本発明はかかる課題を解決するものであって、フェノール化合物をエステル化して生成するエステル化合物を得る方法であって、高い導入率でエステル化でき、かつ、得られたエステル化合物を効率的に回収できる、(メタ)アクリル酸エステル化合物の製造方法を提供することを目的とする。

本明細書において、各種物性値および特性値は、特に述べない限り、23℃におけるものとする。
本明細書における基(原子団)の表記において、置換および無置換を記していない表記は、置換基を有さない基(原子団)と共に置換基を有する基(原子団)をも包含する。例えば、「アルキル基」とは、置換基を有さないアルキル基(無置換アルキル基)のみならず、置換基を有するアルキル基(置換アルキル基)をも包含する。本明細書では、置換および無置換を記していない表記は、無置換の方が好ましい。
本明細書において、「(メタ)アクリル」は、アクリルおよびメタクリルの双方、または、いずれかを表す。本発明においては、メタクリルが好ましい。
本明細書で示す規格が年度によって、測定方法等が異なる場合、特に述べない限り、出願時点における規格に基づくものとする。
本実施形態では、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムの少なくとも1種の存在下で、エステル化反応を進行させている。すなわち、カリウムイオン、ルビジウムイオンまたはセシウムイオンが式(1)におけるフェノール性水酸基(OX)部位をO-にし、反応が進行すると推定される。特に、カリウムイオン、ルビジウムイオン、セシウムイオンは、カチオンとしてのサイズが大きいため、フェノキシアニオンがフリーになりやすく、アシル化剤への求核攻撃性を高くすることができると推定される。一方、ナトリウムイオン、リチウムイオンは、OHをイオン化してO-にする能力が小さく、イオン化してもO-とナトリウムイオンまたはリチウムイオンとのイオン結合力が強く、アシル化剤への反応性が低くなると推定される。また、炭酸水素カリウムなどは、水素(H)の影響で炭酸カリウムと比較してイオン半径および塩基性が低く、O-にする能力が小さいため反応性は低いと推定される。本実施形態では、また、炭酸塩を用いている。炭酸塩よりも塩基性が強い触媒を採用すると、触媒がメタクリル酸無水物を攻撃してしまうと推定される。例えば水酸化カリウムや水酸化セシウムは、メタクリル酸無水物をメタクリル酸へ分解してしまう。本実施形態では、式(1)が有するフェノール性水酸基(OX)部位を優先的に活性化するように、炭酸塩を選択したものである。さらに、炭酸塩は安価であり、工業的利用価値が高い。
さらに、本実施形態の製造方法で得られる(メタ)アクリル酸エステル化合物は、従来の低誘電樹脂と同等の性能を有するものとすることができる。さらに、ガラス転移温度も高い樹脂が得られ、耐熱性に優れた材料が得られる。
以下、本実施形態の製造方法の詳細について述べる。
本実施形態の製造方法では、原料として、式(1)で表される構造を有する重合体を用いる。このような樹脂を用いることにより、低誘電性と耐熱性に優れた熱硬化性樹脂を製造することが可能になる。

R1、R2、R3、R4およびR5は、それぞれ独立に、水素原子、および、アルキル基から選択される。アルキル基は、炭素数1~10のアルキル基であることが好ましく、炭素数1~5のアルキル基であることがより好ましい。アルキル基は、直鎖、分岐、環状のいずれであってもよいが、直鎖または分岐であることが好ましく、直鎖であることがさらに好ましい。アルキル基は置換基を有していてもよく、有していなくてもよいが、置換基を有していないことが好ましい。置換基を有している場合、置換基としては、ハロゲン原子、アルケニル基、アルキニル基、アリール基が例示される。アルキル基は、具体的には、メチル基、エチル基、プロピル基が好ましく、メチル基がさらに好ましい。
前記単結合、-O-*、-S-*、-S(=O)-*、-S(=O)2-*またはアルキレン基-*は、-O-*、-S-*、-S(=O)-*、-S(=O)2-*またはアルキレン基-*が好ましく、-O-*がより好ましい。
