本发明是关于嵌入成形品、嵌入成形品的制造方法及油墨。
背景技术
目前,例如各种仪表盘或携带电话的外壳、和家用电器制品的显示操作零件等中使用有嵌入成形品。制造这些嵌入成形品时,首先,在印刷工序中,一般为了保护印刷层,在透明膜的背面(裏面)上,利用含有聚碳酸酯类等树脂成分的着色油墨实施印刷,形成从该透明膜表面侧目视的加饰印刷层。接着,在成形工序中,将上述形成加饰印刷层的膜加工成规定成形品的表面形状。进而,在喷射成形工序中,将由上述成形品的表面形状形成的膜,以加饰印刷层作为内侧,安装在金属模内,在该金属模内,向上述加饰印刷层侧喷射熔融树脂,使该喷射的树脂和上述膜形成一个整体。据此完成了嵌入成形品,其是由透明膜、加饰印刷层及喷射树脂构成,并实施了可从透明膜的表面侧目视的印刷。
这样,嵌入成形品的制造工序,一般由印刷工序、成形工序、和喷射成形工序构成。在印刷工序中,①被印刷油墨与膜的粘接性要充分,在整个过程,保持其粘接性成为必须条件。在成形工序中,②随着经加热进行延伸的膜,加饰印刷层的油墨也进行延伸,不发生裂痕或从膜上产生剥离成为必须条件。在喷射成形工序中,③加饰印刷层不能伴随着喷射的高温熔融树脂流动而进行流动,及④喷射的熔融树脂冷却固化时,该冷却固化的树脂和加饰印刷层的油墨牢固地粘接成为必须条件。
这些必须条件①~④,任何一个都是与形成加饰印刷层的油墨相关连的条件。为此,作为印刷加饰印刷层的油墨,提出了将各种聚碳酸酯树脂作为树脂成分的油墨(特开平8-3502号公报、特开2001-19885号公报、特开2001-249793号公报)。然而,即使使用将这些聚碳酸酯树脂作为树脂成分的油墨形成加饰印刷层,印刷的膜含有聚碳酸酯时,可充分获得印刷油墨与必须条件①的膜的粘接性,印刷膜为聚对苯二甲酸乙二醇酯、聚氨酯等时,粘接性不一定充分。进而关于必须条件②~④,会产生所谓满足任何一个条件而不满足其他条件的关系,很难高度满足全部必须条件①~④。
发明内容
因此,本发明的目的是提供一种在嵌入成形时,能高度满足成为必须的全部条件的嵌入成形品,以及嵌入成形品的制造方法。还提供为其使用的各种油墨。
为了解决上述课题,本发明提供的嵌入成形品,其特征是由以下部分形成,即,具有透明性的膜;在该膜的背面上,用交联性印刷油墨印刷,为从该膜的表面目视的热柔软性的加饰印刷层;在该热柔软性的加饰印刷层上,用低交联性印刷油墨或非交联性印刷油墨印刷的粘接剂层;向该粘接剂层上喷射成形的树脂。
本发明提供的嵌入成形品的制造方法,其特征是包括以下工序,即,在具有透明性膜的背面上用交联性印刷油墨实施印刷,在为从该膜的表面看的热柔软性的加饰印刷层上用低交联性印刷油墨或非交联性印刷油墨实施印刷形成粘接剂层的第二印刷工序;将利用这些印刷工序形成上述热柔软性加饰印刷层及粘接剂层的膜,加工成规定成形品表面形状的成形工序;将利用该成形工序加工的上述形状膜,以上述热柔软性加饰印刷层为内侧装入金属模具内,在该金属模具内,向上述粘接剂层侧喷射熔融树脂,并使该喷射树脂和上述膜形成整体的喷射成形工序。
