技术领域
本发明总体上涉及在用于家具制造的压制木板的生产中天然或再生木制品的热压的多层板,更具体地,涉及印刷的硬化的基于纤维的产品及其制造工艺(方法)。
背景技术
硬化的纤维素纤维非常适合用作木板的芯板和面板材料。硬化纤维在所有的方向上均有极高的抗拉强度,以致薄的硬化纤维能用于将木制薄板或单板牢固而适当地固定。另外,它的纤维素特性与木材高度相容,因而能够消除面板的开裂和龟裂。
硬化纤维在厚度上可以从约0.25毫米至约0.80毫米不等,优选用颜料着色以与面板的颜色匹配。这些硬化纤维还可以由约2至约6个非常薄层的纤维素纸(cellular paper)层压而成。将颜料方便地加入到打浆机的原料中(由此制得纸卷),基于纤维的干重,需要使用不超过约0.5%至约2%的颜料。
用于制造硬化纤维的纸是由100%牛皮纸浆或亚硫酸盐浆在长网造纸机上连续地生成卷。基于纤维的干重,每个卷优选每平方码含有约2.5至约4盎司的纤维。
将纸卷干燥至含水量为约2%至约4%,然后进行叠合,并在叠合状态下被输送通过硬化罐,再通过净化罐,接着进行干燥。硬化处理导致叠合层彼此粘接,并且在干燥后它们不会剥离。净化罐将硬化化学物质从薄板上洗涤下来。然后层压板被依次处理以具有均匀的厚度和光滑的表面。
硬化纤维网可以被缠绕到辊上或制成片状。在这一阶段,网可以是干燥的,即含水量为约6%至7%。
图1为传统的带装饰面的基于五层天然木质单板的板材100的立体图。板材100包括刨花板芯22,在刨花板芯的每个表面上组装有芯板104,再在每个芯板104上组装有与木质单板面板106、108。芯板104可以用或不用硬化纤维制造。面板的其中之一可以是,例如,装饰性木质单板106,如图1所示,其含有装饰性木材纹理图案。另一个面板108也可以为装饰性的,或仅仅为普通木质单板。
然后,将该组合件在加热到约275°F的板之间压制,压力约为每平方英寸约150磅。当面板106、108厚度不超过约30毫米时,几分钟之后,热进入组合件以固化芯板104上的粘合层。
过足够的时间之后,撤去压力并取出固化板材100。然后,可以通过在端面上粘接装饰条或其它表面条将固化板材100的端面封边(edge-band)。借助用于封边的标准胶粘剂如乙烯-醋酸乙烯酯和聚酰胺热熔性胶粘剂,芯板条可以用于封边的用途。如果需要,冷固化胶粘剂如普通的脲-醛和聚乙酸乙烯酯胶粘剂也可用于这种用途以及用于交向排列。
图1中的板芯102被显示为与该板材同样大的单块板材,但是板芯102可以由两块或更多块组合而成,优选根据需要粘接在一起以制成需要的长度和宽度。尤其理想的方法是具有刨花板芯,在板芯的四个边缘用1或1.5英寸宽的紧密木材条包绕,它被交向排列,不需要封边。
尽管传统的带装饰面的基于五层天然木质单板的板材制品在很多方面优于天然木材制品,五层制品需要相当多的生产步骤并且不能提供天然木材制品的外观。另外,传统的带装饰面的基于五层天然木质单板的板材制品不能像天然木材制品那样进行加工(即染色、磨砂、喷漆等)。
因此,本领域需要克服现有技术中的问题的纤维素基制品。
发明内容
通过提供在硬化纤维的表面层上印有木材纹理图案的三层制品,生产用于木材加工的人造单板,本发明解决了现有技术的问题。本发明的制品可以像天然木材制品那样进行加工(即染色、磨砂、喷漆等)。

具体实施方式
下面本发明的详述参照附图。不同图中的相同的附图标记表示相同或相似的元件。另外,下面的详述不限制本发明。作为代替,本发明的范围是通过所附权利要求书及其等同替换进行限定的。
