技术领域
本发明涉及可用作太阳能电池的背衬膜的多层含氟聚合物膜或叠层材料、及该多层含氟聚合物膜或叠层材料的制造方法。
背景技术

发明概述

在本发明的各个方面中,第一外层中的含氟聚合物成分可以选自多种含氟聚合物。这种含氟聚合物通常是TFE或VDF与其它氟化或非氟化单体的共聚物。代表性的材料包括:四氟乙烯-乙烯共聚物(ETFE);四氟乙烯-六氟丙烯共聚物(FEP);四氟乙烯-全氟烷氧基乙烯基醚共聚物(PFA);偏二氟乙烯与三氟氯乙烯的共聚物;四氟乙烯-六氟丙烯-乙烯共聚物(HTE);偏二氟乙烯与三氟氯乙烯的共聚物;或衍生自四氟乙烯(TFE)、六氟丙烯(HFP)和偏二氟乙烯(VDF)的共聚物,例如可得自位于美国明尼苏达州Oakdale市Dyneon LLC公司的THV系列。
第一外层的拉伸模量为小于100,000psi。所述拉伸模量是指为了使成品膜结构体顺应其预期的应用而具有的所需的挠性特征。此外,含氟聚合物外层优选能够使结构体具有较低的渗透特性,以便可以保护器件或优选的太阳能电池应用的内部元件。
适于用作第一外层的一类优选的氟化共聚物是具有衍生自四氟乙烯、六氟丙烯、偏二氟乙烯、以及可任选的全氟烷基乙烯基醚或全氟烷氧基乙烯基醚的共聚单元的那些。优选的是,这些聚合物在其衍生自VDF的共聚单元中含有低于约30重量%(wt%)的VDF、更优选为约10wt%至约25wt%的VDF。非限定性例子包括可得自位于美国明尼苏达州Oakdale市Dyneon LLC公司的THV 500。
适于用作第一外层的另一类优选的材料包括TFE共聚单元与乙烯共聚单元以及其它附加单体(例如HFP、全氟烷基乙烯基醚或全氟烷氧基乙烯基醚(PAVE或PAOVE))共聚单元的多种组合。其例子为HTE 1510,可得自位于美国明尼苏达州0akdale市的Dyneon LLC公司。
本发明预计任何能够被加工成膜构造的聚酯聚合物都可以适于用作中间层。这些聚酯聚合物可以包括(但不限于)诸如聚对苯二甲酸乙二醇酯(PET)和液晶聚酯之类的聚酯的均聚物和共聚物。
在可供选用的其它实施方案中,中间层可以包含其它聚合物,例如聚芳酯、聚酰胺(例如聚酰胺6、聚酰胺11、聚酰胺12、聚酰胺46、聚酰胺66、聚酰胺69、聚酰胺610和聚酰胺612)、芳族聚酰胺和聚邻苯二甲酰胺、热塑性聚酰亚胺、聚醚酰亚胺、聚碳酸酯(例如双酚A的聚碳酸酯)、丙烯酸类聚合物和甲基丙烯酸类聚合物(例如聚甲基丙烯酸甲酯)、氯化聚合物(例如聚氯乙烯和聚偏二氯乙烯)、聚酮(例如聚芳醚醚酮(PEEK)、以及乙烯或丙烯与一氧化碳的交替共聚物)、具有任何立构规整度的聚苯乙烯以及环取代或链取代的聚苯乙烯、聚醚(例如聚苯醚、聚二甲基苯醚、聚环氧乙烷和聚甲醛)、纤维素(例如乙酸纤维素)、以及含硫聚合物(例如聚苯硫醚、聚砜和聚醚砜)。
最优选的材料是聚对苯二甲酸乙二醇酯(PET)。
在本发明的一个方面中,在形成多层膜之前使中间层发生预收缩。聚酯中间层的预收缩导致形成这样的中间层:根据ASTM D2305-02,当将中间层在150℃的温度下暴露15分钟的一段时间时,其在平面内的任一方向上的收缩均小于其总长度的1%。这种膜是市售可得的,或者可以通过以下过程来制备:在膜受到最小张力的条件下,将膜在高于其玻璃化转变温度的温度下、优选高于150℃的温度下暴露足够使该膜发生预收缩的一段时间。这种热处理可以作为后处理而实施,或者可以在用于生产膜的初始制造过程期间实施。
