透明的透明层,所以会有光泽。另外,涂膜在缘角部的端部附近部分是厚膜层,且涂膜变厚,因此,龟裂、裂纹、空洞、针孔这些最脆弱的部分的保护膜最厚,耐气候性提高。
并且,在凹凸部的全表面涂饰有混入了微球的透明层,因此接缝部分处于无光泽状态的粗糙的加工面,彩度下降,连续到凸部的缘角部的端部附近的斜面部,形成有透明或半透明的透明层的厚膜层的部分,因此成为镜面抛光,彩度上升,因为不同的彩度相邻接所以很醒目。其结果,整体看外壁材料时,有清晰的色差和质感差,就算是不施加特别的涂饰,也能提高图案性,表现出立体感。
进而根据本发明,即使是在容易发生龟裂、裂纹、空洞、针孔的缘角部附近的斜面,也可以高生产效率地涂饰耐气候性好的保护膜。另外,通过使凸部的缘角部的端部附近的斜面部呈有光泽状态,接缝部分呈无光泽状态,从而呈现鲜明的色差和质感差,可以大大提高图案性。
接着,如第二发明所述的发明,从所述凸部缘角向着凹部的倾斜面的倾斜角度优选为30度以上。其原因是,角度在30度以下时,龟裂、裂纹、空洞、针孔的发生根本被抑制,随着变为30度以上,由于冲压应力的产生,发生被放大,因此优选30度以上的角度,通过角度上升,使色差以及彩度变得鲜明。
接着,如本第三发明所述的发明,第二透明层的厚膜层的部分的厚度,优选为10μm以上。由此,上述透明或半透明的透明层与上述凹凸部表面表面正面混入微球的透明层之间的结合更加可靠,能够更可靠地防止龟裂、裂纹、空洞、针孔等不良情况的产生。
接着,本第四发明所述的是外壁板的涂饰方法,其特征在于包括:在具有凹凸图案面的基材表面,顺次形成下涂层、中涂层的第一涂饰工序;在该中涂层表面形成混入了微球的第一透明层的第二涂饰工序;以及在该第一透明层的表面,从该凸部向着凹部的凸部缘角到其附近部分,形成透明或半透明的第二透明层的第三涂饰工序。

并且,凸部缘角部的端部附近的斜面部,呈有光泽状态,彩度上升;接缝部分呈无光泽状态,彩度下降,凸部缘角部的端部附近的斜面部与接缝部分表现出清晰的彩度差。因此很醒目,也表现出立体感。

具体实施方式
关于本发明的实施方式例的外壁板的涂饰方法,以下根据附图进行详细说明。图1表示本发明外壁板的涂膜的截面构成,图2表示图1(D)中央的凸部的缘角部的端部附近的放大截面。如图1(D)所示,涂布面10设有下涂层3、中涂层4、第一透明层5、第二透明层6,并且在涂布面10构成外壁板1,该外壁板1具备作为凹凸缘角部的端部的凸部11和凸部11之间设置的凹部12。
[基材]本发明中的外壁板1的基材2,是添加了木片、木浆、木质纤维或浆料等木质加强材料的水泥板(木质水泥板)、水泥挤压成形板、浆料水泥板、石膏板、硅酸钙板、碳酸镁板、水泥板等。还有,本发明中外壁板1的凸部和凹部,以图1(D)中央的凸部的倾斜面的中央部分以上的部分作为凸部,凹部指其以下的槽部分。另外,倾斜面的倾斜角度如图2所示,表示凹部的水平线与凸部的直立角度。