式(1)で表される構造を有する重合体(原料)において、Xは水素原子であり、その少なくとも一部は、(メタ)アクリル酸無水物と反応して、(メタ)アクリル基となる。本実施形態においては、(メタ)アクリル酸無水物と反応させた後のXが水素原子である割合は、15モル%以下であることが好ましく、10モル%以下であることがより好ましく、7モル%以下であることがさらに好ましく、3モル%以下であることが一層好ましい。Xが水素原子の割合の下限値は0モル%以上であることが好ましい。なお、詳細を後述するとおり、Xの一部はアシル化合物等と反応して、アシル基等となってもよい。
R11~R18は、それぞれ独立に、水素原子、および、アルキル基から選択される。アルキル基は、炭素数1~10のアルキル基であることが好ましく、炭素数1~5のアルキル基であることがより好ましい。アルキル基は、直鎖、分岐、環状のいずれであってもよいが、直鎖または分岐であることが好ましく、直鎖であることがさらに好ましい。アルキル基は置換基を有していてもよく、有していなくてもよいが、置換基を有していないことが好ましい。置換基を有している場合、置換基としては、ハロゲン原子、アルケニル基、アルキニル基、アリール基が例示される。アルキル基は、具体的には、メチル基、エチル基、プロピル基が好ましく、メチル基がさらに好ましい。
R11、R12、R13およびR14は、その1~3つが水素原子であり、残りがアルキル基(好ましくはメチル基)であることが好ましく、R13およびR14が水素原子であり、R11およびR12がアルキル基(好ましくはメチル基)であることがより好ましい。
R15、R16、R17およびR18は、その1~3つが水素原子であり、残りがアルキル基(好ましくはメチル基)であることが好ましく、その1つまたは2つが水素原子であり、残りがアルキル基であることがより好ましい。
R9およびR10は、それぞれ独立に、水素原子、アルキル基、アルキニル基、水酸基、アミノ基、アリール基、または、複素環基であり、R9およびR10は互いに結合して、環構造を形成していてもよい。アルキル基、アルキニル基、アリール基、および、複素環基は、置換基を有していてもよく、有していなくてもよいが、置換基を有していないことが好ましい。置換基としては、ハロゲン原子、アルケニル基、アルキニル基、および、アリール基が例示される。
R9およびR10は、それぞれ独立に、水素原子、炭素数1~10のアルキル基、炭素数2~10のアルキニル基、水酸基、アミノ基、炭素数6~12のアリール基、あるいは、5員環または6員環の複素環基であることが好ましく、水素原子、炭素数1~5のアルキル基または水酸基であることがより好ましく、水素原子またはメチル基であることがさらに好ましく、メチル基であることが一層好ましい。

本実施形態の製造方法においては、式(1)で表される構造を有する重合体(さらには、式(2)、式(3)で表される重合体)が、通常は、原料である重合体成分の90質量%以上を占め、95質量%以上を占めることが好ましい。
本実施形態の製造方法においては、式(1)で表される構造を有する重合体(さらには、式(2)、式(3)で表される重合体)を1種のみ用いても、2種以上用いてもよい。
前記水酸基価は、後述する実施例の記載に従って測定される。
前記数平均分子量(Mn)は、後述する実施例の記載に従って測定される。
本実施形態で用いる式(1)で表される構造を有する重合体は、上記数平均分子量と水酸基価の両方を満たすことが好ましい。このような場合に、本発明の効果がより効果的に発揮される。
また、分子量分布(Mw/Mn)は、1.01以上であることがより好ましく、1.10以上であることがさらに好ましく、また、10.0以下であることがより好ましく、5.00以下であることがさらに好ましく、3.00以下であることが一層好ましい。特に、本実施形態においては、分子量分布(Mw/Mn)が1.50以上であっても、適切に水酸基をエステル化することができる。
前記重量平均分子量(Mw)は、後述する実施例の記載に従って測定される。
本実施形態では、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムのうち、炭酸カリウムおよび炭酸セシウムが好ましく、炭酸カリウムがより好ましい。
炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムの形態については、特に定めるものではないが、粉末状であることが好ましい。また、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムの形態は、微粉(平均粒径10~200μm程度)のものが好ましい。粉末状のものを用いると、比表面積が大きくなり、反応性を高めることができる。
本実施形態の製造方法においては、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムのうち、1種のみを用いてもよいし、2種以上を用いてもよい。2種以上用いる場合、合計量が上記範囲となることが好ましい。
本実施形態の製造方法においては、また、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウム以外のエステル化触媒が実質的に存在しない状態で、エステル化反応を進行させることが好ましい。実質的に存在しないとは、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウム以外のエステル化触媒の存在量が、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムの合計量1.0モルに対し、0.1モル以下であることが好ましく、0.05モル以下であることがより好ましく、0.03モル以下であることがさらに好ましく、0.01モル以下であることが一層好ましい。下限値は、0モルである。このような範囲とすることにより、より高い収率で(メタ)アクリル酸エステル化合物を単離することができる。
また、エステル化反応において、式(1)で表される構造を有する重合体の水酸基1モル当たり、(メタ)アクリル酸無水物を1.0モル以上用いることが好ましく、1.1モル以上用いることがより好ましい。前記下限値以上とすることにより、より高い割合で、式(1)で表される構造を有する重合体の水酸基が(メタ)アクリル基へ変換される傾向にある。また、式(1)で表される構造を有する重合体の水酸基1モル当たり、(メタ)アクリル酸無水物が10.0モル以下であることが好ましく、8.0モル以下であることがより好ましく、5.0モル以下であることがさらに好ましく、4.5モル以下であることが一層好ましく、3.0モル以下であることがより一層好ましく、2.0モル以下であることがさらに一層好ましい。前記上限値以下とすることにより、精製がより容易になり、製造コストをより効果的に低減することができる。
本実施形態の製造方法において、メタクリル酸無水物およびアクリル酸無水物の両方を用いる場合は合計量が上記範囲となる。
本実施形態の製造方法において、(メタ)アクリル酸無水物に加えて、アシル化合物を反応させる場合、(メタ)アクリル酸無水物とアシル化合物は同時に反応させてもよいし、いずれか一方を先に反応させてもよい。本実施形態の製造方法においては、(メタ)アクリル酸無水物を反応させた後、アシル化合物を反応させることが好ましい。(メタ)アクリル酸無水物を反応させた後、アシル化合物を反応させることにより、低誘電材料の製造に好適な量の(メタ)アクリル基を有しつつ、残存水酸基率の低い重合体を得ることができる。また、アシル化合物を用いたアシル化反応も、同じ反応系内で行うことが好ましいが、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムが実質的に存在しない反応系で行ってもよい。例えば、式(1)で表される構造を有する重合体と(メタ)アクリル酸無水物を反応させた後、反応物を回収し、別の反応系にて、アシル化合物を反応させてもよい。
また、エステル化反応において、式(1)で表される構造を有する重合体の水酸基1モル当たり、アシル化合物を0.1モル以上用いることが好ましく、0.2モル以上用いることがより好ましい。前記下限値以上とすることにより、式(1)で表される構造を有する重合体の水酸基残存率を効果的に低減できる。式(1)で表される構造を有する重合体の水酸基1モル当たり、アシル化合物が10モル以下であることが好ましく、5モル以下であることがより好ましい。前記上限値以下とすることにより、精製がよりしやすくなり、製造コストが低減する傾向にある。