本发明总体上涉及具有预印的硬化纤维层的三层板制品,在图2中总的以附图标号10表示。制品10包括刨花板芯12,在刨花板芯12的每个表面上组装有带图案的硬化纤维薄板或层14、16。在硬化纤维薄板之一例如14上可以带有预印的装饰性木材纹理图案18。另一个硬化纤维薄板16也可以是装饰性的(即具有预印的木材纹理图案20),或者仅仅是普通的硬化纤维板,这取决于制品10的用途。预印图案18、20可以是任何希望的图案,例如,任何类型木材的木材纹理等,这取决于制品10的用途。
硬化纤维薄板14、16可以在面向板芯12的面上设置传统的粘合层。然后可以将板芯12和硬化纤维薄板14、16在加热到约275°F的板之间压制,压力为每平方英寸约150磅。几分钟之后,热进入组件内以固化硬化纤维薄板14、16上的粘合层。
过了足够的时间之后,撤去压力并取出固化产品10。然后,可以通过粘接装饰条或其它表面条(face strip)将固化产品100的端面封边。借助用于封边的标准胶粘剂如乙烯-醋酸乙烯酯和聚酰胺热熔性胶粘剂,以与制备硬化纤维薄板14、16相同方式制备的条材料可以用于这种用途。如果需要,冷固化胶粘剂如普通的脲-醛和聚乙酸乙烯酯胶粘剂也可用于这种用途。
图2所示的板芯12为与板材同样大的单块板材,但是板芯12可以由两块或更多块组装而成,优选根据需要粘接在一起以制成希望的长度和宽度。特别理想的方法是具有刨花板芯12,但是板芯12也可以由其它材料制备,例如中密度纤维板、层压胶合板等。
形成硬化纤维薄板14、16的工艺可以与上文所述的传统工艺相同,除了在硬化纤维工艺之前在硬化纤维薄板14、16的顶部或顶层预印上图案18、20。另外,硬化纤维薄板14、16的顶层不需要胶粘剂,因为薄板14、16不是芯板,而是制品10的顶层。
形成本发明硬化纤维薄板14、16的工艺大致示于图3中,附图标记为30。硬化纤维形成工艺30将纤维素纸材料转变为具有物理和化学性能不寻常结合的独特的层压制品。将纤维素纸转变为具有提高的强度和耐久性的材料。
硬化纤维为纤维素纸层板的层压制品。原材料为百分之百的木纤维素,然后生产成膨胀的(upsized)浸渍加工纸(saturating gradepaper)。木纤维素为高α-纸浆。不像现有硬化纤维形成工艺,本发明的工艺30在预印工艺36中在纤维素纸层的顶部薄板32上预印图案18、20。多个裸的(没有预印图案)纤维素纸层34也可以提供给硬化纤维形成工艺30以达到不同的厚度。
预印工艺36可以包括多种印刷技术。例如,预印工艺36可以包括轮转凹版印刷,轮转凹版印刷为在铬钢滚筒(chrome etch drumroll)上使用持久性耐光染料和颜料的连续印刷工艺。图案18、20可以蚀刻在滚筒上,并转印到纤维素纸层32上。通过硬化纤维形成工艺30,纤维素纸层32的印刷表面的耐久性显著提高。当这个预印工艺用于生产硬化纤维14、16时,生成可以进行磨砂、染色、油漆、喷漆等的制品。
另一个示范性的预印工艺36可以包括喷墨数字印刷,优选从数字图形文件中并以宽的格式,使用“档案级”油墨、染料和颜料(进入纤维素纸层32内)。这样就产生通过纤维素纸层32厚度的印刷图案。当将这种预印工艺用于生产硬化纤维14、16时,生成可以进行磨砂、染色、油漆、喷漆等的产品。
可选择地,尽管不是优选,可以在硬化纤维形成工艺30之后对硬化纤维14、16进行图案装饰,而不是在硬化纤维形成工艺30之前预印纤维素纸层32。这样的后印刷工艺优选包括用涂料或染料着色剂丝网印刷硬化纤维14、16的顶部表面。与喷墨印刷工艺相似,丝网印刷工艺可以使用数字图形文件。