[涂饰]在上述基材2的表面实施涂饰,具体来说,按下涂涂饰、中涂涂饰、上涂涂饰、透明涂饰的顺序进行多重涂饰。在下涂涂饰、中涂涂饰、上涂涂饰、透明涂饰中,优选使用丙烯酸树脂水性乳胶涂料、硅-丙烯酸树脂水性乳胶涂料等水性乳胶涂料,例如也可以使用丙烯酸树脂透明溶剂型涂料等溶剂型涂料,还有,也可以并用水性乳胶涂料和溶剂型涂料。另外,透明涂料可以使用透明的透明涂料,也可以使用含有少许颜料或染料的半透明透明涂料。还有,第一透明层5与第二透明层6的涂料,优选使用相同种类的涂料,成为密接性、涂膜稳定性、加工性良好的涂膜。还有,在中涂涂饰与上涂涂饰之间、在第一透明层5与第二透明层6之间,如图2所示,也可以利用墨层13,通过喷射涂饰、凹版印刷或胶印印刷,附加更好的图案性。
[微球]
上述第一透明层5中,优选混入5~20重量%的微球。由此,由于在上述第一透明层5更可靠地涂饰上述透明或半透明的第二透明层6的涂料,所以能够更可靠地防止耐气候性的不良情况。在上述微球相对于上述第一透明层5的混入量不到5重量%时,有可能无法充分发挥本发明的效果。另一方面,在上述混入量超过20重量%时,第一透明层5的黏度、搅溶性、由微球沉淀引起的储藏稳定性下降,有不能进行可靠的涂饰的问题。上述微球51的直径为50~150μm,可以是无色透明或者与凸部颜色同色系的淡色或相反颜色,微球51的材质,可以是以甲基丙烯酸甲酯聚合物或丙烯腈、玻璃粒子、滑石或碳酸钙等为主要成分的球状或扁平状的微球。
[实施例1]
在本例中,首先准备具有上述凹凸图案面的基材2。然后,通过向该基材2的整面喷涂下涂涂料(保护剂),设置下涂层3(图1(A))。接着,通过在该下涂层3上整面喷涂中涂涂料,设置中涂层4(图1(B))。接着,通过在上述中涂层4上整面地喷涂混有很多微球51的上涂透明涂料,设置存在很多微球的第一透明层5(图1(C))。接着,通过在上述第一透明层5的凸部及其端部附近滚涂透明涂料,设置第二透明层6(图1(D))。由此,在上述基材2及其涂布面10上,能够得到设置下涂层3、中涂层4、第一透明层5、第二透明层6而成的外壁板1(图1(D))。图2表示图1的中央凸部的放大图。
本实施例是第一透明层5和第二透明层6的实施,也可以在中涂层4与上涂层5之间、第一透明层5与第二透明层6之间,通过喷涂、凹版印刷或胶印印刷设置墨层13,附加更好的图案性。
下面说明本例的作用效果。下涂层3、中涂层4上的第一透明层5,因为混有微球51,所以整体为无光泽状态,由于微球51成为具有微妙凹凸的表面。特别是,凹部12因为微球51在斜面的作用下一部分流动,所以重合部分特别处于无光泽状的色差。
此处,所谓上述色差,是将接近于两种颜色之间的颜色的距离数值化的值,可以如下求得。即,在JIS-Z-8729中规定的L*a*b*表色系色度图中,通过将两种颜色之间的a*轴方向的差Δa*、b*轴方向的差Δb*、L*轴方向的差ΔL*代入以下式1,可以求得色差ΔE*
ΔE*={(Δa*)2+(Δb*)2+(ΔL*)2}1/2
第一透明层5用混入了微球的透明树脂的涂料,因为被喷涂涂敷而容易流动,添入凸部11及该凸部11的缘角部的端部附近的斜面部的龟裂、裂纹、空洞、针孔并固定。因为具备微球51,所以涂料被龟裂或裂纹、空洞、针孔挂住,处于容易堆积的状态,因此,第二透明层6的透明涂料也因此而容易挂住,在缘角部的端部附近的斜面部处的涂料的表面张力的作用下保持第二透明层6的透明涂料,由于之后通过干燥机硬化,所以具有龟裂等的端部附近,在涂膜隆起的状态下变为涂膜厚的涂膜层而硬化。只在第一透明层5中,涂膜薄并且流动化,但是通过对第二透明层6进行滚涂,涂膜被加压,因此膜厚变厚,在涂膜隆起的状态下变为涂膜厚的涂膜层并硬化。由此,覆盖龟裂、裂纹、空洞、针孔的缘角部,第一透明层5与第二透明层6以层状的厚膜硬化。因此,外壁材料1的最脆弱的缘角部被保护,成为不容易进出水的端部。