アシル化合物は、1種のみ用いてもよいし、2種以上用いてもよい。2種以上用いる場合、合計量が上記範囲となることが好ましい。
本実施形態の製造方法で用いる溶媒は、式(1)で表される構造を有する重合体が溶解し、本実施形態におけるエステル化反応を著しく阻害しない限り、特に制限なく用いることができるが、非プロトン性溶媒が好ましく、芳香族炭化水素溶媒、および、エーテル溶媒の少なくとも1種がより好ましい。非プロトン性溶媒を用いることにより、フェノール性水酸基由来のO-への作用が効果的に進行する傾向にある。
溶媒としては、具体的には、トルエン(Toluene)、ジメチルアセトアミド(DMAC)、シクロペンチルメチルエーテル(CPME)、4-メチルテトラヒドロピラン(MTHP)、1,4-ジオキサン(Dioxane)が例示される。溶媒は、低極性で、かつ、式(1)で表される構造を有する重合体の良溶媒で、エステル化反応に適した沸点を有するという観点から、トルエンが好ましい。また、溶媒を効率的に回収・再利用する観点からは、疎水性が高く過酸化物が生成しにくいシクロペンチルメチルエーテル(CPME)が好ましい。
溶媒は、脱水溶媒が好ましい。脱水溶媒を用いることにより、得られる(メタ)アクリル酸エステル化合物の収率を高くすることができる。
本実施形態の製造方法において、溶媒は、1種のみ用いてもよいし、2種以上用いてもよい。2種以上用いる場合、合計量が上記範囲となることが好ましい。
本実施形態においては、エステル化反応の反応時間は、0.5時間以上であることが好ましく、1.0時間以上であることがより好ましく、2.0時間以上であることがさらに好ましい。前記下限値以上とすることにより、高い割合で、式(1)で表される構造を有する重合体の水酸基が(メタ)アクリル基へ変換される傾向にある。また、エステル化反応の反応時間は、120時間以下であることが好ましく、72時間以下であることがより好ましく、48時間以下であることがさらに好ましい。前記上限値以下とすることにより、製造コストの低減効果がより向上する傾向にある。
本実施形態においては、エステル化は、通常の雰囲気下(空気存在下)で行ってもよいし、不活性ガス雰囲気下で行ってもよい。通常の雰囲気下で行うことにより、製造コストをより削減することができる。不活性ガス雰囲気下で行うと、非水系、脱酸素系でエステル化反応を進行させることができ、エステル化をより効果的に進行させることができる。
上述のとおり、本実施形態の製造方法においては、ろ過操作のみで、(メタ)アクリル酸エステル化合物を高い回収率で単離できるが、さらなる高純度化のために分液操作や再結晶その他の精製操作を実施してもよいことは言うまでもない。
本実施形態の製造方法において、式(1)で表される構造を有する重合体を、(メタ)アクリル酸無水物に加え、アシル化合物とも反応させる場合、アシル化合物由来の不純物の量は、式(1)で表される構造を有する重合体1モルに対し、1モル%未満であることが好ましく、0.8モル%以下であることがより好ましく、0.6モル%以下であることがさらに好ましく、0.4モル%以下であることが一層好ましい。前記不純物であるアシル化合物由来の不純物の量の下限値は、0モル%が理想であるが、0.01モル%以上が実際的である。アシル化合物由来の不純物とは、例えば、アシル化合物が酢酸無水物である場合、酢酸である。
本実施形態の製造方法で得られた(メタ)アクリル酸エステル化合物は、そのまま用いてもよいし、他の硬化性化合物や添加剤を配合した、樹脂組成物として用いてもよい。他の硬化性化合物としては、炭素炭素不飽和結合基を有する化合物およびエポキシ樹脂が例示される。添加剤としては、難燃剤、紫外線吸収剤、酸化防止剤、光重合開始剤、蛍光増白剤、光増感剤、染料、顔料、増粘剤、流動調整剤、滑剤、消泡剤、分散剤、レベリング剤、光沢剤、重合禁止剤等が挙げられる。