进而,本发明提供了嵌入成形品制造中使用的油墨,该油墨是上述嵌入成形品的制造方法中使用的交联性印刷油墨或低交联性印刷油墨,其特征是由以具有羟基的聚酯树脂为树脂成分的油墨成分,和以多官能异氰酸酯化合物为交联剂的交联剂成分形成的二液性油墨。再有,本发明提供了嵌入成形品制造中使用的油墨,该油墨是上述嵌入成形品的制造方法中形成上述粘接层的非交联性油墨,其特征是含有从氯乙烯(共)聚合物、(甲基)丙烯酸树脂、聚酯树脂中选出的至少一种以上树脂。
因此,在印刷工序中,在具有透明性膜的背面上印刷交联性印刷油墨,设置从表面侧看的热柔软性加饰印刷层,同时,再在该热柔软性加饰印刷层上印刷低交联性印刷油墨或非交联性印刷油墨,设置粘接剂层。这时,由于热柔软性加饰印刷层是印刷交联性印刷油墨而设置,所以,选择交联性印刷油墨的树脂成分,可充分获得印刷油墨与膜的粘接性(必须条件①)。用这样的交联性印刷油墨印刷形成的热柔软性加饰印刷层和用低交联性印刷油墨或非交联性印刷油墨形成的粘接剂层的粘接性也可充分得到。
同样,在其后的成形工序中,将在背面上使热柔软性加饰印刷层和粘接剂层层叠的膜加热软化,通过挤压成形、真空成形、压空成形等,加工成规定成形品的表面形状。这时,印刷交联性印刷油墨,设置热柔软性加饰印刷层,由于是热柔软性的,所以热柔软性加饰印刷层的油墨随着加热延伸的膜进行延伸,在热柔软性加饰印刷层上不会产生裂痕、不会发生与膜剥离(必须条件②)。用交联性印刷油墨印刷形成的热柔软性加饰印刷层和用低交联性印刷油墨或非交联性印刷油墨印刷形成的粘接剂层的粘接性可充分得到,所以粘接剂层也伴随着热柔软性加饰印刷层进行延伸。
进而,在其后喷射成形工序中,以热柔软性加饰印刷层为内侧,将膜装入金属模内,在该金属模内,向上述热柔软性加饰印刷层侧,即粘接剂层喷射熔融树脂。这时,如前所述,印刷交联性印刷油墨,设置热柔软性加饰印刷层,所以热柔软性加饰印刷层不会伴随着喷射的高温熔融树脂流动而流动,进而利用粘接剂层保护,会进一步形成稳定地固定(必须条件③)。
进而在喷射工序中,将该喷射的树脂冷却固化,与上述膜形成整体。这时,由于直接粘接喷射树脂的是用低交联性印刷油墨或非交联性印刷油墨印刷形成的粘接剂层,所以粘接剂层和冷却固化的树脂牢固地粘接。如上述,用交联性印刷油墨印刷形成的热柔软性加饰印刷层和用低交联性印刷油墨或非交联性印刷油墨印刷形成的粘接剂层的粘接性也能充分得到。因此,喷射冷却固化的树脂,通过粘接剂层与热柔软性加饰印刷层形成牢固的粘接(必须条件④)。
另外,印刷在上述热柔软性加饰印刷层上的粘接剂层的油墨,如果具有透明性的话,从膜的表面侧观察热柔软性加饰印刷层时,粘接剂层对于热柔软性加饰印刷层的加饰性不会产生影响,是优选的。
当详细说明本发明时,本发明中使用的且有透明性的膜,多数是加工成嵌入成形品形状后使用,所以优选是适于这种要求的热塑性膜。由于要求耐热性和耐久性,所以最优选使用聚碳酸酯树脂、聚对苯二甲酸乙二醇酯树脂,或含有这些树脂的混合树脂的膜。
膜表面一般是平滑的,为了给予无光泽感,也可以具有不失去透明性程度的粗糙面。所用膜的厚度,可根据要求适当选择,但使用时一般为80~800μm左右,特别是100~500μm左右。