如上所述,根据本发明,即使是在容易发生龟裂等的缘角部的端部附近的斜面,也可以高生产效率地涂饰耐气候性好的保护膜。另外,通过从凸部向着凹部的凸部缘角,使附近部分的斜面部呈有光泽状态,使接缝部分呈无光泽状态,从而可以表现出鲜明的色差和彩度,可以大大提高设计性。另外,凸部的缘角部的端部附近的斜面部是有光泽的状态,或彩度变高,接缝部分呈无光泽状态,彩度下降,因此,凸部的缘角部的端部附近斜面部与接缝部分表现出鲜明的彩度差,因此颜色醒目,可以表现出立体感。
[比较例1]
在比较例中,首先与上述实施例同样地准备具有凹凸图案面的基材2,然后,通过向该基材2整面喷涂下涂涂料(保护剂)设置下涂层3(图1(A))。接着,通过在该下涂层3上整面喷涂中涂涂料,设置中涂层4(图1(B))。接着,通过在上述中涂层4上整面喷涂混有很多微球51的上涂透明涂料,设置存在很多微球的透明层5(图1(C))。之后,通过整面地设置存在很多微球的透明层5,形成整体处于无光泽状态的涂膜面10。该比较通过图3及图4的放大图表示。
图3和图4的放大图,表现的是在涂布后的外壁板1表面上,以一定的比率配合混合釉质涂料和硬化剂与滑石,涂布于外壁板后,常温下硬化48小时,对其切削后进行研磨,用keyenseVH-2450放大到1000倍后的模式图。
图3是本发明实施例1的缘角部斜面部的放大图,图4是以往的涂饰方法的比较例1。图3所示的实施例1的涂膜形成在包含微球51的第一透明层5和透明的第二透明层6的复合的缘角部斜面。图4是比较例1的以往涂饰的放大图。相对于透明层5只是少许覆盖微球51的程度,在图3的实施例1中,可以观察到远远超出微球51的涂膜是较厚地隆起厚膜。即,可以确认虽然只有第一透明层5的涂膜容易流动,通过进一步对滚涂层等涂膜进行加压,使第二透明层6厚膜化,在涂膜隆起的状态下变成涂膜层并硬化。
根据以上发明,可以使外壁板具有耐久性,进一步保护了外壁材料最脆弱的部分,在凸部和凹部可以表现出清晰的彩度差和色差,因此能够体现出醒目的、富于创意性的立体感。

Claims (4)

1.一种外壁板,其特征在于,
在具有凹凸图案面的基材表面,顺次形成下涂层、中涂层,
在该中涂层的表面形成混入了微球的第一透明层,
在该第一透明层的表面,从该图案面的凸部向着凹部的凸部缘角到其附近部分,形成有透明或半透明的第二透明层。
2.如权利要求1所述的外壁板,其特征在于,
从所述凸部缘角向着凹部的倾斜面的倾斜角度为30度以上。
3.如权利要求1或权利要求2所述的外壁板,其特征在于,
所述第二透明层的厚膜层的厚度为10μm以上。
4.一种外壁板的涂饰方法,其特征在于,
包括:
在具有凹凸图案面的基材表面,顺次形成下涂层、中涂层的第一涂饰工序;
在该中涂层表面形成混入了微球的第一透明层的第二涂饰工序;以及
在该第一透明层的表面,从该凸部向着凹部的凸部缘角到其附近部分,形成透明或半透明的第二透明层的第三涂饰工序。