本実施形態の製造方法で得られた(メタ)アクリル酸エステル化合物または前記(メタ)アクリル酸エステル化合物を含む樹脂組成物は、硬化させて硬化物として用いることが好ましい。この様な硬化物は、耐熱性に優れ、かつ、誘電特性に優れることから、プリント配線板の絶縁層、半導体パッケージ用材料として好適に用いることができる。
実施例で用いた測定機器等が廃番等により入手困難な場合、他の同等の性能を有する機器を用いて測定することができる。
下記スキームに従い、溶媒としてトルエン(8mL)を用い、両末端に水酸基を有するオリゴフェニレンエーテル(SABIC社製、SA-90、基Ra中、na+maは約12である。)828mg(水酸基量1mmol)を、691mg(5mmol)の炭酸カリウム(富士フイルム和光純薬社製、平均粒径150μm以下)存在下で、185mg(1.2mmol)のメタクリル酸無水物(MAA)と、100℃で6時間反応させた。
反応液0.5mLを空冷後に、0.45μmフィルターを通してろ過し、1時間かけて真空乾燥(圧力1hPa未満、40℃)した。これを重クロロホルムに溶解して、プロトン核磁気共鳴スペクトル(1H NMR)分析で下記に記載の要領でメタクリル化率(OH変性率)とメタクリル酸残存率(不純物)を算出した。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基にメタクリル基94モル%と高転化率でメタクリル基が導入されたことを確認した。
尚、原料樹脂の水酸基価も上記方法に倣ってNMR分析(プロトン(b)とプロトン(c)の積分比)にて求めた。算出された水酸基価は原料樹脂の製品の標準値と同等の値であった。
実施例1において、触媒を5mmolの炭酸カリウムから、5mmolの炭酸セシウム(1.63g)に変更し、他は同様に行った。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基にメタクリル基96モル%と高転化率でメタクリル基が導入されたことを確認した。メタクリル化率とメタクリル酸残存率は、実施例1にならって測定した。
実施例1において、溶媒をジメチルアセトアミド(DMAC)へ変更し、他は同様に行った。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基にメタクリル基90モル%と高転化率でメタクリル基が導入されたことを確認した。メタクリル化率とメタクリル酸残存率は、実施例1にならって測定した。
実施例1において、溶媒を1,4-ジオキサン(Dioxane)へ変更し、他は同様に行った。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基にメタクリル基99モル%と高転化率でメタクリル基が導入されたことを確認した。メタクリル化率とメタクリル酸残存率は、実施例1にならって測定した。
実施例1において、溶媒をシクロペンチルメチルエーテル(CPME)へ変更し、他は同様に行った。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基にメタクリル基99モル%超と高転化率でメタクリル基が導入されたことを確認した。
得られた両末端メタクリル基オリゴフェニレンエーテルの1H NMRスペクトル(4ppm~7ppmの範囲)を図2に示す。図2の5.7~5.8ppm付近と6.3~6.4ppm付近のメタクリル基の二重結合のプロトン(d1,d2)の積分比をそれぞれ2.0とすると、メタクリル化率は24.1/(26.2-2.0)×100=99%超と算出された。4.1~4.6ppm付近の水酸基のプロトン(a)の積分比(0.012)から水酸基残存率を算出した場合は0.012/(2.0+0.012)×100=0.6%となり、メタクリル化率(99%超)とほぼ整合性が取れている。また、5.5~5.6ppm付近と6.1~6.2ppm付近のメタクリル酸の二重結合のプロトン(e1,e2)の積分比(0.002,0.002)より、重合体1分子当たりのメタクリル酸残存率は0.002×24.1/(26.2-2.0)×100=0.2%と算出された。
実施例1において、溶媒を4-メチルテトラヒドロピラン(MTHP)へ変更し、他は同様に行った。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基にメタクリル基99モル%と高転化率でメタクリル基が導入されたことを確認した。メタクリル化率とメタクリル酸残存率は、実施例1にならって測定した。