接着,在上述膜背面上设置热柔软性加饰印刷层。本发明中,作为这种热柔软性加饰印刷用油墨,可使用含有以下成分的二液性油墨,即,含有具有官能基的热可塑性树脂油墨成分,和与上述官能基反应生成交联结构的交联剂成分。
油墨材料的选定,可将以下试验作为基准进行。即,将要使用的油墨成分与交联剂成分进行混合,将该混合物涂敷在剥离纸上,在80℃、2小时以上的条件去除溶剂,制作10μm左右厚的膜。接着,将该膜在30℃放置20天,充分促进交联反应。在常温下将这样得到的膜的一部分在环己酮中浸渍30分钟,确认完全不溶解。进而将上述一部分膜切割成短格子状,在25℃和80℃进行拉伸试验,确认80℃的断裂伸展大于25℃的断裂伸展。
将符合以上二个确认事项的交联性油墨材料进行组合,以判断适宜形成本发明热柔软性加饰印刷层的材料。
若例示出具体的适宜材料,作为具有官能基的热塑性树脂,优选是含有羟基的聚酯树脂、含有羟基的聚氨酯树脂、含有羟基的聚(甲基)丙烯酸树酯等。这些中,特别优选的是含羟基的聚酯树脂。作为其理由可举出,聚碳酸酯树脂膜和聚对苯二甲酸乙二醇酯树脂膜的粘合性都很好,作为市售品,可购买到很多类型的,适于本发明目的很容易选定。即,通过以下酸和醇的凝聚反应制得的聚酯树脂,即,将邻苯二甲酸、间苯二甲酸、对苯二甲酸、己二酸、来自天然油脂的各种脂肪酸等作为酸成分,将乙二醇、1,3-丙二醇、1,4-丁二醇、1,6-己二醇等作为醇成分,进而作为导入羟基的醇,可使用甘油、三羟甲基丙烷、三羟甲基乙烷、季戊四醇等,由于其原料组合很丰富,所以很容易设计各种分子。为此,为了使嵌入成形品用加饰油墨充分满足上述必须条件①~④,从市售品中也极容易选定需要的树脂。
嵌入成形品加饰用油墨的树脂成分,作为市售树脂的优选实例,有东洋纺绩(株)制的バイロン200、220、240、300、500、GK250,日本合成化学工业(株)制的ニチゴ-ポリエスタ-TP-220、LP-033、SP-170、SP-154、或ダイナミツトノ-ベル社(独)制的DYNAPOL L411,L850、LH812等。
然而,发现即使选定这些树脂成分,仅此还得不到完全满足嵌入成形品必须条件①~③的加饰用油墨,还必须并用与聚酯树脂的羟基慢慢反应而生成交联结构的多官能异氰酸酯化合物等。
作为多官能异氰酸酯化合物的实例,有住友バイエルウレタン(株)制的スミジコ-ルN-75、N3200、N3300、HT、デスモジュ-ルZ4470、HL、或日本ポリウレタン工业(株)制的コロネ-トHX、HL、2298-90H、2094、2096、或武田バ-デイシェウレタン工业(株)制的タケネ-ト110、160N、500、600、700等。
本发明的热柔软性加饰印刷层形成用的交联性印刷油墨,如前所述,在印刷之前,使含有带官能基的树脂成分的油墨成分和与官能基反应、形成交联结构的交联剂成分混合进行制造的。
进而,热柔软性加饰印刷层形成用油墨可含有各种着色剂。作为这些着色剂,含有白色、黑色颜料、及其他各色颜料。作为特殊颜料,还包括蓄光颜料、由紫外线发光的BL颜料、荧光颜料、全息照相颜料、珍珠颜料、用金属氧化物涂覆的氧化铝薄片颜料、用金属氧化物涂覆的氧化硅薄片颜料、由具有带キラル相的液晶结构的定向三维交联物质形成的液晶颜料等。关于这些特殊颜料的详细说明记载在特愿2002-280771号说明书中。