用在喷墨印刷工艺或丝网印刷工艺中的数字图形文件包括能够存储在传统计算设备中的数字文件。数字文件的实例包括具有TIF、BMP、JPG、GIF、PCX、PNG、LZW、DCX、FPX等文件格式的数字文件。数字文件将包括以数字格式将图案存储在计算设备上的软件代码。不同的数字文件和这些图案可以容易地以传统方式从计算设备找到,并且用于本发明的印刷工艺36。另外,任何类型的木材都可以扫描并数字化以产生针对任何类型木材的数字图形文件。
计算机设备包括互连处理器的总线、只读存储器(ROM)、主存储器、存储设备、输入设备、输出设备、通信接口。总线是一种网络布局或电路布置,其中所有设备直接相连到一根线上,并且所有的信号通过每个设备。每个设备都有唯一的标识并且能够识别那些专门给它的信号。处理器包括响应并处理计算设备的基本指令的逻辑电路。ROM包括存储处理器使用的指令和日期的静态存储器。
计算机存储是将数据以电磁形式保存以供计算机处理器存取。主存储器,可以是RAM或其它类型动态存储器,组成计算设备的主存储器。计算设备的辅助存储器可以包括储存设备,如硬盘、磁带(tape)、磁盘、Zip驱动器、RAID系统、全息照相存储器、光学存储器、CD-ROM、磁带(magnetic tape)、以及其它外部设备和它们相应的驱动器。
输入设备可以包括键盘、鼠标、指示设备、声音设备(例如麦克风等)、生物统计设备或者提供输入到计算设备的任何其它设备。输出设备可以包括显示器、打印机、声音设备(例如扬声器等)或者提供输出到计算设备的其它设备。通信接口可以包括网络接线、调制解调器、或者用于和其它计算机系统或设备通信的其它设备。
在硬化纤维形成工艺30中,纤维素纸层32、34用浓氯化锌溶液浸透。氯化锌是在工艺中不消耗的催化剂。然后浸泡过的纤维素纸层32、34粘接在一起。通过一系列的水淋洗罐,将氯化锌从粘接的纤维素纸层或网中除掉,直到粘接的纤维素纸层被用水置换氯化锌至0.05%的纯度。然后通过回收工艺可以将氯化锌全部回收。
然后,粘接的网(在纯化工艺之后,现在是浸透了水)被干燥至含水量为约5%至约8%。就是在这个干燥步骤期间产生硬化工艺的独特性能。由于收缩的结果,粘接的网的密度提高2至3倍,通常地,收缩是在纵向收缩10%,横向收缩20%,厚度收缩30%。成品,即印刷硬化纤维14、16,为百分之百的纤维素,可以是薄板、卷等形式,这取决于印刷硬化纤维14、16的用途。
印刷硬化纤维14、16具有比天然硬木更高的密度和更好的物理强度性能。硬化纤维14、16不含胶粘剂、树脂、胶料或粘合剂。本发明提供了在硬化纤维工艺之前对浸透的纤维素纸层32的图案印刷,它将印刷图案引入独特的耐磨表面,同时保持多孔表面以接收通常用于天然木制品中的着色剂和保护涂层。
用于形成本发明的三层制品的工艺与传统的五层工艺相比需要更少的加工步骤,降低了生产成本。本发明的含三层硬化纤维的制品10,与传统五层制品比较具有很多其它优点。本发明的制品10不需要交向排列以防止龟裂或开裂,并且与木质单板相比在所有的方向均具有突出的物理强度。可以将本发明的硬化纤维14、16加工成4英尺宽,这样可以消除在板材接合处的接缝,在大块板材(达4英尺宽,任意长)上具有统一的图案,并且可以根据封边要求切成卷。本发明的硬化纤维14、16可以进行磨砂,可以像天然木材那样接收着色剂、清漆、胶粘剂和油漆。本发明的纤维素纸层32、34可以具有基色以消除边线。具有约0.25毫米至约0.4毫米厚度的硬化纤维14、16具有柔韧性,能根据造型应用而做成曲线板和折板。厚度约0.4毫米至约0.8毫米的硬化纤维14、16可根据造型应用使用热或蒸汽进行模制。将本发明的硬化纤维14、16可以切割用于装饰性镶嵌,或者进行机械或化学压纹或刻纹。数字图形文件能够扫描和印刷任何稀有和奇异的木材图案。本发明的硬化纤维14、16可以为了高光泽整理而被磨砂。本发明的硬化纤维14、16为建筑设计者提供无数的图案,例如能够印刷到硬化纤维14、16上的任何图案,硬化纤维14、16的颜色可以修正、调整和控制。硬化纤维14、16为百分之百的纤维素,不含胶粘剂、溶剂、或毒气的外渗。因此,硬化纤维14、16的废料处理和木材相同。最后,硬化纤维14、16的木纤维原料为可再生供应源,防止对某些树种的危害。