実施例1において、両末端に水酸基を有するオリゴフェニレンエーテル(SABIC社製、SA-90)を、OPE-2000(三菱ガス化学社製、基Rb中、nb+mbは約12である。)821mg(水酸基量1mmol)に変更し、他は同様に行った。オリゴフェニレンエーテルの水酸基にメタクリル基95モル%と高転化率でメタクリル基が導入されたことを確認した。メタクリル化率とメタクリル酸残存率は、実施例1にならって測定した。
実施例7において、溶媒をシクロペンチルメチルエーテル(CPME)へ変更し、他は同様に行った。オリゴフェニレンエーテルの水酸基にメタクリル基98モル%と高転化率でメタクリル基が導入されたことを確認した。メタクリル化率とメタクリル酸残存率は、実施例1にならって測定した。
下記スキームに従い、溶媒としてシクロペンチルメチルエーテル(CPME)(8mL)を用い、p-tert-ブチル変性キシレン樹脂(Xy-PTBP)(三菱ガス化学社製、ncは約6であり、mcは約4である。)3.46g(水酸基量10mmol)を、50mmol(6.91g)の炭酸カリウム存在下で、6mmol(925mg)のメタクリル酸無水物(MAA)と100℃で6時間反応させ、さらに、32mmol(3.27g)の無水酢酸(Ac2O)と、100℃で6時間反応させた。
反応液0.5mLを空冷後に、0.45μmフィルターを通してろ過し、1時間かけて真空乾燥(圧力1hPa未満、40℃)した。これを重クロロホルムに溶解して、プロトン核磁気共鳴スペクトル(1H NMR)分析でメタクリル化率とメタクリル酸残存率を算出した。Xy-PTBPが有する水酸基に、メタクリル基とアセチル基を1:1の割合(モル比)で、合計で99モル%超導入した。Xy-PTBP-MA-Acにおけるndは約6であり、mdは約2であり、ldは約2であった。メタクリル化率とメタクリル酸残存率は、実施例1にならって測定した。
実施例1において、炭酸カリウムを、0.2mmolの4-ジメチルアミノピリジン(DMAP)に変更し、他は同様に行った。水酸基オリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は92モル%であった。
実施例の場合と異なり、反応後にろ過しても大部分のDMAP(重合体1分子に対して37%)および副生するメタクリル酸(重合体1分子に対して137%)が残留した。
また、DMAPは高価なため、炭酸カリウム法と比較してコスト的にも不利であった。
比較例1で得られた両末端メタクリル基オリゴフェニレンエーテルの1H NMRスペクトル(4ppm-7ppmの範囲)を図3に示す。図3の5.7~5.8ppm付近と6.3~6.4ppm付近のメタクリル基の二重結合のプロトン(d1,d2)の積分比をそれぞれ2.0とすると、メタクリル化率は24.1/(28.2-2.0)×100=92%と算出された。4.1~4.6ppm付近の水酸基のプロトン(a)は、溶液中に多量に存在するメタクリル酸とのプロトン交換により観測されなかった。代わりに構造不明のピークが幾つか観測された。また、5.5~5.6ppm付近と6.1~6.2ppm付近のメタクリル酸の二重結合のプロトン(e1,e2)の積分比(1.49,1.49)より、重合体1分子当たりのメタクリル酸残存率は1.49×24.1/(28.2-2.0)×100=137%と算出された。6.6ppm付近のDMAPの複素環に結合したプロトン(g1)の積分比(0.6)より、重合体1分子当たりのDMAP残存率は(0.6/2)×24.1/(28.2-2.0)×100=28%と算出された。6.7ppm付近のDMAP・メタクリル酸塩の複素環に結合したプロトン(g2)の積分比(0.2)より、重合体1分子当たりのメタクリル酸が付加したDMAP残存率は(0.2/2)×24.1/(28.2-2.0)×100=9%と算出された。また、5.8ppm付近と6.2ppm付近のメタクリル酸無水物の二重結合のプロトン(f1,f2)の積分比(0.09,0.09)より、重合体1分子当たりのメタクリル酸無水物の残存率は(0.09/2)×24.1/(28.2-2.0)×100=4%と算出された。