可用于本发明组合物中的、作为外层的烯烃聚合物包括衍生自通式为CH2=CHR”的一种或更多种烯烃单体的聚合物和共聚物,其中R”为氢或C1-18的烷基。这种烯烃单体的例子包括丙烯、乙烯和1-丁烯,并且通常乙烯是优选的。衍生自此类烯烃单体的聚烯烃的代表性例子包括聚乙烯、聚丙烯、聚1-丁烯、聚3-甲基丁烯、聚4-甲基丁烯以及乙烯与丙烯、1-丁烯、1-己烯、1-辛烯、1-癸烯、4-甲基-1-戊烯或1-十八烯的共聚物。
可任选的是,烯烃聚合物可以包括衍生自烯烃单体和可与该烯烃单体共聚的一种或更多种其它共聚单体的共聚物。这些共聚单体在聚烯烃中存在的量可以是占聚烯烃的总量的约1wt%至10wt%。有用的这种共聚单体包括(例如):乙烯酯单体(例如乙酸乙烯酯、丙酸乙烯酯、丁酸乙烯酯、氯乙酸乙烯酯和氯丙酸乙烯酯);丙烯酸单体和α-烷基丙烯酸单体以及它们的烷醇酯、酰胺和腈(例如丙烯酸、甲基丙烯酸、乙基丙烯酸、丙烯酸甲酯、丙烯酸乙酯、N,N-二甲基丙烯酰胺、甲基丙烯酰胺和丙烯腈);乙烯基芳基单体(例如苯乙烯、邻甲氧基苏合香烯、对甲氧基苏合香烯和乙烯基萘);卤乙烯和偏二卤乙烯单体(例如氯乙烯、偏二氯乙烯和偏二溴乙烯);马来酸和富马酸的烷醇酯单体(例如马来酸二甲酯和马来酸二乙酯);乙烯基烷基醚单体(例如乙烯基甲基醚、乙烯基乙基醚、乙烯基异丁基醚和2-氯乙基乙烯基醚);乙烯基吡啶单体;N-乙烯基咔唑单体和N-乙烯基吡咯烷单体。
烯烃聚合物还可以包括具有游离羧酸基团的聚烯烃的金属盐形式或者它们的共混物。可用于形成所述羧酸聚合物的盐的金属的例子有一价、二价和三价金属,例如钠、锂、钾、钙、镁、铝、钡、锌、锆、铍、铁、镍和钴。
烯烃聚合物还可以包括由上述聚烯烃与其它聚烯烃形成的共混物,或者由两种或更多种相同或不同的聚烯烃形成的多层结构体。另外,这种多层结构体可以包含常规助剂,例如抗氧剂、光稳定剂、酸中和剂、填料、抗粘连剂、颜料、底漆和其它助粘剂。
优选的烯烃聚合物包括:乙烯的均聚物、乙烯与α-烯烃的共聚物、以及乙烯与乙酸乙烯酯的共聚物。乙烯与乙酸乙烯酯的共聚物的代表性材料包括Elvax 150、3170、650和750,均可得自E.I.du Pontde Nemours and Company。
可任选的是,本发明多层制品中的一层或更多层中还可以包含已知的助剂,例如抗氧剂、光稳定剂、传导性材料、炭黑、石墨、填料、润滑剂、颜料、增塑剂、加工助剂、稳定剂、等等(包括这些材料的组合)。另外,金属闪光漆和增强材料也可以用于本发明中。这些增强材料包括(例如)可以为粘合的、织造的或非织造的聚合物稀松布或玻璃纤维稀松布。在本发明的多层实施方案中,这类材料可以可任选地用作隔离层或者被包含在某一层中。
最有用的是,本发明的多层制品在使用过程中不应该脱层。换言之,多层制品中的不同的层之间的粘合强度应该足够强并且足够稳定,从而防止不同的层在暴露于(例如)潮湿、热、冷、风、化学品和/或暴露于其它环境条件下时发生分离。非含氟聚合物层之间或与含氟聚合物层相邻的位置处可能需要粘合。在所有情况下增大层间的粘附作用的多种方法通常是本领域技术人员已知的。本发明的制品还可以在所述外层和中间层之间包含结合界面或粘结剂。
人们已经使用多种方法使包含含氟聚合物的聚合物材料大体上与非氟化聚合物材料结合。例如,可以通过两层之间的粘合性材料层使这两个层以粘合性的方式结合在一起。可供选用的其它方式是,人们已经采用对两种材料层中的一者或两者进行表面处理(单独使用这种方法,或者将这种方法与粘合性材料联合使用)来将两种材料结合在一起。例如,采用带电气体气氛对含有含氟聚合物的层进行处理,然后与非氟化聚合物层进行层叠。作为另一种方法,人们已经使用“连接层”来使含氟聚合物材料与包含大体上为非氟化聚合物的材料层结合。