本发明嵌入成形品的制造中,多数是使用如上述配合的加饰用交联性印刷油墨,在具有透明性的膜的背面上进行所要求的印刷,形成从膜表面侧看是热柔软性加饰印刷层,在使用隐蔽性弱颜料的加饰性印刷油墨层上,重叠印刷上用以赋予隐蔽性的经着色的交联性印刷油墨。有时也部分地重叠印刷不同的色泽,以使图案不产生间隙。作为上述的特殊颜料,在例示的颜料中,对于发挥闪光性(闪光)的颜料场合,在不重叠印刷黑色和白色的加饰用交联性印刷油墨时,有时不发挥其颜料本来的性能,所以多数情况是多层印刷加饰用交联性印刷油墨。
想要在本发明嵌入成形品上设置透明部分时,当然在该部分上有时也不印刷加饰用交联性印刷油墨,因此,不一定经常在整个膜面上印刷加饰用交联性印刷油墨。在嵌入成形品中,在不太需要耐摩擦性等部分上,有时直接在膜表面上印刷加饰用交联性印刷油墨。
进而,在第1加饰印刷层上重叠印刷加饰用交联性油墨,形成充分厚度的热柔软性加饰印刷层时,第1加饰印刷层也可以由非交联性油墨形成。
一般讲,热柔软性加饰印刷层,每层优选设定为1~10μm左右。因此,优选使用能容易调整该范围印刷层的丝网印刷法,也可使用其他印刷法。
以下对形成粘接剂层的油墨进行说明时,粘接剂层必须对用交联性油墨形成的热柔软性加饰印刷层和喷射成形的熔融树脂都能呈现出良好的粘接性。为此,可知使用低交联性印刷油墨或非交联性油墨也是有效的。本发明中,低交联性油墨意味着,在和形成热柔软性加饰印刷层的交联性印刷油墨相同的条件下进行交联成膜时,所得前者膜显示出比后者膜大的环己烷膨润性。作为低交联性印刷油墨的浅近实例,可举出有减少热柔软性加饰印刷层形成用的交联性油墨中使用的交联剂量而使用的油墨。作为非交联性油墨中使用的树脂实例,可举出氯乙烯-醋酸乙烯共聚物、(甲基)丙烯酸树脂、聚酯树脂等,及它们的混合物。作为特别优选的实例,有氯乙烯-醋酸乙烯共聚物,或将其作为主成分的混合树脂。粘接剂层形成用油墨,有时在不进行加饰印刷的透明部分上也可印刷,由于热流动,透明部分有时也会受到污染。因此,粘接剂层优选是透明的,特别优选具有无色透明性。
粘接剂层的厚度通常优选为1~10μm,优选利用筛网印刷形成。其厚度和印刷法也可以是前述以外的厚度和印刷法。

发明的实施形态
以下根据附图说明本发明的实施形态。本实施形态,如图3所示,示出了制造中央部分具有凸部4的成形品6。
首先,在第1印刷工序中,如图1(a)所示,准备透明膜1,该膜由具有透明性的聚碳酸酯、聚对苯二甲酸乙二醇酯膜等有耐热性的膜形成。这样,利用丝网印刷,在该透明膜1的背面上印刷由以下配合形成的交联性印刷油墨A,再形成热柔软性加饰印刷层2。

在第1印刷工序中形成的热柔软性加饰印刷层2,是印刷上述交联性印刷油墨而设置的,所以充分得到透明膜1和印刷油墨的粘接性(必须条件①)。
接着,在第2印刷工序中,如图1(b)所示,在热柔软性加饰印刷层2上,用丝网印刷印刷上由下述配比形成的透明的低交联性印刷油墨B或者非交联性印刷油墨C或D,形成粘接剂层3。

用这些低交联性印刷油墨B或非交联性印刷油墨C或D印刷形成的粘接剂层3和用交联性印刷油墨印刷形成的热柔软性加饰印刷层2的粘接性也能充分得到。