実施例1において、炭酸カリウムを5mmolの炭酸ナトリウムに変更し、他は同様に行った。水酸基オリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は21モル%であった。メタクリル化率とメタクリル酸残存率は、比較例1にならって測定した。
実施例1において、炭酸カリウムを5mmolの炭酸リチウムに変更し、他は同様に行った。水酸基オリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は5モル%であった。メタクリル化率とメタクリル酸残存率は、比較例1にならって測定した。
実施例1において、炭酸カリウムを5mmolの炭酸カルシウムに変更し、他は同様に行った。水酸基オリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は3モル%であった。メタクリル化率とメタクリル酸残存率は、比較例1にならって測定した。
実施例1において、炭酸カリウムを5mmolの炭酸水素カリウムに変更し、他は同様に行った。水酸基オリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は7モル%であった。メタクリル化率とメタクリル酸残存率は、比較例1にならって測定した。
実施例1において、炭酸カリウムを5mmolの水酸化カリウムに変更し、他は同様に行った。水酸基オリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入は認められなかった。メタクリル化率とメタクリル酸残存率は、比較例1にならって測定した。
アルカリ土類金属の炭酸塩でも同様に、炭酸リチウムと同等のイオン半径である炭酸カルシウムを用いると、メタクリル化の転化率は3モル%と非常に低かった(比較例4)。また、重炭酸塩である炭酸水素カリウムを用いても、メタクリル化の転化率は5モル%と非常に低かった(比較例5)。水酸化カリウムは塩基性が強いが、その水酸化物イオンの影響でMAAが分解され、反応は全く進行しなかった(比較例6)。
実施例1において、メタクリル酸無水物(MAA)を、メタクリル酸クロリド(MAC)1.2mmol(125mg)に変更し、他は同様に行った。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は46モル%であった。メタクリル酸クロリド(MAC)はMAAよりも反応性が高いが、反応系中の微量な水分等による分解性も高いため、半分程度の転化率でMACが全て消費された。メタクリル化率とメタクリル酸残存率は、比較例1にならって測定した。
下記スキームに従い、ディーン・スターク装置を付した反応器を用い、溶媒としてパラキシレン(20mL)を用い、両末端に水酸基を有するオリゴフェニレンエーテル(SABIC社製、SA-90)2.07g(水酸基量2.5mmol)を、0.5mmolのB(OH)3/H2SO4の存在下で、5mmolのメタクリル酸(MA)と、共沸蒸留しながら、130℃で24時間反応させた。
反応液0.5mLを空冷後に、0.45μmフィルターを通してろ過し、1時間かけて真空乾燥(圧力1hPa未満、40℃)した。これを重クロロホルムに溶解して、プロトン核磁気共鳴スペクトル(1H NMR)分析でメタクリル化率とメタクリル酸残存率を算出した。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は、4モル%であった。メタクリル化率とメタクリル酸残存率は、比較例1にならって測定した。
比較例8において、B(OH)3/H2SO4に代えて、p-Me-C6H4SO3H・H2O(パラトルエンスルホン酸一水和物、PTSA-H2O)0.25mmolを用い、メタクリル酸(MA)の量を5mmolから12.5mmolに変更し、他は同様に行った。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は、6モル%であった。メタクリル化率とメタクリル酸残存率は、比較例1にならって測定した。