本领域的那些技术人员应该明了,可以在不背离本发明的范围和精神的情况下对本发明的含三层硬化纤维板和含三层硬化纤维板的结构进行各种修改和变化,其实施例前面已经提供。

Claims (22)

1.一种基于纤维素的制品,所述制品包含:
板芯;以及
至少一个硬化纤维层,设置在所述板芯的至少一个表面上,在所述硬化纤维层的上面具有预印的装饰性图案。
2.根据权利要求1所述的基于纤维素的制品,其中所述板芯包括刨花板、中密度纤维板、或层压胶合板其中之一。
3.根据权利要求1所述的基于纤维素的制品,其中所述预印的装饰性图案为木材纹理图案。
4.根据权利要求1所述的基于纤维素的制品,其中所述硬化纤维层宽度小于或等于4英尺。
5.根据权利要求1所述的基于纤维素的制品,其中所述硬化纤维层设置在所述板芯的顶部表面、底部表面、和边缘表面,并且在每个设置在所述板芯的顶部表面和边缘表面的所述硬化纤维层上具有预印装饰性图案。
6.根据权利要求5所述的基于纤维素的制品,其中在设置在所述板芯的底部表面的所述硬化纤维层上具有预印的装饰性图案。
7.根据权利要求1所述的基于纤维素的制品,其中所述硬化纤维层可以磨砂,并且接受着色剂、清漆、胶粘剂、和油漆。
8.根据权利要求1所述的基于纤维素的制品,其中所述硬化纤维层通过胶粘剂连接到板芯。
9.根据权利要求1所述的基于纤维素的制品,其中所述硬化纤维层与所述板芯的轮廓一致。
10.根据权利要求1所述的基于纤维素的制品,其中所述硬化纤维层的预印装饰性图案通过使用喷墨印刷形成。
11.根据权利要求10所述的基于纤维素的制品,其中所述硬化纤维层的预印装饰性图案被存储成数字图形文件。
12.根据权利要求1所述的基于纤维素的制品,其中所述硬化纤维层的预印装饰性图案通过使用轮转凹版印刷形成。
13.上面具有预印装饰性图案的硬化纤维的制造方法,包括:
在多张纤维素纸层上预印装饰性图案;以及
将预印的纤维素纸层和多张裸的纤维素纸层进行硬化纤维形成处理,以形成具有预印装饰性图案的硬化纤维。
14.根据权利要求13所述的方法,其中预印步骤包括喷墨印刷所述装饰性图案。
15.根据权利要求14所述的方法,其中所述装饰性图案以数字图形文件存储。
16.根据权利要求13所述的方法,其中预印步骤包括轮转凹版印刷所述装饰性图案。
17.一种用于制造基于纤维素制品的方法,包括:
提供板芯;以及
在所述板芯的至少一个表面上提供至少一个硬化纤维层,在所述硬化纤维层上具有预印装饰性图案。
18.根据权利要求17所述的基于纤维素制品的制造方法,还包括:
在所述板芯的顶部表面、底部表面和边缘表面设置硬化纤维层,其中,在每个设置在所述板芯的顶部表面和边缘表面的所述硬化纤维层上具有预印装饰性图案。
19.根据权利要求18所述的基于纤维素的制品的制造方法,其中在设置在所述板芯的底部表面的所述硬化纤维层上具有预印装饰性图案。
20.根据权利要求17所述的基于纤维素的制品的制造方法,还包括:
用胶粘剂将所述硬化纤维层连接到板芯上。
21.根据权利要求17所述的基于纤维素的制品的制造方法,其中,
所述硬化纤维层的预印装饰性图案使用喷墨印刷形成。
22.根据权利要求17所述的基于纤维素的制品的制造方法,其中
所述硬化纤维层的预印装饰性图案使用轮转凹版印刷形成。