一种用于增强粘附作用的对含氟聚合物进行的特定的表面处理方法在美国专利No.6,630,047中有所披露,该专利的全部内容以引用方式并入本文。这种特定的表面处理方法涉及光化辐射(例如紫外线辐射)与光吸收性化合物和给电子体联合使用。
在优选的实施方案中,一种用于增强与含氟聚合物的层间粘附作用的所述的连接层方法包括:使基材和诸如邻苯二酚酚醛清漆树脂、邻苯二酚甲酚酚醛清漆树脂和多羟基芳香族树脂之类的芳香族材料(可任选的与相转移催化剂)与含氟聚合物共混,然后将所得物施加到待结合的任一层上。可供选用的其它方式是,如美国专利申请公开No.2005/0080210 A1所披露,所述组合物可以在不具有单独的连接层的情况下被用作含氟聚合物层,所述专利申请公开的全部内容以引用方式并入本文。
另一种用于结合含氟聚合物的连接层的方法是联合使用基材、冠醚和非含氟聚合物。该方法在美国专利No.6,767,948中有所披露,所述专利的全部内容以引用方式并入本文。
可以用作用于结合含氟聚合物的连接层或底漆的另一种方法涉及使用氨基取代的有机硅烷。该方法在美国专利No.6,753,087中完全公开,所述专利的全部内容以引用方式并入本文。所述的有机硅烷可以可任选地与官能化的聚合物共混。
非含氟聚合物层之间的粘附作用也可以采用多种方法实现,所述方法包括使用酸酐或酸改性的聚烯烃、使用硅烷底漆、利用电子束辐射、利用紫外光和热、或利用这些方法的组合。
在优选的实施方案中,中间层和第二外层可以被结合在一起,这种结合产品例如有市售可得的3MTM ScotchpakTM热密封型聚酯膜,该膜包含与烯烃聚合物(例如聚酯和乙烯-醋酸乙烯酯共聚物)结合的PET膜。
本领域的普通技术人员能够使合适的常规结合技术与所选的多层材料相匹配,从而使层间粘合作用达到所需的程度。
可以通过多种不同的方法制备本发明的多层制品。例如,一种用于制备本发明的具有含氟聚合物层这一特征的多层制品的方法涉及通过模头挤出一个层,从而形成一定长度的膜。第二挤出机提供模头,从而将另一个熔融聚合物层涂敷到最初形成的膜的表面上。可以通过类似的方法加入附加层。可供选用的其它方式是,可以将用于形成两个或更多个取代层的聚合物树脂通过歧管模头共挤出,从而形成中间产品或最终产品。
涂敷领域的技术人员能够选择加工设备和加工条件来处理所选的材料,从而制成所需的多层膜。
在挤出操作之后,可以通过(例如)将多层制品浸入冷却浴中来冷却多层制品。该加工操作可用于形成本发明的多层片料。另外,优选通过(例如)夹具或压板或者其它已知的装置将多个层压合。通常,延长时间、提高温度和/或增大压力可以改善层间的粘附性。可以通过常规的实验使得用于结合任何两个层的条件达到最优。
另一种有用的方法是使膜的各个单层预先形成,然后在诸如热层叠之类的加工处理中使这些单层接触,从而形成本发明的成品。
如果需要的话,可以采用之前所述工艺中的任何一种以依次、同时或原位的方式提供层间助粘剂。
如前所述,在施加外层之前,在将中间层在150℃下保持约15分钟时,其收缩率应该小于1%。在这点上,必须在施加其它外层之前使中间层预收缩。尽管这样,也必须小心地施加外层,使得内层不会被过度拉伸或拉紧(过度拉伸或拉紧可能再次引起整个结构体收缩)。特别是,如果一个或更多个附加外层的软化点或熔点处于使中间层预收缩所需要的温度范围内,那么可能会使对加入其它层之后的膜进行预收缩处理变得特别困难。
可以根据最终用途的应用需要来改变和调整多层膜内各种层的厚度。但是一般而言,含氟聚合物外层的厚度为约0.5密耳至5密耳、优选为1密耳至2密耳;中间层的厚度为约1密耳至10密耳、优选为2密耳至4密耳;聚烯烃外层的厚度为1密耳至20密耳或更大、优选为10密耳或更大。整个结构体的厚度通常为15密耳或更大,并且在优选的实施方案中,聚烯烃外层的厚度优选为中间层和含氟聚合物层的厚度之和的二倍或更大。