比較例8において、B(OH)3/H2SO4に代えて、AMBERLYST(登録商標)15(シグマアルドリッチ社製)を、両末端に水酸基を有するオリゴフェニレンエーテル(SABIC社製、SA-90)の質量に対し10質量%となる量を用い、メタクリル酸(MA)の量を5mmolから12.5mmolに変更し、他は同様に行った。両末端に水酸基を有するオリゴフェニレンエーテルが有する水酸基へのメタクリル基の導入率は、6モル%であった。
下記スキームに示すように、実施例8において、25倍のスケールで同様に行った。オリゴフェニレンエーテルの水酸基にメタクリル基95モル%と高転化率でメタクリル基が導入されたことを確認した。得られた化合物はベージュ色粉末状であり、残存水酸基量は5モル%であった。
実施例1において、触媒の種類を酢酸ナトリウム(AcONa)に変更し、触媒の量、溶媒の種類を表5に示す通り変更し、他は同様に行った。結果を表5に示した。
N.D.は、検出されなかったことを示している。
水酸基価の単位(g/mol)は、水酸基1モル当たりの重合体(原料樹脂)の質量を示している。

実施例10で得られた(メタ)アクリル酸エステル化合物(OPE-2MA)を熱硬化して樹脂を作製した。
具体的には、実施例10で得られたOPE-2MAに対して1質量部のパーブチル(登録商標)Pを添加して、3℃/分の速度で昇温させ、1.92MPaの圧力で、200℃で2時間真空熱プレスし、厚さ1.2mmの硬化物を得た。
得られた樹脂について、誘電率、誘電正接、ガラス転移温度を測定した。
硬化物のガラス転移温度は、得られた硬化物を横5mm、縦40mmにカットしたものについて動的粘弾性測定を行い、得られた動的弾性率のピーク温度とした。単位は、℃で示した。
使用機器:セイコーインスツルメンツ株式会社製DMS6100、EXSTAR6000
昇温速度:5℃/min
周波数:正弦波、10Hz
硬化物の誘電率および誘電正接は、得られた硬化物を厚さ1.2mm、横0.8mm、縦100mmにカットしたものについて空洞共振摂動法により10GHzにおける値を測定した。
使用機器:Agilent社製8722ESNetworkAnalyzer
Claims (8)
- 式(1)で表される構造を有する重合体を、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムの少なくとも1種の存在下で(メタ)アクリル酸無水物と反応させることを含む、(メタ)アクリル酸エステル化合物の製造方法。
式(1)
- 前記式(1)で表される構造を有する重合体のうち、(メタ)アクリル酸無水物と反応させた後のXが水素原子である割合は、10モル%以下である、請求項1に記載の(メタ)アクリル酸エステル化合物の製造方法。
- 前記式(1)で表される構造を有する重合体を、さらに、アシル化合物と反応させ、前記反応させた後のXの一部がアシル基である、請求項1または2に記載の(メタ)アクリル酸エステル化合物の製造方法。
- 前記式(1)で表される構造を有する重合体の数平均分子量が、1,000~10,000である、請求項1~3のいずれか1項に記載の(メタ)アクリル酸エステル化合物の製造方法。
- 前記式(1)で表される構造を有する重合体の水酸基1モル当たりの質量である水酸基価が100~5,000g/molである、請求項1~4のいずれか1項に記載の(メタ)アクリル酸エステル化合物の製造方法。
- 前記式(1)で表される構造を有する重合体の水酸基1モル当たり、炭酸カリウム、炭酸ルビジウムおよび炭酸セシウムの少なくとも1種を合計で1.0~10.0モル、(メタ)アクリル酸無水物を1.0~10.0モル用いる、請求項1~5のいずれか1項に記載の(メタ)アクリル酸エステル化合物の製造方法。
- 前記式(1)で表される構造を有する重合体が式(2)または式(3)で表される重合体を含む、請求項1~6のいずれか1項に記載の(メタ)アクリル酸エステル化合物の製造方法。
- 前記反応を、芳香族炭化水素溶媒、および、エーテル溶媒の少なくとも1種の存在下で行う、請求項1~7のいずれか1項に記載の(メタ)アクリル酸エステル化合物の製造方法。