进而,在成形工序中,如图2所示,将上述热柔软性加饰印刷层2和粘接剂层3形成的透明膜,例如用热板式真空压空成形法进行成形加工,形成凸部4。这时,在由成形加工向上突起部分Q1,Q2中,透明膜1也延长,与此同时,热柔软性加饰印刷层2也随着加热延伸的透明膜1进行延伸,在热柔软性加饰印刷层2上不产生裂痕,也不会从透明膜1上剥离下来(必须条件②)。由于用交联性印刷油墨A印刷形成的热柔软性加饰印刷层2和用低交联性印刷油墨B或者非交联性印刷油墨C或D形成的粘接剂层3的粘接性也充分得到,所以两个印刷层2、3在折曲部分P1、P2、P3、P4处不会产生龟裂和断裂。
在最后的喷射成形工序中,将成形加工的透明膜1装入金属模具中,使具有热柔软性加饰印刷层2和粘接剂层3的背面侧向着内侧,然后,如图3所示,向上述金属模具中喷射热熔融合成树脂5(聚碳酸酯树脂、ABS树脂、(甲基)丙烯酸树脂、苯乙烯(共)聚合物树脂等)。这时,由于上述的热柔软性加饰印刷层2是通过印刷交联性印刷油墨而设置的,所以不会伴随着喷射的高温熔融树脂流动而进行流动(必须条件③)。
然后,使该喷射的树脂冷却固化,与透明膜1形成一个整体。这时,与喷射树脂直接粘接的是用低交联性印刷油墨或非交联性印刷油墨印刷形成的粘接剂层3,粘接剂层3与冷却固化的合成树脂5形成牢固的接合。如上述,用交联性印刷油墨印刷形成的热柔软性加饰印刷层2和用低交联性印刷油墨或非交联性印刷油墨印刷形成的粘接剂层3的粘接性也能充分获得。因此,喷射后冷却固化的合成树脂5通过粘接剂层3,与热柔软性加饰印刷层2形成牢固的接合(必须条件④)。
在合成树脂5冷却固化后,打开模具,如图所示,完成中央部分具有凸部4的成形品6的成形。从外部观察该成形品6时,通过透明膜1观察热柔软性加饰印刷层2,得到上述部分Q1、Q2、P1、P2、P3、P4(参照图2)上也没有龟裂和断裂的成形品6。
在本实施形态中,作为成形品6,示出了中央具有凸部4的成形品,但不限于此,当然无需多说,对于具有更复杂的凹凸形状的,或扁平形状的成形品,也能适用本发明。
正如以上说明,根据本发明,提供的嵌入成形品及嵌入成形品的制造方法,在嵌入成形时,可全部满足成为必须的四个条件,即,
①印刷油墨与膜的粘接性,
②伴随着加热后延伸的膜,热柔软性加饰印刷层油墨也进行延伸,不产生裂痕,也不与膜剥离,
③热柔软性加饰印刷层不会伴随着喷射高温熔融树脂的流动而流动,和
④喷射的熔融树脂冷却固化时,该冷却固化的树脂与热柔软性加饰印刷层的油墨形成牢固的接合。
Claims (3)
1、嵌入成形品,其特征在于由以下部分形成:
具有透明性的膜;
在该膜的背面上用交联性印刷油墨印刷的、为了从该膜的正面看的热柔软性加饰印刷层;
使用低交联性印刷油墨在该热柔软性加饰印刷层上印刷形成的粘接剂层;和
在该粘接剂层上喷射成形的树脂,
其中所述粘接剂层含有交联度比构成所述热柔软性加饰印刷层的树脂成分低的低交联性树脂成分作为树脂成分。
2、根据权利要求1记载的嵌入成形品,其特征是所述热柔软性加饰印刷层含有交联的聚酯树脂作为树脂成分。
3、根据权利要求1记载的嵌入成形品,其特征是所述粘接剂层是具有透明性的。