本发明的多层膜适用于多种最终用途的应用。例如,所述膜可以用作太阳能电池结构上的背衬层。使用以这种方式制成的多层膜会形成低成本、顺应性的以及易于施加的背衬。
在不脱离本发明的范围和原理的条件下对本发明做出的各种修改和改变对于本领域的技术人员来说是显而易见的,应该理解的是,本发明不受上文所列的示例性实施方案的过度限制。所有的出版物和专利文献都以引用方式并入本文,如同每份出版物或专利文献都被明确地指出以引用方式分别并入本文一样。

Claims (19)

1.一种多层膜,该多层膜包含:
半结晶含氟聚合物第一外层,其拉伸模量小于100,000psi;
聚酯中间层,根据ASTM 2305-02测定,当将所述的聚酯中间层在150℃下保持15分钟时,其收缩率小于1%;
烯烃聚合物第二外层,其中所述第一外层和所述第二外层结合在所述中间层的相背的两侧。
2.权利要求1所述的多层膜,其中所述第一外层包含由四氟乙烯、六氟丙烯和偏二氟乙烯构成的共聚单元。
3.权利要求1所述的多层膜,其中所述第一外层包含由四氟乙烯和乙烯构成的共聚单元。
4.权利要求1所述的多层膜,所述多层膜还包含连接层,该连接层被施加于所述第一层和所述中间层之间、被施加于所述第二层和所述中间层之间、或者既被施加于所述第一层和所述中间层之间又被施加于所述第二层和所述中间层之间。
5.权利要求1所述的多层膜,其中所述中间层为聚对苯二甲酸乙二醇酯。
6.权利要求1所述的多层膜,其中所述第二外层包含乙烯-乙酸乙烯酯共聚单元。
7.权利要求1所述的多层膜,其中所述第二外层的厚度大于所述第一外层与所述中间层的厚度之和的二倍,或者所述第二外层的厚度约为所述第一外层与所述中间层的厚度之和的二倍。
8.权利要求1所述的多层膜,其中所述多层膜的厚度大于15密耳。
9.权利要求1所述的多层膜,其中所述含氟聚合物的拉伸模量小于80,000psi。
10.权利要求1所述的多层膜,其中根据ASTM 2305-02测定,当将所述多层膜在150℃下保持15分钟时,其收缩率小于1%。
11.一种多层膜的制备方法,该方法包括:
(a)提供具有第一表面和第二表面的聚酯第一中间层,其中根据ASTM 2305-02测定,当将所述第一中间层在150℃下保持15分钟时,其收缩率小于约1%;
(b)施加半结晶含氟聚合物第一外层,该第一外层能够与所述中间层的所述第一表面结合,并且该第一外层的拉伸模量小于100,000psi;
(c)将烯烃聚合物第二外层施加到所述中间层的所述第二表面上,所述烯烃聚合物能够与所述第二表面结合;以及
(d)通过施加能量、机械力、或者既施加能量又施加机械力,使得所述各层结合,从而形成所述的多层膜。
12.权利要求11所述的方法,其中所述第一外层包含由四氟乙烯、六氟丙烯和偏二氟乙烯构成的共聚单元。
13.权利要求1所述的方法,其中所述第一外层包含由四氟乙烯和乙烯构成的共聚单元。
14.权利要求11所述的方法,其中所述中间层为聚对苯二甲酸乙二醇酯。
15.权利要求11所述的方法,其中所述第二外层包含乙烯-乙酸乙烯酯共聚单元。
16.权利要求1 I所述的方法,该方法还包括将连接层施加于所述第一层和所述中间层之间、施加于所述第二层和所述中间层之间、或者既施加于所述第一层和所述中间层之间又施加于所述第二层和所述中间层之间。
17.权利要求11所述的方法,其中所述第一外层和所述第二外层是通过挤出而施加的。
18.一种包含权利要求1所述多层膜的制品,该多层膜被施加于基底上。
19.权利要求1 8所述的制品,其中所述基底是太阳能电池。
